As part of a comprehensive risk analysis which was carried out into the effectiveness of the water barrier between South Deep and Randfontein Estate mines, the potential threat posed by large seismic events was assessed. The study covered several aspects. Firstly, an estimate of the maximum credible earthquake was obtained from a probabilistic analysis of the regional seismicity of the previous 25 years. Allowance was made for ?reservoir-induced? effects by increasing the estimate of the size of the maximum credible earthquake from ML= 5.1 to ML= 5.5. Based on available knowledge of the geological structure, the possibility of such an event occurring in the vicinity of the barrier pillar was estimated. The possibility of substantial damage to the barrier rock mass, resulting as a consequence of a large event, was assessed. The likely damage to the concrete control plugs installed in five tunnels that penetrated the barrier, which might result from a ?near-miss? by the largest possible seismic event or from a ?direct hit? by a smaller event, was also considered. It was concluded that there was a negligibly small possibility that the maximum credible earthquake could occur close enough to the barrier, and in such a manner, as to cause any damage to it or to the plugs in the tunnels passing through it. The possibility of serious plug damage occurring as a result of a ?direct hit? by as maller event was slightly greater, but still sufficiently remote as to be of no practical concern at all.

This paper presents a case study where economics dictated an aggressive slope angle and where an appropriate slope management programme allowed successful completion of mining to 190m below surface. The Navachab Gold Mine is located in Namibia and is one of the few gold mines in that country. Mining by open pit methods commenced in 1990 with economics dictating an aggressive slope design to minimise waste stripping and make the mine viable. With steep slope angles in the design, and a steeply dipping footwall geology, it was necessary to introduce a comprehensive slope management programme. This required good mining practice in limit blast techniques with pre-splits and trims, and good housekeeping to effect a safe and economical operation. The slope management programme in addition required in pit mapping and logging procedures, regular survey monitoring evolving to a robotic Geomos system, as well as slope instrumentation to monitor stability. Two relatively large scale failures occurred at the mine, the second of which impacted on the east wall access ramp, while the first was confined to an operating stack. The paper describes the design and slope management techniques developed for the east wall.

Problems with the stability and performance of rockpasses in deep-level mines are common. This paper presents the results of an investigation into the recorded performance of rockpasses in deep-level gold mines. Records relevant to the geological environment in which the passes are excavated, their excavation details, and their historical performance are not at all well documented on mines. In general, the quality of data available from mines is poor. The investigation showed that very large spans frequently developed in passes during use, and that rock mass quality, the orientation of the pass with respect to the dip of the strata, and the magnitude of the stress acting normal to the axis of the pass were the main factors of influence. From the historical information obtained, the risks of instability in rockpasses are identified.

The SINTEF SiO-reactivity test, developed by Tuset and Raaness in the 1970?s, is a recognised method of characterising the ?reactivity? of carbonaceous reactants, used in the ferrosilicon and silicon metal industries. Recently, the test has been updated, which has resulted in the development of an extended and improved SINTEF SiO reactivity test. This has included updating the test reactor, control system, data-logging, handling and preparation of carbonaceous materials to be tested and measurement procedure. The scientific basis has been re-assessed, resulting in a new interpretation of the test results. The repeatability of the test has improved significantly, especially through system automation. In the ?old? test, the kinetics of the reaction: SiO(g) + 2C(s) = SiC(s) + CO(g) for a specific carbonaceous material was characterised solely by the ?R10? parameter, the volume of SiO(g) which passes un-reacted through the coke-bed as the concentration of CO in the outlet gas decreases from 18 to 10%. As both the kinetics and obtainable conversion of SiO to SiC for a reductant is of importance to the ferroalloy producer, the new SINTEF SiO reactivity test ranks carbon materials both according to degree of conversion and reaction rate. From research carried out on the test in the past couple of years at SINTEF and NTNU, it has also become clear that some of the reactions taking place in the test reactor are more complex than previously assumed. As an example, it was previously assumed that the condensation reaction of SiO gas in the condensation chamber of the test reactor can be described as: 2 SiO(g) = Si(l,s) + SiO2(s). However, it has been established that the side-reaction: CO(g) + 2Si(l) = SiC(s) + SiO(g) causes approximately 10% of the total volume of CO to react to SiC and SiO2 in the condensation chamber. This means that some back-reaction i.e., the reverse SiO-generator reaction 3SiO(g) + CO(g) = 2SiO2 + SiC also takes place in the condensation chamber. In the new SINTEF test, the %CO versus time curves are therefore corrected in order to describe the effect of the reaction between SiO(g) and C(s) studied i.e., SiO(g) + 2C(s) = SiC(s) + CO(g). A correction-formula for this purpose is presented.

Viscosity measurements were carried out on slags in the CaO-Cu2O-CuO-MgO-SiO2systemcontaining ~ 63 wt% SiO2in air. The experimental work was carried out over a range of temperatures where the slags were completely liquid. Initial measurements were on a binary CaO-SiO2slag to which incremental additions of CuxO-MgO-SiO2slag with the same silica mole fraction were made. The viscosity-temperature relationship was measured for slags with‘Cu2O’contents of 0.02, 0.19, 0.38, 0.79, 1.69, 2.47, 3.01, 5.31 and 10.0 wt%. The proportions of Cu+and Cu2+in the slags were determined. The oxidation state of Cushifted from predominantly Cu+to Cu2+, with the Cu+/Cu2+ratio of approximately 0.3 for slag with a Cu content above 2 wt%. This is equivalent to Cu1.13O. The trends observed for changes of Cu2+/Cu+redox ratio with slag chemistry were consistent with the literature. Decreasing the CaO content by substituting copper oxide resulted in a decrease in the Cu+/Cu2+redox ratio. The change in ratio corresponded to a shift of the value of x in CuxO from an initial value of 1.8 to 1.1,when the slags contained 10% ‘Cu2O’. In this study, the SiO2content of the slags varied between 64 and 60 wt% as the Cu content increased. The viscosity of the slag containing 10 wt% CuxO was nearly 4.5 times lower than the binary CaO-SiO2slag. As the silica mole fraction (xSiO2) actually stayed constant (0.61±0.009),the results show that CuxO acted as a network breaker. Comparison with other ternary slags with similar silica mole fractions suggest that that addition of CuxO to silicate slags has a stronger effect on lowering the viscosity than FeO or MnO has on a molar basis. he flotation studies on hematite were carried out using di (2-ethylhexyl) Phosphoric acid (D2EHPA) as the collector. The possible mineral reagent interaction was studied through electrokinetic and dissolution studies. The shift in zeta potential (PZC) and decrease in dissolution of iron in the presence of D2EHPA indicated that D2EHPA was specifically adsorbed on hematite surface. The adsorption imparted necessary hydrophobicity for flotation of hematite. Hematite could be floated selectively from hematite and quartz synthetic mixture. The legislation for the disposal of heavy metals contaminated substances is still going to be tightened up in the future. The main criteria for the utilization or deposition of these residues are the content and the water solubility of these metals. Through this, the use of slags from the lead-and zinc-industry in road building may become limited or even not possible at all. From an economic point of view this would lead to Pb/Zn losses and costs for safe dumping. This paper investigates the feeding of the reducing agent via hollow electrode DC smelting and the yield of metal reduction. After carrying out thermodynamic calculations, the process window conditions for electric-arc furnace tests were determined. Doing this, the zinc could be reduced, evaporated and recovered as an oxidic intermediate product flue dust, while the lead was present either in flue dust or in metallic form. The zinc content in the final slag could be reduced by up to 90%. The slag product has undergone an eluation test which allows it to be used as building materials. AngloGold Ashanti operate a pyrite flotation plant at their East Gold Plant, Acid Plant and Flotation Plant (EGAF) metallurgical complex within their Vaal River operations in the North West province in South Africa. The flotation plant feed is reclaimed pyrite rich tailings and the concentrate produced is used as the source of sulphur for the EGAF acid plant. The sulphuric acid produced is in turn used for the recovery of uranium at the Vaal River South uranium plant. The original flotation plant built in 1960 was based on the use of many small volume flotation cells and was becoming very expensive to operate and its age severely limited further operation. A decision was taken in 2005 to replace this plant with a new one based on fewer, larger volume flotation cells. This paper describes the benefits of using larger volume flotation cells in this new flotation plant when compared to the smaller volume flotation cells in the old plant. The benefits of the new plant include a smaller plant footprint, fewer flotation cells, fewer pumps, no distribution boxes, simpler piping, a greater flotation volume and a reduction in installed power. The saving in capital cost could not be quantified because of the age of the old plant. The savings in operating cost will arise from fewer operators, less maintenance and reduced power consumption. The new plant has not been in operation long enough to quantify the benefits in operating cost and metallurgical performance. However, recovery improvements can be expected given the greater flotation volume (increased residence time) and the installation of larger, more efficient flotation cells.

The control of flotation plants is by no means trivial. Flotation is one of the most interactive minerals? processing operations. The interactive nature of flotation circuits results in oscillations of levels and hence of grades and recoveries. Also, poor level setpoint tracking and disturbances have negative influences on grades and recoveries. The result is an unstable plant with limited scope for optimization. An advanced controller, FloatStarTM, has been developed to provide tight control and to reduce the amount of disturbances in flotation levels. It has been shown on a number of plants that the system results in faster and better setpoint tracking, better regulatory control and faster settling times after start-ups and disturbances. The successful stabilization provided by FloatStar has made it easier to investigate the area of optimization on flotation circuits. Mintek has identified the need for a more meaningful set of setpoints or aeration rates to use as a basis for control than levels and have advocated flow control by looking after residence times. When the feed conditions change, the ideal solution would be an algorithm or strategy that finds the new optimum conditions rather than just having an unguided hunt from the previous point. A multivariable flow-optimizing algorithm, a new module in FloatStar, has been developed to calculate optimum level setpoints and/or aeration rates that will aim to optimize the residence times, mass pulls and circulating loads within a flotation circuit. Some years ago, the authors developed an analysis of non-Newtonian pipe flow based on enhanced turbulent microscale and associated sublayer thickening. This analysis, which can be used for various rheologic modelling equations, has in the past been applied to smooth-walled pipes. The present paper extends the analysis to rough walls, using the popular Bingham plastic equation as a representative rheological behaviour in order to prepare friction-factor plots for comparison with measured results. The conditions for laminar-turbulent transition for both smooth and rough walls are also considered, and comparisons are made with earlier correlations and with experimental data.

The Bafokeng Rasimone Platinum Mine (BRPM) is a joint venture between Rustenburg Platinum Mines Limited and Royal Bafokeng Resources (Pty) Ltd (Bafokeng). The mining lease has been granted over Boschkoppie 104JQ and is located approximately 10 km south of the Pilanesberg Alkaline Complex. The Merensky Reef, which constitutes the principal orebody, is geologically complex. A relationship between its geological variability and the associated mineralization has been established by defining a number of facies types. The Merensky Reef has been subdivided into seven distinct facies types: the pegmatoidal facies, contact facies, FW1 potholefacies, FW3 pothole facies, FW6 pothole facies, and FW7 pothole facies. The Merensky Reef, which does not form part of the potholed reef, has a large component of footwall mineralization. The pothole facies, in contrast, has mineralization located in the hangingwall. Statistical analysis of the facies types indicates that they are unique populations and hence need to be evaluated independently. The mining lease has distinct structural domains that have added additional complications to evaluation of the Merensky Reef. The Merensky facies on BRPM exhibit unique geological and statistical characteristics within well-defined structural blocks. Due to the extreme variability of the Merensky Reef on BRPM a unique approach has been developed, within Anglo Platinum, to evaluate the deposit. Mining cuts are defined and composited for the individual facies types, and then modelled individually by applying known geological controls. The resultant grade models are weighted based on statistical and local geological knowledge. The object of weighting the facies is to replicate the variability observed in the orebody. The introduction of stringent geological controls to the evaluation process has resulted in increased confidence in the in situ grades estimated as an input to the mine planning process.

Reaction kinetics of solid-state reduction of chromite pellets (laboratory made and industrial) and lumpy ore was investigated by the thermogravimetric analysis (TGA) technique. Carbon monoxide was used as the reducing agent, with the presence of graphite in proximity to chromite. The experiments were carried out at both rising temperature and constant temperature in the range of 1450 - 1550°C. Scanning electron microscopy was employed to observe and analyse the structure and composition changes of the chromite samples. For the lab-made chromite pellets, the effects of particle size and bentonite addition on the reduction behaviour were studied. The pellet with smaller particle size gave a higher reduction rate. Bentonite addition had slightly negative effect on the reduction rate. When reducing industrial pellets, temperature and CO flow rate had positive influence on the reduction rate. Reduction of lumpy ore took place slower than reduction of a pellet. In all samples, chromite reduction proceeded longer in the outer part of the sample than in the centre part. The porosity of the chromite samples was determined before and after the experiments. The porosity of lumpy chromite increased significantly during the reduction. However, the porosity of lab-made chromite pellet decreases due to sintering effect. The reaction mechanism is discussed on the basis of experimental results and earlier investigations.

The present paper deals with mixing between the metal and slag phase during the ladle refining process, including vacuum degassing. Dispersion of metal drops in ladle slags has been studied. The results show a larger quantity of metal droplets in ladle slag during the alloying and stirring phase than during the subsequent vacuum degassing phase. The thermodynamic and kinetic aspects of the interaction between metal drops and the slag matrix have been considered and probable reasons for the observed distribution discussed.

Mould powders play an important role in the stability of the continuous casting process. The main functions of mould powders are to provide sufficient lubrication and to control the horizontal heat transfer. Because process control of thin slab casting is more stringent, it is generally assumed that mould powder properties become more critical as well. In 2000, the Direct Sheet Plant at Corus IJmuiden (DSP) was commissioned, incorporating a thin slab caster designed for casting speeds up to 6 m/min. During commissioning, several operational problems with mould powders were encountered i.e. insufficient liquid pool depth and the formation of rims/lumps. To investigate the operational mould powder problems, some of the mould powders were characterized using physical and mineralogical methods. The results were linked to operational experiences. It was concluded that for thin slab casting, a stable slag formation is obtained with a proper choice of free carbon and an even distribution of the carbon particles within the granules. The physical properties of mould powders are not as critical as expected when the additional mineralogical requirements are taken into account. Mineral resource evaluation requires defining geological domains that differentiate the types of mineralogy, alteration and lithology. Usual practice is to consider the domain boundaries as hard, i.e. data from across the boundaries are disregarded when estimating the grades within a given domain. This practice may hinder the quality of the estimates when a significant spatial correlation of the grades exists across the domain boundaries. In this paper, several geostatistical methodologies to handle soft geological boundaries are compared through a case study on a copper mine in Chile. The estimation methods considered are: ordinary kriging using hard boundaries between geological domains; ordinary kriging omitting the geological boundaries; traditional and standardized ordinary cokriging of the grades assayed in different domains; ordinary kriging within dilated geological domains, that is, incorporating samples from adjacent domains up to a given radius from the boundary of the domain being considered. The estimations are performed using a set of exploration data (drill hole samples) and are validated using a set of production data (blast hole samples collected for grade control). Results indicate that kriging with dilated domains performs better than ordinary kriging using hard boundaries or no boundaries and better than the ordinary cokriging approaches. It therefore appears as a simple alternative to global kriging (without considering the geological domains) and allows accounting for changes in the grade average, dispersion and spatial continuity with the geological characteristics of the deposit, via the use of grade variograms proper to each geological domain. The maximal distance for searching samples from adjacent domains should be chosen according to the spatial correlation of the grades across the domain boundaries, or via a cross-validation at an early stage of the mine or a jack-knife if production data are available. Slags have many useful functions in iron and steel making. In particular, slags are used to remove impurities such as sulphur, phosphorus and inclusions from the metal, and a large amount of research has been done in this area. Slags also insulate the metal thermally and form reactions with the atmosphere such as reoxidation and nitrogen pick-up. However, slags serve other more unique functions, several of which are reviewed in this paper. The role of slags in new iron smelting processes with regards to reduction of ore and gaseous desulphurization are discussed. In iron smelting processes, much of the reduction occurs by the reaction of carbon in the char and the metal suspended in the slag with iron oxide dissolved in slags. The slags also react with the gas resulting in sulphur removal from the process. The mechanisms of these reactions and pilot plant data for these processes are given in this paper. Slag formation within ferrous burden materials affects the cohesive zone and the performance of the blast furnace. Recent theoretical and experimental findings on this topic are presented. In the electric arc furnace, foamed slags are used to allow for higher power operation and productivity. Of particular interest, foaming in stainless steel production is more difficult than for normal steels. The foam index, or the ability of the slag to foam, for stainless steelmaking is similar to that for carbon steelmaking slags. The poor foaming is due to the lack of gas generation for the foam. Methods to increase foaming in stainless steelmaking are discussed.

Tests were conducted on samples of rutile, titaniferous slag and ilmenite; each sample was mixed with coke and chlorinated in a bubbling fluidized bed at 1000°C. Profiles of the rates of chlorination of species were constructed from chemical compositions of the bed residues at different durations. From the start FeO and MnO are chlorinated quickly and all but entirely in a fraction of the time it takes to chlorinate all the TiO2. When the level of FeO is significant, as in slag and ilmenite, FeO is chlorinated faster than TiO2is. In these oxides, there is an inverse relationship between the rates of chlorination of FeO and TiO2during this first stage; the relationship, moreover, correlates linearly with the initial percentage of FeO in the oxide. We identify three stages in the chlorination process; a first, in slag and ilmenite, when FeO is being chlorinated; a second, when TiO2is most readily chlorinated; and a third, towards the end, when the levels of TiO2are reduced to those of other species. The rates at which individual species are chlorinated are analysed in terms of their appreciation or depreciation with respect toTiO2

The study summarized in this paper focused on expanding existing South African mine closure cost calculation models to provide a new model that incorporates risks, which could have an effect on the closure costs during the life cycle of the mine. This research is important because currently there are a number of mines that do not have sufficient financial provision to close and rehabilitate the mines. The magnitude of the lack of funds could be reduced or eliminated if the closure cost calculation is done in a more risk-orientated manner. The model consists of an expansion of existing closure cost calculation models, by applying the Monte Carlo risk simulation technique to model influences of external and internal changes affecting closure costs. It is shown that the proposed risk-based model provides a way to understand better the implications of uncertainty on the closure costs.

The paper takes the reader into the depths of a modern ultra-deep South African gold mine and gives a perspective on the vertical and horizontal extent of the tunnel networks in such a mine. Depending on the mine design layout employed, tunnels once excavated are subjected to various levels of stress change over their life time, and the support requirements are explained. It is suggested that shotcreting is the only viable ultra-deep level support medium, and after looking at the latest developments, the logistical problems are put forward. In an effort to overcome most of these problems, the South African ultra-deep mining industry embarked on a collaborative research programme in 1998. The importance of tunnelling and in particular tunnel support as a critical technology for future successful ultra-deep level mining is stressed. While not yet fully ?on top of? these problems and challenges, our industry is now fully addressing them and we expect to make significant progress during the next 4 to 5 years.
