High pressure grinding roll (HPGR) technology is used in an increasingly diverse range of applications, predominantly iron ore, gold and diamonds. KHD Humboldt Wedag HPGRs are applied world-wide, and consistently prove to be well designed and reliable operating units, with their performance meeting the pre-set standards. This publication summarizes some of the features and experiences for recent applications in treatment of copper ore, coarse iron ore, and gold ore. Summary data of roll surface wear life and operating data are given, together with operational observations. In addition, effects of feed segregation and truncated feed are discussed, as well as the implications of a product recycle flow sheet.

The aspect of sustainability of ferroalloy processes has long been a serious matter for consideration in many of the world?s industrialized countries. A number of countries can be named where ferroalloy plants that were once flourishing, have all but disappeared. One of the most important factors playing a role in this type of occurrence is the cost and availability of quality raw materials. Given that all natural resources will be depleted with time, users are compelled to develop new processes that are sustainable in the changing environment. The DC arc smelting furnace is one such process that has proved itself, and has gained increasing popularity over the past two decades. This process, amongst other benefits, directly addresses the use of more readily available and more affordable raw materials in ferroalloy production. Since early in the new millennium, GLPS has been involved in various studies for different clients of furnaces for the production of ferroalloys. Two of these recent studies have culminated in the design, construction and commissioning of DC arc furnaces for the production of ferrochrome. One of these furnaces is a 10 MW unit at Mogale Alloys, and the other a 60 MW unit at the Middelburg plant of Samancor Chrome. This paper discusses the approach taken in the design and construction of these two furnaces, which, although varying significantly in size and capacity, are very similar in many other aspects of their design. The modern mining industry is increasingly being tasked to comply with various legal, industry and social prerequisites. In addition to complying with these, the mining industry is further expected to effectively report on their compliance. Although there are many models that aid the mining industry in compliance and reporting, it is perhaps opportune for a new model to be introduced. The Compliance Spindle is postulated as a new and alternative model which is easy to understand and has the possibility of implementation in South Africa and other jurisdictions as well. The Compliance Spindle is also an effective tool to educate future compliance officers. The new model provides for all aspects of compliance and reporting and can be easily modified to take account of new developments in the mining compliance and reporting arena.

The purpose of the project was to conduct a feasibility study to determine if the current operating bottom dump trucks that haul coal should be replaced with rear dump trucks. The engineering availability of the bottom dump trucks was lower than targeted while the operating costs are the highest of all coal haulers within the Anglo Coal opencasts. To determine if it is feasible to replace the current bottom dump trucks with rear dump trucks, a production profile simulation was conducted to determine the number of rear dump trucks that would be required to meet the annual coal hauling requirements. The total capital and operating costs of these rear dump trucks were also determined using a total cost of ownership model. These were compared with the current costs of the bottom dump trucks to determine if it is financially feasible to replace the bottom dump trucks with rear dump trucks. Having considered the capital outlay that would be required to replace the bottom dump trucks with rear dump trucks as well as their respective operating costs, it was concluded that the current bottom dump trucks should be replaced with rear dump trucks. Other factors were considered in coming to this conclusion.

Several possible physico-chemical properties of composite electrodes for oxygen evolution are presented to describe experimental data for which a mathematical model had been developed. On this basis, local electrical and electrochemical properties of a composite electrode were investigated with conductive atomic force microscopy (CAFM) and scanning electrochemical microscopy (SECM). It could be shown by CAFM measurement that the boundary between matrix and catalyst particles seemed to have special advantageous electrical properties. The SECM measurements showed the presence of mass transport phenomena with increased surface concentrations, whilst the thickness of the Nernst diffusion layer was very small. An intermediate was detected and assigned to be hydrogen peroxide. From all species involved in the oxygen evolution reaction (H2O2, H+ and O2), it was concluded that local active spots exist on the electrode on which hydrogen peroxide reacts to oxygen and protons. A two?step two-material process was suggested to explain the whole oxygen evolution mechanism.

A modified in situ leaching method for extracting gold from oxidized gold ores using a non cyanide lixiviant is proposed. A non cyanide lixiviant is suggested because of the obvious concerns posed by injecting cyanide bearing solutions into the subsurface. Oxidized gold ores are the initial focus because earlier research on the use of sodium thiosulphate as a lixiviant under anaerobic conditions indicated that the presence of pyrite led to rapid thiosulphate breakdown. A reconnaissance research programme, involving ore characterization and hydrometallurgical testwork on samples from four Australian ore deposits and preliminary reactive transport modelling studies was carried out. This work showed that lixiviant-oxidant combinations of sodium thiosulphate and ferric EDTA, and iodide and iodine are both capable of extracting high percentages of accessible gold from the selected samples under anaerobic conditions. The ore characterization and reactive transport studies, suggested that both physical and chemical methods of permeability enhancement may be required to lift bulk permeability and the availability of gold for dissolution to sufficiently high levels to obtain adequate gold recoveries. Physical permeability enhancement could be achieved by blasting and/or hydraulic fracturing of the ore. Assuming that such methods prove to be both necessary and economically viable, the mining method would no longer be regarded as simple in situ leaching. Therefore, the term ?in place leaching? has been adopted for the proposed gold extraction system

Strict implementation of International Standards for representative sampling of coal is difficult for routine monitoring, due to time, technical, and economic constraints. A large percentage of the total sampling variance arises from errors accumulated during the earliest stages of sample collection. Modified procedures on the precision of the final result leads to controversies between the sellers and customers for coal. Manual collection of coal samples violates the principle of correct sampling, that all fragments must have an equiprobable chance of being in the sample. In addition, manual size reduction of large numbers of samples is time consuming and involves human errors. A coal quality management procedure in alignment with the relevant ISO standards that describes the sampling protocol has been implemented, and current sampling and laboratory analysis of coal from base load mines (mines situated at the mouth of the power station) are well established. For import coal, sampling is performed during unloading by auto-mechanical sampling (AMS). Due to logistical and safety issues associated with multiple suppliers, Eskom opted for the coal to be sampled at source on a pre-certification basis. Online analysers provide a fast, accurate, real-time method of determining the total moisture and elemental composition of coal and is important to the coal industry for pricing, quality control, and reduction of SO2 emissions. Elemental analyses include S, Si, Al, Fe, Ca, Na, Mg, Mn, Ti, K and Cl. Measurement of S is dictated by the control of SO2 emissions from coal-fired power plants. Elements such as Na and Cl have adverse effects on boilers, causing fouling and slagging. Available online elemental analyser technologies include prompt gamma neutron activation analyses (PGNAA), recommended for major element determination, and pulsed fast and thermal neutron analysis(PFTNA), that is capable of measuring the major and minor chemical elements contained in coal. These systems utilize nuclear reactions to produce characteristic gamma rays that are used for identifying various chemical elements. By acquiring the gamma rays in three different time windows, there is a significant reduction of the background as compared with the spectra taken with a radio isotopic source.

Industrial production of titanium occurs via the batch-wise reduction of titanium tetrachloride (TiCl4) with a reducing metal, being magnesium in the Kroll process, or sodium in the Hunter process. In the search for low cost titanium, the CSIR is developing a continuous process to produce titanium powder directly via metallothermic reduction of TiCl4 in molten salt, dubbed the CSIR-Ti process. The move to a continuous process has been attempted by a number of organizations, but was until now always met with failure, due in no small part to challenges inherent in the process chemistry. The reaction between TiCl4 and the reducing metal can occur directly, when TiCl4 or any titanium sub-chlorides present, comes into contact with suspended or dissolved reducing metal. The reaction can also occur indirectly, without any physical contact between the reacting species, via an electronically mediated mechanism. The reaction mechanism via electronic mediation can cause TiCl4 to react at the outlet of the feed port, rapidly causing blockages of the TiCl4 feed line. The electrical conductivity of the metal reactor can also cause the electronically mediated reaction to favour the formation of titanium sponge on the reactor walls and internals, rather than titanium powder. Various methods were investigated to overcome the problem of blockages in the TiCl4 feed line, e.g. mechanical removal, sonic velocities, dilution of the TiCl4 and the use of ceramic feed lines. This article discusses problems experienced with the continuous feeding of reagents, and various methods attempted are shown and discussed. Information is also given on the morphology, chemical composition and suitability of the final titanium powder for powder metallurgical application as presently produced by the CSIR-Ti process. Mechel, a large, integrated steel, stainless steel, and ferroalloy producer in Russia is committed to upgrading its facilities to world class pyrometallurgical process and environmental practice. Yuzhural Nickel currently uses shaft furnaces to produce a matte containing iron, nickel and traces of cobalt. This rather old technology is thermally inefficient and is characterized by high operating costs. Mechel has investigated suitable equipment and processes to upgrade the plant, and awarded a contract for the construction of a 12 MW DC smelter, located near the town of Orsk, to Bateman Engineering Projects in June 2008. The selection of DC furnace technology for laterite smelting can be considered as a strategic highlight for the pyrometallurgical treatment of low-grade lateritic ores, and could be the first industrial-scale implementation of this technology. This project has been designed to achieve multiple goals including the demonstration of the process and associated equipment technology at commercial scale, to confirm the scale-up design parameters of the forthcoming 2 x90 MW, twin electrode DC furnaces, and to prove the environmental emission superiority of closed furnaces. It also provides a valuable operator training platform. This paper deals with the process design, key technology building blocks and design features which have been incorporated to produce a pyrometallurgical vessel capable of (i) resisting slag superheat and chemical aggressiveness, (ii) process fine material without pre-agglomeration, (iii) achieve high nickel recoveries and(iv) being tolerant to the variations in chemical composition of laterite ore. The approach to increasing campaign lives between partial and complete rebuilds, through the use of composite furnace module (CFM) technology originally developed and patented by the University of Melbourne, is also followed in more detail. Unfortunately, results from hot commissioning and lessons learned from initial operation are not available because the project completion has been delayed due to the worldwide downturn in demand for commodities. A retrospective study was conducted on the Rand Mutual Assurance (RMA) noise-induced hearing loss (NIHL) compensation claims from 1998 to 2008 to determine if the 2008 milestone agreed at the 2003 Mine Health and Safety Summit was achieved. The number and costs of NIHL compensation claims in different commodity sectors and workplaces were collated. A secondary analysis of the ages of employees compensated after 2008 was conducted. A complementary retrospective analysis of audiogram data investigated the percentage loss of hearing (PLH) shift in different homogeneously exposed groups and occupations at two gold mines. The compensation claims analysis indicated a significant decrease in NIHL claims from 1998 to 2008, but the milestone was not achieved. The reason may be either that claims have not been submitted timeously as required by Instruction 171 and that the current submissions are a result of pre-2003 noise exposure, or that employees who were baselined are still developing NIHL owing to ineffective hearing conservation programmes in place in the mining industry. On the basis of best practice for hearing conservation, recommendations are made for leading indicators in hearing conservation programmes and for reducing the risks of NIHL in order to achieve the 2013 milestone.

In 2002 the commissioning of an ilmenite smelter on the North Coast of South Africa was extended by three months due to the failure and subsequent replacement of the magnesia-based refractory lining. The lining failed due to the hydration of magnesia caused by an unexpected source of water. The incident resulted in significant financial losses and a prolonged insurance claim which was settled in 2009. As magnesia-based refractories are used extensively in both ferrous and non-ferrous applications, the authors of the paper want to share the experience gained from this incident with others. The paper reviews the literature available on furnace start-up practices and explains the hydration of magnesia using available sources. The incident is studied in more detail, both technically and economically, and the costs incurred are quantified in terms of the cost of the original lining. The paper concludes with lessons learned and recommendations made for future work. The intention of the paper is to stimulate open debate regarding best practices in preheating of furnaces lined primarily with magnesia. Keywords Commissioning, hydration, start-up, magnesia.

A novel mathematical model is presented which describes the behaviour of beds of particles, of uniform size and shape but different densities, during autogenous separations. The approach used in the formulation of the dispersion model is a phenomenological one based on a statistical view, which leads to a diffusion-like representation of the autogenous-separation process. Although the model currently considers only density-related phenomena, it accounts quantitatively not only for the density-segregation aspects of the process but for the interactions between the particles. Quantitative predictions of the dispersion model are compared with the results obtained in tests using a specially constructed experimental batch jig, and it is shown that the model provides an adequate quantitative description of the process for particles of uniform size and shape. It is pointed out that, for the description of more complicated autogenous separations, a more rigorous formulation of the particle drag and density-segregation terms will have to be incorporated into the dispersion model. Nonetheless it is concluded that the model as presented in this paper provides not only a novel insight into the mechanisms of autogenous separations but a means by which to analyse similar systems.

The peak in Sulphur price late 2008 caused again intensified investigation into the decomposition of sulphates and spend acid. One option is the recycling of sulphur from spend acid, which already started more than 40 years ago in the field of spend acid from organic processes in refineries and acrylic glass manufacturing. Since this acid couldn't be neutralized and discarded due to high organic contents, another source of SO2 to produce sulfuric acid is the decomposition of metal sulfates. The decomposition of metal sulfates was investigated at the next peak in Sulphur price in the 80?s. The first major scale pilot tests and studies of gypsum decomposition were carried out for clients in Florida. The decomposition of gypsum was quite often mainly influenced by the strategic decision of some countries to get own and independent acid production. In other cases the industry doesn?t have enough space to dump the gypsum. Therefore the company was also forced to convert the gypsum into ?saleable? products to avoid these residues. Other projects were made for the recycling of iron-sulfates from the pigment industry. The motivations for these projects were not only given by acid price. For the German pigment industry it was no longer permitted in the 80?s to dump the iron sulphate residues into the sea. These regulations forced the industry to develop new technology, which allows converting of the FeSO4-residues into iron oxide and acid. Therefore economical and mainly environmental factors influenced the decision of the companies to develop and to build these plants. Beside the above mention iron- and calcium-sulphates many other process exist, which produce metal sulphates as an intermediate product. These cases are not forced by environmental or strategic factors. In cases like Ni, Co or Mn-decomposition the main product of the plant is treated in the decomposition plant and later on used as ferrous-alloys. These final products are higher in price compared to e.g. CaO, which exclude the high-energy consumption for the endothermic chemical decomposition reaction. The reaction of SO2 generation based on acid or sulfate decomposition takes place in the range of 1000°C. The energy demand of the endothermic reaction is considerable and leads due to the high fuel-combustion off-gas stream to a diluted SO2 gas. Energy prices are usually increasing at the same time like sulphur. Sulphuric Acid based on decomposition is therefore more expensive than as acid based on sulphur combustion. The paper describes fluid bed technology and possible process concepts for decomposition plants. Additionally the thermodynamic background of the decomposition process and the main influence factors are provided to receive a better understanding of this technology.

The Los Bronces Development Project (LBDP) was approved in October 2007 by the Anglo American plc Board at a capital cost of some US$1.74B, and is scheduled to be completed by the end of 2010. The project represents a big step forward for the Los Bronces mine since it will increase the treatment rate by 140%, the mining rate by 64% and almost double copper production during the first four years of the project. This economy of scale will also position Los Bronces as a much bigger and efficient mining operation, better prepared to face adverse market scenarios and allowing Anglo to consolidate its position in base metals. The project addressed numerous scope alternatives such as plant capacity vs mine capacity, cut-off grade strategy to maximise value based on the existing flotation and leaching process, cutback strategy, etc. Main infrastructure aspects of the project are as follows: ?Dump area with 2400Mt capacity for waste and low grade material ?Mining equipment: 1 x electric shovel, 12 x 300t trucks, 1 x drill ?Primary crusher: 60? x 89? ?Three new power lines (144MW capacity) ?Grinding plant at 87kt/day nominal capacity (includes a 4.3km tunnel with a regenerative conveyor belt) ?Grinding plant: 1 SAG mill 40? x 25?, 2 ball mills ?Slurry pipeline (52 km from grinding to flotation plant) with five choke stations ?Flotation plant (rougher, cleaning, regrinding circuits and molybdenum flotation). The history of Los Bronces started in 1867 when it was discovered. In 1978 ENAMI (Government company) sold Los Bronces to Exxon for US$112M. The same year a snow avalanche destroyed San Francisco Flotation Plant. In 1979 the plant was rebuilt at 4.9kt/day and from 1979 to 2002 several plant expansions were made up to 54kt/day capacity. In 2002 Anglo acquired Los Bronces for US$1.3B. The 2002 resource and reserve statement showed reserves at 459Mt at 1.02%CuT and resources at 780Mt at 0.80%CuT. The 2007 statement shows reserves at 1,480Mt at 0.67%CuT and resources at 1,644Mt at 0.45%CuT. Defining the size of a plant expansion is the key challenge that any expansionary project faces. The scope of this paper is a general review of the project, describing all the mining techniques that were used to define the best options that maximise value. In this context, a range of plant capacities (from 58 to 230kt/day) combined with a range of mining capacities (from 83 to 166Mt/a) were evaluated in detail, defining for each option a mine plan, Capex and Opex, and cut-off grade strategy for flotation and leaching processes and the associated Net Present Value (NPV) that was used as the selection criteria. The Los Bronces mineral resources potential provides good growth opportunities for the mine beyond LBDP implementation, offering an exciting invitation to continue studying new initiatives that maximise the value of this deposit.

Mineral commodity prices comprise one of the key criteria in the selection of mining stocks. We contend that of the three principal elements of mineral commodity prices, spot price, forward price and long-term price, one has a greater impact on the share valuation processes used by investors. This research paper examines the extent to which each of these elements influences the valuation process. The intention is to provide investors in mining stocks with a greater understanding of how fluctuations of commodity prices over time affect the prices of the mining stocks they hold, or intend to sell or buy. Three mineral commodities, gold, silver, and copper, were used as case studies, since market data on these commodities is readily available in the public domain. Nine market indices covering all three mineral commodities were selected. These are based on clearly defined criteria with the intention of eliminating ambiguity and to test for correlation with the three sets of mineral commodity prices. Nine mining companies, which were not the primary drivers of the relevant indices employed in the study, were used to validate the results obtained from the indices in order to avoid duplication of the same correlation during cross-checking. Each commodity price was adjusted for operating costs. For each market index, an average operating cost was calculated from the companies comprising its basket, while each company?s annual operating costs were used for the stocks of the individual companies examined. The data was collected for the period January 2004 to October 2010. This period was further split up into three sub-periods to account for the Global Financial Crisis (GFC) period that started in mid-2008. We conclude that mining stock prices are correlated with mineral commodity prices, but with spot and forward prices exhibiting stronger correlations than long-term price. This finding should be useful for evaluation purposes. Where cash flow methodologies such as discounted cash flow or earnings per share are used to value ordinary shares and commodity prices are required to estimate future cash flows, the findings suggest that spot prices should be used as opposed to long-term prices. The work reported in this paper is part of a current MSc research study at the University of the Witwatersrand.

"Blind headings in room and pillar coal mines are a major source of methane and coal dust. Most methane and coal dust explosions therefore occur in the blind headings. The primary cause of these explosions is the disruption of the local ventilation system. Line brattice (LB) ventilation systems are used to ventilate blind headings by directing air from the last through road (LTR) into the heading. The amount of air available to ventilate the face of the empty heading depends on the heading dimension, settings of the LB, and velocity of air in the LTR. LBs are commonly installed by underground supervisory staff based on work experience, which may result in ineffective ventilation. The correct installationof LBs remains a challenge. In this study, a validated computational fluid dynamics (CFD) model has been used to analyse the effect of the LB ventilation system variables on the air flow rates close to the face of the empty heading. Full-scale three-dimensional models with various heading heights, heading depths, LB settings, and LTR velocities were simulated. The air flow rates and patterns at various locations inside the heading were analysed. A comparative study was carried out to quantify the effect of each of these system variables on the flow rates close to the face of the heading. Based on the findings, a user-friendly numerical model was formulated that can be used to estimate the flow rate close to the face of an empty heading for different practical settings of the system variables. This model can help the supervisory staff to swiftly implement the ventilation plan according to the regulations and the mine standards. The model can also serve as part of the curriculum for educating future mining engineers."

The Kupol mill facility processed a high grade free milling gold/silver ore containing 28.2 g/t Au, 324.8 g/t Ag and approximately 0.5% pyrite during 2008 operation. Gold predominantly occurs a selectrum in the ore and silver is predominantly present in the forms of acanthite, stephanite, pyrargyrite and proustite. Mill start-up was in mid-May 2008 and the mill reached the design throughput of 3 000 tpd in October. The ore was ground to approximately 70%?53 microns. A Knelson Concentrator recovered 9.8% gold and 0.5% silver. The gravity tails reported to a cyanidation circuit that has 14 hours pretreatment and 116 hours leaching. The slurry from cyanidation was then processed by counter current decantation (CCD) thickening to wash and separate the leach residue from the pregnant leach solution. Precious metals are recovered fromthe pregnant solution using the Merrill-Crowe process. The washed CCD leach residue slurry is treated with calcium hypochlorite to destroy cyanide and then sent to the tailings impoundment. Leaching is performed with a new technology called ?CELP? (CANMET Enhanced Leach Process). The Kupol mill overall gold and silver recoveries for 2008 were 95.4% and 85.6% respectively, which were 2.8% and 7.5% higher than targets. Gold and silver extractions in the leach circuit were 94.2% and 84.5% respectively. Leach profiles indicated that gold extraction reached a plateau in the 4th tank while minor silver dissolution occurred in the 5th tank. With the CCD circuit included, total gold and silver extractions increased to 95.4% and 86.6%, respectively. Optimization of the leaching strategy made it possible to reduce sodium cyanide concentration to as low as 410 ppm without compromising precious metals extractions. Silver was effectively leached from the refractory silver minerals because CELP produced more oxidized mineral surface relative to the conventional cyanidation leached mineral surfaces. The average cyanide consumption for 2008 was 1.3 kg/t. The new leaching technology proved to be very robust and performed efficiently even with changes in feed grade and ore mineralogy. Laboratory experiments produced results that were indicative of plant performance. The robustness of the technology and the laboratory test work contributed to the success of the Kupol mill start-up.
