Al2O3 in natural iron ores generally occurs in goethite, kaolinite, gibbsite, hematite and iron carbonate. When the content of alumina in sinter increases from 1.11 per cent to 3.50 per cent, the reducibility of sinter decreases with the addition of four different types of alumina. When gibbsite and kaolinite are added, the low temperature reduction disintegration (RDI+3.15 mm) of sinter increases with the increase of Al2O3 content in the range of 1.5 per cent to 3.5 per cent. Furthermore, when adding pure reagent alumina, the increase of Al2O3 content in the range of 1.5 per cent to 3.0 per cent will increase the RDI+3.15 mm of sinter. The addition of ferric oxide–alumina spinel with the Al2O3 content in the range of 1.5 per cent to 2.5 per cent, also increases the RDI+ 3.15 mm of sinter. The influence difference is results from the change of the mineral composition and microstructure of sinter because of the occurrence state of Al2O3. Under the condition that Al2O3 content of sinter is 2 per cent, the porosity of sinter with kaolinite is 37.26 per cent, and the shape is irregular. When gibbsite and ferric oxide–alumina spinel are added, the porosity of sinter is about 16 per cent, and the pores are round. When pure reagent alumina is added, the porosity of sinter is 17.49 per cent, and the pores are regular and small. When kaolinite, gibbsite and ferric oxide–alumina spinel are added, platy calcium ferrite is mainly formed in the sinter, and some of it is columnar calcium ferrite. On the other hand, when pure reagent alumina is added, in addition to platy columnar calcium ferrite, acicular calcium ferrite is also formed in the sinter.

During operations, mining and metallurgical processes may generate effluents such as tailings water, acid mine drainage (AMD) and seepage and process acid streams. Depending on the type of ore and the metallurgical process, these effluents may contain one or more toxic compounds (eg acidity or alkalinity, cyanide, ammonia and/or nitrate, heavy metals, total suspended solids (TSS), sulfate) in elevated concentrations requiring treatment before their discharge to the environment or recycle/reuse in the process. Natural oxidation of sulfide minerals present in mining wastes (eg tailings and waste rock) at mining sites may generate AMD, which is characterised as a low pH, high acidity effluent containing heavy metals and sulfate. If generation of AMD cannot be controlled and/or prevented, AMD needs to be collected and treated for neutralisation of acidity and reduction of metals and TSS to meet regulated water quality standards. It is important to note that some of these compounds may persist in run-off from mine sites, even after the mine and processing facilities are decommissioned. Treatment of mining and metallurgical process effluents can be accomplished by means of various physical, chemical and/or biological methods. The mode of process application may vary from the use of either specifically designed, controlled and automated facilities or passive systems. Lime neutralisation and precipitation is the most common method used in the mining industry to treat AMD. To reduce the problems associated with disposal and long-term storage of the resulting sludge, the use of a high-density sludge process (HDS) has become a preferred option. The use of other chemical reagents, waste or by-products from other industries, and biological sulfate reduction methods can also be considered as viable options for site-specific situations. Recently, several passive treatment systems have been designed and successfully operated, even in the cold North American climate. This paper will discuss available options and provide insights for selecting a suitable method for a given situation using case studies from projects conducted by Golder Associates around the world over the last decade.

One of the key technologies in developing hydrogen-enriched ironmaking operations is the control of the carburisation, melting, and dripping behaviour of the iron ore burden materials. When a hot compacted iron (HCI) is charged in the blast furnace or the FINEX Melter-Gasifier, iron oxide reduction, the reduced iron’s carburisation, and the melting of iron and slag occur successively. This study investigated the reduction, carburisation, melting and dripping behaviour of HCI under a COH2 gas mixture using the high-temperature X-ray radiographic technique. Under 100 per cent CO gas atmosphere, the dripping temperature was 1410°C. When 5 per cent H2 was introduced, the dripping temperature slightly decreased to 1400°C. Furthermore, the dripping temperature gradually increased as the H2 gas composition increased. As 30 per cent H2 was introduced, the dripping temperature reached 1414°C. The carbon concentration in the drained metal samples gradually increased with increasing H2 composition. It is considered that H2 decreased FeO content in the slag, yielding the increased melting temperature and viscosity of the slag. On the other hand, H2 accelerated the carburisation of the reduced iron by CO gas, enabling the homogenisation of the oxide materials to form a liquid phase. Therefore, it is considered that introducing H2 in the reactor is helpful to increase productivity and energy efficiency by accelerating the liquid phase’s formation.

Gold, coal and non-metallic agricultural and industrial minerals have been found in economically significant quantities, however, the search for base metals has not been successful.

QNI Pty Ltd operates the Yabulu Refinery located 25 kilometres north of Townsville, North Queensland. The plant treats nickel laterite ores sourced from the Philippines, Indonesia and New Caledonia. The cobalt head grade and overall recovery expectations for the 2001/2002 financial year are 0.161 per cent and 53.8 per cent respectively. Cobalt is a valuable byproduct derived from the nickel refining operation which utilises the Caron Process. Any increases in cobalt recovery that are achieved from the existing relatively low level provide significant improvements to the bottom line of the operation. Towards the end of 2000, a project was undertaken to characterise cobalt losses with the sole purpose of improving cobalt recoveries using a variety of analysis techniques. The Time-of- Flight Secondary Ion Mass Spectrometry (TOF-SIMS û University of South Australia) method was used to verify the presence of surface bearing cobalt species, originating from either co-precipitation or adsorption mechanisms. Cross-section examinations were also performed using Scanning Electron Micrscopy (SEM) and Energy Dispersive X-ray Spectrometry (EDXS). These techniques indicated the presence of high cobalt concentrations (in the order of several per cent) within a select number of roasted and leached ore particles. The phenomenon of cobalt losses due to incomplete leaching within specific ore particles was not widely documented within the Refinery prior to these studies. In order to quantify losses via this mechanism, Mineral Liberation Analysis (MLA û JKTech Centre) was also performed on key samples. This paper serves to document a systematic approach in determining the source of significant valuable mineral losses in an established, operating plant. It discusses the use of a variety of analytical techniques, which have been adapted for the minerals processing industry, but are strongly relevant for plant investigations in the hydrometallurgical industry.

In May 1991, AZSA commissioned a new conventional Cell House. This paper focuses on the major improvements introduced in the design and the construction of the equipment, machinery and control. An effective control system together with good reporting and routine operation has resulted in quality control of the Cell House at the highest possible level. Consequently the monthly current efficiency consistently averages above 93 per cent with a total energy usage of 3000 AC kWh/t of cathode zinc. The new concept for the year 2000 and beyond is introduced.

This paper proposes an approach to determine the influence of non-ideal detonation characteristics related to the charge diameter, explosive type and confinement conditions on the available shock energy of ANFO and a representative chemically-sensitised (gassed) emulsion. The proposed degrees of non-ideality of the two different blasting agents are indicated by the Gurney ratios, determined from existing cylinder expansion testing data. The influence of the non-ideal detonation properties on blast design and performance are also compared using a series of theoretical, equal powder factor open pit blasting patterns with hole diameters ranging from 102 mm to 270 mm. The non-ideal shock energy factor (NSEF), which is the available shock energy per tonne of blasted material (MJ/t), is used to compare the different blasting patterns as charged with either ANFO or the gassed emulsion of equal charge density (0.85 g/cm3). The intended purpose of this investigation is to provide explosive users with an approach to compare different explosive types or charge diameters in the absence of dedicated non-ideal detonation modelling, which is generally not available to explosives users.The results of the comparisons suggest that at low charge densities, the example gassed emulsion displays a higher velocity of detonation (VOD) than ANFO in smaller charge diameters but similar degrees of non-ideality (based on proposed Gurney ratios). The results also suggest that the confined, non-ideal gassed emulsion VOD at hole diameters greater than 270 mm can be less than ANFO due to the low density effects on the emulsion matrix. The differences in non-ideal detonation properties and Gurney ratios between the ANFO and gassed emulsion resulted in gassed emulsion NSEF values ranging from 15 per cent lower to 65 per cent higher than ANFO for equal powder-factor patterns in blasthole diameters from 102 mm to 270 mm.

In gold processing plants, the water from the cyanidation stages is treated to detoxify cyanide species and this recycle water becomes the main part of the process water. Despite the low concentration of free and weak acid dissociable (WAD) cyanides in process water, the recoveries of gold and silver is still affected during flotation, especially when gold and silver are associated with iron sulfide minerals. This is a case at the Hidden Valley (HV) Mine. In this study, the effect of free and WAD cyanides on gold and silver recoveries by flotation from the HV Mine was considered.WAD cyanide (WAD CN) was prepared by mixing sodium cyanide and copper sulfate at a cyanide to copper ratio of 3:1 dosed at different cyanide concentrations. It was found that both free and WAD CN depressed gold and silver and particularly iron sulfides in flotation. The depressed gold and silver recoveries were closely associated with the depressed recovery of iron sulfide minerals, suggesting that free and WAD CN may not depress the flotation of liberated gold and silver minerals significantly. It was also found that 10 ppm free cyanide completely depressed the flotation of iron sulfide minerals and WAD CN depression is probably through the WAD dissociation to free cyanide species (mainly aqueous HCN) during the grinding process, resulting from a decrease in pH. Thermodynamic calculation showed that 5.5 ppm free cyanide was released in the end of grinding at an initial WAD CN concentration of 50 ppm. ThyssenKrupp specialises in the manufacture of high-grade steel-sheet products. Its main customers include the automotive, construction, household appliance, energy and packaging industries.At its works in Duisburg, Germany, ThyssenKrupp Steel Europe produces 12 Mt of crude steel annually, making Duisburg one of the world’s largest steel hubs.ThyssenKrupp have installed an online elemental analyser and limestone dosing control System on one of three Sinter strands at Duisburg in an attempt to control the sinter raw mix with better precision. Traditionally, set point changes to the raw mixture were made after sampling and laboratory analysis of the sinter product. The analyser chosen uses prompt gamma neutron activation analysis to determine the elemental content of moving material on a conveyor each minute and was supplied by Thermo Fisher Scientific. The project goal was to control the CaO/SiO2 ratio (basicity) and reduce its variability in the sinter feed.Evaluation of the system has shown that the addition of the online analyser reduces the time lag related to the former method, therefore upset conditions can be reacted more quickly by the control system, and this has resulted in a more stable sintering process. As a result, the sinter feed variability in case of the basicity has been reduced by half. While CaO/SiO2 control was the initial aim of the project, a number of other benefi ts have been realised, such as a reduction in return fi nes and a financial benefi t of 0.11 €/ton of sinter attributed to the reduction of coke breeze and limestone. ThyssenKrupp Steel Europe has identifi ed that additional information available from the analyser could be used to optimise the complete sinter process.The project was carried out with a financial grant of the research program of the ‘Research Fund for Coal and Steel’.

There is a sense of geometallurgy being new; a new methodology for mining project development and improved operational strategy. One of the main challenges that any ænewÆ technology faces is a validation of the value and the need to produce case studies. However, producing case studies can often be problematic particularly given the long cycle from mineral deposit project, through feasibility and construction to stabilised operation of a mine.However, the roots of geometallurgy go back quite some time. Successful practices with geometallurgy can be seen from as early as the 1980s. Many times those practices were not called geometallurgy but something else and, in other cases, what can be seen are various components of the geometallurgical ævalue chainÆ.This paper will analyse a selection of published past practices from a geometallurgical perspective to demonstrate the value realised from the application of this methodology. The paper will then make some general comments on where this history of work in geometallurgy has lead us to and what are the challenges today for the geometallurgical effort.CITATION:S R Williams, 2013. India is the world’s third-largest producer of coal and is endowed with the fifth-largest coal reserves in the world. Surface mining straddles the entire domain of the Indian coal mining industry, yielding over 88 per cent of production. With continually rising domestic demands, it has to shoulder the responsibility of sustaining the requisite increase in coal production and chasing commensurate stripping targets. Such an ambitious task calls for the deployment of smart technologies. In such a demanding situation, cast blasting of overburden has emerged as a promising alternative for enhancing production and productivity of dragline pits.The cast blasting technique reduces stripping costs significantly as it utilises the chemical energy of explosives in place of mechanical energy to move large volumes of overburden quickly. Proper application of cast blasting not only reduces overall mining costs but also increases coal production. This paper investigates and evaluates the potential of the cast blasting technique, with special reference to dragline pits employing the rehandle method of extended bench. The economic feasibility of the technique is also ensured under different scenarios so that considerable benefits would accrue to the individual surface coalmines. To underline the efficacy of the technique, different cast blasting models have been formulated under a range of operational and economic scenarios that resemble present day practices in India. The current status of battery collection and recycling schemes in Australia are explored in light of current developments in product stewardship and increasing pressure to decrease materials going to landfill by originating equipment manufacturers. Used consumer batteries, both single cycle and rechargeable contain a mixture of valuable metals and potentially toxic materials that may become a resource/revenue stream to offset the cost of disposal/recycling. Although the volume of batteries discarded in Australia is modest compared to other global population centres, the expected increase in battery use with increasing equipment portability and future developments in the automotive industry, provide an opportunity to recycle. The requirements for a battery recycling facility in Australia and the most promising processing platforms that may exploit the resource with enough flexibility to cope with battery developments and market trends, are explored.

Base metal ores contain low levels of toxic/hazardous elements such as arsenic, antimony, bismuth, cadmium, lead and mercury. Given the large tonnage of base metal ores mined and processed each year globally, the accumulated mass of minor elements introduced into the biosphere is large and could be expected to have a significant environmental impact. Life cycle analysis (LCA) is a methodology that has been developed to assess the environmental impacts of material supply chains over their entire life cycle. Assessing the toxicity impacts of metallic wastes and incorporating these impacts into LCA methodology is not a simple task given the complexity of the issue. However, research and methodology development is in progress internationally to address this. Despite limitations concerning the lack of a coherent framework for characterising the toxicity impacts of metals, including issues such as bioavailability, a study was carried out to give first estimates of the relative toxicity impacts of various waste streams from metal production processes. The wastes considered were: red mud; sulfide tailings (copper, nickel, lead/zinc); lead/zinc slags; synthetic rutile residue; iron oxide residue; and copper slags and anode slimes. These toxicity estimates can be considered the æworst caseÆ scenario for these wastes, where all the metals present are bioavailable. Combining estimates of the amounts of the various waste streams produced in Australia each year with the toxicity results showed that despite their relatively low human toxicity impact per unit mass compared to some other waste streams, red mud and the various sulphide tailings had the highest annual human toxicity load on the environment, along with copper smelting slag and dust. Data from the pH dependent leaching test reported in the literature were assumed to represent first approximations of metal bioavailability and used to compare the two approaches to estimating the toxicity impacts of red mud.

In todayÆs marketplace, with high metals prices, many operations are faced with the challenge of improving recovery in the particle size ranges which are normally difficult to recover. This presentation focuses on the various methods used to alter the flow dynamics in a mechanical flotation cell, thereby improving metallurgical results. Modern computational fluid dynamics (CFD) tools have been used in the design phase, with subsequent validation at the plant. Some of the validated variables include mixing profile, power draw and local air hold-up. This presentation underlines how modern CFD analysis can be used to screen and select different approaches before commencing costly trial-and-error experiments at plant scale. Two methods of affecting flow dynamics are discussed û firstly, by altering the geometry of the rotor-stator area and, secondly, by fitting additional features in the tank. The rotor-stator area can be modified to provide more concentrated turbulent kinetic energy or, respectively, to provide more pumping efficiency with less attrition. The tank can be fitted with various additional features, aimed to create different particle suspension profiles. The benefit of both methods is that they can be applied not only to newly installed flotation technology, but also to existing plant cells, thus enabling potential improvement in the mixing profiles, solids suspension, tank sanding and metallurgical performance. Results of several sitesÆ tests are discussed in terms of flow variables measurement as well as metallurgy. This paper demonstrates the effects of different flow dynamics on the mixing profiles and metallurgical results of existing mechanical flotation cells.

A series of field experiments investigated the perfonnance of fine mesh curtain screens which were used to suppress coal dust in a transport roadway of a New South Wales colliery. Four types of screens were tested under dry and wet conditions. The screen materials consisted of flyscreen and garden "shadecloth" with single and double membranes of both materials. Personal dust samplers coupled to dust cyclones and filtration cassettes were used to collect the respirable and total components of dusts respectively. The procedure used for locating the samplers upstream and downstream of the screen was based on the roadway air velocity profiles. The number and configuration of the water sprays impinging onto these screens had significant influence on the results. The study showed that wet double layered flyscreen is the most effective of the four configurations tested.

In flotation simulation models, the effects of pulp chemistry other than pH are often ignored and reduced to particles hydrophobicity or contact angle, neither of which can be measured readily in real time in an operating plant. The flotation response of a given sulphide mineral is known to be influenced and can be improved by changing the chemical characteristics of the pulp during grinding and flotation. The on-line measurement of pulp pH, potential, dissolved oxygen, temperature and oxygen demand of a process stream was completed with the PCM® (Pulp Chemistry Monitor) developed by Magotteaux in this study. The data generated together with relevant plant operating parameters were used to construct an empirical model and simulate the metallurgical performance of the ore. The same approach was also applied to laboratory flotation tests data using various grinding media types. Dynamic simulation (discrete event simulation) is the preferred methodology to evaluate the impact of dynamic aspects of processing plants on the overall plant capacity. This tool can be used to: identify bottlenecks in the plant,justify upgrade and expansion projects by evaluating their impact, oroptimise maintenance and operating practices without disrupting the operation. Iron Ore Company of Canada's (IOC) pelletising plant is a complex operation because of multiple products, varying equipment capacity and shifting bottlenecks. Furthermore, with extensive capital requirements for projects and long lead times, a high level of confidence in project outcome is required. Therefore, a model of IOC's pelletising plant in Labrador City was constructed in 2007 by a joint IOC and Hatch team. The model includes both operational and metallurgical aspects in order to better capture the complexity of IOC operation. In this paper, the justification, boundaries, and functionality of the model are described. A comparison of simulation results to historical plant operation is given. It is observed that projects have interactions and that the benefits of combined projects are not equal to the combined benefits of the individual projects. Projects can have synergies that result in greater benefits when combined or can have overlapping benefits that result in lower benefits when combined. The power of the proposed modeling exercise lies in the ability to assess the impact of projects on overall performance.

Namakwa Sands is a heavy minerals mining and beneficiation business in the Exxaro Sands Division, and operates along the West Coast of South Africa (see Figure 1). The business encompasses mining, mineral concentration, separation, and smelting operations. Inflated commodity prices and increasing operating costs demands greater attention to the management of process performance and the company wide coordination of resources. Consequently, the task of deploying operational/technical skills and budgets into the most appropriate parts of the business assumes great importance in order to increase productivity from its capital assets. The mineral sands industry is under the same sort of economic scrutiny that all other industries find themselves, and as such, Exxaro – Namakwa Sands has taken the strategic initiative to improve overall resource utilisation within the processing steps and to measure the costs associated with obtaining this value.This paper provides details of the successful implementation of a Kelsey Centrifugal Jig (KCJ) at Namakwa Sands to recover primary and secondary zircon products from the wet gravity (quartz) rejects generated and stockpiled at the Mineral Separation plant (MSP).

A reliable laboratory method to characterise the response of free gold particles when subjected to flash flotation conditions has been developed by AMIRA P420 researchers at Curtin University. This test has been applied to assess the flotation recovery of gravity recoverable gold from free milling ores as well as synthetic ores featuring either a gravity concentrate or gold powder.
