The present work is a part of a comprehensive program that aims to evaluate the girth welding procedures for heavy wall API 5L X65 pipes produced for sour service applications. This article describes the results of toughness, strength and sour resistance of girth welds produced with different welding consumables. The methodology applied included girth welds production with GTAW process for root pass using ER70S-6 consumable and FCAW process for filling passes using E71T- 1CJ and E91T1-GM-H4 consumables. Mechanical tests of Charpy, CTOD, tensile, hardness and stress corrosion cracking were also performed. The E71T-1CJ resulted in a girth weld with tensile and yield strength around 7% lower than the pipe. However, according to the papers analyzed at this study, a value up to 10% of undermatching could be acceptable. The CTOD and Charpy tests showed good toughness and weld metal embrittlement was not observed. The hardness and the stress corrosion cracking tests demonstrated that the consumable ER70S-6 is suitable for sour service. All properties evaluated met the requirements specified by the onshore pipeline standards, showing that the consumables ER70S-6, E71T-1CJ and E91T1-GM-H4 are suitable for the welding of heavy wall X65 pipe with sour service and toughness requirements. If an overmatching is required, the E91T1-GMH4 shall be used to assure a strength overmatching and prevent plastic strain concentration at the weld metal. The results provided by this paper can be used for consumable selection and for welding procedure qualification of pipelines construction when heavy wall API 5L X65 are used for sour gas transportation.

Steel market has become somehow unpredictable and requires quick adjustment in production conditions to survive in the harsh market environment. Steel production is not anymore driven by output records, but by efficient cost reduction measures to remain competitive under strongly varying production conditions. Energy efficient production and flexible raw material scenarios have become decisive factors to succeed and survive in our industry. Such scenarios have to be carefully investigated to be well prepared to adopt production steps continuously. The paper analyses various process opportunities to optimize energy and raw material consumption in the production route. Off-gas treatment systems have still a huge untapped potential to recover energy from the hot waste gases. This is valid for the EAF mini mills as well as for the integrated route. Various examples for waste heat recovery systems including resulting benefits are discussed for the EAF, agglomeration, blast furnace, direct reduction and BOF. New innovative bag-filter systems feature extremely low emission levels at lowest pressure loss and sound emission conditions. Also improved control and automation solutions support the operators to minimize the operation and maintenance costs of their off-gas system. Steelmaking by-products shall not be considered as residues, but as a valuable and cheap raw material source. The paper presents some show cases how to valorize slags as well as utilizing coke and iron oxide fines to increase productivity and minimize raw material cost. A new process for highly flexible converter steelmaking allowing for extraordinary high HBI and scrap rates above 50% and improved yield is discussed and evaluated

Optimized CAPEX, OPEX, new products, yield and product quality in new process equipment as well as by upgrading of existing facilities are the key factors for success and profitable operation. For this, innovation in processes and design is crucial. Danieli can support their clients by offering innovative and well-thought-out process equipment and upgrade solutions. In 2018, Danieli has put into operation a complete cold processing complex in Turkey, which includes a new continuous pickling tandem mill featuring latest generation of market oriented technologies. In this line, dedicated to run a broad range of size and grades (IF to AHSS as DP1000), the highly efficient Turboflow® pickling process was selected. This technology already proved its efficiency and ability in former applications handling ultra-thin gauges at speeds even exceeding 400 m/min in the pickling tanks. The 5-stand 6-high OSRT tandem mill features important developments, like actuators to improve significantly strip flatness and a special air knife arrangement on the tandem mill exit side to generate perfect strip surface cleanliness. In galvanizing lines, the zinc pot is the most effective area to reduce costs in operation and consumables and increase the product quality. Danieli has spent significant efforts in developing most advanced technology for the wiping process. A fully integrated system solution has been designed to perform a wiping process with high quality, economy, accuracy and productivity. Center part is the newly developed X-Jet / Compact X-Jet air knife, added by new generation electromagnetic stabilizer as well as robotic systems to reduce human intervention and health risks in this area. This technological package is ideal also for upgrade of existing lines, typically generating a return of investment less than 1 year. On top, Danieli has developed advanced automation systems including L2 and L1 controls to achieve outstanding product performances.

Over the last 25 years the thin slab casting and rolling process has been gaining a major market share in the production of hot rolled strip, progressively eroding the areas previously of exclusive domain of conventional mills. This is mainly thanks to the competitiveness of the process over conventional ones, and to the growing ability of this technology to cover the majority of market niches, well beyond the boundaries of the commodity market. After having significantly contributed to the continuous expansion of this production mode and after an extensive campaign of theoretical research and physical testing in reference plants, Danieli has progressively developed over the years a new generation of thin slab casting and rolling layout, marking a new phase in the evolution of this process. The new step-ahead is epitomized by the name QSP-DUE. This configuration belongs to the Quality Strip Production (QSP) family, which is Danieli’s strip-quality-oriented thin slab based plants. The innovative features of the process are embodied in the acronym DUE, which stands for Danieli Universal Endless (Danieli patented technology – US patent n. 8087449, January 3rd, 2012). What makes this new concept different is the ability of “universal” rolling modes thanks to the fact that, now, within one single plant it is possible to perform coil-to-coil, semi-endless and endless rolling modes, making this plant a major technology innovation compared to the previous generation.

The situation of the steel industry is still challenging. Worldwide overcapacities have an impact on profitability. More than ever, the point at SMS group is to provide the steel industry with flexible and profitable technologies and systems over the whole process chain. One example for that is the thin slab casting and rolling technology and, in particular the CSP® technology (Compact Strip Production), being well established for hot coil production. From its introduction in 1989, CSP® technology has been continuously further developed. Today, on a CSP® plant, the full range of high-quality steel grades can be produced with tightest geometrical and metallurgical tolerances under optimal economic conditions. With the introduction of semi-endless rolling and, as a further step, the endless rolling process, the product range for thin and ultra-thin products has been further enlarged, allowing for the production of hot rolled coils with a thickness of 0.8 mm for low carbon steel grades. Also high-strength steel grades may be produced with gauges below the minimum product thickness that can be achieved in a conventional-type hot rolling mill. Another step in the further development of CSP® technology is digitalization. In December 2016, the CSP® plant of Big River Steel (BRS), located in Arkansas, USA was put into operation. It is the first learning steel mill in the world. The CSP® plant of BRS comes with innovative technologies, providing impressive operational results right from the beginning.

Slitting processes have been used for many years to increase the productivity of smaller diameter deformed bars, without making major investments in the rolling mill. This technology is used mainly for the production of reinforcing bars (7-20 mm diameter), but successful applications exist also for round bar production. The multi-slitting process enables to produce up to 5 bars starting from one billet, thus increasing the productivity of the smaller products. Danieli Morgårdshammar, world leader in the supply of rolling mills for long products, has been a front-runner in slitting technology since its first applications and has recently developed, first in the world, the technology to produce 5X8mm rebar. This process has been recently applied in BRSM steel, a company based in Bangladesh which is a worldwide benchmark for slitting technology performances. This paper presents the necessary modifications which need to be considered when developing a 5-strand slitting project (and multi-strand slitting projects in general), as well as the results obtained at BSRM Steel when the process was implemented in 2016, the first rolling mill in the world rolling 5X8 mm slit rebars.

The hot blast stoves are a regenerative heat exchange system, accounting for 10 to 20% of the total energy requirement in an integrated steel plant, responsible for the supply of about one-third of the blast furnace heat input and responsible for a constant flow of hot air to the blast furnace, according to the required production. Because of their important role in the hot metal production, a stable operation and an appropriate combustion control is necessary. This paper aims to present the results of an investigation and modifications performed as an operating multi-furnace plant, as well as the parameters considered to ensure thermal equilibrium, improving in the stoves heating cycle.

Abstract Usiminas Steel Plant in Ipatinga installed an accelerated cooling device named CLC (Continuous On-Line Control) in 2010, enabling it to supply steels produced by TMCP (Thermo Mechanical Control Process) technology. This technology complements the TMCR (Thermo Mechanical Control Rolling), with the inclusion of the accelerated cooling process after controlled rolling. There are various gains in terms of quality and productivity associated to the application of such technology. However, the flatness control for API steel becomes crucial because large thermal stresses may be generated due to thermal heterogeneity during the fast cooling when the austenite phase decomposes mostly into ferrite and bainite. In literature, there is lack of knowledge regarding a full understanding of the relation among cooling conditions and plate flatness. Therefore, this work has focused on the effect of the cooling strategy for API steels, aiming at optimizing flatness and keeping the mechanical properties within the specified ranges. The starting point was dilatometer simulation, where cooling conditions such as start cooling temperature, SCT, finish rolling temperature, FRT, and cooling rate, CR, were changed in order to evaluate their effect on microstructure. Those laboratory conditions supposed to give the best results were transposed to industrial scale, so as to produce experimental lots of plates with five different cooling strategies. It was shown the possibility to find a cooling profile that guarantees the balance between mechanical properties and flatness requirements. A lot of galvalume/aluzinc steel sheet was furnished to a metallic roof manufacturer intended for tile fabrication. But, according with the roof manufacturer, that coils develops a different superficial aspect during processing. The purpose of this work was to provide an explanation for the appearance of the observed surface on one side of the coils. In order to find out the origin of the problem, mechanical and microstructural characterization tests were done at INSPEBRAS with the support of a partner laboratory. The results are described in this paper with their analysis and conclusions.

We are at the beginning of an era of profound transformation and human progress — a new industrial revolution. This “Automation of Everything” era will be brought about by digital interfaces, data analysis and control of the physical world through networks employing the Nokia Bell Labs Future X1 architecture — networks to support the digitization and connection of everything and everyone with the goal of automating much of life. The interconnection of robots, machines, drones, sensors, processing platforms and people through Future X networks will provide transformative tools for the automation and optimization of factories and warehouses, ports, electric grids, transportation networks, food, healthcare, construction, logistics and supply chain, emergency response, mining, and other physical industries. To date, the level of automation has been modest at best. Automating these physical industries — industries that account for 70 percent of the US Gross Domestic Product, for example — has the potential to drive significant increases in the world’s economic productivity.2 Realizing the potential of this next industrial revolution will require billions of wirelessly connected endpoints for high fidelity physical-to-digital conversion, millisecond response times to tightly control and coordinate machines and robots, and intelligent analysis to optimize real-time decisions — tasks beyond the reach of current networks. Increased levels of automation are already being achieved through the use of 4G advanced wireless access technologies. The untethering of sensors and actuators in industrial environments through the low-latency, high-bandwidth, high-reliability, and massive scale provided by 5G wireless access will complete this evolution, providing an unprecedented ability to digitize, analyze, comprehend and manipulate the physical world at a scale never previously thought possible. These new capabilities will enable us to create digital models of the physical world with ever higher levels of fidelity, further enhancing our ability to improve operational efficiencies and increase productivity and worker safety. Doing this will require a dramatic evolution in network architecture toward massively distributed cloud control and baseband capacity to achieve the required ultra-low latency and ultra-high bandwidth for industrial and infrastructure automation services — the Future X architecture. In early 2019, Nokia Bell Labs will publish a sequel to “The Future X Network: A Bell Labs Perspective”. “Future X for Industries: A Nokia Bell Labs Perspective” will explore how the Future X architecture will automate many of the world’s physical industries, including chapters devoted to electric power, cities, rail, mining, public safety, manufacturing, ports, logistics and supply chain, and an overarching chapter devoted to securing this highly automated world. Rourkela Steel Plant (RSP), which is operated by the Steel Authority of India Limited (SAIL), was inaugurated in 1959 and was the first Integrated Steel Plant in the public sector in India. In 2013, RSP commissioned their No. 5, 4060 m³ Blast Furnace, India's largest. It was built as a turn-key project by a consortium consisting of Danieli Corus and Tata Projects Ltd. and is entirely based on the technology and know-how of Danieli Corus. The new Blast Furnace is the key element of an expansion program that doubles the plant's production capacity and with much of the existing ironmaking capacity reaching the end of its technical and economic life span, it enables RSP to meet existing as well as growing demand for its products. This article discusses how this greenfield Blast Furnace was built in an existing and operating Integrated Steel Plant. It covers the accommodation of land, planning of the new installation to fit the available plot as well as the updated logistical lay-out of the plant. Technical details of the installation are presented, including their consequences for RSP's environmental performance and new perspectives for campaign planning.

The highly dynamic economic climate of recent years has tightened the operating envelope for steel producers world-wide. Steel producers continue to experience immense pressure to respond quickly to changing circumstances and the focus has shifted towards efficiency improvement and maximizing flexibility in operations. The ability to safely stop, restart and ramp-up production facilities has become essential. Establishing this level of flexibility, without sacrificing efficiency, requires sound process control, fit-for-purpose process management practices and solid know-how and experience regarding special situations in blast furnace ironmaking operations. The same business environment that demands this increased flexibility has made it increasingly difficult for steel producers to sustain sufficient knowledge about these situations. While many experienced, senior operational staff have retired, a new generation of ironmaking specialists has acquired its hands-on experience over more recent decades, during which these process situations have been much less frequent than before. Over the past 10-15 years, the requirement in the industry for external operational support during e.g. blast furnace blow–downs, salamander tapping and restarts after planned and especially unplanned stops, has become increasingly frequent. This article presents a number of these cases from a process management perspective as well as with regard to project organization and optimized cooperation between internal and external teams of experts.

A properly designed “Total Cost of Ownership” model can result in significant savings. This paper will review the costs associated with rolls in both Hot Strip and Cold Strip Mills. The multitude of factors that must be considered in performing a complete analysis for the roll purchasing process will be discussed. Models for both Hot Strip and Cold Mills will be presented. Examples where traditional analysis can lead to expensive, incorrect decisions will be presented.

The paper describes the recent new installation and start-up of the second RH (Recirculation Degasser) in Rio de Janeiro plant of thyssenkrupp CSA Siderúrgica do Atlântico. The new plant is installed as part of the existing RH, the twin solution increases the overall melt shop production in the area of quality plates especially for deep drawing grades. With this new equipment, CSA is able to increase degassed grades production with a state of art asset that has the ultimate technology in operation, safety and automation. The description of the main components parts and the operational concept gives an overview of the latest experience in RH plant engineering combined with best operational practice of world class steel producer.

State of the art sinter coolers are working based on the cross flow cooling principle. Thus, only a part of the thermal energy can be used for heat recovery application. The other part of the cooling air is brought unused to the environment. Furthermore, environmental regulation regarding dust emission and intelligent usage of exergy are getting stronger. Therefore, Primetals Technologies developed sinter coolers based on the counter flow principle. The cooling air passes the sinter bed in counter-flow direction enabling a direct heat transfer from the hot sinter to the air. The exhaust gas temperature can be maximized by using the total heat of the hot sinter. Due to the possible usage of the total exhaust gas amount, diffusive dust emission is reduced to zero. Two types of counter flow coolers are in the portfolio of Primetals Technologies. One type is based on a stationary shaft, in which the hot sinter is charged. The flow of the hot sinter is in vertical direction from top to bottom, in counter direction than the cooling air. The second type is a circular hopper cooler. The hot sinter is charged on top of a moving bed. At the bottom of the bed the sinter is discharged. The cooling air flows also from the bottom to the top, following the counter flow principle. Depending on the requirements, one of the two counter flow cooler types can be chosen for optimized and efficient cooling of hot sinter..

Since their discovery in 1991 Carbon nanotubes (CNTs) have attracted much interest due to their remarkable mechanical, thermal, electrical, chemical and optical properties. In connection with their mechanical properties, CNTs have been studied in various forms for tribological applications including their use as lubricant additives for oil and water. In this paper the tribological properties of CNTs (SWCNTs and MWCNTs) when used as lubricant additives are studied under rolling-sliding conditions in a twin-disc testing machine. The tests were performed using 5% of creepage and pressures of 0.8 GPa and 1.1 GPa. Used functionalized nanotubes were modified with carboxylic acid ultrasonically dispersed at different concentrations (0.01, 0.05%). The results indicated that the presence of carbon nanotubes leads to a decrease in both friction coefficient and wear rate for both systems studied (oil and water).

The increase in Basic Oxygen Furnace (BOF) plants in steelmaking has given rise to renewed interest in a dynamic simulation of the BOF process. Material and process costs can be saved with optimized process times and targeted charging of scrap and slag formers. Beside hot metal, scrap is the main source of iron in the BOF process. Furthermore, scrap is used as a coolant during the process due to exothermal chemical reactions occurring in the BOF. In this paper, the melting and dissolution behaviour of scrap in the BOF process is discussed. A new dynamic thermodynamic and kinetic Matlab® model used to simulate scrap melting behaviour as a function of various scrap surface parameters and particle size is presented, as well as the influence of scrap properties on liquid bath temperature and final crude steel composition after a defined blowing period.

Major costs in the production of both flat and long commodity grade structural steel products include alloy, labor and energy. Flat and long commodity grade structural steels such as ASTM A36, ASTM A527Gr50, S235, S275, S355 and other equivalent world societal standards represent over 500 million annual tons worldwide. These simple commodity grades consist of a minimum of three base common alloying elements, carbon, manganese, silicon and then can be supplemented with microalloying elements of either vanadium or niobium. Since 2016 raw material costs for two of the five alloying elements in these commodity grade structural steels, FeMn and FeV, have risen significantly and/or have become volatile making it difficult to maintain stability in profitability for these commodity grades. For steel plants producing hundreds of thousands and in some cases over a million tons annually of these common structural steel grades because of the significant alloy cost increase for Mn and V alloy additions has squeezed profitability of these grades. These grades typically represent the base loading for cost controls in most all steel plants and hence a significant cost increase or volatility in two of the five elements used for these grades having a negative effect on overall production costs. However, with a proper strategy for alloy designs working in conjunction with the mills existing processing capabilities to achieve the desired end metallurgy/mechanical properties, alloy costs and operational efficiencies can be realized.
