An improved methodology is presented for assessing the economic feasibility and effectiveness of recycling industrial waste. The methodology is based on the break-even control mechanism, but at the same time provides for the introduction of new evaluation criteria such as the threshold of conditionality and the degree of ore substitution. Based on an improved analysis, it becomes possible to more precisely predict recycling efficiency. A more refined determination of the lower limit of concentration of recoverable metals, at which technogenic waste can be assigned the status of secondary raw materials and processed profitably, leads to a significant expansion of the secondary raw material base suitable for recycling. The potential for recycling manganese-containing dust from the production of ferrosilicomanganese, dehydrated sludge from the hydro separation of slags, and cake from the production of electrolytic manganese dioxide at the Chiatura mining enterprise is used as an example. It is shown that with a threshold of –24% Mn content, the highest recycling efficiency can be achieved by the production of low-phosphorus manganese slag and conversion to ferrosilicomanganese using the above waste to replace 40-60% grade III and IV manganese concentrates in the feed.

The platinum group metals (PGMs), i.e. ruthenium, rhodium, palladium, osmium, iridium, and platinum, are typically found in association with each other, but also importantly, with nickel and copper. Typically Platinum and palladium have the greatest economic significance and other PGMs are typically produced as co-products of these. With recent increases in the value of nickel, cobalt, and the PGMs and an ever increasing focus on the sustainable use of metals, interest in the processing of secondary feed material sources and metal-bearing residues has also substantially increased. As an efficient, proven, and environmentally sound technology Outotec Ausmelt Top Submerged Lance (TSL) Technology has gained commercial acceptance in the nickel industry, including PGM recovery. For the processing of nickel- and PGM-bearing feed materials, five Outotec Ausmelt Furnaces at four sites are in operation. Two of these furnaces are located in Rustenburg, South Africa, which is by far the biggest mine-based producer of platinum. Outotec also has hydrometallurgical processes available for further treatment and extraction of PGMs, which are also briefly discussed.

The effects of utilizing recycled tailings pond water from the flotation plant at the Mining Company of Guemassa (MCG) on galena recovery and selectivity towards chalcopyrite (RPb-Cu) , sphalerite (RPb- Zn), and pyrrhotite (RPb-Fe) were studied at bench scale. The results showed that recycling the tailings pond water in the lead circuit without addition of fresh water gave a good flotation performance in terms of lead recovery (Rpb) (75%) and selectivity towards the other metals: RPb-Cu (54%), RPb-Zn (60%) and RPb-Fe(65%). This allows the water to be recycled at least four times. However, increasing the d80 from 100 μm to 160 μm currently used at the MCG plant had a negative effect on the lead flotation performance.

The Koidu Kimberlite Project is situated in the Kono District of Sierra Leone, approximately 330 km east of the capital city, Freetown. The mining lease area is 4 km2 and comprises 2 kimberlite pipes, 4 dyke zones and a number of blows off the dykes. Koidu Holdings established on the property and began dewatering and the removal of silt from the existing 30 m excavation of the No.1 Pipe in 2003. While the original planning for the pipes included conventional open pit operations, mitigating factors such as the proximity of the town, the presence of houses close to the perimeter of the pipe, the size of the pipe and the planned open pit depth with relevant stripping ratios, as well as uncertainties on the grades in respect of an underground operation, lent itself to the vertical pit concept. The vertical pit was established using an A-frame headgear for the hoisting arrangement, with sidewall support comprising a combination of 20 m and 40 m long cable anchors, rock bolts, wire mesh and pneumatically applied concrete. The pit reached steady state production in January 2007 and produced some 26,000 tonnes of head feed per month until August 2007 when mining reached a depth of 74 m below the pit collar (approximately 126 m below surface). Mining was suspended following a sidewall failure that disrupted operations. Now that the grades in No.1 Pipe have been validated, focus has been switched to an underground operation taking account of both No. 1 Pipe and No. 2 Pipe. While the mining costs for the vertical pit have been higher than for a conventional open pit, the concept did circumvent the social implications, the issue of grade consistency and diamond value at depth, as well as providing the time frame to carry out a full underground mining study.

Material handling in surface mines accounts for around 50% of the operational cost. Optimum truck dispatching plays a critical role in the reduction of this operational cost in truck and shovel surface mines. Researchers in this field have presented several mathematical models to solve the truck dispatching problem optimally. However, a critical survey of the literature has shown that three significant drawbacks exist in the available truck dispatching models. The published models underestimate the importance of the interaction between truck fleet, shovel fleet, and the processing plants. They also disregard goals set by strategic-level plans. Moreover, none of the available models account for the uncertainty associated with the input parameters. In this paper we present a new truck dispatching model that covers all of these drawbacks, using a fuzzy linear programming method. The performance of the developed model was evaluated through implementatin in an active surface mining operation. The results show a significant improvement in production and fleet utilization.

Dundee Precious Metals Inc. (DPM) owns and operates the Ada Tepe gold mine and processing facility (previously referred to as the Krumovgrad Gold Project) located in south-western Bulgaria. The Ada Tepe mine became the first green filed project in past 40 year in Balkans and one of the few in Europe when it was commissioned during the first half of 2019. The plant produces a high-grade gold silicate concentrate generated through its comminution circuit and staged floatation reactors (SFR’s) while depositing its tailings in a state-of-the-art Integrated Mine Waste Facility (IMWF). This paper presents the successful commissioning, ramp-up and optimization of the Ada Tepe processing plant and how the various challenges, including that of an inexperienced front-line workforce, were overcome. More specifically addressing how the implemented modern processing technologies and the operational readiness program, supported the people and process to achieve the design parameters safely and consistently. Tower mill is considered to have a better regrinding and fine grinding effect compared with ball mill, and its application is much broader. The spiral agitator of the tower mill is driven by the motor. Media inside the mill is under the combined actions of the spiral mechanism, the cylinder, and media nearby, and these parameters are key factors affecting the grinding effect. However, it is not possible to obtain detailed information of kinematic law of media based only on traditional laboratory experiments, let alone the relationship between parameters of kinematic law of media and grinding effect. Experimentation is the only way to develop industrial equipment. However, this is time-consuming and costly, which hampers the further research of the tower mill’s grinding mechanism. The paper selects two structural parameters (gap between the edge of the spiral agitator and the cylinder wall, ratio between the diameter of cylinder and that of the spiral shaft.) and three operating parameters (diameter of media, filling ratio, the speed at the edge of the spiral agitator) as variables to do an orthogonal designed experiment of five factors, four levels, and thereby obtaining change law of grinding indicators of different parameters. Experimental equipment may be simplified to enable an applicable simulation strategy. Simulation based on a discrete element method is conducted to obtain the change law of the speed of media, collision frequency, normal force, and radial force. The relational curve between parameters of kinematic law of media and energy consumption of grinding is clarified, and key factors affecting grinding efficiency are determined. Those factors will be used for optimising the design and operating process. The research result of this paper obtained from laboratory experiments and computer simulation provides data support and theoretical bases, and has directive meaning and applicable value for tower mill’s optimisation and large-sized design. The structural competence of mesh- and fibre-reinforced shotcrete was investigated in two series of tests on full-scale panels. It was found that uniformly distributed loading was marginally less demanding than point loading, mesh reinforcement was superior to fibre reinforcement, Dramix fibre and Melt Extract fibre were similar in reinforcing characteristics, and 30 mm to 35 mm was an optimum fibre length. Furthermore, the consistency of the fibre content could not be assured on practical mining sites, and an average fibre content of about 1,5 per cent was the maximum that could be obtained for fibre lengths not exceeding 35 mm. Also, owing to its greater flexibility, shotcrete reinforced with diamond mesh was preferable to fibre-reinforced shotcrete in mining excavations subject to squeezing conditions. In view of the difficulties associated with assuring the consistency of the fibre content in mining applications, it appears that the sophisticated attributes of fibre-reinforced shotcrete can be effectively exploited only in civil-engineering applications in which quality assurance is subject to explicit contractual control. Load-deflection curves, together with measurements of compressive stresses in the surfaces of some of the panels, enabled the ultimate flexural strength of reinforced shotcrete to be rigorously formulated, and rigorous design procedures for shotcrete subject to bending and direct thrust to be developed. The application of the procedures is demonstrated in a practical design case in which the moments and thrusts in a tunnel lining are determined in a numerical analysis of the interaction between the lining, the surrounding rock, and the rock-reinforcing system.

The risks associated with operating water reservoirs and tailings storage facilities (TSFs) are different because of their different purposes, methods of construction and operation, and characteristics of the materials impounded and their flow behaviour. Regardless of the differences, these two types of structures are often put in the same category when it comes to risk assessment and the application of relevant methodologies, which may result in unrealistic outcomes. In this paper we investigate whether it is possible to apply the risk ranking methodology designed for water reservoirs to TDFs and overview the key differences between these two types of structures. We also provide a comparative analysis of the results obtained by conducting a risk assessment of the operation of a TSF, applying the method recommended by the International Commission on Large Dams (ICOLD), and analyse the results using the failure mode and effects analysis (FMEA) technique. It is concluded that a more realistic evaluation of risk levels can be obtained by adopting a systematic approach to risk assessment in accordance with the traditional risk definition on which the FMEA technique is based.

This paper identifies the strategic gaps and opportunities for the South African mining industry’s contribution towards advancing sustainable development. Mineral resources companies are confronted by a range of complex social performance challenges, which largely manifest in sporadic community and labour unrest, undermining the sustainability and profitability of these companies. Integrating supply chain management, strategic long-term planning and sustainability planning is identified as a strategic gap that can contribute towards the sustainability of mining companies, if effectively implemented. Contributing towards sustainable development by the South African mining industry is not merely a voluntary requirement on the industry but a legal requirement in terms of the Minerals and Petroleum Resources Development Act No. 28 of 2002. This Act is legislation aimed at advancing socioeconomic development in communities that host mining operations and in areas that provide labour to the South African mining industry. In contributing towards the advancement of sustainable development in mining host communities, not only will mining companies fulfil a legal requirement in terms of the Minerals and Petroleum Resources Development Act, but they will also prevent negative social and economic impacts in those communities. This paper identifies innovative and cost-effective ways of advancing sustainable development by integrating strategic supply chain management, strategic long-term planning, and sustainability planning.

Underground mining in high rock-stress environments can induce unanticipated dynamic rockmass deformation, posing a serious risk to the workforce. Data collected by seismic networks are imperative for the design-as-you-mine process. Often an inappropriate assessment of the seismic hazard is done when unnecessary data are included in analytical techniques, particularly short-term time frames. Depending on the methodology or application of data analysis and interpretation, some of the information may not be relevant and even detract from the objective. By using the spatial event clusters associated with active workplaces to define the shape and size of the polygons for data selection for subsequent analysis, a problematic subjective component can be eliminated. The mining of tabular reefs in South Africa, be they gold- or platinum group metals, is very extensive, and underground workplaces are often widespread. Production stoppages are very costly, especially for marginal mines, so there is just cause not to evacuate an entire operation’s workforce following the occurrence of a large mining-induced seismic event. A rationale based on the damaging peak particle velocities (PPV) of the past seismicity can exclude the unaffected underground personnel and allow a quick orderly withdrawal where required. Micro-deformation may precede rockbursting, which can occur on-shift close to the workface. A mine-wide array of geophones suitable for the accurate location and analysis of seismicity may not be able to detect these higher-frequency emissions. Inexpensive but fit-for-purpose accelerometers, providing real-time, continuous measurement of acoustic rockmass deformation near the workplace, integrated through underground and surface communications networks, are shown to record ‘rock-talk’, clearly distinguishable from the instrument background noise, which can be in the order of hours leading up to an imminent damaging seismic event.

The conventional truck and shovel haulage system has become expensive to operate in most mines due to current strict environmental conditions, increase in depth and size of open-pit mines, increase in labour costs, and fuel costs. These factors have motivated the search for alternative material haulage options in open-pit mines. In-pit crushing and conveying (IPCC) system has been regarded as a plausible alternative in material haulage systems. However, usage of IPCC has been limited to a few mines due to limited knowledge of IPCC performance, and other technical factors of the system. This paper investigates, and evaluates the productivity performance of four types of IPCC systems (fixed, semi-fixed, semi-mobile, and fully mobile IPCCs) using mine productivity index (MPi). Using a model developed by MATLAB, the MPi for the four systems is computed using input variables such as availability, utilisation, performance and number of trucks and shovels in a limestone quarry. The mine productivity index for fixed, semi-fixed, semi-mobile, and fully mobile IPCC is obtained as 67.13%, 69.02%, 70.52%, and 71.52% respectively. In conclusion, the fully mobile in-pit crushing and conveying system is the most appropriate IPCC in the quarry, due to its better productivity performance compared to the other three IPCC systems and the truck and shovel system currently in use.

Chalcopyrite and pyrite are among the major gold bearing minerals in the world. The gold content in chalcopyrite and pyrite varies from 0.02 to 200 ppm and 0.01 to 20 ppm, respectively. Apart from gold, chalcopyrite is also the primary source of copper. Thus, the recovery of gold and copper are often associated with the recovery of chalcopyrite and pyrite. Flotation is one of the most successful methods applied to beneficiate chalcopyrite and pyrite. The success of a flotation process depends on an appropriate choice of the flotation collector used to achieve the desired selectivity. A thorough understanding of the atomic structure of the predominantly exposed mineral surfaces can immensely aid in developing highly selective collectors that can exploit both the physical and chemical characteristics of these surfaces. In the present study, density functional theory calculations within the plane wave framework are used to understand the surface structure and reconstruction of the most stable chalcopyrite (001), (100), (110) and (112) and most stable pyrite (100) surfaces. The chalcopyrite (001) and (100) metal-terminated surfaces undergo significant reconstruction and result in metal-metal bond formation in the sub-surface layer while the surface layer is replaced by S-atoms. On the other hand, the (001) and (100) S-terminated surfaces show S—S disulfide bond formation upon relaxation, which are consistent with literature reports. The chalcopyrite (110), (112) surfaces and pyrite (100) surface undergo rearrangement, but no reconstructions in terms of metal-metal or disulfide bond formation are observed on these surfaces. The results of FLAC3D modelling on chromitite Upper Group 2 Reef pillars from the Bushveld Complex of South Africa are described. The model input parameters were determined from laboratory triaxial tests with post-failure measurements. These geomechanical tests were performed on rock materials within the pillars and the immediate pillar foundations. In the models, postfailure behaviour was simulated using the concept of cohesion softening. Models were built to determine the strength and behaviour of pillars with a width-to-height ratio of approximately two. The original research aimed to find a suitable depth below the surface where Impala Platinum Ltd could safely introduce crush pillars; however, the paper only describes the model results: the ideal depth of the crush pillar introduction is not discussed. The results of the modelling are compared with the PlatMine formula for peak pillar strength and with an underground instrumented pillar located elsewhere on the same reef. Some insight into the effects of grid size on strength is also provided. Further underground measurements are recommended to verify the model results

Bushveld Belco is commissioning a plant for production of electrolyte used in vanadium redox flow batteries. Owing to the source material, the electrolyte is contaminated with Fe, at concentrations up to 140 mg/L, which negatively affects battery performance. This study examined the use of ion exchange to reduce the Fe concentration to the target value of < 100 mg/L from a feed solution containing 100 g/L V in 4 M H2SO4. Four resins with possible application were identified: Puromet MTS9570, Puromet MTX7010, Puromet MTS9500, and Puromet MTC1600H. Puromet MTS9570 outperformed the other three resins in all batch experiments with respect to loading capacity and selectivity over V, and was evaluated for Fe removal in fixed-bed column loading tests. Based on these data, preliminary sizing and design of a full-scale column was undertaken. Owing to the difficulty of eluting this resin, a philosophy of discarding the resin on loading to full capacity was considered. These data revealed that, despite the high selectivity of this resin for Fe over V, it would be too expensive and impractical to use this resin for full-scale operation under such conditions. It is recommended to remove iron earlier in the flowsheet prior to generation of the 4 M H2SO4 electrolyte.

In August 1965, the late Mr Alan Smith, then Mill Superintendent at Gold Mines of Kalgoorlie (GMK), Australia, asked me to investigate the planting of vegetation on the GMK slimes dams in order to ease the dust problem in urban and industrial areas-a problem that is caused largely by dust from these barren slimes dams. My early sources of information were the comprehensive papers in various issues of the Journal of The South African Institute of Mining and Metallurgy. However, the climate of Johannesburg differs from that of Kalgoorlie. The average Johannesburg rainfall, which falls mostly in summer, is 730 mm, and the average maximum summer temperature is 26°C (top 34°C). The winters are cool, the average maximum being 18°C (low -7°C). Kalgoorlie, on the other hand, receives, on average, 257 mm of sporadic rainfall, has hot dry summers with an average maximum of 35°C (top 45°C), and cool winters with an average maximum of 18°C (low -2°C). My obvious choice was to look at established trees growing on the GMK lease. A number of Athel pines were growing vigorously adjacent to the Oroya mining and geology offices and also on a nearby sand dump. The Athel pine (Tamarix aphylla), which is native to North Africa, Asia, and India, was originally introduced into Australia in 1936 by Mr Essington Lewis, then manager of BHP. His cuttings were planted in Whyalla, where some difficulty had been experienced in finding trees and shrubs that would flourish despite the district&apos;s low rainfall. In August 1965, cuttings of approximately 20 cm length and 1 cm diameter were taken from the GMK trees, stripped of leaves, and placed in jars of water in the sun. When the cuttings had sprouted both leaves and roots, they were planted in local soil in tins (about 20 cm high and 10 cm in diameter), and watered daily. In October 1965, when the new shoots were about 8 cm long, the trees were transplanted onto a lower flat section¬approximately 30 m wide, 30 m long, and 2 m high-of the Trafalgar slimes dam. No additional soil or fertilizer was used, and the trees were planted in their tins, the bases of which had been removed (the tin would eventually rust away). A few common varieties of non-prickly cactus and two native salt bush (spp Atriplex) were also planted, but did not survive, probably because of the acidity of the slime. During the summer of 1965/1966, Kalgoorlie&apos;s rainfall was 88 per cent above the average, and this probably helped the trees to survive. The moisture content was usually about 2,5 per cent from about 10 cm below the surface, and the pH value of the slime (d80 approximately 75 µm) was about 6. The trees were watered twice a week for the first four months and then left untended. By 1974 they had grown to only about 0,7 m, which indicated that their growth in slime was very slow. Other Athel pines were planted on the wall of the dam, but did not survive beyond 1974, probably because of the steep (about 500) slope and the hardness of the walls, which were initially formed by hand-shovelling of the slime as the height of the dam was raised. Five of the six Athel pines planted in 1965, which probably reached maturity (approximately 5 m in height) in 1981-16 years after being planted-have survived. In the early 1980s, waste rock had to be dumped on the dam, but the management of KMA (now KCGM) took care to ensure that the trees were not buried. Trials are being conducted on other tailings dams so that the performance of cuttings taken from the trees on Trafalgar dam can be compared with that of cuttings taken at various sites in Western Australia. It might also be worth while for an attempt to be made to strike cuttings from Trafalgar dam in pots containing different mixtures of soil and slime.

Rather quietly, a new generation of European norms dealing with earthworks has been developed over the past few years, in particular a part of EN 16907 pertaining to extractive waste. Whereas the majority of the parts deal with routine geotechnical aspects, one part deals specifically with tailings dams. The standard is currently in draft form but if this becomes a European Standard, members of the European Union are bound to comply with the regulations. As such, the standard has the capacity to influence mining in Europe and potentially in South Africa. In this paper we review the standard and compare it to the South African standard on mine residues and the recently published Global Industry Standard on Tailings Management (GISTM). We conclude found that although the European norm makes great strides towards increasing tailings dam safety, there is room for improvement. The current South African standard has served well since its inception, but can be improved by using concepts from the European and global tailings standards.

During the processing of iron ores, a large quantity of low-grade tailings containing abundant iron values in fine particle size range is produced. Due to the increasing demand in the high-grade ores for metallurgical operations and the stringent environmental conditions imposed on mining activity, it is essential to utilise the waste tailing pond slimes. Recovery of iron values from these tailing ponds not only enhances the life of the existing operating mines, but also enables achievement of a sustainable process. Iron ore tailing/slime (-150 μm) is produced after scrubbing and wet screening of a low-grade iron ore. Tailing beneficiation of iron ore has been addressed either by flotation or wet high intensity high gradient separation. The present paper aims to recover iron values from discarded slime containing assay ~56% Fe, ~6.5% SiO2, and ~7.0% Al2O3 from the Noamundi processing plant by using a high gradient magnetic separator (HGMS). In this process, tailings are effectively processed with a vertical pulsating high gradient magnetic separator to produce a relatively high-grade iron concentrate. The results of investigation indicate that this novel process is capable of producing an iron concentrate assaying ~ 60% Fe and ~3.25% alumina with a yield of ~55 % on weight basis and recover > 65 % iron bearing particles from the tailings. More importantly, the corresponding tailing contained ~45% Fe. It was concluded that this novel process may be effectively used to recover iron values from low-grade hematite tailings.
