Advanced process and equipment analytics have been around for a while. However, with accessible IT infrastructure and site maturity, it is possible to analyse, monitor, and control processing plants and equipment easily. These various disparate systems provide different reports requiring the involvement of various personnel and attention to different reporting platforms. For efficient harnessing of the systems? capabilities, as well as effective improvement and monitoring of process and equipment, a single point of entry is required. A process and equipment optimization solution was required at a concentrator in South Africa, focussing on the product stream of platinum group metal (PGM) concentrate from the UG2 Reef. The investigation of data to identify strategies for optimization was required to allow visibility into plant operations to guide operators, an easier method to identify process loop problems, identification of imminent equipment failures, and advanced process control to optimize throughput and stability. A collaborative effort between the client and General Electric Intelligent Platforms (GEIP) investigated data-driven solutions to each of the problems. With the focus on process optimization and asset monitoring, as well as equipment monitoring, a combination of approaches was utilized to address the various problem areas that were identified. Each was implemented separately in the control layer of the plant IT infrastructure. The integration was done in a centralized web-based reporting tool that integrated the detailed results from the various solutions. On the process control side, monitoring of control loops was included by calculating performance statistics that were reported daily to identify sub-optimally performing control loops and indicating potential problems. The advanced process control solution for this site includes a surge tank controller, stabilizing flow through the flotation banks, and preventing the surge tank from overflowing or running empty. Equipment monitoring was investigated, for preventative maintenance, by making use of statistical data models to indicate imminent equipment failure. These predicted alarm events included the cause for failure, drilling down, and allowing focus on a specific variable for preventative action. The results included a more stable flow through the mill, with fewer stoppages due to surge tank overflows or running empty. The causes for process drift could be identified and operators could react early. Alarms warning of equipment failure 2½ and 4 months in advance were identified in an offline analysis.

"This paper aims to demonstrate how a systemic approach can be applied to the analysis of the causes of accidents in South African mines. The accident analysis framework used was developed previously by the authors from the combination of the Mark III version of the Swiss Cheese model, Incident Cause Analysis Method (ICAM), the Nertney Wheel model, and safety management principles. Data on 91 accidents occurring from 2010 to 2012 at the site of a platinum mine in South Africa were used to populate the newly developed framework. The results obtained show that while routine violations (45% of all accidents analysed) were the most common form of human error, problems in the physical environment of workers were the most common workplace factor (39.6% of all accidents analysed). Furthermore, inadequate leadership was found to be the most common systemic factor responsible for accidents (51.6% of all accidents analysed). Some workplace factors were more commonly associated with particular unsafe acts than others, and some systemic factors were more associated with particular workplace factors than others. The outcome of this study demonstrates that systemic factors, rather than human errors and violations, are the chief causes of accidents in the mining sector. IntroductionThe mining industry is a very important sector of the South African national economy. A major factor threatening the sustainability of this industry is mining accidents, which frequently result in injuries or deaths, destruction of property, and pollution of the environment. In the past, mining accidents have led to the shutdown and threat of shutdown of mines (Ryan, 2008; Mail and Guardian, 2011). The country stands the risk of incurring significant losses if the mining industry continues to experience shutdowns. In 2012, the mining sector accounted for R262.7 billion (equivalent to US$32.83 billion) representing 8.3% of GDP directly, on a nominal basis (Chamber of Mines of South Africa, 2013).Mining safety is a global concern and has attracted significant international attention. This has precipitated various studies into different aspects of mining. Unfortunately, human error has been blamed for the majority of these accidents. A study by the US Bureau of Mines found that human error is the cause of almost 85% of all accidents (Patterson and Shappell, 2008). In Australia, it is the cause of two out of every three occupational accidents (Patterson and Shappell, 2008). Various mining companies maintain that they run efficient systems, and hence the behavioural problems of workers are to blame for most accidents. An understanding of accident causality could be a major step in the quest to reduce accidents. Only with a good understanding of the accident process can effective remedies can be designed."

The results of development of technologies for flotation concentration of two types of complex beryllium ores are presented: beryllium-fluorite in apocarbonate metasomatites (Type I) and rare-earthberyllium in feldspar metasomatites (Type II). The researched samples of Type I ores contain a mineral complex that is difficult to separate by fatty acid flotation, including phenakite, bertrandite, fluorite, and carbonate minerals. The ores are characterised by an increased content of fluorite and carbonates. The sample of Type II ore contains such rare-earth minerals as bastnesite and orthite, and a beryllium mineral - cleiophane. The size of individualised grains of cleiophane does not exceed 0.04 mm, which significantly limits the possibility of extracting the mineral into the enrichment concentrates. For the Type I ores, a technological process for the extraction of fluorite using a phosphorus-containing reagent from the class of dialkylphenyl polyethylene glycol esters of phosphoric acid (DAPEGEPhA) has been developed. The use of DAPEGEPhA enables the production of a high-grade fluorite concentrate (95% CaF2). The production of commodity phenakite-bertrandite high-grade (10% BeO) flotation concentrate from the fluorite flotation tailings with using a fatty acid collector is based on binding calcium in the flotation pulp using soda, sodium hydroxide and sodium tripolyphosphate. The use of a combined collector based on fatty acids and DAPEGEPhA made it possible to produce a collective rare-earthberyllium- lithium concentrate with high REE extraction (88%) from the Type II ores. An account is given of the development of ferritic stainless steels since their discovery in the early years of this century. The alloys became very widely used in the 1950s, the market during that decade being driven strongly by a demand for automobile trim made of ferritic stainless steel. The production of ferritic stainless steel declined as a proportion of the total at the end of the 1950s as consumer preferences changed. However, the market is now growing strongly again, this time driven by a demand for oxidation-resistant alloys for motor-vehicle exhaust systems. The tonnages produced, applications, and market shares of the various alloys are discussed and compared. Trends in world stainless-steel production, product forms, technological development, and usage are examined.

"Plasma-assisted spheroidisation of metal powders offers several technical advantages with respect to both the ease of materials handling and powder-metallurgical item manufacturing. Advantages include improved flowability, increased powder packing density, elimination of internal component cavities and fractures, changes in morphology resulting in decreased friction between particles and contamination during pneumatic transport and enhanced particle purity. In this empirical study, spherical iron particles were produced using a microwave plasma operating at atmospheric pressure and characterized using optical microscopy and SEM techniques. Iron powders were fed into the system at fixed operating conditions, resulting in particles with spherical structures. The theoretical estimate of the time required for melting to occur is 1.6 ms, an order of magnitude smaller than the actual residence time. IntroductionParticle design and functionalization has become an increasingly popular aspect of materials synthesis and powder-metallurgical item manufacturing. One such technique involves the spheroidisation and densification of feed materials, typically in the form of chemical powders with wide particle size distributions. The major benefits of powder spheroidisation include improved powder flowability, increased powder packing density and powder purity, reductions in internal voids and defects, as well as the ability to manipulate the particles surface morphologies (Boulos, 2004). Thermal plasma processing has the potential for scale-up and for producing industrial quantities of spheroidised powder.Thermal plasma technologies offer a wide spectrum of material synthesis and treatment options, amongst others the synthesis and spheroidisation of nano-sized ceramic and metal particles (Kumar and Selvarajan, 2006). The spheroidisation process occurs within the plasma discharge via in-flight heating and melting of the powder feed material, given high enough plasma temperatures (Fridman, 2008, p. 495). Surface tension in the molten droplets results in spherical, or nearly, spherical, powder particles being formed upon exiting the plasma discharge where the droplet undergoes rapid cooling and freezes. Quite often, the bulk density of these spherical particles is higher than that of the starting material (Boulos, Fauchais and Pfender, 2013, p. 42). The different plasma spheroidisation techniques reported include radio frequency (RF) induction thermal plasmas (Jiang and Boulos, 2006; Karoly and Szepvolgyi, 2005; Yuming, Junjie and Yanwei, 2013), nontransferred direct current (DC) thermal plasmas (Chaturvedi et al., 2014; Kumar and Selvarajan, 2008; Suresh, Selvarajan and Vijay., 2008) and microwave-assisted plasma processing methods (Chen, Gleiman and Phillips, 2001; Vanamu et al., 2004; Weigle et al., 2004)"

The magnesia-carbon refractories used in the ConArc process experience severe wear as a result of the varying slag composition during the blowing phase. This work determines the basicity range in which minimum as well as maximum refractory wear was experienced by the magnesia-carbon refractories during service. In order to determine an optimum slag composition, the crucible test in an induction furnace was used. The magnesia-carbon refractory bricks were cut into cylindrical crucibles to which a synthetic slag in the form of pellets was added. The basicity (B2) of the slag was varied from 0.5 to 3. Tests were done at 1 600°C for one hour. Apart from the crucible test in an induction furnace, visual inspection and SEM analysis were also done to investigate the corrosion mechanism. FACTSage® predictions about the interaction between refractories and slag were also done. These predictions were compared to the actual results attained. It was found that the extent of corrosion by slag attack decreases as the basicity increases. The most severe corrosion of the MgO-C refractories occurred at a basicity of 0.5 whereas the optimum basicity is above 2.0. SEM analysis indicated severe slag attack at the lower basicities with no visible refractory-slag interaction at higher basicities. TheFACTSage® predictions supported most of the actual findings. Sulfide-type tin deposits in Russia are characterised by the complex mineral composition of ores and dump products of their processing. Tin-sulfide ores contain industrial quantities of copper, lead, zinc, tungsten, silver, rare and trace elements (indium, scandium, etc.). In addition, the ores are characterised by uneven dissemination of sulfide minerals (chalcopyrite, galena, arsenopyrite, etc.) and tin minerals (cassiterite, stannine, etc.). X-ray phase and spectral analysis, scanning electronic microscopy (SEAM), laser SIM and AFM microscopy helped to identify the selective fixing of sodium dibutyl dithiocarbamate (DBDTC) on chalcopyrite and galena, as well as the tall oil fatty acids (TOFA) and IM-50 on cassiterite. For the first time, collectors and flocculants of slurry fractions of silver and tin, thermomorphic polymers TMPF were used to isolate more than 80% silver from the tin tailings of the Solnechny mine into a copper-silver rough concentrate. It has been established that preliminary ultrasonic treatment and desliming according to the 0.02 mm class removes up to 20% of sludge material, which impairs the process of gravity separation. The combined flotation-gravity scheme using new reagent compositions helped to obtain tin concentrate with a tin content of 5.42%, which meets the requirements for further metallurgical processing (at least 5%). Dual energy X-ray transmission (DE-XRT) sorting is a recent development in the range of sensor-based sorting technologies available today. DE-XRT is particularly suitable for dry coarse coal beneficiation in the size range -120 mm +12 mm. In this paper, we describe the technology and show the results of a number of test runs conducted on different types of coal from the USA and South Africa. The results have shown that DE-XRT is an effective technology not only for deshaling of coal and removing pyritic sulphur but also for separating coal and torbanite. The use of dry deshaling methods will be more important as water availability becomes a greater concern. DE-XRT is one such technology which will be incorporated in future dry coal processing plants.

This study investigated flotation of phosphate from a low-medium grade 8-12% P2O5, 65-73% SiO2 sedimentary phosphate ore from Kropz Elandsfontein (herein referred to as Elandsfontein) in South Africa. Quantitative evaluation of minerals by scanning electron microscopy (QEMSCAN) was used to determine apatite grain size distribution, liberation and mineral association in the F2 horizon sample. The mineralogy indicated that apatite was liberated and for the Elandsfontein plant to operate at the design throughput, the flotation feed has to be milled to a coarse grind ranging between 300 μm and 425 μm. Reverse flotation process routes using varying reagent dosages, and flotation feed top sizes that could possibly yield a final product of 31% P2O5,10% SiO2 at a reasonable +70% P2O5 recovery were investigated. Based on the results, a split circuit of coarse (-300+212μm) flotation and fine (-212+20μm) flotation, was mostly preferred as compared to treating the whole ore. A final combined concentrate of 31% P2O5 and 10% SiO2 with P2O5 recovery of 84% could be produced from the reverse split circuit. The robustness of reverse flotation for both coarse and fine fractions was further investigated. Reverse flotation of the fines fraction was found to be robust and produced a final product of 31% P2O5. It was however more challenging to achieve the required product grade and recoveries on the coarser fraction (-425+212μm), suggesting that reverse circuit was not adequately robust at fractions coarser than 300μm. A partial shaft pillar extraction project was embarked on at a mine in the West Wits mining region in South Africa. Prior to the extraction, a rock engineering assessment was conducted with the main objective being to establish which areas of the shaft pillar could be extracted without unduly affecting the stability of major infrastructure within the shaft pillar. Standard numerical modelling methods were used to conduct this assessment and several areas were identified for extraction. However, during the extraction process, it was found that the infrastructure was affected more than was originally predicted by linear elastic modelling. In addition to this, several large events resulted in far more large aftershocks than would normally be predicted. In order to gain an understanding of this phenomenon, seismic data was integrated with numerical modelling as follows: > The seismic data in the form of displacements was integrated in 3D space within the model to assess the effect of static stress changes associated with seismic activity > Data from large events was integrated onto specific structures, where displacements associated with large events were integrated onto the plane of structure in question. This paper describes the methodology and results obtained from each of the above processes and include insights into the mining process that were previously unfathomable using standard linear elastic numerical modelling. The way forward for this rock engineering assessment of partial shaft pillar extraction is also discussed.

The aim of the paper is to discuss the possibility of producing aggregates with an increased content of regular particles, as well as to present a method of aggregate production which has not previously been used in the industry. Traditional aggregate production circuits require the application of three or four grinding stages (depending on the particle size of the feed), but for fine particle fractions of aggregates, irregular grains occur on average with a content of 10%. The innovative technological circuit can produce the aggregates with the content below 3%, even in a single- or two-stage crushing circuit. Downstream jig beneficiation of such prepared material results in higher separation sharpness, lower probable error index (Ep) and imperfection (I). Minor manipulative details, the application of a finer measuring graticule and the reproducibility of the procedure are described and the author accepts with gratitude this ready-made answer to the first and second points of Dr Finkelstein's comments. Mr Williamson The author is indebted to Mr Williamson for historical background to early experiments with captive bubbles and it is conceded that the original paper described another avenue to an old flotation goal. The field of application is restricted and we would not work with all the material illustrated by Klassen and Mokrousov.1 The particles in Figure 74(a) are far too large and irregular; material in Figures (b) through (d) could be employed for semi-quantitative work in spite of obvious disadvantages; Figure 74(f) represents ideal conditions. We have studied this mineral-collector association in the size range given and results were satisfactory. For larger pick-up values than that illustrated an induction period of more than 0.01 second was required (actually 90 seconds for a maximum bubble load at pH 7.2 with 25 g/t oleic acid!). Mr Slander and Mr Kooij Researchworkers in a practical mineral development laboratory may well ask what contribution yet another micro-technique can make to the problems of large scale ore flotation. The obvious answer is that there can be little or no direct translation of results obtained with a static system comprising air bubble and pure mineral concentrate to a dynamic multicomponent operation. However, for the rapid study of one mineral or variable some small scale apparatus must be employed. In the Anglo American Research Laboratory, the described semi-quantitative pick-up technique has filled a niche and requirement. For ourselves, the system represents a definite advance over the contact angle approach in that samples of minerals conventionally prepared in laboratory or plant may be used, which is a desired step nearer flotation. We bracket this pick-up apparatus with the Hallimond tube1,2 and evidence is now to hand that pick-up curves may often be related to flotation recoveries obtained from this tube with pure mineral samples and from the Fuerstenau glass cell3 with the total ore at low pulp densities. We would not wish to push the comparison of pick-up results past this stage for there is much published development work relating the Hallimond and Fuerstenau equipment to flotation on a larger scale. At the Anglo American Research Laboratory for example, a test in a Fuerstenau cell is often the final integrated step in laboratory investigations into the TORCO process. As these contributors rightly point out, pick-up tests can offer nothing towards the determination of optimum reagent dosage for large scale flotation. This is the function of bench-type flotation cells with up to 2 kg batches of ore. At this level, collector performance and consumption and physical properties of the froth are more comparable with large scale operation. The pick-up cell, Hallimond tube and Fuerstenau cell are essentially equipment from which the effect of control parameters can be derived. For the assessment of collector behaviour, the pick-up approach is rapid and economic and we offer here a pick-up contribution towards the flotation of Witwatersrand uraninite with anionic sulphonate collectors (Fig. 1). A large crystal of the local mineral was not available for contact angle measurements and owing to its low concentration in Witwatersrand gold-bearing reef, a small sample was laboriously obtained by tabling, superpanning and heavy medium separation. The pick-up values of a sized portion were determined by the described procedure in the presence of nine petroleum sulphonate collectors. Responses fell into two categories; "normal" curves (dotted lines) and a group of collectors which were very active at low concentration but showed depression of pick-up at the higher levels. The similarity in form of curves for collectors 1 and 3 was apparent and reagent 3 was found to be simply a diluent of 1. Otherwise, collector performance could not be related to either sulphonate content or molecular weight of the active constituent. However, reagent 2 gave the best performance in a bench flotation cell with regard to overall uranium distribution but, as predicted, reagent 1 yielded the best grades. Later pick-up tests with a similar class of collector have suggested that depression at high reagent concentrations may be due to "bubble armouring" whereby an hydrophilic air-liquid interface is produced which rejects mineral attachment. Prolonged investigations with the same mineral sample have not been required except for the study of uraninite which lasted for more than a year. Variation in pick-up response could not be detected over this period during which the mineral was stored under distilled water. The only visible change was a small efflorescence of lead sulphate, readily removed and decanted off after stirring with a glass rod in the sample tube. In its main role as a "trouble-shooter", the pick-up method is applied to fresh mineral samples taken from a flotation plant and soon discarded or from a current run in the ore-dressing laboratory. After production of a concentrate, a solvent cycle, as described in the original paper, may be required to remove heavy organics or other contaminants as when a sample has been taken from circuits containing detergents, grease or return flotation solutions. This solvent cycle will not remove chemisorbed collectors and we prefer not to work with minerals from flotation tailings or with pick-up cell discards. It has been thought preferable to answer the contributors' other apprehensions with regard to sample preparation, activators, depressants and the physical properties of reagents in another paper on offer to this Journal. It covers pick-up investigations relating to the flotation of nickeliferous pyrrhotite at two Anglo American Corporation Mines, which approach seemed the correct orientation for a reply to another contributor to this paper.

In light of soaring commodity prices, Nkomati has investigated the potential of processing additional low grade nickel ores to add to their reserves. The Chromititic Peridotite Mineralised Zone (PCMZ) was identified as one ore type with the potential of producing a high grade nickel concentrate. In addition to the nickel, copper, cobalt and PGM?s, the ore also contains a significant amount of chromite which adds substantial value to the project. Pyrrhotite, pentlandite, chalcopyrite and chromite are the dominant minerals within the ore, which on average grades around 0.23% Ni and 12% Cr2O3. The PCMZ ore contains excessive amounts of fibrous silicates which makes it a challenging float, with gangue control as the key element to success. Extensive laboratory testwork, which eventually led to a pilot plant campaign, was undertaken with the aim of developing a process route for treating the PCMZ ore. Several flotation circuit configurations were tested and results from the optimal circuit indicated that a nickel concentrate grading at 8.5% is achievable at a recovery of 78%, with substantial recoveries for the copper, cobalt and PGM co-products. The chromite concentrate, grading at 45%, was extracted from the flotation rougher tailings via a spiral plant. These promising results were incorporated into the plant design and are currently being evaluated in a bankable feasibility study, which will see the current 100ktpm MMZ concentrator being upgraded to a 250ktpm PCMZ concentrator as part of Nkomati?s Phase II expansion.

The AK6 kimberlite is situated 25 km south of the Debswana Orapa Mine in Botswana and was discovered by De Beers geologists in 1969 during the follow-up of geophysical targets in the Orapa area. The kimberlite was not extensively pursued at the time as the initial bulk sampling indicated it to be of limited size and low grade, factors largely contributed to by the basalt breccia capping. Completion of high resolution integrated geophysical techniques and drill bulk sampling to depth recovered 97 tons of kimberlite during 2003 and 2004, which led to the increased size and grade estimates. Bulk sampling by Large Diameter Drilling (LDD, 23 inch diameter) commenced in 2005; 13 holes were drilled to a cumulative depth of 3,699 m and 689 carats of diamonds were recovered. In July 2006 the De Beers Mineral Resource Classification Committee classified these Phase I LOO results at a High Inferred level with an average grade of 24 carats per hundred tonnes (cpht) at a bottom cut-off of +1 mm, and a modeled average diamond value of 150 dollars per carat. A second phase of LDO drilling was initiated in 2006, and bulk sampling by trenching commenced in 2007 in order to deliver a resource estimate at indicated level. An Indicated Resource of 11.1 million carats at an average grade of 22 cpht was declared for the deposit mining lease application lodged in 2007.

This paper describes the application of linear programming to the monthly 'set up' planning of stopers' sections on two gold mines. On one of these mines, the purpose of the exercise was to maximize the total stoping production (measured in centares per month). On the other mine, the maximum stoping contribution (rands per month) was required. Maximization was to be achieved through improved planning, independently of the various other productivity improving activities that were taking place at the same time. The results to date show that, when linear programming is used, an average increase of about 9 per cent in stoping production (or contribution) can be obtained for these two mines.

The idea of GOLD 100, an international conference on gold, was first conceived by Mr Les Haughton of Mintek in mid 1984. By the beginning of 1985, plans were well advanced to hold what was to be the most comprehensive conference on gold ever organized. Appropriately, GOLD 100 was timed to coincide with the celebration of Johannesburg's centenary. Leaching The South African Institute of Mining and Metallurgy will hold a two-day colloquium on the topic of leaching on 8th and 9th November, 1988, with the objective of bringing the latest developments in leaching technology to the attention of the mineral-processing industry.

This, the second and final part of a review on the subject(the first part was published in the March issue of this Jouma/), deals in detail with the 9 copper-producing companies in the Republic of South Africa. These are The Phosphate Development Corporation, Prieska Copper Mines (Pty) Ltd, Black Mountain Mineral Development Co. (Pty) Ltd, Rustenburg Platinum Holdings Ltd, Impala Platinum Holdings Ltd, Western Platinum Ltd, The O'okiep Copper Co. Ltd, Messina Ltd, and Palabora Mining Co. Ltd. The following are described for each company: background, development, geology, mining, concentration, and current situation. The last-mentioned company, being South Africa's largest producer, is dealt with in greatest detail.

This investigation compares the gas adsorption behaviour and capacity of three bituminous coals from South Africa, of similar rank, by assessing the characteristics of the raw coal, as well as the resulting float and sink fractions (at 1.80 cm3/g) obtained by density separation of crushed coal samples. Calculations were also made to obtain the raw coal gas storage capacity from the weighted contribution of both float and sink fractions results, thereby permitting comparison with the analysed results of the raw coal. The study demonstrated that the clean fraction of a coal has the highest capacity to retain gas in the sorbed state, followed by raw coal, and lastly the sink fraction, and re?confirmed previous investigations that showed minerals to be inhibitors of gas adsorption and retention.
