Middleburg Ferrochrome (MFC), a company in Samancor Chrome, commissioned a new ferrochrome smelter in March 2009. This is a 60 MW DC-arc furnace with a DC power supply for the smelting of Transvaal chromite ore fines. With the benefit of 12 years' experience with this technology while operating a 44 MW DC-arc furnace, MFC mitigated all known challenges and considered up-scaling risk in the new plant, which had a rapid ramp-up to full power in 02 of 2009. Good operating practices, as made possible by robust equipment selection, including a thyristor rectifier set of proven technology, and operation with optimal slag chemistry, leads to a safe and effective plant operation. With the optimized furnace design and a correctly sized power conditioning system, using only standard (static) harmonic filters and a correctly sized smoothing reactor, the arc furnace is not a 'dirty load' for the utility, staying well within IEC limits for power quality. A patented arc compensation system is installed and allows for full arc position control (to compensate for magnetic field induced arc deflection) so that a symmetrical crucible is maintained, significantly benefiting refractory life. The principal benefits gained from the MFC process is the fact that ore fines are processed, without metallurgical coke, and higher chrome recoveries are achieved compared to other smelting technologies when using a DC open arc for smelting. South African underground hard rock mines are typically managed using measurements made daily, weekly or even monthly of key parameters such as face advance, readiness to blast, blast success, temperature or dust levels. Safety and health can be greatly improved if a real-time measurement system can inform decision making. To enable this vision of widespread sensing, communication and decision support, CSIR has developed an open standard architecture for communication of sensor data, and a reference implementation using that standard. The standard is called AziSA, which means ?to inform? in isiZulu. AziSA provides an architecture that allows for connection of any type of sensor and that is particularly suited to wireless sensing. On the safety side, the CSIR is developing a suite of sensors specifically around the risk of rockfalls. Sensors such as an electronic replacement for the barring tool, or a thermal sensor that can detect loose rock, can already be used to identify potential hazards in the hangingwall. When these sensors are combined with location and time information in a single database, it becomes possible to build maps of risk and to extrapolate risk into unmined areas. It is also easy to confirm that routine safety procedures like barring are actually taking place. In the future, it is proposed that entry inspections will be made using remote techniques that will not place an individual miner at risk. While miners will still be required to bar or place support, they will do so with a clear idea of which portions of the hangingwall are safe, and which present risk. On the health side, if a network such as AziSA is deployed in the stope, it becomes much easier to monitor the condition of individual miners. The work strain experienced by miners can be monitored through heart-rate sensors, and their core body temperature can be monitored using various novel techniques discussed in the paper. Additional sensors can be added to quantify worker exposure to hazards such as noise or dust. Individual sensors allow for people who are at an unacceptably high risk of developing heat disorders to be treated timeously, and they also allow for team management based on objective measures. Over a longer period, position sensing and environment monitors, or personal dosimetry, provide a powerful management tool to prevent workers from being overexposed to hazards, and to confirm that management instructions are being followed. Cost-effective sensing in the stope is a major challenge, but one that can be overcome through technology like that used in AziSA. Sensing provides opportunities both to make immediate interventions when workers are exposed to unacceptable risk, and to manage the long-term exposure of workers to hazard.

The production of ferrochrome alloy from chromium bearing chromite ores is conducted at high temperature under highly reducing conditions. However, albeit completely unintended, it is impossible to completely exclude oxygen from all high temperature process steps, with the corresponding possibility arising for the generation of small amounts of Cr(VI) species. Certain Cr(VI) species are regarded as a carcinogenic, with specifically airborne exposure to these Cr(VI) species being associated with cancer of the respiratory system. With approximately three-quarters of the world?s viable chromite ore reserves located in South Africa, and annual ferrochrome production approaching almost half of total annual global output, aspects of Cr(VI) generation and control are of particular relevance and importance to the local industry, and naturally to the global industry at large. This paper seeks to examine theoretical and practical aspects associated with Cr(VI)generation (based largely on experience within the local South African industry, but considered to be generally encountered in the broader global industry context), together with mitigating measures that can be applied within the context of the production processes. From the discussions it is clear that significant improvements in various Cr(VI)-related aspects have been made by the South African ferrochrome industry. However, it is also evident that several areas of uncertainty still exist, which require further research in order to better quantify risks and enhance the efficacy of mitigating steps. Most coal plants must run under conditions of varying feed conditions or are asked to produce qualities different from that used in the design. This can cause overloaded conditions as the ?bottlenecks? within the plant, depending on plant operation or as the feed changes. During plant design, geological information can be used to determine washability envelopes and blends that may be expected. Historical data can also be used to develop a size distribution envelope as well as to assign reasonable models for each of the unit processes. In operation, a plant can be sampled to determine changes and to refine process models. The information obtained can then be used in an accurate simulation to define how the plant can deal with the changing environment. This paper uses Limn: The Flowsheet Processor to simulate the coal plant in detail and will produce an accurate model, in terms of equipment sizing as well as water, medium, and solids balance, for each change in feed condition. It will show examples of running the simulation through complete density and size ranges and will determine the equipment required to address each part of the performance envelope.

Dual energy X-ray transmission (DE-XRT) sorting is a recent development in the range of sensor-based sorting technologies available today. DE-XRT is particularly suitable for dry coarse coal beneficiation in the size range -120 mm +12 mm. In this paper, we describe the technology and show the results of a number of test runs conducted on different types of coal from the USA and South Africa. The results have shown that DE-XRT is an effective technology not only for deshaling of coal and removing pyritic sulphur but also for separating coal and torbanite. The use of dry deshaling methods will be more important as water availability becomes a greater concern. DE-XRT is one such technology which will be incorporated in future dry coal processing plants.

Metal sulphides are usually semiconductor and their electrical conductivity is low; therefore they are sources of electrons and promote electrochemical reactions. This phenomenon is of significant importance in sulphide flotation. The formation of a hydrophobic surface on the sulphide minerals is the result of various electrochemical reactions. Potential difference in the mineral-liquid interface plays an important role in the kinetics of the reactions, and consequently, on the flotation behaviour of sulphides. The value of the potential difference is influenced by different oxidation-reduction reactions at the interface area, and is measured by a two-electrode system in which an electrode is applied as reference electrode. In this study, we attempted to measure open-circuit potentials of pyrite, pyrrhotite, and steel electrodes with respect to the reference electrode. To verify the results, two reference electrodes, saturated calomel and gold, were used. Time-potential relations with respect to both reference electrodes show that the potential of both pyrite and pyrrhotite increases with time; however, this trend decreases for steel except when at pH 12. The results show a potential drop by an increase in pH value, except for steel, for which the opposite holds. This paper discusses galvanic interactions between minerals and grinding media in the grinding circuits, as well as among other minerals in the flotation processes.

When evaluating mining investment opportunities, one should consider the risks associated with mineral exploration and development. These are commonly classified as technical, economic, and political risks, and are accounted for in the investment decision by changing the discount rate. Thus, a company may use different discount rates associated with varying risks in order to compensate for the variability of success. The discount rate has a tremendous effect on the economic evaluation of mineral projects. Even when all other factors used as inputs for calculating the NPV (net present value) are equal, the project under consideration may be accepted or rejected depending upon the discount rate. Determining a realistic discount rate for a given project is therefore the most difficult and important aspect of cash flow analysis. It should be determined with the consideration of proper technical, economic, and political conditions surrounding the specific project undergoing economic evaluation. One key problem for determining the appropriate discount rate is that it typically depends more on subjective perception of the degree of risk or other experience factors than on a systematic approach. Thus, this study aims to identify, analyse, and document the type, role, and impact of risk factors influencing the determination of discount rates, and then to determine discount rate by using the aforementioned factors.

One of the most significant elements in solving the co-kriging equations is the matrix solver. In this paper, the singular value decomposition (SVD) as an equation solver is proposed to solve the co-kriging matrices. Given that other equation solvers have various drawbacks, the SVD presents an alternative for solving the co-kriging matrices. The SVD is briefly discussed, and its performance is compared with the banded Gaussian elimination that is most frequently used in co-kriging matrices by means of case studies. In spite of the increase in the memory requirement, the SVD yields better results.

Rock fall accidents continue to be the main cause of fatal and serious injuries in the mining industry. Although there has been an improvement in the FOG (falls of ground) related fatal and serious injuries over the past few years, the rate is still too high. New technology has made it possible to reduce this rate significantly. FOG accidents imply failure of the support system or the design of the support system in use. In this paper we deal with the latest technology available to assist the mines to reduce the rates of FOG related injuries and fatalities.

Pressure leach autoclave circuits are employed in the leaching of ores, concentrates, mattes, alloys and intermediates for the recovery of metals into solution. Once the metals are extracted into solution, the value metals can be recovered by hydrometallurgical means such as by purification followed by electrowinning, hydrogen reduction, pyrohydrolysis, crystallization and other unit operations. In many of these integrated flowsheets the pressure leach step is pivotal to the recovery of the value metals from the host material. Furthermore, the autoclave circuit invariably is a high capital cost component of the plant and an area that is carefully scrutinized when debottlenecking and capacity increases are being considered. This paper identifies a unique proven way of increasing the capacity of existing or new exothermic pressure oxidative leach autoclave circuits by as much as two or three times.

Labour-intensive narrow reef stoping, as traditionally practised in South African gold and platinum mines, is almost unique in the modern first-world mechanized mining environment. Shortcomings of the system include the ever increasing cost of labour, a cap on achievable productivity and a poor safety record, particularly in the field of rock-related accidents. In the absence of sustainable alternative technologies, the South African mining industry has spent millions of rands improving the present system, focusing on improving workplace safety. This paper details the changes to stope support at Impala Platinum?s Rustenburg operations, and the impact on rock-related safety performance. The advancement in Information Technology has resulted in a change in workflow practice in our Mineral Resource Management (MRM) offices on the mines and at our corporate office. This paper discusses the AngloGold approach in defining an IT strategy for MRM, a brief overview of systems usage and benefits. AngloGold has gone through a transformation phase and has positioned itself as a world-class, low cost producer. To support this objective, an initiative has been launched to provide the MRM division with an integrated MRM technical suite of systems with support of a Management Information System. Technical systems for a tabular orebody are not freely available and hence it took AngloGold almost seven years and a significant amount of capital to develop an integrated suite of technical systems. AngloGold MRM IT adopted the typical Zachman framework (value chain) approach in the analysis process and formulated the final deliverable in terms of AngloGold’s strategy. Major benefits have been realized through the ability to change planning scenarios in a short period of time and hence be able to increase reserves and NPV. The development of MRIS, which will become the flagship in AngloGold’s portfolio of systems is in phase two and this system will allow AngloGold to publish Resources and Reserves as per SAMREC and the JORC Code at will. The availability of information at all levels of the operations has made making decisions easier and hence some specialized reports such as the Basic Mining Equation were developed from the Corporate Data warehouse and from the MRM reporting database. Decision Support Systems(DSS) such as Business Objects and Oracle Express are now being used to assist in the process. The decision to use Business Objects to replace SAS reporting as the core reporting tool has resulted in the empowerment of the user and major cost saving as far as the use of consultants to set up standard reports.

The new mineral royalty regime for South Africa was signed into law in November 2008, with its main objective being to compensate the State for the depletion of public minerals through a royalty charge payable from 1 March 2010. The aims of this paper are to establish the potential impact of mining royalties on State revenues, industry affordability, and explore whether the dual formula system is likely to encourage miners to become refiners. It also measures the royalty dispensation against economists? tax standards in an attempt to make a judgement on the ?equity? of the new system. This paper argues that most stakeholders should be comfortable with most of the requirements of the Act for most of the time. However, the new regime is unlikely to motivate miners to become refiners, as the benefit of the reduced rate on refined minerals appears to be insufficient to justify the additional costs to refine the mineral resource to the prescribed states of beneficiation.

An engineering house?s perspective of required inputs in designing a copper electrowinning tank house and ancillary equipment calls for both understanding of the key fundamental controlling mechanisms and the practical requirements to optimize cost, schedule and product quality. For direct or post solvent extraction copper electrowinning design, key theoretical considerations include current density and efficiency, electrolyte ion concentrations, cell voltages and electrode over potentials, physical cell dimensions, cell flow rates and electrode face velocities, and electrolyte temperature. Practical considerations for optimal project goals are location of plant, layout of tank house and ancillary equipment, elevations, type of cell furniture, required cathode quality, number and type of cells, material of construction of cells, structure and interconnecting equipment, production cycles, anode and cathode material of construction and dimensions, cathode stripping philosophy, plating aids, acid mist management, piping layouts, standard electrical equipment sizes, electrolyte filtration, impurity concentrations, bus bar and rectifier/transformer design, electrical isolation protection, crane management, sampling and quality control management, staffing skills and client expectations. All of the above are required to produce an engineered product that can be designed easily, constructed quickly and operated with flexibility.

As a result of the rising electrical energy costs in South Africa, a method was sought to reduce the overall electrical consumption of typical shaft systems. A typical shaft configuration was analysed and the primary energy consumers were identified. The ventilation fans for this system were found to consume 15% of the total energy of the shaft system. It was calculated that more than 50% of this energy is consumed by the shaft itself, more specifically, by the pressure losses that occur in the shaft as the ventilation air passes through it. In order to ensure that the theory being used for the evaluation of these shaft systems is accurate, a total of five shafts were instrumented and the actual pressure losses over the shafts plotted against time. These shafts were then analysed from a theoretical perspective. Finally, in order to ensure a thorough understanding of the behaviour of the ventilation air in shaft systems, the systems were simulated using computational fluid dynamics (CFD) techniques. There were significant discrepancies between the theoretical analysis and the CFD simulation during the initial comparisons. This discrepancy lessened as the complexity of the CFD models increased, until when the complete shaft was modelled using the full bunton sets, the pipes, and the flanges, the difference between the theoretical evaluation and the CFD simulation was small. This result demonstrates that the theory is insufficient and that the interrelated effect of the buntons and fittings has not been fully appreciated by current theory. The final phase of the work presented here was to evaluate the costeffectiveness of using different bunton shapes and shaft configurations. It is shown that the increase in the pressure losses and therefore the direct operating costs of the shaft can vary by as much as 80%, depending on the bunton configuration chosen. The placement of the piping in the shaft can increase the pressure losses, and therefore the direct operating costs of the shaft, by as much as 12%, depending on the placement of the piping in the shaft; this effect includes the use of flanges. The use of fairings on a large cage can reduce the resistance that the cage offers to the ventilation flow by as much as 30%. This, however, does not translate into a direct saving because as the cage moves through the shaft, the overall effect is transitory. Mixed integer programming (MIP) has been used for optimizing production schedules of mines since the 1960s and is recognized a shaving significant potential for optimizing production scheduling problems for both surface and underground mining. The major problem in long-term production scheduling for underground orebodies generally relate to the large number of variables needed to formulate a MIP model, which makes it too complex to solve. As the number of variables in the model increase, solution times are known to increase at an exponential rate. In many instances the more extensive use of MIP models has been limited due to excessive solution times.

Considerable practical knowledge and effective use of empirical evidence is required in the design of tunnel support systems. In many instances, it is unclear how individual support elements interact with fractured rock and which elements of the support system are critical in controlling and containing the movement of material proximate to the excavation. The present paper outlines a displacement discontinuity approach that allows the coupling of surface constraints, in the form of liner or mesh material, to an explicit representation of time-dependent rock discontinuity creep movements. The method is illustrated for a simple square-shaped tunnel profile in which the fracture zone is mobilized by an imposed stress field. A crucial aspect of the model is the computational treatment of the coupling between the liner material and there presentation of the fractured rock mass. This allows the response of the liner material to be assessed quantitatively in terms of the possible reduction of movement in the rock mass. The importance of installing the liner timeously after the excavation is formed is illustrated in a specific example. A number of computational difficulties in simulating liner-rock interaction mechanisms are identified.

The mining industry has much potential for automation. A great deal of work has been done on this subject and is still ongoing. With automation comes the possibility for optimization, because more information is available and actions can be repeated with more accuracy. This paper looks at possible solutions to the problem of optimizing the autonomous vehicle dispatch system in an underground mine. Possible optimization strategies are evaluated using a simulated environment. The majority of the results indicate that improvements on current methods are possible.
