Liquidus temperatures in the Cr-Fe-Si system in the composition range representative of ferrochromium-silicide produced in South Africa J. C. M. Wethmar, B.Se. (Eng.) Rand D. D. Howat,U B.Se. Strydom, M.Sc., Ph.D. Alloys in the composition range of chromium, 20 to 50 per cent, iron, 10 to 30 per cent, and silicon, 25 to 55 per cent, were subjected to both differential thermal analysis and the classical quench method so that the liquidus temperatures of ferrochromium-silicide alloys could be determined. The results are presented as liquidus curves on pseudo-binary sections at various ratios of chromium to iron and as liquidus isotherms in the ternary section.

The inaccurately drilled blastholes from the planned locations cause changes in the spatial distribution of explosive energy; some areas of the blast may receive a surplus of explosive energy, while others see a reduction. This results in less uniform fragmentation, reduces the efficiency of mining operations and increases costs. Additionally, it can lead to slope stability issues, flyrock, and uneven benches. To mitigate these problems, this study attempts to reduce differences in the explosive energy distribution (EED) through an optimization approach that adjusts the height of explosive columns in blastholes. Two optimization algorithms, the Genetic Algorithm (GA) and Tabu Search (TS), are tested. The latter is preferred for its local search neighbourhood strategy that gives superior computation times. Applications on different blast patterns result in improvements of 0.53–1.54%, or 2.14–3.94% when only the affected blocks are considered.

Deep underground mines use refrigeration systems to provide a reasonably comfortable ambient environment to increase productivity and to maintain safety as a priority. Deep level gold mines maintain the environment at an acceptable temperature, i.e. 27°C. However, the increasing cost of doing so through refrigeration is becoming a significant factor in the economic viability of mines. This paper discusses of the important facet of energy losses in cooling reticulation systems, laying with the specific emphasis on the subject of chilled water transport pipe insulation and its thermo-dynamic relationships. Aspects relating to the deterioration of open cell-type insulation materials such as polyurethane/styrene foams and the use of Phenolic resins that have good fire retardation properties have been investigated. The thermal conductivities of these insulation media are good (meaning below 0.05 W/°C)However, they are known to be negatively influenced by water vapour ingress and vapour pressure differences that result in the ingress of water into the material by means of absorption, condensation, hygrospicity, permeability and capillary action, to name a few of many. The overall effect on mine cooling efficiency takes in the two forms: first by the loss of refrigeration or increased chill in the water temperature arriving in a given section and second, by a loss in transfer efficiency when the gap between the arriving water temperature and the actual air temperature decreases. A high volume of slimes which are separated out during the mining of heavy mineral sands has a high environmental impact and results in great capital as well as operational expenses. The presence of clay minerals drastically increases the slimes volume that needs to be catered for due to its low settling capability as well as swelling characteristics. By adding coagulants in the form of cations and organics, one can improve the settling rate of the minerals as well as the degree of solid bed compaction. The addition of flocculant, which is currently used in industry to improve settling rate, is detrimental to solid bed compaction. By combining the cations and flocculant one can dramatically improve the solid bed compaction. This combination is, however, detrimental to the settling rate of kaolinite-rich slimes but improves the settling rate of smectite-rich slimes. Organics can also be used to produce a clear supernatant and improve the settling rate.

The flotation performance of 2-(benzylthio)-acetohydroxamic acid (BTHA) to diaspore was first evaluated by micro-flotation tests. The adsorption mechanism was further investigated through adsorption experiments, molecular dynamics simulation, zeta potential and X-ray photoelectron spectroscopy (XPS). The results demonstrated that BTHA had a stronger ability to collect diaspore in comparison with another diaspore collector, benzohydroxamic acid (BHA), especially under the condition of weak alkalinity, the flotation recovery can reach 90%. The more negative interaction energy (ΔE) between BTHA and diaspore from molecular dynamics simulation results revealed that BTHA had an easier adsorption ablity onto diaspore than BHA, which matched with adsorption results. Iron ore pellets experience degradation during handling due low energy impacts and stresses. These impacts lead to volume or surface breakage of the pellets, creating fine particles that accumulate along the process. Some of the particles are in contact with the air and are dragged as dust into the workplace or into the atmosphere. The aerodynamic size of the particles allows them to be potentially inhaled by the workers or to be carried to nearby communities. Dust emission becomes critical at specific locations, such as transfer chutes and stockpiles. This work models the dust generation that occurs in an iron ore pellet stockyard using a methodology that combines experiments to quantify the degradation of the pellets to mathematical modelling of the dust emission mechanisms in the stockyard. First, laboratory tests were used to characterise the amount of mass and the particle size distribution of the dust generated by degradation under controlled conditions. Second, the flow over a stockpile of an iron ore pellet company was simulated with the aid of computational fluid dynamics (CFD) simulations. Third, semiempirical equations linked the data generated by simulations and laboratory tests to estimate the dust emission in the stockyard. Finally, results were validated with measured field data, obtained with a novel online measurement tool. Results suggest that the approach is able to predict dust emission with sufficient accuracy and can be used for further implementation in the management of operations and decision making in order to reduce the environmental impact of the process. Hillendale Mine is operated by Exxaro KZN Sands, and is situated on the north coast of KwaZulu-Natal in South Africa near the towns of Empangeni and Richards Bay, some 200 km north of Durban. During the mining operation the heavy minerals rutile, ilmenite, zircon and leucoxene are extracted for further beneficiation at a processing complex near the town of Empangeni. The deposit contains approximately 25% slimes (defined as the sub-45 micron fraction), and is mined using hydraulic monitoring. Run of mine is gravity fed down launders to pump stations, which deliver the material to a primary wet plant. Slimes is separated from the run of mine prior to the heavy minerals being separated from the sand. Sand tails containing approximately 2-5% slimes is pumped to the mining void. The slimes is thickened to a density of approximately 1.2, and most of the resultant material is pumped to a sub-aerial deposition site (residue dam). The area is characterized by an annual rainfall of approximately 1300 mm, which is relatively high by South African standards. From an agricultural perspective the soils are deep and well weathered. Dryland agriculture has been practised on an extensive scale in the area for the past 70 years. Sugar cane in particular is cultivated on and around the mine area. In terms of environmental approvals, the post-mining land use and objectives are defined as economically viable and sustainable sugar cane cultivation in the mined areas. During mining the soil profile is destroyed. In this paper the establishment of a reconstituted soil profile is discussed, with specific reference to the methodology that is being followed to achieve the homogeneous blending of sand and slimes. Defining the rehabilitation strategy and soil specification Strategically Exxaro KZN Sands divided rehabilitation into four aspects, comprising physical rehabilitation (restoration of soil structure), vegetative rehabilitation (restoration of vegetative cover), ecological rehabilitation (restoration of sustainable ecological communities), and sustainability (sustainable man/environment interface) (Hattingh and Viljoen, 2006). It is believed that the key to successful rehabilitation lies in achieving a substrate (soil) suitable for the establishment of the target vegetation. During the development of the rehabilitation strategy the key factor in the establishment of a suitable soil profile was shown to be the soil water retention of this material. Since dryland agriculture is practised, this aspect becomes critically important in ensuring that the post-mining land use is sustainable (Hattingh et al., in prep.). From a financial perspective, a closure certificate being issued implies that the state takes over financial liability for the rehabilitated land. This has significant implications for the state-the default position will be that all possible latent and residual impacts must be identified and known prior to a closure certificate being issued. From the mine's perspective this precautionary approach by the state implies that post-operational costs cannot be quantified exactly, and our approach is therefore to mitigate the risk of a long post-closure care and maintenance phase by means of addressing all potential latent defects during the operational rehabilitation phase. The financial viability of the soil reconstitution process itself is therefore not measured against other rehabilitation methods, but against the risk of not achieving closure. During a series of technical workshops comprising experts in the various disciplines in the rehabilitation of the soil profile were identified. These aspects include the re-establishment of a functional soil profile, soil physical characteristics, soil chemistry, soil biota, salinization potential, erodibility and soil weathering. The natural soils in the Hillendale area have been classified in terms of the South African soil classification system (MacVicar and co-workers, 1991) and consist of Hutton (orthic topsoils on red apedal subsoils) and Clovelly (orthic top soils on yellow apedal subsoils) soil forms. The topsoils consistently comprise medium to fine grained sand overlying heavier textured sandy clay loam to clayey subsoils. The topsoil structure consists of a single grain structure, whereas subsoils are apedal. These soils are typically deeply weathered and do not show secondary structures. During the mining process a layer of topsoil (300 mm) is stripped off, and the balance of the material down to the footwall is processed. Sand with 2-5% slimes (defined as the sub-45 micron fraction) is returned as backfill in order to re-establish the dune to approximate the previous landform. From an agricultural perspective this material is not suitable for the dryland cultivation of sugar cane. A capping of more suitable material therefore has to be provided. The most significant difference between the premining soil form and the backfill material is the percentage slimes, consequently a mixture of the sand and slimes is required as a capping over the backfilled sand. The required thickness of the cap is a function of specifically plant growth requirements, erodibility, weathering and runoff (Hattingh, et al.; in prep.). The percentage slimes required in the cap is a function of mainly soil water requirements (Hattingh and Viljoen, 2006). The conservative indications to date show that the reconstituted soil profile should consist of a homogeneously blended mixture of 70%-80% sand and 30%-20% slimes up to a maximum of 2 metres thick. This will be sufficient to ensure growth during dry periods.

The KX36 kimberlite was discovered using a high-resolution gradient aeromagnetic survey, with follow-up detailed ground geophysics and deflation soil sampling used to assess and prioritize the geophysical anomalies identified from the initial aeromagnetic survey. Prospect drilling intersected kimberlite in the first hole drilled on the KX36 anomaly. Preliminary evaluation has shown that KX36 is diamondiferous, and a more detailed evaluation and sampling programme is currently underway. The area around KX36 has been prospected by numerous companies over the last few decades, with sporadic kimberlite indicator mineral (KIM) recoveries in regional deflation sampling indicating the possible presence of kimberlites, but without sufficient resolution to ?home in? on specific targets. Previous (lower resolution) aeromagnetic surveys and soil sampling campaigns also did not define anomalies with sufficient detail to guide prospect drilling effectively. The discovery of KX36 highlights the prospectivity of areas of Botswana under deep Kalahari cover that have been explored previously. The generally accepted view in rock blasting is that the sources of energy for the fracture and movement of rock reside in the shock wave and gas action resulting from the explosion, and yet the mechanisms by which these sources interact with the rock have remained unclarified. It has also been noted that up to 50% of the work capacity of an explosive released in a blast cannot be accounted for by field measurements of energy partitioning. In this study, we describe a physical model that details the response of rock to both shock wave and gas action. An analytical model based on momentum conservation is derived to describe the dynamics of shock-driven expansion of the blasthole. Radial expansion of the hole is the key parameter that permits the derivation of the following characteristics of rock response to shock loads: hole expansion time; volume of displaced rock; energy consumed per unit volume; expansion energy efficiency; stress wave pulse length; gas pressure in enlarged hole. Soon after the completion of hole expansion, the shock wave degenerates to an elastic stress wave that runs through the burden. Blasthole expansions of between 50% and 300% of diameter are completed in under 1 ms and, depending on rock properties, consume 32% to 42% of the detonation energy or about 55% of the available mechanical (Gurney) energy. Gas pressure in the enlarged holes in five rock types is between 35 MPa and 650 MPa, and drives the mass movement of burden rock.

The application of modifying factors to the Merensky Reef and UG2 Chromitite Layer has a number of challenging aspects as the deposits are tabular and consist of a number of separate geological entities that are grade bearing. The important aspects of the conversion include mineral holdings, dilution with grade bearing material, mining and geological losses, marginal cut offs and recoveries especially where open pit or weathered material is being considered. It is considered inappropriate to add material for dilution at zero grade as the associated material generally comes with an associated low grade. The Merensky Reef Is typically a pegmatoidal feldspathic pyroxenite with bounding chromitite layers. The Merensky Reef is senso stricto too narrow to be considered as a mineable entity and therefore any reserve must include material at low or marginal grades. This is further complicated as the typical mine cut or approach varies across a mine of project. This variation must be included in the mineral reserve conversion. The UG2 Chromitite Layer is typically lithologically bounded i.e. chromitite hosted. However, this adds interesting aspects particularly where leaders are intersected in the hangingwall. These can contribute to unstable hangingwall. It may be considered appropriate to include these in the mineral reserve. One of the overarching principles is that the reserve can be demonstrates to be feasible i.e. can be mined at a profit. Here aspects of a feasibility including infrastructure (power, water etc) needs to be properly considered. The paper will attempt to describe these and other relevant issues and highlight examples from experience together with proposed solutions.

Compressed air is widely used on South African gold mines. However, due to recent and proposed future electricity tariff increases it is quickly becoming too expensive to produce and use. Boxfront chute systems at ore passes were focused on during this study, and a number of alternative power sources were examined. After comparing primarily costs, and secondarily safety and practicality, of a number of systems based on water and hydraulic oil, a system making use of either air or water was determined to be the most cost effective. A payback time of 8 years was calculated, which will be significantly less taking into account the avoidance of failures due to electricity and water shortages, which would not affect this system due to its ability to swap between either air or water. It was recommended that this system be installed at all boxfront chutes as soon as possible so that the company can begin to benefit from the cost savings.

"Tapping operations at ferroalloy smelters generate a significant amount of fume. Effective capture of fumes is required to meet the obligations of environmental, as well as occupational, legislation.A study was completed on an existing fume extraction system at a ferromanganese furnace tapping area. The area under consideration included the tap-hole, launder, and ladle area. The study consisted of site test work as well as computational fluid dynamics (CFD) modelling to identify and evaluate solutions.Site test work and observations during furnace operation provided a baseline of system performance as well as input parameters for CFD modelling. Gas flow rates and energy contents from each extraction area were measured. Photographs and video footage were taken to evaluate areas of fume leakage.The CFD study was firstly validated against site observations to ensure the accuracy of input parameters. Thereafter several modification concepts were modelled and suitable combinations were investigated to ensure robust solutions. The following concepts were considered:•,Air curtains•,Ladle hood aspect ratio and position•,Increase of ladle extraction volume•,Extension of the length of the tapping garage structureThe paper presents the results of a performance test on a working ferromanganese tapping area fume extraction system and the results of CFD modelling as compared to site test results. Upgrade options are evaluated and an integrated robust upgrade of the system described."

An improved methodology is presented for assessing the economic feasibility and effectiveness of recycling MgO-C and Al2O3-MgO-C refractory bricks, which are widely used in the steelmaking industry. Since approximately 28 Mt of refractory bricks are discarded each year, it is logical to recycle them. When furnaces and ladles are relined, the spent refractory bricks become mixed up, and need to be sorted before recycling. This study examined the use of a hand-held X-ray fluorescence analyser (HH-XRF) to distinguish between spent oxide-based and oxide-carbon-based refractory materials, with special emphasis on spent MgO-C (MC) and Al2O3-MgO-C (AMC) bricks. HH-XRF analysis was conducted on 18 oxide-carbon refractory bricks as well as on MgO-chromite and bauxite-based refractories. X-ray diffraction, reflected light optical microscopy, and scanning electron microscopy with energy dispersive spectroscopy were used to characterize the MgO-C and Al2O3-MgO-C bricks to confirm the accuracy of the HH-XRF analyses. This study also underlined the importance of calibrating the HH-XRF analyser for the refractory bricks to be sorted. The HH-XRF was successful in distinguishing between the different oxide-carbon-based refractory bricks both before and after cleaning. This result is important as it proves that HH-XRF provides a method whereby spent MC and AMC bricks can be sorted quickly and reliably.

"Since 1964, Nchanga Consolidated Copper Mines, Ltd., has been developing and using production scheduling methods for optimizing its metallurgical operations in the short term (up to one year). Medium-range metallurgical planning has been possible only by successive evaluations of a single-year L.P. A modified version of Rosenbrock's direct search technique has now been developed to allow multi-year optimization of both mining and metallurgy for medium-range planning. The modifications to the search technique have produced a marked increase in computational efffciency for this heavily constrained problem in many variables and the system is a usable planning tool, given a reasonably powerful computer. The plans are 'optimum' in the sense that they yield the maximum present value of the operations.Each of the resulting five-yearly mine plans forms the basis for further detailed metallurgical evaluation by the established production scheduling system."

There are many near-surface deposits with considerable vertical extent that have the potential to be mined by a combined method of open-pit and underground methods. In this regard, there is often a point called ?transition depth? where a decision has to be made whether to continue deepening the pit or change to underground methods. Recently, optimization of the transition from open-pit to underground operation has become an important challenge in mining engineering. Optimally, to model the transition problem on the basis of maximization of the profit from open-pit and underground mining, (0-1) integer programming has been used. In this method, block economic values of open-pit and underground methods should be imported to the transition model. A hypothetical example is presented in order to assess the model in detail.

In this paper the process of sampling and assaying as it relates in particular to the platinum group elements (PGEs) is presented. A discussion of the geology of PGE deposits is included to provide an understanding of the mineralization that is considered necessary prior to sampling, as this has a direct bearing on the mineral resource estimate and also the selection of an appropriate mining cut. The discussion includes the selection of the sampling technique (drilling or face sampling), the size of the sample relating to the requirements of the laboratory, the potential mining cut, as well as a reference to sampling theory. The selection of an assay technique that is appropriate and will yield the optimal result based on sample turnaround, precision, accuracy, and cost is then considered. Examples are drawn from work undertaken on the Bushveld Complex (Merensky Reef, UG2 Chromitite Layer, Platreef) and Great Dyke (Main Sulphide Zone). Prediction of pothole characteristics is a challenging task, confronting production geologists at the platinum mines of the Bushveld Complex. The frequency, distribution, size, shape, severity and relationship (FDS3R) of potholes has a huge impact on mine planning and scheduling, and consequently cost. It is with this in mind that this study was initiated. Quantitative analysis of potholes indicates that pothole size (area covered) can be described by two partly overlapping lognormal distributions. These are referred to as Populations A (smaller) and B (larger). The range of observed pothole sizes conforms to a simple double exponential growth model based on Newton's Cooling Curve. A third size range of very large potholes (Population C) that could not be modelled properly within the proposed growth model is interpreted as to represent a very early phase of aggressive regional thermo-chemical erosion and potholing. In general, potholes are dominantly quasi circular with only a subordinate tendency of elongation. In the UG2, potholes with elongated forms are more prevalent in the size range between 20 and 500 m diameter. In the Merensky Reef elongated potholes are more common in the size range above 50 m in diameter. Although not distinctly visible, elongation of potholes in both the UG2 and the Merensky Reef show a net north/south orientation. Using shapes of pothole rims and floor areas, documented for the UG2 in the Waterval Shaft area, it is demonstrated that the northern, down-dip edges of potholes have steeper dips than the southern, up-dip edges. Spatial distribution studies using a uniform quadrant method suggest that in both the UG2 and the Merensky Reef, the potholes are randomly distributed, with a tendency towards clustering. Clustering appears to be more prevalent in the smaller Population A potholes. Bearing all findings in mind, it is found that the model of thermo-chemical erosion of the cumulus floor by new influxes of superheated magma best explains the observed data. Partial to complete melting of the cumulate floor occurred in three phases. The first represents the emplacement of hot magma. This magma, due to turbulent flow and high chemical and physical potential, aggressively attacks the existing floor (crystal mush on the magma/floor interface). Regional erosion is manifested by large, often coalescing potholes. During the second phase, when the magma emplacement process ceased and cooling in situ started, two distinct periods of pothole formation ensued. The first is related to rapid cooling along the relatively steep part of the Newton Cooling Curve, when Population B potholes nucleated randomly and grew rapidly with concurrent convective overturn and largely laminar flow condition. The second period of cooling occurred on the shallow-dipping part of the Newton Cooling Curve. Population A pothole growth became more subdued and nucleation appears to have been, at least locally, clustered. The final phase of this proposed 'super magma cycle' was introduced when chromitite crystallization and precipitation terminated pothole formation. This was followed sequentially by pyroxene and plagioclase crystallization to form the typical cyclic units of the Critical Zone. No suitable proxy could be found for the prediction of pothole density of potholes associated with the UG2 (likely due to limited spatial data coverage), and these are best predicted by extrapolation. The Merensky Reef slope index, in contrast, provides a proxy for pothole density, enabling prediction with reasonable confidence. This predictive model has been verified using underground information. The findings made during the course of this investigation have, when implemented, significant impact. Successful implementation will not only allow enhanced resource and reserve definition, but also better mine planning and scheduling.
