BCL Limited operates a nickel-copper flash smelting operation at Selebi-Phikwe, situated in north-eastern Botswana. The original furnace was commissioned in 1973 and produces a high grade sulphide matte, from its own concentrates plus additional custom feeds, which is shipped to refineries in Zimbabwe and Norway for further processing. In 2004 the company embarked on a study to modernize the flash smelting complex, with an emphasis on extending campaign life, improving the furnace integrity and enhancing throughput and process efficiency. First phase initiatives from this exercise, including the fundamental switch to a single concentrate burner operation of the flash smelting furnace, were implemented in July 2007. This paper summarizes experiences prior to implementation, details the specific improvements made to the flash smelting furnace and associated operations, highlights the improved plant performance after modernization, and outlines second phase expansion plans that are currently under consideration.

"The primary function of a tundish in the steelmaking industry is to serve as a buffer tank, accepting molten steel from the batch ladle process and allowing it to be cast continuously. However, modern steelmaking has more stringent demands for the quality of the steel product, requiring increased control over the properties of the molten steel before casting. For this reason tundishes have been developed as metallurgical reactors to serve as the final step in refining of the molten steel by removing non-metallic inclusions, preventing the formation of new inclusions, and promoting chemical and thermal homogeneity. In this study the flow behaviour in a four-strand tundish was investigated by means of a half-scale water model as well as numerical modelling. Both the numerical study and physical model were used to characterize residence time distribution (RTD) in the vessel and calculate properties pertaining to the tundish flow regime. Three different tundish configurations were investigated: a bare tundish with no flow control devices, a tundish with a turbulence inhibitor and a tundish with both a turbulence inhibitor and a dam.The physical and numerical models showed that a tundish without flow control devices was prone to significant short-circuiting. A tundish with a turbulence inhibitor was shown to be successful in preventing short-circuiting and provided surface-directed flow, which aids inclusion removal in the slag. Despite the benefits of the use of turbulence inhibitors, it was observed that the upward-directed flow increased the maximum turbulence kinetic energy near to the surface by approximately 120% compared with the bare tundish. Therefore the potential for slag entrainment should be considered during the design and operation of tundishes utilizing turbulence inhibitors."

(Min. Eng.) (Member) INTRODUCTION Messrs J. W. Wilson and P. C. Graham are to be congratulated on an excellent paper containing several thought-provoking remarks. The concept of allocating a machine and equipment valued initially at some R300 000 on an experimental basis is courageous, and the results obtained could be of interest to the mining industry as a whole. The Gold Fields of S.A. Group approached this problem differently. In pioneering the start of this work in South African gold mines, they considered that expenditure of this magnitude would be warranted only if the proposition was viable right from the start. To this end, a Robbins R41 was purchased expressly to assist in the duplication of part of the No. 1 shaft system of the Doomfontein Gold Mine. Mr M. J. Koortsl has summed up the initial results of this work and given some preliminary costing, but inflation since that period has made these figures somewhat out of date.

Flumes are ubiquitous throughout the mining and minerals processing industries as well as being used in the polymer processing and pulp and paper industries. With the increased demand for the transport of highly concentrated slurries in rectangular open channels, there is an impetus for a better understanding of the role of rheology in flow hydraulics. Until recently, design of such channels has been based on either the Chézy or Manning equations used for modelling open channel flow of Newtonian fluids. This has been done for modelling turbulent flow of low concentrated slurries with some success. However, this is not the case for highly concentrated slurries where the flow in the channel is no longer turbulent. Unlike Newtonian fluids, work carried out on flow of pseudo-homogeneous, non-Newtonian fluids in open channels is somewhat limited. Moreover, these results have been published in a variety of sources. This paper attempts to give a critical review of the work carried out on Newtonian and non-Newtonian flow of pseudo-homogeneous non-settling slurries in rectangular open channels. A comparison is also made of the models based on power law, Bingham plastic and Herschel-Bulkley fluids for laminar and turbulent flow in rectangular open channels.

Platinum base alloys are very corrosion resistant and have got a high melting point. Similar to Ni-base superalloys, which are used for jet turbines, the hardening effect of the intermetallic L12Pt3Al phase is used to receive a material that is creep resistant at high temperatures. Chromium is added to the alloy system to stabilize the L12phase down to room temperature. With the right amount of nickel the misfit and shape of the precipitates can be controlled. Various alloy compositions have been melted and analysed. With scanning electron microscopy (SEM) and energy dispersive spectroscopy (EDS) a microstructure can be observed, which is very similar to the one in Ni-base superalloys. To support alloy development with simulations, a thermodynamic database of the Pt-Al-Cr-Ni system is about to be established. The SEM and EDS measurements provide useful input to the thermodynamic optimization. Also many data from the literature have been used to receive the best approximation. The Cr-Pt binary phase diagram has been reassessed and the latest results of thermodynamic modelling are presented.

Applying non-explosive expansion material (NEEM) is one of the safest methods for rock fracturing, especially in a hard rock quarry. An experimental study was conducted to determine the pressure exerted by NEEM in a hole, which is necessary for analysing rock fracturing, particularly in a numerical modelling. Stress distribution was developed in a thick-wall cylinder in order to measure the tangential strain on the external boundary. In the experiments, nine pipes of different materials and varying diameters were selected and then loaded internally with a general type of NEEM. Through electrical strain gauges, the tangential strains were recorded on the external boundary of the pipes. The results obtained from these tests and existing data from previous researchers were utilized for the statistical analysis. A new experimentally-derived formula is proposed for determining the pressure exerted by NEEM by multiple parameter regression with a high correlation coefficient. The proposed model has a nonlinear form with three independent parameters i.e. the hole diameter, the time, and the modulus of elasticity of the material.

The present study investigates the feasibility of using some materials as start-up slags for the extraction of magnesium metal from Egyptian dolomite ores by the Magnethermic technique. The reduction of roasted dolomite (dolime) takes place in a closed evacuated electric arc furnace (small Magnetherm reactor) using ferrosilicon as a reducing agent and liquid start-up slag as a reduction bath under an inert atmosphere. The operational parameters affecting the stabilization of the start-up slag composition and the extraction of magnesium such as reducing agent stoichiometry, reduction temperature, and time were investigated. The dolomitic charge was in the form of sintered briquettes. The charge was reduced under an argon atmosphere in the Magnetherm reactor for constant period and constant temperature. The results showed that the clinker can be used as a start-up slag for the magnethermic process. Also, the optimum conditions for the extraction process were found at 2XSi stoichiometry to give maximum reduction of 80% after 15 minutes reduction time at a temperature of 1550°C. XRD and XRF measurements were used to determine the phases present and the extent of reduction of magnesium, respectively. Total bound moisture (TBM) is a typical quality indicator of industrial-grade gypsum. This gypsum is comprised of three distinct phases, namely anhydrite, dihydrate, and hemihydrate, of which only the latter is of much industrial use. TBM analysis is a lengthy laboratory procedure, and an artificial neural network (ANN) TBM inference measurement is proposed as a fast and online alternative. An ANN inference model for gypsum TBM based on plant data was developed. The inputs to the network were primarily focused on the plant's calciner, and different network topologies, data divisions, and transfer functions were investigated. Furthermore, the applicability of the TBM value as a quality indicator was investigated based on a gypsum phase analysis. A strong correlation between TBM and the gypsum hemihydrate and anhydrite content was found, validating the plant target TBM of 5.8% as a quality indicator. A network topology consisting of one hidden layer with logarithmic-sigmoid (logsig) and pure linear (purelin) transfer functions showed the best performance (R > 90%).

In the copper electrorefining process, the dissolution of anodes is significantly reduced or even stopped when the passivation phenomenon occurs. The results of this phenomenon are increasing energy consumption, residual formatting, and voltage levels in the cell. In this study, the electrochemical behaviour of blister copper in the presence of sodium persulfate (PDS) was studied. The electrochemical methods of LPR, Tafel, and Electrochemical Impedance Spectroscopy (EIS) were used. The results showed that the addition of sodium persulfate activates the electrode surface and increases the open circuit potential. In the presence of PDS, the polarisation resistance of the electrode shows an increasing or decreasing tendency, based on the PDS concentration. This tendency is probably due to the formation of surface layers (such as slime layer or copper sulfate) and dissolution of this layer at various concentrations of PDS. The lowest polarisation resistance of 1.8 ohms and the highest corrosion current of 60.6×10-3 and 36.6×10-3 A/cm2 from LPR and Tafel techniques respectively were obtained at the concentration of 40 g/l PDS. Based on the results of potentiodynamic and electrochemical impedance spectroscopy tests, the addition of sodium persulfate to the solution reduces the corrosion resistance, therefore the passivation time of the blister copper anode increases. The Zelazny Most Tailings Storage Facility (TSF) is the largest reservoir of post–flotation tailings in Europe. The total amount of tailings from the mines in Lubin, Rudna, and Polkowice are stored each year at the disposal facility, which reaches approximately 30 million tons. It is crucial to accurately monitor and maintain such a huge storage facility, for the safety and economics of the entire region. In general, the monitoring network installed at the Zelazny Most TSF includes four groups of components: (a) geotechnical network (VW pore pressure transducers and inclinometers), (b) hydrological network (open piezometers, water level gauges, drainage discharge measurements, (c) geodetic survey network (e.g. surface and in-depth benchmarks, laser measurements, GPS measurements within GEOMOS network and (d) seismic network (e.g. accelerometer stations, cone penetration tests.) Apart from the above, chemical water analyses, tests of soil samples, monitoring of spigotting processes, and monitoring of relief wells’ discharge are also conducted. In total, approximately 2900 monitoring instruments are installed within the area of the Zelazny Most TSF. Such large amounts of data from the various information sources makes manual data analysis by the engineers almost impossible. In this paper we discuss a machine learning driven approach to improve the quality of the monitoring and maintenance of such facilities. We focus on the seismic cone penetration test (SCPT) data analysis. First, we carefully describe the collected data, its quality and availability. Then we discuss possible events that can occur in the TSF that need to be predicted using SCPT. Based on the information obtained in these two steps, the applicability of several machine learning methods is estimated. Some of them are then tested on available historical data. The algorithms described in this article will be further developed in the IlluMINEation project (H2020).

"Zircon is a naturally occurring radioactive material (NORM) and as such is subject to a variety of regulations around the world. The regulatory processes and their implementation are summarized and the key issues affecting zircon and zirconia highlighted. Having absorbed the activities of the former Zircon Minerals Committee, the strategy of the Zircon Industry Association (ZIA) is to be the ‘go-to place’ for information on these matters, and its activities in the NORM space are described. Chemical industry regulations such as REACH are spreading around the world, and the paper provides an update of their status in the key jurisdictions. As mineral sands are transported to market in oceangoing vessels, they are subject to the regulations of the International Maritime Organization, which are summarized in the paper. IntroductionFrom a global perspective, zircon is generally not found in high concentrations other than in placer and dune deposits where it has been deposited along with other heavy minerals such as ilmenite, rutile, and monazite. Such deposits have been sorted and concentrated over geological time by the action of tides, waves, and wind to form concentrated deposits of heavy minerals along old coastlines and in river beds and deltas. Consequently, zircon is mostly found in association with the principal titanium minerals ilmenite and rutile. These secondary concentrations in placer deposits provide the commercial sources of zircon.All geological materials contain natural radioactivity, although the term NORM (naturally occurring radioactive material) is mostly used for minerals and other materials with above-average uranium and thorium concentrations. Importantly, the radioactive nature of zircon has not changed, but the way in which radioactivity is viewed by regulators has, affecting the zircon industry throughout the value chain."

Syncrude Canada Ltd. produces synthetic crude oil from Canada?s vast oil sand reserves by mining the oil sand, then separating and upgrading the ultra-viscous crude oil, or bitumen (~ 106mPa s @ 10ºC). At Syncrude?s Aurora Mine, about 16 000 tonnes oil sand per hour are mined and then transported 5 km by slurry pipeline to the extraction plant. The waste tailings stream is then transported about10 km by pipeline to a settling/sand storage basin. Oil sand slurries are reasonably concentrated (> 35%solids by volume), typically have a sand particle diameter between 0.18 and 0.3 mm, and are transported at reasonably high velocities (3 to 5.5 m/s). As one would expect, pipeline wear is a significant problem in this industry, in terms of both unplanned production outages and maintenance costs. In order to develop strategies to extend pipe life and to focus more on condition-based maintenance scheduling (as opposed to preventative maintenance), Syncrude has implemented an ongoing pipe wear measurement programme. Regular measurements of pipe wall thickness are obtained at various circumferential positions at a number of axial locations along each pipeline, using an ultrasonic scanning technique. In this paper, we show how wear rates vary as a function of axial location and circumferential position for oil sand hydro transport and coarse particle tailings pipelines. The specific positions at which peak wear rates occur are explained by considering the characteristics of the coarse particle slurry flows to which the pipelines are exposed.

In this paper the authors describe the developed algorithms of short- and medium-term planning of underground mining operations. The algorithms were developed using the example of the flat-back cut-and-fill method, and provide multifactor accounting of mining conditions, technical and technological limitations: state and properties of the rock mass; the current mining situation; mining rules; availability of safety pillars; properties of the filling; additional characteristics of technological objects that complicate the driving of workings; sufficiency of human and technical resources; employee specialisation; existing machinery and equipment; opportunities and limitations of the transport scheme of the mine, and work schedule. The paper is presented by means of a dynamic model of mining development, which shows the sequence of mining operations in the mine workings. Besides animation, the tool provides an opportunity to form tabular and graphical reports.

The Soutpansberg Coalfield hosts South Africa's hard coking coal reserves. However, coals in this region are understudied compared to other coalfields in the country. This study characterizes the properties of fine-float fraction samples extracted from a wide diameter borehole core in the Makhado Project, Tshipise sub-basin, Soutpansberg coalfield. Conventional analyses were used to determine the coal quality, petrographic composition, mineralogy, geochemistry (including trace element and rare earth element composition), and free swelling index of samples from six coal horizons and three partings from the economic No.6 Seam. The coal samples are classified as medium rank bituminous C coals (0.88 %RoVmr, 0.92 %Rmax) and are highly vitrinitic in composition (97 vol% mineral matter free (mmf)). The samples show strong caking potential (FSI of 9). The total rare earth concentrations range between 570 and 3193 ppm in the ash samples. Preliminary analysis show all but two samples are promising sources of rare earth elements as the total concentrations exceeded the 1000 ppm cut-off grade. Further research is required to confirm these preliminary findings.

South Africa is one of the leading producers and exporters of coal globally. A significant amount of the country’s production is obtained from previously mined underground bord and pillar workings. This coal is in the form of pillars and remnants on the roof and floor of the old workings. The good quality coal pillars were left behind as primary support during underground bord and pillar mining operations. Due to the depletion of virgin coal reserves, the pillars and remnant coal are now removed using opencast mining rather than underground methods. However, the secondary extraction of pillars and remnant coal from the old workings using opencast methods entails some serious challenges that have a negative impact on the safety and productivity of the operations, affecting both personnel and machinery. If these risk factors and challenges are managed properly, then the opencast mining operations could remove the pillars safely at recoveries competitive with those of virgin coal operations. In this study we review the recurring challenges affecting opencast pillar mining by means of field investigations and consultations with experts at five opencast pillar mining operations, and evaluate the best practices used to combat these challenges. It was found that each mine has its own unique conditions and challenges.

Bulk-solids handling systems are often the most over-looked component and thereby weakest links in a processing plant’s value chain. Since their performance can dictate that of the entire operation, they actually deserve special attention. When designing a liquid handling plant, density and viscosity are well known and commonly used as design parameters. Bulk solids however, differ. While the design process is similar, the relevant parameters in handling bulk solids are instead friction, cohesive strength, compressibility, and permeability. These then vary depending on the mineralogy, particle size distribution and shape, moisture content, storage time-at-rest, temperature, and consolidation pressure. With so many variables, it becomes important to characterize each individual bulk solid across the full range of representative process conditions within the handling system, plant wide – or if you are not very lucky, suffer the consequences of poor material flow. Measuring flow properties and applying them correctly in bulk solid handling system design reduces project risk, saves significant capital, and drastically increases throughput, especially when done in the early stages of a project. This paper presents an actor-critic reinforcement learning (RL) method to allocate trucks and shovels in open-pit mines, while defining short-term production scheduling of an industrial mining complex, given new information collected during operations. This new data obtained from sensors update the uncertainty of the orebody models. The RL agents interact with the mining complex environment; exploring the solution space, learning actions to improve metal production and equipment utilisation. A case study is presented at a copper mining complex, highlighting the method’s ability to adapt and make informed decisions while collecting new information.

As part of a broader digital technology-enabled transformation programme, a major mining company is systematically implementing Advanced Process Control (APC) solutions and associated instrumentation throughout their operations. This paper highlights the approach and benefits of this holistic approach for a specific instrumentation installation, and APC installation at a South African coal processing plant. For the coal processing plant under consideration, a systematic approach was followed. Process sections/units are considered from upstream to downstream processing. APC solutions are designed for each process section and each process section is interrogated in terms of availability of sufficient process measurements to ensure stable, capable, and ultimately, optimised performance. Where insufficient process measurements are available, instrumentation upgrades are implemented. Finally, APC solutions are implemented, and evaluated in terms of productivity, safety, health, and environmental benefits. For the flotation section, an opportunity was identified to install froth sensors. The installed froth sensors provide measurements on froth velocity, bubble size, height, colour, and stability. The improved visibility that the froth sensors provided on the flotation process resulted in quick gains in terms of productivity: for example, instability in the feed to the flotation section could be quantified. This resulted in targeted process troubleshooting in an upstream thickener, and subsequent improvement of process stability, and reduced feed variance. The measurements from the froth sensors were further integrated in an APC solution. Proportional mass pull contributions per cell and per line can be inferred from the froth sensors, serving as controlled variables, while pulp level set points serve as the manipulated variables. On-off tests indicated that the advanced process control solution provided increases in yield and product quality.

This paper describes the results obtained from a rock-engineering monitoring programme carried out at West Driefontein gold mine, where dewatered and classified tailings have been used as backfils for local and regional support. The in situ behaviour of these backfils and the surounding rockmass were determined, and it was found that the backfil used on this mine has provided significant regional support. The underground observations also showed less rockburst damage in backfiled panels than in unfiled panels, provided the backfil had been placed properly in the stopes.
