"Hearing loss due to excessive noise exposure is the most prevalent industrial disease. It is ranked on the World Health Organization’s (WHO) priority list for major work related injuries. Uncontrolled noise not only has a physical effect, but is also a psychological hazard affecting the performance and well being of man. Noise induced hearing loss (NIHL) is irreversible, yet it is preventable. The first defence against noise (noise control engineering) is a high priority in the mining industry. Second defences should be a last resort when the engineering control of noise is inadequate. Hearing conservation programs and the use of conventional hearing protection devices seem to have failed in the prevention of noise induced hearing loss. If compensation payouts that quadrupled in the past ten years are used as a barometer for the success of existing hearing conservation programs, then new strategies and technologies need to be investigated. The best practice Hearing Protection Device (HPD) may be seen as the minimum standard for second defence noise control.Conventional hearing protection is widely applied, but also misused in the industry as well as in the mining sector. Empirical research results, ownership, general attitudes of workers as well as qualitative aspects will be explored. The paper provides reasons, evidence, case studies and strategies regarding the best practice hearing protection philosophy (the Noise Clipper Model) as implemented in the Implats Mining Group. Worldwide tendencies towards custom-made HPD’s, findings that indicate improvements in hearing conservation programs and finally the successful application of Custom-made Hearing Protection Devices, will be outlined."

A study was conducted to determine the structure and lifting capacity of a two-phase stream in a vertical pipe at different distances from the point of introduction of the material into the instrument. Stream velocity was set at 2.8, 4.0, 4.8, 5.6 and 6.25 m/sec to ensure separation regimes. It was found that the llifting capacity of the two-phase stream exceeded that of pure air by a factor of three or more, and that in a turbulent regime the velocity curve displayed marked deformation, becoming more rounded and tending towards a parabola. "It is well documented that xanthate adsorption on sulphide minerals is electrochemically controlled process. Under well controlled potential conditions the adsorption of xanthate takes place at different potential on each mineral, hence, each mineral component can be selectively separated from ore. This was demonstrated in the past for single mineral systems. In real flotation this concept never works out for two reasons: the potential of single mineral particle results from its interaction with solution as well as from galvanic contact with other particles present in the flotation pulp. Thus, the potential of a single particle results from complex surface reactions controlled by solution chemistry and the presence of other mineral particles that also interact with the solution. In flotation it is not possible to control mineral particle potential as it was demonstrated in voltametric studies of single mineral.In this study adsorption of xanthate on pyrite, galena and chalcopyrite has been investigated in the presence of those minerals. The second mineral was in solution: (i) without any physical contact with the first one, (ii) in direct contact (non-liberated grain or connected by wire), (iii) in collision type contact similar to that observed in real flotation.The adsorption of amyl xanthate on pyrite, galena and chalcopyrite was monitored by infrared external reflection technique directly on mineral surfaces. Type of the adsorbed species and their amount were concluded from the recorded reflection spectra. The presence of second mineral in solution without any physical contact does not influence adsorption. The minerals behave as if they were separated (at least during 30 min of the experiment). However, any type of galvanic contact between grains of two different minerals has tremendous consequence on the adsorption of collector on the both minerals. The detected changes are dramatic, from no adsorption to a few monolayer coverage formation.For example, pyrite that adsorbs amyl xanthate strongly in single mineral system in its galvanic contact with galena practically shows no adsorption of the collector in the same solution conditions. On contrary adsorption of xanthate on galena is tremendously enhanced during the galvanic contact with pyrite. The observed changes in the surface reactions are discussed and mechanisms of xanthate interactions in different galvanic contact are proposed."

Ore concentration processes are a function of the respective particle size distribution; however, most of them do not use an efficient operational method to determine it. From a practical point of view, the surface area can be calculated for any size analysis. The physical principles for determining the size distribution in each method are different, for the results will not be compared directly. During the development of the research project of the sulfide ore flotation method using inert gas, different methods for calculating the specific surface area have been used, such as sieving, sedimentation/X-ray, laser diffraction and BET, i.e. specific techniques to determine the specific surface area of copper and gold ore concentrates. The statistical method of minimum squares was used to achieve practical correlation equations among them. Regarding these two ores, if one knows a specific surface area value using one of the methods above, one can predict the result of the others. Diminution of the reagent consumption was so controlled and it could be even decreased by using inert gas.

"Actually, the recovery of valuable metals such as iron, aluminium and copper is a nowadays practice in factories dealing with the processing of scrapped automobiles (Harder (WERG); Koga et al., 1997). This process has reach a recycling rate of about 75%, and generates a huge volume of waste (including cottons, sponge, plastics, rubber, etc…), locally known as “shredder dust”, which is commonly dumped on landfills; its recycling is either unsatisfactorily or not yet performed (Keller and Schebdat, 2000).The saturation and depletion of valuable disposal sites in the not-so-distant future, as well as the social and environmental problems related to the accumulation of these residues disposals are a major challenge for the automobile shredding industry.To promote an alternative way for the management of these disposals, the authors have initiated and developed a system for their processing, on the basis that more than 90% of these residues are combustible materials that could be used as refuses derived fuel. The developed processing system points out the mechanical/physical separation of a calibrated (–80+5mm) shredded automobiles residues into two streams by means of an ascending airflow passing through a vertical zigzag separator and, the compaction of the light-weight materials (that is about 60% of auto shredder residue recovered as float products and mainly composed of cotton, sponges and light plastics) to form a refuse derived fuel (RDF), the density, calorific value and ignition loss of which are 1.19 g/cm3, 4470 kcal/kg and 60.7%, respectively. A sedimentation tank is used to recover the light-weight materials deported in the heavy fraction stream."

"The work in the paper introduces a 2-dimensional finite element model for analyzing particular material processing in a roller press. Two basic roller geometries are considered: (a) smooth rolls (used for milling and compaction) and (b) rolls with cavities, commonly used for briquetting. A model is presented that is suitable to analyze material behavior through all stages of the rolling process: feeding zone, nip region, neutral plane and release section. It can predict pressure, shear stress, slip of the material over the roller surface, material velocity field, failure of the compact during release and the course of other important process variables.MODEL, RESULTS AND CONCLUSIONSAn associated Gurson model was employed as a constitutive model for the material. The calibration of the model was based on experimental results from an instrumented compaction die. Coulomb friction law was used to describe phenomena on the material/roller surface interface. Powder River Basin sub bituminous coal fines with moisture content 9% was used as a model material.Two finite element models have been set up, one for the briquetting roll and one for the “equivalent” flat roll. Approximately 3200 plain strain continuum elements with reduced integration (CPE4R) were used. Lagrangian-Eulerian (ALE) approach in conjunction with judiciously applied remeshing was employed with the commercially-available, dynamic explicit version of ABAQUS finite element code.Comparison of model predictions with experiment shows that there is an agreement in terms of the general trends of experimental values recorded on laboratory roller presses. Gurson model overpredicts stresses at low densities and, as a consequence, overpredicts roll force and roll torque."

"During 2000 Mintek Developed the PlantStar plant wide control platform for the minerals processing industry. The flexibility of the PlantStar control platform has enabled Mintek to investigate and easily develop new control strategies for both milling and flotation. This includes a Solids Feed Controller, a Safety Limit Controller, Mill Power Optimiser and Flotation Optimiser, amongst others.Processes with long dead times, like a feed belt to a mill, are difficult to control. The solids feed controller was developed for minerals processing plants using a specialised time delay compensator. Using conventional time delay compensators that are purely model based, results in robustness problems due to model uncertainties. The Mintek Solid Feeds Controller makes use of a plant model, but compensates for model inaccuracies, giving more controller stability and a more robust delay compensation algorithm.Often there are more variables on a plant that need to be controlled (process variables) than there are variables to control them with (manipulated variables). Process constraints are often reached and violated. Safety control loops are necessary to prevent constraints being reached. The safety limit controller has been developed to switch smoothly between normal and safety control loops without bumping the process. The safety loop output is chosen in accordance with a predefined list of priorities and whether the respective constraint boundaries are exceeded.The Mill Power Optimiser helps to find the power peak on the mill power curve. It continuously perturb the solids feed rate to learn ‘where’ on the curve the mill ‘was’ and then to drive it continuously toward the middle, maximum power drawn. This insures maximum grind with maximum throughput. It also prevents power dips due to mill overloads by cutting the solids feed to a minimum if the power drop below a specified threshold. Once the power rises above the threshold the solids feed is increased again to an intermediate value from where it start the perturbations again to find the maximum. This makes the milling circuit easier to operate."

"Separation in Froth (SIF) is a process for the separation of mineral particles during their descent downwards through a moving froth layer, generated on the surface of water or some other liquid media by means of a bubble generator and frother. Due to the special operation principles of SIF it is possible to separate mineral particles that are about 10 times coarser than the optimal particle size for conventional flotation. In this paper the performance of the SIF technique is presented in the separation of apatite, calcite and silicate minerals from various industrial sources, based on tests with laboratory and pilot plant-scale SIF machines. Basic laboratory test results of the flotation of pure diamonds are also presented.It was shown that calcite, apatite and diamonds with particle size up to about 3 mm can be successfully floated with SIF at high recovery and grade, provided that the degree of liberation is sufficiently high. Coarse calcite (+0.25-2.8 mm) was concentrated with reverse SIF in one flotation step at 87% recovery with better than 99% grade. Apatite particles coarser than 0.2 mm are not well floated in the conventional flotation circuit leading to high P2O5 content in the coarse size fractions of flotation tailings. On the contrary, SIF is capable of recovering such coarse particles at high recovery. However, P2O5 content of the SIF tailings starts to increase at about 0.7 mm due to insufficient liberation of apatite. At higher particle size the lack of hydrophobicity of apatite particles is also likely to lower the recovery.The pilot plant testwork showed that SIF can be successfully used at operating plants not only for preliminary upgrading of the feed of conventional flotation, but also for producing final grade calcite concentrate (>99.5%) from the screen overflow or from the cyclone underflow in a particle size range up to 1 mm. It was particularly promising that the separation took place in one SIF flotation step, instead of several stages of the conventional flotation circuit, with over 90% calcite recovery. The specific capacity determined with the 1 m2 pilot plant unit was approximately 30 t/m2h. Simultaneously the consumption of chemicals was significantly lower than for conventional flotation."

"Comparison of the two most commonly used classes of depressant in the South African platinum industry is complicated by the fact that these polymers induce different effects on the surfaces onto which they adsorb. The use of carboxymethyl cellulose (CMC), which is ionically charged in solution, can lead to increased particle dispersion in addition to the effect of reduced surface hydrophobicity (depression). Guar is typically only slightly charged in solution. Comparison of these two depressants is complicated since it is uncertain whether differences in their action is a result of either depression of dispersion effects.This work investigates the role of dispersion independently to that of depression in the batch flotation of a platinum bearing ore. An inorganic dispersant, sodium hexametaphosphate (NaHMP) was added in parallel to the uncharged guar depressant to simulate the action of depressants with varying degrees of dispersion. By distinguishing between the material recovered by entrainment and the floatable gangue and by including the effects of froth stability it was possible to decouple the effects of dispersion and depression.The results show that both dispersion and depression led to increased grade of the sulphide minerals. Depression leads to a decreased recovery of floatable gangue minerals. Dispersion leads to an increased recovery rate of these minerals and an accompanying decrease in froth stability."

"The major ilmenite reserves are located in India at Chavara (CH), Manavalakurichi ( MK) and Chatrapur, Orissa (OR). India stands first in terms of ilmenite reserves, which are estimated to be 278 million tonnes out of which, 142 million tonnes are processable. Mineralo-chemical analysis showed that Chavara ilmenite is the most weathered one with about 60% TiO2 while Chatrapur is the least weathered with about 50% TiO2. XRD and SEM studies of different magnetic fractions of these three mineral deposits established the co-existence of ilmenite with pseudorutile, rutile and haematite phases in substantially varying amounts. It is observed that the tropical weathering rather than the source rock difference has apparently played an important role in imparting major compositional and structural dissimilarities among the ilmenites in different places. Further, the chemical analysis, XRD and SEM characterisation of differently weathered samples of MK ilmenite separated by the magnetic fractionation showed that the degree of alteration was invariably associated with the decrease in magnetism, increase in the rutile phase and the change in Fe2+/Fe3+ ratio of ilmenite grains. Magnetically separated fractions when subjected to metallisation with carbonaceous reductant such as coke showed that the degree of reduction increases with the degree of alteration and with the decrease in the Fe2+/Fe3+ ratio.In the processing of ilmenite through the Becher process, aeration rusting of pre - reduced ilmenite is found to be the rate-limiting step thus, affecting the productivity and economy of the process. Investigations have proved that the addition of some organic compounds such as glyoxal, sucrose etc., to the system accelerates the reaction to such an extent that the rusting time has been reduced to less than half. The formation of acids by the these organic compounds during the rusting reaction was proved responsible for maintaining the pH of the solution in the range 3-4 at which iron hydroxide do not precipitate and block the pores in the reacting surface of the grain."

It is customary to use more than one stage of flotation to obtain an acceptable level of separation of valuables. Flotation circuit design is usually accomplished by applying empirical rules which usually results in operations not working at their optimum conditions. Given the capabilities of genetic algorithms (GA) in finding an optimum solution in a very disturbed search spaces, they can be used to obtain the desired flotation circuit configuration. In flotation circuit configuration and optimization problem, a combination of metallurgical parameters such as yield and concentrate ash content could be used as the fitness function for the genetic algorithm. The multi-objective nature of the problem justified to use Pareto method to arrive at a set of solutions. The appropriate configuration based on technical or economical considerations could then be chosen. To obtain the fitness function for any given configuration, it is necessary to model every flotation stage. The proposed method was used to find the optimum circuit configuration for a coal washing plant. The objective was to arrive at the highest yield while producing a concentrate with a certain ash content (< 11%). The feed to the flotation circuit was characterized based on the size fractions and their flotation rate constants. Results showed that with a 95% confidence, the absolute difference between the modeled and measured values were 2.9-5.5% for yield and 0.4-1.1% for concentrate ash content. When the proposed GA-based circuit configuration was implemented in the plant, the yield increased from the original value of 57.6% to 65.7% while producing concentrate ash content (10.9%) within acceptable limits. By adding one stage to the current three-stage circuit, it was predicted that the yield could further increase by 3.8% while keeping the quality of the concentrate within the appropriate level. "In this present paper, the authors introduce the artificial neural networks into the modeling of the industrial flotation process, integrating information technology, control theory and intelligent optimizing method to flotation technology. The new idea gives a new way to solve the difficulty in this field, and therefore brings the study on the automatic control of flotation process in China into a new start.The Radial Basis Function (RBF) network, featuring a quick learning speed, is one of the feedforward neural networks. It has attracted much attention from automatic control recently for its implementing the nonlinearity mapping through adjusting the parameters of the nonlinearity transfer function. One of the online adaptive learning algorithm—the nearest neighbor-clustering algorithm, which can automatically determine the number of hidden units, has been implemented in the MATLAB programming language in this paper, laying the foundation for the flotation models.The relation model between ore pulp characteristics and reagents consumption has been proposed using the RBF networks based on the industrial lead rougher flotation of lead & zinc ore, and the simulation has been conducted in the laboratory with the results matching the samples data very well. The Xilin Lead & Zinc Mine Flotation Process Intelligent Consultation System of Reagents Consumption, which suitable for industrial process, has been developed. The reagents consumption advised by this system would stabilize the flotation process, and increase the recoveries. It could be used for providing the technological consultation to flotation operators in site, and for training new operators."

"The profitability of mining and metallurgical operations continues to lag behind that of other industries despite the technical advances that have occurred in recent years. A primary reason for poor performing in this economic sector is the lack of integration of mining and metallurgical information. The mine cut-off grade can be optimized if mining and metallurgical engineers have the data to optimize milling for the type of ore in hand.Integration of mine transactions, stockpile inventories, process flows and assays is the key to determining the economics for each blast strategy in a mining site. Real-time information from manufacturing assets greatly affects the profitability and flexibility of a company, but gross errors from faulty sensors, inaccurate instrument calibration, or incorrect process models may corrupt actionable information. New software tools can model the process, sift through available data to identify and eliminate gross errors, and use statistical data reconciliation to create materially balanced and consistent readings. The reconciled data is unified for use by both monitoring and decision making processes.Creating a real-time information environment where upgrade and change are allowed is becoming an accepted methodology to accelerate and simplify the integration of applications such as production monitoring, equipment performance management and yield and inventory management."

This paper describes, in detail, results obtained from a research study of a complex iron ore aiming to produce a pellet feed concentrate with at least 65% of Fe and less than 3.5% of SiO2 in the final concentrate. The work includes an ore desliming followed by column flotation at laboratory scale. The ore sample was from Carajás province - Brazil and represents a complex low grade compact itabirite ore, analyzing 35.9% Fe, 45.1% SiO2 and 0.57% of Al2O3. Yet, the feed was treated previously by magnetic separation and grounded to 97% < 20 µm; this sample was named MAG 2. The chemical and mineralogical characterization of the MAG 2 sample showed that Fe and SiO2 grades were 50.7% and 24.3% respectively and was composed mainly by hematite, goethite and quartz. The particle size distribution, using a laser diffraction technique, showed that 90% of the particles were < 18 µm; 50% less than 8 µm and 10% minor than 1 µm. When the cationic reverse flotation without desliming was tested the selectivity of the process was very low and did not meet the concentrate metallurgical goals of the pellet feed product. However, when desliming was applied prior to flotation, a concentrate product with chemical characteristics of the pellet feed was obtained. The best results after desliming and column flotation achieved global iron metallurgical recovery of 72% with Fe grade in the concentrate of 66.5% and 2.1% SiO2 using starch as depressant for the iron oxides minerals at 1200 g/t ? 1500 g/t and an amine as the quartz collector at 100 g/t concentration (pH constant, at 10.5). It is believed that the desliming stage was key in the separation of the iron bearing particles and has a high potential for the flotation process of this type of ores.

In view of the shortage of soft water all over the Middle East countries, seawater may be used to replace the fresh water in flotation beneficiation. The flotation process required about 7 m3 of fresh water/ ton ore. This article aimed to study the effect of seawater cations and anions on the flotation process of four important mineral commodities. The adsorption of collector, zeta-potential, zero point of charge and floatability of pure minerals were studied. The individual effects of different cations and anions that are predominant in seawater, within their more or less actual concentrations were studied on individual mineral and on groups of them. The troublesome Ca2+ and Mg2+ ions, in the anionic circuit could be controlled by soda ash addition to the pulp before the anionic collector. The addition of sodium silicate improved the floatation selectivity of mineral mixtures and natural ore. At the optimum conditions the calcareous phosphate ore yielded a concentrate recovery of 83% with a grade of 34% P2O5, with 0.61%MgO, which from an ore assaying (25.3% P2O5 and 9.4% MgO).

In the process of thickening dewatering_the motion state of two- phase flow in a thickener has a very great influence on thickening efficiency. The investigation was made using copper mill tailings. In this investigation the authors explored the formation conditions and motion range of density current in the thickening process by model experiments, and analyzed the influence of density current on thickening efficiency. The results have shown that the formation of density current has relations with the structure parameters of a thickener and thickening process. The density current and its forming location affect thickener’s working efficiency. The author measured the motion state of two- phase flow in a 53-m dial. thickener for copper mill tailings under its operation conditions and analyzed the density distribution and motion state of two-phase flow in the thickener. The results obtained by the industry tests have shown that the motion state of two- phase flow in the thickener can be greatly improved by modification of its structure, achieving a great improvement in its thickening efficiency. It is concluded that, a thickener’s working efficiency depends on the formation and motion range of density current in it, which is of great importance to designing and establishment of thickener’s working parameters.

"Preliminary tests were done to determine whether comminution by electric-pulse disaggregation, or EPD (cf. Rudashevsky et al; 1995), was more effective than using conventional crushing for Merensky Reef ore. A hand sample of the Merensky Reef was sawn in two: then one sub-sample was comminuted to – 2 mm using E-PD at the University of Minnesota, and the other sub-sample was crushed to –2 mm using a conventional jaw crusher at CANMET.The products of the electric-pulse disaggregation and jaw crusher were fractionated by sieving and by a separation using a heavy liquid with a specific gravity of 3.3, because the proportion of platinum-group minerals (PGM) and sulphides to silicate minerals is very low. Thus, four mineral separates were produced: –2000 + 833 µm, -833 +208 µm, -208-µm float and -208-µm sink. All the mineral separates were studied by image analysis (Lastra et al; 1998). The main objective was to determine the liberation of gangue (silicate minerals), chromite, pyrrhotite, chalcopyrite, pentlandite and PGM. In the case of the PGM, a specific image analysis program was written to search and measure these minerals."

"An estimated 600,000 tons of bentonite clay are used annually in the U. S. as binder for production of iron ore concentrate pellets. Since this is a significant cost item for the plants, and the addition of bentonite to the pellets contributes undesirable silica into the finished pellets, there is considerable incentive for finding methods to reduce bentonite use. One way to reduce bentonite levels is to selectively use those bentonites that are most effective in this application, so that a lower dosage will still produce a sufficiently strong pellet. Unfortunately, there are no satisfactory methods available for accurately predicting which bentonites are actually most effective, short of using them to actually make pellets. One of the popular methods for attempting to evaluate bentonites is the “Plate Water Absorption” (PWA) test. While some plant operators accept the PWA results as indicating the relative quality of bentonites, others disagree and claim that, over a fairly broad range of values, PWA does not correlate with bentonite performance.Since both Ca+2 and Mg+2 ions are known to reduce the swelling and water absorption capacity of bentonite, it was believed that the presence of these ions in plant recycle water could be changing the bentonite performance. Since the standard PWA test uses only distilled water for its measurements, it could not detect these effects. Experiments were therefore carried out on a number of different bentonites using a modified PWA tests, with plant recycle water replacing the distilled water. These experiments showed little effect of the plant water on the PWA value, and chemical analysis of the water showed that the levels of dissolved salts were quite low.Water and accompanying salts were then extracted from a magnetite concentrate filter cake by rinsing with distilled water. Analysis of this water showed an extremely high level of dissolved salts, particularly salts of calcium and magnesium. When concentrations were compared with the recycle water from the plant filters, it was determined that levels of Ca+2 and Mg+2 retained in the filter cake were over 500 times higher than levels in the recycle water. This extreme elevation of soluble salts in the filter cake is believed to be due to adsorption of these ions into the electrical double layer of the magnetite particles."

The PZCs of oxide minerals and island silicate minerals are determined by the bond valence of the bond in the mineral crystals, the higher the bond valence the lower the PZC of the mineral. So the PZC sequence of Al2SiO5 minerals is kyanite> andalusite> sillimanite. The general rule for framework silicate minerals is as: The higher the Al content, the lower the PZC of the mineral, when the ratio of Al to Si in the tetrahedron skeleton is below 1:3. The higher the Al content, the higher the PZC of the mineral, when the ratio of Al to Si in the skeleton is between 1:3 and 1:1. The general rule for layer silicate minerals is summarized as: the three-layer silicate minerals have much lower PZCs than that of the two-layer silicate minerals. The threelayer silicate mineral with the octahedron layer occupied by lower charged cations has lower PZC than that of the three-layer silicate mineral with the octahedron layer occupied by higher charged cations. The twolayer silicate mineral with the octahedron layer occupied by lower charged cations has higher PZC than that of the two-layer silicate mineral with the octahedron layer occupied by higher charged cations. The layer silicate mineral with Al substitution in the tetrahedron layer has lower PZC than that of the layer silicate mineral without Al substitution in the tetrahedron layer. Such pyroxene minerals whose M1 is occupied by a trivalence cation and the M2 is occupied by a monovalence cation has lower PZCs than those both M1 and M2 are all occupied by bivalence cations. Such hornblende minerals whose M2 is occupied by a trivalence cation and the M4 is occupied by a monovalence cation has lower PZCs than those both M2 and M4 are all occupied by bivalence cations. There is no Si4+ or 4 coordinated Al3+ exposures on the surface of framework silicate minerals, the metal ions of three layer or chain silicate minerals are compact between tetrahedron layersor chains, they hinder the metal ions to interact with oleate acid radical, the metal ion octahedron layer exposures on the surface of a two layer silicate mineral, but the the oleate acid radical can not attach to a metal ion by replacing a –OH- that connects three metal cations in the same time, So the floatability of such silicate mineral is bad. The metal octahedron chain style of an island silicate mineral affects it floatability, the mineral exposures octahedron chain metals with two dangling bonds in two directions floats better than the mineral exposures octahedron chain metals with two dangling bonds in one direction.
