CaF2 has been a common constituent in a wide variety of welding fluxes, including those used for submerged arc welding (SAW). The widespread use of CaF2 stems from its role in lowering the liquidus temperature as well as the viscosity of the molten slag that covers the weld pool. However, the harmful effect of fluoride evaporation from molten flux, on the environment as well as the health of the users is becoming increasingly evident over the years. This has led to increasing attention towards reducing the CaF2 concentration in the fluxes. The fluoride-free formulations face the challenging requirement to maintain the thermo-physical properties (viscosity, liquidus temperature etc) like those observed in fluoride-containing fluxes. In the present work, three fluxes with compositions in the CaO-MnO-SiO2-Al2O3 system have been identified as promising alternatives to the CaF2-rich fluxes. However, the thermo-physical properties of any such flux need to be comparable to CaF2-based commercial SAW fluxes before it can be adopted for regular use. The single hot thermocouple technique (SHTT) has been used by several researchers in the past as a tool for observing the melting and solidification characteristics of fluxes. This device has been developed in the present work and is used to characterise the melting behaviour of the fluxes. The measured solidus and liquidus temperatures from SHTT were compared with the results from differential thermal analysis (DTA) and simulations using the FactSage™ software for a comprehensive understanding. In spite of having a slight deviation in the measured values from the multiple techniques, the results obtained from these multiple methods show that the selected compositions could be potential CaF2 free alternative welding fluxes.

The Cadia mine has shifted from an open pit operation to the Cadia East underground panel cave. The resulting increase in milled tonnes, more competent ore and the decrease in fines production through shifting to panel caving were predicted to require an increase of over 25 per cent in installed power. This expansion was accomplished via the installation of secondary and high pressure grinding rolls (HPGR) crushing of the ore, with the semi-autogenous grinding (SAG) mill receiving a combination of primary, secondary and HPGR crushed feed. This design, criteria and rationale for selection was presented at the SAG Conference 2011. The depletion of the richest ore deposits and the increase in number of mining projects involving deposits with complex mineralogy, higher competence and lower grade has led to an eminent need for improving understanding on multicomponent behaviour in mineral processing. One particularly relevant case is the ball milling of itabirite iron ores fed to the processing plant of Minas-Rio operation in Brazil. Dealing with the two main mineralogical components of the ore, namely hematite and quartz, the operation faces some challenges to improve understanding on how the two components behave in the process. Mathematical models have showed potential to give support in this task, but its applications to describe this type of industrial-scale grinding is still missing. The present work demonstrates the application of a multi-component ball mill model to simulate a closed ball mill circuit with hydrocyclones using the commercial software Integrated Extraction Simulator (IES). Model was calibrated on the basis of bench-scale tests and industrial surveys. Multi-component simulation results are then compared to those considering a single component in the feed, demonstrating the value and great insights that can be achieved by using the former in optimising plant operation.

Rock breakage is a major component of all mining and mineral processing operations with the particle size distribution linked to productivity through the comminution chain. Optimisation and automatic control of comminution, material handling, and agglomeration processes is a complex task with large potential for gains in productivity, and energy efficiency. A key factor in realising these gains is the requirement for fully-automated online particle size distribution measurement to provide the necessary feedback and input for control. Moreover, to enable automatic control system it is necessary to provide a consistent, reliable size distribution measurement that avoids the significant errors resulting from under-sizing overlapped particles and over-sizing clusters of fine particles. Published literature and observation of commercial systems indicate a body of predominantly 2D photographic based particle size measurement systems that suffer from a number of significant errors except in the simplest case of a monolayer of particles under good illumination with limited colour variation in the material. In order to overcome these limitations a university and industry collaboration developed three-dimensional particle measurement (3DPM) between 2006 and 2012, based on 3D surface profile measurement of the visible material on conveyor. 3DPM avoids particle delineation errors due to variation in material colour and shadows, detects overlapping versus non-overlapping particles, and identifies areas of fine particles as fines and not large rocks. 3DPM measures: the visible material and calculates its particle size distribution, bulk volume, detects boulders, and conveyor belt fill factor in an automated consistent manner. Furthermore, 3DPM’s advanced algorithms allow observation of particle variation that would otherwise be undetected without the capacity to identify visible areas-of-fines and overlapped particles. Boliden Mines has installed 3DPM at three operations for measurement between the stockpile silo and grinding mill, and measurement after the primary crusher. Fragmentation measurements across multiple years of measurement are presented with some observations of plant behaviour. In the future 3DPM results will be incorporated into automatic control strategies for plant optimisation. 3DPM is used across a wide range of material types and applications that also includes; limestone aggregate for quality control in manufacturing, agglomerates for closed-loop automatic control in chemical production, and measurement of coke for size-based blending feed control to the blast furnace in steel production. Change in mould slag composition during casting of medium alloy steel is caused by the redox reaction between molten steel and mould flux. Mould flux generally contains a certain amount of SiO2, but elements such as Al, Mn and Ti in high/medium alloy steels reduce SiO2 in the mould flux, causing remarkable changes in the composition of the mould slag. As a result, the properties of the mould slag change greatly as continuous casting proceeds. This causes casting instability, process abnormality and casting defects. Effect of Ti as an alloying element in steel on mould slag is studied extensively through high temperature laboratory measurements and plant measurements. TiO2 gets picked up by the mould slag up to 3 per cent during casting a steel grade containing 0.1 per cent Ti. This changes the mould slag composition and results in decreasing the slag viscosity by up to 10 per cent and decreases slag break temperature by 30–40°C.

The Truong Son fold-thrust belt (TSFTB) is a prominent tectonic component of mainland Indochina that occurs as a north-west–south-east-trending tectonic entity that extends from north-eastern Laos, straddles the Laos-Vietnam border area and is submerged under the sea basin in east central Vietnam. The TSFTB hosts numerous regional-scale gold and polymetallic base metal deposits, and the mineralisation occurs along the strike of the belt; however, the potential of many of these deposits are inadequately evaluated. The ore mineralisation is hosted by different rock assemblages, including highly metamorphosed Late Proterozoic metasedimentary rocks and Palaeozoic sedimentary and/or volcanic packages, which were intruded by several phases of magma and underwent a number of tectonic events. Several ore-forming styles – including porphyry, Carlin-type and sediment-hosted orogenic Au – were formed during at least two phases of regional thermotectonism that have been identified in the TSFTB. However, all of the major gold deposits/mineralisations are closely related to region-wide structural breaks and many of them are controlled by large-scale, high-strain zones. ABSTRACTFor the binary system copper-lead two relationsEquation 1andEquation 2have been derived for the activities of copper and lead at compositions and absolute temperatures within the liquid region of the phase diagram.These relations give, with greater accuracy than is given by previously published relations, the activity-composition temperature variations for all regions of the phase diagram of interest to metallurgists.These relations are essentially simple forms of the Margules equations but with linear temperature dependence applied to their coefficients. This has been done in such a manner that a phase diagram obtained from these relations agrees well with the data available for this system. The methods of obtaining the relations and constructing a phase diagram from them are both given in detail. The enthalpies and entropies of mixing are compared with those derived by other methods.

Recovery of gold from gold ores has been driven by the available technology and its configuration in the process plant flow sheet.Conventional practice in test work programs has the ore being ground fine (to 106 or 75 microns) to ensure liberation ahead of leaching or flotation. This paper identifies that, in many cases, gold and gold sulfide carriers will liberate and be recovered to a concentrate at much coarser sizes.There is an exponential increase in energy consumption relative to particle size reduction. This impact becomes extreme when comparing crushing a product to 1 mm against grinding to 75?microns.The resultant reduction in energy consumption when liberating and separating at 1 mm or coarser compared to grinding to 75 microns can be in the order of 15 kWh/t or 60 per cent of energy in the comminution circuit.Recovery of free gold and gold sulfide carriers by preconcentration (using continuous gravity devices such as the InLine Pressure Jig), combined with flotation of the fine gold and gold carriers, can result in significant power savings.There are multiple locations within the flow sheet that can be targeted using this process, including recovery in the cyclone underflow of existing plants, preconcentration ahead of the plant or complete greenfield, low-energy process plants designed from first principles based on data from a Gekko developed test work regime.We will describe the process of defining mineralogy in the laboratory and the decision-making process through to actual applications in the field.Several examples will be provided, including a South African Witwatersrand gold ore, several Australian gold ores and others, indicating the benefits of this process and where it has been brought to commercial reality.CITATION:Gray, A H, Davies, M and Theletsane, G, 2014. The placement of chemically reactive mine wastes in mined out pits (æpit backfillingÆ) is increasingly seen by industry as best practice to manage long-term environmental risks. This is primarily because leaving wastes at the surface, or allowing pit lakes to develop, can result in unacceptable environmental risks. The costs and practicality of mitigation options such as installation of covers and community expectations of landform re-construction to achieve a post-mining, beneficial land use are also important drivers for pit backfilling.Pit backfilling can significantly reduce the post-closure risks to receiving environments, by minimising seepage due to tailings, acid/solute generating waste rock and/or salts derived from mine water treatment. Environmental risks are often highest where wastes are located close to the ground surface, due to relatively high rates of groundwater movement in near-surface aquifers and/or failure of engineered structures due to rainfall/erosion processes. Placement of these wastes at significant depth in pits, subject to mine planning and environmental assessment, can address these risks by increasing the path length and resistance from contaminant source to receptor, thus enhancing encapsulation of the wastes.Pit backfilling can also be cost-effective for mining companies. This is because existing pits are developed on the basis of an economic return and thus provide an opportunity to store tailings in an existing æengineered structureÆ at little or no incremental cost when compared with building and operating a new tailings or waste rock storage facility, often encompassing complex cover/drainage management systems. Key issues for consideration are mine planning, the long-term geotechnical behaviour of the wastes (eg consolidation of tailings which leads to release of acid/solutes in tailings porewaters), seepage rates to downstream receptors/agreed end point criteria and potential resource sterilisation. Internationally, mine closure guidelines are also showing a greater recognition of pit backfilling in the context of allowing mining companies to meet agreed post-closure land use objectives.In summary, pit backfilling can enhance the encapsulation of chemically reactive mine wastes and environment protection, and with agreement on post-closure beneficial land use, can also help to deliver post-closure benefits to communities.CITATION:Puhalovich, A A, 2012. During 2007 and 2008, the project Optimal Fragmentation in Blasting II was conducted at the Långåsen quarry of NCC Roads AB near Arlanda. The main goals were:an evaluation of the effect of using electronic delay detonators (EDDs) in quarry blastinga validation of the design curve concept introduced at the Vändle quarry.Five production blasts were monitored. After a first trial round, the remaining four rounds each had about 100 Ø89 mm holes in a 14–19 m high bench charged with site mixed emulsions. In rounds 1 and 2, a tighter pattern than normal was used in one half of the rounds, raising the specific charge there from 0.7 to 1.0 kg/m3. Non-electric initiation was used with two holes per 25 ms delay in-row and 67 ms between rows. In rounds 3 and 4, electronic delay detonators were used instead, with 10 and 5 ms in-row delays respectively.The monitoring encompassed drill hole collaring and alignment, in-hole deviations, the rock structure in the bench faces from 3D imaging, first row burdens, etc. Eleven 400 t samples were taken from the muck piles and sorted in the quarry and sieved in the laboratory (lab). The lab data made up a fines tail that was grafted onto the in-pit sorting data to form sieving curves for the test piles. These curves were then compensated for the absence of boulders to construct the sieving curves for the blasted muck pile.These have been used to derive fragmentation model formulas for the non-electric rounds, also called design formulas. They are based on blast geometry, charging data and the properties of the rock mass. The formulas may be used to estimate the effect of changing blasthole pattern, borehole diameter and stemming length for example.The use of EDDs gave several unexpected results. In comparison with non-electric initiated rounds with a somewhat lower specific charge the fragmentation was much coarser; x50 increased from 160 to 200 mm. The Rosebery Mine on the west coast of Tasmania is a world class polymetallic base metal deposit, containing six major minerals: galena, sphalerite, chalcopyrite, gold, silver and pyrite. This resource has been exploited for nearly a century, yet a reliable estimate of the reserve continues to present a challenge.Over the past twenty years, the operation has changed from relatively low productivity cut and fill timber-support scraper mining, to higher productivity bulk mechanised open stoping. At the same time, economic constraints have changed and grades have fallen, which have increased the pressure to refine the resource/reserve estimating processes. This paper compares the restrictions of the polygonal section method of the past with the advantages of a kriged block model. The limitations of Mine Call Factors, the problems involved in converting decades of diamond drilling data on paper into a computer data base, and the effect of this new methodology at Rosebery, are described.

The Konongo Gold Project is located on the western margin of the 125 Moz Ashanti Gold Belt in Ghana, West Africa. It is situated 60 km along strike of the world-class mineral system at Obuasi and is interpreted to lie on the same controlling regional shear system.The project is operated by Signature Metals, a subsidiary of the Liongold Corporation, and is managed and funded by the Liongold Corporation.Historic underground operations at Konongo produced 1.6 Moz Au at a head grade of 11.8 g/t Au, from eight operations spread along 16 km of the shear system. Mining focused almost exclusively on free-milling gold in quartz, ignoring the gold-bearing sulfide mineralisation associated with the quartz veins. Underground mining ceased in 1986.In 2013, Signature Metals re-focused the program at Konongo to assess the viability of mining the sulfide ore sustainably. This led to the first campaign review of the historic underground data and resource potential since mine closure. The Obenemase mine was the first of the eight operations to be assessed as part of this campaign.Large amounts of legacy data have survived for Obenemase and several historic resource estimations have been completed based on these data. The data typically consisted of hand-drawn sections and plans, and ledgers of commonly incomplete drilling and sampling data. Some drill core have been lost over time, but a large amount of quarter-core and half-core as well as pulps and rejects are still available. Previous resource estimates had a low confidence value because all the available assay and geological data were integrated effectively with the estimates, resulting in a lack of understanding of both grade and geological continuity.This project built a new geological model for Obenemase that greatly enhances the understanding of the controls on mineralisation using a thorough approach of re-surveying, re-cataloguing and re-logging. This model led to an increased degree of confidence and a subsequent upgrade of resource classification, and created several previously unrecognised strong exploration targets. The deep seafloor in Papua New Guinea's proposed Exclusive Economic Zone appears to be a gold-rich province in the same sense as the territory above sea level. Two significant sites with polymetallic massive sulphide deposits forming today are known on neovolcanic ridges in the Manus Basin. Their high precious metal contents have led to renewed interest in the issue of exploiting seafloor mineral deposits. The prospects of finding other, possibly larger deposits in the region appear substantial. This paper reviews current data on seafloor deposits in Papua New Guinea (PNG) and raises some issues relating to future commercial exploration and mining of the sea floor. One of the known PNG deposits could become a prime candidate for the trials needed to develop technology, establish costs, and minimise environmental impact.

Wet sticky iron ore poses particular difficulties in every aspect of the material handling process. Material hang-ups in bins, pipes and chutes; carry-back and spillage due to insufficient belt cleaning; clogging of screens; malfunctioning of crushers as well as rat holing of gravity reclaimed stockpiles are all predominantly due to the inherent cohesion and adhesion characteristics of the wet, sticky ore (Roberts, 1993). Limited understanding and quantitative measures on the stickiness of such a material significantly lower the mining operation efficiency.This research aims to investigate the cohesion and adhesion characteristics of the wet, sticky ore on physical modelling, experimental techniques and numerical implementation. Initially, the suitable bridging mechanism that contributes to the cohesive and adhesive forces within the iron ore material was identified (Hering, Martin and Stohrer, 1989; Rumpf, 1958). A cohesion/adhesion energy density factor based contact model was then introduced to describe the stickiness of the material. Secondly, an experimental system was proposed to directly test the stickiness of the material. Such a system is able to obtain both the cohesive/adhesive shear force and tensile force of the material at a specific moisture content. Lastly, the implementation of the proposed cohesion/adhesion model into the discrete element modelling (DEM) software was also discussed. A cohesion/adhesion calibration for modelling wet sticky iron ore in DEM was then conducted to ensure the material modelled in the simulation is reflective of the reality.From the study, understanding of the cohesion/adhesion characteristics of the wet iron ore material is significantly enhanced. Experimental and numerical outcomes can be directly applied for better designing or optimising the material handling processes that involve wet sticky iron ore. The Rio Tinto Iron Ore group currently estimates grade attributes for mineral resources using ordinary kriging (OK). OK produces a smoothed globally unbiased estimate, but does not capture local variability, which can have significant impact on mine planning and scheduling. The dimensions and the multivariate nature of iron ore deposits make point simulations of whole deposits impractical. With a direct block simulation method the size and speed limitations of point simulations can potentially be overcome, resulting in a viable method for capturing local variability and for providing risk measures into the mine plan and schedules. Some iron ore deposits are highly folded (post mineralisation) and require preprocessing using an unfolding algorithm to properly define the continuity parameters and directions of anisotropy before simulation can proceed. Block co-simulation proceeds in unfolded space and since mine planning require a block-model with regular block-sizes; a regular block-model is unfolded first. This paper discusses a block co-simulation approach that can be used to simulate the irregular blocks resulting from the unfolding process. A section of an iron ore deposit is used for testing the block co-simulation algorithm and the simulation results are compared against the Isatis direct block simulation method. Available blasthole data is also used to validate the behaviour of the block co-simulation algorithm.

A belt press filter (BPF) handbook containing practical information for the reference of plant designers and operators has been created as part of Australian Coal Association Research Program project C23040. The handbook combines research and experience with newer generations of equipment and circuitry. BPFs are increasingly finding application in the dewatering of thickener underflow tailings slurries due to changing environmental regulations, difficulty obtaining tailings storage facility approvals and limited water availability. Sources of BPF inefficiency and low availability stem from a lack of understanding of the key operational parameters that affect their performance. This lack of understanding typically leads to increased operational expenditure due to suboptimal reagent dose rates and increased maintenance costs, or decreases in plant availability due to excessively high filter product water contents and equipment failure. It is essential for the continued economically competitive operation of Australian coal handling and preparation plants that complex factors affecting BPF operational performance are clearly defined and understood. Installation and operation handbooks are often provided to sites with new installations, but these manuals are manufacturer- or even model-specific and are often focused on mechanical maintenance. The handbook identifies industry ‘best practice’ and improvements developed by other sites, such as extra spray bars, air system bleed valves, guarding designs, feed and filtrate protection screens and roller tensioning systems. Equations to predict optimum operating conditions – such as free moisture, belt tension and reagent dose rates, with simple feed-specific variable inputs – have been developed from site-specific test work. The correlations developed provide a benchmark for plants to attempt to achieve. This provides operators and process engineers with a tool to explain BPFs and assist them in optimising the performance of BPF dewatering plants of both contemporary and less modern design.CITATION:Mathewson, D and Eschebach, D, 2015. Increased catch bench crest loss has been observed in recent years at Barrick’s Cowal Gold Mine situated in central New South Wales, Australia. A project was initiated to diagnose the cause of the crest loss, and evaluate ways to limit its effect on final walls.A range of different blast measurement techniques were utilised to evaluate the progressive damage caused to catch berms by presplit, production and trim blasts. Techniques employed included; single point vibration measurement, cross-hole seismic analysis, precision berm surveys, horizontal p-wave velocity measurements, crest loss volume calculation and water level changes between blasts.Blast measurements showed that the majority of damage to the catch berm was caused by the presplit blasts, which registered vibrations greater than 700 mm/s at 5 m behind the presplit line. As a result, considerable changes were made to the blast designs after a series of computer simulations via mechanistic blast modelling (MBM). The uncharged presplit collar was increased from 2 m to 4 m, and every second hole was left uncharged. Vibration modelling using a multiple seed wave (MSW) model was used to optimise trim blast delay timing. Burden relief was changed from 16 ms/m to 27 ms/m using one hole firing per 4 ms time window, and the initiation angle was changed from shallow to steep. These changes in the presplit loading and trim timing helped reduce catch bench crest loss by 1–2 m.Trim shots using a high strength bulk emulsion explosive were also identified as contributors to berm damage after analysis of blast monitoring and MBM modelling. The modelling study resulted in the generation of alternative blast designs to minimise the crest loss, including the use of low-density/low-velocity of detonation (VOD) bulk explosive product (Flexigel™ Advantage) in trim pattern designs. This was trialled on the Northern and Eastern pit walls to evaluate the damage to catch berms on final walls. The trials demonstrated that berm vibration was reduced significantly; fragmentation was similar (or slightly blockier) compared to the fragmentation using the old blast designs; displacement of the berm was reduced, so increased catch bench widths were attained. The increasing demand for batteries is resulting in the development of large-scale projects for the production of key battery metals such as nickel and vanadium. Several of these projects plan to extract the battery metals from the ore via chemical roasting, leaving large volumes of waste iron oxides after fuming and/or leaching of the battery metals. These iron oxide wastes can be smelted in a HIsmelt furnace using biochar as the reductant, to produce clean, green pig iron with net zero carbon emissions. This green pig iron can then be added to basic oxygen or electric arc steelmaking furnaces to produce green, net zero carbon, steel. This paper describes the flow sheets and the economics for potential projects producing green pig iron via HIsmelt using waste iron oxides from nickel and vanadium production plants.

Melbourne Water Corporation, through the Pipelines Alliance, has commenced construction of a new drainage pipeline to provide additional flood protection within the Sandgate Avenue Main Drain catchment, in order to mitigate against the risk of flooding of Frankston’s central activity district (CAD).The project involves the construction of a 1550 m long, 2.5 m internal diameter tunnel, commencing upstream at the Monash University Peninsula Campus and traversing approximately west to the outlet located at Kananook Creek. The tunnel was excavated by a dual slurry-earth pressure balance tunnel boring machine (TBM), with the depth to tunnel crown ranging from 0.7 m to 14 m below the natural surface level. The TBM navigated 500 m radius curves, with a maximum drive length of 608 m. The tunnel lining consists of 2.5 m internal diameter, 250 mm thick reinforced concrete jacking pipe.The geotechnical conditions along the tunnel alignment consisted of mixed face ground conditions, predominately clay, with clayey sand and sandy clay and some sand deposits near Kananook Creek.This paper presents the challenges associated with the operation of the slurry separation plant during tunnel construction. In particular, the paper focuses the impact of slurry separation on tunnel advance rates, the lessons learnt during construction with regards to slurry separation and on the decision to adopt a dual slurry-earth pressure balance shield TBM. In addition this paper highlights the importance of having a thorough understanding of the slurry separation requirements on a slurry TBM project prior to selecting the necessary plant.
