X-ray diffraction (XRD) data was extracted from various sources to develop qualitative ternary and tetrahedral plots differentiating mineralogy, bond work index (BWi) and hardness of ore bodies at different mine sites. A large number of historic reports and compiled characterization laboratory data were used to create a searchable "data lake." The data lake provides a means to locate, consolidate, and visually represent XRD from disparate sources. Visualizations with large amounts of mineral ore XRD characterization data provide a qualitative assessment of ore properties, including comminution qualities such as material hardness. The visual map can be employed to quickly estimate expected ore character and behavior, given XRD analysis of samples from newly characterized and unfamiliar ore. Aluminium alloys have gained popularity in many industries due to their high strength and low weight. One shortcoming of aluminium alloys is their poor resistance to abrasion and erosion wear compared to materials such as stainless steels. In this project, aluminium alloy 2014 (AA2014) was coated with a 1.5 mm thick laser-deposited layer composed of silicon, copper, and aluminium with the aim of increasing the wear resistance. The amount of silicon, copper, and aluminium added to each sample was determined by a mixtures model. It was discovered that the Al-Cu system is very sensitive to silicon additions and that wear resistance depends on the primary phase to solidify as well as on the final phase distribution. Two primary phases were identified; alpha aluminium and theta intermetallic. It was observed that the clad layer increases both the hardness and wear resistance of AA2014, and that the material solidifying as primary alpha aluminium displayed a lower hardness but higher wear resistance than the samples containing primary theta phase. All clad layers performed better in terms of wear resistance than the unclad samples. The knowledge gained and principles used in this project could be applied to many other aluminium alloys.

The density used to covert volume to tons is critical in determining the real in-situ tonnage of Mineral Resources. However, the methods used to determine density and the use of different technical terms are seen to be inconsistent throughout the industry. Probably the best discussion addressing the determination of density was presented by Lipton (2001). This paper does not try to replicate this excellent work, but rather to review current industry practice and present a comparison of the approach to density in public reporting. Some of the technical terms used in reporting and the common methods applied are also discussed.

Spiral concentrators are widely applied to beneficiate commodities such as Cr2O3, mineral sands, and ferrochrome. The application of spirals for heavy minerals has been limited to a feed top size of 1 mm. At particle sizes larger than this, friction retards heavy particles and the particles' primary velocity approaches zero, resulting in a solids build-up, therefore inhibiting further separation. Recently, a new Multotec SC25 spiral model was introduced to the industry, which aids in beneficiating particles of up to 3 mm, with successes having been demonstrated in ferrochrome slag and titanium-bearing minerals. This spiral also has potential in electronic waste applications. This paper examines the applicability of the SC25 spiral in coarse Cr2O3 recovery. This stems from the fact that junior chrome miners tend to discard particles larger than 1 mm as they neither have milling nor dense media circuits. Also, alluvial chrome miners discard +1 mm even though this size fraction contains recoverable and liberated Cr2O3. The SC25 spiral has shown better Cr2O3 separation efficiencies than the SC21 model and with higher SiO2 rejection at saleable grades, thus providing an additional revenue stream specifically for the coarser (+820 μm) size fractions. My opportunity to serve as President of the prestigious Southern African Institute of Mining and Metallurgy (SAIMM) was made possible by an Anglo American scholarship 39 years ago—a pivotal moment that set me on a career path spanning various roles and start-up ventures in the mining industry. Over the past decade, I have been privileged to broaden my experience by consulting across diverse industries globally. This exposure revealed something profound: what I had previously considered mining-specific challenges are, in fact, universal across many sectors. At its core, a mining operation is a complex system of interconnected activities—from exploration through mining operations like drill and blast, load and haul, to beneficiation, and outbound logistics. My cross-industry work has clearly shown that diverse sectors, such as chocolate manufacturing, tissue paper production, toilet paper converting facilities, labgrown diamonds, or high-tech equipment lifecycle management, all rely on value streams of interconnected activities to transform products. The objective is to maximise throughput while effectively managing performance variability. The primary difference lies solely in the specific technical expertise required for each industry, such as chemical, mining, processing, or metallurgical engineering. Across all these industries, I have observed a consistent pattern, that is, performance is primarily driven by individual efforts, where people react and work diligently as situations unfold in real-time. General managers and their teams often operate tactically, focusing on explaining yesterday’s poor performance rather than proactively setting up operations for success. This often resembles an ‘‘under-7s soccer match’’, with everyone chasing the ball. The common response to issues is to add more ad hoc meetings. This effort-driven organisational behaviour persists regardless of whether operations are greenfield digital manufacturing facilities, advanced digital mines with advanced process control, or operations run on paper and Excel spreadsheets for data acquisition. Paradoxically, more real-time data can lead to increased data noise, greater indecision, and sometimes, lower performance. Despite value streams often operating significantly below capacity, organisations continue to invest heavily in additional equipment or in ‘‘glossy brochure promises’’ of Industry 4.0 digital technology and real-time data solutions, which frequently fail to deliver value. This leads to a critical question: Have we underinvested in our most valuable resource— people? Even Tesla faced this challenge with their underperforming fully automated Model X facility. We must shift our focus to designing the ecosystem, or operating model, of our organisations. This extends beyond the traditional triad of people, process, and technology, and moves beyond simplistic views of change management. Artificial Intelligence (AI) has the potential to add significant value, but it also introduces another layer of complexity into designing the organisation of the future. My full presidential address below at the SAIMM AGM discussed the symptoms of an effort-driven organisation and covered the fundamental building blocks and requirements of an operating model, including recommendations on implementing a people-centric approach.

"Geometallurgical models are a strategic tool used primarily in planning, diagnosis, and process optimisation. This paper discusses the development of a predictive model for flotation recovery at Kansanshi concentrator in Zambia as a function of key operational parameters. Daily data for milling and flotation from the circuit processing the copper sulphide ore was analysed. This data, recorded over a period of one year of production, was collected from diverse sensors measuring semi-autogenous milling and flotation parameters. Statistical analysis showed that copper head grade, acid-insoluble, and acid-soluble copper, SAG mill throughput, ball mill load, and tonnage of feed material to the SAG mill in the -125 +63 mm size fraction contributed to the prediction power of the proposed empirical model by as much as 90%. Finally, a proposal was made for the development of a simulation model under MODSIM®, a flexible tool for mineral processing applications. This was to test the limitations of the empirical model for future refinement. IntroductionKansanshi is the largest copper mine in Africa and the world’s eighth largest copper producer, with a total of 253 272 t of copper produced in 2016 (Newall, 2017). It is located approximately 10 km north of Solwezi, the capital and administrative headquarters of the North Western Province, Republic of Zambia. The ore deposit consists predominantly of chalcopyrite and malachite with variable amounts of chalcocite, bornite, chrysocolla, and azurite. Because of the varying proportions of sulphide and oxide copper minerals, the ore is classified into three distinct categories: sulphide, mixed, and oxide ores. As such, three separate processing circuits are used to mill the ore down to a standard targeted grind size of 80% passing 150 µm before froth flotation and leaching.A lot of research and development has been done to improve the performance of the sulphide ore circuit at Kansanshi. Despite the research efforts and subsequent operation, the sulphide ore circuit did not attain the target recovery and grade for 2016, primarily because of the complexity of the orebody.The constant drive to achieve the set production target of recovery and concentration grade after froth flotation motivated the development of a tool for the prediction of recovery. The anticipated benefit is not only to enable the plant to apply corrective actions when needed, but also to make a tool available for the quick assessment of the plant performance of the. For that purpose, data spanning June 2016 to May 2017 was analysed, cleaned up and curvefitted to an empirical model. In doing so, key parameters were determined and calibrated to represent the behaviour of the plant."

There are two main types of densifying cyclones currently available in the market, namely polyeurethane (PU) and ceramic. The PU densifying cyclones are currently used throughout the Grootegeluk complex and coal beneficiation in general. It has been identified that PU densifiers wear relatively fast depending on the operating pressure and need to be replaced frequently as a result. The motivation for this paper is to achieve an increase in the densifying cyclone lifetime through less wear and an increase in efficiency resulting in the ability to build higher relative densities (RD) more quickly. This will allow for a reduction in downtimes due to replacing densifying cyclones as well as building RD and a reduction in the operating costs associated with replacing worn densifying cyclones. Some of the major findings of the study indicated that the ceramic cyclone theoretically undergoes less wear than the PU cyclone, but since wear is application-specific and was evaluated, the wear on the polyurethane cyclone was found to be minimal. The RD differential is higher on the PU cyclones than the ceramic cyclones, showing that the PU cyclones perform better in a densifying application. This is the first test conducted on this application and type of cyclones. It should therefore be noted that having the PU cyclone significantly outperform the ceramic cyclone was not expected, due to the only change being the material of construction. This is an indication to take the material of construction into account when selecting cyclones as it can have a significant impact on the cyclone performance in specific applications. Investigations were conducted to determine the condition and stability of the existing decline at amine in the Kalahari Manganese Field, Northern Cape Province, South Africa. During the inspection of the decline, voids were identified behind the concrete lining on the hangingwall and sidewalls over a total linear distance of 230 m. The voids did not provide confinement and, as a result, self-mining was occurring behind the lining. Water was flowing into the decline, over a total linear distance of 100 m, at areas where the decline intersected incompetent rock units, causing softening of the concrete lining and deterioration of the surrounding rock mass. Further damage to the concrete lining was caused by expansion and contraction of the wet red clay unit. Remedial work comprised void filling and water sealing to prevent further deterioration of the decline and ensure that it remained operable for the remainder of the life of mine. Void filling was accomplished by drilling rows of holes along the decline to access the voids and filling the voids with foam. This was followed by the sealing with polymer fluids. Telescopic pipes were also installed to allow water to drain off. A visual inspection was conducted and check-holes were drilled to assess the quality of the remedial work. The void filling material had penetrated cracks in the concrete lining, and areas where voids were intersected by check-holes were re-filled. Additional holes were drilled to re-seal areas that were still wet. The remedial work was completed successfully, as all voids were filled and stability achieved without compromising the concrete lining. The ingress of groundwater was also reduced to some residual dampness.

In a FeNi electric arc furnace, the physical properties of the slag (chemistry, viscosity, liquid/solid/gas ratio) are of crucial importance in controlling the efficiency of the process. In this paper, we studied the slag crystallised on the walls of a semi-industrial furnace (freeze-lining), the slag rising through the burden during foaming phenomena, and the casted slag. The freeze-lining is the layer of oxides that crystallises on the refractory wall of a furnace, protecting it from chemical and mechanical aggression. It records changes in furnace conditions (slag chemistry, temperature, oxygen fugacity), which makes it possible to observe the impact of these elements. In the high reduction test, the freezing lining is composed of magnesian olivine. Switching to a low reduction process increases the Fe content of the olivine and causes orthopyroxene to appear, making the freeze-lining mechanically and thermally weak. Thermal incidents in the furnace cause significant slag foaming. This foaming is produced by a massive crystallisation of the olivine (due to the drop in temperature), and inducing an exponential increase in viscosity, preventing the free circulation of gases. These foaming episodes are also recorded in the freeze lining and form layers rich in gas bubbles, and therefore mechanically fragile. The slag casted and cooled in a ladle allows the first steps of slag crystallisation to be studied. Olivine is the liquidus phase, with a magnesium-rich core and an iron-enriched rim, contemporaneous with the orthopyroxene phase. The habitus of these phases is very similar to that found in komatiites for the same minerals. FeNi slag is therefore an industrial analogue that is easy to study and compare to komatiites. The traditional vertical transportation systems deliver both gangue and useful mineral. The extraction of the desired minerals requires the construction of mineral processing and waste management plants, driving production costs, and often creating a negative environmental impact. The proposed technology is an integration of mineral processing within the transportation system. The mined rock is crushed and then loaded into a vertical lifting system filled with heavy media, with an intermediate density between the mineral and the waste rock. Driven by gravity separation, the desired mineral floats to the earth's surface, while the waste sinks. Delivered minerals and sunk waste is extracted from the heavy media and is then regenerated to a dry state. The useful mineral should be suitable for further use, and the waste used for backfilling. Remained residues of the heavy media may be recycled and reused in the vertical transportation system. Trials of the proposed process in a pilot format have confirmed economic and environmental advantages over traditional methods of transportation and mineral processing technologies. Kamoto Copper Company is a copper cobalt mining company established in Lualaba Province of Democratic Republic of Congo under a Joint Venture between Glencore PLC and Gecamines (the state-owned mining company). Operations consist of underground and open pit mines, a concentrator producing sulfide concentrate and oxide ores milled slurry, and a hydrometallurgy plant producing copper cathode and cobalt hydroxides from concentrate and ores. The production capacity is 300 k/a of copper cathode and 35 kt/a of cobalt hydroxide. Since Q4 2020, the Luilu hydrometallurgy plant has experienced operational instabilities due to increase in proportion of dolomite in the ore mined and fed to the plant. This was diagnosed by the significant increase in calcium grade in ore and acid consumption, continuous foaming, and overflow of tanks with subsequent adverse impact on equipment availability due to corrosion caused by acidic spills, structure integrity, and safety concerns around the acidic slurry spills. Production was adversely impact due above equipment availability and often throughput restriction to mitigate the foaming and overflows. A high gangue-acid-consuming ore management programme was developed with the aim of mitigating these impacts. The programme included: (i) use of defoamer agent in leach to stop foaming and overflow, (ii) design of a mechanical solution to leach foaming and overflow, and (iii) froth flotation for copper and cobalt minerals separation from dolomite. Only option (i) is presented in this paper. Through laboratory testwork, pilot-plant testing, plant trial, and full plant implementation, Kamoto Copper successfully implemented a defoamer agent (Kemfoam X9980) dosing at leach, resulting in significant reduction in foaming and overflow of leach reactors and countercurrent decantation thickeners. The optimum defoamer dose rate obtained was 20 mg/L. Since then, the Luilu recovered its operational stability, the corrosion of critical equipment ceased, and availability improved as the acidic leach slurry spills ceased. The constraint on throughput due to leach foaming was addressed and the frequency of sliming events in the thickeners was significantly reduced as the foaming on the supernatant surface ceased, with subsequent significant reduction in interfacial crud in solvent extraction.

Process control optimisation depends a lot on the availability of timely data from production to give operators a chance to make adjustments before potential process upsets or disruptions happen. A lot of data is already available with newer and updated machine technologies, but what about the process upsets coming from the raw materials that we use? They are natural products and therefore they are not of a stable composition or mineralogy. The production process depends on a certain chemical or mineralogical stability of the raw materials when they come to a roaster, kiln or sintering stage. Only then can the proposed reactions take place and the equipment be operated at stable temperatures. Laboratory analytical technologies have the limitation that they depend on representative samples and have a long time delay. Therefore online (real time) analysers are used nowadays in mining applications to obtain an early indication of the actual mined or to-be-processed ore. Most available technologies can only analyse inorganic content on an oxide or elemental level. Near infrared (NIR)- based online analysers can overcome that limitation and give a real time analysis of organic as well as inorganic composition, if required on a mineral level. The paper will present two case studies where the NIR online technology was successfully adapted.: a) Optimising refractory gold ore processing at the Goldstrike roaster operation b) Optimising the sinter process at a Japanese manufacturer. In a pulp environment, the surface properties of magnesite and dolomite tend to be similar, due to the re-adsorption of dissolved calcium species, which makes the flotation separation difficult. In this paper, the chelating reagent EDTA is introduced to eliminate the adverse influence of the calcium species and to restore the selectivity of magnesite-dolomite separation using sodium hexametaphosphate (SHMP) as a depressant. Flotation experiments confirm that the recovery of magnesite improves significantly in the presence of EDTA. Zeta potential experiments confirm that the negatively charged EDTA4+ and HEDTA3+ species can form soluble and stable chelates with positively charged Ca2+ and Ca(OH)+ species preventing their adsorption on the magnesite surface. Adsorption measurements prove the addition of EDTA can decrease the adsorption of depressant SHMP on the magnesite surface. X-ray photoelectron spectroscopy (XPS) measurements further confirm the transformation from the surface of magnesite to dolomite in the presence of calcium ions, and the possible adsorption mechanism of EDTA and SHMP on the magnesite and dolomite surface. "One of the most important performance indicators of a dense medium cyclone (DMC) circuit is the Tromp curve, and by extension the separation density and Ecart Probable (Ep) values. The densimetric profiles of DMC product streams have been traditionally acquired using heavy liquid sinkfloat analysis, which has certain disadvantages, such as the associated safety and health risks. More recently, non-toxic media such as lithium hetero-polytungstates (LST) have been used, with the desired densities being achieved by maintaining the solutions at specific temperatures. However, the high costs of these liquids can be prohibitive. The long turnaround time of the sink-float analysis is a further disadvantage for timeous interventions to the operating set-points of the DMC process.The RhoVol technology can generate the density distribution of a batch of particles in a rapid, accurate, repeatable, and safe manner. Additional data of interest, such as particle size and shape, are also measured and reported on a per-particle basis. Furthermore, samples can be sorted into discrete sorting bins based on any of the measured parameters of the particle, making further analyses of the material possible.This technology has applications across all commodities that use the DMC, particularly in the size fractions –25 +8 mm and –8 +3 mm. To date, laboratory results have proved very encouraging – separation densities are within 5% of traditional sink-float results, and the technology is being introduced to diamond DMC plants. IntroductionDense medium separation is a commonly applied beneficiation technique for the density separation of valuable products from crushed ores. The industrial applications of dense medium separation have been summarized and reviewed by various authors (Scott and Napier-Munn, 2000; Bosman, 2014; Napier- Munn, 2018). Dense medium cyclones (DMCs) are widely used in the coal and diamond industries to produce clean coal or to preconcentrate kimberlitic ores, respectively. Cyclone performance (separation density monitoring) techniques are varied. In the mineral industry. Density tracer tests (Napier- Munn, 1985, 2014; Davis, Wood, and Lyman, 1985) without mineral material, are widely used, although their accuracy in predicting operating cut-points becomes limited once mineral material is introduced. More recently, radio frequency tracers have been also used for the determination of cyclone efficiency (Partition Enterprises, 2017)."

The flotation of sulfide ores that contain carbonaceous gangue requires significant operational and chemical intervention to achieve suitable metallurgical outcomes. Carbonaceous gangue dilutes concentrate grades, alters the froth behaviour, reduces operational stability, adsorbs reagents, and reduces value recovery. Carbon management processing strategies like preflotation and depression are often presented as point solutions. Moreover, oversimplified mechanisms of carbon depressants belie their complex and nuanced impact on flotation behaviour. Optimising the flotation of carbonaceous sulfide ores requires a holistic consideration of interactions between the carbon management reagents and the processing strategy, ore mineralogy, flotation behaviour, flowsheet, and all other aspects of the flotation system. Examples are shown where conventional, simplistic mechanisms of carbon depressants fail to explain the observed flotation behaviour. The multifaceted impacts of carbon depressants on froth behaviour, collector performance, and value recovery highlight the need for a holistic approach to carbon management. Probability-based empirical methods were employed as an alternative approach to predicting uncertainties associated with rock mass properties. The focus was on developing probabilistic spreadsheets to forecast rock mass classification indexes. Histograms were constructed to describe the best distribution in predicting rock mass properties. The developed models also offer utility in predicting the impact of discontinuities within the rock mass on rock strength and rock mass classification systems. Statistical analyses identified volumetric joint count, joint spacing, joint frequency, and rock strength as the most influential parameters. Moreover, the statistical analysis revealed varying degrees of correlation among different rock mass properties. While some properties demonstrated significant correlations suitable for modelling, others did not align well with any correlation model. The results highlight the need for a comprehensive approach to rock mass characterization, considering multiple factors beyond volumetric joint count. Geological complexities, including tectonic activity and weathering processes, may obscure direct correlations. These results emphasize the importance of empirical modelling and detailed site investigations for accurate assessment of rock mass quality and stability in the Himalaya.

Spiral concentrators are gravity-based separators widely used to beneficiate coal, heavy minerals and beach sand. It consists of a helicoid trough that spirals downward in the helical configuration around an axial column. The particle segregation takes place based on size and density under the influence of gravity as the particles spiral down within the thin water layer. In the last century, most design modifications of this equipment were based on trial and error based lab-scale experimentations and empirical approach. The use of Computational Fluid Dynamics (CFD) has gained interest in the past two decades to understand the underlying flow physics in the spiral concentrators. In this paper, we used CFD to model the fluid flow and investigate the particle segregation inside a conventional LD9 spiral concentrator. Firstly, the Volume of Fluid model was used to resolve the liquid-air interface. The liquid depth and flow field predictions for varying flowrates were validated against the experimental literature data. One-way coupled VOF-LPT model was then used to describe the particle dynamics in the spiral flow field assuming dilute particulate flow. Moderate dense particulate flow (20 vol.%) was then modelled using the Algebraic Slip Mixture (ASM) model. Four particle-phases representing particles of different sizes of dual-density were simulated, and the component particle segregation was analysed. The Brucutu iron ore mine (Minas Gerais, Brazil), is Vale`s largest iron producing operation achieving around 21 million tons by flotation of iron ore pellet feed per annum. The run of mine is mainly composed of hematite (70%) and quartz (30%). After preparation (comminution and sizing), the slurry is submitted to reverse cationic flotation of quartz under basic conditions (pH=10.5). Corn starch (500g/t) is used to depress Fe-bearing minerals and alkyl (C10) ether amine is the collector for quartz. The flotation circuit is arranged in a “coarse” section utilizing dated 28m3 square Wemco cells, and a “fine” section utilizing modern 160m3 tank cells. The “coarse” flotation circuit treats material from the deslime cyclone underflow while the “fine” circuit treats material from the deslime cyclone overflow and the pulp product from the “coarse” circuit scavenger 2 bank. Evaluation of process performance is of high importance as even small gains can lead to large improvements for this high throughput plant. Cell-by-cell samples of the froth products, selected feed and pulp-products were analyzed for flow-rate, overall chemical composition, and particle size distribution. Bank-by-bank samples of the feed, froth and pulp products were analyzed on an assay-by-size basis. In addition, the flotation cells were hydrodynamically characterized and gas dispersion parameters assessed. The detailed experimental program resulted in a thorough characterization of the process and enough information to produce a calibrated floatability component model. Longer mainline residence time results in significant Fe2O3 losses while yielding little benefit in terms of SiO2 grade. Scavenger 2 has twice the residence time of scavenger 1 while having to treat only 10% of the SiO2; resulting in high Fe2O3 recoveries to the froth and poor separation. In addition, it is shown that the Fe2O3 exhibits true flotation behavior resulting in increased Fe2O3 losses. The detailed data collection campaign coupled with in depth data analysis and modelling gives unprecedented information and highlights avenues for optimization that was previously unknown.
