Keywords: Magnesium, pyrometallurgy, Mintek Samples of crude magnesium produced by the Mintek Thermal Magnesium Process were refined in two stages. The first stage consisted of co-melting of batches of the crude metal and MgCl2-KCl flux (cleaning), followed by stirring at 30 rpm for 30 minutes and settling of the sludge (mixture of molten salt and solid impurities) from the magnesium melt. The operating temperature was 680?730°C. Most of the contained calcium and significant proportions of iron and silicon were transferred into the sludge phase, which left a metal containing, on average, 950 ppm Si, 470 ppm Fe, and 230 ppm Ca. In the second stage, small-scale refining tests were conducted on cleaned samples from the first stage, as well as on crude magnesium. FeCl3 was used as the refining agent. These tests were carried out at 715?760°C with various amounts of the refining agent. The refined metal was suitable for the production of various magnesium alloys, particularly AZ91D.

The embrittlement of the Ti-6Al-4V alloy by hydrogen dosing at elevated temperature has been investigated. Metal coupons were subjected to isothermal treatments in a partial hydrogen atmosphere in the temperature range from 650ºC?950ºC and the degree of embrittlement after treatment was determined by drop-weight impact testing. Embrittlement was found to be inversely related to reaction temperature as a result of the combined effects of greater hydrogen absorption and titanium hydride precipitation at the lower isothermal temperatures. An in situ gravimetric technique based on wetting and capillary action principles has been used to investigate the wetting and penetration of synthesized alumina samples and commercial magnesia spinel refractories by CaO-SiO2-Al2O3-Fe2O3slags. Synthetic slags of 40CaO-40SiO2-20Al2O3 (in weight per cent) with 0 to 9 weight per cent Fe2O3were used and the experiments were conducted at temperatures 1370 to 1470ºC under argon. The contact time between the sample and the slag was 30 minutes. The results show that the wetting and penetration are enhanced by the iron oxide addition in the slags. Addition of Fe2O3from 0 to 9 weight per cent resulted in a significant increase in the slag penetration into the magnesia spinel refractory by a factor of about 7 and a moderate increase in the synthesized alumina by about 60 per cent. The addition of Fe2O3enhanced the wetting (??cos?, where ? is the surface tension of the slag and the contact angle between the slag and the refractory) by 5 to 18 per cent. An increase in temperature from 1370ºC to 1470ºC resulted in a significant increase in the penetration of a 6 weight per cent Fe2O3slag in the alumina and magnesia samples by a factor of4 to 5 and a decrease in wetting by approximately 30 per cent. The paper is aimed to assess the possibilities of usage of pyrometers and thermal cameras to study ventilation and environmental conditions in underground mines. Surface and underground thermovision tests were carried out in the Rudna mine and included channels and diffusers of some selected fan stations, shaft crest closures, engines of central fans and their instrumentation. The thermovision underground tests in the Rudna mine consisted of ventilation barriers, underground fans, temperature of rocks, ventilation machines, parts of belt-conveyors and electric machinery.

Surface coal operations in which mining activities are conducted above old underground workings experience hot holes after drilling. In a coal mine, hot holes are defined as shot holes, which after being drilled have an in-hole ambient temperature of 40°C or above or show a temperature increase of 3°C or more during monitoring. Hot holes and other cavities, such as cracks, pose health and safety risks to workers, such as exposure to hot air and high concentrations of noxious gases released from these holes. In addition, workers may be exposed to premature detonation of explosives caused by in-hole temperature increases and chemical reactions. To this end, Coaltech Research Association commissioned a project to develop a Best Practice Guideline for the management of hot holes. This paper is a compilation of the activities conducted in the development of the Best Practice Guideline between 2021 and 2022. The activities included a review of standard operating procedures and hot-hole temperature-measuring and -monitoring devices, and the assessment of current hot-hole procedures at selected mines. The results indicated that management of hot holes requires a focus on pre-emptive risk assessment of mining blocks, identification of hot holes using the correct temperature-measuring devices, and continuous monitoring of hot holes from the time of drilling until just before blasting. Hot-hole management accessories, such as polyvinyl chloride sleeves, were found to be effective in insulating the hot-hole emulsion from the rock mass temperature, thus preventing the potential for premature detonation.

They can be used as coatings on all kind of pipelines varying from the mainline coating to the field joint coating. Compared with traditional systems like dual layer FBE and 3-layer polyolefin there are some benefits to be considered like easiness of repairs, amount of coats, application temperature and film thickness. The interior coating renders the pipe surface so much smoother that considerable savings can be realized in pump stations. Apart from the interior of the pipeline, the industry is faced with new challenges like higher operating temperatures of lines and an emphasis on product benefits in order to save money. Zimbabwe Alloys and Zimasco represent more then ninety per cent of Zimbabwe?s ferrochrome smelting capacity, while Maranatha and Oliken contribute the difference. Very limited investment in the sector (even for the expansion of existing smelters) has been experienced over many years, despite the fact that about 95% of the world?s chrome ore resources are in the Bushveld Igneous Complex of South Africa and the Great Dyke of Zimbabwe. The Bushveld has a greater quantity but a lower grade than the Great Dyke. A ten per cent increase in Zimbabwean ferrochromium production has been recorded in the past ten years, showing an almost stagnant capacity investment.

Wet concentrate is received from various concentrators along the Eastern Bushveld Complex, with 60% of the total concentrate received being from UG2 reef and 40% from Merensky reef. The concentrate grade differs from 35 g/t to 110 g/t, and from this a PGM-rich nickel-copper matte is produced. The furnace matte produced is sent to the ACP converter in Rustenburg. The Anglo Platinum concentrators, from which concentrate is received, are Lebowa, Potgietersrus, Amandelbult, and Union, as well as the joint venture Modikwa. The concentrate is fed to two flash dryers that utilise coal-fired, fluidized-bed hot-gas generators to produce the hot gas that will drive off the moisture, leaving a fine bone-dry concentrate to feed to the furnace. The dry concentrate is pneumatically transferred to a storage silo before being transferred to the feed bins situated above the furnace. Lime, if required as a flux, may be transferred separately to the furnace feed bin by a pneumatic system. The concentrate and lime is fed from the feed bins onto airslides and into the furnace. The feed rate is automatically controlled, and the system is set up to optimize the power to feed ratio. The electric furnace is nominally rated at 68 MW and the power is transferred into the furnace using six 1.6 m diameter Söderberg electrodes. Concentrate is melted by energy generated when electric current passes through the electrodes and resistive slag layer. On melting, two immiscible phases form: slag and matte. Furnace matte, containing the bulk of the base metal sulphides and PGMs, is denser than slag and collects naturally at the bottom of the furnace. The furnace is constructed of a combination of refractory brick and water-cooled copper coolers. The furnace sidewalls and hearth are cooled by air drawn through the area by cooling fans. The hearth and matte zone are constructed from refractory bricks. The copper coolers reside only in the slag zone of the furnace along the entire perimeter of the furnace. One staggered row of plate coolers is installed above the waffle coolers along the perimeter of the furnace. Matte is tapped periodically through one of the two matte tapholes into 35-ton refractory-lined ladles, and cast into matte ingots on a casting machine. The cooled matte is discharged onto a concrete slab for cooling and then transferred by front-end loaders to the crushing plant. The matte is first crushed in a jaw crusher and then a Rhodax cone crusher to a size of 2 mm before it is loaded into tankers and sent to the ACP. The low-grade slag is tapped from the furnace through a water-cooled copper insert into a short water-cooled copper ?hot launder? which discharges into a granulation cold launder. The granulated slag slurry flows to three rake classifiers, from which the coarse slag is discharged onto a conveyor to dewatering silos. The dewatered slag from the silos is dumped. The water overflow from the classifiers reports to two thickeners where the water is clarified, and the thickener underflow is returned to the rake classifiers. The smelter is a zero-effluent plant and all the water from the slag silos where the slag is dewatered, as well as the storm water, is pumped to the process water dam from where it is pumped back into the plant for process water use. The off-gas from the furnace is drawn through a forced draught cooler and into a high temperature baghouse. The dust collected in the baghouse is pneumatically transferred into bins above the furnace and is fed via the concentrate airslides. The cleaned off-gas is then vented through the main stack.

"The challenges facing the mining industry include complex ores and declining grades, together with increasing capital costs and environmental regulations. In addition, future commodity price uncertainty makes investment decisions difficult. Shorter plant lifecycles mean that new projects need shorter payback and increased net present value. With regard to solvent extraction, the introduction of an innovative modular plant design will help to address these issues. The first such modular offering is Outotec’s VSF®X modular solvent-extraction plant that uses prefabricated and transportable modules. Reuse and recyclability have underpinned the design concept. The greatest advantage of the VSF®X modular solvent-extraction plant is its relocation possibility. Additionally, it is suitable for various metals and plant capacity is adjustable through a scalable modular structure. After a dedicated plant lifecycle, the plant can be dismantled and relocated to a new site. This reuse ability offers major benefits for short-term plants, making them more feasible due to higher residual value. A net present value analysis is made for two examples, a conventional plant with no relocation possibility and a modular movable plant with extended plant life cycle, in order to evaluate the feasibility of modular plants. Results indicate that modular plant design could offer an economical solution with the additional advantage of improved overall sustainability through its life cycle. Good operation of Soderberg electrodes is dependent upon high quality electrode paste coupled with better electrode management procedures. Without having a good electrode operation, it is not possible to obtain the best outcome from the furnace. In other words that is a good way to say how important the proper electrode operation is. Good electrode performance depends on the slipping rate and current levels, which decides the shape of the baking curve at the level of just below the contact clamps. Negative curvature of baking zone in the central part is considered dangerous because shrinkage takes place outwardly creating abnormal stresses in the electrode. Soft breakages occur when the baking zone comes below the clamps and the casing cannot take the current. This paper deals with various factors affecting baking characteristics leading to soft breakages and also presents case studies in a closed 48MVA furnace with smelting for charge chrome. In case studies in a closed furnace, it has happened that the energy for baking at the low current operation before breakage has been lower than the actual slipping has demanded. At low current there should not be problem, but a problem can occur when the current for some period is raised above the current carrying capacity of the casing. So data for electrode operation in actual period was studied and presented in this paper.

One very important aspect of mining is deciding what material in a deposit is worth mining and processing, versus what material should be considered waste. This decision is summarized by the cut-off grade policy. The cut-off grade strategy for an open pit mine influences the annual cash flows and affects the net present value of a project. The optimization of cut-off grade strategy requires the knowledge of detailed operational costs, mining sequence, mining operation, processing, and product constraints, as well as the grade distribution of a given deposit defined by pit, phase, and different material types. Cut-off grade optimization algorithms have been developed in the past. The most common criteria used in cut-off grade optimization is to maximize the net present value (NPV). This paper describes the determination of a cut-off grade strategy based on Lane?s algorithm adding an optimization factor based on the generalized reduced gradient (GRG) algorithm to maximize the project?s NPV. The introduced algorithm is a windows based program developed at Virginia Tech that is based on a series of Visual Basic routines within a spreadsheet environment (Excel).The benefits of the methodology are demonstrated using a hypothetical case study. In 1978, this operation was bought by the forerunner to the present AECI Ltd, a large producer of commodity chemicals at the time. Production continued at this site until 1992. In the meantime, Karbochem, an operating division of Sentrachem Ltd, was also manufacturing carbide in Newcastle, as a building block for the manufacture of synthetic rubber. In 1990, the Karbochem calcium carbide operation was closed down. In 1992, the AECI carbide business and the Karbochem production facility were amalgamated, and production continued under the Karbochem name. In 1997, the Dow Chemical Company bought the holding company of Karbochem, and the carbide business continued operations until 2003. In June 2003, the business was sold to a management consortium as SA Calcium Carbide (Pty) Ltd. Later, in October 2004, 100% of the shares were acquired by the Andina Group. Today, the Andina Group, consisting of SACC from South Africa, CIL from UK, and ANDINA from Argentina, has become a global leader in the manufacture and supply of calcium carbide and calcium silicon, ferro silicon 75% and derivatives, recarburizers with low nitrogen content, acetylene, carbon black, micro-silica, and silicon metal. The production facilities at Newcastle comprise a 52 MVA submerged arc furnace of a closed design, carbon monoxide gas recovery, recovery of fine raw materials via a hollow electrode system, and an extensive computer-controlled process. These all enable an efficient state-of-the-art operation. The downstream processing facilities consist of screening and drumming facilities, milling facilities, an acetylene generation plant, and an acetylene carbon black plant. Clearly, SA Calcium Carbide (Pty) Ltd has a long history of supplying quality calcium carbide to the industries that it proudly serves.

Keywords: Kyoto Protocol, carbon credits, global warming, energy, auditing Climate change is nowadays being taken increasingly seriously, and the link between global warming and the carbon dioxide released in the generation of energy is coming under increasing scrutiny. The Kyoto Protocol was signed in 1997, after five years of negotiation. So far, about 84 countries have ratified this agreement, under which terms developed countries have strict targets linked to their 1990 level of emissions. However, ?greenhouse gas? (such as carbon dioxide) emissions continue to rise alarmingly. According to the World Resources Institute, greenhouse gas emissions in the USA increased 13% from 1990-2002, while Australia recorded a 22% increase. In contrast, the European Union, a Kyoto signatory, has seen a small decline in its emissions during the same period. This is led by the UK and Germany, who reduced their emissions by 15% and 19% respectively. The concept of ?carbon credits? provides a funding mechanism for companies in the developed world to compensate for some of their CO2 emissions by paying companies (trading credits) elsewhere in the world to undertake projects to bring about reductions in emissions. In the southern African mining industry, it will be possible to get refunded for undertaking voluntary emission-reduction projects. Concern about the environment is creating business opportunities. A preliminary calculation has shown that various projects in South Africa (those in the pipeline, with quite a high likelihood of coming off) could earn a combined total of about R2.5-billion, under the initial phase of the Kyoto Protocol's carbon-credit scheme, which allows developed-country companies to trade credits with developing countries. A number of local companies are planning projects that could comply with the Clean Development Mechanism (CDM), in which they will implement techniques to achieve certified emission reductions (CERs) of greenhouse gases. In order to prevent abuse of such a system involving vast sums of money, vigorous audits need to be carried out. A company has to prove it has made real changes and is not simply conducting business as usual under a cloak of claimed environmental improvements. PricewaterhouseCoopers has applied to become one of only a few international agencies that will be accredited to conduct validation and verification of the credits, by auditing what is called the ?designated operational entity?. An independent validator needs to confirm that the project meets the strict requirements of the Kyoto Protocol. The company has to demonstrate that it?s not business as usual. So, if you refurbished every five years, the next refurbishment is not a good CDM project, unless you can demonstrate that you will do something beyond the maintenance - that is what can be registered. So, Kyoto intends to get additional projects going, and the money for that is actually quite good - prices of 14 euros per ton of carbon dioxide not emitted have been seen. The price depends on who takes the risk for non-delivery if a project doesn?t deliver the emission reductions on time. The highly energy-intensive South African mining industry is heavily dependent on coal. There should be many opportunities for the pyrometallurgical industry to come up with creative ideas to reduce emissions, and there is now an additional financial incentive to encourage this. Companies can actually get money in return for doing these types of projects, in addition to the contribution to corporate social responsibility.

The mine manager needs a tool to assist him with the planning, reporting and controlling of production, costs, efficiency, productivity and cashflow. For the mining student studying Financial Evaluation, the main need is for a computer program which will assist him in learning the basics of the subject. This paper concentrates on the needs and objectives of the course Financial Mine Evaluation, the approach to which is presented. Emphasis is placed on the practical computing sessions and the role of the FCS-EPS package as a training tool.

Keywords: Pyrometallurgy, furnace, DC arc furnace, smelting, silicon The technical feasibility of silicon smelting in a DC arc furnace was investigated. A graphite-lined furnace was operated at power levels of 150 to 160 kW, and 40 to 60 V. The average feed rate during the silicon production period was about 30 kg/h. The recipe consisted of pre-mixed batches of 28% petroleum coke and 72% lumpy silica. The target furnace operating temperature was set at 1600°C and then raised to 1700°C. In total, about 1.6 tons of premixed feed materials was processed over 16 feeding?tapping operations. The feed was manually charged into the furnace in sub-batches of 10 to 40 kg at a time. The total batch mass was set at 90 kg during the initial part of the testwork, and increased to about 120 kg for the rest of the campaign.

Draglines are massive machines extensively utilized in opencast mines for overburden stripping. The demanding working environment induces fractures, wear and tear, and fatigue failures in dragline components and eventuates in extended maintenance, lengthy downtimes, and loss of production. The bucket is the main source of external loads on the machinery, since interactions with ground materials take place in this region. This study aims to develop a generic finite element model of the stress on an operating bucket. This entails (i) three-dimensional modelling of a dragline bucket, (ii) analytical estimation of resistive forces in the bucket movement, (iii) three-dimensional simulation of the moving bucket using finite element analysis (FEA), and (iv) sensitivity analysis to examine the effect of formation characteristics on stress variation. Simulation results imply that the drag hitch and digging teeth are the elements of the bucket that are most prone to failure. In addition, sensitivity analysis indicates that internal friction angle of the formation is the dominant parameter leading fluctuations in stress values. Changes in stress level are least influenced by formation density.

A study carried out in the iron basin of Lorraine (North-East of France) highlighted the existence of under-oxygenated and noxious gas emissions (carbon dioxide, radon…) in vast built-up areas related to former mine workings. Site investigations showed that the gas flow was mainly due to natural thermal air circulation between old mines and external atmosphere. The main hazards associated with this flow of gas and its potential accumulation in confined volumes in buildings are asphyxiation and intoxication. A further study is in progress in order to better understand the origin of the gas generation within the old iron mine workings. Following the first hypothesis, the carbon dioxide emission is mainly due to the specific hydro-geo-chemical process associating the pyrite oxidation with the acid dissolution of carbonates. Keywords: Pyrometallurgy, furnace, ferrochromium, alloys, Zimbabwe Zimbabwe Alloys was founded in 1949 by a consortium led by the John Brown Group. It was the first ferrochrome plant in Africa. The establishment of the refinery was necessitated by an increase in world stainless steel demand and the need to reduce cost by shipping alloy rather than chrome ore. The location of the refinery in Gweru was influenced by a number of factors, not least of which were the abundance of chrome ore deposits, access to inexpensive power from Kariba, the availability of reductant coke from Hwange, accessibility to ports (as the town was well served with rail and road networks second to none in the country), and of course cheaper labour costs. The production of Low Carbon Ferrochrome (LCFeCr) was commissioned in 1953 and produced from an Open Arc Furnace with a Submerged Arc Furnace producing Ferrosilicon Chrome (FeSiCr) that is used as a reductant in the production of LCFeCr. An experimental furnace was commissioned in 1958 to help with efficiency and control on larger furnaces. A second Submerged Furnace was commissioned in 1963. Three other Submerged Arc Furnaces were built between 1967 and 1974. Several mines were acquired between 1974 and 1984, as a strategic move to ensure the growth of the refinery. A briquetting plant was commissioned in 1977, enabling the use of friable ores to enhance the capacity of ore supplies and ore cost management. A plant to recover alloy from slag was established in 1994 to capitalize on market demand without large capital outlay that would be required to build other furnaces to increase capacity. Zimbabwe Alloys has created employment opportunities throughout the years. There have been direct employment opportunities at both the refinery and the mining divisions. With time, indirect employment was realised both upstream and downstream of the refining process, enhancing the livelihood of numerous people. Zimbabwe Alloys' involvement with various labour skills has, of necessity, enabled it to develop a culture of safety at work, home, and play. Zimbabwe Alloys has contributed to society by participating and funding various local initiatives primarily to impact positively on societal needs. The latest development was in 1996, when Zimbabwe Alloys entered into a Technical Transfer Agreement with Japan Metals and Chemicals to improve the efficiencies and hence the profitability of the LCFeCr production process. A significant quantity of various alloys has been produced since inception, and significant foreign currency has been earned for the country. This was in spite of challenges that included the cyclic nature of market prices, the upheavals of sanctions affecting the macro-economic environment, and the challenges related to the deteriorating grade of chrome ore and reductant coke.

A set of six design principles for rock engineering was developed by Bieniawski: design objectives; minimum uncertainty; simplicity of design components; state-of-the-art practice; optimization; and constructability. These principles translate into a ten-step design process. Although this methodology was developed for rock engineering, it is applicable to any design process, feasibility study, etc. Diligent use of such a process will ensure that a defensible design or evaluation has been carried out. Recently a ?strategic conversation? process has been identified by Ilbury and Sunter that includes the following ten steps: scope; players; rules of the game; key uncertainties; scenarios; SWOT analysis; options; decisions; measurable outcomes; and meaning of winning. A comparison of these steps with those of the design process shows a remarkable correlation. This is perhaps not surprising since engineering design is a strategic up-front issue, and front end loading in a project is critical to achieve the expected project performance. Based on the close correlation between the strategic conversation and engineering design processes, a circular design process, rather than a linear process, is proposed. The ?circle of design? better reflects the importance of review and monitoring in the two phases of successful design and implementation?defining the design, and executing the design.
