The ?AMIRA Metal Accounting Project? had its origin in a workshop held in Cape Town on 1 August 2001, with the title ?Challenges in Metal Accounting and Information Management?, which was organised by the Western Cape Branch of the South African Institute of Mining and Metallurgy. This workshop identified the lack of an accepted set of standard procedures for metallurgical accounting as an industry-wide problem. Discussions which followed this workshop led to the initiation of the AMIRA Project P754, ?Improving Metal Accounting?, in 2003. The primary objective of the project was to provide tools for improving the auditability and transparency of metal accounting from mine to product and to facilitate good corporate governance. The planned deliverables of the project were a series of research projects into aspects of metal balancing in different types of metallurgical operations, a Code of Practice on Metal Accounting, and a textbook on the subject which could serve as a guide for metal accounting practitioners and students studying the topic. An additional planned deliverable was the provision of a new variety of professional experts in metal accounting, through successful completion of the research projects. Researchers were engaged at the Universities of Cape Town, Queensland and Stellenbosch and the project was sponsored by five mining companies, including three of the largest global mining groups. Research Program Eight research projects were undertaken as part of the P754 project and these are described briefly here to indicate the scope of the project. University of Cape Town ?Development of a methodology for measurement network design for metallurgical accounting at Namakwa Sands?. This project was based on the Namakwa Sands Separation Plant, with a data rich environment, and involved the investigation of measurement network design through the use of heuristics and the analysis of complex processing circuits. An industry-wide survey of current practice to facilitate the development of an expert system for plant accounting measurements was carried out. ?Metallurgical accounting design at the Waterval UG-2 Concentrator?. The objective of this project is to develop a model for predicting metal recoveries from the different components of a blended ore feed to a plant. ?Optimal measurement network design for metallurgical accounting at Zincor?. This project provided a hydrometallurgical test case for the design and evaluation of a semi-automated optimal measurement network. Metal powder compaction offers unique advantages in the manufacture of net-shape components using techniques such as laser sintering, conventional press and sintering, metal injection moulding, direct rolling, direct forging, and hot isostatic pressing. If the output from the primary metal production process is in powder form, then considerable cost and energy savings can be realized by direct conversion to semi-finished or final shapes. This possibility exists for titanium and possibly also for Ta, Zr, Hf, and Nb metals. However, these attractive benefits are associated with some significant risks. The high surface-to-volume ratio of powder particles coupled with the reactive nature of these metals means that special care must be taken when handling them. Powder explosions are unfortunately still a regular occurrence internationally and these often result in serious injury and loss of life. Even seemingly 'safe' compounds such as sugar, flour, and grain can be extremely hazardous when handled or milled and dust clouds are produced. In addition, exposure to airborne particles can have adverse effects on the human body, especially when particles are inhaled on a regular basis. Furthermore, the medical consequences of these are not fully understood, especially in the case of nanoparticles. The impact is often not observed immediately and debilitating illnesses may emerge only years or decades later. As far as is known, there are no South African guidelines for handling of metal powders. This paper attempts to provide an awareness of the risks associated with metal powders (including those produced indirectly by other metalworking/finishing operations) as well as some guidelines for their safe handling, based on international best practices.

"Copper and copper alloys remain key materials for society today, with important uses found in the electrical, transportation, and construction industries. Copper demand is rising, with projections indicating that by 2025 global refined copper demand will increase to 29.5 million tons, up from the 22.4 million tons anticipated for 2015. This will require the opening up of dozens of new mines and numerous new smelters over this time period. Fortunately, Africa has significant reserves of copper, and African copper can once again play a key role in contributing to meeting the rising global demand for copper. This paper provides a brief overview of the current copper smelting operations in Southern Africa. INTRODUCTION Copper and copper alloys are essential materials for today’s modern world. The familiar green copper patina colour seen on buildings and other structures sometimes belies its true “green” characteristic – copper is essential for key emerging technologies such as wind turbines, tidal generating systems, solar energy systems, electric cars and the like. Consequently, it is believed that there will be continued growth in copper demand in the years ahead. Projections indicate that by 2025, as an example, global refined copper demand will increase to 29.5 million metric tons, up from the 22.4 million ton level anticipated for 2015. This will require dozens of new mines, and of the order of the equivalent of 10 to 12 new 0.5 million tons of copper/year-sized copper smelters (after factoring projected copper produced by electrowinning (EW))—overall, a huge undertaking. Fortunately, Africa has significant reserves of copper, and African copper can once again play a key role in supplying this rising global demand for copper. Africa’s share of global mined copper production was about 10% in 2014; however this will increase significantly in future if announced new projects eventuate. Southern Africa has an important role to play in this process. The present paper provides a brief overview of copper smelting in Southern Africa."

Work-related musculoskeletal disorders (WMSDs) affect the wellbeing of workers and result in poor quality work, lower work performance and decreased motivation. In contrast to ‘occupational’ diseases where there is a direct cause-and-effect relationship between hazard and disease (e.g., asbestos and asbestosis, lead and lead poisoning), ‘work-related’ diseases are multifactorial, where the work environment and the type of work that is performed contribute significantly to musculoskeletal disorders. WMSD is the term used to describe disorders and diseases of the musculoskeletal system (i.e. muscles, joints, ligaments, tendons and nerves). WMSDs are by definition a work-related phenomenon. The literature shows inarguably that certain jobs and certain work-related factors are associated with a significant risk of contracting a WMSD. It is assumed that repeated movements and postures, static work, continuous loading of the tissue structures or lack of recovery time, trigger or cause a pathological process that then manifests itself as a WMSD. This paper looks at the prevalence of the WMSD condition at three mines in South Africa: a coal, a gold and a platinum mine. Predisposing factors that include work factors, presentation of symptoms and psychological factors will be discussed in the paper.

For many years the concept of life cycle costing (LCC) was promoted for decision making in corrosion protection systems. Nevertheless, the application of LCC was limited. Input data was often sourced from suppliers and met with scepticism. As a result final analysis was often insufficiently rigorous to meet the needs of Project Managers in sound decision making. The need for expediency often resulted in non-optimal corrosion protection system specifications. With improved communications and the global reach of industries, case history data, based upon actual performance has been able to provide input to substantiate decision making. However, today?s focus upon sustainability whereby environmental, economic and even social aspects enter into decision making has extended LCC into Life Cost Analysis (LCA). In an LCA analysis energy and environmental inputs into systems are compared as part of an overall assessment. The development of Agenda 21 at the Rio summit of 1992 has challenged the countries of the world to look at sustainable development in every economic activity. This ranges from construction to mining to electricity production to automotive production, use and disposal. The protection of buildings, infrastructure and transport systems is part of the needs of sustainable development. Zinc based corrosion protection has been an important part of the arsenal of the corrosion protection industry. This paper will highlight the use of LCC and the development of LCA with reference to the use of zinc based protection systems in a number of important industries.

Bateman Engineering managed the establishment of a second diamond treatment plant at the Letseng Mine in the Mokhotlong District of northern Lesotho, about 100 km from the town of Buthe Buthe. Letseng Diamonds Proprietary Limited, is owned 70 % by Gem Diamonds and 30 % by the Government of the Kingdom of Lesotho. The second plant, which commenced construction in late 2006, doubled Letseng Mines' hard rock processing capacity from 2.6 million t/yr to 5.2 million t/yr, making it the worlds' seventh largest diamond mine by throughput. Bateman Engineering provided the engineering design, procurement and construction management of the new plant.

The shear behaviour of infilled joints produced from ordinary gypsum plaster (gyprock) and bentonite was investigated in the laboratory under Constant Normal Stiffness (CNS) conditions. Shear tests were performed on saw-tooth profiles having Joint Roughness Coefficients (JRC) of 4.75 and 9.25 under an initial normal stress (sno) of 0.30 to 1.10 MPa, and at a normal stiffness (kn) of 8.5 kN/mm. Test data under the same sno and infill thickness to asperity height ratio (t/a) were analysed for two different sets of JRC. The peak shear stress plotted against the t/a ratio under constant sno revealed an increase in peak shear stress with the increase in JRC, up to a t/a ratio of about unity. The effect of roughness on the peak shear stress was observed to be minimal when the t/a ratio exceeded 1.40. A mathematical model for the prediction of peak shear stress due to the increased infill thickness has been developed based on a hyperbolic stress-strain relationship and energy balance principles. The model predictions are in good agreement with the laboratory observations. Le comportement de cisaillement des joints remplis produits à partir de plâtre ordinaire et de bentonite a été étudié dans le laboratoire sous des conditions de rigidité normales constantes. Des essais de cisaillement ont été réalisés sur des profils en dents de scie ayant des coefficients de rugosité des joints (CRJ) variant de 4,75 à 9,25 sous un effort normal initial (sno) de 0,30 à 1,10 MPa, et une rigidité normale (kn) de 8,5 kN/mm. Le résultat des essais conduits sous la même contrainte et épaisseur de remplissage au rapport aspérité/hauteur (t/a) ont été analysés pour deux ensembles différents de CRJ. La variation de l'effort de cisaillement maximal contre le rapport t/a sous une contrainte normale constante a indiqué une augmentation de l'effort de cisaillement maximal avec l'augmentation du CRJ, jusqu'à un rapport de t/a proche de l'unité. L'effet de la rugosité sur l'effort de cisaillement maximal a été minimal quand le rapport t/a a excédé 1,40. Un modèle mathématique pour la prévision de l'effort de cisaillement maximal dû à l'épaisseur accrue du remplissage des joints a été développé sur la base de la variation entre contraintes hyperboliques et déformation et sur des principes de bilan énergétique. Les prévisions du modèle sont en bon accord avec les observations de laboratoire. Scherversuche wurden durchgefürt für Sägezahnprofile mit Werten des Fugenrauhigkeitskoeffizienten (JRC) von 4.75 und 9.25 unter Normalspannungs-werten (sno) von 0.30 bis 1.10 MPa, und bei Normalsteifheit (kn) von 8.5 kN/mm. Testresultate für gleiche Werte von sno und Verhältnis Fülldicke zu Rauhigkeit (t/a) wurden untersucht für zwei verschiedene Werte von JRC. Die Beziehung zwischen maximaler Schubspannung und und t/a Verhältnis unter konstantem sno zeigte einen Anstieg der maximalen Schubspannung mit zunehmendem JRC, bis zu einem t/a Verhältnis von etwa 1.0. Der Einfluss der Rauhigkeit auf den Maximalwert der Schubspannung war minimal solange das t/a Verhältnis den Wert von 1.40 überstieg. Ein mathematisches Modell wurde entwickelt für die Vorhersage der Schubspannung die von zusätzlicher Fülldicke erwartet werden kann, ausgehend von einer hyperbolischen Spannungs-Dehnung Beziehung und dem Energiegleichgewichts-prinzip. Die Modellvorhersagen zeigten gute Uebereinstimmung mit den Laborbeobachtungen.

Tati Nickel is currently operating a hydrometallurgical demonstration plant in Botswana, using the Activox® process developed by LionOre Technology, to produce nickel cathode and a cobalt salt from a sulphide concentrate. Cobalt is extracted using Cyanex 272. This reagent also extracts all the iron, aluminium, copper, zinc, and manganese from the nickel stream. Versatic 10 carboxylic acid is then used as extractant to recover nickel from the stream, separating it from calcium and magnesium, and upgrading it to provide a suitable advance electrolyte for nickel electrowinning. However, the selectivity of Versatic 10 for nickel over calcium is limited, and gypsum formation in the extraction circuit is a problem when it is attempted to maximise the recovery of nickel. Mintek has developed a synergistic system with Versatic 10 for improved separation of nickel from calcium and magnesium. Laboratory test work was conducted on the raffinate of the cobalt solvent extraction circuit to optimise the Versatic 10/Nicksyn? (Mintek synergist) system to be employed. Extraction and stripping parameters suitable for this stream were optimised in the laboratory and then applied on the demonstration plant. A commercial batch (0.5 tons) of Nicksyn? reagent was produced for the demonstration plant. The laboratory test work results and the demonstration plant performance are discussed in detail in this paper.

Quality assurance and quality control (or QAQC) plays a key role in safeguarding the level of confidence of the data generated during mineral exploration and mine development, and is also part of the reporting code requirements for resource estimation and reporting, as well as mining investment. Implementation of good policies and working protocols in quality management will result in the generation of reliable information, which is critical for decision-making on the future of the mining project. The use of certified reference materials, i.e., standard, blank, and duplicate samples, proves effective and efficient for ensuring the level of data confidence in terms of precision, accuracy, and sample contamination. This is well demonstrated by the practice of QC in the exploration programme for the chrysotile tailings storage facilities of Havelock Mine, using 1254 samples from 53 drill-holes. Different statistical tools were applied to analyse the assay results from these samples. The outcome substantiates that the QC practice established during the Havelock exploration project is aligned to best practice guidelines in the industry. The resource delineated indicates that the tailings material at Havelock could potentially become a significant source of supply to the global magnesium market.

The necessity of reducing greenhouse gas emissions to limit the impact of anthropogenic climate change means that all industrial processes should investigate their options towards decarbonization. Iron, steelmaking, aluminium, and cement production produce the most industrial emissions. Although most research focuses on decarbonizing these industries, minerals processing industries must be decarbonized to achieve net zero emissions goals by 2050. Incorporating renewable energy sources and avoiding the combustion of fossil fuels are two ways to reduce greenhouse gas emissions. This paper reports on the results from a dynamic process model developed to investigate the feasibility of concentrating solar thermal pretreatment of manganese ores to pretreat carbonate-rich manganese ores for increased ferromanganese smelter productivity and reduced greenhouse gas emissions. The results indicate that pretreated ores reduce the energy requirement for smelting significantly for some ores and lowers total carbon dioxide emissions by 13 to 19% compared to the traditional smelting route. A high-level economic evaluation shows that solar thermal treatment is financially viable for low cryptomelane, high braunite ore that is common in the Kalahari Manganese Field.

Oil, coal, and gas account for approximately 80% of global primary energy, but only a portion of total airborne CO2 eq (approx. 35% at GWP20 to 65% at GWP100), even though they account for 95% of total measured CO2 emissions. The benefits of these energy sources, as well as their related costs, are not all incorporated in current energy policy discussions. Global greenhouse gas policies must include documented changes in measured airborne CO2 eq to avoid spending large amounts of public funds on ineffective or sub-optimal policies. The authors examined airborne CO2, which is less than half of emitted CO2, as well as reported CH4 emissions and the global warming potential of CH4 as published by the IPCC for coal and natural gas. The surprising conclusion is that surfaced-mined coal appears ‘better for the climate’ than the average natural gas, and all coal appears beneficial over LNG. Therefore, current CO2-only reduction policies and CO2 taxes are leading to unintended consequences and the switch from coal to natural gas, especially LNG, will not have the desired impact of reducing predicted future global warming; in fact, quite the contrary. A large portion of anthropogenic global warming is attributed by the IPCC and IEA to CH4, but it must be noted that CH4 emissions from natural sources and from agriculture account for approximately 40% and 25% of annual global CH4 emissions respectively. Energy accounts for about 20% of documented CH4 emissions. CO2 contributes only approximately 35% of annual airborne anthropogenic GHG emissions after accounting for CH4, over a 20-year horizon. At a 100-year horizon, the contribution of CO2 increases to approximately 60%. Energy policies that do not consider all GHG emissions along the entire value chain will lead to undesired economic and environmental distortions. All carbon taxation and CO2 pricing schemes are incorrect and need to be revised. At IPCC’s GWP20 an approximately 2%1 higher loss of CH4 across the value chain prior to combustion of natural gas versus coal will lead to ‘climate parity’ of coal with natural gas. According to public data, natural gas value chains have high CH4 and undocumented CO2 losses. On a global average, using only IEA-documented CH4 data, natural gas emits approximately 15% more CO2 eq than surface-mined coal, over a 20-year horizon. This difference will increase as the use of shale gas and LNG expands. Investors should support all energy systems in a manner that avoids an energy crisis, including intermittent renewable energy systems where they make sense. If CO2 emissions need to be reduced, one of the most effective ways would be to install ultra-supercritical power plants with CCUS technology. However, the undisputed benefits of increased CO2 concentrations in the atmosphere because of its promotion of photosynthesis and plant growth effects (fertilization) need to be considered in energy policy decisions as well. The authors suggest that future research and development should concentrate on reducing net emissions from fossil fuel power plants and providing cost-effective and reliable new conventional power generation capacity, utilizing clean coal and clean natural gas technology.

The heap leaching of base metal ores can be applied within a number of different scenarios, each requiring its own set of parameters to be determined during the metallurgical testwork programme. The occurrence of acid-gangue reactions and its concomitant precipitation reactions is a factor common to all cases, and requires that the optimal irrigation acid strength be found that optimises the combination of extraction kinetics, acid consumption and possible premature blinding of the heap due to precipitation reactions. For the heap bioleaching of base metal sulphide ores the oxygen requirement needs to be determined for the design of the aeration system, and the operating conditions employed need to also facilitate bacterial growth over and above the acid strength optimisation mentioned above. For the heap bioleaching of chalcopyrite, the need to preserve heat in the heap becomes yet a further parameter of critical importance. For the heap leaching of uranium ore a choice is required between either chemical or bacterial oxidation, based on economic and processing factors. Frequently the operating parameters need to be determined for a circuit in which heap leaching is combined with tank leaching and/or pressure leaching. The processing implications and metallurgical testwork approach for each case is discussed.

Researchers at Natural Resources Canada (NRCan) CANMET Mining and Mineral Sciences Laboratories (CANMET-MMSL) and Mining Technologies International (MTI) have designed and built a hybrid diesel-electric mining loader that is the first of its kind to be developed for underground mines. Diesel equipment is popular because of its mobility and most mining operations are reluctant to replace it with tethered electrical equipment despite the obvious elimination of diesel contaminants and significantly lower heat generation (? 35% of an equivalent diesel). However, a diesel-electric vehicle, being currently evaluated by CANMET-MMSL, could be beneficial. In this unit, a constant load diesel generator feeds batteries which, in turn, powers electrical motors that drive the equipment. In a hybrid diesel-electric unit, the constant load diesel generator can be optimized for minimal emissions and hence lower dilution air requirements. This paper will present the project status and the anticipated benefits for mining operations through the application of this technology.

The challenge related to the scarcity and the unaffordable quality patterns and dies faced by the industry is discussed. New manufacturing technologies for foundry tooling called Rapid Prototyping that can possibly be used to alleviate the above mentioned challenge are then presented and their benefits assessed.

High pressure grinding technology has gained further interest in various industries. So far in the mining industry, machines are in operation in diamond mines and iron ore applications. In gold and copper ore processing, test work has been conducted showing considerable operational and process benefits. Similar benefits can be expected from HPGR applications in the platinum industry due to the preferred ore breakage along grain boundaries, thus liberating the PGE particles. This paper will provide an update on the state of high pressure grinding roll technology. Developments in the design of high pressure grinding rolls, for minimized maintenance requirements and availability just as high as conventional mills, will be presented. Plant flow sheets and concepts will be discussed, which allow for a reduction of capital and operating cost in comparison to existing two-stage milling circuits.

A two-dimensional finite difference model has been developed to describe the reduction of kilogram quantities of dehydrated phosphogypsum. The model’s scope has been limited to focus on the heat transfer and reactions that occur within a mass of material contained in a vessel inside a furnace rather than also including the effects of heat transfer to the vessel. Changes in the heat transfer properties (k, ρ, and Cp) are incorporated as the composition of the mass changes as the chemical reactions progress. The model is validated against experimental data, with samples heated to 1000°C at 3°C min−1 while purging with nitrogen gas. A sensitivity analysis of model predictions to the pre-exponential factor of the reaction rate constant of the main chemical reaction and the thermal conductivity of the powder bed indicated that, at the envisaged process conditions, the behaviour of the system depends much more on the rate of heat transfer than on the rate of the chemical reaction. The model demonstrated a significant increase in accuracy when the thermal conductivity was modelled to increase linearly with temperature compared to assuming a constant value.

Platinum-based alloys are being developed for high temperature and special applications for good corrosion and oxidation resistance. The microstructures are similar to those of nickel-based super alloys, and comprise ~Pt3Al particles in a Pt-based matrix. After assessing binary alloys, the best candidate system was found to be Pt-Al. Testing and selection of alloys based on Pt-Al were undertaken, where the ternary additions comprised Ru, Cr, Ta, Ir and Ti. As well as phase characterization work, mechanical and oxidation tests were undertaken. The best alloys were found to be Pt-Al-Cr and Pt-Al-Ru. However, the volume fraction of the ~Pt3Al was only around40 per cent instead of the ~70 per cent found in Ni-based super alloys. To increase this, trials were conducted on a range of Pt-Al-Cr-Ru alloys, the optimum composition being Pt80:Al14:Cr3:Ru3.Currently, further additions are being made to the quaternary alloys to change selected properties. As well as developing the alloys themselves, another part of the project is to compile a thermodynamic database using Thermo-Calc?. Phase diagram work has been undertaken so that the results can be input to Thermo-Calc? so that the descriptions of the phases can be optimized. The final database will allow the phases and compositions of selected alloys to be derived, thus predicting the alloys? components without necessarily undertaking further experimental work. This will aid the development of the alloys and will be a useful tool to the final developers of the alloys. The use of stemming plugs in surface blasting is gaining popularity because of the environmental, technical, and economic advantages. Although previous studies have established the operational effectiveness of different types of stemming plugs, evaluations of the economic and ergonomic impacts are lacking, thereby hindering their application in many mining operations. Consequently, a significant proportion of mining operations end up performing less efficient blasts. We evaluated the effectiveness of three types of stemming plugs by conducting multiple full-scale production blasts. The results show that stemming plugs reduce the need for secondary blasting and increase blast performance. An economicanalysis showed that the incorporation of stemming plugs can reduce blasting costs significantly.
