The Barrick North Mara Mine and the Advanced Systems Group at SGS Minerals collaborated on the implementation of a grinding expert system for the control and optimisation of a single semi autogenous (SAG) mill. Over the last 5 years, grinding expert control has gained wide acceptance by mineral processors. In this paper, two key factors for success are highlighted: the adaptability of the software tools and the interaction with site personnel. Created with SGS?s MET expert console (MEC) toolkit, and running on Gensym?s G2 real time inference software, the North Mara expert logic has been set up to keep a steady and on spec leaching feed slurry while striving to maximize throughput. Leach feed stability was achieved by standardizing operating practices across shifts; a result of successful collaboration with site personnel in developing a consistent control strategy. The strategy maintains the SAG load and power draw in an optimised range by manipulating SAG feed rates and inlet water flow. The project life-cycle was slightly longer than average due to site specific constraints. One of these was the high turnover rate of site?s workforce during the project, coupled with the availability of key staff on site due to the fly in fly out work roster. These constraints called for different, and innovative ways of project commissioning and hand-over. This paper describes details of the control solution, its implementation as well as results and conclusions.

The Namakwa Sands heavy mineral deposit is located along the West Coast of South Africa and the mine is a world class producer of high quality zircon, ilmenite and rutile concentrates from essentially unconsolidated marine and aeolian sands of Cainozoic age. The objective of this study was to characterize rutile with respect to distribution, grain size, textures, colour and mineral chemistry within the Namakwa Sands orebody with the aim to explain its overall poor recovery. A representative suite of heavy mineral concentrates from various sections of the orebody and stages in the recovery circuit has been investigated microscopically and by means of SEM-EDS and LA-ICP-MS. The rutile grain size distribution displays a wide range and is directly related to its variable chemistry and consequently density. In placer deposits such as Namakwa Sands, mineral sorting is a function of hydraulic equivalence, and high density grains are smaller than the lighter grains when deposited under similar conditions. Grain size is also a function of sediment maturity, and the highly mature red aeolians and (RAS) component of the deposit has a coarser grain size than the less mature orange feldspathic marine sands (OFS). The above primary characteristics of rutile are responsible for the loss of the coarse-grained fraction during screening and, given the empirically determined relationship that increased substitution elements reduce conductivity, also during electrostatic separation. Provenance studies using geothermometry have shown that the heavy mineral suite has been sourced mainly by the proximal medium-to high-grade Namaqualand Metamorphic Complex. The positive relationship between substitution elements and temperature of formation explains their high concentration in rutile of this deposit. The heterogeneity of rutile, produced by the combination of a high temperature primary source and the typical marine-aeolian placer genesis is deposit specific and unfortunately not conducive to high recovery levels in the current Namakwa Sands beneficiation circuit.

A high volume of slimes which are separated out during the mining of heavy mineral sands has a high environmental impact and results in great capital as well as operational expenses. The presence of clay minerals drastically increases the slimes volume that needs to be catered for due to its low settling capability as well as swelling characteristics. By adding coagulants in the form of cations and organics, one can improve the settling rate of the minerals as well as the degree of solid bed compaction. The addition of flocculant, which is currently used in industry to improve settling rate, is detrimental to solid bed compaction. By combining the cations and flocculant one can dramatically improve the solid bed compaction. This combination is, however, detrimental to the settling rate of kaolinite-rich slimes but improves the settling rate of smectite-rich slimes. Organics can also be used to produce a clear supernatant and improve the settling rate.

Effective perimeter control during drilling and blasting is critical not only to blasting results but also to the overall stability of the pit over its entire life span. A pit where perimeter control is not given enough attention when conducting drilling and blasting operations, often experiences over-break or back break beyond final pit wall limits, and therefore has a relatively high probability of failure. Such a pit also becomes unsafe, sometimes not easily accessible, has increased loading costs due to production of oversize, longer cycle times and often problems are encountered when blasting subsequent benches. All these are undesirable consequences, which have negative cost implications. Specialised blasting techniques such as trim blasting and pre-splitting have over the years proved to be effective perimeter control measures. However, the success of these techniques is directly attributable to the time and effort given to the processes. This paper presents results of a project undertaken to monitor, review and optimize the trim blasting and pre-splitting processes at Orapa Diamond Mine in Botswana. The project was specifically incepted to improve the final wall conditions, which continued to deteriorate due to persistent over-break during blasting. The paper also analyses the results obtained against a benchmark of results taken prior to project implementation. Specific blast design parameters which are critical to blasting results were identified as problem areas after auditing of the pre-implementation drilling and blasting practices. These include drill-hole depth, spacing, splitting factor for pre-splits and timing of trim blasts. The impact of different rock types on the results was also studied, and recommendations were made at different phases of the project and results obtained after implementation analysed until optimum results were achieved.

This study investigated the effect of surface roughness on Schmidt rebound hardness (RL). Four different test surfaces of rock samples were studied: natural, ground, cut surfaces, and core samples. There was significant variability of standard deviation based on the RL on the natural surface, which indicated high roughness of the rock surface, whereas surface polishing caused a significant decrease in standard deviation. ISRM and ASTM methods were compared to estimate unconfined compressive strength (UCS) for different testing surfaces. RL obtained from the cut surface was found to be more reliable than those obtained from other testing surfaces for the prediction of UCS; however, regression and ANOVA analyses revealed that the ISRM method gave a more accurate UCS estimation of rocks with highly rough surfaces. It was also shown that RL values obtained from a cut surface were significantly higher than those obtained from core samples. Therefore, a comparison between RL values obtained from core samples and cut surfaces was made based on previous studies. This study statistically showed that estimated UCS values are not statistically significant if Schmidt rebound tests are not performed on similar surfaces. In addition, the mineral grain sizes of the studied rocks, different testing surfaces compared with those in literature, and standard deviation from RL are evaluated and discussed. The Schmidt hammer technique is a rapid, inexpensive, and straightforward method for estimating UCS for preliminary assessment; however, roughness of the surface should be eliminated if variations are shown in the surface rebound hardness.

Potgietersrust Platinums Ltd is Anglo Platinum?s only open pit operation and annually extracts 57 million tonnes of rock from 2 open pits. Over the past 3 years ~220 km of exploration drilling has been done, ~1000 km of rock face have been exposed for face mapping and over 7000 laboratory and field tests have been conducted. This has produced large amounts of geotechnical data to be utilised for feasibility studies, initial slope design and ongoing slope optimisation. It was necessary therefore to develop geotechnical databases to manage the vast amounts of data collected. SABLE and MineMapper 3D databases were created for logging and mapping respectively, with rock testing data incorporated into both. A pit inspections database was developed in MS Access and the existing groundwater and slope monitoring database was improved. The databases were linked to AutoCAD and Datamine to ensure that the latest geotechnical data is used for planning, draughting and modelling. The use of geotechnical databases ensures that no data is lost, standards are maintained and analysis can be easily performed. This increases the confidence of the analysis and allows the geotechnical engineers to optimise slope designs and blast designs on a regular basis. This reduces the risk of slope failure thus making the open pits more economical and safe.

This paper describes experimental investigations into the reductive decomposition of arsenopyrite/pyrite (FeAsS/FeS2), a gold and silver bearing iron/arsenic sulphide using metallic iron powder. The main objective was to establish and experimentally confirm the thermodynamic and kinetic feasibility of reductively decomposing the sulphide matrix for precious metals recovery. In this context, cyanidation leach tests were conducted on the reductive leach residues. The arsenopyrite/pyrite flotation concentrate, mainly studied in the hydrochloric acid medium, decomposed through the non?oxidative chemical dissolution reaction and the reductive decomposition reaction for the arsenopyrite and pyrite components, respectively. Desulphurization levels below 65% were achieved at pH values below 0.15 and iron to concentrate ratios above 1, and the system was characterized by overall very slow kinetics. The reaction system had a direct linear relationship with iron to concentrate ratio and an inverse relationship with pH. An analysis of the pyrite/iron galvanic system showed that pyrite forms a partially inert cathodic surface on which the anodic dissolution of iron occurs, supported by the hydrogen evolution reaction. This phenomenon explained the low desulphurization levels and the mineral decomposition seemed to be restricted to the non?oxidative chemical dissolution reaction for the arsenopyrite component. The cyanide leach of the reductive leach residues showed very little improvement in gold recovery. The reductive leach process for arsenopyrite/pyrite has considerable limitations in terms of both desulphurization and precious metals liberation. The Skorpion process comprises three processing steps-atmospheric leaching in sulfuric acid, zinc solvent extraction and electrowinning to produce special high grade zinc. The major mode of impurity transfer was attributed to crud runs in the solvent extraction circuit. Crud may be described as a heterogeneous, partly inorganic, partly organic mass of material which accumulates predominantly at the interface between organic and aqueous solutions. The paper describes the root causes of the crud formation in the solvent extraction circuit and optimization strategies which are being followed to prevent impurity excursions in electrowinning. Mixed integer programming (MIP) has been used for optimizing production schedules of mines since the 1960s. The major problem in the long-term production scheduling for an entire orebody is that the number of integer variables needed to formulate an MIP model is too large to solve the formulation. This number may reach well over one hundred thousand. To overcome this difficulty, this paper presents two new algorithms to reduce the size of the problem. These algorithms assign an earliest and latest possible start date for each machine placement, eliminating the integer variables that correspond to machine placement before its early start date and after its late start date. A case study based on Kiruna Mine, the second largest underground mine in the world, is summarized in the paper. It shows substantial improvement in the solution time required using the new algorithms. This increased efficiency in the solution time of the MIP model allows it to be applied to Kiruna Mine, with the potential to increase substantially the net present value (NPV) of the project.

A modified in situ leaching method for extracting gold from oxidized gold ores using a non cyanide lixiviant is proposed. A non cyanide lixiviant is suggested because of the obvious concerns posed by injecting cyanide bearing solutions into the subsurface. Oxidized gold ores are the initial focus because earlier research on the use of sodium thiosulphate as a lixiviant under anaerobic conditions indicated that the presence of pyrite led to rapid thiosulphate breakdown. A reconnaissance research programme, involving ore characterization and hydrometallurgical testwork on samples from four Australian ore deposits and preliminary reactive transport modelling studies was carried out. This work showed that lixiviant-oxidant combinations of sodium thiosulphate and ferric EDTA, and iodide and iodine are both capable of extracting high percentages of accessible gold from the selected samples under anaerobic conditions. The ore characterization and reactive transport studies, suggested that both physical and chemical methods of permeability enhancement may be required to lift bulk permeability and the availability of gold for dissolution to sufficiently high levels to obtain adequate gold recoveries. Physical permeability enhancement could be achieved by blasting and/or hydraulic fracturing of the ore. Assuming that such methods prove to be both necessary and economically viable, the mining method would no longer be regarded as simple in situ leaching. The CSense advanced process control (APC) solution?s main objective was to improve the stability of the pH in the first stage leach process thereby improving nickel and iron extraction efficiencies and reducing the base metal (BM) content in the platinum group metals (PGM) concentrate. By improving the stability of the control of the pH on the first stage leach it had the corresponding effect of improving the Ni extraction efficiency by 0.5% and the Fe extraction efficiency by 3.3%. The system relieved the operators of many decisions that were virtually impossible to make given the complex, variable and real-time nature of the processes in their charge. On the operational side, the operators understand the APC system and they trust it. Another benefit is the reduction in pH peaks in the autoclave, which can oxidize certain elements whereby they become difficult, if not impossible, to leach. These elements go right through the process and end up contaminating the PGM solids, with the result that the entire batch has to be recycled through a lengthy and costly processing pipeline.

Dundee Precious Metals Inc. (DPM) owns and operates the Ada Tepe gold mine and processing facility (previously referred to as the Krumovgrad Gold Project) located in south-western Bulgaria. The Ada Tepe mine became the first green filed project in past 40 year in Balkans and one of the few in Europe when it was commissioned during the first half of 2019. The plant produces a high-grade gold silicate concentrate generated through its comminution circuit and staged floatation reactors (SFR’s) while depositing its tailings in a state-of-the-art Integrated Mine Waste Facility (IMWF). This paper presents the successful commissioning, ramp-up and optimization of the Ada Tepe processing plant and how the various challenges, including that of an inexperienced front-line workforce, were overcome. More specifically addressing how the implemented modern processing technologies and the operational readiness program, supported the people and process to achieve the design parameters safely and consistently. The effect of high solids concentration and coarse particle sizes (d50 ranges 90?300 µm) on the viscosity of a suspension of water and silica sand was investigated. The experiments were designed to include conditions that have been tested by other authors and those encountered in the operation of tumbling mills. The rheological data was measured using a tube rheometer with operating pseudo shear rates of up to 1500 s-1. The rheograms obtained depicted dilatant behaviour. The Otswald-de Waele, Bingham, Herschel-Buckley and Casson models were fitted to the experimental data. The Herschel-Buckely model, which approximates the yield point and gives an indication of the shear thinning or shear thickening behaviour of the suspension, was found to provide the best description of the flow curves for all slurries. The Herschel-Buckely model was then used to determine the apparent viscosity of all the tests. The apparent viscosity and yield stress increased with solids concentration and particle size at the different pseudo shear rates. The increase in slurry viscosity with solids concentration was attributed to increased frequency of particle-particle interactions. The increase in slurry viscosity with particle size was attributed to increased inertial effects. At low shear rates the sand slurry exhibited shear thinning behaviour for all solids concentrations. At higher shear rates above 1000 s-1the high solids concentration suspensions exhibited a transition from shear thinning to a shear thickening behaviour.

The pump is the heart of most industrial and mining plants, providing the energy to separate valuable minerals from process feed. The actual effect of the pump, both in terms of production costs and overall process efficiency, is often assumed or misunderstood by engineers due to insufficient pump performance data. Pump performance can be understood and corrected, where required, through continuous performance monitoring, leading to dramatic improvements in both pump life cycle costs and system efficiencies. The performance of every pumping application is subject to variation and the main contributing factors are as follows: ?Unavoidable deviations from pump supplier curves ?Pump wear ?Pump curve derating factors for slurry pumping ?System curve variation ?Deviation from basic principles of centrifugal pump operation. These are discussed in detail through case studies and the author?s personal experiences. This paper shows ways to minimize the effect of these variations, thereby reducing performance loss and preventing damage to the pump. The paper discusses the benefits of efficient pump operation, the requirements of pump performance monitoring, and its practical application to pump operation in the slurry and water environments. The cost of remedial actions is explored and compared against the savings in both power and plant reliability, resulting in a reduced life cycle cost of the pump.

The hard rock gold and platinum mines in South Africa have seen little development in the technology of mining. Holes are still drilled in the rock—though the latest water hydraulic rockdrills will complete that task in two minutes compared with the eight hours for hand drilling. Charging up is with far safer explosives and with available initiation systems it is no longer necessary to run up the face lighting each fuse. Movement of rock in the stope is predominantly by means of scraper buckets and scraper winches — these were first introduced in the 1920s.Support is still mainly rock, either in sit pillars or backfill, or alternatively wood. Just as themining process has changed very little it is hardly surprising that the productivity of mining is also relatively unchanged. Major efforts have been made to mechanize the mining process. However, most of the narrow reef mines where ‘trackless mechanized mining’ was introduced in the early 1980s have reverted to conventional mining. In the wider reefs mechanized mining is the option of choice, unfortunately most of the gold and platinum mines have very narrow reefs that are not suitable to’ off the shelf’ equipment. The move to introduce room-and-pillar mining into the narrow UG2reefs is at the expense of mining more waste with the reef, fortunately it appears that appropriate waste and reef separation processes are available. Room-and-pillar mining followed by long holedrilling and blasting of a narrow slot of reef out of the pillars currently appears to offer the best of both worlds—maximum reef recovery with minimum waste dilution. All these mining methods are still dependent on blasting to break the rock. The cyclic nature of mining by blasting places severe constraints on the rate of face advance that can be achieved and consequently the utilization of the invested capital. For narrow reef hard rock mining to break out of these constraints and to really make progress in the 21st century it is necessary to follow the lead of the soft rock mining industry and change the technology of mining. In the underground coal mining industry, coal cutting has been proved to be the most cost-effective solution. In narrow reef hard rock mining the future must be based on the development of non-explosive methods of rock breaking that in turn are integrated into continuous mining systems. Non-explosive so that the mining operation can be conducted on a continuous basis, with nodelays for the removal of blasting fumes. Continuous mining also maximizes the return on the capital invested in developing the mine. Rock cutting will define the stope width and that in turn will be designed to minimize waste dilution; it will also minimize damage to the hanging and create a safer environment. Mechanization makes it possible to automate the mining process and further improve safety by positioning the operators in a safer environment. This paper defines the work to evaluate cutting processes carried out by Sandvik TamrockVoest Alpine. The evaluation was in the UG2 and the pyroxenite and norite typical of the Merensky Platinum Reefs. A novel form of mining machine is proposed that will utilize existing technology. Finally the paper describes the interaction between Sandvik Tamrock Voest Alpineand Lonmin Platinum and the initiation of an agreement to develop and trial a prototype hard rock narrow reef mining machine.

Atomaer (Pty) Ltd is a technology-driven company with interests in Western Australian nickel. Atomaer (RSA) Pty Ltd is a process technology company operating in Southern Africa. It is a subsidiary of Atomaer Holdings Pty Limited (Atomaer), which has operating companies in Australia, Africa, South America, and Europe. In addition, Atomaer has substantial shareholdings in Braemore Resources Plc, a nickel company with interests in sulphide nickel projects in Western Australia and Southern Africa listed on the Alternative Investment Market of London Stock Exchange (AIM); Mintails Limited, a gold company with interests in gold operations in South Africa listed on the Australia Stock Exchange; and Brinkley Mining Plc, a uranium company with interests in Southern Africa listed on the AIM. Independence Platinum Limited (IPt) has been formed by Atomaer to undertake the commercial development and exploitation of Mintek's ConRoast technology with the strategic objective of providing independent smelting and refining facilities with lower capital and operating costs for the treatment and processing of platinum concentrates, including those with high chrome and/or nickel and/or low platinum group metal values, for the development of platinum projects by junior resource companies in South Africa. The platinum mines of South Africa have traditionally exploited the Merensky Reef of the Bushveld Complex for platinum production. However, the mining of this reef is reaching depths that require significant vertical shaft systems and costly refrigeration for access to the ore bodies at deeper levels. In the past decade, all of the platinum producers have begun to mine the UG2 reef because of its cheaper mining costs. UG2 ore usually has lower platinum group metal contents and higher chrome values. The new junior resource companies have gained access primarily to UG2 reefs. Consequently, platinum mining is becoming more UG2-based and the resulting concentrates contain high levels of chromitite. UG2 concentrates are difficult to smelt in the current six-in-line submerged arc furnaces, and this leads to increased capital and operating costs for those smelting operations. The platinum mines of South Africa produce the majority of the world's platinum metal used in automotive catalysts and jewellery. As the platinum market is forecast to grow at a healthy rate into the future, the SA producers Anglo Platinum, Impala, Lonmin, and Northam are planning to expand mining operations in the next decade. Furthermore, a number of smaller new producers who are accessing other mineral resources are entering the buoyant market and will produce platinum concentrates for purchase or toll treatment. Hence, a shortage in both smelting and refining capacities is anticipated. Further smelting and refining facilities independent of the major platinum producers will be required in South Africa by 2010. Mintek's ConRoast technology is best suited to fill the need to treat a high proportion of UG2 concentrates in a cost-effective and technically efficient manner. Atomaer base metals technology has been developed for rapid leaching of nickel and other base metals from alloy. Significant reductions in capital and operating costs are expected from the combination of the two advances in process technology compared with that installed at the existing smelters and refineries that were established over 20 years ago. Independence Platinum will be listed on AIM and the Johannesburg Stock Exchange (JSE) in 2007, and developed as an independent, vertically-integrated platinum company using its independent smelting and base metals refining facilities as a strategic platform to promote the development and mining of platinum projects by junior resource companies in South Africa through technical co-operation, strategic alliances, joint ventures, off-take, toll-refining, and marketing agreements.

Biooxidation, a biohydrometallurgical process, utilizes a mixed microbial consortium to mediate the dissolution of refractory gold-bearing ores to enhance gold recovery during cyanidation. Recognition of water as a critical resource has prompted improved water management strategies within mining and minerals processing. Bioremediated wastewater from the cyanidation tailings provides a potential water source to supplement the water required for the biooxidation circuit, reducing freshwater extraction. Gold biomining operations have typically been reluctant to recycle this wastewater due to the potential inhibitory effects of cyanide and thiocyanate (SCN-) on the microbial population. Historical process upsets suggest that the microorganisms are sensitive to SCN- concentrations as low as 1 mg/L. However, effective bioremediation processes resulting in effluents with low or negligible SCN- concentrations may allow gold biomining plants the opportunity to recycle available water. Microbial activity as well as alteration in community structure were monitored as a function of increasing SCN- concentration over the range of 0 mg/L to 5 mg/L to investigate the response of the biooxidation community to potential SCN- spikes resulting from upsets in the remediation process. Appropriate microbial growth and ferrous iron oxidation activity with a nominal shift in community structure were observed at SCN- concentrations up to 1 mg/L. Thiocyanate concentrations above 1 mg/L resulted in the complete inhibition of ferrous iron oxidation activity. This was attributed to Leptospirillum ferriphilum’s sensitivity to SCN-. Exposure to a SCN- concentration of 5 mg/L resulted in a lower cell concentration and a significant increase in growth lag time, and the absence of L. ferriphilum from the microbial population. At. caldus and Ap. cupricumulans were still present at 5 mg/L SCN-, although Ap. cupricumulans was unable to oxidise ferrous iron at this SCN- concentration. It was concluded that recycling bioremediated cyanidation tailings wastewater within the biooxidation circuit is feasible; however, to retain process performance, SCN- concentrations should not exceed 1 mg/L. Kamoto Copper Company is a copper cobalt mining company established in Lualaba Province of Democratic Republic of Congo under a Joint Venture between Glencore PLC and Gecamines (the state-owned mining company). Operations consist of underground and open pit mines, a concentrator producing sulfide concentrate and oxide ores milled slurry, and a hydrometallurgy plant producing copper cathode and cobalt hydroxides from concentrate and ores. The production capacity is 300 k/a of copper cathode and 35 kt/a of cobalt hydroxide. Since Q4 2020, the Luilu hydrometallurgy plant has experienced operational instabilities due to increase in proportion of dolomite in the ore mined and fed to the plant. This was diagnosed by the significant increase in calcium grade in ore and acid consumption, continuous foaming, and overflow of tanks with subsequent adverse impact on equipment availability due to corrosion caused by acidic spills, structure integrity, and safety concerns around the acidic slurry spills. Production was adversely impact due above equipment availability and often throughput restriction to mitigate the foaming and overflows. A high gangue-acid-consuming ore management programme was developed with the aim of mitigating these impacts. The programme included: (i) use of defoamer agent in leach to stop foaming and overflow, (ii) design of a mechanical solution to leach foaming and overflow, and (iii) froth flotation for copper and cobalt minerals separation from dolomite. Only option (i) is presented in this paper. Through laboratory testwork, pilot-plant testing, plant trial, and full plant implementation, Kamoto Copper successfully implemented a defoamer agent (Kemfoam X9980) dosing at leach, resulting in significant reduction in foaming and overflow of leach reactors and countercurrent decantation thickeners. The optimum defoamer dose rate obtained was 20 mg/L. Since then, the Luilu recovered its operational stability, the corrosion of critical equipment ceased, and availability improved as the acidic leach slurry spills ceased. The constraint on throughput due to leach foaming was addressed and the frequency of sliming events in the thickeners was significantly reduced as the foaming on the supernatant surface ceased, with subsequent significant reduction in interfacial crud in solvent extraction.

There are many underground mining software tools available to plan and schedule the development of underground mines. A shortfall of these tools is the optimization of the underground equipment and strategy in order to maximize the development rate. This paper will illustrate how the SimMine® software was used to maximize underground development at Petra Diamonds' Cullinan Diamond Mine. It will also determine the effect of various development strategies and equipment capacities on the underground development rate and pinpoint potential bottlenecks in the mine development cycle.
