A large opencast gold mining company in Africa had just completed a feasibility study for an expansion of the operations. A traditional net present value project valuation methodology had been used that showed a very positive net present value (NPV). The project team had conducted a qualitative risk assessment that identified and logged all potential project risks and had subjectively incorporated 'risk' via the discount rate and other assumption contingencies around gold price expectations, operating parameters, etc. Management requested that an independent quantitative risk modelling approach be adopted to obtain a better understanding of the impact of risk on the overall project valuation and confidence level in the final valuation. A detailed project valuation model was configured in the Cyest Carbon Modelling Technology platform, and the stochastic modelling module used to perform the Monte Carlo simulations. Analysis of historical operational performance data relating to actual achievements versus planned and budget determined the historical variability of the underlying parameters as well as variance to budget. This was done at a detailed level for mining rates and costs, processing rate, costs and recovery, and other operational efficiency measures. External market assumptions relating to gold price, exchange rate, and inflation were modelled and the dependency between them modelled using a copula. This case study will demonstrate the approach taken to building and populating the quantitative risk model and the overall results of the Monte Carlo simulation. The final valuation demonstrated that the project had a 44 percent probability of an NPV less than zero i.e. a 44 percent chance of project finance loss.

A pair of silicon rubber replicas of size 250 mm by 250 mm, from a natural rock joint, was used to produce several high strength concrete fracture replicas of different sizes, from 50 mm by 50 mm to 200 mm by 200 mm. The morphology of the concrete fracture replicas were digitized at the laboratory using a 3D-laser-scanning machine with high accuracy and resolution. The scale dependency of the geometrical properties, including surface roughness and aperture, of the samples were investigated using fractal method. The investigation was extended to study the scale effect on the mechanical properties of the concrete fracture replicas. Four concrete replicas having same geometry from each sampling size were sheared under four different normal loads. The results show that normal and shear stiffness and peak shear strength decrease with increasing sample size and decreasing normal stress. It is concluded that for accurate determination of geometrical and mechanical properties of rock joints in the laboratory and field scales, samples with size equal to or larger than stationarity limit are required. Die Morphologie der Beton Rissreplikas wurde mittels eines 3D-Laserscanners hoher Genauigkeit und Auflösung im Labor digitalisiert. Die Skalenabhängigkeit der geometrischen Eigenschaften, dies inklusive Oberflächenrauhigkeit und Öffnungsweite, wurden mittels Fraktalen bestimmt. Die Studie wurde durch die Untersuchung der mechanischen Eigenschaften der Betonrepliken erweitert. Hierbei wurden vier Betonrepliken der selben Geometrie jeder Probengrösse unter vier verschiedenen normalen Belastungen abgeschert. Die Ergebnisse zeigen das sowohl Normal- und Schersteifigkeit als auch die Spitzenscherfestigkeit mit zunehmender Probengrösse und abnehmender Normalspannung abnehmen. Es hat sich gezeigt, daß für eine genaue Bestimmung der geometrischen und mechanischen Eigenschaften von Felsklüften im Labor und im Feld Proben einer Größe gleich oder größer des stationären Limits verlangt werden. Deux répliques en gomme de silicone d’une fracture naturelle, de dimension 250 mm par 250 mm, ont été utilisées pour produire des répliques en béton de haute résistance de dimensions allant de 50 mm par 50 mm à 200 mm par 200 mm. La morphologie de ces répliques a été digitalisée au laboratoire à l’aide d’un laser-scanner 3D haute résolution et haute précision. L’influence de l’échelle des propriétés géométriques, incluant rugosité et ouverture, a été étudiée en utilisant la méthode des fractales. Des essais complémentaires ont été réalisés afin d’étudier l’effet d’échelle sur les propriétés mécaniques des répliques de fracture en béton. Quatre répliques béton de même géométrie pour les différentes tailles d’échantillons ont été cisaillées sous quatre valeurs de contrainte normale. Les résultats montrent que la rigidité normale et tangentielle ainsi que la résistance de pic diminuent en proportion de l’augmentation de la taille de l’échantillon et de la diminution des contraintes normales. On peut en conclure que, pour une détermination précise des propriétés géométriques et mécaniques des fractures au laboratoire et sur le terrain, des échantillons de taille égale ou supérieure à la limite stationnaire sont nécessaires.

Seismic monitoring became commonplace in the deep South African gold mines in the early 1990’s. The discipline has, to a large extent, developed beyond the ‘research’ stage, and a ‘Guide to Seismic Monitoring in Mines’ has been accepted by the Department of Minerals and Energy1. Although ongoing research is a requirement for the achievement of all the objectives of seismic monitoring in mines, sufficient knowledge exists to apply seismic monitoring for routine seismic hazard assessment as an aid to risk management. The design and management of seismic monitoring systems can be tested against requirements spelled out in the ‘Guide’. Assuming the seismic monitoring system performs as per requirement, the best practice for routine seismic hazard assessment in mines includes • Long term seismic hazard assessment: through back analysis of seismic data and correlation with numerical modelling output, reasonable tests for planned mine designs are possible. • Medium term seismic hazard assessment: o Spatial analysis through contouring of seismic strain related parameters, with superimposed contours or event plots of stress related parameters allow the delineation of potential instabilities in space. o Quantitative and statistical analyses of seismicity in smaller spatial units (usually encompassing production sites) allow the comparative seismic hazard rating of different areas/sites so that rock engineering input and risk management can be optimised • Short term seismic hazard assessment relies mainly on time history analyses of particular seismicity parameters. The temporal patterns are controlled by a combination of temporal and parameter filters, the optimisation of which determines the success rate.

The scope of this project was to research, develop and eventually produce a personal occupational hygiene and safety exposure monitor system to assist in recording and analysing various stress factors that could affect the health, wellness and safety of employees, i.e. that could result in injury or ill health of workers, create stress build-up within individual workers that could negatively affect worker alertness and safety, and, may even result in permanent disability or death. Utilized systems at the time were all reactive, whereas the DOHEMS (Proactive Digital Occupational Hygiene and Safety Exposure Monitoring) System enabled the measurement of exposure (and associated risk) in a proactive manner via real-time exposure and digitized recordings. The idea of the development was to create a unit that is so cost effective, small and light that every worker can use a system on a daily basis. The development will eventually replace current, bulky and expensive monitoring equipment. The device must be a portable battery operated device and monitor the immediate working environment by periodic sampling for vibration, noise, toxic gasses (NO/NOX/CO/VOC, etc.), body temperature and heart rate. The samples must be time and date stamped, utilizing a real-time clock (RTC) synchronized with the closest regional secondary time source and related to synchronized real-time video captured samples. These samples are then recorded onto a rugged non volatile storage device with the capacity to store a vast number of samples covering the entire working shift of eight (8) hours plus. The system has been fitted with a clear visual local alarm indication system, indicating any excessive exposures or stresses, for the worker?s supervisor to respond to. This system allows for a pro-active approach. The system is also a wireless system (to the external environment) so as to not affect the mobility of an employee and flameproof to allow for use in explosive environments. An effective prototype face support system to minimize rockfalls in rockfall-prone mines was developed and patented during a project sponsored by the Mine Health and Safety Council (MHSC). An experimental development model (XDM) roof support unit was developed and evaluated. Mines with rockfall problems in the face areas can use the roof support system to reduce fatalities and injuries in the face area of stopes. The roof support system consists of two similar support units connected to each other via two crank mechanisms. Each unit consists of a headboard supported by a ?wishbone? structure (top and bottom leg). In the first design a threaded bar with struts similar to a scissors jack keeps the legs apart. (In the final version that was field trialed, the threaded bar mechanism was replaced with a hydraulic cylinder). All the components are manufactured from steel. To move the system forward the first support unit is collapsed, the second remaining in the loaded position. The first unit then hangs from the second unit to which it is connected. The first collapsed unit is then manually cranked forward and prestressed. If the required position is still not achieved, the other unit is released and moved forward. The specification for the system was determined and presented at a workshop with industry participants. Different concepts were developed and evaluated against the system specifications. A technology demonstrator was then developed and tested on surface. The technology demonstrator development process included detail design, building and testing of components and subsystems, design reviews and the building and commissioning of the technology demonstrator. The testing of the technology demonstrator was done in a 500-ton hydraulic press, in a mock-up stope and underground. A risk analysis, in which technical, logistical and economic aspects were assessed, was done to determine the critical areas of the system. During the next phase of the project working prototypes were developed for underground tests and evaluation. This process indicated that it was necessary to adjust the system specifications and a redesign was called for. In an iterative process test units were built for purposes of evaluation, specification verification and field trialing. After the successful conclusion of the trials the equipping of a complete production stope started for purposes of integrating the system into the current mining process.

The Unki Platinum Mines concentrator, employing an MF2 circuit configuration which includes fully-autogenous primary milling of run-of-mine (ROM) ore, was commissioned in November 2010. The project was Anglo American Platinum?s first PGM concentrator in Zimbabwe and would form a significant contribution to the group?s platinum production. The project financials demonstrated that the project was operating-cost sensitive. After reviewing the metallurgical testwork, mineralogical examinations, and the history of similar operations, it became apparent that the Unki ore characteristics rendered it amenable to autogenous milling. The primary ball mill, structurally designed for 30 per cent steel load, could be operated at the required initial phase throughput with fully-autogenous primary milling, realizing savings in both power requirements and grinding media consumption. The original mill sizing had been done with fully-autogenous milling in mind, but allowing for flexibility and mitigation in case of varied mining fragmentation. Since attaining steady state, target grinds have been achieved. This paper looks at the Unki ore characterization programme, design considerations, and the operational and control philosophy for a successful comminution circuit, and discusses the design to produce a flexible, low opex, mitigated comminution and overall MF2 flowsheet that is easily expanded in line with the potential for optimum exploitation of the orebody.

Anglo American Platinum has adopted a strategy of best practice principles (BPP) for sampling, mass measurement, analysis, and metal accounting for more than a decade now. When new plants are designed, the most suitable sampling equipment and sampling protocols are implemented and material flows and plant layouts are designed around sampling strategies. A few years ago, a crushing plant for a high-grade matte stream was commissioned. The design called for the high-grade material to be crushed to 95% passing 2 mm, and the design allowed for a single-cutter primary Vezin sampler taking increments from a gravity flowing stream at regular intervals while filling a tanker for pneumatic offload at the base metal refinery. This was a single point of sampling and analysis that would measure the wanted output from the smelting complex and the input to the refineries. In addition, the design incorporated the functionality to collect increments in an ?interleaved? fashion from the Vezin sampler for internal precision checks. The metal accounting strategy for Anglo Platinum involves the ongoing measurement of all inputs, outputs, and stock levels for all operations for platinum group metal (PGM) and base metal (BM) content. Included are yearly stocktakes, usually done on 1 February, across the smelters and refineries (at least the base metal refinery). In the accounting period immediately following the introduction of the new crushing and sampling facility, a trend was developing whereby the absolute difference between the physical stock and theoretical stock (PGMs predominantly) increased for the two respective sites on an ongoing basis. The smelter showed an increase in physical stock compared to the theoretical stock (sender) and the base metal refinery showed an increase in theoretical stock against physical stock. Because of this anomaly, an additional stocktake was held in September for the period in question, and it was confirmed through the physical stock measurement results that the PGM accounting problem was indeed pointing towards the evaluation of the high-grade matte stream. This paper showcases parts of the process that took place to explain the poor accountabilities for the two sites. Previous results from the sampler ratification process (of the interleaved sampling design) were reanalysed, a physical inspection was carried out on the sampling system again, and the sampler performance was monitored (quality control parameters) for the period. From these investigations, it was found that airflows inside the Vezin introduced the sampling bias. A change in sampling protocol was introduced, as well as certain physical changes to the sampling equipment, to eliminate the airflow and thus the bias conditions significantly. The accounting period that followed the phased upgrading process showed that the accounting between the smelter and base metal refinery had been restored to within statistical limits (difference between physical and theoretical stock below 5% relative to theoretical stock). Titanium sponge, which is almost pure titanium, is extremely ductile and not easily processed into titanium powder. One method of producing powder is the hydride-dehydride (HDH) process, where titanium sponge is hydrided to form brittle titanium hydride (TiH2). Titanium hydride is easily milled to produce powder and is then dehydrided to form Ti powder. In this work, titanium hydride powder obtained from titanium sponge was used as a starting material for blending and mechanical alloying with elemental powders. Firstly, titanium hydride powder was blended with aluminium elemental powder to produce a homogenized powder, which was then compacted and sintered to produce powder metallurgy compacts. Secondly, titanium hydride powder was mechanically alloyed with aluminium elemental powder and then compacted. The mechanically alloyed powder was characterized in terms of particle size distribution, morphology and microstructure. In both blending and mechanical alloying, the green compacts were characterized by assessing the green density, while the sintered compacts were characterized by their sintered density, microstructure, and hardness. The two processes have resulted in the formation of TiA13 intermetallic compound. It was established that by simple mixing and homogenizing, titanium hydride can be used as a starting material to produce powder metallurgy components in which porosity is a benefit rather than a problem, much akin to metallic foams. From the products obtained in the TiHz-Al system, it appears that titanium hydride can be used as a precursor in mechanical alloying. However, the possible formation of complex hydrides may introduce detrimental properties, and needs to be further investigated. For the production of non-porous components, it would be advisable to dehydrogenate the TiH2 powder before milling i.e. producing titanium powder by the hydride-dehydride (HDH) method. The location of a decline shaft portal can have far reaching implications if the geotechnical conditions are not suited for safe and cost effective excavation. Ideally the portal should be positioned in an area where the excavation requires minimal support and the portal can be formed in reasonably competent rock. In many cases, however, the shaft is linked to an underground mining plan and the shaft may have to pass through poor ground conditions. Determining the optimal position at which tunnelling can commence i.e. the portal, is critical and requires a thorough geotechnical investigation. Methods used to acquire information for the assessment of the ground conditions are discussed in this paper. Selection of the appropriate methods is dependent on the anticipated ground conditions, the phase of investigation and restrictions due to site access and budget. Non-invasive techniques are often used during preliminary phases and invasive techniques for the detailed investigation. The methods used during each phase of investigation are discussed. Two case studies are then presented to provide examples of the investigative methods used in two different environments. The first being a flat featureless site with thick soils and deeply weathered bedrock, while the second is a mountainous site with differentially weathered rocky outcrops. Based on these cases, it is clear that an understanding of the geology and geomorphology of the site is vital to the final geotechnical assessment. The newly implemented mineral law framework exacerbated the need to clarify the roles and responsibilities of mine and land surveyors in the preparation and registration of plans and diagrams. The main concern is that survey tasks may be performed by persons who are not considered competent under the different laws. The methodology used was to analyse historic and present legislation on the issue in order to formulate a narrow interpretation of the current requirements. The major findings are tabulated to present a summary of who is responsible for which areas of survey.

Quantitative seismology is an important tool for investigating mineinduced seismicity and the quantification of the seismic rock mass response. The spatio-temporal interpretation of seismic data within an ever-changing three-dimensional mining environment provides some challenges to the interpretation of the rock mass response. A grid-based approach for the interpretation of spatial variation of the rock mass response provides some benefits compared with approaches based on spatial filters. This paper discusses a grid-based interpretation of seismic data. The basic methods employed in the evaluation of the parameter values through space are discussed and examples of applications to different mine sites given.

Physical testing of rock support for rockbursting conditions has been carried out for over 40 years. A review of this testing shows that it has been mostly component?based, rather than actually testing support systems. Further, it is concluded that none of the testing is truly representative of rockburst loading in a similitude sense. Similitude conditions are not achievable, mainly because the real conditions in a rockburst event, such as seismic source location and magnitude, wave frequencies, amplitudes, and interactions, are not all known. Because such information is not available, and because the results of all testing carried out to date have not been able to define, for support design purposes, the capacity of support systems, ongoing physical testing of rockburst support systems is essential. It is essential that the test should simulate, or actually take place in, a supported rock excavation. A rock support system is a combination of individual support components that work together to retain and contain the rock. In doing this, the components are subjected to loading by the rock and to interactive loading between one component and another. It is necessary to prove the capacity of such rockburst support systems by subjecting them to severe loading, as in direct blasting. The direct blasting approach, pioneered more than 40 years ago, probably still provides the greatest validity as a significant test of rockburst support capabilities, even though it does not simulate a rockburst. Direct blast testing of rockburst support systems in a surface environment, such as in a quarry or on exposed rock cutting surfaces, could represent a practical development of the approach, facilitating the execution and monitoring of tests.

"Occupational noise-induced hearing loss (ONIHL) is classified as the leading work-related disability in the mining industry. ONIHL has a negative impact, on not only the health and occupational productivity of affected individuals, but arguably also on the country’s mining industry and economy. Hearing conservation programmes (HCPs) are an effective strategy in the management of ONIHL. However, current literature indicates that HCPs are not achieving the anticipated and desired outcomes in the South African mining sector despite the efforts focused on the management of ONIHL. Therefore, the purpose of this study is to propose the use of a feedback-based noise monitoring model as a tool for monitoring and managing ONIHL in the South Africa’s mining sector. This model is a basic static feedback model with practical applications such as estimating, monitoring. and providing quantitative information to aid miners, mining administrators, and policy-makers in decision-making around HCPs. Additionally, the model could form part of an early intervention and management strategy for ONIHL in the workplace. The strength of this model, although currently static, is that it encompasses all the pillars of HCPs and takes into account the policies concerned with the management of ONIHL in the mining sector. IntroductionHazardous noise levels (above 85 dBA) in the workplace place exposed employees at risk of developing a disabling occupational noise-induced hearing loss (ONIHL). ONIHL is the ‘partial or complete hearing loss in one or both ears as a result of one’s employment’ (Nandi and Dhatrak, 2008, p. 1). This type of hearing loss develops gradually as a result of being exposed to continuous or intermittent high levels of noise over a long period of time (McBride, 2004; Patel et al., 2010; Rappaport and Provencal, 2001). A hearing threshold below 40 dBs is classified as a disabling hearing loss (Yadav et al., 2015), resulting in a hidden condition that does not readily manifest itself (Tye-Murray, 2009, p. 3). Dugan (2003) describes disabling hearing loss as the ‘most prevalent, least recognized and least understood physical disability’, while Copley and Frederichs (2010) and Hermanus (2007) argue that permanent disabling hearing loss is a major contributor to the global burden of disease on individuals, families, communities, and countries."

The use of ceramics to protect equipment subjected to wear in abrasive and corrosive applications has been accepted by most plants as the industry norm. Little is, however, known about alternative special ceramic based products which are available for the protection of plant assets. With careful engineering, impact resistant ceramics can be used in high impact zones using modern ceramic technology. Properly selected and properly installed, ceramics will provide a tough wear resistant lining for protection against abrasion and impact. Basalt, on the other hand, is widely used in coal washing plant process pipes with varying degrees of success. Basalt is normally not used for the lining of bends, ?T? pieces or reducers due to the reduced wear resistance compared to alumina ceramic. The advantage is a much reduced initial capital cost. A patented ceramic composite non-return valve solved an old problem encountered in the operation of medium sumps. The design approach overcomes the lack of functionality of alternative designs and reduces valve wear while preventing medium settlement during plant shutdown periods. Direct bonded ceramic pulley lagging is becoming the industry norm, eliminating most of the problems encountered with conventional pulley lagging systems.

All industrial processes are economically driven, resulting in the ever increasing need for process optimization in order to stay competitive and profitable. Numerous models has been published depicting the optimization of the raw material usage in an arc furnace, as well as the thermal and electrical efficiency; however, to obtain a holistic view of the cost-effectiveness of the process one needs to expand the model to include the cost of all the operational variables. This project therefore aimed to not only include the raw material feeds and power consumption as input variables, but also the labour, maintenance, and environmental costs to generate an all-inclusive financial balance. In the end, the model was able to mathematically optimize the ferrochrome (FeCr) production process through evaluating the effect of a specified combination of input parameters. It could therefore be used as a tool to aid in managerial decision-making; to appraise and correspondingly adjust certain operational variables in order to achieve a maximum return on investment. This paper fully describes the reasoning behind the choice of the essential model components, the assumptions made during the models development, the calculation approach, as well as the advantages, limitations, possible applications, and areas for expansion of the final model. Through running simulations with plant data, it was found that the accuracy of final model remained fairly constant when applied to stable furnace conditions, but was met with a number of limitations when applied to more complex situations. These limitations could, however, be overcome through further development and expansion of the existing model to include a larger number of process variables.

Ball mills are usually the largest consumers of energy within a mineral concentrator. Comminution is responsible for 50% of the total mineral processing cost. In today?s global markets, expanding mining groups are trying to optimize mill performances. Since comminution is concerned with liberating valuable minerals for recovery in the separation process, it is crucial to run the mills at the best operating conditions which lead to good liberation at competitive throughputs with minimum costs (energy and wear). The high availability of the equipment is also essential to maximize production and profit. To reach this key objective, continuous and reliable information about the mill operation is vital. An innovative tool which can deliver information about in-mill dynamics has been developed by Magotteaux. It can provide online and accurate measurements of the degree of grinding ball fill and pulp position for timely decision making and actions. This tool could be used on its own or linked to an automatic grinding ball loading system named Magoload. Therefore, ball load could be kept constant by using direct measurement. This article describes the Sensomag and presents some of the major improvements that can be achieved with it. Some other promising avenues are still to be explored. Seismic events and pillar failures observed in two platinum mines in the Rustenburg area, South Africa, were investigated. We studied the sources of approximately 300 largest seismic events recorded in 2009. Moment tensors of these events were estimated from amplitudes and polarities of P- and S-waves. The inverted mechanisms contain isotropic implosive components in many instances. Analyses of uncertainty of the moment tensor solutions confirmed the significance of the implosive component in general. Several documented cases of pillar failure were considered in detail. For each of these a seismic moment tensor was calculated from an elastic stress model assuming an instant removal of a failed pillar. The geometries and magnitudes of the theoretical seismic moment tensors are in agreement with the observed (i.e. inverted from seismic data). The results indicate that either pillar failure or fracturing in the proximity of the reef (within a fraction of the dominant wavelength of seismic waves) are responsible for a significant portion of the large events recorded in these mines.

During the preliminary design phases and feasibility study of a proposed vertical shaft, a vertical diamond drill-hole is normally drilled on the site. This paper outlines how rock mass characteristics, in-situ rock stress, rock strength, hydrological characteristics, and structural parameters can be determined using wireline logging of this borehole. In addition, a rock mass classification scheme is developed, based on published work, and in particular the Q-factor is adapted to assess the stability of raise-bored shafts. The ‘stick plot’ is introduced, which combines all geotechnical parameters applicable to the stability of a vertical shaft into a colourcoded format where cross-correlations can readily be made on a day-today basis during the shaft-sinking process.
