In this research, in order to predict the peak particle velocity (PPV)(as vibration indicator) caused by blasting projects in the excavations of the Karoun III power plant and dam, three techniques including statistical, empirical, and neural network were used and their results were interpreted and compared. First, multivariate regression analysis (MVRA) was used as statistical approach. Next, PPV was predicted using some widely used empirical models. Lastly, an artificial neural network was used. In the ANN model, maximum charge per delay, total charge per round, distance from blast site, direction of firing, blasthole length, number of blastholes, total delay in milliseconds, number of delay intervals, and average specific charge were taken into consideration as input parameters and consequently the PPV as output parameter. The results of the techniques were interpreted from two points of view. Firstly, the correlation between the observed data and predicted ones, secondly the total error between observed data and predicted ones. The MVRA had a satisfactory correlation but its error of estimation was comparatively very high. The empirical model had reliable correlation and a small error of estimation; in total the results of empirical method were more reliable than those of MVRA. Generally, the ANN approach showed very high correlation and a very small error. The results of this research indicated that the ANN model is the best predicting model for PPV in comparison with other approaches.

This paper outlines an investigation into the recovery of saleable fractions of coal from ?as-arising? South Export Plant effluent streams, using Baleen microscreening technology. South Export Plant, a subdivision of BHP Billiton Energy Coal SA (BECSA) Coal Processing, is a two-module plant treating 2000 t/h. The nominally -150 µm coal is untreated and is therefore passed from classifying cyclones to the thickeners for process water recovery. The thickened underflow is pumped into a series of slurry cells for further settling and recovery of supernatant water. The marginal quality, moisture content, and handlebility of this settled material renders it unsuitable for inclusion into saleable products and it is thus stockpiled and trucked to designated pits for disposal. Over the years, stockpiling and trucking has become an overly expensive exercise. In an effort to recover some of this cost, a task team was assigned to investigate less costly options to process slurry across BECSA plants. Various technologies such as froth flotation, sieve bends, and Reflux Classifier were considered, although the results were generally not beneficial ? this could be attributed to weathered/oxidized coal. A decision was made to pursue an alternative approach by testing the suitability of the new ?Baleen Filter?. The concept is to screen out the higher-grade fraction (+50 µm) as saleable product and reject the finer fractions to the slurry ponds. The Baleen Filter was found to effectively screen at an acceptable efficiency between 94% and 99.99%, with a very sharp cut-point (d50 and Ep). The actual yields from the screening results were better than the predicted yields in terms of both mass and energy as predicted from feedstock analysis.

Western Deep Levels (North) is a deeplevel, longwall gold mine. Severe strata control problems and high rates of elastic closure, resulting in high rates of energy release, are associated with mining at depths of up to 3 500 metres. To assist in controlling these aspects of mine design and safety, a waste backfilling system has been designed and commissioned. The integration of such a system into an existing, producing longwall brings many problems of logistics, organization, planning and control. It is the purpose of this paper to examine these aspects of fill management, and to describe some of the practical problems involved with the integration of this project into the mining environment. Although many of the rock mechanics and soil mechanics aspects of backfilling systems are common there are specific problems involved which apply to longwall systems. Very strict guidelines are required for planning personnel to design their backfilling systems for a particular situation. These aspects are examined, and basic models developed which can be used without the necessity of comprehensive input from rock mechanics. A summary of the financial implications is included, and these are examined with regard to possible future applications and expansion of waste filling.

This paper covers the commercial development of gravity separation of fine particles using a Lamella High Shear Rate REFLUX? Classifier (REFLUX? Classifier), focusing primarily on coal applications. The REFLUX? Classifier is a fluidized bed device that incorporates a system of closely spaced parallel inclined channels located above the fluidized bed. These channels make it possible to achieve a significant suppression of the effects of particle size, resulting in a highly effective separation on the basis of density. The improved gravity separation performance is shown to be remarkably high, with a significant reduction in the variation of separation density with particle size, and a significant reduction in the change in Ecart probable error (Ep) with size. The first full commercial-sized units of the REFLUX? Classifier were field-tested in late 2009 in coal applications. More recently, the technology has been applied in fine particle separation in minerals applications and there are a number of full-sized units operating in chrome applications in South Africa. Initially, pilot-scaled units (typically the RC?300) were trialled in iron ore, mineral sands, and manganese plants amongst other minerals, typically after other technologies failed to achieve the desired results. Currently a number of laboratories globally are carrying out more testing in minerals applications. More than 50 RC? units are now operating in coal and minerals applications. This paper introduces the REFLUX? Classifier technology, identifies commercial applications, and gives some commercial results.

Mechel, a large, integrated steel, stainless steel, and ferroalloy producer in Russia is committed to upgrading its facilities to world class pyrometallurgical process and environmental practice. Yuzhural Nickel currently uses shaft furnaces to produce a matte containing iron, nickel and traces of cobalt. This rather old technology is thermally inefficient and is characterized by high operating costs. Mechel has investigated suitable equipment and processes to upgrade the plant, and awarded a contract for the construction of a 12 MW DC smelter, located near the town of Orsk, to Bateman Engineering Projects in June 2008. The selection of DC furnace technology for laterite smelting can be considered as a strategic highlight for the pyrometallurgical treatment of low-grade lateritic ores, and could be the first industrial-scale implementation of this technology. This project has been designed to achieve multiple goals including the demonstration of the process and associated equipment technology at commercial scale, to confirm the scale-up design parameters of the forthcoming 2 x90 MW, twin electrode DC furnaces, and to prove the environmental emission superiority of closed furnaces. It also provides a valuable operator training platform. This paper deals with the process design, key technology building blocks and design features which have been incorporated to produce a pyrometallurgical vessel capable of (i) resisting slag superheat and chemical aggressiveness, (ii) process fine material without pre-agglomeration, (iii) achieve high nickel recoveries and(iv) being tolerant to the variations in chemical composition of laterite ore. The approach to increasing campaign lives between partial and complete rebuilds, through the use of composite furnace module (CFM) technology originally developed and patented by the University of Melbourne, is also followed in more detail. Unfortunately, results from hot commissioning and lessons learned from initial operation are not available because the project completion has been delayed due to the worldwide downturn in demand for commodities. The Hillendale mine (situated between Richards Bay and Empangeni) and Mineral Separation Plant were approved in 2000. The smelter, just outside Empangeni, consists of two 36 MW DC arc furnaces that were commissioned in 2003. Experiences gained during the initial commissioning of the furnaces proved valuable in later commissioning work, as shown by the increase in ramp-up rates. The capacity of the plant is 250 kt/a TiO2 slag and 145 kt/a of pig iron.

The concept of caring is in most cases confused with material needs and not psychological needs. By giving employees a job, most managers think that employees should be grateful and return the favour by being loyal, productive and working safely. Other managers hold the view that employees can be lucky to have a job. To show and demonstrate that management are caring for the safety of the workforce requires involvement, dedication and commitment. Obtaining the trust and respect of the workforce should be the main thrust of any organization because within trust and respect lie the secret of optimal safety performance. In the last 70 years, all the fatalities and serious injuries that occurred in the mining industry can be traced back to one thing, non-caring. The same safety non-compliances are still observed, reported and planned against as 70 years ago, and strange as it may sound, the same injuries occur the same way. The question could be asked: Does the mining industry need more risk assessments? More codes of conduct? More engineering. Or does the mining industry need more caring?

Toxic gases, mostly carbon monoxide (CO) and nitrous oxides (NOx), are invariably generated by commercial explosives under practical conditions of usage because of oxygen unbalance and non-ideal chemical reaction. Permitted explosives are statutorily required to meet the criteria stipulated by regulatory authority for their toxic fume quality for their safe use in underground coalmines. Solid blasting using P5 explosives contribute around 60% production from Indian underground coal mines. Low pull and yield per blast in solid blasting has been identified as a reason for low production and productivity of Indian underground coal mines. In an effort to improve performance of solid blasting, it was envisaged to apply air decking between suitable P5 explosives using high density polyethylene (HDPE) spacers under a Ministry of Coal, Government of India funded project. A non-deflagrating slurry explosive composition having high air gap sensitivity was specially developed for this purpose, so that air decked cartridges get detonated sympathetically with single priming. However, statutory authority in India apprehended that the use of oxygen negative HDPE spacers can influence the generation of toxic gases. The effect of using HDPE spacers on the generation of toxic gases was studied under simulated laboratory conditions with newly developed as well as with three commercial P5 explosives. The results of studies presented in this paper revealed that the level of carbon monoxide increases linearly and there is no significant effect on the level of oxides of nitrogen due to the use of HDPE spacers with selected explosives. Studies also revealed that this newly developed slurry explosive can be used for air decking up to 15 cm using HDPE spacers of weight not more than 21 g without exceeding the permissible limits for toxic gases.

Mill relining is a major contributor to overall plant downtime. Reducing the number of mill liner pieces removed from and replaced in the mill has a direct impact on the overall reline time and in turn, mill availability. To improve the mill availability of Ridgeway Operations' 32 foot SAG mill, a number of initiatives were implemented in terms of liner design. These included the conversion of the shell from 40 to 30 rows, reducing the number of pieces from 80 to 60 each shell reline and reducing the number of pieces from 48 to 32 per feed end reline. In addition, modifications were made to the discharge end of the mill to extend the life of the outer pulp lifter and discharge cone, thereby reducing the frequency of change out. The standard radial outer pulp lifter was converted to an angled design. The discharge cone was converted to the BullnoseTM design supplied by Bradken. This paper discusses the design changes made and the expected benefits to the Ridgeway Operations in terms of mill availability improvements.

Finsch Diamond Mine, part of De Beers Consolidated Mines (DBCM), is situated between Kimberley and Postmasburg in the Northern Cape, South Africa. The kimberlite pipe was discovered in 1960 and De Beers assumed full mining rights three years later. Production commenced in 1966 from an opencast mine, and the operation moved underground in 1990 by developing and implementing a new mining method of blast hole open stoping. A mechanized block cave was brought into production in 2005. While block caving was not new to DBCM, with productive caves having operated in Kimberley and Cullinan, from the outset, the Finsch caving operation was designed as the most advanced with a semi-automated ground handling system. The extraction level was laid out as a single sided herringbone system due to the very poor ground conditions on the south side of the pipe. These factors combined to create a unique environment, which necessitated a completely new approach to draw control. The required system was developed by a team consisting of DBCM personnel from head office and Finsch, GEMCOM and Sandvik-Tamrock, the equipment manufacturers. It was essential that the system could be run quickly, provide daily updates and issue calls directly to the LHDs. It was also important that the base data were obtained from the resource model, which was to be depleted on a monthly basis, thus forming a close link between mine planning and draw control. A further requirement of the system was that it would form a central database for the extraction operation where all data pertaining to delays and changes in conditions, be they production or ground condition related, could be recorded and analysed. The design brought together empirical rules and tables developed at Cullinan plus concepts from programming developed for the front cave at Koffiefontein so that the new system was based on sound practical experience. These facets were incorporated into PCBC (GEMCOM) and CMS and PCS (Sandvik-Tamrock programmes). The system has now been operational for just under a year and while modifications have had to be made, it has proved itself as a practical and reliable tool with which to manage the draw control at Finsch. The system is unforgiving and has forced the production team to focus on the specified drawpoints. Problems have been encountered but most of these have been related to re-educating a workforce, familiar with a flexible mining method, to the strict discipline required for a modern block cave.

South Africa is reliant on coal for the generation of almost all the electricity used in the country, and several large industrial concerns such as Sasol are also coal based. Research relating to the mining, beneficiation and utilization of coal is important in order to ensure the optimal exploitation and use of coal within the country. The Fuel Research Institute (FRI) of South Africa was established in 1930 to investigate all aspects of coal beneficiation and utilization in South Africa. The FRI went on to conduct world-class research and in 1957 a pilot coal preparation plant was constructed in Pretoria to enable large-scale practical experimentation. The pilot plant played a pivotal role in the establishment of South Africa?s low ash coal export project. Political and economic factors contributed to the eventual closure of the FRI and South Africa experienced a period of about 10 years between 1990 and 1999 during which very little public coal preparation research was done. This changed for the better towards the end of 1999 when Coaltech 2020, a collaborative research program was established. Participants included the CSIR, universities, the government and the major coal producers. Coal preparation research conducted under Coaltech thus far include dewatering and drying of fine coal, size classification of ultra-fine coal and dense-medium fine coal beneficiation. Currently, the Coaltech focus is on the beneficiation of low-grade coal reserves and is investigating existing as well as new techniques that can be utilized to provide cost-effective beneficiation of low-grade raw coals and reject coals.

Vanadium-based sulphuric acid catalyst has been utilized to oxidize SO2 to SO3 since the early 1900s. This versatile product displaced the expensive and easily poisoned platinum-based catalyst in nearly all applications by the 1930s. MECS has been manufacturing the vanadium-based catalyst since 1925 and today is the leading supplier in the world of sulphuric acid catalysts in a variety of forms. Currently, MECS has worldwide customer/technical support for the catalyst as well as a dedicated catalyst manufacturing plant in Martinez, California. MECS also has a strong technical and research and development programme dedicated to creating new and improved products and services. This paper will describe some of the technical details of vanadium-based sulphuric acid catalysts as well as offering a unique look into how caesium-promoted MECS catalysts can be used in single and double absorption acid plants, and off-gas plants running on irregular gas feeds, to reduce emissions and preheater run times. An update on MECS technical services extended for use in characterizing converter performance is also presented.

Paper written on project work carried out in partial fulfilment of B. sc. Eng (Mining Engineering) The purpose of this investigation was to assess the mining strategy for steep reefs at Mine A mine in 2005 and 2006. Reefs steeper than 35° were discovered when production commenced at the mine. At that time reefs steeper than 35° were not popular in South African tabular gold mines, therefore new techniques of mining them had to be developed. The underhand mining method was chosen for this purpose. The project was about assessing ventilation, support costs, local support cycles, adherence to the mine?s support standards, mine planning and efficiencies of the underhand mining method. The project work was covered by doing a literature research for underhand mining methods and performing a literature review of the mining methods, support methods, ventilation standards at Mine A. Underground visits were conducted at Mine A mine for data collection, and Mine B was visited to obtain information on support costs and efficiencies. During the investigation it was realized that the underhand mining method was an appropriate method for mining steep reefs; however, there were some challenges related to ventilation and support installation. Efficiencies could be realized with the underhand mining method and planning and scheduling were not different from breast mining.

At present, over 85% of the world’s rare earth oxides are produced from the bastnäsite ores, found mainly in China. Meanwhile, the ion adsorption ores are the most important sources for heavy rare earth production. As the demand for rare earth materials in the world increases, other forms of rare earth deposits will become new potential resources of rare earth production in the future. In this paper, flotation performance of a steenstrupine ore from the Kvanefjeld deposit for rare earth recovery was studied through laboratory bench testwork. The effects of various factors including grinding size and collector dosage on recovery and selectivity of the selected rare earth elements, La, Ce and Y, were investigated. A rare earth concentrate with the grades of La 2.8 wt%, Ce 5.1 wt% and Y 1.0 wt% at recoveries of 80.5% La, 79.8% Ce and 55.3% Y was obtained in optimum conditions. 1. INTRODUCTION We have a moral responsibility towards the world to reduce the harmful deposits we emit into the environment arising from beneficiation technologies. Industry has not willingly spent money to limit these emissions because it affected their profit margin with the end result of emitting harmful elements into the environment. Governments have thus rightly stepped in and enforced systematic reduction of these emissions through legislation. In the past beneficiation of sulphur bearing ores was typically done through hydro-metallurgical concentration, smelting, followed by Sulphur removal by converting processes like the Pierce Smith converter. The latter two processes emitted substantial quantities of Sulphur into the atmosphere. Spiralling costs and legislation have resulted in the quest to develop more efficient and environmentally friendly processes to achieve the same end results. New hydro-metallurgical processes like the ActiVox process has completely eliminated the pyro-metallurgical processes. Kansanshi are also operating a similar process. It however elicits other ground water and spillage pollution hazards and problems of it?s own. Various improvements has also been made to the pyro-metallurgical stages, examples being combined smelting and converting with the Noranda reactor, the Codelco CMT furnace, one step flash smelting/converting or the Mitsubishi continuous smelting, converting and slag cleaning process. The new converting processes are also normally enhanced using oxygen leading to higher SO2 gas strength with only a marginal increase in off-gas volume. These processes have led to better efficiencies and a more controlled environment that reduces pollution, but does not eliminate it completely. The fact that there are still more than 70 existing Pierce Smith converter plants throughout the world that needs to be replaced or upgraded at tremendous capital cost, means that we will have the environmental problems for some time to come. The need thus exists to cost effectively get these existing plants into a state where they meet the new environmental regulations, community and safety requirements. This paper will concentrate on just one aspect of this quest, i.e. reduction/removal of off-gasses emanating from the converting of non ferrous sulphur mattes to achieve higher or specialised grades of refined metals.

Mining and plant practices can benefit from preconcentration of UG2 platinum ores in a dense medium separation (DMS) plant. The main benefit of DMS is the selective discard of waste from the feed stream, thus improving project economics while reducing the power and water requirements for processing. On the mining side, with the correct combination of variables, implementing DMS as a pre-concentration step can reduce cut-off grades and, as a result, increase ore reserves. In addition, the use of DMS technology gives the mine team the opportunity to consider alternative mining methods for an operation. The challenges of balancing the mining tonnage, methods, and resulting grades with the process plant size, recoveries, and DMS discard volumes have resulted in the development of a model to optimize value on new projects or existing operations. This paper will focus on these benefits from a mining and plant perspective, quantifying the water and power savings, and look at the economic benefits of preconcentration and the effect of metal prices, plant feed grade, and DMS efficiency in different mining environments.

Pressure hydrometallurgy operations require vessels to be lined with an impermeable membrane for corrosion protection and one or more courses of refractory or ceramic brick. Examples of unit operations that utilize composite lining systems include pressure oxidation autoclaves, sulphide precipitation autoclaves, chloride leach reactors, flash vessels, cyclone separators, and direct contact condensers (heater vessels and quench vessels). The refractory lining must satisfy multiple requirements: it must thermally insulate the membrane from process fluid, be structurally stable, provide erosion resistance, be chemically compatible with process fluid, and provide an economic service life. New hydrometallurgical processes are pushing the pressure, and temperature with each new generation of plants. A fundamental understanding of all factors affecting the mechanical stability of the lining system is essential as lining designs move further away from the industry?s experience base. The method of designing a refractory lined vessel is examined taking into account the impact of irreversible chemical swell, operating factors, design factors, and installation factors. The effect of geometry and incorporating additional degrees of freedom to the analysis is explored using two-dimensional and three-dimensional finite element analysis (FEA). The effect of these additional degrees of freedom on the results of the one-dimensional model are discussed. Keywords refractory lining design,autoclave, finite element analysis.

South African underground hard rock mines are typically managed using measurements made daily, weekly or even monthly of key parameters such as face advance, readiness to blast, blast success, temperature or dust levels. Safety and health can be greatly improved if a real-time measurement system can inform decision making. To enable this vision of widespread sensing, communication and decision support, CSIR has developed an open standard architecture for communication of sensor data, and a reference implementation using that standard. The standard is called AziSA, which means ?to inform? in isiZulu. AziSA provides an architecture that allows for connection of any type of sensor and that is particularly suited to wireless sensing. On the safety side, the CSIR is developing a suite of sensors specifically around the risk of rockfalls. Sensors such as an electronic replacement for the barring tool, or a thermal sensor that can detect loose rock, can already be used to identify potential hazards in the hangingwall. When these sensors are combined with location and time information in a single database, it becomes possible to build maps of risk and to extrapolate risk into unmined areas. It is also easy to confirm that routine safety procedures like barring are actually taking place. In the future, it is proposed that entry inspections will be made using remote techniques that will not place an individual miner at risk. While miners will still be required to bar or place support, they will do so with a clear idea of which portions of the hangingwall are safe, and which present risk. On the health side, if a network such as AziSA is deployed in the stope, it becomes much easier to monitor the condition of individual miners. The work strain experienced by miners can be monitored through heart-rate sensors, and their core body temperature can be monitored using various novel techniques discussed in the paper. Additional sensors can be added to quantify worker exposure to hazards such as noise or dust. Individual sensors allow for people who are at an unacceptably high risk of developing heat disorders to be treated timeously, and they also allow for team management based on objective measures. Over a longer period, position sensing and environment monitors, or personal dosimetry, provide a powerful management tool to prevent workers from being overexposed to hazards, and to confirm that management instructions are being followed. Cost-effective sensing in the stope is a major challenge, but one that can be overcome through technology like that used in AziSA. Sensing provides opportunities both to make immediate interventions when workers are exposed to unacceptable risk, and to manage the long-term exposure of workers to hazard.

Finally a state-of-the-art design tool as well as a new invention to improve slag cleaning technology will be featured, which shows great potentials especially for the PGM and copper related industry. The dewatering of coal, and particularly fine coal, continues to challenge coal prepatration engineers to find a cost-effective solution. With known world oil reserves being depleted daily, it is envisaged that the future price of coal may justify the use of thermal drying to achieve lower coal product moisture levels. The effect of exposure of the coal to elevated toemperatures on the mechanical strength of the coal was investigated. It was found that temperature does not play a major role in determining the volume breakage of a particle and that other variables such as orientation during impact has a much greater influence. A double breakage mechanism was reported during the grindability tests. Surface, as well as volume breakage, occurs for the first 4 minutes while only surface breakage takes place thereafter. Due to this double breakage action, it was found that exposure to temperature does play a role in the amount of breakage and breakage rates during grindability tests. It was also concluded that a particle will break to an optimum size due to impact, after which only its surface will grind away as it is subjected to breakage forces.
