More than 30 percent of the global demand for zircon (ZrSi04) is supplied by South Africa. A significant amount of the zircon is exported, and beneficiated products are then imported for industrial applications locally. Beneficiating the zircon locally could have a positive impact on the local market, since zircon is only one of many such cases. Ammonium acid fluoride serves as an alternative anhydrous fluorinating agent for zircon in the synthesis of several metal fluoridesl.2. It provides an effective dry fluorinating method and is easier to handle than hydrogen fluoride or fluorine gas. Zircon exposed to extreme plasma temperatures dissociates and becomes more reactive. The reaction of the plasma-dissociated zircon (Zr02?SiO2) with the ammonium acid fluoride (NH4F?XHF, where x= 1 to 5) forms two main intermediate compounds (NH4)3ZrFr(s) and (NH4) 2SiF6(s), the latter decomposing to form volatile products at relatively low temperatures, providing easy separation of the silicon and zirconium compounds. The ammonium zirconate compound decomposes to form zirconium tetrafluoride (ZrF4), which can be further manufactured into zirconium metal, to name but one product. Data on the kinetics of the reaction of ammonium acid fluoride with zircon and plasma-dissociated zircon, combined with the thermo-dynamic parameters of the reaction, is essential for the development of an industrial process for the production of a precursor for the manufacturing of zirconium metal, namely anhydrous ZrF4. Both the reaction kinetics and reaction parameters will be included in this study, as well as some proof that the reaction proceeds to ZrF4 on a small batch scale. If the exact reaction parameters can be pinned down, a wide spectrum of anhydrous metal fluorides can be synthesized through this fluorination route.

Hydrocyclones are the most commonly used classifiers in the mining industry. The reason for this is their low operating cost and a small footprint. Data from plant trials where screens replaced hydrocyclones indicated that lower bypass of fines and sharper separation could improve breakage rates, with a positive effect on flotation circuit performance throughput. Despite the importance of classification, hydrocyclones have not received as much attention as more expensive comminution units, and their technological progress has been incremental. Noticeable water split (Rf) reductions of a semi-inverted hydrocyclone have been reported in the past. According to theory, the hydrocyclone with reduced Rf will improve classification of fines. A classification study using semi-inverted hydrocyclones was conducted to determine if a hydrocyclone could be operated in a way that would minimise misclassified fines. The classification performance of a semi-inverted hydrocyclone will be presented in this paper and other potential applications will be discussed. With the continuous increase in ore mineralogical complexity coupled with decreasing head grades, there is a need for mining industries to process large tonnages of material to meet global metal demands. Smarter, cheaper techniques are required to better map ore mineralogical variations proceeding to pre-concentration (flotation) stages for higher performance and metal recoveries. This paper is aimed at briefly reviewing previous studies on different selected ore mineralogy, with the focus on their pulp chemistry, to identify relationships which aid quicker flotation feed variation monitoring. Very little published work exists linking pulp chemistry parameters to flotation feed mineralogical variation. A successful application implies maximising grades at higher metal recoveries and reducing the cost of reagent for a better performing flotation circuit. Changing mining conditions, legislative issues, rising costs, and the constrained supply of skills and electricity in South Africa, have been some of the criteria forcing mine operators and engineers to review the traditional use of compressed air to power underground hand-held drilling operations in narrow-stope, hard-rock mines. In answering the question, 'What is the best way to power this mine?', they have resorted to trade-off studies with results of limited usefulness, because they are site-specific, and use only a few comparative parameters, based on a small data set. This paper aims to provide definitive, objective and quantitative decision-making approaches to evaluate alternative energy delivery systems for stoping in narrow-reef hard rock mines, based on primary and relevant criteria. These include quantifiable criteria such as capital expenditure, operating costs, resulting financial returns, energy and water usage, production performance, life-of-mine, etc. Other important criteria with qualitative aspects are integrated. These are safety, health and environmental concerns, legislative requirements, business risk, technology change, etc. The paper begins with a review of decision making processes available, and proposes the use of the analytical hierarchy process (AHP) method as a multiple-criteria decision making tool and the decision tree-based on milestone-driven uncertainties, to validate the selection of the energy delivery system. The results of a multiple-criteria questionnaire completed by a variety of industry experts and professionals, such as production and operation managers, consultants, suppliers and techno-financial analysts, are discussed. The evaluation indicates the potential for hydropower to be the best solution for narrow reef hard rock mines, based on current information, mine design layout and production.

Spiral concentrators are compact, cost-effective and generally efficient gravity concentration separators for a wide range of applications (for example: coal, beach sands, iron ore, chromite and tantalite). Large mineral processing plants consist of thousands of spiral concentrators resulting in large plant footprints (capital intensive) and the adjustment of splitters is time consuming, impractical and is in many cases neglected?high capacity (HC) spiral concentrators aim to address these shortcomings. As a result Exxaro Namakwa Sands is currently investigating high capacity spiral technology for the spiral circuit upgrade at the primary concentrator plants (PCPs). This article summarizes the rougher spiral performance evaluation that was conducted on different types of spiral concentrators (the traditional MG4 spiral concentrator and the high capacity (HC) spiral concentrator) under different feed conditions. In addition, the effect of slimes on the spiral concentrator performance was also investigated. Slimes rheology was linked to the poor concentrator performance at the higher slimes concentrations. The test campaign shows a sacrifice in recovery under design-feed conditions can be expected when using high capacity spiral concentrators in the rougher stage when compared to traditional spiral technology currently in use. Both spiral concentrators show a detrimental impact of slimes on the performance, but the high capacity spiral concentrator is more sensitive to the higher slimes conditions.

The Søderberg electrode was invented about 95 years ago by the company Elektrokjemisk, later known as ELKEM. It is still the most commonly used electrode system in submerged-arc furnaces for ferroalloys, platinum smelting, and slag cleaning operations. The size of the furnaces and electrodes has increased over the years and electrode diameters up to 2000 mm are today in use. Such large electrodes can be challenging to manage, and large electrodes are also more demanding when it comes to the electrode paste used in the electrodes. Although electrode sizes and equipment around the electrodes have changed, the main principles of the Søderberg electrode processes are the same. To assists in proper understanding of the electrode processes and to optimize electrode management, Elkem has developed several mathematical tools covering various aspect of the process. Both temperatures and thermal stresses can be calculated during dynamic conditions. The paper demonstrates, with examples, how the tools are used in both education and as practical input to improved electrode performance.

A dynamic model is used to represent the single-stage closed grinding mill circuit at Mogalakwena North Concentrator. The circuit consists of a ball mill closed by a hydrocyclone. The circuit is modelled according to a semi-mechanistic non-linear dynamic model available in literature. An algebraic routine is used to fit model parameters to steady-state process data. Preliminary validation results against dynamic data indicate that the model is capable of capturing the main dynamic trends of the plant. Since classical system identification techniques proved insufficient to produce accurate models; the non-linear model can be used as a reliable source for model-predictive controller design. "The complex planning required to achieve any planned production yields multiple and dissociated responses over the life of project (LOP). The customary decision-making process negates the possibilities of developing optimized and integral solutions from operating levels up to business and strategic levels. This results in an inefficient project or overall underperformance of the operation.In the project setting, disconnected trade-offs and improved performance studies become inadequate, because they are site-specific and use only a few comparative parameters. They are often based on a small data-set.Decisions taken to achieve overall objectives require the correct determination and dissemination of key performance indicators (KPIs). The KPIs indicate efficiency in operation, whereby the marginal rate of technical substitution corresponds to the rate of production. It is the necessary condition for optimization. Performance realization for sustainability follows optimization modelling, the latter often being presented with financial results such as business net present value (NPV). It considers techno-financial constraints and provides a strategic and aligned outlook of KPI decisions for an enhanced and integrated outcome.This paper explains a mining case study that is rendered efficient, and through business optimization (BO) short-term and sustainable targets are reached. Business optimization increases the NPV by 14.7%. This is achieved by challenging conventional decision-making associated with maximizing business value by including environmental externalities within the LOP."

This study investigates seismicity and rockburst control within the Merensky Reef and UG2 orebody of an intermediate-depth platinum mine located in South Africa's Bushveld Complex. Utilising a mine-wide seismic monitoring system, over 1,900 seismic events were recorded between April 2023 and May 2024, revealing complex seismic patterns driven by mining-induced stress changes. The largest event, with a magnitude of ML 2.0, underscores the seismic risks associated with mining at increasing depths. Key findings include the spatial and temporal variability of seismic events, with high seismic activity observed near pillars and geological structures. A significant portion of events correlated with pillar and foundation failures. Moment tensor analysis identified dominant failure modes, such as stress-driven fracture closures and dynamic pillar failures. To mitigate risks, the study emphasises advanced support system redesign and rockburst risk assessment using the rockburst damage potential (RDP) method. The research highlights the importance of monitoring, geotechnical compliance, and adaptive designs in enhancing safety and reducing seismic hazards in underground mining operations. The study applied the RDP framework, classifying damage across R1 to R5 scales, where most instances fell into low-risk categories (R1 and R3), indicating minor to moderate damage. However, data limitations and the tabular stoping method's complexity led to inconclusive results, highlighting the need for more robust data and customised risk assessment tools. Despite these challenges, the RDP approach provided valuable insights into rockburst mechanisms and the effectiveness of existing support systems.

Dimension stone mining is Increasing because of growing demand from the building and construction industries. Diamond wire saw cutting is a popular dimension stone mining technique around the world. Estimation of the production cost for this method is critical for these operations. n this research a production cost model was developed for the mining of granite using a diamond wire saw. Cost and production data were collected from a granitic dolerite operation in Pakistan for a 4.5-year period, and analysed to identify the cost components. Fuel (34%), labour (15%), consumables (40%), and maintenance (5%) were found to be the four major cost components in this operation. A regression-based dimension stone production cost model incorporating statistically significant variables was developed. The data presented a strong correlation of production cost with fuel, labour, and consumables costs. Finally, a production cost model based on the consumption cost of diamond wire is presented. The model was verified using actual production cost data, which indicated 95% (R2 = 0.95) variance in the data between the predicted and actual production cost values. The model may help field engineers in computing their dimension stone operational cost during the cutting phase.

Conventional PGM matte smelting requires the presence of a certain quantity of base metal sulphides in order to collect the platinum group metals in a molten sulphidic matte phase in the furnace. Furthermore, the quantity of chromium oxide in the feed materials is controlled in order to avoid the build-up of high-melting chromite spinels in the furnace. Mintek has developed a process for smelting difficult PGM-containing feed materials that contain low amounts of sulphur and/or high amounts of chromium oxide. A DC arc furnace is used to provide the appropriate conditions to generate an iron alloy that collects PGMs very effectively, leaving extremely low residual quantities of PGMs in the slag. Various feed materials have been treated successfully in furnace campaigns running at power levels up to 1.5 MW. The longest of these campaigns was run continuously for more than four months, treating more than two thousand tons of materials such as low-grade concentrates, revert tailings, and converter slag. The campaigns demonstrated the robustness and versatility of the process, and proved that it is possible to sustainably produce a PGM-containing alloy and discardable slags containing an average of less than 1.4 g/t of PGMs over the entire campaign. The simulation of multi-component classification with modified viscosity model is the key focus in the current study. The classification of the ores using hydrocyclone is a renowned process and has a convoluted flow separation phenomenon. The highly turbulent flow inside hydrocyclone depends on the operating and design parameters apart from the feed mixture. Slurry viscosity also plays a dominant role in the classification of solid particles under the centrifugal settling action. A heterogeneous mixture with different components would result in different settling and rheological behaviour of particles’ suspension in the water medium. The newly proposed multi-component viscosity model (Mandakini et al. 2020) is implemented as a user-defined function to define the material property during the CFD study of the mixture rheology inside hydrocyclone classifier. The multiphase and turbulence model is solved using the modified Algebraic Slip Model and Large Eddy Simulation model. A comparison of the predicted component performance curves is evaluated with and without the corrected viscosity model. The density and size effect on the particle phase distribution inside the classifier are compared, where the misplacements of the finer particles are carefully assessed. Validation of the component classification in hydrocyclone with the laboratory experiments found a close agreement with the rheology based CFD data. Sperrylite (PtAs₂) comprises about 21% of the platinum group minerals (PGMs) in the Platreef ore and regularly reports to the tailings due to its poor floatability. Hence, improving its recovery will be of great economic value to the South African PGM industry. The reasons for its poor floatability are not yet clear. This paper seeks to understand the interactions occurring between PtAs₂ and common thiol collectors, viz. potassium normal butyl xanthate (PNBX), sodium normal dibutyl dithiophosphate (SNBDTP) and sodium normal mono butyl dithiocarbamate (SNBDTC). By understanding its interactions with these collectors, it is hypothesised that it will be possible to suggest ligands that may help improve the floatability of sperrylite. Mineral-collector interactions were studied by determining the molar energy of interaction using isothermal titration calorimetry and electrochemical techniques. The hydrophobicity of the mineral before and after adsorption of the collectors was determined by heat of immersion and its flotation response determined by microflotation tests. Microflotation tests using synthetic sperrylite at pH 9 showed low collectorless recovery of 34.8% and after adding the equivalent of one pseudo-monolayer of the PNBX collector, the recovery of 32.5% was obtained. Moreover, the addition of up to three pseudo-monolayers coverage of PNBX did not result in any increase in flotation recovery. A small recovery improvement was noted when synthetic plant water with the ionic strength of 0.0484 mol/L was used, but this did not hold for all collectors, with SNBDTP exhibiting higher recoveries in distilled water. Pyrometallurgical smelters utilise tap-holes, through which liquid metal, matte and/or slag are tapped at regular intervals. However, tap-hole failures can have a devastating impact on smelters, which includes loss of equipment, human life and business interruptions. Contributing factors to tap-hole failures include poor and/or incorrect refractory material selection, including tap-hole clays. The functions of tap-hole clays in smelters include their ability to be extruded and drilled with ease at the end and beginning of a tap, and their ability to resist chemical wear due to molten metal and slag during tapping. Mintek is currently developing methods of evaluating properties of tap-hole clays with a specific focus on workability, and wear mechanisms of clays due to ferrochrome alloy and slag. Of particular interest to this study was the characterisation of various tap-hole clays. This paper evaluates the chemical and phase chemical properties of three different tap-hole clays. The bulk chemical composition of the tap-hole clays was determined by inductively coupled plasma optical emission spectroscopy, proximate analyses and combustion methods. The bulk phase compositions and specific phase chemical compositions were studied using quantitative X-ray diffraction, scanning electron microscope and electron probe microanalyses techniques. "SAMPLING: THE IMPACT ON COSTS AND DECISION MAKING1. INTRODUCTIONFor years those in the minerals industry have been taking samples to assist them in making decisions; whether they be about investing billions of rand in a new mining operation, or simply whether a truck load of mineralised material should go to the mill or the waste dump, - we need a sample to help us make our decisions. This paper emphasises the importance and significance of sampling as a process, some of the associated technical problems and some of the advantages, especially in the light of traditional approaches that has usually left mine sampling to the least educated and lowest paid individuals on the mine. Perhaps the most important aspect that requires attention is the variability, usually measured in terms of precision, that tends to infect the sampling procedures. Francis Pitard 12 has stated: ""There is no such thing as reliable feasibility studies, unbiased ore grade control, accurate environmental assessments or effective process control, if you cannot identify and minimize the seven (ten) major sources of sampling variability. "" It is these ten sources of sampling variability and the way they arise that are briefly investigated. Variability is measured in terms of variances and rather than being self-compensating, there is good evidence to indicate that they are in fact additive at every step in the sampling and analytical process."

It is proposed that the physical and chemical composition of individual mineral particles are an appropriate basis from which to model the performance of minerals processing equipment. Such a particle-based approach enables modelling across disciplines such as comminution, classification and flotation and automatically generates the traditional mass and chemistry balances. The general approach followed is to generate full grade-recovery curves for a separator by sampling product and tailings at varying mass yields. AutoSEM characterisation of each sample provides particle data that is used to reconcile mineral deportment and liberation to the measured size and assay data. In this way, partition surfaces can be generated and modelled. In this paper, an empirical model for the performance of a gravity spiral concentrator treating fine chromite ore is proposed. The model is based on the combination of two partition surfaces and is able to accommodate both forward and reverse gravity concentration effects per size fraction. The results show that this approach is well suited to represent spiral performance for the cases evaluated. The effect of two feed particle size distributions on the performance of the Multotec SC21 and SC25 spirals is demonstrated. Simulations are run in an Excel environment, linked to Python-enabled routines for enhanced data management and calculation speed. In most auriferous hydrothermal deposits, gold is preferentially associated with pyrite and arsenopyrite minerals, with higher economic gold values noted for the latter and arsenian pyrite minerals. In this paper, surface (Cryo-XPS) and solution (EDTA extraction) analysis were used to characterise pyrite and arsenopyrite minerals under different aqueous conditions involving electrokinetic study and collector interactions to better understand ways of improving the separation of pyrite and arsenopyrite. The evidence showed higher surface oxidation at solution pulp pH values in the range of 4-11 for arsenopyrite relative to pyrite. The observed highest ratio of pyrite to arsenopyrite selectivity was 1.7 at collector concentration of 50 g/t and decreased with an increase in collector concentration. The gas-solid dense-phase fluidised bed includes a complex multiphase fluid-particle system; different complex exchanges significantly affect the stability of the fluidised bed. To elucidate the characteristics of fluidisation in a gas-solid dense-phase fluidised bed, this study used experimental performance tests to obtain the static density characteristics, and the attachment and flow characteristic of the dense medium. The results indicate that the bulk density of the dense medium increases first and then decreases with the increase of particle size. The airflow rate difference is used to quantify the wall attachment characteristics of dense medium and the average pressure gradient in the axial direction of the bed is approximately 20 Pa/mm under the fluidisation results. At the same settlement location, with the decrease of fluidisation number, the settlement velocity of large and small particles becomes slower, the boundaries of settlement displacement and location probability are gradually disrupted, and the falling velocity of particles with a radius of 20 mm is faster than that of materials with a radius of 15 mm. This work also established a theoretical basis for regulating the stability and separation characteristics of gas-solid dense-phase fluidised bed.
