This is a tutorial paper on industrially successful approaches for nonlinear process monitoring. Online process monitoring is essential to continuous operation of plants at high efficiency. The problem of process monitoring is one where an impending but undesirable process condition has to be identified and used to alert process engineers. This problem has traditionally been solved by practicing engineers using statistical techniques that detect a change in the underlying correlation structure of process variables. For linear correlation structures, algorithms such as principal components analysis, independent component analysis and partial least squares have been proposed. However, many industrial processes exhibit nonlinear correlation structure between the process variables. In this tutorial we describe various nonlinear monitoring techniques and elaborate on two recently developed methods, namely Support Vector Machine and Local Linear Embedding. The two methods are evaluated by application on two experimental case studies, a SAG mill and a polymer extruder.

Pre-combustion cleaning of coal plays a key role in the process of efficient and clean utilization of coal resources. Recently, wet beneficiation of coal is predominant around the world. Nevertheless, wet beneficiation processes are limited by the increasingly serious problem of worldwide shortage of water, especially in China. Thus, it is imperative to develop efficient dry coal beneficiation techniques. Currently, several technologies such as air dense medium fluidized bed, compound dry cleaning and air jigging have successfully achieved high-efficiency separation of 50~6 mm coal. However, in recent years, a large amount of fine coal is generated as the mechanized mining technology has been progressively deployed in coal sector. Thus, it is necessary to develop efficient dry beneficiation techniques for fine coal. In recent years, many countries including China, India, Canada, Germen, and Australia have carried out many research works on fine coal dry beneficiation techniques. China University of Mining and Technology has carried out systematic researches on the introduction the vibrated energy to traditional air dense medium fluidized bed for fine coal beneficiation. This paper studied air dense medium vibrated fluidized beds (ADMVFB) for fine coal dry beneficiation. The experimental results show that the coal of <6 mm size can be beneficiated in an ADMVFB efficiently with the E value of 0.065~0.085, the separating density can be adjusted in the range of 1.45~2.2 g/cm3, and the lower limit of beneficiation can reach to 0.5 mm. As part of an Australian Research Council project with Newmont and Newcrest mining companies studying the influence of clay minerals on rheology, hydrodynamics and flotation response, the cryo-SEM technique has been used to capture and image the clay (low crystallinity kaolinite Q38) aggregate structures in the flotation pulp immediately after collector and before frother addition. Samples were also collected from the earliest froth phase and the froth overflow corresponding to early and later concentrates. In this technique, a copper tube is filled with the sample during operation of the cell. The tube is immediately plunged into liquid nitrogen vitrifying the water phase before it can crystallise as ice thereby retaining the structures without volume or other physical change. After sublimation of the vitrified water surface, the aggregate structures are revealed and can be compared between pulp and froth phases from clays in different feeds and flotation conditions. The images from both low-clay ore and ore with clay content reveal various levels of aggregation as predominantly edge-edge connected aggregates similar to those found in our previous studies of high-clay tailings. For the samples from the ore with clay content, more extensive edge-edge clay strings are found in the early froth phase as compared to exiting froth overflow and the pulp phase with short edge-edge connected strings. It is suggested that the strings of clay particles result from edge-edge aggregation in the Plateau borders of the bubbles before breakage during sampling and the more extensive edge-edge aggregation in early froth phase is induced by crowding in the bubble borders. The clay strings collected into the overflow concentrate are almost all broken up compared with the Froth before drop-back. The implications for entrainment and entrapment mechanisms of gangue capture in froth will be discussed.

"The extraction of gold in the Philippines has been a significant challenge for the past decades. Around 70-75% of gold mined in the country can be accounted from the small-scale mining industry which primarily use the traditional cyanidation and amalgamation; processes which have been advocated due to its adverse affects to health and environment. To address this challenge, an alternative clean and sustainable technology was developed for the small-scale miners to recover gold and other metal/mineral values efficiently from Philippine ores. An initial survey was conducted and followed through with extensive mineralogical investigations ascertain the best method applicable. It was determined that Philippine gold occur in ore as (1) very fine particles in the microns range, (2) free-milling, which is in abundance, and (3) locked particles with sulfides --- it was concluded that enhanced gravity concentration and flotation are viable alternatives. A comprehensive test regime was followed to check the response of the ores obtained from different small-scale mining districts across the country. It was shown conclusively that the gold ores respond positively, with recoveries using gravity concentration and flotation of at least 95% and 88%, respectively; exceeding the nominal recoveries using cyanidation or amalgamation. A specific process flow was designed for each type of ore with customized parameters. It was determined that while capital expenditure of implementing these alternative processes is higher than what is currently being used, the operational aspects show that it is much more economical to apply enhanced gravity and flotation. It should be noted that the process developed addresses the critical issue of environmental costs which should be more than enough to justify the shift from the current to the novel and sustainable technologies."

"Comminution is the most energy intensive operation which constitutes the major portion of operating and capital costs of the mineral processing plants. Working at the maximum operating capacity of comminution equipment plays a significant role in the efficiency of the circuit. Appropriate design of cone crusher feed box could result in the choked crushing which is known as a vital factor in achieving target performance. In this research, the non-uniform cone crusher feeding at the Sarcheshmeh copper complex was studied and appropriate measures were taken to solve the problem. The problem resulted in non-uniform and high wear rate of crusher liners and high fluctuations of power draw. In recent decades, the discrete element method (DEM) has been applied successfully to study the effect of different factors on the behavior of particles flow. In this work, various designs for feed box were tested using an in-house developed DEM software called KMPCDEM©. The best feed box design obtained from the simulations was selected, constructed and installed in of the cone crushers. The new feed box design resulted in more uniform feed distribution on the distributor plate of crusher indicated by a reduction of the standard deviation of power draw measurements from 13 to 3 kWh. The better control of the crusher, 49% increase in the crusher throughput and finer and narrower product size distribution were the main outcomes of the installation of the new feed box. Furthermore, the wear rate on mantle and liners of crusher not only decreased but it also became uniform.INTRODUCTION Comminution is the most energy intensive operation which constitutes the major portion of operating and capital costs of the mineral processing plants. Reaching the maximum operating capacity in comminution equipment is a key sign of approaching the nominal productivity of the process. Due to the effect of crusher efficiency on the downstream circuit performance, optimization of the crushing circuits has received considerable attention (Herbst, & Potapov, 2004; Quist, & Evertsson, 2010; Li, Huiqi, McDowell, Glenn R, Lowndes and Ian, 2014; Cleary, Sinnott, Morrison, Cummins, & Delaney, 2017). Improving the performance of crushing circuits not only decreases the capital and operating costs but also increases the efficiency of downstream grinding circuits (Jacobson, Janssen, & Urbinatti, 2010). In cone crushers particles can be subjected to two different modes of compressive breakage; single particle breakage (free feeding) and inter-particle breakage (choked feeding). The maximum efficiency of the cone crusher directly depends on the type of feeding arrangement (Operation Manual, 1977). An appropriate feeding must lead to choked feeding the cone crusher. If the rate and method of feeding the crushers are correctly be executed, the maximum efficiency of the crushers could be available (Jacobson et al., 2010)."

"With the gradual depletion of the high-grade ores and finer dissemination of values in the leaner samples, it has become imperative to develop innovative approaches to process such complex ores. The beneficiation of complex sulphide ores containing copper, lead and zinc minerals, remains one of the most important challenges in base metals metallurgy. The advent of biotechnology in mineral processing has opened up immense possibilities to exploit such difficult-to-treat ores. Bioprocessing techniques thus hold promise as potential substitutes for the conventional technologies in vogue. Several types of autotrophic and heterotrophic bacteria, fungi, algae and yeasts are implicated in mineral beneficiation processes. Adopting a bioprocessing route to mineral beneficiation has attractive benefits, such as lower cost and energy requirements, environmental acceptability and operational flexibility.The interaction of sphalerite- and galena-adapted Bacillus polymyxa (B. polymyxa) cells with sphalerite and galena has been investigated through adsorption, electrokinetic and flotation studies. The amount of sphalerite-adapted cells adsorbed onto sphalerite and galena is found to decrease with increase in pH. On the other hand, the adsorption density of galena-adapted cells onto galena shows a feeble maximum around pH 8, and the amount adsorbed is marginally higher in the pH range of 8 – 11.5. In the case of sphalerite the amount adsorbed is higher in the pH range of 5 to 7. The adsorption density of both the adapted cells is higher for galena vis-à-vis sphalerite. Electrokinetic studies indicate significant surface chemical changes on the chosen sulphide minerals and the bacterial cells, consequent to microbemineral interactions. Selective flotation tests on a synthetic mixture of galena and sphalerite confirm that sphalerite could be preferentially floated from galena, using galena-adapted cells, but not with the sphalerite-adapted cells. The cells adapted to galena assay a higher polysaccharide content and are more hydrophilic, while the sphalerite-adapted cells have a higher protein content and possess greater hydrophobicity. Transmission electron microscopic studies have provided evidence in support of the differences between the cell surface characteristics of sphalerite- and galenaadapted cells (Figure 1). Possible mechanisms of interaction between the minerals and the bacterial cells are discussed."

"A new method of processing beryllium raw materials based on interaction of beryllium mineral with ammonium fluoride was developed. Possibility of extracting ammonium tetrafluoroberyllate from bertrandite and phenakite minerals is proved. The developed technology allows replacing the outdated sulfate technology developed by Materion Corporation. INTRODUCTION Beryllium is a strategic metal, which is produced only in three countries: the USA, China and Kazakhstan. The world production of beryllium amounts to only 300 tons per year. More than 75% of the world beryllium production is manufactured from oxide beryllium ores in the USA by Materion Corporation. In Russia there is a large-scale beryllium ore deposit «Ermakovskoye» containig over 1 million ton of ore. Concentration of beryllium in ore amounts to 1,2%. Since the mineral base of ore is calcium fluoride, the sulfate technology of Materion Corporation cannot be used. After alloying and sulphuric acid leaching the fluorine-ion found in fluorite and beryllium together evolve into the aqueous phase. At the stage of Be(OH) precipitation fluoride-ion prevents complete isolation of beryllium into the phase of hydroxide, which increases the loss of beryllium. A new ammonium-fluoride method for processing high-fluoride beryllium ores has been developed at Tomsk Polytechnic University. The ammonium-fluoride method involves fusion of ammonium fluoride (NH4HF2) with a beryllium concentrate. The concentrate containing 10% of beryllium oxide and 25% of calcium fluoride is produced by flotation from the ore of Ermakovskoe deposit. The main component of the ore concentrate is fluorite CaF2, which does not react with NH4HF2. Beryllium in this concentrate is represented by two minerals: phenakite Be2(SiO4)2 and bertrandite Be4[Si2O7](OH)2. Ammonium fluoride, unlike sulfuric acid, does not react with calcium fluoride and is not consumed for decomposing the mineral base of the concentrate. Ammonium fluoride is an accessible and environmentally safe reagent, worth up to $ 1,200 per ton. The total amount of ammonium fluoride is recycled and is used for decomposing a new batch of beryllium concentrate."

Under modern economic conditions in Russia, gold heap leaching is the most effective way of investing into gold-mining industry. Gold is recoverable from small-size deposits, low-grade ores from oxidation zone, cut-off grades, and overburden rocks using heap leaching. This technology is cost-effective and allows a saleable metal to be obtained within the first year of operation. The investments for heap leaching are lower than those of for a traditional plant technology. Production cost per one gram of Au is 5-7 times lower than that of during a plant flow sheet. A seasonal development of mines can be possible. With reference to this, heap leaching resembles the technology of placer deposits development. One of the major advantages of heap leaching is the form of the product. Gold can be obtained as dissolved in a clarified PLS, which allows the further quick treatment. The amenability of ores to heap leaching depends on their mineralogical composition. Oxidized porous ores with a good access of a lixiviant to valuable particles can be treated without pre-crushing. Clayish minerals are often found in oxidized ores with free gold. In order to build ground for heap, several major methods combined with various pad materials are used. These methods have been used at many plants and are reliable. The development of heap leaching technology for gold ores for the deposits from Yakutia, Zabaikalsky region, Primorye region, Uzbekistan, Tadjikistan, and Kazakhstan began in the 70s. However, it has been commercially used only since 1990. The first heap leach plants were built and commissioned in the USSR in 1991 at Vassilkovsloye deposit (Kazakhstan) and at Maiskoye deposit in Russia in 1994. Pilot plant testing was conducted in 1996 using ores from Kuranakh ore field, deposits Phiskulturnaya-Kholodnaya and Lopukhovskoye from the Aldan region. After the first successful commissioning of heap leaching plant in Russia, this technology has been commercially applied for deposits. Every year 1-2 heap-leaching plants were commissioned. More than 30 heap-leaching plants have been commissioned both in Russia and in the former Soviet Union using technologies developed by IRGIREDMET. Professor A.M. Gaudin and his students at MIT were dedicated to understanding the fundamentals of mineral processing and as a consequence were constantly searching for better quantatative descriptions of size reduction, liberation and mineral separations. I have had the good fortune of meeting Professor Gaudin and working with many the modeling pioneers who followed him. I have observed first hand the refinement of mineral processing models as they increased in realisticness moving up the steps of the pyramid (see figure below) from pure empiricism to the current pinacle of physics based models. During this journey our industry benefited significanbtly as model prediction errors were reduced from ± 20% to ± 1%. Unit operation and plant simulations improved in accuracy and speed of calculations.

TATA STEEL is the pioneer in coal beneficiation in India. The first coal beneficiation plant was set up in 1951 at West Bokaro and subsequently in 1953 in Jharia. Over the years more beneficiation capacity was added by setting up new coal washeries in both West Bokaro and Jharia, the coal divisions of Tata Steel. currently the beneficiation capacity available is 8.5 mtp aappx Being a captive supplier supplying the coking coal as per demands of our steel works is challenging in the sense that the intent is to leverage the captive raw material advantage and select the best strategy for maximizing value up to steel making. The beneficiation plants were designed to produce clean coal up to 17% ash. With the demand of increasing productivity at the blast furnace the clean coal ash was lowered. subsequently the processes were audited and efficiency improved. The next challenge was to improve the throughputs in the existing plants to maximize the clean coal production. The upgradation was designed in house and implemented to upgrade the plant from nameplate capacity of 2.1 mtpa to 4.5 mtpa while the yearly production targets were also achieved. The presentation will detail the different phases of improvements, process followed, challenges faced, and the results as achieved in the process. Selection of mill size for reducing a feed material of a given size to the desired product size is generally based on the specific energy estimate obtained from Bond test. Over the last thirty years or so, an attempt has been made to develop a more accurate and powerful alternative approach based on the characterization of the particle breakage kinetics and material transport through the mill over a range of operating conditions of interest and correlating the degree of size reduction achieved with the net specific energy input to the mill. Particle breakage kinetics are described in terms of the specific grinding rate and breakage distribution parameters for the individual size fractions. Precise estimates of these parameters and the net energy input to the test ball mill (a laboratory or pilot scale mill) are important for development of desired energy-size correlations. In this context, three tasks are important: (a) preparation of the feed charge, (b) design of batch grinding experiments and (c) computational technique used for estimation of the breakage rate and breakage distribution parameters. This paper highlights several aspects of these three tasks that have been overlooked by researchers working in this field, and describes a more appropriate approach for estimation of model parameters and specific energy input. Several examples are included based on the data available in the literature and those generated in our laboratories to illustrate important points.

The lecture is about the growing role and the evolution of advanced process control (APC) in the mining and mineral processing industry, taking into account major trends in Information Technology. It reflects the standpoint of a team, which has already successfully developed APC technology for more than 20 years. Advanced process control systems tend to rely on combinations of artificial intelligence techniques or algorithms that complement each other and cooperate. Each technique or algorithm makes it possible to use certain type of knowledge about the process, so that the advanced control systems benefit at any time from the combined knowledge of process and control engineers and plant operators, from knowledge derived from past research work and process modeling, from a considerable amount of data provided by advanced instrumentation in real time, and from knowledge that can be extracted automatically and at any time from past data and images. The lecture will first review and compare the role, merits and limitations of algorithms that are used for online decision making in mineral processing plants: expert systems, fuzzy logic, neural networks, soft sensors, optimizers, and MPC controllers. The lecture will also review the role of online image analysis and sound analysis in process control. Recent developments in this area open new dimensions, in particular the ability for advanced process control algorithms to automatically explore the past, move back and forth in time in order to make better informed decisions, and the ability to cooperate with the operators for better performance. Applications will be presented. Recent progress in process simulation makes it possible to design, configure, check, and pre-tune APC systems before plant startup, opening new options for implementing APC. The Indian steel industry is growing at a rapid pace and expected to be the 2nd largest steel producer in the world after China. To cope up with this growth and to sustain it, the industry needs to focus on effective utilization of domestic metallurgical coals. While the importance of indigenous coal has increased, its supply from the domestic sources is declining. This is primarily due to high ash content in Indian coals leading to its difficulty in washing to a low level competitive to imported coals. Non-availability of a suitable beneficiation technology to bring down the ash to such a low level is the other reason. Effective utilization of current technologies has enabled Tata Steel to bring down the ash to 13-16% from its captive collieries. However, further lowering the ash using the conventional beneficiation technologies is difficult and unsustainable. New technologies should be developed for bringing down the ash further. A thrust area research program has been undertaken at Tata Steel for producing clean coal with 8% ash maintaining the yield currently achieved in its washeries. The technologies attempted are based on chemical beneficiation of coal. In leaching process, suitable chemicals are used for extracting ash minerals from the coal. As an alternative process, the combustible part of the coal is being extracted using a suitable organic solvent through an organo-refining process. Both the processes have been successfully developed in the laboratory and are being demonstrated in pilot scales. Various beneficiation processes practiced at Tata Steel including the efforts made for developing new processes for achieving clean coal with 8% ash have been discussed in this paper. The key to our well being is sustainable development Development effort for human well being may have adverse impact on the environment also. To keep the net impact positive is critical for sustainable development. For mineral processing industry, the value of a mineral is in the actual value as perceived by the end user. The process designs, investments in technology development all have direct relationship with the value of use and making a net positive impact on our ecosystem The value proposition has shifted towards raw materials and is a big differentiator. The availability of good quality raw material is difficult or is available at a premium. The challenge today is to develop green technologies that make effective and efficient usage of low grade raw materials The low grade raw materials as available pose a significant opportunity for human race for delivering value. They offer an easier reach to a value as perceived in end use but the journey is full of challenges. The first challenge is development of technology for maximizing grade recovery as required by the downstream process. The second challenge is to make the technology viable so that it contributes value to end use and the third challenge is to keep the net impact of the process positive The mining and mineral processing fraternity, being at the beginning of this value chain is set to take the first step in this journey for a tryst with ultimate human well being. The quality of iron ore pellets, represented in terms of parameters such as cold compressive strength (CCS) and Tumble Index (TI), has a strongly influence on the productivity and energy of reduction furnaces like the blast furnace and on the quality of hot metal or liquid iron. The main objective of pelletization operations is to produce iron ore pellets of desirable specifications and ensure high levels of plant productivity and energy efficiency. Advanced process control of an industrial iron ore pellet induration process using a soft sensor for pellet quality and fuzzy-logic based control algorithm is described in this paper. The pellet quality soft sensor consists of a rigorous mathematical model of the induration process and a statistical model for the pellet quality parameters. The mathematical model is based on the fundamental principles of heat and mass transfer between gases and pellets, kinetics of drying and condensation of moisture, combustion of coke, calcination of limestone, and melting and solidification of pellets. The predictions of wind-box temperature profiles are in close agreement with the measured profiles. The time-temperature profiles of the pellets during induration, along with raw material characteristics and induration process operating conditions, are used as inputs to the quality model to predict cold compressive strength and the Tumble Index. The predictions of the quality soft sensor along with the rules based on fuzzy-logic derived from simulation results and operator experience are then utilized to control the induration process to achieve precise control of the quality parameters and to optimize the induration process in terms of fuel efficiency and productivity. The mathematical model is also utilized as a soft sensor for temperature, moisture and composition profiles of pellets and gases. Results of implementation of this model-based control strategy on an industrial scale induration process will be presented. This presentation identifies how mineral (coal included) processing profession should look at the challenges (threats) being faced by mineral industry. Presently, the focus is more on supply and demand on minerals. In addition, the R&D activities in the chain of mine-to-metal are paying more attention (if not only on) the processes being adopted, development of new equipments and modeling and simulation. But the profession is grossly ignoring aspects such as impact of the processes on other resources, of the ways we extract, use and dispose them socio-economically and efficiently. A business model which may encompass all these dimensions are essential for the sustainable development of mineral industry and a possible approach in this direction is presented. To start with, for the sustainable growth and existence, the profession must be aware of the prospective impacts of their activities on critical factors such as ? political (changing government policies), geographical (environment, land, water and habitat), which have major bearing on the survival and growth of the industry. Mineral Processing professionals have to join hands with mining engineers to answer some relevant questions related to the impact of mineral industry on society. Mining can become economically viable only if mineral processing engineers come out with innovative solutions to reduce capital and operating costs. The solutions have to be adoptable and practically feasible so that industry looks at us for directions. In fact, we have to move towards beneficiation of nano particles striving towards zero waste. Some of the gaps in the knowledge of procedures being followed in the design and operation of processing plants are highlighted. Enhancing the knowledge base for solving unexplored possibilities, solutions to evolve sustainable development measures which demands innovation both at academic and practicing levels is the need of the future. Well-structured academic programmes are to be formulated so that the graduates of these programmes can make an effort to look at processes/concepts with a new insight and approach; the profession should excite the young brains with challenges. R&D funding agencies have to have a long-term perspective on mineral processing so that closer interactions between academic institutes, industry and R&D organizations are sustainable and that innovations are at least a few years ahead of needs of future challenges. Electrowinning of lead from aqueous solution of PbCl2 and electrowinning of manganese dioxide from aqueous solution of MnCl2 are two research focuses in hydrometallurgy. This paper investigated a new process of simultaneous electrowinning of lead and manganese dioxide in chloride medium. The simultaneous electrowinning process in chloride solution not only can prevent chloride from liberating at anodes but also obtain two electrolysis products and decrease electric energy consumption. Diaphragm cell is used in the simultaneous electrowinning process to form separate anode and cathode compartment. The effects of temperature, HCl concentration in anolyte, NaCl concentration in catholyte and electrolysis time on current efficiency and cell voltage are studied. The results indicate that current efficiency of anode and cathode for 5 hours is 99% and 96% respectively, average cell voltage is 1. 701V, the weight ratio of lead and manganese dioxide produced at electrodes is 2. 39:1 under the optimum conditions. As anode products, manganese dioxide is ??MnO2, content of which in the products is more than 92%.
