Pressure leach autoclave circuits are employed in the leaching of ores, concentrates, mattes, alloys and intermediates for the recovery of metals into solution. Once the metals are extracted into solution, the value metals can be recovered by hydrometallurgical means such as by purification followed by electrowinning, hydrogen reduction, pyrohydrolysis, crystallization and other unit operations. In many of these integrated flowsheets the pressure leach step is pivotal to the recovery of the value metals from the host material. Furthermore, the autoclave circuit invariably is a high capital cost component of the plant and an area that is carefully scrutinized when debottlenecking and capacity increases are being considered. This paper identifies a unique proven way of increasing the capacity of existing or new exothermic pressure oxidative leach autoclave circuits by as much as two or three times.

The problems associated with outliers and their adverse effects on resource estimation in deep level South African gold mines are presented, and solutions suggested in available literature are reviewed. Traditional Witwatersrand type outlier capping uses the 99th percentile grade as the upper limit, a somewhat blunt approach. The occurrence of high and low grade areas in mining operations and the estimation of resources using geostatistical techniques require that the assumption of stationarity be upheld. Honouring the stationarity of data requires that mining areas be subdivided into appropriately sized and spaced domains. In order to overcome high-grade conditionally biased block estimates, the overly strong influence of extreme grades is mitigated by using naturally occurring grade sub-domains, by identifying outliers within the grade sub-domains, allocating relevant capping limits, and weighting them in a post-estimation process to. Rather than applying a capping value across a domain it applies a maximum cap based on the extreme value and its range of influence; the method also ensures that relevant capping occurs even in lower grade sub-domains. The proposed method for capping outliers recognises that metal contained in high grade chip samples should not be over-capped, and based on the grade of surrounding samples. The post-processing method of capping outliers does not interfere with the kriging equations. The method is simple, elegant, and can be easily applied. An advantage is that the output from the kriging process is not overwritten, allowing for comparison between original kriging results and post-processing results.

Potholes on the Merensky and UG2 reefs in the Bushveld Complex occur as near-circular to elliptical depressions or slumps on the reef horizon, normally presenting as severe disruptions which prevent economic extraction. Within the pothole, the reef and other strata may either be attenuated, absent, or highly deformed, this being the result of the overlying hangingwall strata having slumped down. The hypotheses for pothole formation involve several mechanisms, including downward erosion, upward fluid movement, or synmagmatic deformation. When potholes are exposed in mine workings, significant fracturing is often observed. This fracturing is particularly evident in anorthosite rock types. Stress measurements were conducted in a pothole on the Merensky Reef to determine if the fracturing was due to high stress conditions. The paper describes the measurement results and numerical modelling that was done to determine the influence of depth and mining on the stress condition at the site. The results show that high stresses do exist in at least some potholes, and that current formation theories do not adequately explain the measured stresses. In support of understanding the high local stress associated with the pothole, the study explored several rock engineering modelling processes to validate the conditions of the study site and enclosing excavations. A better understanding of the stress conditions in potholes with additional data could lead to more appropriate support design and avoidance of potential rockbursts in these structures.

During the period October 2003 to June 2004, a containerized optical sorting pilot plant was operated at Kloof Gold Mine on a waste rock dump. In this paper, we describe the test work and its results leading to the decision to operate this pilot plant. This paper presents the operational data and financial figures achieved during this project, in particular, for the month of June 2004 when the plant was run at full capacity on three shifts, 24 hour operation. These results are also extrapolated and presented to show the profitability of such an operation at today?s gold price levels and cost structure.

Strict implementation of International Standards for representative sampling of coal is difficult for routine monitoring, due to time, technical, and economic constraints. A large percentage of the total sampling variance arises from errors accumulated during the earliest stages of sample collection. Modified procedures on the precision of the final result leads to controversies between the sellers and customers for coal. Manual collection of coal samples violates the principle of correct sampling, that all fragments must have an equiprobable chance of being in the sample. In addition, manual size reduction of large numbers of samples is time consuming and involves human errors. A coal quality management procedure in alignment with the relevant ISO standards that describes the sampling protocol has been implemented, and current sampling and laboratory analysis of coal from base load mines (mines situated at the mouth of the power station) are well established. For import coal, sampling is performed during unloading by auto-mechanical sampling (AMS). Due to logistical and safety issues associated with multiple suppliers, Eskom opted for the coal to be sampled at source on a pre-certification basis. Online analysers provide a fast, accurate, real-time method of determining the total moisture and elemental composition of coal and is important to the coal industry for pricing, quality control, and reduction of SO2 emissions. Elemental analyses include S, Si, Al, Fe, Ca, Na, Mg, Mn, Ti, K and Cl. Measurement of S is dictated by the control of SO2 emissions from coal-fired power plants. Elements such as Na and Cl have adverse effects on boilers, causing fouling and slagging. Available online elemental analyser technologies include prompt gamma neutron activation analyses (PGNAA), recommended for major element determination, and pulsed fast and thermal neutron analysis(PFTNA), that is capable of measuring the major and minor chemical elements contained in coal. These systems utilize nuclear reactions to produce characteristic gamma rays that are used for identifying various chemical elements. By acquiring the gamma rays in three different time windows, there is a significant reduction of the background as compared with the spectra taken with a radio isotopic source.

Dual energy X-ray transmission (DE-XRT) sorting is a recent development in the range of sensor-based sorting technologies available today. DE-XRT is particularly suitable for dry coarse coal beneficiation in the size range -120 mm +12 mm. In this paper, we describe the technology and show the results of a number of test runs conducted on different types of coal from the USA and South Africa. The results have shown that DE-XRT is an effective technology not only for deshaling of coal and removing pyritic sulphur but also for separating coal and torbanite. The use of dry deshaling methods will be more important as water availability becomes a greater concern. DE-XRT is one such technology which will be incorporated in future dry coal processing plants.

Process and steel chemistry differences in hot rolled Al-killed low carbon strip steel between the hot charge route (HCR) as practised in a compact strip production (CSP) plant and the conventional cold charge route (CCR) have been studied. This was done with reference to differences in reheating practice, hot rolling practice and steel chemistry through emphasis on the effects of solubility and reprecipitation of AlN in the two process/product combinations and its effect on ferrite grain size development. An earlier modelling study on the evolution of the austenite grain size in both of the above hot rolling processes has also now been extended to include an estimate of the possible effects of retained strain after the last finishing pass on the ferrite grain size. As part of this study the equilibrium solubility trends of AlN in a number of boron-free low carbon Al-killed strip steels with low and high sulphur content from the two respective processes was investigated by the thermoelectric power (TEP) technique and differences in the effects through the derived solubility equation of Log[Al][N]=2.6?9710/T at typical slab reheating temperatures was demonstrated. Ferrite grain size modelling using the significantly lower Ar3 transformation temperatures generally found in hot rolled low carbon strip steel produced in the CSP plant using the HCR compared well to the larger grain size produced in the conventional CCR strip rolling plant. CITIC Heavy Industries has a large installed base of grinding equipment throughout Africa in different configurations, including high-pressure grinding rollers with ball mill and semi-autogenous ball crusher. The total installed power of CITIC’s mills exceeds 430 MW. In this paper, we compare several typical grinding circuits of copper in Africa with about 15 kt/d throughput based on ore properties, process selection, equipment sizing, and key equipment capital and operating costs. Actual operating performance is also introduced. The comparison for the following mine sites provides a general reference for the selection of copper grinding circuits with this approximate throughput: Kamoa-Kakula Copper Mine with high-pressure grinding rollers with ball mill circuit, and Deziwa and Sicomine Copper-Cobalt Mines with semi-autogenous ball crusher circuits

Most coal plants must run under conditions of varying feed conditions or are asked to produce qualities different from that used in the design. This can cause overloaded conditions as the ?bottlenecks? within the plant, depending on plant operation or as the feed changes. During plant design, geological information can be used to determine washability envelopes and blends that may be expected. Historical data can also be used to develop a size distribution envelope as well as to assign reasonable models for each of the unit processes. In operation, a plant can be sampled to determine changes and to refine process models. The information obtained can then be used in an accurate simulation to define how the plant can deal with the changing environment. This paper uses Limn: The Flowsheet Processor to simulate the coal plant in detail and will produce an accurate model, in terms of equipment sizing as well as water, medium, and solids balance, for each change in feed condition. It will show examples of running the simulation through complete density and size ranges and will determine the equipment required to address each part of the performance envelope.

Labour-intensive narrow reef stoping, as traditionally practised in South African gold and platinum mines, is almost unique in the modern first-world mechanized mining environment. Shortcomings of the system include the ever increasing cost of labour, a cap on achievable productivity and a poor safety record, particularly in the field of rock-related accidents. In the absence of sustainable alternative technologies, the South African mining industry has spent millions of rands improving the present system, focusing on improving workplace safety. This paper details the changes to stope support at Impala Platinum?s Rustenburg operations, and the impact on rock-related safety performance. This review was initially motivated by the author’s own experience in attempting to reconcile run-of mine production tons with the Coal Resource and Reserve estimation of mineable, in-situ tonnages. The primary scientific measurements and observations that are collected during exploration at the beginning of the value chain will have a profound effect on the future of the mining operation. Due diligence must be exercised during the planning of a new mine and during the life of an existing mine. The comments provided by the technical and economic assessment group of Venmyn Deloitte confirmed the need for this critical review. They found the reporting of Coal Resources in South Africa to be inconsistent. This was particularly problematic in the Waterberg Coalfield in Limpopo Province. In this coalfield there are two types of coal deposit present. The first is comprised of the thick intercalated, cyclic coal and shale/mudstone sequences of the Volksrust Formation. This overlies multiple coal seams within the Vryheid Formation, each of which is thick enough to be extracted as an individual raw coal unit. On the other hand, the interbedded coal and shale seams of the Volksrust Formation require beneficiation to separate the coal from the shale. The review examines practices and methods, investigates alternatives, provides checks and balances, and tests these against actual production reconciliations. In conclusion, the best estimates of the mineable, in-situ tonnage will be obtained from the air-dry raw material density. These estimates should be adjusted afterwards to allow for free moisture content. The adjustments are derived from reconciliation data. The greatest contributing factor to the over-estimation of Reserve tonnages is the moisture content of the raw material. This fluctuates significantly under varying conditions in situ, as well as upon exposure to the natural environment. The air-dried density of the raw material includes inherent (structurally bound) moisture within the matrix. It provides credible tonnage estimations of raw material available while also providing an indication of voids within the volume of material being assessed. The calculated solids percentage can be used to adjust the specific gravity, which is determined via the Archimedes principle. This will supply a representative estimate of the material to be mined.

Discussion H. J. S. Kriek*: During 1956 Iscor became interested in the acid smelting in a blast furnace of siliceous ores containing 15 per cent silica. This interest was as a result of the successful acid smelting in Germany at a CaO/SiO2-ratio of between 0.4 and 0.8. Acid smelting can become an economic proposition due to a reduction in slag volume accompanied by a lowering of the coke rate. Paschke and Hannel1 found that a free flowing slag (i.e. viscosities of less than two poise) would not be obtained at C/S-ratios lower than 0.82 and that the addition of 3 to 4 per cent alkalies became necessary. In titanium bearing slags it was established that maximum fluidity is obtained with 10 per cent TiO2. Acid smelting resulted in increased sulphur pickup with decreasing O/S-ratio and desulphurization with soda-ash outside the blast furnace was necessary. At Iscor Mr B. B. Segal established that, for slags with (CaO+MgO)/SiO2-ratios of 0.5, 0.6 and 0.7, the addition of alkalies and TiO2 resulted in a substantial decrease in melting point and also of viscosity. At a (CaO+ MgO)/ ratio of 0.53 the addition of 10 per cent TiO2 is as effective as the addition of 3.75 per cent alkalies. This means that a blast furnace can be run without the addition of alkalies and consequently the detrimental effect of alkalies on the lining can be avoided; also that fluid slags with 5 to 15 per cent MgO and 8 to 10 per cent Al203 can be obtained with 10 per cent TiO present. (CaO+ MgO)/SiO2-ratios smaller than 0.5 the addition of titania resulted in a decrease in melting point and also in an increase in viscosity. In ceramic crucibles the slag did not become more viscous with time but thickened appreciably when held in graphite crucibles. No titanium carbonitride could be detected and only Ti20a was found. Prof Howat also did not obtain the TiC-TiN solid solution and therefore it appears that the thickening of the slag is not solely due to the formation of the titanium carbonitrides. This is in agreement with the work of Michailov and Belyakova2 who found that TiO2 decreased the viscosity of acid slags and increased the viscosity of basic slags; that titanium sesquioxide (Ti203) and titanium monoxide (TiO) increased the viscosity of both acid and basic slags and that titanium carbide, which is found in larger amounts in basic slags than in acid slags, considerably increases the viscosity of both acid and basic slags. Patzak et al3 describes the following oxygen deficient titanias, viz Ti2O, TiO, Ti203, Ti3O5, Ti4O7, Ti5O9, Ti6O11- Ti10O9,Ti7O13,Ti8O15 and Ti9O17. Until about 1959 a fair amount of data was available on the viscosity of normal slags to which titania was added2, 4, 5, 6, 7, 8, 9. At Iscor an electromagnetic viscometer based on the viscometer developed by Bockris10 was built. Progress was very slow as our main attention was centred around problems associated with the operation of the Rotor process. During 1962 and 1963 two papers containing fundamental work on the viscosities of slags in the systems CaO-SiO2-TiO211 and CaO-SiO2-TiO2 at 0 per cent A1203, 10 per cent Al203 and 20 per cent Al20312 appeared. The work of Ross and Ohno obviated the necessity of any further work by Iscor on the viscosity of blast furnace slags containing titania. Ross gave the following optimum compositions for blast furnace slags containing titania. Titania % Lime % Silica % Lime/Silica-ratio 20 30-42 38-50 0.6-1.10 30 27-36 34-43 0.63-1.06 40 24-32 28-36 0.66-1.14 The optimum temperature is 1,500°C because at this temperature the largest workable composition range exists. Higher temperatures result in narrower optimum composition ranges and in increased rates of thickening. The factors affecting the rate of thickening were also investigated by Ross and Ohno, as the main problem with slags containing titania is not finding compositions which are fluid at operating temperatures but the thickening due to a lack of oxygen. With these slags when there is insufficient oxygen to co-ordinate each silicon atom with its own individual shell of four oxygen ions, some sharing of oxygen ions must occur, resulting in the formation of large silicate ions and a rise in viscosity. The formation of oxygen deficient titania can be prevented as long as iron oxide or manganese oxide remain in the liquid slag. Iwase13 and also Viens, Camp bell and Rogers14 obtained in the experimental smelting of ilmenite ores fluid slags with more than 3 to 5 per cent manganese oxide and ferrous oxide in the slags. It appears that titaniferous ores can be smelted in blast furnaces under the following conditions: (1) Acid slag operation, i.e. at C/S-ratios from O.6-1.0. (2) Dolomite can be used as a flux as MgO is a network modifier. (3) The Al2O3-content must be less than 15 per cent as alumina promotes thickening of the slag and decreases the optimum composition range. (4) The hearth temperature must not exceed 1,500°C. Considerable practical knowledge and effective use of empirical evidence is required in the design of tunnel support systems. In many instances, it is unclear how individual support elements interact with fractured rock and which elements of the support system are critical in controlling and containing the movement of material proximate to the excavation. The present paper outlines a displacement discontinuity approach that allows the coupling of surface constraints, in the form of liner or mesh material, to an explicit representation of time-dependent rock discontinuity creep movements. The method is illustrated for a simple square-shaped tunnel profile in which the fracture zone is mobilized by an imposed stress field. A crucial aspect of the model is the computational treatment of the coupling between the liner material and there presentation of the fractured rock mass. This allows the response of the liner material to be assessed quantitatively in terms of the possible reduction of movement in the rock mass. The importance of installing the liner timeously after the excavation is formed is illustrated in a specific example. A number of computational difficulties in simulating liner-rock interaction mechanisms are identified.

This paper presents a detailed and systematic approach to metallurgy diagnostics using an integrated novel gold deportment technique for complex copper-gold and refractory gold ore bodies. This uantitative gold deportment for these complex ore bodies is a challenging task due to reasons such as lower grades, high variability of visible and invisible gold content in different sulphides and iron oxide phases, significant presence of disseminated and composite carbonaceous matters along with associations of various copper sulphide phases. Gold mostly occurs as "invisible gold" (sub-microscopic gold) as solid solution or as colloidal-sized particles in different sulphides and other phases. The dominance of invisible gold and presence of highly preg-robbing and finely disseminated carbonaceous matter adversely affects gold recovery in flotation and leach circuits. Studies were initiated on various complex ore deposits and also on samples representing various process streams. Some case studies are presented in this paper to demonstrate the value of a high confidence gold deportment methodology in developing insights for problem diagnostics and to identify opportunities for metallurgical improvements. A systematic and holistic approach involving different fields of expertise is critical for successful development and delivery of solutions for complex ore bodies. In 2002 the commissioning of an ilmenite smelter on the North Coast of South Africa was extended by three months due to the failure and subsequent replacement of the magnesia-based refractory lining. The lining failed due to the hydration of magnesia caused by an unexpected source of water. The incident resulted in significant financial losses and a prolonged insurance claim which was settled in 2009. As magnesia-based refractories are used extensively in both ferrous and non-ferrous applications, the authors of the paper want to share the experience gained from this incident with others. The paper reviews the literature available on furnace start-up practices and explains the hydration of magnesia using available sources. The incident is studied in more detail, both technically and economically, and the costs incurred are quantified in terms of the cost of the original lining. The paper concludes with lessons learned and recommendations made for future work. The intention of the paper is to stimulate open debate regarding best practices in preheating of furnaces lined primarily with magnesia. Keywords Commissioning, hydration, start-up, magnesia.

Mining is a significant economic activity in most Southern African Development Community (SADC) countries, and mineral beneficiation has been identified, and controversially discussed as one of the possibilities for industrialisation. With many member countries being economically too small to muster the human and financial resources which beneficiation requires, the recently adopted Regional Mining Vision (RMV) envisages interventions at a regional level. An opportunity arose to ask industry role players to what extent the SADC appears to support regional beneficiation policy interventions undertaken by member countries, and what the challenges are in undertaking beneficiation regionally, as a complement to, or substitute for country-specific beneficiation policies. Twenty-five semistructured interviews were conducted with experts from SADC member countries during the 2019 Mining Indaba. Participants were divided on whether beneficiation should be carried out nationally or in the SADC region. While beneficiation could support value-keeping, key challenges were found to be infrastructure development (i.e. energy, water), scarce skills, access to technology and related costs, but also lack of free trade and movement. We submit that a more integrated beneficiation strategy for the SADC region, as is being developed through the RMV, would indeed be relevant in the future. Selective extraction through leaching of an amorphous slag obtained from a base metal smelter plant in Botswana is investigated in this paper, where the main objective is to optimise the experimental variables that would result in the maximum selective extraction of the three base metals (Ni, Cu and Co) from the slag waste. Mineralogical tests showed that the sample is composed mainly of fayalite (Fe2SiO4), with a total entrapped metal sulphides content of about 1.0 wt.% occurring as fine occlusions in the fayalite phase. In our experimental program, we compare the effectiveness of two common leaching techniques. In the first method, we use sulphuric acid to carry out atmospheric beaker leaching tests, and in the second method we use high pressure oxidative leaching. The effects of acid concentration, oxidant addition/oxygen partial pressure and pulp density on metal dissolution rate are examined. The optimal Ni, Cu, Co extractions of 80.5%, 81.9 and 98% respectively were obtained under high pressure oxidative leaching conditions (150 oC, 0.6 M H2SO4, 0.5 MPa O2), with substantially low dissolved Fe of 9.6%, the majority of which was removed as jarosite in the residue. Atmospheric beaker leaching yielded poor extractions of Ni below 40% when sulphuric acid combined with hydrogen peroxide (1.0 M and 0.6 M respectively, 65 oC) were used for leaching, while Fe, Cu and Co dissolutions were each about 80%. Therefore, using high pressure oxidative leaching provides a possibility to effectively extract Ni, Cu and Co while producing an environmentally benign residue, thus alleviating the current adverse environmental issues associated with the abandoned smelter slag. The analysis of angular atypicality of lineaments as an aid to mineral exploration by J. P. G. PRETORI USc, M.Sc. (Pret.) (Visitor) and T. C. PARTRIDGE, Ph.D. (Natal) (Visitor) In an exploration project, data pertaining to 84000 lineaments in an area of 25 000 km2 were recorded. The total length of lineaments in intervals of one degree was determined. Angular intervals with Iow length densities were regarded as atypical. The proportion (by length) of lineaments with such atypical orientation was calculated for 5 km X 5 km grid squares. This index of angular atypicality was contoured and, used in conjunction with conventional photogeological techniques, contributed in a large measure to the success of the investigation.

Dolomite is an essential raw material for the refractory industry, a flux in the iron and steel industry and also for the extraction of magnesium metal. Generally, particle size reduction, screening and classification are used for the preparation of the high-grade sized material for different applications, whereas low-grade fine fractions are not utilised. These fines or low-grade overburdens are dumped at the mine site for future utilisation, which creates environmental issues along with inadequate space management. In the present investigation, a detailed study was carried out to decrease the silica content of the low-grade dolomite fines from Gomardih , India, containing 28.6% CaO and 20.1% MgO along with 8.3% silica. Different process flow sheet options were evaluated with a combination of dry classifier, wet classifier, gravity concentrators as well as flotation. Different process variables were assessed along with mineralogical characterisation to optimise the process for efficient rejection of siliceous gangue minerals. Results indicated that dolomite, calcite and quartz are the major mineral phases present in the ore along with other minor minerals. It was concluded that two-stage flotation was an effective process for the reduction of silica up to below 1% after grinding to a particle size below 212 μm. A process flow sheet with a combination of gravitation air classifier and flotation can produce a concentrate with silica content below 4.5%.
