A 10-year program to integrate crushing and screening models into daily flowsheet design practice has proven successful. A Circuit Analysis Program (CAP) is used worldwide to design and evaluate new and existing crushing flowsheets. To gain user acceptance of CAP and maximize effectiveness, model development, simulation flexibility, ease of use, and developing international access are key issues. These issues have been resolved effectively resulting in flowsheet simulations to assist in justifying increased capital investment. CAP is presently utilized in Canada, United States, and South Africa with intentions to expand to Europe and Asia.

One of the most promising options for extraction of copper from low-grade chalcopyrite ores by heap leaching, however, chalcopyrite is refractory and suffers slow leaching kinetics and poor overall extraction due to formation of a passivation layer on the particles. The solution composition is believed to strongly affect the formation of this layer. This paper examines the effects of the major cationic species of Fe3+/2+, Mg2+, Cu2+, and Al3+ and the anionic SO42− species in acidic ferric sulfate media with a composition simulating recycle heap leach conditions. It was found that altering the sulfate, iron or aluminium concentration had significant effect on the copper extraction, the concentration of copper slightly influenced the extraction, and the amount of magnesium had no appreciable effect. Also, iron and aluminium caused a change in the sulfate concentration, and the sulfate ions had the greatest influence on the extraction of copper under recycle leach conditions

The quest for efficiency in comminution is an ongoing concern as comminution usually constitutes a major cost component in the metal production industry. Such improvements can be made by circuit optimization or development of more efficient equipment. A novel crusher, known as the rotary offset crusher (ROC), promises to deliver in this space. The ROC was invented in 2002 by Michael Hunt, Henry Simonsen, and Ian Sinclair, but failed to garner enough support to progress to production. The original design concept was recently rekindled, and a laboratory version of the crusher has been built and commissioned at the University of the Witwatersrand. The crusher is simple in design, with two cylindrical discs that are parallel to each other, and, as the name implies, there is an offset between the vertical axes of the discs. The top disc has a conical section on its lower face, and this creates a crushing zone between the opposite faces of the two spinning discs. Centrifugal motion transports particles through the crushing zone. Batch experiments have been conducted with quartz at various crusher settings (discs offset, rotational speed, and vertical exit gap) for various feed size distributions. The indications so far suggest that the disc speed is a key factor affecting the performance. Size reduction ratios as high as 11 were recorded from experiments with quartz at a speed of 830 r/min.

Ensuring that all the head ropes on a multi-rope friction winder share the load equally has been a design and maintenance issue since they were first developed. Accurate machining of the rope grooves is necessary to meet this objective. Early analysis of the change of rope loads for ropes in grooves that are mismatched in depth treated the grooves as rigid. Groove depth tolerances deduced from this analysis are stringent and difficult to achieve in practice. Test work indicated that the inherent flexibility of groove lining materials alleviates the load-sharing problem. However, no analysis of rope load changes due to mismatched flexible grooves has been published. In this paper we develop new equations for the rope load variation for flexible grooves. By allowing flexibility to reduce to zero, the corresponding rigid rope groove equations are obtained. New criteria for tolerable groove depth variations are developed from this analysis, which depend on the flexibility of the groove lining material.

After a short summary of the historical milestones of the submerged arc furnace, the paper will highlight different applications and their specific smelting furnace requirements in the non-ferrous area. Additionally, aspects of rectangular furnace design and the features of the copper cooling system for the side wall will be emphasized. Finally a state-of-the-art design tool as well as a new invention to improve slag cleaning technology will be featured, which shows great potentials especially for the PGM and copper related industry. The gravity method is often applied in mining-related scenarios such as geological and mineral exploration, detecting subsurface cavities and voids (“receptacles”) that may become sinkholes, siting of surface structures, fault-mapping, and more. It is also widely applied in geotechnical engineering to map subsurface karst profiles and to detect subsurface cavities, such as can occur in open pit mines. While it is widely acknowledged that, compared with other available geophysical methods, this method is the most applicable to the karst profiling problem, survey geometries applied in the field are often far from optimal. The gravity surveying specifications prescribed in SANS 1936 omit some key requirements for optimal survey outcomes, and this paper is intended to fill those gaps. The authors have seen scopes of work that require only a few measurements over the footprint of a proposed structure, indicating a lack of understanding of the nature of the gravitational field. A single gravity measurement is subject to the camouflaging effects of several influences, many of which can be larger than the anomaly caused by the subsurface density variation itself. Papers in the body of literature show an awareness of the need to map the regional field so that it can be subtracted to unmask the residual gravity anomaly, but rarely do they examine how instrument sensitivity governs the size of detectable anomalies or discuss how a detailed terrain correction can be instrumental for isolating faint targets. This paper aims to explain how to apply the gravity method correctly to mining and geotechnical problems, specifically in the detection of subsurface cavities. It discusses various factors to assist with optimising the acquisition of gravity data and its processing so as to maximise the practical value of gravity surveys.

Two backfill systems have been developed on West Driefontein, namely the centrifuge dewatered tailings system and the cyclone-classified tailings system. Modifications to the two systems since the publication of the original paper (Close and Klokow, 1985) are discussed in addition to the results obtained. Considerable experience has been gained from the operation of the centrifuge dewatering units as well as the placement of dewatered tailings in a difficult mine environment. The centrifuge dewatered tailings method has proved successful in the extraction of a highly stressed block of ground at No. 5A Sub-vertical Shaft. The utilization of backfill support in this area made it possible to dispose of a high-grade barrier pillar. This pillar was considered necessary prior to the introduction of backfill support. The recovery of the gold from this pillar made the use of dewatered tailings backfill cost- effective, despite high labour and maintenance costs. Current experience with the bagfilling method of placing cyclone- classified tailings indicates that it is viable and requires considerably less capital investment. Although expensive at present, it is envisaged that costs will decrease once cheaper bags and other forms of stope support are used. The placement of backfill in small-diameter sausage-type bags requires no change in mining cycle and allows the backfill to be placed close to the stope face. Both backfill systems are being expanded but preference is to be given to the cyclone-classified tailings system.

Finsch Mine is a Kimberlite diamond mine located at Lime Acres in the Northern Cape of South Africa. The mine was founded in 1961 and started surface-mining in 1964. Underground production commenced in 1990 using a Modified Blast Hole Open Stoping method for the mining of Blocks 1,2 and 3. Block 4 is currently being mined as a Block Cave. The process of identifying and optimizing a mining method to mine the Block 5 ore body started in 1991 and in 2006 Inclined Caving was identified as being a technically feasible method. This report aims to document the process employed in developing this method by the Block 5 Pre-Feasibility Team as well as discussing the technical challenges encountered during this process.

For practical reasons all basic input data for the gold mines of the Anglovaal Group conform to a regular grid of averages of sample values within 25-ft squares in the plane of the ore body; individual sample values with their metric co-ordinates are input and converted by a computer program to the basic 25-ft square averages. At the Prieska copper mine the bore- hole data are forced on to a regular grid of 15-m squares corresponding to the coordinates of the grid points nearest to the actual borehole intersections. As for the gold mines the Prieska ore body, although some 3 to 30 m thick, is also dealt with on a two-dimensional basis (Krige, 1973). On the gold mines the data subjected to geostatistical analysis cover: gold values (in cm g/t), uranium values (cm kg/t), and channel widths (cm). The gold and uranium values are normalised on the basis of log (value plus constant) and all the geostatistical analyses are performed on these transformed values. The channel widths usually conform reasonably well to the normal distribution and are, therefore, not transformed. At Prieska the metal grades analysed cover the two main products, copper and zinc, as well as the impurities lead and bismuth; in addition the specific gravity values and the hanging- and foot-wall deviations from a projection plane are also handled. These were all previously used on an untransformed basis but because of problems associated with the proportional effect the lognormal-de Wijsian model is now used for some of the grade variables. "The aim of this paper is to enhance the understanding of the nature of mining input technologies in the South African mining industry. In the context of this research, mining inputs refer to input technology into the activities in mining engineering fields, which include mining-related production activities, rock engineering, mine ventilation, and mine transportation (handling of personnel, material, broken rock, and pumping). Input technologies in supporting fields such as geology, other engineering disciplines, human resource, procurement, finance, as well as downstream fields that include metallurgy, and marketing of minerals, were disregarded.The mining input technologies were divided into 12 nodes, and data from a sample of 150 first-tier mining suppliers was analysed. It was found that, in general, there is a high local content in mining input technologies, particularly as regards technical support services, artefacts, and machine technologies. This points to the presence of mining-induced backward linkages in the South African mining industry. The majority (83%) of companies that provide input technologies into mining are located in Gauteng Province, and relatively few are found in provinces where mining is concentrated such as North-West, Limpopo, Mpumalanga, and Free State. IntroductionSouth Africa is well endowed with minerals, with more than fifty different minerals being mined throughout the country. For this and other reasons, mining is one of the crucial pillars in the South African economy and its importance is well documented (Robinson and von Below, 1990; Creamer, 2010; Department of Mineral Resources, 2015). In 2013, South Africa was the largest global producer of chromium, ferrochrome, platinum group metals (PGMs), and vermiculite and the second largest global producer of antimony, manganese, titanium, and vanadium (Chamber of Mines of South Africa, 2014). In 2013, the mining industry contributed 6.7% to South Africa’s GDP and was the fifth largest sector in the economy, as shown in Figure 1."

This paper takes a personal look, through the author?s own experiences, at the implementation of innovations in the narrow-seam, hard-rock mining environment of South Africa?s mining industry over the past 40 years. A number of examples are used to illustrate some of the successes and failures over this period. More importantly, the examples are used to illustrate that the bulk of the investment for these projects should have been applied in a manner that could have achieved more sustainable results. The use of the word ?technology? in this context is also examined, as it is the author?s contention that only measuring the performance of machinery fails to encapsulate the potential of the entire system describing the scope of the innovation being implemented. These experiences and observations are projected onto the current backdrop of upheaval in the relationship between key industry stakeholders and the sustainability challenges facing areas of the mining sector in the South African economy. The paper concludes with some opinions on where attention can be focused in order to develop new thinking that can be applied for the safe and economic extraction of the nation?s mineral wealth.

Pressure hydrometallurgy operations require vessels to be lined with an impermeable membrane for corrosion protection and one or more courses of refractory or ceramic brick. Examples of unit operations that utilize composite lining systems include pressure oxidation autoclaves, sulphide precipitation autoclaves, chloride leach reactors, flash vessels, cyclone separators, and direct contact condensers (heater vessels and quench vessels). The refractory lining must satisfy multiple requirements: it must thermally insulate the membrane from process fluid, be structurally stable, provide erosion resistance, be chemically compatible with process fluid, and provide an economic service life. New hydrometallurgical processes are pushing the pressure, and temperature with each new generation of plants. A fundamental understanding of all factors affecting the mechanical stability of the lining system is essential as lining designs move further away from the industry?s experience base. The method of designing a refractory lined vessel is examined taking into account the impact of irreversible chemical swell, operating factors, design factors, and installation factors. The effect of geometry and incorporating additional degrees of freedom to the analysis is explored using two-dimensional and three-dimensional finite element analysis (FEA). The effect of these additional degrees of freedom on the results of the one-dimensional model are discussed. Keywords refractory lining design,autoclave, finite element analysis.

Platinum metal prices have risen significantly during the past 18 months, and have remained at elevated levels. Driving these bullish prices are sustained jewellery demand, mainly from the Far Eastern markets, and ongoing autocatalyst usage in response to ever more demanding global environmental legislative requirements. Within South Africa, the areas north and south of the Steelpoort River in the Eastern Bushveldare well known for their significant resources of platinum. The bulk of the resources have lain dormant in anticipation of the very situation that is currently occurring in the marketplace. Anglo Platinum is the largest primary platinum producer in the country, and is uniquely positioned to take advantage of the current elevated metal prices and shortfall in supply of platiniferous metals. In addition to its production capabilities, Anglo Platinum holds an extensive portfolio of mineral reserves and resources which underpin its ability to implement expansion projects to continue growth in platinum group metal production. It also has access to, and is actively expediting, the exploration of a range of properties where the company can further expand current production capacity or supplemented depleted production levels.

Furnace wall tubes from 600 MW subcritical boilers at three coal-fired power stations were sampled and the fireside deposits examined to determine the mechanism of fireside corrosion. This involved an indepth investigation into the morphology and composition of the fireside deposits and the conditions of the furnace that enable this type of attack. SEM-EDS analysis revealed high concentrations of oxygen, iron, and sulphur, QEMSCAN and XRD analyses identified the presence of Fe3O4, Fe2O3, FeS, and FeS2. Differential thermal analysis showed thermal activities at temperatures of 500–600°C, 900–1100°C, and 1100–1250°C, which are associated, respectively, with FeS2 oxidation to FeS and Fe2O3, at 475–525°C, formation of aluminosilicates at 925–1100°C, and melting of FeS around 1190°C. The absence of sodium and potassium eliminates the contribution of molten alkali sulphates to the corrosion. The consistent coexistence of iron sulphide and iron oxide is indicative of the substoichiometric conditions in the furnace, while the detection of pyrite suggests that the coal is not completely combusted, which points to a poor combustion process. These observations were affirmed by gas analysis at one of the stations, where very high levels of carbon monoxide were measured at the furnace wall (≥ 14 000 ppm) and furnace exit (≥ 3500 ppm). The high CO concentrations are indicative of limited combustion caused by limited O2. These reducing conditions promote the formation of FeS-rich deposit, which is the corrosive species responsible for degradation.

Heavy mineral deposits often contain relatively high levels of radioactive elements (thorium and uranium in particular).It is difficult to obtain clean separation of ilmenite and monazite (the main impurity mineral containing radioactive elements), and physical intergrowths of the two minerals are, in fact, not uncommon. As a result, ilmenite concentrates obtained from such deposits often contain high levels of thorium and uranium. Because of the large negative free energies of formation of ThO2and U3O8boththorium and uranium report to the slag during smelting and if an ilmenite concentrate contaminated with monazite is used to make high titania slag, the concentrations of these elements in the slag end up about 40% higher than in the ilmenite feed. Previous work, patented by RGC Mineral Sands Limited, and subsequently confirmed by Mintek, showed that radioactivity may be reduced by roasting an ilmenite concentrate with borax at 1000°C to 1100°C and leaching it with hydrochloric acid1. It is evident that the cost of an ilmenite roast/leach process will be high and there may be economic benefits in removing the radioactive elements from the slag instead (the volume of slag to be treated is smaller than the volume of ilmenite feed). To remove radioactive elements from the slag it is necessary to know how these elements occur in the slag. Inother words, the distribution of uranium and thorium between the various oxide, silicate and metallic phases in high titania slag must be determined. Once the deportment of thorium and uranium between the various phases ha sbeen determined, an appropriate process for slag purification can be developed. Test samples High-titania slag was prepared in a pilot-scale DC furnace from ilmenite concentrates with different levels of uranium and thorium. Subsequently, ten slag samples representing a range of compositions were selected for bulk chemical analysis, scanning electron microscopy and micro-analysis. The samples were crushed to a maximum particle size of 1 mm and from each sample a 20-kg batch was riffled out for analysis. Bulk chemical composition Chemical compositions of the samples selected for test work are given in Table I. TiO2, Al2O3, SiO2, MgO, MnO, FeO and V2O5were analysed by ICP-OES, Na2O, CaO andCr2O3by atomic absorption spectroscopy and U and Th by XRF (the XRF detection limit for U and Th was around 4 ppm). The ?B? series has a higher silica content than the others as a result of small silica additions that were made during smelting. All samples have elevated alumina levels as a result of furnace refractory contamination during smelting. As expected, there is an inverse relationship between the concentrations of TiO2and FeO in the samples (Figure 1).The TiO2and FeO levels are similar to the levels found in industrial slags2. Extreme conditions of reduction under which reduction of more ?refractory? oxides (e.g., chromia, magnesia, silica, alumina and even urania and thoria) might take place were not explored in the study. Note that BB1and BBB1 contain more than 7% combined silica and alumina (SiO2as a flux addition during smelting, and Al2O3from refractory contamination) and they do not fall on the general trend defined by the other samples. The U and Th concentrations of sample E2 is noteworthy. In the preparation of slag E2, monazite concentrate was added to the ilmenite to increase the concentrations of radioactive elements in the slag. This was done primarily to facilitate the detection of Th and U during the phase chemical characterization of the slag. Finsch Diamond Mine, part of De Beers Consolidated Mines (DBCM), is situated between Kimberley and Postmasburg in the Northern Cape, South Africa. The kimberlite pipe was discovered in 1960 and De Beers assumed full mining rights three years later. Production commenced in 1966 from an opencast mine, and the operation moved underground in 1990 by developing and implementing a new mining method of blast hole open stoping. A mechanized block cave was brought into production in 2005. While block caving was not new to DBCM, with productive caves having operated in Kimberley and Cullinan, from the outset, the Finsch caving operation was designed as the most advanced with a semi-automated ground handling system. The extraction level was laid out as a single sided herringbone system due to the very poor ground conditions on the south side of the pipe. These factors combined to create a unique environment, which necessitated a completely new approach to draw control. The required system was developed by a team consisting of DBCM personnel from head office and Finsch, GEMCOM and Sandvik-Tamrock, the equipment manufacturers. It was essential that the system could be run quickly, provide daily updates and issue calls directly to the LHDs. It was also important that the base data were obtained from the resource model, which was to be depleted on a monthly basis, thus forming a close link between mine planning and draw control. A further requirement of the system was that it would form a central database for the extraction operation where all data pertaining to delays and changes in conditions, be they production or ground condition related, could be recorded and analysed. The design brought together empirical rules and tables developed at Cullinan plus concepts from programming developed for the front cave at Koffiefontein so that the new system was based on sound practical experience. These facets were incorporated into PCBC (GEMCOM) and CMS and PCS (Sandvik-Tamrock programmes). The system has now been operational for just under a year and while modifications have had to be made, it has proved itself as a practical and reliable tool with which to manage the draw control at Finsch. The system is unforgiving and has forced the production team to focus on the specified drawpoints. Problems have been encountered but most of these have been related to re-educating a workforce, familiar with a flexible mining method, to the strict discipline required for a modern block cave.

This paper covers the commercial development of gravity separation of fine particles using a Lamella High Shear Rate REFLUX? Classifier (REFLUX? Classifier), focusing primarily on coal applications. The REFLUX? Classifier is a fluidized bed device that incorporates a system of closely spaced parallel inclined channels located above the fluidized bed. These channels make it possible to achieve a significant suppression of the effects of particle size, resulting in a highly effective separation on the basis of density. The improved gravity separation performance is shown to be remarkably high, with a significant reduction in the variation of separation density with particle size, and a significant reduction in the change in Ecart probable error (Ep) with size. The first full commercial-sized units of the REFLUX? Classifier were field-tested in late 2009 in coal applications. More recently, the technology has been applied in fine particle separation in minerals applications and there are a number of full-sized units operating in chrome applications in South Africa. Initially, pilot-scaled units (typically the RC?300) were trialled in iron ore, mineral sands, and manganese plants amongst other minerals, typically after other technologies failed to achieve the desired results. Currently a number of laboratories globally are carrying out more testing in minerals applications. More than 50 RC? units are now operating in coal and minerals applications. This paper introduces the REFLUX? Classifier technology, identifies commercial applications, and gives some commercial results.
