"Excavation of an industrial-scale submerged arc furnace, utilized in the production of silicomanganese, identified two high-wear areas in the refractory lining: the tap-hole, built with cold rammed carbon paste and SiC bricks, and the hearth, built with cold rammed carbon paste. To obtain insight into the potential causes of wear, thermodynamic calculations were conducted on eight sets of data, obtained for seven furnaces on three plants based in South Africa. FACTsage software and associated databases – FACTPS, FToxid, and FSstel – as well as the Mn-Fe-Si-C database of Tang and Olsen (2006), were applied. Theoretical indications are that chemical reaction between carbon refractory and slag, as well as dissolution of carbon and SiC refractory in metal, contributed to tap-hole refractory wear; and dissolution of carbon in metal contributed to hearth refractory wear. IntroductionDuring the excavation of a 48 MVA submerged arc furnace (SAF) used for silicomanganese (SiMn) production, it was found that the taphole and hearth were high refractory wear areas (Steenkamp, 2014). In both these highwear areas, carbon-based cold ramming paste formed the hot face refractory lining (crucible). The wear profile of this SAF is presented in Figure 1.The hot face refractory lining was formed by cold ramming of high-grade carbon ramming material. This material consisted of 50–70% anthracite, 15–25% graphite, 6–12% resin, 2–7% tar, 1–5% clay, and 1–5% alumina. The tap-hole was built using SiC bricks, consisting of 75% SiC, 23.4% Si3N4, 0.3% Fe2O3, 0.3% Al2O3, and 0.2% CaO.In the tap-hole area, the wear of the SiC refractory material was estimated at 0.4 t, and that of the high-grade carbon ramming material, at 1.9 t (Steenkamp, Pistorius, and Tangstad, 2015). The amounts of slag and metal tapped during six years of operation of the tap-hole (September 2007 to April 2013) were estimated at 33 088 t (Steenkamp et al.,2015) and 41 360 t, respectively."

Spain is a major producer of dimension stone, which is one of the most important industrial sectors in the northwest of Spain. This justifies the maintenance of these industries, although the technical and environmental requirements for their continuity are increasingly demanding. The main target of this paper is to present a new methodology in order to obtain k-ratio stress values on the basis of flat jack measurements and finite element numerical back- analysis with Rocscience© RS2 software. Continuous iterations were performed to try to find a relationship between the k₀ and the measured stress in the tunnel roof and sidewalls. It focuses on technical aspects of the method for designing mine chambers in the slate industry that were previously mined by open pit methods. The size of the chambers impacts the operating cost, and the dimensioning of a correct support ensures better efficiency and safety. Correct knowledge of the k₀ therefore is critical for the design of the support. The proposed new method entails a simplification of the classical procedure for estimating the k-ratio.

The Zelazny Most Tailings Storage Facility (TSF) is the largest reservoir of post–flotation tailings in Europe. The total amount of tailings from the mines in Lubin, Rudna, and Polkowice are stored each year at the disposal facility, which reaches approximately 30 million tons. It is crucial to accurately monitor and maintain such a huge storage facility, for the safety and economics of the entire region. In general, the monitoring network installed at the Zelazny Most TSF includes four groups of components: (a) geotechnical network (VW pore pressure transducers and inclinometers), (b) hydrological network (open piezometers, water level gauges, drainage discharge measurements, (c) geodetic survey network (e.g. surface and in-depth benchmarks, laser measurements, GPS measurements within GEOMOS network and (d) seismic network (e.g. accelerometer stations, cone penetration tests.) Apart from the above, chemical water analyses, tests of soil samples, monitoring of spigotting processes, and monitoring of relief wells’ discharge are also conducted. In total, approximately 2900 monitoring instruments are installed within the area of the Zelazny Most TSF. Such large amounts of data from the various information sources makes manual data analysis by the engineers almost impossible. In this paper we discuss a machine learning driven approach to improve the quality of the monitoring and maintenance of such facilities. We focus on the seismic cone penetration test (SCPT) data analysis. First, we carefully describe the collected data, its quality and availability. Then we discuss possible events that can occur in the TSF that need to be predicted using SCPT. Based on the information obtained in these two steps, the applicability of several machine learning methods is estimated. Some of them are then tested on available historical data. The algorithms described in this article will be further developed in the IlluMINEation project (H2020).

"The advantages of using Nb and Ti-Nb coatings for improving the hardness and corrosion resistance of Ti6Al4V were investigated. It has been reported that Ti6Al4V used in orthopaedic implants tends to release toxic Al and V ions into the surrounding tissue. Thin layers of Nb and Ti-Nb were deposited on Ti6Al4V substrates using a laser metal deposition technique. The deposited material was analysed using optical microscopy, scanning electron microscopy coupled with energy dispersive spectroscopy, and X-ray diffraction. The corrosion behaviour of the deposited layers was investigated using a Metrohm Autolab PG Stat101 compact potentiostat at 25°C in simulated body fluid. A Vickers hardness system was used to study the mechanical properties. Both Nb and Ti-Nb coatings exhibited good metallurgical bonding with the substrate. The microstructure and the XRD analyses for the Nb system showed that the ??-Nb phase was most dominant, while the Ti-Nb system comprised a mixture of the ?? and ?? phases. The average hardness of the Ti6Al4V substrate was 350 HV0.3, with a slight increase for the Nb coating (363 HV0.3) and a much higher hardness from the Ti-Nb coating at 423 HV0.3. The corrosion results show that the deposited Nb was more corrosion-resistant in the solution than either the Ti6Al4V substrate or the Ti-Nb coating. IntroductionMetals such as CoCrMo, 316L stainless steel, and NiTi alloy are used for manufacturing biomedical implants because of their distinct properties, including low Young’s modulus and resistance to corrosion (Ryan, Pandit, and Apatsidis, 2006). These implants are required to remain in the body of the patient for many years. Due to a favourable combination of mechanical and corrosion properties, titanium (Ti) and its alloys have emerged as the material of choice for biomedical implants. Nevertheless, their use is not entirely without challenges. For example, in total hip replacement, surface degradation and release of metal debris from metal erosion caused by friction limit the service life of the implant (Oldani and Dominguez, 2012; Manivasagam, Dhinasekaran, and Rajamanickam, 2010). Ti6Al4V is generally regarded as the material of choice, but it has been found that over extended periods of time, the combination of surface corrosion and erosion releases toxic aluminium (Al) and vanadium (V) ions into the body (Khan, Williams, and Williams, 1996). This has led to the investigation of titanium alloys containing niobium (Nb), zirconium (Zr), tantalum (Ta), and molybdenum (Mo) as substitutes for the aluminium- and vanadium-containing Ti6Al4V (Okazaki et al., 1997)."

This study investigates nickel laterite porosity and its impact on geometallurgical modelling. We performed a detailed mineralogical study on a set of Ni-laterite samples originating from New Caledonia. Samples were analysed after heavy liquid separation by automated SEM (QEMSCAN®). Laboratory and QEMSCAN® modelling results do not correlate well. Ideal physical mineral properties such as mineral densities used in QEMSCAN® modelling do not match the actual physical densities of minerals. The presence of empty or water-filled pores can represent important amounts in minerals and change the overall density of a particle. An adequate modelling of real density separation of minerals and particles should consider the water-filled pores. The first step towards a better simulation was to integrate pores larger than 10 μm in diameter filled with water (density of 1 g/cm3) in the QEMSCAN® database. The results approached, but did not match the physical laboratory results. The second step was to identify nanometer to micrometer sized pores, which could not be identified by QEMSCAN®. It was possible to identify nanometric pores in enstatite, Fe-oxides, serpentine, talc and quartz, and radial aggregates of fibrous Fe-oxyhydroxides with high resolution SEM (HR-SEM). The quantification of those micro-sized pores was performed on 2D HR-SEM images using image-processing techniques developed in Python to calculate the nanometer to micrometer scale pores in each mineral. Despite the limitation of converting 2D imaging into 3D objects, in our case pore sizes and porosities, we were able to calculate a mean value of porosity for each mineral. The integration of this porosity in the calculation of particle densities yielded a good match between the QEMSCAN® model and the laboratory experiment results. Despite the complexity of a strongly weathered material, such as Ni-laterites, a good knowledge of the ore makes it possible to build reliable processing models. The court in Baleni v Minister of Mineral Resources [2019] 2 SA 453 GP and [2020] 4 All SA 374 (GP), deliberated on the protection of rights of a community holding informal land tenure under Customary Law. The contention related to the necessary level of consent needed to acquire a mining right over such land. Moreover, whether consultations with such communities (Section 23, Mineral and Petroleum Resources Development Act 28 of 2002 (MPRDA) or consent (Section 2, Interim Protection of Informal Land Rights Act, No. 31 of 1996 (IPILRA)) was required to acquire such right. The case has a significant bearing on the granting of mining rights in South Africa, and the discretion of the Minister of Mineral Resources (the Minister) in this regard. However, the objectives of the MPRDA and IPILRA do not dovetail, therefore consultation and consent are not mutually exclusive (Tlale, 2020). This note argues that, despite the resounding victory of this case, the peripheral basis surrounding the decision and the various levels of engagement require serious deliberation. Equally, the degree of reliance on the IPILRA requires clarity to avoid aborting the fundamental objectives of the MPRDA. This paper provides considerations and recommendations that may reduce or eliminate the tensions between the statutory and socio-economic rights in the application of the two statutes.

It is a great honour to officiate at the celebration of the centenary of the South African Institute of Mining and Metalurgy. Tonight's festivities bring back happy memories of my association with South Africa's mining industry during my tenure of office as Minister of Mineral and Energy Affairs. They also remind me of the illustrious personalities who have preceded me on this podium. The Pioneers They include Sir Percy Fitzpatrick, who spoke in 1909 on the eve of the Union, General Smuts, and, on many occasions during the 1920s and 1930, Jan H. Hofmeyr. The basic issues addressed by them continue to enjoy the Institute's attention today, namely the optimal and safe exploitation of our country's mineral resources and cost-effective extraction of minerals from their ores. Translated into the Institute's key objective it reads: To initiate and give effect to the means whereby the requirements for technology and scientific knowledge if the minerals and metals section if the South African economy is satisfied.

There is currently limited knowledge concerning South African coal deposits as hosts for rare earth elements (REE). This project aims to determine the concentration of REE, including yttrium and scandium (REY+Sc) in various coal seams and adjacent sediments in borehole cores from the Ermelo, Witbank, and Waterberg coalfields in South Africa. Coal petrography (maceral count and vitrinite reflectance), XRD, XRF, sequential chemical extraction procedure (SCEP) before ICPMS, and mineral liberation analysis (MLA) were conducted on the coal and associated sediment samples. The coals were inertinite-rich, medium-rank bituminous coal, with moderate to high ash content. The two dominant minerals in all the coalfields are kaolinite and quartz, except for sample ZBS2M, where dolomite was dominant. The dominant major oxides are Al2O3, SiO2, Fe2O3, and CaO, which concur with the XRD results. The ICP-MS results following SCEP indicated that both coal and the associated sediments were light REY+Sc dominant. There was also an elevation of medium REY+Sc in the Witbank coal’s associated sediment samples. Notably, the samples with the highest REY+Sc results were the sediment samples. The Waterberg samples had the lowest REY+Sc from both the coal (less than 2 μg/g to 7 μg/g) and associated sediments (2 μg/g to 15 μg/g). While the highest REY+Sc was yielded from the Witbank-associated sediments (500 μg/g to 2,500 μg/g). The carbonate fraction step proved to be the most successful leaching step, as most REY+Sc was recovered in that step for all coalfields. In addition to the carbonate fraction, the silicates and sulfide fraction in the Witbank samples, and the ion-exchangeable fraction for the Waterbergassociated sediments samples proved successful in leaching out the REY+Sc. MLA determined that monazite and xenotime in all the coal samples were the REY+Sc-bearing minerals.

Metals make modern societies function, and increasingly, various high purity precious and special metals endow sustainability-driving technologies with specific functionalities. These metals become heavily intertwined within products, complicating end-of-life treatment. To counteract the resulting downcycling and potential depletion of scarce resources, maximising both the quantities and qualities of materials recovered during primary extraction and recycling, processes should be a priority in the pursuit of sustainable circular economy. Adopting a process simulation approach; a digital twin for the life cycle of cadmium-telluride solar photovoltaic (CdTe PV) modules was created. The system comprises an integrated metallurgical production system that produces, among others, cadmium, tellurium, selenium, zinc, copper, and lead, all of which are required to manufacture PV modules. System-wide resource efficiency and environmental impacts are assessed using exergy analysis and life cycle assessment, respectively. Simulation of this large and complex product life cycle at a high level of detail allows for the evaluation of potential system-wide effects of various production, recycling and residue exchange scenarios aimed at maximising the sustainability of the entire system. It diminishes the need to make arbitrary choices about allocation methods for the distribution of environmental impacts in multipleoutput production systems. Furthermore, it demonstrates the key importance of metallurgy in achieving circular economy. Antimony oxide ores are important antimony resources, but their recovery is still a problem. In this paper, the adsorption behaviour and mechanism of dodecamine and quaternary ammonium salt on the surface of cervantite and quartz were investigated. The flotation behaviour of cervantite and quartz using quaternary ammonium salts and dodecylamine as collectors was studied by single mineral flotation experiments. The adsorbed amount was measured and infrared spectroscopy was used to study the ability of several cationic collectors to float cervantite and quartz. The results show that quaternary ammonium salts can simultaneously float the cervantite and quartz. It is difficult to achieve separation of the two minerals using quaternary ammonium salts as collectors. At pH>10, dodecylamine can float quartz but not cervantite, which can achieve reverse flotation separation of the two minerals. The difference between the abilities of quaternary ammonium salts and dodecylamine to float cervantite and quartz lies in the different ionisation properties of the two reagents. Quaternary ammonium salt is a strong electrolyte that is completely ionised in the pulp and exists mainly in the form of quaternary ammonium ions. The current method employed to quantify the efficiency of separation of ferromagnetic ores by wet low intensity magnetic drum separators (WLIMS) incorporates the use of a conventional benchscale Davis Tube (DT) operating at a magnetic field intensity that is equivalent to that of the drum’s surface. However, empirical research has indicated that the magnetic force, or force index, rather than the magnetic field intensity, is the critical factor in the operation of the magnetic separator (Murariu and Svoboda, 2002). Furthermore, the current aforementioned practice would yield incorrect information as the magnetic field gradients produced by a typical WLIMS unit differs considerably from that of a bench-scale DT. In light of this, research on magnetite focusing primarily on the scale-up of DT results to pilotscale WLIMS were undertaken. The investigation entailed a comparative study between that of a typical WLIMS circuit and a bench-scale DT. The purpose was to practically evaluate the performance of a WLIMS, bench-marked against the traditional laboratory-scale DT unit. Moreover, the secondary objective was to produce a magnetite concentrate graded at 69% Fe, 95% -45μm, as a suitable source of separation media for use in the Dense Medium Separation (DMS) industry. Fundamental findings of previous works provided a framework for the study, however, a realworld approach was explored. Preliminary testwork conducted at Mintek investigated the performance of a DT and a typical multi-stage laboratory-scale WLIMS circuit (operating at 1000 Gauss at the surface). The results attained indicated that a DT operating at high intensities is comparable to a single rougher WLIMS stage. Additionally, it was observed that the three stage laboratory-scale WLIMS circuit performed similarly to the DT operating at 1000 Gauss. Moreover, piloting testwork was undertaken, carried out in larger 380mm drums, and the results attained showed a strong correlation with laboratory-scale findings. "In an earlier paper the author explored the consequences of price-stabilizing effects, on an industry-wide basis, of various production strategies. These ideas have now been applied to an illustrative case of an individual mine. It is shown that the turning of production and financial policies can affect financial performance over a five-year period by as much as 22 per cent.No generality is claimed for the results and they would differ from mine to mine. It is, however, asserted that the results show that the proper turning of production, reserves and financial policies are more critical determinants of mine performance than has been realised. It is also asserted that the methods of dynamic analysis are the most appropriate means for studying this policy-design problem."

Although surfactants have proven to increase metal extraction by improving solution flow in porous media, these reagents have not been widely adopted in heap leaching operations because of potential incompatibilities with downstream processes that are subject to surface properties. The BASF leaching aid, LixTRA 118, was previously found to have no significant effect on post-leach operations. This study evaluated its performance in ores of different particle size distributions and the impact on acid consumption and metal recovery. Column leach studies, carried out on a copper oxide ore and mixed oxide–sulfide ore, showed that the effect of LixTRA 118 was more pronounced in ores with wider particle size distributions than in those with more uniformly sized particles. Solution percolation rates increased by up to 18% in the presence of leaching aid, and increased copper recovery and acid consumption. Improved wetting facilitated the kinetics of acid diffusion at macroand micropore level. There was no significant effect on iron recovery

The South African mineral resource royalty system, initiated in 2010, employs a hybrid ad valorem approach tied to profitability ratios. This rate is then applied to the total revenue from mineral sales. In this article we explore how the profitability ratio in the mineral resource royalty formulae interacts with the gold tax formula as applied to South African gold mines, devising a strategy for cut-off grade optimization. The study focuses on nine narrow, tabular-reef (Witwatersrand) gold mines. The approach involves a mixed-integer cut-off grade optimizer utilizing Excel Solver, incorporating relevant royalty and income tax formulae. Different mineral resource royalty cost scenarios were examined. Ignoring these costs in the break-even analysis lowers the cut-off grade but slightly boosts profits compared to considering expected costs. The developed optimizer model, recognizing the profitability aspect of the mineral resource royalty and income tax formulae, yielded a 6% lower cut-off grade than the base case. This is significant for increasing mine life. While the profit differences are marginal (0.2% compared to the break-even base case), substantial improvements were noted: a 6% increase in stope tons above cut-off grade, and a 4% rise in total revenue. Enhanced resource utilization (3% extra gold kilograms) reduces necessary development and overall costs, allowing for a reduction in the cut-off grade and ultimately, more profit.

Palabora Mining Company is one of the largest low-grade copper mines globally. The mine uses block caving for the extraction of the orebody. This paper enumerates the drawpoint loading strategies for the overall head grade improvements, particularly for a block that is nearing depletion. A comprehensive literature review of various considerations relating to improving productivity in block caving is presented to contextualize the draw control in caving. From this study, an optimized draw control strategy is presented, which focuses on three parameters that include grade distribution, loading compliance, and tonnage splits per sector. An empirical method based on the relational study between various parameters is used to outline the key criteria to be used in the optimization of drawpoint loading in block caving.

Opencast coal mining is responsible for the greatest area of land disturbance across all of the commodity types in South Africa. Many thousands of hectares have been rehabilitated to date and, although rehabilitation performance is not always measured or reported, a significant database, spanning 24 years, has now been analysed to identify the main shortcomings holding back rehabilitation sustainability across the industry. Data from 48 different collieries with rehabilitation performance scores measured from 2000-2024 were analysed. A standardised assessment framework was implemented at all 48 collieries, focusing on aspects of land capability, soil fertility, landscape form and drainage, vegetation species composition and basal cover, implementation of maintenance programmes, and prevalence of invasive alien plants. The findings show that, although invasive species management, plant species composition, and plant basal cover are often adequate, the implementation of aftercare and maintenance programmes (influencing soil fertility) and deficiencies in overall landform design and drainage systems are most significant in preventing overall rehabilitation progression and self-sustainability. Integrating these during design and rehabilitation execution, followed by intensive maintenance (especially in the first five years post-topsoiling and seeding) will be key for the overall industry performance to improve to acceptable levels. The database is biased towards collieries that actually do undertake rehabilitation and that do measure it, hence the actual industry performance is likely worse than what is presented. Due to the substantial hectarages involved and the main post-mining land uses being grazing and crop production, the industry cannot afford to keep perpetuating deficiencies in achieving the foundational aspects of rehabilitation that would pave the way for sustained economic future use.

We present a discrete event simulator, TSJSim (Truck-Shovel JaamSim Simulator), for evaluating the stochastic and dynamic operational variables in a truck-shovel system. TSJSim offers four truck allocation strategies: Fixed truck assignment (FTA), Minimizing shovel production requirement (MSPR), Minimizing truck waiting time (MTWT), and Minimizing truck semi-cycle time (MTSCT) including the genetic algorithm (GA) optimization and the frozen dispatching algorithm (FDA) optimization rules. Multiple decision points along the haul routes for all the trucks close to the decision points were included in the model. The simulation results indicate that the trends associated with production tons and queuing time utilizing the four truck allocation strategies (MSPR, MTWT, FDA, and GA) all demonstrated similar patterns as the fleet size varied. As the system fleet size increased, the system production tons under these strategies at first increased significantly and then remained relatively constant; the queuing time relating to these strategies showed a positive relationship with the system fleet size. The bunching time decreased when the truck allocation strategies were applied in the model. In the simulated truck-shovel network system with multiple traffic intersections, by assigning the trucks at the intersections, both productivity and fleet utilization increased.

"Bench-scale flotation tests play a major role in the geometallurgical process value chain. Despite their apparent simplicity, these tests pose pitfalls in terms of operation, as well as the interpretation and modelling of results. In this paper we highlight key aspects to consider in generating accurate and reproducible experimental results, and critically review some assumptions relating to the estimation of entrainment and froth recovery. We subsequently focus on first-order equations to model kinetics and propose a method that accounts more realistically for the decay in kinetics over the duration of a float, and the contributions of froth stability and hence mass pull. The method was applied to three case studies on platinum group metal (PGM) ores and matched or outperformed first-order, two-component models. Also, it allows for a deeper analysis of the integrity of the bench-scale flotation results. IntroductionGeometallurgy is a structured, multidisciplinary approach that integrates key data from the geological, mining, mineralogical, and metallurgical aspects of the value chain to construct spatial models of an ore deposit such that the overall economic benefit and sustainability of an operation can be optimized. Process geometallurgy is aimed primarily at enhancing metallurgical efficiency and plant throughput by the application of appropriate mining and processing strategies, as well as supporting production planning and operational strategies to reduce the impact of highly variable ores. With flotation being the dominant concentrating process in the mineral value chain, the bench-scale flotation test is an important characterization tool – a relatively cheap, simple, and rapid way to obtain key information about the ore and its amenability to economic extraction of valuable minerals. This includes the evaluation of different ore types and the implications of mineralogical composition and texture for comminution and floatability, the effect of the grinding environment on the liberation of minerals, the electrochemical environment in the pulp (Bradshaw et al., 2006), the screening of reagents to improve floatability (Ekmekci et al., 2003), and the role of hydrodynamics in the recovery of valuables and the entrainment of gangue (Amini et al., 2016; Wang et al., 2016). It is also a critical tool in auditing the performance of a flotation plant by hot floats, paving the way for concept and feasibility studies and providing essential data on kinetics for the purposes of scale-up, optimization, and simulation of flotation circuits."

The technological advancements in computing power in the last 30 years have enabled the practical visualization of complex geological environments in three-dimensional (3D) space. 3D models and their application in the mining industry are becoming increasingly important, for example, to identify future exploration areas and targets, for mineral assessment and evaluation, and prediction and planning of future drill-holes. However, acquiring borehole data is an expensive practice, with drilling programmes costing mining companies up to billions of dollars each year. Tighter financial constraints on exploration budgets result in more pressure being put on three-dimensional models to accurately identify future target areas. This article aims to evaluate the potential drilling success of simulated greenfield and brownfield exploration using a 3D geological model created of Leeuwpoort tin mine. These simulations investigate the probability of intersecting a mineralized zone of economic interest and evaluate how the probability is affected when the number of drill-holes and distance from a known intersection changes. Furthermore, these simulations attempt to obtain an indication for the minimum number of drill-holes required for a successful exploration campaign at the mine. The investigation also aims to establish a first-pass attempt towards developing a ‘favoured procedure’ for identifying potential exploration targets for tin deposits with geological and geochemical characteristics similar to Leeuwpoort. The results for the ‘favoured procedure’ established are statistically tested using the ‘bootstrapping’ method. By simulating various exploration scenarios, the study also emphasises the importance of predicting successful drilling, which aids in budgeting for drilling programmes as the minimum number of drillholes needed for a specific exploration project can be determined.

"A petrochemical company experiences premature thermal fatigue failure of the casting moulds used in catalyst production. The aim of the project was to find an alternative alloy that would outperform the current low-alloy cast steel used for the moulds. Based on their thermo-fatigue properties, 3CR12 ferritic stainless steel and H11 tool steel were chosen for testing and comparison with the currently used BS3100 B7 cast steel. Samples of each material were subjected to temperature cycling in a Gleeble 1500TM thermo-mechanical processing simulator, followed by surface analyses. The main parameters derived from the test work were the total true strain, the hot strength of the materials, and the number of cycles to failure. Additionally, the coefficient of thermal expansion for each material was measured using a Bähr dilatometer. H11 tool steel yielded the best performance by way of having the fewest surface cracks, the lowest total true strain per cycle, the most cycles to failure, the highest hot strength, and the lowest coefficient of thermal expansion.IntroductionThe Catalyst Manufacturing Plant (CMP) is a dusty environment with temperatures higher than ambient. Molten mill scale (magnetite, Fe3O4) is tapped from the electric arc furnace into the casting moulds at temperatures close to 1600°C. After 10 seconds the magnetite is quenched with a water spray for 50 seconds to a minimum temperature of 400°C. Sometimes there is residual water in the pans from the cooling fog process (water sprays) in the empty mould. In a typical plant, the factory produces 40–44 batches a day containing between 150–300 moulds, depending on the time required for the specific batch (Buchholz, 2014). The typical batch in the CMP usually weighs about 6 t. The thickness of the tap, speed of the casting belt, and tilting angle all affect the number of moulds per batch.One of the main problems faced during the molten mill scale casting is the premature failure of the casting moulds. Cracks initiate on the surface of the mould, which is in contact with the hot catalyst, and propagate into the interior of the mould. Cracks are generally concentrated in the middle area of the mould where the catalyst makes first contact with the mould, and which experiences the highest temperature fluctuations. This suggests that the cracks are caused by thermal fatigue during the casting process."
