On 16 July 2004, at 07:10 a collapse of about 1.8 million m3 (about 4 ½ million tons) took place on the north wall on Nchanga Open Pit. This collapse was the result of a developing instability that was first identified when the benches in this area were exposed during September 2002. The NOP geotechnical and survey departments closely monitored the development of the failure. Control measures were implemented to reduce risk to men and equipment. These measures were continually improved and adjusted in reaction to observations and changing conditions. The purpose of this paper is to describe in detail the monitoring results that were obtained both by traditional methods and the novel slope stability radar system (SSR). Difficulties encountered in establishing critical deformation levels and deformation rates that can be used to predict the onset of collapse are described. Details of the monitoring and control measures, which led to the successful completion of mining in the area, are also described in this paper.

To investigate the influence of orientation of crystal lattice on the bacterial leaching of pyrite crystals, single crystals of 100, 111 and110 plane orientations were used for the study. Experiments were carried out in the presence of a Thiobacillus ferrooxidans culture. The different corrosion patterns observed on the surfaces of the bioleached samples suggests a variation in cell-surface interaction from one crystal plane to the other. The surface corrosion patterns generally reflected the influence of the symmetrical arrangement of the atomic planes in the lattice on which they formed. The results indicate that the surface properties of mineral sulphides may control the evolution of corrosion patterns and consequently the initial oxidation process in acid bacterial leaching.

Quartz mica schist collected from Nathpa-Jhakri Hydropower Project, Himachal Pradesh, North India is tested under triaxial loading using a servo-controlled loading system. Complete stress-strain-volume change behaviour including post peak softening behaviour of the samples, are presented. Strength and deformation parameters are given. The leaching behaviour of nickel?copper matte in an acidic?copper sulphate solution during the repulping stage at Impala Platinum Refineries has been studied. The base metal recovery process consists of a matte repulping stage prior to a series of pressure leach stages. Therefore, the repulping stage is basically an atmospheric leach stage in which the matte containing mostly Niand Cu is leached in copper-spent electrolyte from the tank house, resulting in dissolution of nickel and precipitation of almost all the copper. To understand the nature of the leaching process during this stage of the operation, the effects of temperature stirring rate and matte particle size on the rate and extent of base metal dissolution and copper rejection from the solution have been investigated. The leaching mechanism of the matte in the investigated system is alsoproposed.

Metal casting is one of the most important operations in ferroalloys factories. After the tapping of the furnace and the depuration of the metal, the preparation for customers with cooling, crushing and sizing begins. In total production costs, this contains around 8 % of the total cost of the metal, depending on the value of the fines and other important parameters. From an investment point of view, this represents around 20% of the total capital for a new furnace. Casting onto a water-refrigerated copper plate is not new for molten metals. In steel, continuous casting machines are normal in every factory. Water granulation casting exists at some ferroalloys plants. However, the majority of plants and production technology still use the technology of lumping, crushing and sizing. This technology is time consuming, produces fines and requires a relatively large work force. In 2001, Ferroatlantica put into operation a new water-cooled copper casting-machine, which seems to be a very convenient solution to solve all these problems. It is in operation at a silicon factory; the same place where the new ELSA electrode was developed for silicon metal production. This paper describes our experiences using it.

Lead-zinc production at MIM, Mount Isa includes three mines, a lead concentrator, zinc filter plant and lead refinery. Lead production is vertically integrated with lead-silver bullion shipped from Australia to London for refining. Zinc is sold as a concentrate. All three mines have reached varying states of maturity mining a multitude of orebodies having significant variation in grades and metallurgical recovery for three metals. Based on current levels of measured resources, the remaining project life is at least ten years. The objective is to schedule production over the life of all three mines so as to maximize the present value of the complex. Additional scheduling complexity arises out of the implementation of long-term schedules, capital expansion projects for both mining and processing, the presence of substantial inferred reserves and interactions with MIM copper production. A large-scale, time-dynamic, life-of-complex Mixed Integer Program (MIP) production schedule was formulated to optimize lead/zinc cash flow based on a detailed life of project production scheduling study. The requirements for such a study are detailed herein. The operational feasibility of the MIP solution is compared against a non-optimal approach to strategic life-of-mine scheduling. The strategic planning emphasis placed on the MIP is compared to the implementation of a life-of-mine schedules at Mount Isa using spreadsheets and other popular commercial mine schedulers.

The reducibility of three different manganese ores with coke was studied. The three ores were reduced to different extents under the same experimental conditions. The investigations showed that in the temperature range of 900-1000 ×C, Fe2O3 in the ore was reduced to metallic iron. MnO2 was reduced to Mn3O4 in all cases except one in which it was reduced to Mn2O3. The kinetics of reduction was controlled by different mechanisms in the different ores. Temperature had a significant influence on the reducibility of the ores.

An overview of recent development of CSIRO?s Multi-Phase reaction models will be presented with examples comparing the calculated physico-chemical properties of metallurgical slags with the existing experimental data. The paper will also outline the development of a kinetically based model for molten bath reactors and its application to submerged combustion of coal in a slag bath as well as the reaction between the slag and injected coal particles. The plume model combines established models for the combustion of pulverized fuel with models for the growth and rise of bubbles from a lance or tuyere. This model predicts the extent of de-volatilization and combustion of the coal in the plume, the utilization of oxygen and the exchange rate of oxygen between the gas and the bath as well as the heat transfer rate between the gas bubbles and the bath. The slag reduction model brings together the recently measured rate data and fundamental understanding of the kinetics of CO-CO2reaction with iron oxide containing slags and predicts the changes resulting from injection of coal particles into molten slags. The top-space model covers reactions between gases and molten droplets in the post-combustion zone, where heat and mass transfer between phases results in higher utilization of the fuel values in the partly oxidized gases and transfer of heat to the molten bath. Cokriging uses a sparsely sampled, but accurate and precise primary dataset, together with a more abundant secondary data-set, for example grades in a polymetallic orebody, containing both error and bias, to provide improved results compared to estimation with the primary data alone, as well as filtering the error and mitigating the effects of conditional bias. The method described here may also be applied in polymetallic orebodies and in other cases where the primary and secondary data could be collocated, and one of the data-sets need not be biased, unreliable, etc. An artificially created reference data-set of 512 lognormally distributed precious metal grades sampled at 25×25 m intervals constitutes the primary data-set. A secondary data-set on a 10×10 m grid comprising 3200 samples drawn from the reference data-set includes 30 per cent error and 1.5 multiplicative bias on each measurement. The primary and secondary non-collocated data-sets are statistically described and compared to the reference data-set. Variograms based on the primary data-set are modelled and used in the kriging of 10×10 m blocks using the 25×25 m and 50×50 m data grids for comparison against the results of the cokriged estimation. A linear model of coregionalization (LMC) is established using the primary and secondary data-sets and cokriging using both data-sets is shown to be a significant improvement over kriging with the primary data-set alone. The effects of the error and bias are filtered and removed during the cokriging estimation procedure. Thus cokriging using the more abundant secondary data, even though it contains error and bias, significantly improves the estimation of recoverable reserves.

Fracturing of rock at low stress levels can be a source of unexpected problems in rock engineering: • the resulting instability can be a safety hazard; • in very brittle rocks it may be associated with violent failure of the rock and strainbursting (rockbursting); • it usually leads to an unexpected requirement for rock support, with time and cost implications; • in rock boring projects, it may result in fracture of the rock ahead of the bored face and in the walls of the bore behind the face. This may lead to cutter head vibration, increased cutter wear and consequently decreased performance and increased costs. Examples of situations in which fracturing of rock at very low stress levels has been observed will be described. This will include details or estimates of the in situ stress magnitudes and the rock strengths involved. Dies kann Bohrkopfvibrationen, eine erhöhte Bohrkopfabnutzung und folglich eine Bohrleistungssenkung, sowie Kostenerhöhung zur Folge haben. Das Phenomen von Gesteinsrißbildung unter niedrigen Stressbedingung wird anhand von einigen dokumentierten Beispielen erörtert. Diese beinhalten zudem Details oder Schätzungen bezüglich der Stärke des in situ Stressfeldes, sowie der gegebenen Gesteinsstärken. Die mit diesem Beitrag dokumentierten Ergebnisse formen eine Grundlage zur weiteren Forschung dieses Phenomens.

Paper written on project work carried out in partial fulfilment of B. Sc Eng (Extractive Metallurgy) degree Screening is an industrial process that splits material at a specific cut size into one fraction of particles larger than the cut size and another fraction of particles smaller than the cut size. Particles are vibrated to increase the probability of them being accurately classified and to move the oversize particles off the screen surface. In conventional screening, the screen mesh vibrates with a single frequency and the particles on the screen are all exposed to this same frequency. The Ultimate Screener (see Figure 1) is a new screen technology that imparts multi-frequency vibrations to the screen mesh so that different parts of the screen surface vibrate at different frequencies. The Ultimate Screener incorporates an additional deck that holds the multi frequency adapters as shown by Figure 2. These special adapters can transform single frequency vibrations into multi frequency vibrations. When the screen motors are switched on they begin to vibrate. This vibration is transmitted to the adapters via the body of the machine. The adapters then modify the vibration to have multiple frequencies, which are transmitted to the screen surface via resonating rings.

The paper takes the reader into the depths of a modern ultra-deep South African gold mine and gives a perspective on the vertical and horizontal extent of the tunnel networks in such a mine. Depending on the mine design layout employed, tunnels once excavated are subjected to various levels of stress change over their life time, and the support requirements are explained. It is suggested that shotcreting is the only viable ultra-deep level support medium, and after looking at the latest developments, the logistical problems are put forward. In an effort to overcome most of these problems, the South African ultra-deep mining industry embarked on a collaborative research programme in 1998. The importance of tunnelling and in particular tunnel support as a critical technology for future successful ultra-deep level mining is stressed. While not yet fully ?on top of? these problems and challenges, our industry is now fully addressing them and we expect to make significant progress during the next 4 to 5 years.

Mill log analyses and complementary hot deformation studies were carried out on the as-cast structure and on a hot rolled structure of the same low carbon steel (SAE 1006) that had been processed according to the direct or hot charge route in a compact strip plant. The main softening mechanisms during hot rolling were found to be complete dynamic recrystallization during each pass above about 1000°C for the as-cast structure with an austenite grain size of 277µm and, secondly, incomplete static recrystallization after each pass with a finer austenite grain size of about 26 µm and tested below 1000°C. A two-stage hot working mechanism has also been found by others on a similar steel also processed by the hot charge route and this may appear to be a characteristic of this type of material. Constitutive constants determined from hot working studies were combined with other constants from the literature and incorporated into a grain size development model that correctly predicts the final ferrite grain size in the hot rolled strip steel. The predicted incomplete static recrystallization during the last three finishing passes in the plant appears to result in some retained strain in the hot rolled austenite as it transforms to ferrite on the run-out table. Analyses with the model predict relatively little sensitivity of the final ferrite grain size to process and product variables such as temperature and strain per pass for the last three passes and also the starting austenite grain size in the slab. In the mining industry abrasion caused by both sliding and impact have over the years resulted in costly damage to installations such as ore passes and silos. Good geotechnical practices combined with the use of a high quality abrasion resistant concrete can prolong the life of such an installation and minimize problems associated with abrasion. In order to maximize the life of an abrasion resistant concrete, the choice and combination of the correct raw materials (cement, aggregate and fibre) and overall mix design needed to make up such a concrete are important. This paper presents technical data and practical experience showing that concrete formulated with calcium aluminate cement resists severe abrasion conditions better than similar OPC-based concretes.

OXYFINESTM is an oxyfuel-based concept for in-plant recycling. It enables the possibility of fines, dust, sludge (without any drying step) and other by-products generated by the steel- and metal-producing industries to be recycled directly back into existing processes or a separate on-site unit. The results from a full-scale installation (20 000 t/a) and pilot-scale trials with dry and wet materials in the steel and ferroalloy industries are presented. The latter include materials arising from ferrosilicon, ferrochrome and silicon manganese production. The concept not only provides a solution to the problems associated with dust and sludge generated in metal production, it also turns these materials into a low-cost raw material which is useful for the same production process, thus replacing some of the raw material input. If required, it could also be used, possibly as an intermediate solution, to convert the dust or sludge into an inert material with a suitable shape. Under some conditions, a directly saleable product could also be obtained. The paper reviews this technology, its status and benefits as wells as its possibilities with regard to application in ferroalloy production. Keywords: recycling, fines, dust, sludge, ferroalloys

In this paper results from industrial trials of CaC2 injection during stainless steel production in an electric arc furnace at Sandvik Steel is presented. The main purpose of the investigation was to analyse the effect of the injection on slag foaming and final chromium oxide concentration in slag. The results show that both an increase in slag foaming and a decrease of the final chromium oxide could be obtained during the charges with CaC2injection. On the basis of the results, the economical requirements are also discussed. Both the technical and economical requirements could be achieved for steels alloyed with Mo. In order to secure the economical requirements for all steel grades of interest, the injection technology must be further developed. It would also be important to utilize the positive effect of the slag foaming on the electric energy consumption. The work has been performed as a part of MEFOS frame research programme with participants from Sandvik Steel, AKZO Nobel and Avesta Polarit. The advent of low-quality export coal demand has brought a new range of possibilities to the South African coal industry. Products that traditionally were only of value to the domestic or combustion industry sectors now have the potential to be exported, with only minor amounts of upgrading required through beneficiation. Comparatively high steam-coal export prices can be obtained for lowquality export coal, which enhances the economic feasibility of expanding low-quality thermal coal exports. There are, however, increasing concerns about the feasibility of lower quality thermal coal exports and the broader implications. These concerns relate to the environmental impact of low-quality thermal coal production for export and the inherent threat to the security of domestic thermal coal supply in South Africa. Against this background, this paper serves to explain the extended value chain in the production of export coal. The technical and economic advantages and disadvantages of low-grade exports versus coal production for domestic use are evaluated. The value chain estimation is calculated by the beneficiation modelling and characterization of two coals. Based on the value estimation, the lowgrade export production scenario, and finally the modelling of potential pollutant distribution, are described. Tech (Mining Engineering) degree A number of high wall mining methods were developed over the years to mine coal reserves exposed on the high walls created during surface mining. The auger mining system was initially developed in the early 1940s in the United States of America. High wall mining is a method of recovering coal from seam exposed either by mechanical excavation methods or natural erosions. This is usually associated with strip-mining (opencast) where the stripping ratio is high and uneconomical to mine using the opencast mining method. This paper discusses the surface auger mining as deployed at Rietspruit Mine Services Proprietary Limited.
