The Karara iron ore project is a magnetite operation consist of open pit mining and concentrator to produce high-grade magnetite concentrate. The concentrator has adopted three stages of comminution, ie fine crushing in the high pressure grinding rolls (HPGR), primary ball milling and fine grinding in the TowerMill plus magnetic separation in between these comminution devices. Since 2014, the concentrator has increased the plant feed rate by 18 per cent. Meanwhile, the ore hardness has increased by 13 per cent to a Bond work index value of 15 kWh/t that led to a coarser flotation feed. Karara Mine has decided to shift the comminution workload from the primary ball mill to the TowerMill circuit by bypassing the 100 µm fine screen in between the ball mill and TowerMill circuits. This action has increased the circuit feed particle size distribution with a top size close to 1 mm. The specific energy consumption of the TowerMill circuit was approximately 3.4 kWh/t, and the circuit product sizes (P80) were ranged between 38 and 45 µm. A joint process improvement exercise was carried out to reduce the circuit product size closer to the magnetite liberation size, ie 35 µm. Among the activities were circuit audit, recommendation for improvement, modelling and simulation, multicomponent analysis, implementation of recommendations and quantification of the improvement. One of the key findings was the density effect of multicomponent minerals in the hydrocyclone. The analysis revealed that the low density coarser gangue minerals were bypassed to the hydrocyclone overflow stream that has resulted in a coarser particle size distribution. Meanwhile, more than 20 per cent of fine (-35 µm) high-density magnetite particles were recycled back to the mill through the hydrocyclone underflow stream and increased the circulating load. Based on these outcomes, several recommendations such as conversion to bottom feed configuration, use of smaller grinding media, high operating hydrocyclone pressure and additional grinding power to the TowerMill circuit were made to improve the overall circuit performances. Karara Mine has prioritised to implement those recommendations that have a minimal financial implication. Full-scale plant trials with bottom feed configuration and 17 mm grinding media were conducted to evaluate its performances. These trials have indicated that the grinding efficiency in the TowerMill was enhanced by 10 – 30 per cent. In May 2017, all the five TowerMills were converted to the bottom feed configuration. "Based on solid simulation material research, the simulation conditions for methane and coal solid-gas coupling were obtained using solid-fluid coupling theory. Using sand as the aggregate and paraffin and oil as the cementing agents, a material suitable for solid-gas coupling simulation was developed. A permeability testing instrument was also developed, and the compressive strength, brittleness parameters and seepage velocity of material were tested with different aggregates. The results showed that as the paraffin content increased, the compressive strength of the material increased but the permeability decreased. The oil removed the drawback of intensely changing material compressive strength. By setting a different ratio of aggregate to cementing agent, it can simulate rocks with different strengths and permeability. Applying the material to a mining simulation experiment revealed a relationship between methane seepage velocity and overlying strata movement. By extracting pressure relief gas from Shanxi Tianchi coalmine drainage, the authors found that the mining fissure zone was a storage area of pressure relief gas, and a gas drainage system can be placed to achieve good results. The title of this paper suggests rather a comprehensive survey of the industry, but since it is not possible to do justice to this in a short paper, and, as the bulk of the Australian trade consists of buttwelded tube, the author proposes to deal only with this type.The buttweld process has been praetised for many years and, as the methods of manufacture are not widely known, a brief history of its development may be of interest. Few good reference books in the English language are available, and this reticence may possibly have retarded advancement in manufacture.The earliest method of making ferrous tubes consisted of bending a thin plate or strip to form a "skelp." The "skelp" was then raised to a welding heat and hammerwelded on an internal mandrel on a smith's anvil. Necessity, however, soon produced mechanical methods of making tubes, and, in 1812, an Englishman named Osborn patented machinery for "welding and making barrels of fire-arms and other cylindrical articles." The apparatus was arranged as shown in Fig. 1.The skelp was raised to a welding heat and placed in the swage block "A." A mandrel was then inserted and the tube lapwelded by the action of the tilt hammer.Various modifications of this apparatus quickly followed, to keep pace with the rapidly growing demand and the exigencies of war. These tubes were essentially of short length and mainly used for gun barrels. The advent of coal gas for lighting (patented by Murdoch) created a demand for small tubes of longer length, and necessity, as usual, produced a solution. In 1824 Jas. Computational techniques are needed to assist in the analysis and interpretation of the increasing amounts of geoscientific and mining related data and information that are routinely gathered at mine sites. New interpretation methods are needed to provide an integrated approach so as to establish relationships (cause and effect) or to be predictive about possible outcomes based on acquired data. Traditional multivariate statistical methods are often confused by variable relationships that are non-linear, data distributions that are non-normal, and by the data themselves that may contain missing values, text and both continuous and discontinuous numeric values. Modern data mining methods are available to understand the relationships within and between diverse data sets, and identify relationships or trends associated with processes, measurements and mine design parameters in mines. The self-organizing map (SOM) is a data mining approach with the advantage that all input data samples are represented as vectors in a data-space defined by the observations (variables). The SOM procedure is an exploratory analysis tool that highlights patterns and relationships. Results are internally derived, in an unsupervised fashion based on measures of vector similarity. Our SOM outputs are highly visual, which assists in understanding and illustrating the dataÆs structure and internal relationships. Two studies are presented. The first uses SOM to investigate the relationships between a range of measured and derived rock property parameters and their observed behaviours during mining. Our aim was to determine whether a SOM analysis would allow a better understanding of observed and predicted rock behaviours from their rock properties. The SOM analysis showed that there were indeed relationships between æbrittleÆ, æsugaryÆ, æslabbyÆ and æsqueezingÆ rock behaviours and a number of the input parameters. The computed SOM æstructureÆ was then used to assess the likely behaviour of unknown samples by assigning them into behavioural fields based on their measured and derived geotechnical responses. The second study was aimed at assessing whether a SOM analysis of microseismic data at the Kalgoorlie Consolidated Gold MineÆs (KCGM) Mt Charlotte mine can contribute towards understanding and potentially forecasting/minimising seismicity at the mine-design stage. The database comprised 40 sample æclustersÆ of microseismic parameters from the MS-RAP software package, which were derived from 2500 individual seismic events. The SOM analysis showed that some of the initial mining conditions are related to the seismic parameters. In each of the studies, the SOM procedures assisted in understanding the data and provided new insights. Because of its æordered vector quantisationÆ foundation, the SOM procedure is a substantial improvement over traditional statistical methods in three main areas:its ability to analyse data from disparate sources, including different data types; its ability to analyse sparse data sets with missing values; and its ability to analyse and visualise non-linear relationships within a data set.

In focusing on open pit mine scheduling, one of the biggest areas that a mining engineer can add value is in the area of cut-off grade optimisation. It is not atypical to add up to an extra 20 per cent in value by bringing forward higher-grade ore and deferring costs into the future.There are many techniques available to maximise net present value (NPV) when applied to open pit mine scheduling. That in itself raises the question of why so many of these techniques exist. The short answer is that none of these techniques are robust. Every time the problem changes, the algorithms also have to change.Instead of trying to make a problem fit the constraints of an existing technique, there is much to be said for usefully hybridising different approaches. This paper describes an innovative approach where evolutionary algorithms are combined with both local search and linear programming. The goal is maximising NPV through optimisation of cut-off grade policy and extraction sequence for an open pit mine. Australia’s mineral and metal exports have a substantial carbon footprint, twice that of its domestic emissions, mainly due to fossil-fuel-dependent downstream processes like processing into secondary metals and their transport. The country’s vast renewable energy and low-carbon hydrogen potential offer a promising alternative to mitigate this impact. These resources can be leveraged to displace fossil fuel use and become embedded into the metals value chain. Ultimately, it will yield ‘Green Metals’ that can be scaled to reduce the environmental footprint and provide an avenue for Australia’s vast green resources to be embedded (incorporated during production and supply) in green metals that can be exported. One potential green metal is copper, which is in great demand and likely to drive global decarbonisation through renewable electrification due to its role as an energy conductor. Given that Australia is a large producer and exporter of copper, this paper provides a techno-economic model of the copper value and applies it to Queensland (a hub of Australia’s copper production) as a case study. The results show that under incumbent hydrogen (A$8/kg) and renewable energy costs, the cost of green copper would be A$9704/t (~10 per cent higher than current copper costs). Further analysis revealed that the cost of hydrogen is a major cost driver; therefore, if the cost of hydrogen can be reduced to A$2/kg (a 2030 target of the Australian government), the cost of green copper would become competitive. Furthermore, if a carbon pricing regime ($54–79/kgCO2) is introduced, green copper would become competitive at a hydrogen cost of A$3/kg. Altogether, these findings provide insights for a future green copper export opportunity in Australia. Additionally, as the next step, the model can be extended to include other metals and released as an open-source resource for assessing global green metal opportunities.

Mont-Wright mining complex is an important asset of ArcelorMittal located in the province of Quebec, Canada. It is composed by Mont-Wright and Fire Lake mines, operating 365 days per annum, and producing 25 Mtpa of iron ore concentrate with 66 per cent Fe. Mont-Wright concentration plant is composed by seven lines with a flow sheet encompassing AG/SAG milling, primary and secondary classification stages, spiral concentrators (rougher, cleaner and recleaner stages) and dewatering unit operations. In this context, an equation called ‘Wrec’ was developed in 1971 with the objective of estimating the mass recovery of the different blocks in the beneficiation plant and support the mining planning works of Mont-Wright complex. This equation was based on the correlation between the results of heavy liquid tests performed with drill core samples and spiral concentrators pilot scale tests, returning an estimative of concentrator yield. However, since its first development, no updates have been done in the equation, which lead to some deviations from expected recoveries in the last years. This is probably due to the changes in the process and in the ore fed into the concentrator during the period. In this way, the study presented here corresponds to the execution of heavy liquid/spirals pilot scale tests with 26 composite samples collected at Mont-Wright deposit aiming at revising and updating ‘Wrec’ equation. Based on test work results, an updated formula was established to estimate the plant recovery and a comparison performed using industrial data showed that the old formula overestimated the real yield by 5.40 per cent, on average. At the end of the study the new equation was incorporated into the mining planning process.

The Concentrator 1 plant at Cadia transitioned from Cadia Hill open pit to the Cadia East block cave ore body in 2013. As a result of this change, major plant upgrades were required to achieve the desired throughput while treating more competent ore. The 40-foot (40’) SAG mill now receives a feed of predominantly high pressure grinding rolls (HPGR) product with a minor component of secondary crushed ore at a combined F80 of 17 mm. The significant reduction in feed size to the SAG mill has markedly changed the operating characteristics of the mill, which has been extensively studied since commissioning in 1998.This paper examines the operation of the 40’ SAG mill in its new configuration in the Concentrator 1 circuit. Operational stability is highlighted as a significant factor in delivering mill performance, which has been achieved through several key improvement projects utilising a theory of constraints framework. Five years of successful project implementation has progressively lifted the maximum processing rate of Concentrator 1 from the design estimate of 2455 t/h to above 3000 t/h. "Most new mining projects require an initial assessment of the locations and volumes of potential acid forming (PAF) waste that is likely to be moved and dumped in surface waste stockpiles. This requires sampling of the waste rock zones and submitting the samples for a series of tests. Key to the outcome of the waste characterisation process is obtaining sufficient samples that are representative of the various rock types both in number and spatial distribution.Various regulatory bodies throughout Australia and the rest of the world are currently struggling with how to define minimum amounts of sampling to achieve realistic estimates without imposing excessive costs and time constraints on a project.This paper addresses two aspects of the process: what constitutes a æsufficientÆ number of samples how to use those samples in determining volumes of likely PAF material.Geostatistical methods of characterising orebodies with large numbers of samples are routinely used in the mining industry by geologists and geostatisticians to estimate and classify Mineral Resources. In theory exactly the same methods can be used to estimate PAF waste locations and volumes.In practice the number and spatial distribution of dedicated PAF waste samples at feasibility stage is typically so small that it is almost impossible to estimate the spatial distribution of PAF material with any degree of confidence at all. Consequently, the common approach is to characterise a few samples from a lithological unit and then assume that they represent the unit as a whole. Sheaves are a critical safety component in a winding system and are expected to survive such extreme loading events as rope break. Sheave designs have often been developed and evolved empirically, consequently many existing sheaves are not necessarily subjected to the detailed analyses that are possible using todayÆs design tools. The design philosophy for sheaves is that the rope should be the weakest link in the system so that associated equipment can function safely for any load up to rope break. A number of failure mechanisms must be considered, but buckling is often prominent. During the course of investigating the feasibility of upgrading the hoisting capacity of a winding system, the capacity of all critical components was reviewed. The sheaves in the system were found to have insufficient spoke buckling capacity for the specified rope. A proposal to increase the spoke buckling capacity by connecting spokes together using a simple tie arrangement was evaluated and found ineffective. An alternative tie arrangement concept was developed and evaluated and shown to be adequate. This paper describes the finite element model, analysis approach and results for the original sheave and the two modifications. The contribution of the sheave rim to the total buckling capacity is evaluated. Some practical issues for spoke tie modifications are discussed.

As well as applying advanced technologies, here also is the opportunity to develop the art and science of block caving for its application to a wider range of geotechnical conditions than previously Envisaged.

Enhance Fine Particle Flotation by Hydrodynamic Cavitation Difficulties in fine particle flotation are well documented. Microbubble flotation has been found to greatly improve the recovery of fine particles and in situ gas nucleation by hydrodynamic cavitation incorporated in the design of modern flotation machines has shown great performance in fine particle flotation and potentially in coarse particle flotation. In this presentation, we will provide an overview on gas nucleation by hydrodynamic cavitation and its role in fine particle flotation with focus on the progress made in our research laboratory. Hydrodynamic cavitation was achieved and the critical role of dissolved gases in the liquid was elucidated by visualisation in a high intensity agitation cell. The in situ gas nucleation on fine particles by hydrodynamic cavitation was identified by zeta potential distribution measurement in model systems. Gas nucleation by hydrodynamic cativation was found to effectively aggregate hydrophobised fine particles thereby leading to enhanced flotation kinetics. This is an abstract only. No full paper was prepared for this presentation.

Increasing fuel prices, unavailabilty and high prices of tyres have imposed tremendous challenges for large open pit operations. Carajßs open pit mines, one of the largest iron ore projects in the world, has been particularly affected due to the high amount of giant trucks operating in this site. On the other hand, environmental constraints push the mining industry towards reductions in fossil fuels, noise and waste generation. As a feasible response to these requirements, an alternative mining method for open pit mining, aiming to reduce or even eliminate the need for trucks has been developed, based primarily on coal opencast continuous operations. This innovative approach for open pits involves the replacement of trucks by fully-mobile crushers, bench conveyors and ramp conveyors. Two different applications have been developed for exploiting waste and ore at Carajßs largest pit, named N4E. To make it possible, mine planning paradigms should be replaced leading to new conceptual design of open pits. This paper shows two case studies (waste and ore conceptual design) carried out at Carajßs mines to anticipate and put forward the future of open pit mining, proving that our industry would be greatly affected by this new way of exploitation, reducing thousands of tons of fossil fuels. Productivities can be enhanced and environmental performance greatly improved. In this approach mine automation can be easily implemented reducing operating costs and man's fatigue.

At Cliffs Natural Resources Ltd (CNR) crushing and shipping sample stations, precisions are estimated for the sampling, preparation and measurement stages of iron ore sampling in accordance with ISO 3085 (2002). In this Standard, gross duplicate samples are prepared at each of the three stages, yielding eight measurement assays. Appropriate calculations of the differences between assay pairs are then made to estimate precision of each stage of sampling. The International Standard for checking precision in iron ore sampling, ISO 3085 (2002) prescribes a method for identifying outliers that is ambiguous and possibly inappropriate. The procedure also makes an unnecessary implicit assumption, that the differences between assay pairs are normally distributed. The Anderson-Darling statistic is used to demonstrate that in some cases the assay pair differences have distributions significantly different from normal. When applied at CNR as specified, the Standard leads to precision estimates well below the expected values, thus overestimating the sampling method's capability and limiting the opportunity for real process improvement. This paper suggests an improved method of estimating sampling, preparation and measurement precision. A bootstrap procedure is used to estimate confidence limits for the calculated precision estimates. The proposed method would be suitable for testing blasthole precision. The discussion is supported by extensive simulation modelling of realistic data.

The coal left in the goaf is easily submerged by groundwater damage. During the mining process of the underlying coal seam, it is necessary to drain the water in the overlying goaf. The coal sample is prone to spontaneous combustion after being soaked in water and air-dried. To explore the effect of micro-functional group transformation of water-immersed coal samples on the spontaneous combustion characteristics of coal samples during the low-temperature oxidation process. Using the experimental method of infrared spectroscopy, the migration law of special functional groups under different oxygen concentrations of water-soaked coal samples was analysed. By means of thermal analysis, the endothermic and exothermic properties of the functional groups in the water-soaked coal samples were studied. The results show that: the higher the oxygen concentration, the more oxygen-containing functional groups in the water-soaked coal sample, compared with the 18 per cent oxygen concentration, the 14 per cent oxygen concentration has a small increase, and the chain length is shortened. The temperature increase together with the oxygen concentration content determines the functional group content, the pyrolysis process produces some functional groups. The lower the oxygen concentration, endothermic rate decreases and endothermic temperature increases, the higher the ignition temperature of coal oxy-combustion, the lower the total heat release, the higher the burnout temperature, and the faster the oxygen-absorbing weight gain and the conversion of functional groups. Below 14 per cent oxygen concentration, the oxidative combustion process will be greatly reduced. The results provide a theoretical basis for preventing long-term water-soaked coal body oxidative spontaneous combustion in shallow buried coal seams.

"The primary objective of this paper is to demonstrate a different approach to predicting and verifying mechanical sampling system precision. Early in the year 2011 an experiment was conducted to evaluate the sampling precision being obtained by a three-stage falling-stream mechanical sampling system for coal owned and operated by Peabody Energy. This system collects samples from lots averaging approximately 14000 t being loaded onto rail cars at a flow rate averaging about 9000 t/h. In phase 1 of the experiment, a total of 60 increments were collected in a two day period at preassigned intervals using a cross-belt sampler located on a conveyor belt feeding a silo upstream of the sampling system under evaluation. Coal variability parameters were calculated from the resulting laboratory analysis data using the gauge-invariant fractal model developed by the author.Estimates of precision of the three-stage system as a function of the number of increments were calculated using the variability parameters determined in phase 1. In phase 2 of the experiment, duplicate samples of 30 lots of coal were taken by the three-stage sampling system, enabling calculations of the precision being achieved by the system. Phase 2 precision estimates are in reasonable agreement with those of phase 1. Conclusions drawn from the experiment include the following: Experimental variograms or the equivalent correlograms are essential in understanding sampling issues and for designing a sampling system to meet specific precision requirements. Consensus coal sampling standards provided by ISO and ASTM may be improved by treating all stages of a mechanical sampling system as æsamplingÆ rather than considering downstream sampling stages as æsample preparationÆ, to be treated in a separate part of the document. The coal industry would profit from use of methodology for routinely monitoring the overall measurement precision and the precision of the individual components of measurement: sampling, sample preparation and laboratory testing. Utilising a continuous improvement tool, the Plan-Do-Check-Act (PDCA) process, and a forward-looking rock mechanics program, the intent is to identify the key factors driving productivity and performance to create a stable and achievable long term mine plan.

Acidic and metal-rich waters have been discharging from Sullivan Mine, West Coast, New Zealand since the closure of the mine during the early- 1990s. This has resulted in a decrease in pH from a background of 4.5 to 2.8 and an increase in metallic elements in nearby Rapid Stream. In addition to the chemical effects on Rapid Stream, a study of freshwater macro-invertebrates revealed the absence of most biota downstream from the discharge. An attempt is being made to use the Sullivan Mine as a case study of problem and remediation analysis.
