Process plants are characterised by variability of performance over a wide range of time-scales; reflected in fluctuations in metal recovery, concentrate grade, plant throughput and reagent costs. In turn, these fluctuations impact financial metrics such as operating costs and revenue. The primary cause of plant variability is variation in the physical, lithological and mineralogical characteristics of the ore fed to the plant. The variability of the ore is driven by the intrinsic heterogeneity of the geology and mineralogy of the orebody, the mining method and mine production plan, the capacity to stockpile and blend, as well as the plant flow sheet and the level of plant automation. Whilst the impact of ore variability on process plants is universally recognised, it is rarely quantified in financial terms. Consequently, opportunities to reduce its impact are often overlooked due to the lack of a basis for a quantifiable cost-benefit analysis to justify improvement initiatives. This paper will present case studies using production data from the Renison tin concentrator and a zinc concentrator. These case studies demonstrate that as the standard deviation of plant head grade increases (as a proxy for ore variability), plant metal recovery subsequently reduces. The metal recovery is then converted into plant revenue losses, to quantify the economic impact of ore variability. The Renison case study demonstrated that whilst a very rare occurrence, revenue losses were as high as 34 per cent (relative to the baseline) when standard deviation was at its highest. The zinc concentrator case study demonstrated that revenue losses were as high as 6 per cent (relative to the baseline) when standard deviation was at its highest. Options are available for reducing and managing ore variability in the process plant. These options include changing mining practices so that the ore is fed to the plant with less variability, more advanced process plant control systems and the use of predictive geometallurgical models.

FLSmidth (FLS) has spent the last 15 years, working with customers and engineering houses to deliver innovative improvements in crusher safety, coupled with the latest, maintenance friendly, crusher design. The key focus being to prevent service personnel from working underneath the crusher during maintenance and obviate the need for personnel to be exposed to suspended loads when performing tasks such as, main shaft installation, for example. Improvements include: full top-service capability to ensure the safest and fastest way to disassemble the crusher for maintenance purposes, which also removes the requirement for a service cart; a selfaligning main shaft which ensures remote assembly is now possible, keeping service personnel well out of harm’s way; And rotable shells, or the ability to perform relines off-station, allows for quick shell ‘swap-over’ without the downtime associated with removing, refitting and curing time associated with epoxy backing. The high flow spider improves large material entry into the crusher, reducing blockages and downtime and therefore maintains crusher capacity. Each size of crusher in the range comes with an option to increase the standard feed opening to a larger one if desired to compensate for ‘blocky’ or ‘elongated’ feed material, a common problem for Pilbara hematite iron ores. Power capability has also been increased with a maximum of 1500 kW, to match the higher throughput capacities being achieved. This due to uprated eccentric speeds and larger discharge annulus. Increased eccentric throws and mantle diameters are also now a reality, when compared to more traditional designed gyratory crushers. To keep up with the improved design features of the Mk V, digitalisation has also been upgraded to maximise performance capabilities to ensure that the most efficient reduction and throughput capacities are achieved, whilst utilising the higher powers now available as standard. Condition monitoring ensures that the crusher is at its optimum operating capability by monitoring and adjusting the crusher settings via feedback from additional sensors, ie main shaft spin, temperature and vibration. Camera monitoring capabilities are available as is an advanced oil contamination monitoring system. As a result of the above design improvements, it will be shown that the Mk V range offers benefits such as: enhanced safety features, increased availability, faster maintenance turnarounds, higher power utilisation, equivalent product size at higher throughput capacities and with Remote operation capabilities. All of which result in a gyratory crusher with higher levels of safety and a lower per tonne operating cost.

The Kwinana (Western Australia) and Gladstone (Queensland) industrial areas are among the few dozens of heavy industrial areas globally that demonstrate significant levels of regional resource synergies. Such synergies are also referred to as æindustrial ecologyÆ or æindustrial symbiosisÆ. Fundamentally they involve the exchange of by-products or sharing of utilities between companies in close geographic proximity to achieve competitive advantage and environmental benefit. A concerted research effort is currently underway to foster greater realisation of regional resource synergies in minerals processing intensive regions, in Australia and internationally. This paper summarises current insights from the foundation research into engineering tools and technologies and enabling mechanisms for regional resource synergy developments. Regional resource synergy developments were reviewed for 16 international and two Australian regions. It was found that Kwinana and Gladstone compare favourably with the well-regarded international examples of regional synergy development. Given the fairly strong evidence that self-organisation is critical for regional synergy developments, an implementation model has been proposed that captures entry points for synergy developments at the level of platform (industry collaboration), process (developing synergy opportunities) and project (assessing and implementing specific synergies). It was also found that regional synergies have so far developed in the absence of specific methods for identification and screening of synergy opportunities. Moreover, very limited attention has been paid to the associated technological and engineering challenges. The current technical research effort therefore targets: the development of a toolset for the identification and development of potential synergy opportunities; and assessment of technology needs and opportunities for regional synergies involving water, energy and materials recovery and reuse.

Environmental Impact Assessment (EIA) and Feasibility Studies (FS) were carried out to evaluate the potential use of treated acid mine drainage (AMD) occurring at the Kingsmill Tunnel in the Central Andes of Peru. The 11 km long tunnel drains the underground works of the Morococha Mining District and discharges about 1.25 m3/sec of AMD directly into the Yauli River in the Amazon Basin. The communities living downstream cannot use the Yauli River water due to its low pH and elevated concentrations of metals (eg Cu, Zn, Fe, Mn, As, Cd) and sulfate. Studies carried out for this project included technical feasibility, EIA, economic viability and social impact assessment phases. During the æTechnical FeasibilityÆ phase, the treated AMD was produced by simulating a high density sludge (HDS) lime neutralisation/ precipitation process and was evaluated for various potential uses. Mining companies located in Morococha, in particular Centromin Peru SA, and the Water Works Company of the City of Lima (Sedapal) collaborated with Golder Associates during the studies. The Canadian International Development Agency (CIDA) provided the financial assistance. The results of the physical, chemical, biological and toxicological analyses demonstrated that the AMD could be sufficiently treated to be potentially used to supplement the drinking water supply of Lima, and for agricultural (eg irrigation and livestock) and recreational purposes. Process design and scale-up parameters were also determined for implementation of the full-scale treatment facility at the site. The use of the treated AMD as a drinking water supplement would be economically feasible.

The intent of this address is to look forward into the 21st Century and present certain thoughts as to how underground coal mining might be conducted. The views in this talk are based principally on the author's experience with mining practices in the United States. It may be difficult to accept, but the 21st Century is a mere 12 years away. What new techniques will be available? To develop an understanding of the way in which technology has been and could be changing, a two- stage analysis is made of mining technology for U.S. Coal. The first phase covers the period 1975 to the present, while the second includes 1960 to 1975. This historical perspective includes a view of underground production by mining methods, considerations of labour productivity, and a review of accident and fatality rates. Several topics are important features of this historical analysis. Among the most significant are: (1) the introduction of Ion-wall mining technology into U.S. underground coal mines, (2) the use of computers to assist in mine planning and design activities, (3) major efforts to improve health and safety performance, with emphasis on underground dust control, and (4) improvements in mining equipment with an eye towards increased reliability and up-time performance. Based on that historical perspective, projections are made in three increments. The first being immediately at the turn of the century, the second being a dozen or so years beyond that, and the third being at the quarter point of the 21st Century.

PT Freeport Indonesia recently completed preproduction development and construction of the Big Gossan underground copper and gold mine, located in the Ertsberg mining district of Papua, Indonesia. Production has commenced with an expected ramp-up to full production of 7000 tonnes per day in 2012. The Big Gossan utilises an open stoping mine method with paste backfill.In order to deliver ore to the mill, which sits in a valley above the ore deposit, an underground production shaft and hoisting facility was designed and constructed as the key component of ore haulage. The design and construction of the Big Gossan shaft posed many challenges to the project team. Available shaft design and construction expertise were limited as this was the first shaft of its kind in Indonesia and the project was undertaken during a time of high industry demand for new shaft systems. Construction resources were also limited due to the remote location and competition with existing, producing mines for these resources and skills. The project also taxed the ability of Freeport to provide services and resources to this as well as their other projects.Completion of the Big Gossan shaft was a milestone in PT Freeport Indonesia’s plan to fully transition ore production to the underground environment in this decade.This paper deals with the various challenges faced by PT Freeport Indonesia and shaft contractor, PT Redpath Indonesia, during the construction of the Big Gossan shaft and offers suggestions to improve future shaft projects of a similar nature.

Whilst communications systems in the mining industry have evolved over the years, the premise remains consistent that reliable communication is vital for safety and operational efficiency. TodayÆs open pit mines are benefiting from advanced developmental efforts based on mesh networking hardware and software technology. This paper highlights Rajant CorporationÆs adaptation of technology, originally developed for the defence and first responder industries, to provide wireless network connectivity in open pit mining applications. Featured is the large-scale deployment of over 300 mobile, meshing access points in the Bingham Canyon Copper mine near Salt Lake City, Utah, the worldÆs largest open pit copper mine. Many companies have positioned themselves, their technology and their product line in the arena of rugged outdoor wireless broadband mesh networking infrastructure. However, Rajant Corporation has combined specialised command and control software and portable networks which offer network extensibility and redundancy that are not available in any other networking solution. Rajant CorporationÆs BreadCrumb« offers unique traits in portability and non-line-of-site networking nodes which intelligently route and broadcast in standard 802.11 protocol. The advantage of RajantÆs solution is especially valuable for users needing equipment moved easily and rapidly into and out of the theatre of operations with uninterrupted network availability. The main differentiators that set the BreadCrumb« network apart from the competitors are mobility (continuous availability), simplicity, ability to properly load balance and power options. In 2007, RajantÆs BreadCrumb« wireless mesh system was selected by the Kennecott Utah Copper Corporation (KUCC), a wholly owned subsidiary of Rio Tinto, as its primary communications platform for operations within the Bingham Canyon Copper mine, the worldÆs largest open pit copper mine. The Rajant BreadCrumb« technology enables KUCC to gain additional operational efficiencies by tracking, monitoring and managing its copper mining operations. The primary goal of using the BreadCrumb« wireless mesh system Kennecott was to streamline its complex mining operations. The Rajant InstaMesh« software running on the wireless BreadCrumb« units connects hundreds of devices to each other while rapidly transporting critical operational data. Kennecott has successfully implemented a large number of BreadCrumb« radios in an interconnected network that allows loader trucks, shovels, pumps, laptops and other production equipment to communicate with each other in real-time. These systems are a mix of secure access nodes that enable data and voice communications across a meshed, self-healing network for fleet dispatch, health monitoring and other critical mining applications. Many of the devices that require wireless communications are moving at all times throughout the wireless mining infrastructure. The BreadCrumb« nodes rapidly adapt to any changes in the network topology, assuring that IP traffic uptime and bandwidth are maximised. The installation layout and data network specifics, as well as maps and data network efficiencies will be detailed in the paper.

A statistical investigation of folding at Mount Isa disclosed similar patterns in both the shales and the "silica dolomite" zones. Analysis of these patterns yields 3 groups of folds fully developed north plunging folds, fully developed south plunging folds, and flexuresrepresenting stages of development of folds. Interpretation of results indicates that a regional force from a southerly direction was responsible for the folding.The general pattern of shearing is allied to that of folding, with the exception of bedding-plane shearing. Many shears resulted from continued application of force on folds which ruptured after overthrusting. Other shears resulted from rupture of the more incompetent shale members, without associated folding. The shear pattern is consistent with the theory of a regional force from a southerly direction.INTRODUCTIONThe notes on folding and shearing presented in this paper are part of a current study of the structural geology of Mount Isa.FOLDING 1Measurement of FoldsInvestigation of folding underground involved the measurement of plunge, strike and dip of the axial plane, and the order of magnitude of each fold, together with its location and the rock type. The total number of folds measured was 701, of which 411 occurred in shale areas and 290 within the "silica dolomite" zones. All folds measured are located on main levels, from 7 level to 13 level inclusive. The sections of the mine involved are the Black Star, Black Rock and Racecourse. Detailed investigation of folds on the upper levels (4, 5 and 6) has not yet been done, but observations there suggest...

On 20 December 1983 at 8.40am blast- hole 57 of Blast RN177 prematurely detonated follwed by a violent deflagration of blast- hole 59 at 10.40am. The blastholes were 380mm diameter drilled in black pyritic Mt McRae shale. The blastholes were loaded with ANFO and primed. Blasthole 57 was stemmed and blasthole 59 was not. A poss- ible mechanism which could lead to such a detonation is described. preliminary tests showed the top 5m of a bench had the highest temperature which could not be influenced by a range of treat -ments. Small scale laboratory tests show- ed that zinc oxide (ZnO) and magnesium carbonate (Mg2CO3) inhibited the reaction. A series of tests using AN with and without inhibitors loaded into the collars of blast -holes drilled in the top 6m of the bench and unstemmed is described. An analysis of the time to reaction of the holes loaded with AN against temperature shows that the decomposition of the AN in contact with the black pyritic shale is probably a sulphuric acid catalysed react- ion. All the inhibitors tested can neut- ralise the sulphuric acid in the shale. 10% ZnO appears to be an effective inhibitor of the reaction providing the AN/ZnO (90/10) is kept out of contact with surface material whose temperature can be as high as 60¦C in summer. It is concluded that ANFO/ZnO (90/ 10) should be now tested in stemmed holes.

Geometallurgy aids the understanding of orebody variability through the integration of geological and processing information, thereby enabling spatial mapping of processing (eg comminution or separation) performance across a deposit. In order to do this, estimates of quantitative geometallurgical attributes are needed so that continuous downhole profiles can be generated for each attribute, providing vital data for the development of processing domains through geostatistical modelling. However, as traditional comminution tests are high cost and/or require large samples, current practice typically results in insufficient data density and distribution of comminution indices making it difficult to model and map deposit scale variability. The aim of this work was to find a method to estimate comminution indices based on data that is widely available at mine sites. This data includes mineralogy and chemistry of drill core samples, plus logging information such as lithology and alteration. Work to date indicates that comminution parameters such as semi-autogenous grinding (SAG) Power Index (SPI), Bond Work Index (BWI) and A*b (Julius Kruttschnitt Mineral Research Centre (JKMRC) drop weight test (DWT) Index) can be modelled using chemical and/or mineralogical data. The estimated hardness indices can then be propagated into the mine site database and used in the definition of processing domains that map inherent variability across a deposit. The characterisation of high-P iron ores by field emission gun electron probe microanalyser (FEGEPMA) was carried out to determine elemental associations in iron oxides sensus lato and, using this knowledge, to speculate on possible P incorporation mechanisms in goethite. Quantitative data was collected from two goethite-rich bulk ores and results showed that in both samples goethite was the main repository for phosphorus. The P-rich goethite also contained elevated levels of both aluminium and silicon.To understand the mechanism of P incorporation in goethite, high-P grains were located by coarse mapping of polished blocks with the FEG-EPMA. Analysis of element distribution maps collected on the P-rich grains showed that low-P regions within grains were typically associated with low-Al and high-Si, whereas high-P regions were associated with high-Al and low-Si. Based on follow-up quantitative analyses, a coupled substitution mechanism for phosphorus incorporation within goethite was proposed: 2Si4+ = 1P5+ + 1Al3+. Additional quantitative analyses on further examples indicated the mechanism was only valid for Si contents in goethite of <1 wt per cent.Preliminary transmission electron microscope (TEM) studies confirmed the presence of P, Al and Si in goethite.

Upstream Classifier are well-known in the iron ore industry for at least 15 years. At present, more than 60 units are in operation in Western Australia. The advantage of this technology is their capability to produce three products with one equipment – iron ore concentrate, iron ore middlings for further processing and slimes (tailings). The principal of this beneficiation process – upstream classification and upstream separation – will always remain. However, the optimisation of the classification and separation efficiency of the equipment itself is a continuous process driven by enhanced automation and instrumentation, design changes and the use of upstream and downstream information and requirements. Besides efficiency, the safety, maintenance and replacement conditions are very important subjects for the operation of an iron ore mine. The aim of this paper is to present a new allflux® upstream classifier design, which has been developed together with several iron ore producer from Western Australia. The new design benefits from its sustainability approach by dividing the entire equipment into small reusable parts. As a result, maintenance is minor, replacement much faster, lifetime much longer and costs much lower. Furthermore, it demonstrates new features to prevent hazardous working conditions such as confined space as well as new fixing devices to speed up the replacement of certain items and parts.

At Pasminco Mining's South concentrator. which was commissioned in 1952. an expansion. modernisation and efficiency improvement program commenced in 1986 with a coarse ore stockpile and grinding circuit expansion. the replacement of small flotation cells and the upgrading of reagent mixing and metering equipment. The program continued with the installation of a TDC 3000 based process control system (1988) and concentrate thickeners (1990). By mid-1991 a further grinding expansion and the installation of zinc flotation feed regrind ball mills and zinc recleaner column cells will be complete. leaving the use of ceramic disc fillers and development of process control strategies as probably the remaining major avenues for improved process efficiency at present.

Subsurface development requires some geotechnical conditions and challenges. Most of then are related to the compatibility between tunnelling system and surrounded ground conditions, and design criteria. Design criteria usually involve lining pressure and ground control of displacements. In order to fulfil these requirements, geotechnical parameters have to be obtained as well as construction aspects have to be taken into account for predicting the tunnel behaviour. The Brasilia Metro is presented as a case history illustrating the geotechnical conditions and challenges for its implementation. It is 42 km long, including tunnels excavated in collapsible porous soils by the New Austrian Tunnelling Method. The Brasilia porous clay presents some characteristics, which may lead to large deformations due to structural collapse. Empirical methods were calibrated for collapsible porous soils and then applied to predict tunnelling-induced settlements. Settlements due to soil structural collapse modify completely the expected settlement profile, increasing their values from the tunnel crown to the ground surface. Consequently, surface settlement trough volumes were also greater than the ground losses around the tunnel. In this case history, structural collapse of porous soils played an important role and must have been taken into account to predict correctly the settlement trough and profile. Numerical simulation has shown that settlement magnitudes due to structural collapse are strongly dependent on the soil stiffness reduction after collapse and the extent of the collapsible zone.

Classification of mineral resource estimates is one of the most important responsibilities of the Competent Person. In recent years, classification decisions have been driven more by the detailed block-by-block attributes generated by the now widely applied geostatistical estimation methods, and less by a general geological overview. This is increasingly resulting in æspotted dogÆ outputs, in which blocks of Inferred Resources or unclassified material separate blocks of Measured and/or Indicated Resources, or individual drill holes are surrounded by annuli of Measured and Indicated Resource blocks. Not only are such outputs potentially misleading, since they ignore fundamentals such as continuity of geology and mineralisation between drill holes and the imprecise nature of resource estimation, they can also cause substantial problems for engineers undertaking mine designs and estimating ore reserves, particularly for underground mines. Competent Persons for mineral resources must keep in mind the purpose of their work, and should use their experience and judgement to avoid or smooth out æspotted dogÆ classifications, providing a result commensurate with the level of geological and resource estimation confidence. For their part, ore reserve Competent Persons must understand the resource estimation and classification process, and should question resource classifications that are not consistent with the level of geological and resource estimation confidence.

Business intelligence (BI) and business analytics (BA) are established IT technologies that are used extensively in the business environment. This paper discusses the use of these technologies in production environments and beneficiation plants.Assmang’s Khumani mine is an iron ore operation located in the Northern Cape, South Africa. Assmang Limited is jointly owned by African Rainbow Minerals Limited and Assore Limited. This paper presents a case study of a BI solution applied to this plant, which is used by metallurgists, supervisors and all levels of operations and management to extract and analyse data to control and optimise the operation of the plant.The main advantage of adopting an established BI solution is the ease with which production personnel can extract and analyse data. The data is easily presented in familiar spreadsheets and no IT staff or specific training is required to achieve this.The solution adopted at Khumani mine uses a data mart with a multidimensional model (called an online analytical processing (OLAP) cube) acting as the main repository and source of data. The OLAP cube simplifies the access and analysis of plant data.The OLAP cube stores data in a specifically-designed way, which allows extraction and analysis to be performed quickly. It is designed to hold large amounts of data on a long-term basis, which could be for the life of the plant. It also performs automatic aggregations over many dimensions on a background process.A major benefit in adopting such a BI solution is that it allows common BA methods to be applied. This is due to both the efficient long-term storage of data and the availability of standard BA tools. BA tools are now able to perform data mining, predictive analytics, forecasting and other machine-learning algorithms. In 2009, George Fisher mine began to seriously consider the transition from pyrotechnic detonators to electronic detonators. Initially, the electronic detonators were used for complex crown shots or areas where ground conditions had the potential for excessive overbreak. After critically evaluating the potential safety benefits, production increases and ability to redesign stopes to better manage a thinly bedded hanging wall, the mine decided to embrace the technology.

Obtaining a representative sample of bulk materials in process industries is critical to providing valid data for process control and custody transfer (valuation). The accuracy of a sample, that is to say how well the sample represents the material in the process, is directly related to how well the process can be controlled and to how much a product may be worth. Sampling accuracy then is in fact related to bottom line profitability.Sampling theory offers information and equations on how to take a representative sample from a process, however, the actual practice of extracting a sample from the process can be more of an art.Key sampling variables include product specifications such as bulk density, particle distribution, material conveyance, practical sampler location, sampler type and sample frequency and volume/mass.This paper discusses basic sampling theory, sampling methods, types of samplers, how to develop a ‘real world’ sampling system and current manual and automated samplers.Key points include ‘practical precision and variance’, material properties, flow properties, direct sampling versus indirect sampling, sampler types and applications.CITATION:Powalisz, J E, 2014. The use of hydro scaling and in-cycle shotcrete to replace conventional jumbo scaling, mesh and bolting as the primary method of ground control for run of mine development has been investigated through extensive trials at the Waroonga mine, Agnew Gold Mining Company.These trials have progressed from investigating the productivity aspects of the method through to a three month mine-wide trial, which may yet lead to the adoption of this potentially best practice ground control technique at Agnew.Ov erseas trials and research have shown that hydro scaling results in a significant improvement in the shotcrete-rock bond strength. Good adhesive bond strength ensures that the shear strength of the shotcrete layer rather than itÆs flexural or tensile strength is fully mobilised as rock mass reinforcement.This maximises shotcretes ground reinforcement capability and it is suggested that a bolt-less fibrecrete support design is feasible using the hydro scaling technique.

The Hidden Valley process plant has recently undertaken a program to relieve process flow bottlenecks and improve process automation. An environment of cost reduction and restrained capital necessitated solutions that primarily utilised existing equipment and internal resources. Removing bottlenecks relieved pressure from a strained circuit that was unable to maintain consistent performance. Improved process automation firstly stabilised the process, then allowed the circuit to sustainably operate at the expanded capacity limits. These allowed implementation of an operating approach that focused process operators towards identifying and resolving process disturbances in advance.
