Gladstone Pacific Nickel Limited (GPNL) is proposing to develop the Marlborough nickel deposit in central Queensland and the Yarwun Refinery in Gladstone, Australia. The project proposes to connect the two sites with a DN 500, single pump station slurry pipeline, transporting up to 4 Mtpa of nickel laterite ore as slurry 180 km from Marlborough to Gladstone. Slurry viscosity is a key parameter influencing pipeline design. Not only is the slurry viscosity relatively high, requiring pumping at low concentrations, around 30% by weight, but the viscosity (yield stress and plastic viscosity) increases with shearing or agitation. It is argued that the viscosity changes can be analysed in terms of total energy input, including energy input during grinding. The slurry viscosity is therefore expected to increase along the pipeline and the pumping concentration must be low enough such that the increase in yield stress does not cause transition to laminar flow towards the end of the pipeline. The base viscosity of two ore types is determined using a rotational viscometer for minus 212 micron slurries. Viscosity variations with ore particle sizes of d99 212, 425 and 600microns are investigated. For each of these particle sizes the expected increase in viscosity during pipeline transport is simulated on a laboratory scale by agitation with a turbine mixer in a baffled container to give the same equivalent unit energy input as will occur in the pipeline. Tests were also conducted on the d99425 micron slurry in a 2.7 metre diameter DN 200Wheelstand, rotated for the 23 hour transit time and at a similar relative velocity as in the pipeline. Based on the Wheel stand test results the yield stress is expected to increase by a factor of 3.1during pipeline transit. The preliminary design allows for a reduced pumping concentration to accommodate this increase in yield stress towards the end of the pipeline.

Compañia Minera Antamina, Peru has recently completed a fifth year of operation of their 301-km concentrate pipeline. The pipeline was commissioned by PSI in May of 2001. The Antamina pipeline is generally accepted as one of the most complex slurry pipeline operations worldwide. The pipeline transports an average of 1.6 million tonnes of copper and zinc concentrates from the Yanacancha mine site at an elevation of 4 155 metres above sea level (masl) to the port of Huarmey at an elevation of 62 masl. Currently ten different types of concentrates are being transported as separate batches. The pipeline traverses oneof the most rugged areas in the world. It utilizes three different pipe diameters, and four remote valve stations to optimize the hydraulic design. PSI has recently completed an overall operational audi tof the Antamina pipeline. This paper evaluates the operational effectiveness of specific design features and operating philosophies, implemented during the engineering phase, over the last five years of operation.

In this study, reduction behaviours of Turkish chromite concentrate (48 % Cr2O3, 13.30 % FeO, 18.33 % MgO, 12.37 % Al2O3, 5.76 % SiO2) and nickel oxide by Fe-C alloy in graphite crucible were investigated. In the first stage of experiments, steel scraps were melted in graphite crucibles and were saturated with carbon at 1600 °C and 30 min. In the second stage, mixtures of different amount of chromite concentrate, nickel oxide and flux additives (CaO,SiO2 and CaF2) were charged into the graphite crucible containing the Fe-C alloy and heated to 1600 °C for different reduction times (0-180 min) under argon gas. The highest Cr and Ni con-tents in alloys were found as 11.41 and 14.37 % and the highest Cr and Ni recoveries were found as 88 and94 %, respectively at 180 min.

Bwana Mkubwa is a 50 000 tons per annum copper cathode producer, owned by First Quantum Minerals and located in Ndola, on the Zambian Copperbelt. The Bwana Mkubwa solvent-extraction circuit was started up in 1997. In 2002, the plant began treating ore from First Quantum?s Lonshi mine located in the Democratic Republic of Congo. The Lonshi ore is exceptionally fine and the amount of solids in the feed solution reporting to the solvent-extraction feed solution increased dramatically. Initially, crud was filtered in a filter press, but this rapidly blinded and seldom produced anything better than a wet sludge containing large quantities of organic. In December 2003 the decision was made to install a Flottweg Z4E-3/441 Tricanter® centrifuge to recover organic from the crud. The installation was completed in June 2004 and has since led to significant improvements in plant operability and savings in organic consumption.

Notches are used routinely for measuring the flow rate of water with free surface flows. As far as can be ascertained, no work has been done to investigate the performance of these flow rate measurement devices for non-Newtonian suspensions. The Flow Process Research Centre at the Cape Peninsula University of Technology has investigated the flow rate of kaolin and bentonite suspensions from a tank for two notch shapes, namely rectangular and triangular, and for 3 different concentrations of each suspension. The notches were calibrated using water and then the kaolin and bentonite suspensions were tested in them. The rheological characterisation of the fluids was done with a Paar Physica MC-1 rotary viscometer fitted with a cup and roughened bob. Analysis of the results shows a significant increase in discharge coefficient with increase in concentration, and the discharge coefficient has been correlated to the yield stress. This is the first such study, and further investigation is needed to confirm and extend these findings.

Rosh Pinah Zinc Corporation (Pty) Ltd (RPZC) operates an underground mine at Rosh Pinah in southern Namibia producing zinc and lead sulphide concentrates. It currently mines around 0.7 Mtpa run-of-mine ore containing around 6-10% zinc and 1.5-3.5% lead. As part of past exploration and current intensified exploration, a massive continuous low grade ore body was identified which grades at around 3% zinc equivalent. This ore body is near current mining infrastructure and could be amenable to bulk mining methods. In the present paper a concept is presented on how it could be exploited. As a precursor to exploitation of the low grade a number of enhancements are proposed for the current mining operations including: ? shortening load-and-haul distances by extending the conveyor raise further down the mine in a phased manner and back-filling of waste into mined-out stopes; ? use of mobile crushing plant at the crusher tip, and; ? installation of a system to allow scoops to load directly from stopes into ore passes close by combined with truck loops to haul from these ore passes to the crusher tip. To exploit the low grade ore body the following concepts are proposed: ? open stope mining from two areas at a total rate of up to 2 Mtpa; ? underground pre-beneficiation of mined low-grade ore near the stopes using either dense medium separation or X-ray sorting; ? pre-beneficiated tails back-filled to mined-out stopes and; ? pre-beneficiated product transported to surface by linking into proposed run-of-mine conveying system.

Processing confidence for a bankable feasibility study on a green field heavy mineral deposit is inmost cases achieved only through bulk sample processing. Bulk sample is classified as a large enough concentrate sample that is processed into final products to satisfy market sample demand as well as further processing demands such as smelting. In this case study the demand was to produce 500 tons of heavy mineral concentrate from more than 5 000 tons run-of-mine on are mote location with limited to no infrastructure. The various challenges faced and lessons learned are documented as an outcome of the success of this mission.

The bubble size, together with the gas rate, determines the bubble surface area flux in flotation machines and, therefore, impacts directly on the kinetics of flotation. Understanding the variables that influence bubble size is one of the keys to understanding flotation recovery. Surprisingly, these relationships are poorly understood, largely due to the difficulties associated with gas dispersion measurements in industrial environments. The McGill gas dispersion sensors (bubble size, gas rate, gas holdup) are capable of reliably making such measurements. This paper reports on a study, using the McGill sensors in a 0.8 m3 Metso RCSTM pilot cell, which investigated the effect on bubble size of frother type and concentration, gas rate, temperature and rotor speed. A Denver laboratory cell was used to investigate the effect of elevation above sea level. Frother concentration proved to have the predominant influence on bubble size, and the effect of frother type can be normalised as a function of the critical coalescence concentration (CCC). Measurements made at many plant sites worldwide are compared to the model developed using the Metso RCSTM unit.

The bulk of high carbon ferromanganese produced in India continue to have more than 0.35% phosphorus since they are produced by carbothermic reduction process. The low phosphorus manganese ores are depleting fast and ferromanganese manufacturers will have no option but to use medium and low grade ores having high phosphorus content resulting in high phosphorus in the product. A systematic study was taken up at NML to solve this problem. Initially, a thermodynamic analysis was carried out for which Ba-P-O ternary predominance diagrams were constructed at several temperatures to predict the most suitable conditions for selective removal of phosphorus from high carbon ferromanganese. These conditions required a usage of a flux having a high level of basicity, moderate oxygen potential as well as low melting temperature. The experimental results showed that it was possible to remove phosphorus from high carbon liquid ferromanganese from 0.56%to 0.18% using BaCO3 based fluxes at the rate of 16-wt% of the ferromanganese charged. However, the Mn loss varied in the range of 2-5%. The objective of the subsequent study carried out at the laboratory scale was to optimize the flux consumption as well as minimize the Mn loss with effective dephosphorization by using BaO based calcined pellets instead of BaCO3 based powders. It was felt that the handling of pellets under plant conditions would be easier and also eliminate the loss of flux as a dust, which occurs when powder is added. These pellets were forced towards the bottom of the melt for better efficiency. For this purpose, a plunging system was designed and fabricated in-house that helped in reducing the flux consumption to less than 5% and also improved the kinetics of the process. The desired results were achieved within 10 minutes of the addition of the flux. The know-how is ready for transfer to interested parties and authors are willing to conduct large scale trials with them.

This paper presents the development of a regrind facility design at BHP Billiton's Leinster Nickel Operations (LNO) in Western Australia. The recovery opportunity was identified from an analysis of plant operating data together with scanning electron microscope (SEM) measurements on relevant tailings streams from LNO. A laboratory procedure was developed to determine the potential recovery improvement of installing a regrind facility at LNO. The last step in formulating the process flow sheet and defining the process design criteria was to construct and operate a pilot plant, which incorporated four banks of flotation cells and an Xstrata M20 Isa Mill. Pilot plant on/off trials were used to define the expected metallurgical benefit. A prefeasibility engineering design and cost estimate was completed. Following a successful internal business evaluation, a feasibility study is currently underway.

Traditionally, the term `total system' design applied to comminution conjures images of a design that addresses the usual business and operational drivers, including health, safety and environment (HSE), capital cost, operating cost, throughput and product size. In terms of the physical process, the mine to customer type studies also exemplifies an approach that satisfies a normal `total systems' approach. As an industry there are drivers that are forcing a re-consideration of what we regard as our total system. This modification of drivers will require changes in approach and implementation to provide the best solutions. Some of the major changes that impact the drivers are shortage of skilled personnel, changing social attitudes to remote mine site work, greenhouse gas emissions (GHGE), quality of available orebodies and geographical location of new mine sites. One approach to the challenges presented by the changing business environment is to expand the system envelope around comminution to ensure that comminution, in its widest sense, helps to meet the new realities. Background to the new drivers and constraints is provided and some of the appropriate responses are examined in relation to the impact on the total system.

Experiments were conducted to study the influence of temperature, particle size and ore/coke ratio on the kinetics of reduction. The rate of reduction increased with temperature. The reduction of iron was completed at shorter time intervals at temperature above 1000ºC. Usually the reduction of chromium commenced after the reduction of iron was almost complete. Reduction was controlled by diffusion at low temperatures and by chemical reaction at higher temperatures. The nature of the reducing agent had a very significant influence on the rate of reduction. The study showed that chromium was converted into the carbide during reduction. Increasing the size of the reducing agent increased the rate of reduction initially. After a critical size, the rate of reduction decreased. However, increasing the size of the ore particle decreased the rate of reduction, initially. Beyond a critical size, it increased. An optimum particle size of the chromite ore and that of coke must be chosen, particularly in the production of agglomerates to achieve maximum degree of reduction.

Heavy mineral deposits often contain relatively high levels of radioactive elements (thorium and uranium in particular).It is difficult to obtain clean separation of ilmenite and monazite (the main impurity mineral containing radioactive elements), and physical intergrowths of the two minerals are, in fact, not uncommon. As a result, ilmenite concentrates obtained from such deposits often contain high levels of thorium and uranium. Because of the large negative free energies of formation of ThO2and U3O8boththorium and uranium report to the slag during smelting and if an ilmenite concentrate contaminated with monazite is used to make high titania slag, the concentrations of these elements in the slag end up about 40% higher than in the ilmenite feed. Previous work, patented by RGC Mineral Sands Limited, and subsequently confirmed by Mintek, showed that radioactivity may be reduced by roasting an ilmenite concentrate with borax at 1000°C to 1100°C and leaching it with hydrochloric acid1. It is evident that the cost of an ilmenite roast/leach process will be high and there may be economic benefits in removing the radioactive elements from the slag instead (the volume of slag to be treated is smaller than the volume of ilmenite feed). To remove radioactive elements from the slag it is necessary to know how these elements occur in the slag. Inother words, the distribution of uranium and thorium between the various oxide, silicate and metallic phases in high titania slag must be determined. Once the deportment of thorium and uranium between the various phases ha sbeen determined, an appropriate process for slag purification can be developed. Test samples High-titania slag was prepared in a pilot-scale DC furnace from ilmenite concentrates with different levels of uranium and thorium. Subsequently, ten slag samples representing a range of compositions were selected for bulk chemical analysis, scanning electron microscopy and micro-analysis. The samples were crushed to a maximum particle size of 1 mm and from each sample a 20-kg batch was riffled out for analysis. Bulk chemical composition Chemical compositions of the samples selected for test work are given in Table I. TiO2, Al2O3, SiO2, MgO, MnO, FeO and V2O5were analysed by ICP-OES, Na2O, CaO andCr2O3by atomic absorption spectroscopy and U and Th by XRF (the XRF detection limit for U and Th was around 4 ppm). The ?B? series has a higher silica content than the others as a result of small silica additions that were made during smelting. All samples have elevated alumina levels as a result of furnace refractory contamination during smelting. As expected, there is an inverse relationship between the concentrations of TiO2and FeO in the samples (Figure 1).The TiO2and FeO levels are similar to the levels found in industrial slags2. Extreme conditions of reduction under which reduction of more ?refractory? oxides (e.g., chromia, magnesia, silica, alumina and even urania and thoria) might take place were not explored in the study. Note that BB1and BBB1 contain more than 7% combined silica and alumina (SiO2as a flux addition during smelting, and Al2O3from refractory contamination) and they do not fall on the general trend defined by the other samples. The U and Th concentrations of sample E2 is noteworthy. In the preparation of slag E2, monazite concentrate was added to the ilmenite to increase the concentrations of radioactive elements in the slag. This was done primarily to facilitate the detection of Th and U during the phase chemical characterization of the slag. Centrifugal slurry pump station and deposition sites are a common feature of many mines and mineral processing plants. Yanacocha Mine has completed the design of a pump station consisting of two trains of four pumps each. A number of trade-off studies was conducted to optimize the pump station design. The most significant of these was determining the drive types for the slurry pumps. The pump station duty can vary considerably due to the number of deposition points round the disposal site. The standard solution to this problem on a multi-stage pump train is to install one pump with a variable speed drive to control the pump station output by varying the speed of this pump and stopping and starting other stages. However, there are a number of negative impacts associated with this approach. These include head losses through pumps that are stationary or ?wind-milling?, different wear life on pumps that are running and pumps that are stationary, and slower response to the control system with the possibility of hunting. The use of variable speed drives on all the pumps was considered as an alternative to the standard solution. The factors considered in comparing these options were the control and operational differences, the pump efficiencies and absorbed power, the expected pump wear life, the impact on pump maintenance and the cost of the drive options. For this project the option of using all variable speed drives was selected. The paper presents the following aspects of the study: ?Description of the various options investigated. This includes a discussion on the required duty and the drive options. ?Technical comparison between the options. ?Description of the factors influencing pump performance and life.

In light of soaring commodity prices, Nkomati has investigated the potential of processing additional low grade nickel ores to add to their reserves. The Chromititic Peridotite Mineralised Zone (PCMZ) was identified as one ore type with the potential of producing a high grade nickel concentrate. In addition to the nickel, copper, cobalt and PGM?s, the ore also contains a significant amount of chromite which adds substantial value to the project. Pyrrhotite, pentlandite, chalcopyrite and chromite are the dominant minerals within the ore, which on average grades around 0.23% Ni and 12% Cr2O3. The PCMZ ore contains excessive amounts of fibrous silicates which makes it a challenging float, with gangue control as the key element to success. Extensive laboratory testwork, which eventually led to a pilot plant campaign, was undertaken with the aim of developing a process route for treating the PCMZ ore. Several flotation circuit configurations were tested and results from the optimal circuit indicated that a nickel concentrate grading at 8.5% is achievable at a recovery of 78%, with substantial recoveries for the copper, cobalt and PGM co-products. The chromite concentrate, grading at 45%, was extracted from the flotation rougher tailings via a spiral plant. These promising results were incorporated into the plant design and are currently being evaluated in a bankable feasibility study, which will see the current 100ktpm MMZ concentrator being upgraded to a 250ktpm PCMZ concentrator as part of Nkomati?s Phase II expansion.

The past decade has seen a tremendous revival of the base metal industry in Africa, coupled with an unprecedented increase in the prices of base metal commodities in the last couple of years. The theme of the 4th Southern African Base Metal Conference, is therefore, ?Africa?s base metals resurgence?. This conference will explore the contributions made by the mining and metallurgical disciplines to the base metals industry in Africa. It will also investigate how the base metals industry in Africa can capture the maximum potential from the increase in base metal prices through research, innovative thinking, new ways of operating and project implementation. The conference will also consider the influence of Europe?s REACH programme on the base metal industry in Southern Africa. The conference will include a technical visit to Rössing Mine (Uranium) and will be followed by technical visits to Ongopolo (copper), Skorpion Mine (zinc) and Rosh Pinah Zinc Corporation(zinc and lead). The conference, to be held in Swakopmund, Namibia, also confirms the commitment of the Southern African Institute of Mining and Metallurgy (SAIMM), to hosting a regular forum on base metals in the Southern African region. Swakopmund is an ideal conference venue for local and international mining and metallurgical professionals to be exposed to the latest advances in exploration, resource evaluation, projects and technological advances in Southern Africa?s base metal industry. As part of a broad program to optimise the performance of their grinding circuit, BHP Billiton Cannington have installed an OCS© Expert system together with three VisioRockTM online particle size analysis cameras. The main purpose of the system is to stabilise grind size and feed to the flotation circuit. This particular application of OCS© is the first installation to incorporate Metso Minerals Process Technology-Asia Pacific's (MMPT AP) Dynamic SAG/AG Mill Model, which is able to predict numerous mill parameters that were previously unable to be measured with the existing plant instrumentation. Integrated into the logic of the control algorithm are online vision based, particle size measurements of the AG mill feed and recycle crusher product. This paper will describe the history of the project from initiation to date, the model and OCS© logic configuration, and demonstrate the significant benefits realised at Cannington mine.

Historically the insurance industry's involvement in any project has been relatively late in the process. Often it was a case of the last item to be ticked off the checklist has been to ensure that the insurance is in place. However, in more recent times insurers have imposed more restrictions on the cover they are prepared to provide, which has in some cases necessitated a change in the contracting structure to accommodate the insurance policy(ies). In addition, changing contractual practices have changed the allocation of risk between the various parties involved. This calls for a more proactive approach to the design and implementation of an insurance program for both the construction and operational phases of any resource project. This paper explores how a risk managed approach to the design and implementation of an insurance program for a resource project can align itself with current management approaches to project development. From the authors' experience, this approach is best adopted early on in the project (often in conjunction with the bankable feasibility study) and follows AZ/NZS4360 to objectively examine and compare a wide range of risk exposures of the project in a time-effective manner across the following areas: ? personnel; ? environment; ? general management; ? compliance - legislation, systems, protocols; ? asset management; ? change management; ? financial impacts to the organisation; ? products/services; ? service delivery; and ? technology. Having identified and then analysed the risk exposures according to common consequence and likelihood ratings the next step is to develop a risk map of all considered exposures. The true value of this approach lies in the development and implementation of a risk treatment plan for identified exposures where the exposure is unacceptable. The plans will lead to the optimal solution to the appropriate risk prevention, risk mitigation and risk transfer options available. This paper also examines other benefits to the project that may arise from adopting a risk managed approach in addition to the ability to design an insurance program which recognises the exposures and the ability of the organisation (and other project parties) to retain risk.

There are basic areas of importance within a concentrator or mineral separation plant, which require focus to ensure acceptable recoveries, throughputs remain at an acceptable level and product grades meet specification. Professional and para-professionals within the mineral sands industry are in demand due to the booming resource sector. Added to this, new mineral sands operations are being commissioned straining the industry further. These factors have increased staff turnover and introduced many new people to the industry. It is essential these new entrants are armed with basic plant troubleshooting skills relevant to the minerals sands industry to minimize production lost through poor recoveries. Mineral sands processing does not involve highly technical or sophisticated unit processes. However, success is often slow to arise due to a lack of detailed understanding, as well as managing multiple interrelated unit processes within a plant. Fundamental background physical conditions (such as equipment loading and water quality) must be met for unit processes to be efficient. Technical management of these process plants should always include observation of these background conditions for they often provide the answer to underperformance. Examples are presented with an indication of the possible effects on recovery and product grade.

This paper describes preliminary research on the application of Markov Decision Processes (MDP) to Real Option Valuation (ROV) and the optimisation of mine scheduling. The MDP framework is a novel approach to option valuation and scheduling in mining operations. A learning agent is introduced into the valuation process of an open pit, where prices and block ore grades have probabilistic values. The prices are modelled using a mean reverting diffusion process and the block grades using sequential Gaussian simulation. The agent is asked to learn which production parameters should be used in order to maximise the overall value of the project. The introduction of the agent permits a real option approach to mine valuation, such that the value associated with the robustness of a design to uncertainty can be measured. A simulated example is used in which there are ten blocks to be extracted under conditions of grade and price uncertainty. Using policy iteration, an optimal policy is generated and the value of production options is found. The potential financial gains from applying MDPs to mine valuation and optimisation are substantial and warrant further investigation.
