In 2002 the commissioning of an ilmenite smelter on the North Coast of South Africa was extended by three months due to the failure and subsequent replacement of the magnesia-based refractory lining. The lining failed due to the hydration of magnesia caused by an unexpected source of water. The incident resulted in significant financial losses and a prolonged insurance claim which was settled in 2009. As magnesia-based refractories are used extensively in both ferrous and non-ferrous applications, the authors of the paper want to share the experience gained from this incident with others. The paper reviews the literature available on furnace start-up practices and explains the hydration of magnesia using available sources. The incident is studied in more detail, both technically and economically, and the costs incurred are quantified in terms of the cost of the original lining. The paper concludes with lessons learned and recommendations made for future work. The intention of the paper is to stimulate open debate regarding best practices in preheating of furnaces lined primarily with magnesia. Keywords Commissioning, hydration, start-up, magnesia.

From the point of view of the environmental impact created, dimension stone mining is a relatively benign industry. There are no emissions besides those of the diesel powered earthmoving equipment utilised in its extraction and a small amount of blasting gases. Contamination of water resources is only likely in the event of petrochemical spillages from storage facilities and equipment, and these can largely be either prevented or cleaned up effectively. The major environmental impacts are of a visual nature, while in sensitive areas, habitat destruction and the destruction of archaeological heritage may become significant impacts. The dimension stone industry has grown at an average rate of over 7% per annum since 1986, and is forecast to continue growing at this rate for the foreseeable future. The cumulative environmental impact of the industry will thus become more significant over time. This paper discusses the environmental impacts of dimension stone mining and recommends effective means for dealing with the practical aspects of reclamation and mine closure in dimension stone mining within the context of environmentally responsible business practices. The discussion focuses mainly on the operations of the Finstone Group in Southern Africa, which are considered to be world leaders in the application of environmental management within the dimension stone mining industry, although reference is also made to other situations which the authors have encountered at dimension stone quarries around the world.

It is well known that the ability to influence project value reduces significantly as planning progresses and decisions regarding project parameters are made. However, at the prefeasibility stage in particular, where one of the main aims should be to evaluate a wide range of options in order to select the best for more detailed further study, there is often a reluctance to spend the time and money needed to do this rigorously. This paper demonstrates, by a number of case study examples, how significant increases in value may be obtained by fully evaluating the combinations of alternatives for various project design parameters, including (though not limited to) mining methods, haulage methods, mining rates, processing methods and rates, sequencing of mining, and cut-off grades, with changes and upgrades over time where applicable. The additional value unlocked is typically orders of magnitude greater than the additional cost of the more comprehensive study. The dangers of misuse of simplistic sensitivity analyses and failure to identify how strategies might change in response to changes in external factors are also illustrated, and the importance of selecting the best `grade descriptor' is discussed.

During the period October 2003 to June 2004, a containerized optical sorting pilot plant was operated at Kloof Gold Mine on a waste rock dump. In this paper, we describe the test work and its results leading to the decision to operate this pilot plant. This paper presents the operational data and financial figures achieved during this project, in particular, for the month of June 2004 when the plant was run at full capacity on three shifts, 24 hour operation. These results are also extrapolated and presented to show the profitability of such an operation at today?s gold price levels and cost structure.

Underground observations in a coal mine have indicated failure oft he immediate roof above the bords. Careful observations and photographic recording of occurrences of these roof failures, termed ?roof guttering?, have been made. The occurrence of guttering results directly in roof instability, and indirectly, due to the interaction of the guttering with natural planes of weaknesses in the immediate roof rock. In this paper, relevant observations of roof guttering, possible mechanisms of formation of roof gutters, laboratory testing for determination of material strength and deformation properties, and numerical analyses to explain underground observations are described. Mapping of roof failures showed that these took place mainly towards the centre of the roadways. Roof guttering was observed often to occur violently and with little warning. Occurrence of roof guttering has a negative impact on production?some panels are abandoned, production times are increased and safety of workers is compromised. The numerical stress analyses showed that, although none of the constitutive behaviour criteria used predicted the observed underground failures correctly, the extension strain criterion gave the best agreement.

The excavation damage zone (EDZ) caused by drill and blast excavation consists of intense damage adjacent to the remaining half barrel of the blast hole, new fracturing induced by the blast and reactivation of pre-existing fractures. The properties of intense microfracturing adjacent to the half barrels of remaining blast holes are based on study of rock samples from ZEDEX-tunnel and it’s extension at Äspö and the Research tunnel at Olkiluoto in Finland. The new and reactivated fracturing is based on results of mapping of slots cut in the rock in ZEDEX-project. The zone of increased porosity adjacent to half barrels, which penetrates to a depth of some centimeters was studied by using novel 14C-PMMA method. The penetration of the radial fractures, which is an order of magnitude deeper, was studied by mapping using color penetrant. Results of EDZ studies carried out at Äspö HRL in Sweden and in Research Tunnel at Olkiluoto show that the properties of EDZ can be affected significantly by engineering design. The result imply that the additional pore volume caused by distinct fracturing around the blast holes caused by state-of-the-art smooth blasting technique could be of the same order as that of the damaged zone adjacent to the surface of the half barrels. Die Eigenschaften einer immensen, an die Halbrohre der Restbohrlöcher angrenzenden Mikrorissbildung beruhen auf einer Studie über die aus dem ZEDEX-Tunnel gewonnenen Gesteinsproben und deren Fortsetzung im Untertage-Labor Äspö (Hard Rock Laboratory, HRL) in Schweden und im Forschungstunnel bei Olkiluoto in Finnland. Die neue und reaktivierte Rissbildung basiert auf den Auswertungsergebnissen der Schlitze, die bei dem ZEDEX-Projekt ins Gestein geschnitten wurden. Die Zone der vermehrten, an die Halbrohre angrenzenden Porösität, die in ein paar Zentimeter Tiefe eindringt, wurde anhand der neuen 14C-PMMA-Methode untersucht. Das Eindringen der etwas tiefer gelegenen radialen Risse wurde anhand eines farbigen Eindringungsmittels untersucht. Die in Äspö und Olkiluoto durchgeführten EDZ-Studien zeigen, dass die EDZ-Eigenschaften wesentlich durch Engineering Design beeinflusst werden können. Les caractéristiques de la microfracturation intense adjacente aux demi-cylindres des trous de mine restants reposent sur l’étude des échantillons de roche en provenance du tunnel ZEDEX et de son extension au laboratoire souterrain d’Äspö (« Hard Rock Laboratory » ou HRL) en Suède et du tunnel de recherche d’Olkiluoto en Finlande. La fracturation nouvelle et réactivée repose sur les résultats du placement des rainures sur la roche dans le projet ZEDEX. La zone de porosité accrue adjacente aux demi-cylindres et pénétrant à une profondeur de quelques centimètres à fait l’objet d’études recourant à la nouvelle méthode 14C-PMMA. Mineral processing efficiency depends on various factors and among them includes head grade fluctuations feeding the processing plant. Head grades can fluctuate beyond an admissible range, implying in recovery decrease for the mineral of interest. Grades feeding the processing plant depend on the geological domain which is being mined and on the mining schedule. Therefore, it is necessary to keep grade variability controlled. Blending piles are an efficient alternative to reduce grade fluctuations. The main factors influencing blending efficiency are the pile size or its mass and the number of layers used to pile up. Large piles are more efficient to reduce variability, however, there are economical and operational limits associated with them. This study investigates a methodology to analyse the ideal pile size to reach an acceptable variability given the in situ grade fluctuations. Geostatistical simulations provide the means to assess grade variability using an optimized mining schedule. These block grades are used to simulate any given pile throughout the mine`s life. The methodology was illustrated using a case study to control coal ash content at a mine supplying ROM coal to a power plant. Keywords: homogenization, piles, geostatistical simulation.

A challenge in mine planning is the optimal allocation of resources to the appropriate workplaces within the shift cycle (labour, equipment type, and other resources) in order to carry out the shift cycle activities, achieve planned production targets, and ultimately maximize production within all infrastructure constraints. Generally, detailed mine planning is done on a monthly basis at a workplace level in order to determine the production targets. The production supervisor, mine overseer, or equivalent production manager must then make the appropriate resource allocation trade-off decisions on a daily basis per shift to try and deliver to the plan and required production target. Due to the complexity and number of permutations of possible resource allocation decisions, it is impossible for a human brain to make the appropriate and optimal allocation decisions that will result in achieving the maximum or target production. These allocation decision permutations must deal with the current status of workplaces (availability, position in the cycle etc.), the status of equipment availability (available, planned maintenance, or breakdown etc.), distance between the workplaces (traveling time of equipment between workplaces, etc.) and equipment type required for that shift cycle activity. All these factors need to be taken into account in resource allocation to plan for the shift, and even during the shift if a major piece of equipment becomes unavailable or a workplace activity is not progressing as planned. This paper is a case study on how an optimization algorithm can be used to create a production planning system for optimization of resource allocation in a mechanized underground platinum operation. A business case for optimal allocation of resources is demonstrated and compared to the current manual planned allocation.

This paper reports on what appears to be the first discovery of prehistoric mica-schist mining in southern 4frica. The mine concerned was found in a location very rich in rock art that is one of the most important archaeological sites in the Kalahari. The authors conclude that the oval pieces of mica schist that were found at the mine site were used by Khoisan peoples to scrape fatty tissue from hides that were to be cured. Radiocarbon datings seem to indicate that such ovals were used for at least 20 000 years.

The electrical control of three-electrode submerged-arc furnaces suffers from a number of complexities, mostly due to the nature of the furnace electrical circuit providing power to the furnace where the three electrodes are interconnected within the furnace through the molten metal bath. This gives rise to what is known as the interaction effect 2, where variations in one electrode?s current can cause comparable changes to the currents in the other electrodes, particularly in larger furnaces with low power factor. Resistance-based control of the electrode penetration has largely alleviated these problems, since the resistance encountered by each electrode is predominantly dictated by the length and conductivity of the current path from the electrode?s tip to the molten metal bath, which acts as the three-phase circuit?s floating neutral point. Hence resistance changes due to tip position or conductivity changes beneath one electrode do not affect the resistances beneath the others, effectively decoupling the control of the individual electrodes1. Although resistance-based control is therefore generally accepted as superior to current-based control for the regulation of submerged-arc furnace electrode penetration, a few furnace operators still prefer to use current control under specific furnace conditions. This paper presents the results of analysing the performance of both current and resistance-based control in typical scenarios encountered on industrial furnaces, taking into account a number of factors including electrode penetration, power distribution, efficiency and asymmetry of the electrode currents. In order to accomplish this, three typically encountered scenarios were simulated. The results obtained show that resistance control provides more benefit in all cases, however, the uneven electrode current distribution generated by resistance control when electrodes are on top stops may cause some concern if baking of the electrodes is required in this scenario.

In the extraction of base metals from printed circuit boards (PCBs) using bioleaching, the accumulation of metal ion stress in solution has been shown to inhibit the microbial regeneration of ferric iron. This poses a challenge for the development of this technology for e-waste treatment. The paper explores the application of a microbial immobilisation system in a two-stage bioleaching system consisting of a chemical leaching reactor in series with a microbial ferric iron regenerating reactor to mitigate microbial inhibition and to enhance base metal extraction. A mixed microbial culture dominated by L. ferriphilum, L. ferrooxidans and At. Caldus was maintained over a period of two months in the presence of polyurethane foam which acted as the biomass support particle. Microbial metabolic activity of immobilised cells and their tolerance to inhibitory Cu ions was investigated. Results showed that immobilised microbial cells maintained higher ferrous iron oxidation activity compared to planktonic cells in the presence of increasing Cu2+ concentrations up to 6 g/L. This presents an opportunity for microbial immobilised systems to be adopted in two-stage bioleaching system. Mines of Southern Kuzbass working out, basically, coal formations of flat seams. Seams, as a rule, are inclined to self-ignition. Detection at early stages of the centers of endogenous underground fires has great value for safe conducting mountain works. One of methods of detection of an early stage of underground fires in the worked out space is the method of superficial radon survey. In the report the method is de-scribed and examples of superficial radon survey on concrete layers are given.

The magnesia-carbon refractories used in the ConArc process experience severe wear as a result of the varying slag composition during the blowing phase. This work determines the basicity range in which minimum as well as maximum refractory wear was experienced by the magnesia-carbon refractories during service. In order to determine an optimum slag composition, the crucible test in an induction furnace was used. The magnesia-carbon refractory bricks were cut into cylindrical crucibles to which a synthetic slag in the form of pellets was added. The basicity (B2) of the slag was varied from 0.5 to 3. Tests were done at 1 600°C for one hour. Apart from the crucible test in an induction furnace, visual inspection and SEM analysis were also done to investigate the corrosion mechanism. FACTSage® predictions about the interaction between refractories and slag were also done. These predictions were compared to the actual results attained. It was found that the extent of corrosion by slag attack decreases as the basicity increases. The most severe corrosion of the MgO-C refractories occurred at a basicity of 0.5 whereas the optimum basicity is above 2.0. SEM analysis indicated severe slag attack at the lower basicities with no visible refractory-slag interaction at higher basicities. TheFACTSage® predictions supported most of the actual findings. Considerable practical knowledge and effective use of empirical evidence is required in the design of tunnel support systems. In many instances, it is unclear how individual support elements interact with fractured rock and which elements of the support system are critical in controlling and containing the movement of material proximate to the excavation. The present paper outlines a displacement discontinuity approach that allows the coupling of surface constraints, in the form of liner or mesh material, to an explicit representation of time-dependent rock discontinuity creep movements. The method is illustrated for a simple square-shaped tunnel profile in which the fracture zone is mobilized by an imposed stress field. A crucial aspect of the model is the computational treatment of the coupling between the liner material and there presentation of the fractured rock mass. This allows the response of the liner material to be assessed quantitatively in terms of the possible reduction of movement in the rock mass. The importance of installing the liner timeously after the excavation is formed is illustrated in a specific example. A number of computational difficulties in simulating liner-rock interaction mechanisms are identified.

"Metal injection moulding (MIM) is a near-net-shaping powder metallurgy technique suitable for the cost-effective mass production of small and complex components. In this paper, the effects of the metal powder particle size on the final properties of 17-4 PH stainless steel are reported. Three different particle sizes (d50 33.0, 7.91 and 4.04 µm) were used to prepare the injectable MIM feedstocks using a CSIR-developed wax-based binder system at a fixed solids loading of 60 vol.%. The distribution slope parameter and the rheological flow index behaviour were used to predict the flowability of the feedstocks. The effects of the particle size on MIM products were established. The results are discussed in terms of the subsequent microstructural and mechanical properties of MIM 17-4 PH stainless steel against the established MPIF Standard 35. IntroductionMetal injection moulding (MIM) is a near-netshape manufacturing process established as an alternative to produce complex small-tomedium shaped components that were previously fabricated by conventional methods at higher costs (Attia and Alcock, 2011; Todd and Sidambe, 2013).Although recent advances in micromanufacturing (mainly machining and electrodeposition-based) have enabled the fabrication of complex micro-size geometries directly into miniaturized parts, these processes are generally neither routine nor easily accessible at present (Attia and Alcock, 2011).Typically, the MIM process consists of four steps: mixing, injection moulding, debinding and sintering. Mixing involves blending of the desired metal powder composition with carefully selected multicomponent organic binders at the right proportion. This mixture, which is called feedstock, is then injected into a mould of a required shape to form a ‘green part’. Debinding is the removal of the binders by chemical, thermal, or catalytic means while maintaining the shape of the part. Finally, the debound part is sintered to a full or near-full density part (Sotomayor, Varez and Levenfeld, 2010). The MIM process is essentially a combination of plastic injection moulding with conventional powder metallurgy technologies."

To achieve maximum efficiency in any purification stage, the flotation should be continued until the concentrate grade reaches the feed grade. During sampling from rougher cells of the Iranian Sarcheshmeh copper concentrator plant 1, it was revealed that the concentrate grade of the last five cells of rougher circuit was close to feed grade. Therefore, it was suggested that the concentrate of the aforementioned cells be mixed with rougher feed. In this study, one of eight rougher circuit rows was selected and evaluated. The floatability tests were performed to compare the flotation behaviour of rougher feed and mixture of concentrate of the last five cells with rougher feed in the laboratory scale by a tree analysis process. The results showed that mixing of rougher last five cell concentrate with feed has a detrimental effect on flotation efficiency that leads to a 3% decrease in recovery. "The beneficiation of iron ore slimes by selective flocculation was studied. Polyacrylamide (PAM) and guar gum were used as flocculant, along with sodium hexametaphosphate (SHMP) as a dispersant. The samples collected were initially subjected for chemical and mineralogical studies. The mineralogical studies indicated the presence of haematite and goethite as the principal iron-bearing minerals, with quartz and kaolinite as gangue minerals. The selective flocculation tests showed that the Fe grade can be enhanced from 58.24% to 64.60% Fe at a recovery of 66.33% using polyacrylamide as the flocculant. A Fe grade of 63.20% at a recovery of 68.04% was obtained using guar gum as flocculant. The efficacy of the studies was analysed using a separation index, which indicated that the higher separation index was obtained with the tests employing polyacrylamide as the flocculant. IntroductionIndia is endowed with huge reserves of highgrade iron ore and is one of the prominent producers in the world. As the high-grade iron ores have been exhaustively mined, it has become imperative to use low-grade iron ores, fines, and slimes to meet the growing demand. Also, generation of fines and slimes during mining and processing contributes to loss of minerals to the extent of 30% of the total value (Mandre and Panigrahi, 1997). These fines/slimes are often discarded as waste into tailing ponds, containing considerable amounts of iron. Therefore beneficiation of tailings/slimes has become necessary for optimal utilization of the resources.In recent years, interest in recovery of valuable minerals from low-grade ores, slimes, and tailings has increased worldwide. These activities are initiated not only to recover minerals but also to address various environmental issues associated with fine particle treatment. The literature reveals that several technologies have been employed in this regard, including flotation, advanced gravity separation, and high-intensity magnetic separation. However, these processes are found to be ineffective for fine particle treatment due to lower collision probability in flotation, decreased gravitational effect in gravity separation, and reduced drag force in magnetic separation, among other factors (Batisteli and Peres, 2008; Das et al., 2007; Dworzanowski, 2012; Rocha, Caneado, and Peres, 2010). Therefore, it is in this regard that selective flocculation has gained importance in treating slimes in recent years."

As an alternative to the conventional flotation method, there has been continual research in an effort to enhance base metal ores and combustibles recovery using ultrasonics. These studies however were largely limited to the pre-treatment of ores for the removal of surface contaminants while the effect of ultrasonics on the bubble and pulp-phase interactions remained somewhat unexplored. Noting this deficiency, this study aimed to investigate the mechanistic effect of an ultrasonic field in an impeller less flotation cell specifically focusing on the bubble-particle interaction dynamics. A lab-scale flotation cell (capacity 1 litre) was designed, involving a vertically oriented ultrasonic probe (20 kHz, rated at 1.2 kW) and operated in the output power range from 1 to 20% with continuous liquid recirculation. Particle suspension was achieved by the combined action of recirculation and ultrasonic pulses. Interactions of coarse size glass ballotini particles (D32 = 314 μm) with bubbles (< 1 mm diameter) in the presence of a surfactant were studied, using high-speed imaging. Application of an ultrasonic pulse in the aqueous medium resulted in the generation of numerous microbubbles which increased with increasing input power and duration of the ultrasonic pulse time. Such periodic pulses introduced at a high level of turbulence in the pulp phase facilitated adequate bubble-particle contacts. Microbubbles played a key role in forming particle clusters which were observed to be floatable even in the absence of any carrier bubbles. When carrier bubbles were introduced, some of these particle clusters attached to the bubble surface and conveniently floated. It was noted that a favourable state of bubble-particle interaction was achievable to produce stable bubble-particles aggregates by suitably controlling the input power and period of the applied ultrasonic pulse. Since the first application of solvent extraction as part of the hydrometallurgical processing of copper, several studies have been carried out to optimize extractant formulations. In 2006, Solvay developed the ACORGA® OPT series of solvent-extraction reagents to optimize copper transfer by use of a blended formulation containing both aldoxime and ketoxime as well as selected modifiers. The incorporation of selected modifiers in these blended reagents resulted in increased copper transfer, due to the interaction between the modifier and oximes within the blend. By changing the ketoxime concentration and ratio of modifier to aldoxime, the strength of the formulation was optimized to enhance copper transfer and improve Cu:Fe selectivity. This formulation is well known in the African region under the ACORGA® OPT5540 name and provides the best performance at the conditions of agitated leach plants with pregnant leach solutions that fluctuate in Cu grade and pH.
