The separating performance of a pilot dry beneficiation system using a gas-solid fluidized bed was investigated with coal from South Africa. The coal used for the study has a low inherent moisture content, a moderate ash content, a moderate volatile content, a low sulphur content and a high calorific value. Its washability is moderate. Experimental results show that the separating quality of the fluidized bed drops gradually as the feed-coal particle size decreases. The probable error, E, values for 50?25mm, 25?13 mm and 13?6 mm coals were 0.04 g/cm3, 0.06 g/cm3 and 0.09 g/cm3, respectively. The cause of the differences in separating characteristics was analysed by particle dynamics and numerical modelling. Furthermore, the pilot fluidized bed was employed to separate 50-6mm coal. In this experiment the coal ash content was reduced from 23.74% to 11.79%, with a probable error, E, value of 0.07 g/cm3and a recovery efficiency of 98.26%. This indicates that the fluidized bed is applicable to the separation of coal from South Africa and has good separating performance and wide applicability. Casting, cooling and crushing/sieving of ferroalloys has followed a well-established pattern in the whole ferroalloys industry for many years. Usually liquid metal or alloys are cast into flat open moulds of various shapes and forms, and after solidification the product is removed from such mould to further cool down to a temperature where subsequent handling steps are feasible. Common to all mechanical product fractioning is the generation of dust and fine size material with lower product value. For almost 10 years, Bécancour Silicon has investigated alternative roads to improve technology and/or reduce or solve problems related to those disadvantages. Since 1995 Bécancour Silicon operates a special silicon granulation plant targeted to product for the chemical treatment/conversion of silicon for silicones production. Prior to the development of the granulation process, various systems had been evaluated, among others the vibrating casting bed, now in operation elsewhere but judged inappropriate because of the tapping volumes to be handled at Bécancour Silicon and other disadvantages. After evaluation of all aspects of heat transfer, radiation, and conductivity in relation to transfer media and within the product, a novel system was designed and built.

Navachab Mine experiences difficulties with pit wall stability in certain areas of the mine. The main reason for the instability is the fact that the geology comprises many joints and faults. Blasting, without impacting negatively on the stability of the pit walls, poses a major challenge. The mine has installed a technologically advanced seismic monitoring system with monitoring sensors positioned at various locations and depths throughout the pit. The electronic data recording system records all relevant information on a continuous basis with early warning signals in cases of potential danger. From the information recorded by this micro-seismic system it was established that the energy release into the high-wall is predominantly influenced by the mining rate, water content and mining tempo and to a lesser extent by the blasting operations. To limit the negative effects of blast vibrations, the use of Electronic Delay Detonators (EDDs) was introduced. The optimal delays were determined through signature trace analysis. The vibrations obtained during blasts initiated by means of electronic delay detonators were monitored and compared to those traditionally obtained when standard pyrotechnic delay detonators had been used. The measured vibration data indicated an improvement of 25% to 100% drop in vibration amplitude compared. The accuracy and programmability of EDDs presented huge potential for blast optimization in terms of limiting the vibrations without compromising fragmentation. The whole project was conducted over a twelve week period with some 4000 EDDs. The average size of a blast was in the order of 350 holes using about 40kg explosives per hole, which equates to 14,000 kg explosives over 12 different blasts. The paper deals in detail with the blast optimization process with regard to: - determining the rock response time; - establishing the signature traces; - analyzing the wave interference patterns; - predicting the direction of constructive and destructive wave interferences; - optimizing of the inter-hole and inter-row delay periods; - measuring the ground vibrations. The results obtained during electronic blasting are compared to those obtained during pyrotechnic blasting. Comparisons are being made with regard to the following: - ground vibration measurements; - pit wall stability measurements; - blast safety.

Viscosity of the slag is one of the central parameters when producing FeCr in submerged arc furnaces. It contributes to smelting behaviour and reduction kinetics of chromite ore as well as to the Cr recovery by influencing the separation of dispersed metal droplets from the slag. A typical FeCr process slag contains 5-10pct chromium oxides, CrO and CrO1.5. The neural network computation was applied to the evaluation of viscosity for slags containing chromium oxides, and the prediction of viscosity in FeCr process slag was conducted. The main results in this estimation were that the chromium oxides in FeCr process slag lower its viscosity, and that the effect of CrO on the viscosity decrease is greater than that of CrO1.5.

An effective electrowinning process in hydrometallurgical industry requires fluoride levels in the base metal solution to be less than 10 mg/l. Selective removal of the fluoride ions from base solution is thus desired, if fluoride was added to control calcium and magnesium in the circuit. Consequently, adsorption of fluoride onto activated alumina was studied in a batch and a column set-up. The effects of base metal solution pH, temperature, initial concentration and flow rate on activated alumina performance were investigated in either a batch or column configuration. A two-level factorial experimental design was implemented in studying column dynamics. Results demonstrate that activated alumina is an effective adsorbent for selective removal of fluoride from base solution. In the batch operation, fluoride was removed to values below the maximum allowable concentration (10 mg/[l]) when pH was = 8. In the column adsorption step at 55°C and 600mg/[l] initial concentration, up to 16 bed volumes were processed before breakthrough level was reached. Desorption step using 1% sodium hydroxide solution achieved an elution of 8 bed volumes. The activated alumina (AA) had a capacity of 8.65 gF/[l]AA at the 10mgF/[l] fluoride breakthrough level during the column adsorption test. "SynopsisSeismically active mines generally experience an increase in seismic hazard due to rock mass instability following blasting. Re-entry protocols commonly include measures to limit the spatial and temporal exposure of personnel to increased seismic hazard induced by blasting. The management of periods of increased seismic hazard requires the development of re-entry protocols for a unique mining environment. Identifying mining conditions that may result in significant seismicity following blasting relies on retrospective analysis, which is often focused on seismicity occurring within a certain period after blasting and within a certain radius of the blast in the broader context of site-specific experience.The analysis of seismicity without considering blasting times and locations allows for the relationship between seismicity and blasting to be investigated without prior assumptions concerning dependency. To achieve independent analysis, seismicity that is clustered in space and time (referred to as a seismic sequence) must be identified by assessment utilizing only seismic parameters. An automated algorithm is implemented that assesses the timing, location, and quantity of seismicity to identify seismic sequences, represented by the time of the first event and mean location of all events in the sequence.The relationship between sequences and blasts is assessed by calculating the distance and time from each sequence to the closest blast in space and time. Establishing an independent classification between sequences and blasting provides insight into the unique cases where seismic sequences are remote and/or delayed with respect to blasts and identifies cases when sequences exhibit a weak relation to blasting. The nature of seismic responses to blasting has direct implications for the management of the increased seismic hazard associated with seismic sequences.The approach presented in this study contributes to the management of seismic hazard by providing empirical support for the relationship between seismic sequences and blasting. These relationships indicate the portions of sequences that can and cannot be practically managed using tactical approaches. Furthermore, the analysis of sequences reveals the nature and evolution of rock mass responses to blasting. These results have implications for the extent of spatial or temporal re-entry restrictions required for the optimal management of time-dependent rock mass response to mining."

"Mining companies globally are currently facing severe economic and financial challenges. In addition to global challenges, the South African mining industry has to face other operational challenges that are unique to the country and which threaten the survival and competitiveness of the industry. Profit margins are being squeezed by rising costs and decreasing commodity prices, while labour productivity is greatly affected by intermittent labour unrest. This paper analyses how the South African gold mining industry has performed pre-, during, and post the global financial crisis of 2008. The competitiveness of the industry in terms of labour productivity and industry cost curve position is analysed for the period 2006–2013 to assess the impacts of both the global financial crisis and labour unrest. An analysis of the South African gold mining industry is presented at company as well as mine level. Productivity measure in this paper is limited to labour productivity, in line with limited reporting on productivity. All the data analysed was obtained from the public domain. IntroductionSouth Africa dominated the world as the number one gold producer until 2009 when China took that position, and today South Africa ranks fifth after China, Australia, Russia, and the USA. According to Statistics South Africa (2009), South Africa still had about 30 years of production in the gold sector, a forecast that fluctuates based on the day’s modifying factors. Although South Africa has a comparative advantage in terms of minerals endowment, there are challenges faced by the mining industry that hinder translation of the comparative advantage into a competitive advantage. The industry continually seeks to address these challenges to remain competitive in global markets while addressing national and community needs.Neingo and Cawood (2014) argued that stakeholders in mining are continually concerned with mine management’s ability to translate use inputs effectively into quality outputs. They further suggested close monitoring of effective utilization of people, materials, and money to obtain maximum production of commodities under given conditions. The purpose of the paper is to give an introduction to the concept of fatigue and its causes in the mining industry. By knowing the fundamental role it plays, together with its dynamics, can positively contribute to a mine?s safety management system. The difference between physical and psychological fatigue will be addressed with a possible range of causes that could trigger fatigue. There are two main sources of fatigue: firstly, work-related fatigue which is associated with activities at the workplace; and secondly non-work-related fatigue. The shared responsibility between the employer and employee is also discussed as it involves factors that occur both in and outside the workplace. Employers have the responsibility to manage fatigue through using a risk management approach. Employees have the responsibility to ensure they get enough sleep, take sufficient and regular nutrition, are healthy and physically fit and come to work fresh and alert. The impact of the implementation of a fatigue management plan and procedures has the potential to eliminate employee fatigue or its causes, reduce the likelihood of fatigue occurring in the workplace, and counteract the effects of fatigue when it occurs. Factors considered when implementing a fatigue management system include: extended hours of work, shift work, time of day and work design. Fatigue is one of the major role players (either causal or contributory) when it comes to causes of fatalities in the mining industry. Our main challenge in identifying whether fatigue played a role is the fact that it cannot be tested in post-mortems like drug or alcohol abuse. It is an aspect worth understanding and getting an organization sensitive to managing it properly to benefit both organizational as well as employee needs. The matte/slag tidal zone in a nickel-copper-iron-sulphide matte smelting furnace is subject to severe process conditions that can lead to premature failure of the lining. The MgO-FeO-SiO2 slag is aggressive to refractory bricks, while the Ni-Cu-Fe-S matte is aggressive to water-cooled copper cooling elements, and can penetrate and sulphidize refractory bricks. A novel approach to the lining design was taken at a PGM smelting furnace, where an indirectly-cooled graphite ring was applied in the matte/slag tidal zone, with refractory bricks on the hot face. The graphite was cooled by the copper cooling elements in the slag zone, obviating the need for copper cooling elements in the tidal zone. In this paper the effectiveness of different lining designs utilizing varying degrees of cooling in the slag zone and slag/matte tidal zones is compared. In comparison to water-cooled copper in various configurations, cooled graphite shows promise as an indirect refractory cooling system in the tidal zone area of furnaces. Silver and silver alloys tarnish readily by the formation of tarnish on the surface when exposed to a wide range of sulphur-containing atmospheres. This tarnish is unsightly and undesirable and can be removed either with a silver polish or a chemical dip. Polishes are, however, not suitable for irregular and embossed surfaces such as on coins, medallions and jewellery items, because of uneven removal of the tarnish layer and excessive wear. Successful tarnish protection can be achieved by either storing the items away from the aggressive atmosphere or by coating/treating the exposed surfaces with a protective layer. Storage is feasible for collections but is not suitable for items that are handled or worn regularly, such as jewellery. A number of commercial coatings and treatments have been developed, but to date there has not been a systematic evaluation of tarnish protection. This paper details the performance of a range of generic coatings in an accelerated tarnish test. The degree of tarnish was evaluated by means of loss in reflectivity and change in colour. Four coatings/treatments improved the tarnish resistance of silver by more than tenfold. These include an organic lacquer, rhodium electroplating and an organic self-assembled monolayer (SAM) conversion coating. Research is continuing to optimise these coatings. Production of ferro-chromium in the submerged-arc furnace is highly energy-intensive. Several process rates have been attempted to reduce the specific energy consumption in the production of this alloy. An exhaustive understanding of the thermo-chemical features of the production process can be used to reduce the specific power consumption significantly. The knowledge can be used to reduce the energy drain through undesired reactions in the process can be minimised. Plant trials have shown that specific energy consumption up to 100kWh/tonne of hot metal can be obtained by adopting this strategy. The process requires modification in operation practice and does not require any capital investment unlike other processes adopted for reducing power consumption. The principle of thermo-chemistry involved in this process development and results of plant trials are discussed in detail.

Material handling in open pit mining accounts for about 50% of production costs. The selection and deployment of efficient, safe, and economic loading and haulage systems is thus critical to the production process. The problems of truck and shovel selection and sizing include determination of the optimal number and capacities of haulage and loading units, as well as their allocation and operational strategies. Critical survey and analysis of the literature has shown that deterministic, stochastic, and experimental approaches to these problems result in considerably different outputs. This paper presents a comprehensive simulation framework for the problem of truck and shovel selection and sizing based on the random processes underlying the network-continuous-discrete event nature of the mining operation. The framework builds on previous research in this field and attempts to address limitations of available methodologies in the form of a comprehensive algorithm. To test the validity of the framework a large open pit mine was evaluated. The stochastic processes governing the uncertainties underlying the material loading and haulage input variables were defined and built into the stochastic model. Discrete event simulation was used to simulate the stochastic model. The proposed model resulted in several modifications to the case study.

For many years rockbursts have plagued the mining industry. Although much research has gone into studying this phenomenon only a small proportion of it has been on the actual source mechanism. A study was recently carried out to compliment the previous work done on the micro-structure of these features and to compare it to the micro-structures seen on shatter cones, from meteorite impacts. Both optical and electron-microscopy were used during the study. Samples were collected from rockburst sites by the CSIR Miningtek Rockburst Investigation Unit, and from the collar of the Vredefort Impact Crater. In the optical-microscopy study, the pinnate fractures observed in previous studies were seen in the shatter cones, through all the material. In the rockburst samples, the fractures were observed only in the quartz grains. Quartz micro-crystals were present in the rockburst samples and appeared to be the product of comminution rather than crystallisation. Cataclasite was present on rockburst and shatter cone fracture surfaces. The observations of the shatter cone surfaces with the scanning electron microscope are in agreement with previous work, including the observed presence of melt features, spherules and spheroidal material. The deformation in the rockburst samples is concentrated in the quartz grains, highly complicated with brittle features like sub-conchoidal structures and step structures present. A quartz spherule was identified on one rockburst sample and rhombic-dodecahedra type micro-crystals were present and seen fracturing off quartz grains. It is clear that the rockburst and shatter cone fracture surfaces are quite different; the shatter cone deformation is equally distributed across the sample and involves plastic-deformation, while the deformation in the rockburst material is concentrated in the quartz grains and, with the exception of spherule formation, is brittle. This study agreed with the current explanation for the formation of the rhombic-dodecahedra, and disproved the possibility of it being coesite or fine-grained meta-chert. Although there is no definite evidence of the mechanism of formation of the spherule, it is believed to be the product of vaporization and condensation, and the presence of this material indicates the extreme conditions under which this event occurred.

Through the application of the Rietveld method, X-ray diffraction analysis has developed into a fully quantitative method for phase analysis. The Rietveld method itself has progressed from an unstable method that required constant operator intervention to a stable and robust method suited even for routine analysis. The method, however, requires a good initial calibration and periodic checks on its precision and accuracy. Several examples from minerals processing, pyrometallurgy, and materials science show the strengths and applicability of the method. The limitations and sources of error are also discussed.

"Peirce-Smith converters (PSCs) are extensively used in the copper, nickel, and platinum group metals industries. The typical converting operation involves lateral purging of air into molten matte through a bank of tuyeres. This blowing operation occurs at low pressure from the blowers, resulting in a bubbling regime that is considered inefficient from both a process and an energy utilization perspective. Inherent drawbacks also include recurrent tuyere blockage, tuyere punching, and low oxygen efficiency.Western Platinum embarked on a full-scale industrial evaluation of generating a jetting regime by using sonic injection. Prior to industrialscale tests, a numerical assessment to ascertain the feasibility of implementing sonic injection into a PSC was conducted. The work included flow characterization at high-pressure injection achieving sonic velocity at the tuyere exit. The 2D and 3D simulations of the three-phase system were carried out using the volume of fluid method together with the RKE turbulence model to account for the multiphase and turbulent nature of the flow.This paper discusses the key findings in understanding plume extension, velocity distribution, shear wall stress analysis, and phase distribution characteristics in the system. Plant trials are also discussed with reference to the commercial aspects of a full-scale implementation of sonic injection in the smelter."

The resolution with which the different categories of resources are forecast for Witwatersrand gold reefs should ideally tie in with block sizes that are optimal in terms of the variability structures of the reefs. A tool, called the ?variancegram?, is proposed as a basis for block size choice. A variancegram is intrinsic to the particular reef and mine concerned. A further requirement is the ability to attach global confidence limits to weighted average estimates built up from combinations of local kriged estimates. Approximations to derive global kriging variances based on variables derived from local kriging deliver hugely inflated results if ordinary kriging is used, and markedly better, but not accurate, values if simple kriging is used. These approximations improve as the number of samples used in kriging each block is increased. It is shown that the behaviour of the different components of the global kriging variance with increasing number of samples, all differs, but they all link to the variancegram for the particular reef. The variancegram can thus be used to correct the different components to the values they would have had if all samples were used in kriging each block, and so deliver the ?correct? global kriging variance, even though only a limited number of samples were used in kriging each block. The desirability of having very stable solutions implemented in production systems is taken into account in the proposals. It is anticipated that the same variancegram findings will also hold for other densely sampled deposits, but this remains to be investigated.

DC arc furnaces are widely used for steel scrap melting as well as for reductive smelting of ore fines. Industrial smelting applications include the smelting of chromite to produce ferrochromium, the smelting of ilmenite to produce titania slag and pig iron, and the recovery of cobalt from nonferrous smelter slags. A number of myths and misconceptions are widely held, especially regarding: the age of the technology, the use of a hollow electrode, arc stability and shape, arc and bath radiation, interaction between the arc and molten slag, electrical behaviour of arcs and slags, a comparison between AC and DC furnaces, DC reactors, the lifespan of bottom electrodes, and the applicability of DC arc furnaces to various metallurgical systems.

The geometry and morphology of a set of low-angle fractures around a stope in a deep Witwatersrand gold mine are explained in terms of extension fractures forming under variable conditions of stress. Primary extension fractures (E1) form some distance ahead of an advancing stope along the s1, s2 plane. With stope advance, a couple of these fractures end up in a stress regime conducive to transpressional shear and a secondary set of extension fractures(E2) is formed at a high angle to the primary fractures. i.e. at a low angle to the stope. As the E2 fractures are undermined, they migrate into a stress regime of transtensional shear and a third set of extension fractures (E3) may develop between E2 fractures. These have sigmoidal shapes, being parallel to the E2 fractures at the E2 discontinuity where s3 is negative, and curved through the un-fractured rock between E2 fractures where s3 is positive at the instant of fracturing. The fractures all display fractographic features characteristic of dynamic extension failure with striae indicative of the direction of rupture propagation and the local, instantaneous orientation of s1.

In the chlorination process for TiO2 pigment production, blends of titania feedstocks such as ilmenite, synthetic rutile (SR), natural rutile, upgraded slag, and chloride-grade slag are reacted with coke and chlorine at a temperature of around 1000°C to form TiCl4 (the main product) and other waste metal chlorides. The TiCl4 is the main feed material for the TiO2 pigment-making process. Feeding different titania materials to the chlorinator affects the amount of coke and chlorine required for the process, the amount of waste generated, waste disposal costs, the amount of TiCl4 produced, and bed build-up rates. These factors influence the value of the feedstock. Generally, a higher TiO2 feedstock is more valued since less waste is generated and less reagents are consumed. To quantify the impact of different feedstocks on the chlorinator, a techno-economic model was developed to describe the chlorination process and estimate process variables at steady state. This paper describes the development of the model and studies in which the model has been used to quantify effects of using different feedstocks.

"Four sulphide minerals - pyrite (FeS2), pyrrhotite (Fe1-xS), pentlandite ([Ni,Fe]9S8), and chalcopyrite (CuFeS2) - contain the base metals and most of the iron in concentrates of platinum group metals (PGMs). In the pyrometallurgical processing of PGM concentrates these sulphides form a matte during smelting, and iron and sulphur are removed from the matte during the converting process. This paper discusses the roasting of Merensky concentrate in air before smelting, with the purpose of reducing the matte load to the converter.Roasting tests were conducted in a bench-scale rotary kiln at temperatures from 350°C to 700°C. The concentrate tested contained 17.4% sulphur and consisted of 23% pyrrhotite, 16% pentlandite, 11% chalcopyrite, and 2% pyrite. The particles were fine (d50 = 22 µm), and all the sulphide particles were liberated. Roasting in air at 550°C and 650°C for 20 minutes removed respectively 60% and 70% of the sulphur. The iron in the sulphides was oxidized to Fe3O4 (magnetite) at temperatures below 500°C and to Fe2O3 (haematite) at temperatures above 550°C. At 700°C the bed sintered and copper oxides formed. At temperatures below 450°C oxidation was incomplete: pyrrhotite remained and only 30% of the sulphur was removed. Smelting tests were conducted to assess matte fall and the deportment of copper and nickel to matte. It was evident that roasting resulted in lower matte falls (a drop of approximately 60%) compared with matte falls from unroasted concentrate. The iron and sulphur levels in the matte were reduced to below 3.5% and 22% respectively.This paper also briefly describes the mechanisms by which pyrrhotite, chalcopyrite, and pentlandite are oxidized during roasting. For chalcopyrite, the mechanism proceeds through an intermediate solid solution phase, which extends from Cu1.02Fe1.04S2 to Cu2.04Fe0.72S2 to a copper-rich solid solution of bornite (Cu4Fe1.4S4-Cu2S). The oxidation of pentlandite proceeds through a monosulphide solid solution (Ni0.39Fe0.53S-Ni0.74Fe0.15S) to a solid solution of heazlewoodite ([Ni,Fe]3}xS2). These mechanisms are explored in relation to chemical thermodynamics and microstructures."
