A low noise blast hole drilling system was developed to limit the risk of noise induced hearing impairment in mining operations. Noise induced hearing loss has been identified as a major occupational health risk in SA mines. The noise generated by pneumatic percussion drills is a major contributor to such noise induced hearing. This motivated the South African Safety in Mines Research Advisory Committee (SIMRAC) to commission the development of a low noise rock drill system. The system had to be designed, manufactured, tested and demonstrated in a simulated underground mining environment. The specification required noise levels below 90 dBA. Other important design considerations were ease of manual transport, setting up and operation. The primary design concept was to encapsulate a standard Seco S215 pneumatic rock drill in a composite material tube. The tube is pushed onto the rock face by a pneumatic cylinder and is sealed at the rock face by an elastic seal. The drill is pulled towards the rock face by a rope and pulley mechanism fitted inside the tube. This mechanism is powered by a second pneumatic cylinder. The actions of moving and setting the drill require two persons. However, the team can carry out the drilling function itself on several drills simultaneously because of the self-thrusting design. The drill is supported by two camlocks. The exhaust (air containing dust, water, rock shavings, oil and grease) is removed from the encapsulating tubes via exhaust tube to the end of the stope. In this way exhaust noise and air pollutants are disposed of away from personnel. Tests were conducted in a test stope. Noise levels of under 90 dBA were achieved, thereby attaining the primary design specification. This was achieved without materially compromising ease of handling. A number of countries have introduced codes governing the valuation of mineral assets and securities. The African continent will follow suit in due course considering the importance of the global minerals industry as it relates to the attraction of foreign investment. South Africa is to introduce the Petroleum and Minerals Development Bill legislating the involvement of previously disadvantaged individuals and communities in the country?s minerals industry. One of the challenges facing the successful implementation of such codes and bills lies with the abilities of independent valuators to value mineral properties and projects on a consistent basis. Certain valuation principles and methodologies are applicable in all jurisdictions in the minerals industry. These valuation tools and principles are considered and developed in this report. They have been discussed and developed to encourage minerals valuators to consider and consistently apply the most applicable valuation methodologies.

PNEUFLOT® technology has been applied for the past 20 years in coal, ore and other minerals processing plants. During the last two years this technology has achieved a breakthrough with some 42 units being sold signifying a rising trend. »Humboldt Wedag Coal & Minerals Technology« has performed extensive research and development work over the last five years. The results of which were used to design a new fourth generation aerator. Humboldt Wedag, through its association with EKOF, can offer a holistic solution encompassing both flotation equipment and reagents. It is the only company in the world able to offer such a package. The association with EKOF strengthens the Humboldt Wedag product offering, especially as the company in-troduced pneumatic flotation cells to the South African market in the form of the PNEUFLOT®. Before starting pilot scale test work, a mineralogical analysis has to be carried out to determine the mineral com-position as well as the liberation grade. HW-CMT works together with independent institutes. Different reagent regimes can be tested in laboratory scale. Pilot machines, each packed in a 20? container, are available to carry out extensive test work at customers? processing plants. A group of engineers from HW-CMT is involved in the pilot test work. The flexible pilot machines are designed to cater for coal, ores and other minerals. The small feed rates of 7 ? 12 m³/h only means the pilot machines do not disturb the operation of process plants. Batch tests have to be carried out to determine the numbers of PNEU-FLOT® stages. New applications in iron ore, copper ore, platinum group minerals, rock phosphate and potash were suc-cessfully tested in the last three years. In applications where the feed material is very fine, PNEUFLOT® technology is able to achieve high recoveries with particle sizes where conventional technology failed.

In South African metalliferous mines, stoping operations are largely confined to narrow, tabular orebodies making mechanization extremely difficult. Limited flexibility in terms of stope width has necessitated drilling by means of handheld, pneumatic rock drills at most of our operations. As the largest producer of platinum in the world, we drill in excess of forty million stope blast holes per annum. Cleaning of the broken ore is also done by conventional means?utilizing scrapers and scraper winches. Conventional methods such as these carry high costs in terms of risk exposure as well as labour intensity. The purpose of this paper is to describe the development of a long hole stoping system suitable for the narrow platinum reefs. The new system had to be substantially safer and more cost effective than conventional mining. We selected a site that was conducive to mechanized mining and set out the parameters that we considered would meet our requirements. We then conducted a feasibility study to evaluate the conceptualized long hole stoping system in terms of specific goals. An analysis of the proposed system identified the Key Performance Indicators (KPIs). One of the most critical goals was to be able to create a man-free stope. This would mitigate the safety risk associated with normal stoping operations, as well as the inefficiency cost previously referred to.

Despite observations of spalling and damage of mine excavation wall rock in the Bushveld Complex (BC) over the passage of time, there have been very few time-dependent or creep tests carried out in South Africa on rock, particularly on BC rock types. The research described in this paper deals with the investigation of stress and strain conditions influencing spalling of wall rock in BC mine excavations, and the influence of time on the tensile strength of several BC rock types. Time-dependent laboratory testing of BC rocks was carried out in indirect tension. The results show that the magnitude of the tensile strength of BC rock types is approximately 5% of their uniaxial compressive strength magnitudes. The average long-term uniaxial compressive strength of the BC rocks, interpreted from the axial stress-volumetric strain graphs, is 56% of the UCS value. The long-term tensile strength is shown to be less than 70% of the normal tensile strength. Extension strains at tensile strength failure ranged between 0.16 and 0.21 millistrain. Values corresponding with the long-term tensile strength are less than 70% of this range, namely, 0.11 to 0.15 millistrain. These results represent new knowledge, since such rock testing and analysis does not appear to have been carried out previously on BC rock types. Elastic numerical modelling was carried out to illustrate the extents of tensile stress zones and extension zones around of typical BC mine excavations. The models showed that large zones of extension strain can occur around BC excavations, and that the magnitudes of the extension strain can substantially exceed the critical values determined from the laboratory testing. The implication of this is that there are substantial zones surrounding BC mine excavations that will be prone to time-dependent spalling conditions and perhaps more significant failure.

The purpose of this report is to chronicle the interaction between Anglo Platinum and Sandvik Tamrock during the development and application of Long Hole drilling as a viable, practical method of narrow reef mining. Appendix I identifies the people from Anglo Platinum and Sandvik Tamrock who participated in the project. Experiments in long hole drilling and blasting were conducted in a number of mines during the late 1950s and early 1960s. Some of the advantages envisaged were: ? The face would require no daily examination ? No barring down or immediate face support required ? No sockets to clean ? Only a few well drilled holes rather than large numbers of short blast holes ? Avoidance of poorly-marked holes, inaccurate drilling and improper charging ? Better supervision and better face advance. Holes 50 mm in diameter were drilled parallel to the stope face by pneumatic rock drills from advance strike gullies. Holes were charged with amon gelignite cartridges. All holes were traced with detonating cord to ensure propagation of the explosive along the entire hole length. Rock was blasted onto a rolling scatter pile. A number of reasons have been cited for the failure of this mining method. The two most important were: ? problems in controlling hole deviation which was exacerbated by the fractured ground ? difficulty of charging up holes in fractured ground, due to relative movement of rocks along fracture surfaces over the hole length. The idea of drilling a few long holes parallel to the face rather than a large number of short blast holes perpendicular to the face was an attractive option to mechanize narrow reef mining. This particular project started in 1998. Initial trial The Union Section of Anglo Platinum purchased a Solo H 606 RA long hole drilling rig from Sandvik Tamrock in 1997. In order to evaluate long hole drilling as a basis for face mechanization. The Solo series of drill rig was selected because it combines high drilling performance and good drilling accuracy with high versatility with a compact size. The mining method proposed by a consultant to Anglo Platinum was based on the current trackless mining method practised by Union Section. The trackless mining method is better described as a trackless development and transport method. Reef strike drives were installed approximately 40 metres apart on dip using trackless equipment. Reef was mined using hand-held pneumatic rock drills and scraper winches and the excavation was supported by sticks and crush pillars at the top of the panel. Rock scraped from the panel was loaded by Lad Haul Dumps (LHDs), trammed to an inclined haulage, and loaded into trucks for transport to the surface. It was intended that the Solo would drill from the bottom advance strike drive to the top advance strike drive. Blasted rock would still have to be scraped from the panel. It is also difficult to understand how well the support would have survived. In the initial motivation it was stated that drilling accuracy was of the utmost importance. Previous work by Sandvik Tamrock had shown that, in other parts of the world, 20 metre long holes could be drilled with a deviation not exceeding 100 mm provided that: ? holes were collared with low thrust pressure ? operating percussion pressure was kept low -often not ? exceeding 10 MPa ? drilling was to be with tubes, not rods. In early 1998 initial trials with the Solo H 606 RA were inconclusive; attempts were made to drill 40 metre long holes from one advance strike drive to another. Difficulty was experienced in measuring hole straightness and accuracy, there was no survey of the holes, and no blasting was done to expose hole barrels. A long hole mining system was then defined, with a corresponding face mining system, which led to the design of a test programme for the Solo drilling rig. Earlier experience at Telfer The proposed face mining system was based on a mining method that is practised at Telfer Gold Mine in Western Australia. Telfer has a series of domed reefs that dip at angles of less than 20° to more than 40°. The ore bodies are all thin, with widths from 0.6 metres to 0.8 metres. Figure 1 shows the face layout. Experience at Telfer indicated the following: ? The spacing and size of the dip pillars should be based on the rock mechanics of Union Section ? The length of the face is determined by the ability to correctly position the blast holes. Positioning of blast holes is a function of hole straightness and hole direction. Blast holes in Telfer were drilled 64 mm diameter with retrac bits from Sandvik. Extension steel was T38 by 1.8 metre lengths. A guide rod was fitted immediately behind the bit. To achieve greater accuracy' operators drill at relatively low percussion and thrust pressures. Results show that very good accuracy is achieved in 20 metre stopes and only fair accuracy in longer stopes. Crush pillars have been incorporated into a mechanized, low-profile trackless system at South Deep Gold Mine. These pillars had to be designed to fail near the face and to ensure that pillar failure is contained within the pillar, to avoid bursting and the risk of high loads being generated during a seismic event, respectively. PoweRite backfill bags were recommended to maintain the integrity of the pillars; except in the main access drives, where the sidewalls were to be supported on 5.6 mm diameter weldmesh and yielding anchors. The results of a trial site investigation exceeded expectations, showing a residual pillar strength of about 37 MPa for a newly formed pillar and 8 MPa for a pillar subjected to seismicity and a closure of more than 300 mm. The introduction of these pillars has improved the rock mass conditions because of the active nature of the support, compared to the previous passive backfill method. Importantly, the pillars have increased mining efficiencies and improved face availability. A potential cost saving to the mine of R140.9 million could be realized over a period of 10 years.

Keywords: Pyrometallurgy, slag, metal, entrained, granulation, ferromanganese Water granulation of certain slags with high metal entrainment has customarily not been practised, not only due to the belief that such processes are too dangerous and unproven in the pyrometallurgical industry, but also that it might not be economically viable or environmentally acceptable. General slag granulation, on the other hand, is extensively applied, although in some cases crudely, with disastrous effects, as a result of not recognising the high heat capacities prevalent in slags. Thus, purpose-designed granulation and solidification processes are discussed, taking into account specific applications and the individual signatures of alloys and slags, emphasising that no slag, matte, or alloy responds in similar fashion to a granulation practice. This paper addresses three issues, namely: ? Water-granulation of BOF steel slag, without processing it to render it environmentally safe, physically and chemically acceptable for use by the construction industry, and the process economical ? Processing air-cooled BOF steel slag to change its physical and chemical properties to be acceptable for various uses and extracting metallic and bound iron ? Processing air-cooled or molten manganese slag to lower its manganese content to a level that is acceptable from an environmental and health point of view, and extracting FeMn-alloy of acceptable composition. The latter process culminated in a patented process to extract FeMn from air-cooled and molten manganese slag, and, at the same time, produce a hydraulic (cementitious) slag, thus transforming a possible hazardous by-product into virtually 100% saleable products.

Changing mining conditions, legislative issues, rising costs, and the constrained supply of skills and electricity in South Africa, have been some of the criteria forcing mine operators and engineers to review the traditional use of compressed air to power underground hand-held drilling operations in narrow-stope, hard-rock mines. In answering the question, 'What is the best way to power this mine?', they have resorted to trade-off studies with results of limited usefulness, because they are site-specific, and use only a few comparative parameters, based on a small data set. This paper aims to provide definitive, objective, and quantitative decision-making approaches to evaluating alternative energy-delivery systems for stoping in narrow-reef hard rock mines, based on primary and relevant criteria. These include quantifiable criteria such as capital expenditure, operating costs, resulting financial returns, energy and water usage, production performance, life-of-mine, etc. Other important criteria with qualitative aspects are integrated. These are safety, health, and environmental concerns, legislative requirements, business risk, technology change, etc. The paper begins with a review of decision-making processes available, and proposes the use of the analytical hierarchy process (AHP) method as a multiple-criteria decision-making tool and the decision tree based on milestone-driven uncertainties, to validate the selection of the energy delivery system. The results of a multiple-criteria questionnaire completed by a variety of industry experts and professionals, such as production and operation managers, consultants, suppliers, and techno-financial analysts, are discussed. The evaluation indicates the potential for hydropower to be the best solution for narrow-reef hard rock mines, based on current information, mine design layout and production.

The paper reports on a vacation work project conducted at Khuseleka No. 1 Shaft, Anglo Platinum, where there was a need to optimize the transport of personnel to level 15 and below. Approximately 900 men per hour need to travel between the shaft and the start of the current chairlift system. Time studies were used as the major indicator of the extent of the current problem, and it is recommended that a new chairlift system be installed to cover the distance from the vertical shaft station at level 15 to the chairlift decline station on level 15. A capital cost of approximately R10 million is necessary to carry out the proposed recommendation. Khuseleka No. 1 Shaft has the capacity to wind 1070 people per hour, and the current labour complement going to the level 15 shaft station stands at 1570 employees; thus at optimum efficiency the proposed chairlift system could transport the entire shift to the start of the current chairlift system in only 1 hour and 45 minutes. Reducing the distance walked at the start of the shift may also have an impact on productivity.

The use of ceramics to protect equipment subjected to wear in abrasive and corrosive applications has been accepted by most plants as the industry norm. Little is, however, known about alternative special ceramic based products which are available for the protection of plant assets. With careful engineering, impact resistant ceramics can be used in high impact zones using modern ceramic technology. Properly selected and properly installed, ceramics will provide a tough wear resistant lining for protection against abrasion and impact. Basalt, on the other hand, is widely used in coal washing plant process pipes with varying degrees of success. Basalt is normally not used for the lining of bends, ?T? pieces or reducers due to the reduced wear resistance compared to alumina ceramic. The advantage is a much reduced initial capital cost. A patented ceramic composite non-return valve solved an old problem encountered in the operation of medium sumps. The design approach overcomes the lack of functionality of alternative designs and reduces valve wear while preventing medium settlement during plant shutdown periods. Direct bonded ceramic pulley lagging is becoming the industry norm, eliminating most of the problems encountered with conventional pulley lagging systems.

Grade control and short-term planning are usually based on the samples obtained from blastholes. These samples may carry a large sampling and sample preparation error. At El Tesoro copper mine in northern Chile, an advance drilling grid is used for short-term planning and grade control. These drill holes are sampled well in advance, and a short-term model that incorporates several variables and sophisticated estimation methods can be prepared for decisionmaking. An additional advantage of the advance drilling samples is that reverse circulation can be used instead of conventional down-the-hole equipment, and a very careful sampling and sample preparation process can be implemented, reducing the total sampling error. Advance drilling can be performed on a wider grid than blasthole drilling, hence the decision about the grid requires assessing the economic benefit of different sampling grids. Furthermore, this process allows the cost of poor sampling and the effect of different estimation procedures to be quantified. We demonstrate the optimization of the drilling grid for short-term planning and grade control at El Tesoro mine by means of the economic evaluation of the performance of different drilling grids, with different drilling techniques (which differ in the sampling error). The methodology is based on creating dense (exhaustive) geostatistical simulations of the grade distribution over a volume defined for a production period in respect of the geological model, and assuming each simulation as the true grade distribution. Then, samples are obtained from the exhaustive simulations at a spacing similar to the advance grid to be evaluated, and a sampling error is added. The short-term estimation procedures used on the mine are applied to determine the destination of each block and the profit obtained. This profit can be compared with the maximum profit (unachievable) and with the profit under different sampling errors and grids. The results show that the current 8 x 8 m drilling grid is appropriate and by reducing the sampling error, misclassification is also reduced, leading to an increase in profit of about US$ 5 million in 4 years.

The paper describes the components of an Integrated Furnace Control system for covered-arc (shielded arc) smelting with results from the recently started 75 MW Cerro Matoso Line 2 Furnace. The paper starts with a review of the mechanisms of power and feed input and heat losses in the shielded-arc smelting process, and describes how the details of the control system are tailored to the process. The control modules of a covered-arc smelting furnace are described including measured results and screen captures. This paper focuses on Integrated Furnace Controls tailored to shielded-arc smelting, but similar approaches have been recently applied to other furnace processes including immersed-arc smelting.

This is the first Greenfield sulphuric acid plant Bateman has designed for many years, producing a combined 5,500tpd, and is one of the largest sulphur burning acid plants in the world. This paper gives an overview of the sulphuric acid plant for the Ambatovy Nickel Project, advantages of Noram?s unique technology on offer, an overview of work conducted on a recent study of an pyrite roasting acid plants as well as a new technology currently being developed by Bateman for the direct combustion of solid sulphur to form sulphur dioxide.

Transportation accounts for some 26% of all mine accidents in South Africa. Although this figure may not be as prolific as fall of grounds accidents or accidents caused by seismic events, the enormity of transportation accidents demands attention, especially as many of these accidents are avoidable. This paper investigates vertical (i.e. shaft), horizontal (i.e. haulages), and in-stope transportation systems and their function as it applies to safety. Recent transportation accidents are discussed looking at current trends within the three transportation areas. In the shaft area, discussions will focus on handling of material cars, loading and off-loading of the workforce and management of shaft orepass systems. The horizontal component will focus on personnel transportation, safety around trains and hoppers, and handling of material in the cross-cut. The discussion on in-stope transportation will focus on the general congestion of the stope environment and how it affects the overall movement of personnel, material, and rock. Of concern are the large numbers of material handling and scraper winch accidents that occur and which will be discussed in some detail. The paper will conclude with a section on proposed guidelines within the three above-mentioned systems for mine engineers to consider in mine design and life of mine planning and scheduling. Load behaviour in an industrial mill has been measured directly by inserting probes through liner bolts. The data from conductivity probes have indicated the presence of premature centrifuging during manipulation of the load mass. Overloading conditions were also encountered. Overloading and premature centrifuging both reduce the power drawn by the mill. These effects have been successfully modelled.

KCM made a major modification to the Nchanga Tailings Leach Plant (TLP) changing the circuit from feeding post leach thickeners in parallel with leach discharge for solid ?liquid separation to a Counter Current Decantation (CCD) configuration utilising most of the existing equipment. The new circuit is aimed at improving copper recovery from approximately 70% to 79% through enhanced wash efficiency. The re-introduction of CCD circuit at elevated throughput of 46 000-tpd design was made possible due to the EIMCO E-Duc technology design which is an auto-dilution system that enhances solids settling rate. Commissioning (manual operation) which accommodated on-going operational requirements was phased and completed in January 2004. The circuit stabilised in subsequent months and in March alone an all time record copper recovery of 81.8% was achieved which contributed an extra 779 tonnes copper above the plant?s projected production plans. 100% of the project cost was paid back by end of April 2004 This paper discusses the work involved and the challenges faced during the re-commission

Keywords: Pyrometallurgy, silicon, solar cells Silicon has been the dominant material in the photovoltaic (PV) industry since its application in the space industry in 1958. This review focuses on crystalline silicon solar cells, primarily due to their dominance in the photovoltaic industry, omitting other photovoltaic cell technologies such as second generation (e.g. thin films) and third generation (e.g. nano-structured solar cells). The value chain for the production of crystalline silicon solar cells has been reviewed. The primary processing steps for the production of silicon solar cells from quartz are as follows: bulk production of metallurgical-grade silicon via carbothermic reduction in a submerged furnace, refining of metallurgical-grade silicon via the chemical means to polycrystalline silicon, or through the metallurgical route to solar-grade silicon, wafer manufacturing, and, lastly, silicon solar cell manufacturing. During downstream processing, solar cells are interconnected and encapsulated into solar modules (panels), which can be used individually or incorporated into a photovoltaic system for electricity generation and supply. The cost for crystalline silicon based solar cells is approaching one US dollar per watt peak ($1/Wp), while the most cost-effective solar modules in industry have reported costs below $1/Wp, and are based on CdTe thin films. Solar cell energy conversion efficiencies as high as 22% have been reported in industry for crystalline silicon solar cells.

Bulk materials handling systems are extensively used in the mining and minerals industry, where a fairly high incidence of structural failure is experienced, notwithstanding design compliance with appropriate standards. A number of case studies are explored to demonstrate how insufficient controls or protection systems have contributed to structural failures on mobile bulk handling equipment. The importance of design integration across engineering disciplines is highlighted. The revision of ISO 5049-1 (1994) is proposed to provide specific rules and guidelines pertaining to machine protection systems. It is further recommended that the structural design engineer of the original equipment manufacturer(OEM) fulfils a more prominent role during the final acceptance and handover of mobile bulk handling equipment, with specific reference to protection systems.
