Soft sensors offer several practical advantages for the process control of comminution circuits by combining multiple conventional sensors and other data sources with real-time analysis using mechanistic, phenomenological or machine learning models. While there has been a growth in the use of machine learning techniques for developing soft sensors in minerals processing applications, this paper describes advantages and challenges of using soft sensor models developed on the basis of process knowledge. Recent experience with three new soft sensor technologies developed by the authors are discussed. The Mill Filling Inference Tool which has been implemented at several mine sites, compares SAG mill load cell and power draw measurements with outputs of a semi-mechanistic power model to estimate the mill ball and total filling in real time. The progressive wear of the mill liners is modelled, allowing the model to correct the load mass due to the mass loss automatically and to estimate the charge trajectory. This information enables the mill to be operated more confidently near its limits. A coarse-ore stockpile soft sensor as been recently developed using a 3D cellular automata-based model to track ore size throughout the pile, and estimating the live capacity and size at each stockpile feeder to the primary mills. Finally, a hydrocyclone soft sensor is being developed to monitor performance using available hydrocyclone models to estimate the size and flow balance around the cyclone in real time. The model-based soft-sensor approach aims to synthesise and analyse existing data and provide operators and engineers with process- and model-relevant information that can facilitate making better process decisions. Maintenance data has proven useful for model development as it allows soft sensors to automatically adjust and compensate for the effect of progressive wear, for example for mill liners, thus helping the models to maintain calibration throughout the equipment life.

Shales form distinctive peaks in natural gamma downhole logs, which are used to manually identify the location of ore boundaries. These shales form important lithology markers that can potentially be automatically identified using Gaussian processes. This approach is trialled using data from a typical iron ore mine in Western Australia which contains the Marra Mamba sequence of the Hamersley province.The method uses Gaussian processes (GPs) with a single length scale squared exponential covariance function. A library of 8 m sections, where natural gamma measurements were taken at 10 cm intervals down the hole, was used to train the GP model. This library was iteratively improved and was tested using natural gamma logs that were not included in the library. Areas that were misclassified or were not clearly classifi ed were added to the library. The new library was then used to train the model and improve the results. The trials used a double gamma peak from the NS3 and NS4 shales at the boundary between the Newman 1 and Newman 2 ore zonesin the Newman member and the AS1 and AS2 shales at the base of the West Angelas member. The results show that both boundaries can be identifi ed with an accuracy of over 99 per cent. The classification has the highest accuracy on undeformed shales. This method provides a fast, accurate and objective identifi cation of shale and ore boundaries and can potentially replace the current manual detection.

As more than a few mines gradually sink under the weight of emails, whiteboards, notice boards and ever more complex spreadsheets, the holy grail of effective short-term interval planning and control in underground mines is as far away as ever. Despite the mining industry investing ever greater amounts in planning and Enterprise Resource Planning systems, short-term plans become ever more complex and rigid. What the industry desperately needs are not more ‘disembodied voices down the speaking tubes’, but flexible and effective planning systems that encourage people to make reasonable commitments to each other so that everyone can work as a coordinated team to complete the work required each shift.One solution to the challenge has emerged. This paper describes the ‘Fewzion’ shift planning and short interval control system which has been developed at Anglo American’s Moranbah North and Glencore’s Oaky Creek coalmines in Central Queensland. Fewzion has drawn on management theory embodied in Management Operating Systems, Lean and Theory of Constraints approaches to continuous improvement to play a key role in both mines achieving record breaking tonnages.In addition to explaining the Fewzion approach, a case study is presented describing how Anglo American’s Moranbah North improved production by 39 per cent in 2014/2015 and won ‘Coalmine of the Year’ two out of the last four years and how Glencore’s Oaky Creek sustainably improved monthly development meters by 34 per cent within two months of implementing Fewzion.CITATION:Moynagh, P and Britton, G, 2017. For decades, organisations worldwide have been working to overcome challenges associated with new technology adoption while keeping up with rapid growth, development, and globalisation. In minerals processing, the challenges in developing and implementing solutions that contribute to the mining value chain are unique from other markets, as mining operations expect that world-class suppliers provide them solutions to gain a competitive advantage in their operation, production, performance as a financial asset, and as a long-term partner as we move into the future of mining. A simple shift in mindset is proven key to successful technology implementation. Change leaders must no longer think of their expertise in the area of application as their only responsibility; they must make a mental shift and see themselves in dual roles that strive to integrate the perspectives and needs of both developers and users. Successful change leaders must: (1) collaborate, seeking user involvement to ensure fit between product and operational needs, (2) demonstrate commitment to receive new technology, and (3) communicate to achieve an eventual shift of ownership from supplier to users that is seamless. Additionally, this strategy contributes to the mining value chain, as it allows developers and implementers to evaluate how change contributes to the asset’s position both within the company and in the commodities market. This paper will explain the shift in perspective for new technology implementation in detail and provide recommendations that operations can emulate, using examples of real challenges and lessons learned during a commissioning of the CYCLONEtrac™ Particle Size Tracking (PST) system at Cerro Verde’s C2 Concentrator. This concentrator has led technological change for plant optimisation, witnessed improved Net Metal Production (NMP), among other benefits with PST, the only technology in the market capable of providing real-time, online, and direct particle size measurement at the individual hydrocyclone level

Coal mining operations can impact on various types of surface infrastructure or natural features, including cliff-lines, steep slopes and natural watercourses. Longwall mining leads to a subsidence depression due to the changing geometry of the mined out area. The current regulatory process for managing subsidence in New South Wales (NSW) involves the preparation of a Subsidence Management Plan (SMP). This paper demonstrates the use of a Weights of Evidence (WofE) technique applied within a Geographical Information Systems (GIS) environment to predict potential areas for rockfalls along cliff-lines in the NSW Southern Coalfield. The WofE is a ædata-drivenÆ method that can be used to predict subsidence impacts prior to mining. The WofE method was applied to ten known rockfalls along the Cataract River to evaluate the reduced impact of not mining within 50 m of cliff-lines along the Nepean River. There is significant reduction of probabilities of rockfall occurrence when mining is avoided within 50 m of cliffs.

A large amount of wastes from the preparation plant is produced. The properties of these wastes vary depending on the mineralogical contents of the mother rock in which the coal is embedded. The waste quality depends on the method of mining and cleaning. The waste mainly consists of clays, quartz, carbonaceous materials, mica, pyrites and so on. About 55 per cent of coal-ash is now utilised and the remains are disposed of at the disposal sites, however, the life of the disposal site is limited. Moreover, it is difficult to find new disposal sites. Therefore, it is requested that the percentage of the utilisation of the coal-ash be increased in every field in Japan. So, it is very much available if the injection material for natural/artificial openings can be applied on the cement that is added to flyash. Among the man-made pozzolans, a flyash is probably the most successful component used in grout injection. When flyash is added to Portland cement concrete, the same kinds of oxides as those of the cement are being added. As an injection component, flyash acts, in part, as a fine aggregate and, in part, as a binding component. However, there is not a substantial alteration of the properties of the original component. From these points of view, in order to clarify to what degree the flyash content affects the properties of the injected grout mixture; different combinations of flyash, Portland cement and water were considered by means of several experiments.

The development plan (long-term plan) of El Teniente Mine, Codelco-Chile, includes 100 per cent primary ore, located at increasing depths, which may involve several difficulties related to the application of the current panel caving method, such as a high seismicity level, a coarse fragmentation and ore pass damage. Therefore, it is a strategic priority for the El Teniente mine, to design and to test alternative mining methods, at similar or lower costs to ensure an efficient and safe ore extraction. In this context, the Macrotrench method is developed, as a competitive alternative to the current method. The document describes the panel caving method, the experience achieved in the primary ore exploitation from the geomechanical point of view. It also describes the æmacrotrenchÆ method as an alternative to the current exploitation method. Finally, the comparative advantages of macrotrench in relation to panel caving are presented. The results obtained during the engineering stage include the following aspects:the mining design, the material handling, a geomechanical evaluation of the method, and a comparative analysis.

Drill and blast (D&B) is one of the most important production operations in open pit mining. The resulting fragmentation of the D&B reflects in the downstream unit operation. Good fragmentation of the ore will minimise the cost of loading, hauling and crushing. The understanding of the geological model integrated with a software system for bench face surveying and planning of blast layouts based on three-dimensional images can help to achieve the fragmentation goals of the mine operation. A case study integrating these tools was carried out in a large iron mine in Brazil. The iron ore in the study area consists of hard and friable itabirites. More than three different ore types may occur on the same bench. Under these conditions, data integration becomes necessary to improve the results of blasting. A blasting plan was based on the generated geological model. The methodology helps understanding the factors that can interfere in the fragmentation process, allowing defining actions that can improve the blast design in those places that fragmentation wasn’t achieved. This condition is important for a continuous improvement of the drilling and blasting operation. Better quality at lower cost is today's formula for remaining competitive in a world market. For an integrated steel company, high quality low cost steel production must originate before the blast furnace. In 1979, when U.S. Steel initiated a Quality Management Program throughout its steelmaking operations, efforts began at the coal, ore and flux mines. The objective was to improve the quality and reduce the variability of the critical parameters for steelmaking raw materials, to get the blast furnaces, and subsequently the melt shops, under optimum control. The general details of U.S. Steel's Quality Management Program are discussed and how it was used to promote the desired improvements in steelmaking raw materials. Some of the outstanding results obtained by the cooperative efforts between the mines and the steel plants are reported. The lessons learned by U.S. Steel were through upgrading existing operations and facilities. These principles should now be applied to new projects and the benefits of good quality management should commence from the time new projects are Commissioned.

Conventionally, a combined system consist- ing of a dry or wet pulverizer and kneading mac- hine is applied to the pretreatment of fine mat- erials for agglomeration, especially for pellet- izing. However, treatment cannot be expected to be satisfactory owing to the complexities of the process. A new process was developed to over- come the defects inherent in the conventional process. This new process treats certain fine materials having a moisture content somewhat lower than that suitable for pelletizing in a ball or rod mill. The mill is of special de- sign in which grinding and strong kneading are performed to give an extremely homogeneous ball- ing material with appropriate size distribution and pelletizing characteristics. The most serious problem in this process is the choking of sticky materials in the mill. A specially designed rubber lining was installed in the mill to overcome this trouble. This paper presents actual results from our iron ore pelletizing plant relating to the pelletization of other fine materials.

Technological innovations and emerging analytical capabilities are transforming the way drill samples are analysed, with real-time mineralogical analysis made possible. In addition, new business/technical requirements are challenging long standing processes to incorporate more sources of information during planning in order to improve compliance to plan during mining and processing. Unfortunately, the new sources of information that are added do not always have adequate protocols in place to ensure quality data is collected.Spectral data covering the visible – near – short wave – midwave – longwave range are routinely collected by the Geoscience and Exploration department at BHP Billiton Iron Ore for accurate mineralogical identification. These data are used for geological interpretations (logging and modelling) and prediction of physical variables (metallurgical and geotechnical properties).This paper introduces how sampling and quality assurance / quality control concepts have been applied in the spectral data process. The Trent-Severn Waterway is a 386 km long navigation route through central Ontario between Lake Ontario and Georgian Bay, and is operated by the Parks Canada Agency. Its primary focus is to pass recreational boats through a system of 44 locks. The Big Chute Marine Railway (BCMR) is one site in the system that provides transportation for boats. The BCMR carriage is used to transport boats and their passengers on the inclined railway a distance of 230 m over a natural barrier from one body of water to another, with an elevation difference of 18 m. The unique feature of the haulage system used in this application is the variable angle of the incline from about 20 per cent rise changing to horizontal and followed by 20 per cent decline. In such conditions, unlike as in standard incline haulage, special configuration of hoists and drives is required. On the uphill part of the track, there is a need to have a motoring mode, on the downhill part a regenerating mode and on the horizontal part a combination of motoring and regeneration is required. The original system was built in 1978 and employed four 100 hp dc drive mine hoists to haul the 100 tonne conveyance loaded with 90 tonnes of boats. Due to failures and operational problems with the original system, in 1999 Parks Canada awarded a turnkey contract to ABB for a new, modern system of four single drum hoists. The new system was put into operation in 2000, only six months after receiving the order. The hoists are controlled by digital drives and a digital control system. Due to dramatic changes in the load conditions for individual hoists involved, the new system features many interesting solutions like changing drive modes from speed to torque control and a multiple, regulated braking system. It is a unique hoisting system, which could be also used in mining applications.

Haul roads are often permanent unsealed access roads used by heavy haul trucks to transfer minerals. These roads can deteriorate rapidly which results in potholes, deformations and dust. Downer EDI Works has successfully provided efficient solutions to the mining industry to maintain their haul roads. HaulPac as a solution package is a process in which a bituminous emulsion is used to create a stable and durable pavement. The emulsion penetrates the road and binds the particles together, creating a stable base. It also seals the surface and prevents water from penetrating the underneath layers. Bituminous emulsion can increase the strength of the pavement material and decrease the road surface degradation which results in dust suppression. However, the everincreasing price of commodities, the necessity of reducing carbon emissions and the increasing use of autonomous haul trucks have made it vital to invest in novel maintenance solutions that can meet the needs of the mining industry in a cost-effective manner. This paper outlines the benefits of bituminous emulsion in terms of productivity, safety and environment followed by Downer’s approach to evaluate the suitability and to optimise the amount of product. The potential for changing the colour of the treated surface is explored and an initiative that incorporates end-of-life tyres of haul trucks into the pavement is introduced. And finally, an innovative method using artificial intelligence to estimate dust emission is presented.

The importance of proper planning, preparation, and execution of a steady state sampling campaign for metallurgical plant assessment must not be underestimated. Careful planning can increase the amount and reliability of information from an optimum number of samples and fully utilize available plant data. It requires specification of the data required, determination of run duration sampling frequency, the selection, modification and testing of sample points and cutters, as well as organisation and briefing of plant and sampling personnel. Preparation immediately prior to sampling, the conduct of the sampling campaign itself and procedures to handle the collected samples and information are discussed. Cutter design, fabrication and use are described in detail, and typical sampling situations, for ball mills, classifiers, pipes, launders, flotation cells and thickeners are considered individually. Measurement of pulp flow rate can often resolve difficult mass balance problems, and discussion of convenient techniques is included.

The effect of titania (TiO2 ) addition on the sintering performance of hematite iron ore has been studied by doping pure TiO2 into a sinter blend. The results of laboratory-scale compact sintering tests confirmed the considerable effect of TiO2 addition on sinter strength and mineralogy. The tumble index measurements confirmed an improvement in the strength of the sinter in response to TiO2 addition. The melting point of the sinter was also affected by increasing the TiO2 content, indicating a possible relationship between coke breeze consumption and TiO2 on industrial-scale sintering of Ti-bearing ores. Analysis of the sintered structures using optical and scanning electron microscopes confirmed a general improvement in the overall pore structure and sinter melt characteristics with the addition of TiO2 to the sinter blend. Currently there are in excess of 200 companies listed on the New Zealand Stock Exchange and the total market value of all the listed shares amounts to $4.6 billion. The number of listed mining companies stands at nine and with a market value of $35 million accounts for less than one per cent of the total market capitalisation. In comparison, the Australian mining and energy sectors account for nearly 50 per cent of the total market capitalisation, which currently exceeds A$41 billion. Surprisingly the share markets in both countries were primarily founded on the discoveries of minerals last century.

Every mine will close! Charting a profitable course through mine operations to acceptable mine completion requires that risk and opportunity management planning of the mine life begin as early as possible in the life cycle. Management targets and metrics are required to identify and navigate the course to successful mine completion based on economic, social and environmental criteria. This paper outlines the application of The Metrics NavigatorÖ principles to the life cycle of a mine site. In general, metrics are required to make key strategic ideas apparent, transforming those ideas into a manageable set of quantitative measures that guide communication and decision making. For example, the chemical industry has established metrics that focus on the life cycle impacts of its products and eco-efficiency of their processes. Other industry sectors have focused attention on workplace and community well-being outcomes. These management metrics are necessarily organisation-specific, aligned to stakeholdersÆ expectations and the strategic outcomes sought, as well as the cause-and-effect relationships underlying key issues. Recently, the Global Environmental Management Initiative (GEMI), a consortium of multi-national companies, developed The Metrics NavigatorÖ. The guidance document provides a structured process for assessing and developing metrics for key environmental, social, and economic issues based on business and stakeholder perspectives. It incorporates best practices learned from the chemical and other industry sectors and has since been applied to develop metrics that guide life cycle strategies. The paper examines how the life cycle of a mine site could benefit from experiences in other industry sectors where sustainability metrics have guided strategy. It considers the potential application of The Metrics NavigatorÖ process to the life cycle of a hypothetical Australian mine site using the processes that have been successful in other industry sectors.

High temperatures and pressures are required to obtain acceptable stripping rates. Higher chemically induced stripping rates could reduce the need for higher temperatures which lead to cyanide losses. The higher rates could lead to lower carbon inventories and higher gold production. This paper reports laboratory and continuous test unit data which strongly suggest that the preceding can be achieved. New stripping agents demonstrate efficient stripping under conditions of cyanide depletion such as after carbon acid washing. Stripping times for gold and silver can be reduced by at least half compared to caustic cyanide through the use of these novel substances.

Research and development into alternate gold and precious metals adsorbents has resulted in the development of a new technology named the AUROSAVE adsorption process (ARGOSAVE'" for high silver con- tent ores). Adsorbents called VITROKELE'" can be tailored for either Gold I (cyanide leach) or Gold III (halide leach) applications. VITROKELE consists of a chemically synthetic adsorbent carried on an inert substrate, often a polystyrene bead. It is suitable for both in- pulp and in-solution use. VITROKELE adsorbent offers certain advan- tages over both carbon and ion exchange resin adsorbents. This paper describes testwork on Australian ores and commercial solu- tions obtained from operating Australian plants demonstrating the kinetic loading characteristics, elution methods and other operating parameters of VITROKELE adsorbent in the cyanide system. Brief reference is made to VITROKELE in the Gold III system.
