The production of ferrochrome alloy from chromium bearing chromite ores is conducted at high temperature under highly reducing conditions. However, albeit completely unintended, it is impossible to completely exclude oxygen from all high temperature process steps, with the corresponding possibility arising for the generation of small amounts of Cr(VI) species. Certain Cr(VI) species are regarded as a carcinogenic, with specifically airborne exposure to these Cr(VI) species being associated with cancer of the respiratory system. With approximately three-quarters of the world?s viable chromite ore reserves located in South Africa, and annual ferrochrome production approaching almost half of total annual global output, aspects of Cr(VI) generation and control are of particular relevance and importance to the local industry, and naturally to the global industry at large. This paper seeks to examine theoretical and practical aspects associated with Cr(VI)generation (based largely on experience within the local South African industry, but considered to be generally encountered in the broader global industry context), together with mitigating measures that can be applied within the context of the production processes. From the discussions it is clear that significant improvements in various Cr(VI)-related aspects have been made by the South African ferrochrome industry. However, it is also evident that several areas of uncertainty still exist, which require further research in order to better quantify risks and enhance the efficacy of mitigating steps. The phrase ?back to basics? is used to describe the fundamental principles and philosophies on which a successful mining operation is based. At Richards Bay Minerals (RBM), ?back-to-basics? (BTB) has been implemented as a continuous process to probe operational functions with a view to increase production without capital expenditure. It also ensures that the fundamentals of dredge mining are understood and adhered to. BTB is based on the principle that people drive organizations, necessitating an interactive implementation approach. At the RBM mine this entails a three-pronged approach, namely practical training, teamwork initiatives and the use of lean Six Sigma methodology. It is the latter on which this paper will focus. The lean Six Sigma methodology is successful in identifying, managing and documenting BTB projects, while team work initiatives are integral to successful project implementation. This paper describes two examples of how the Six Sigma methodology can be applied to a dredge mining operation. The first example focuses on the improvement of Mining Pond Echo (MPE) plant throughput by reducing the lost opportunity (non-production) due to tails downtime. The project was successful in increasing plant throughput by 4.5%. This was achieved by increasing the tails disposal system availability by running MPE as a four tails lines operation and focusing on causes of tails production downtime. Subsequently, the tails system at MPE is no longer the production bottleneck. Second, the Six Sigma methodology was successfully applied at Mining Pond Charlie (MPC) to increase the primary dredger throughput by 4.6% through focusing on the dredging technique and maintenance issues. This project highlighted the need for trend analyses to ensure an effective dredging technique, coupled with simple production documentation, which also ensures a focus on maintenance. The ilmenite, rutile and zircon processes of the mineral separation plant generate tailing streams, which still contain valuable mineral. This is due to a combination of factors, which include separator equipment efficiency, particle size effects and inefficient operating practices (equipment overloading, blockage, etc.). Recent developments by metallurgical equipment suppliers have led to increased mineral separator performance enabling recovery of previously lost valuable mineral. Mineralogical studies were conducted using QEM*SEM and MLA techniques to identify and quantify gangue mineral species and determine mineral association. Laboratory and pilot-scale test work was then conducted to develop suitable process flowsheets for the recovery of ilmenite, rutile and zircon from current and stockpiled tailings.

With the increased variability of today's large-scale mining operations, consistent flotation performance is important to improving and sustaining overall recovery through the circuit. The Newcrest Telfer Mine has implemented advanced process control technology to obtain stable level operation and consistent mass pull in the copper rougher and scavenger flotation circuits. The final result has been an overall reduction in variability, which impacts on both copper and gold recovery. This paper describes the methodology and implementation of the improvements in control at the Newcrest Telfer Mine as being an essential part of the business for minerals processing.

"Gomes Sand is a quarry operation that produces sand and aggregate for the construction industry. The quarry is experiencing inconsistencies in the fragmentation and poor pit conditions as a result of poor drilling and blasting practices. This results in excessive downtime in the load and haul and crushing processes.A benchmarking exercise of the blasting practices was conducted to evaluate the effect of the inconsistency on the mining cycle. After changes in the blasting practices the downtime was reduced, which improved the crushing plant utilization by 4.9%. The improved blasting practices and more consistent fragmentation decreased the average number of loads lost each month due to jaw crusher blockages from 9.2% to 3.9% of plant throughput. The change in blasting practices also improved pit conditions. IntroductionGomes Sand is a quarry operation that has been in operation since 2009, producing sand and stone for the construction industry. The quarry was experiencing unacceptable blasting results. The repercussions included uneven pit floors, large amounts of oversize rock (>500 mm), and inconsistent fragmentation.The blast results affected the load and haul operations as well as the efficiency of the crusher. This resulted in downtime in the daily operations, and consequent production and revenue losses.The crusher product should have a top size of 50 mm. A blast fragmentation of <50 mm would improve the downstream operations and the crusher throughput.An investigation into the blasting practices was carried out to assess whether the downstream delays can be eliminated by improving the blast results. The exercise included:* Assessing if the designed blast layout is adhered to on the bench* Observing the quality and control of drilling* Observing the charging procedure of the blast-holes* Benchmarking the fragmentation consistency of the blasted rock using current blast design and practices* Analysing the throughput of the crushing plant* Investigating the power consumption of the crushing plant and determine if a change in blasting practices will affect this* Evaluating the hours spent by the hydraulic hammer on secondary breaking."

"Through the application of the Rietveld method, X-ray diffraction analysis has developed into a fully quantitative method for phase analysis. The Rietveld method itself has progressed from an unstable method that required constant operator intervention to a stable and robust method suited even for routine analysis. The method however, requires a good initial calibration and periodic checks on its precision and accuracy.Several examples from minerals processing, pyrometallurgy, and materials science show the strengths and applicability of the method. The limitations and sources of error are also discussed.1. IntroductionDiffraction of X-rays by matter has been used for more than 80 years, initially to elucidate the structure of crystalline matter, and to investigate the bonding between atoms. The first development of powder diffraction cameras and the later development of X-ray diffractometers saw the development of methods to identify phases and to try to quantify them in mixtures. A comprehensive database and search-match techniques have been developed over the ensuing years. Effective and accurate quantification had to wait for the so-called Rietveld&apos; analysis where the total diffraction pattern is used and where the crystal structure data for the constituent phases are needed as input. Overlapping of diffraction peaks of different phases is handled without difficulty and reliable results can be obtained in spite of this occurrence.The development of methods for structure analysis from powder data has also progressed rapidly and more and more complex structures are being solved from first principles, i.e. without knowledge of unit cell or space group data. Because of the ease of use of the Rietveld method, it is finding increased application in metallurgy, especially in the quantification of phases of importance in minerals processing, in pyrometallurgical processes, and in materials characterization. This study will examine the principles of the Rietveld method, its application in metallurgy, and finally also the common pitfalls that need to be avoided.2. Rietve1d AnalysisAs the Rietveld method compares the experimental diffraction pattern with one calculated from known crystal structure data, the following data are needed:•,An XRD Pattern with as Iowa background as possible. This should have good resolution and high diffraction peak intensities. With modem X-ray detectors, this can be achieved in minutes rather than hours.•,Instrumental parameters such as goniometer radii and slit sizes are needed. These are the so-called ""Fundamental parameters"". They are used to calculate the shapes of the resultant diffraction peak profiles that are caused by the instrument. The parameters are used to correctly separate the instrumental effects on the diffraction pattern from the sample effects."

Regular analysis of different streams is important for the control of hydrometallurgical processes. Various physical and physical-chemical methods are applied for this purpose. Many modern methods require costly equipment and are subject to interferences. Therefore, redoxtitration methods remain of interest. The use of different types of oxidizing and reducing agents as well as redox indicators enables many cations and anions to be rapidly and accurately analysed. Sometimes redox titrations require the prior preparation and addition of masking agents. Selective, sensitive and low-cost methods of redoxtitration of copper and SO2 in plant conditions are described.

In this paper, which is aimed to serve as a review article, first of all a breakdown of the earth?s total water reserves is given. The usage areas of water in the mining industry are mentioned and these uses are briefly outlined, together with the main pollution potential of each. According to this, most of the water (almost 80% of it) is utilized in processing. Later on, probable damages that the mining would give to groundwater as a result of acid mine drainage, heavy metal pollution, euthrophication and deoxygenation is described. Finally, the measures and controls that should be taken against water contamination in mines are presented.

The ongoing revision of the Respirable Dust Regulations (RDR) by the UK coal mining industry includes the introduction of personal exposure monitoring for underground mines, rather than the fixed point sampling of workplaces. The initial choice CIP10 personal respirable sampler, failed during the underground trials because of the transfer of large non-respirable particles to the respirable dust deposit under vibration from man-riding belts, and of adverse effects of high winds and high dust loading on the flowrate through the sampler. These effects were validated in laboratory simulations of these conditions. A cyclone-based personal sampler is showing promise as an alternative.

Cassiterite is considered to be the only economically significant tin mineral in the earth&apos;s crust, and in its purest form has a tin content of 78,6 per cent. South Africa has limited deposits of the mineral, and by its exploitation contributes about 2 per cent of the world&apos;s production. This paper gives a brief history of tin mining in South Africa, which dates back almost 3000 years. Over the intervening years, many tin-mining operations have flourished and as quickly disappeared. At present there are only three tin mines in operation, and a description is given of the methods of mining, concentrating, and smelting that are used. The properties and uses of tin are listed, together with relevant statistics.

The selection of the most suitable mechanized mining strategy has to consider the geotechnical environment in which it will be operating. A mechanized mining method or machine is designed to a given set of specifications to work within an environment. The geological conditions that define this environment are fixed—detailed information of these conditions for design specifications is thus critical. Two major classes of geotechnical parameters are defined—critical and design. The critical controlling factors are a result of mineral composition, size, shape, abundance, assemblage and associated texture, as well as discontinuity type and orientation. Design parameters are specific to each deposit, and their nature cannot be broadly described, as with the critical factors. It is shown that for major deposits in South Africa, namely the Witwatersrand Basin (gold), the Bushveld Igneous Complex (PGEs) and the Karoo Coalfields that by incorporating geological and geotechnical information that appropriate mechanized mining methods can be deduced, and that the performance and design parameters of specific technologies can be determined

This paper reviews the Mineral and Petroleum Resources Royalty Bill of 2006, identifies potential areas that require further consideration by the National Treasury and, where appropriate, offers alternatives. At its basic level a royalty regime consists of two elements: the base and the rate that must be applied to the base. Deciding on an acceptable royalty rate is a complex matter and can be done only after extensive analysis of all variables affecting the competitiveness of the regime. The proposed royalty rates are in the range of zero to five per cent and are based on sales revenue. It is argued that future investment patterns are more likely to be influenced by market cycles and commodity prices than policy events. Inevitably the current boom in the minerals sector will come to an end and the success of the proposed regime will be known only when profit margins are under pressure. Policy makers must therefore have the long run in mind when developing policies that affect the ability of industry to do business, without the need to renegotiate each time there is a change in the market. A long-run policy must be sufficiently flexible to allow for consistently fair sharing ratios and splitting of revenues between government and industry. Although broadly in line with international practice, the current version cannot be regarded as internationally competitive and efficient. In order for the royalty bill to become internationally competitive, promote beneficiation of mineral production and adequately compensate the State for the loss of a national resource, the National Treasury should heed the following main recommendations in this review: 1. Abandon the notion that each mineral product must have its own royalty rate; 2. Introduce an NSR type royalty that allows for value-addition costs to be deducted from the base; and 3. Provide for automatic relief through the use of a sliding-scale mechanism based on ability to pay, e.g. the X-Factor used in the gold mining tax formula.

This paper describes an interactive personal computer program, ENVIRON, which simulates cooling and ventilating systems on gold mines. An example of the practical application of the program is given and proposed future developments are discussed. The program consists of two main modules, HEATFLOW and VENT- FLOW. HEATFLOW calculates the heat loads and the effect of air coolers, while VENTFLOW estimates the air flow distribution. As the calculation of the heat loads requires a knowledge of the air flow and vice versa, the two modules are run iteratively until the solution converges. The program is written in Pascal and runs on any IBM-compatible personal computer.

"One of the main challenges in the numerical modelling of ground support in underground excavations is to reproduce the performance of the sequential installation of the reinforcement while capturing the rock mass behaviour of an advancing face in 3D. The 3D modelling approaches used to simulate the progressive advance of excavations are mostly continuum and often cannot reproduce the rock mass failure mechanisms. The 3D discrete element method (DEM) can better reproduce structurally controlled rock mass failure mechanisms and can explicitly represent the reinforcement elements. This paper builds on previous work that reproduced the structurally controlled squeezing conditions in an underground hard-rock mine using 3D DEM and the in situ behaviour of reinforcement under pull conditions. It addresses important issues on the way reinforcement is explicitly introduced in discrete element models. A pseudo-3D model is employed to overcome the computational restrictions and time limitations of a 3D modelling approach. The work focuses on the scaling of the material properties of the ground support elements when the thickness of the model is not equal to the out-of-plane spacing of reinforcement. It demonstrates the scaling methodology based on the type of the modelled reinforcement elements used and investigates the significance of this approach. The advantages and disadvantages of this approach with respect to 2D and 3D methods are discussed. The results are compared with field data and previous modelling work done at the mine. IntroductionNumerical models can provide significant insight into the anticipated behaviour of underground excavations. The modelling of ground support, however, is not a trivial exercise. An effective representation of ground support in underground excavations should capture the behaviour of both the rock mass and the support elements. When numerical models are used for design purposes, the complexity of the problem requires significant time and expertise (Sweby, Dight, and Potvin, 2016).At a laboratory scale, numerical models have successfully reproduced the results of laboratory tests on rockbolts by explicit modelling of the bolt, the borehole, and the grout. Chen and Li (2015) used a continuum FLAC3D (Itasca Consulting Group Inc., 2012) model to simulate the mechanical behaviour of D-bolts as observed experimentally. Grasselli (2005) used a 3D finite element code to model the behaviour of fully grouted rods and expandable bolts under shear."

Two backfill systems have been developed on West Driefontein, namely the centrifuge dewatered tailings system and the cyclone-classified tailings system. Modifications to the two systems since the publication of the original paper (Close and Klokow, 1985) are discussed in addition to the results obtained. Considerable experience has been gained from the operation of the centrifuge dewatering units as well as the placement of dewatered tailings in a difficult mine environment. The centrifuge dewatered tailings method has proved successful in the extraction of a highly stressed block of ground at No. 5A Sub-vertical Shaft. The utilization of backfill support in this area made it possible to dispose of a high-grade barrier pillar. This pillar was considered necessary prior to the introduction of backfill support. The recovery of the gold from this pillar made the use of dewatered tailings backfill cost- effective, despite high labour and maintenance costs. Current experience with the bagfilling method of placing cyclone- classified tailings indicates that it is viable and requires considerably less capital investment. Although expensive at present, it is envisaged that costs will decrease once cheaper bags and other forms of stope support are used. The placement of backfill in small-diameter sausage-type bags requires no change in mining cycle and allows the backfill to be placed close to the stope face. Both backfill systems are being expanded but preference is to be given to the cyclone-classified tailings system.

Wet end components of centrifugal slurry pumps used in the hydraulic transport of solids are subject to substantial erosive wear. Accurate prediction of the casing wear rate and location for a particular duty is beneficial for correct pump selection and design, maintenance planning, and elimination of emergency shutdowns. CFD multiphase simulation using the Eulerian-Eulerian approach is being applied successfully to determine the velocity fields and solids concentration in the centrifugal pump, allowing for accurate predictions of casing wear patterns resulting from sliding abrasive wear. Simulation results for various single domain and multi-domain (multistage) multiphase simulations are discussed. Emphasis is placed on results from a 3-dimensional, multi-stage transient, multiphase simulation and comparison to field data.

The in-service degradation of the mechanical properties of steel components through the damage mechanism of high temperature hydrogen attack (HTHA), is a topic of concern in the refining and green hydrogen industry. This damage mechanism occurs in susceptible steels operating in environments at high temperatures and hydrogen pressures. The current investigation deals with the indirect monitoring of mechanical degradation via tracking of the swelling strain in affected structures. An autoclave with an AISI 316 shell was utilized to simulate accelerated HTHA damage at 550 °C and 46 bar for exposure times ranging from zero to 700 hours. The progress of the HTHA damage was tracked using encapsulated high-temperature strain gauges. The correlation between the swelling strain and mechanical property degradation was studied to develop a methodology for the continuous monitoring of embrittlement. The tensile sample orientation of the carbon steel plate was included as a variable, i.e., samples parallel, transverse, or perpendicular to the plate rolling direction were included, since it has been shown that the sample orientation influences the HTHA damage features. For the through-thickness orientation, and upon exceeding a threshold value of exposure time, all tensile properties were severely degraded, with values in the order of a 90 per cent reduction being observed. It was found that the degradation of carbon steel mechanical properties can be correlated to the swelling strain measured during exposure. The critical point for mechanical property degradation in the plate through-thickness orientation, whereafter a severe decrease in the ductility of the material occurs, was found to be in the order of 1% of the total swelling strain measured during exposure, equivalent to 65 microstrain. This threshold was found to be significantly lower than that expected from the literature, where limits of 400 to 1000 microstrain were postulated.

The three-product cyclone was originally developed in Russia and is now extensively used in China. The cyclone has recently entered the South African coal industry, and with the obvious advantages that this item of process equipment offers our ever-evolving industry it is safe to assume that it will add value to dense medium circuits in South Africa. Some of the possible applications include: ? Producing multiple products using a single dense medium circuit. These can typically be a primary product with calorific value of 27.50 MJ/kg and a secondary (middling) product with a calorific value of 22 MJ/kg ? High-density separation with a low circulating medium density. Anglo Thermal Coal and Exxaro have pioneered the use of these units at Umlalazi and New Clydesdale respectively. Extensive test work has been performed at Umlalazi to determine the efficiency of the unit and to determine how it compares with the conventional DSM (Dutch School of Mines) cyclone. Some people in the coal industry were initially sceptical and expected the performance of the three-product cyclone to be inferior to that of the conventional dense medium cyclone. The results of the test work have, however, shown that the efficiency of the unit is comparable to that of the cyclones currently employed. A valid concern expressed is the control over the cut-point density of the second stage separation, and work is on-going to find the optimal way to control the secondary separation density. Theoretically, the secondary separation density can be manipulated by changing the orifices of the unit, especially the spigot of the secondary stage. This remains to be proven, and a series of tests is currently being planned. Whatever the result of these tests may be, the three-product cyclone definitely has a place in the South African coal processing industry as it offers a low OPEX and CAPEX solution for producing multiple products from a single circuit, as well as the ability to operate at very high separation densities, while making use of low-density circulating medium. The problems encountered in the design of control systems for milling cir- cuits when the model of the system and the model parameters are uncertain are discussed. Considering these uncertainty factors has led to the development of a technique that gives a quantitative assessment of real system stability, reveals the trade-offs between performance and stability and helps the designer in deciding what level of model complexity to use in the controller design. Furthermore, it allows for on- or off-line optimization of the milling circuit performance as it provides the base for the design of a controller which is stable over the plant operating range.
