You and I can visit cement plants, inspect the various rotary kiln systems and find some equipment or some burning techniques that waste energy--fuel and power. After we have made such a visit and studied a few ideas, we could recommend ways to eliminate much of this waste. Probably every idea would cost money to bring into action. For our discussion, let us arbitrarily set an upper limit of $1,000,000 on the recommendations that we are allowed to make. Call these "low-cost" or "short-term" measures. They are improvements that do not require more than say, three months to complete; they do not require a major revision to the process. Other recommendations are "high-cost" or "long-term"; they are outside the scope of this discussion. Some of our "low-cost" recommendations would offer a satisfactory return on the money that they cost; the remainder would not. Now, is there some way that we can rather quickly pick out the "low-cost" measures that will show a satisfactory return and spend our time making these improvements first? Can we separate these items from those where the return is less likely to be good? I feel that we can pick some of these items quickly if we have a kiln system that has consistently non-uniform day-to-day operation. If the operation is uniform we probably cannot pick them quickly.

The copper-silver-mercury orebody of Gortdrum Mines (Ireland) Limited is located 3 miles north of the town of Tipperary in the Republic of Ireland. A drilling programme from 1964 to 1966 delineated an ore¬body of 4.19 million tons of copper ore assaying 1.19% Cu and 0.75 ozs per ton Ag, which could be mined from an open pit. Testwork having shown that the ore was amenable to conventional flotation techniques, it was decided to build a concentrator of 500,000 tons ore per year capacity. Stripping of the open pit commenced in 1966 and in the autumn of 1967 the concentrator started up. The first shipments of concentrates were made to the smelter in Europe in late 1967. In the spring of the following year, word was received from the smelter that these early shipments contained between 1% and 2% Hg, and that the smelter could not accept further shipments of this quality.

As the mining industry continues to hire young professionals to supplant the growing number of retirees, a well-developed engineering curriculum, coupled with practical, real-world training, can prepare mining engineering graduates to make meaningful contributions in the industry. Successful companies can be measured not only by their reserve base and annual production but also by their retention of mining engineering graduates with zero to five years of operational experience. My personal experience in the industry during the last five years has been varied and rewarding. The knowledge and experience I have gained have taught me valuable lessons that prepared me for my current role.

INTRODUCTION The problems involved with moving millions of tons of rock are being addressed by nationally recognized tunnel contractors who have converged in Chicago over the past 5 years. This wealth of expertise has been needed to meet the risk and challenge of constructing the world's largest network of underground tunnels which in turn has required a dramatic advance in the art and science of tunneling. These pioneers, through innovation, adaptation, and hard work, have eliminated the one major concern of The Metropolitan Sanitary District of Greater Chicago - how to move 8 million tons of rock. The Metropolitan Sanitary District of Greater Chicago (MSDGC) serves 122 municipalities covering 866 square miles in Cook County, Illinois. Of these cities, towns, and villages, 53 have combined sewer systems. On an average of once every four days, these systems overflow about 4 million gallons of combined sewage and rainwater into the area's rivers and canals. The overflows occur at approximately 640 outfall locations of which 10% are owned by the MSDGC, with the remainder of the points belonging to various other municipal bodies. All those who own these "point" sources of pollution are in violation of Illinois State and Federal regulations. To enable its member municipalities to come into compliance with State and Federal law, the MSDGC is implementing its Tunnel And Reservoir Plan (TARP). TARP is a regional solution to the problem of combined sewer overflow in the metropolitan Chicago area. Hang-ups are a challenging operational problem in block caving mines. They interrupt ore flow and imply hang-up removal activities, which take time, increase operational costs, and involve safety risks for workers. In block caving, the number of hangup events of mechanical arches that appear in the drawbell could be decreased if the drawbell geometry is adequately designed based on the expected rock fragmentation. Here, we compile and analyze hang-ups reported in several block caving mines to evaluate the impact of drawbell geometry, rock size, and vertical load on hang-up frequency at the mine scale. Results show that the ratios between drawbell length and d80 (dL/d80), between drawbell width and d80 (dW/d80), between drawbell volume and rock volume (VDB/VP), and vertical stress are critical parameters that define hang-up frequency. These findings confirm previous experimental studies, where a decrease in hang-up events is associated with an increase in these ratios. Additionally, these outcomes are used in a support vector machine algorithm to define categories of hang-up frequency. The results of this classification algorithm are presented in diagrams, which can be used to estimate the hang-up frequency in block caving projects.

The Federal Bureau of Mines examined tailings samples from 13 western copper operations to determine the potential for recovering rutile. Results showed that six of the samples contained sufficient liberated titania to be considered potential sources. One sample contained 0.75 percent Ti02 or 0.40 percent liberated rutile. Batch flotation studies developed a procedure that recovered 70 percent of the liberated rutile at a grade of 34.7 percent TiO2. Sulfuric acid leaching studies on 12 of the samples dissolved 100 to 2,200 grams Cu per ton of tailings; leaching of the slimes showed slightly more copper was dissolved, 1,800 to 3,300 grams Cu per ton of minus lo-micrometer material. Bulk sulfide flotation of nine of the samples resulted in concentrates that contained 0.38 to 2.0 percent Cu and 0.7 to 2.1 and 6.9 to 42.9 grams per ton Au and Ag, respectively.

Control of the environment is as old as mining. Engineers have always had to consider how best to deal with the surface, and the character of the surface environment always affects mining method in some way. However, if the relationship of the mine to the environment is old, today's approach is new. For one thing, land, air and water formerly could be viewed simply as obstacles to be overcome or resources to be utilized to win ore at the lowest possible cost. Now we have come to realize that these nonmineral components of the environment also are highly valuable. For another thing, environ- mental protection has become a public policy issue. Again, a special public interest in land and land use is old. From the firs(, the crown claimed extra rights in valuable minerals, and to this day a multitude of laws and regulations control-and tax-land use in every country. What is new is the detailed public attention bring given to waste management practices, whether these wastes be in the form of solids, liquids or gases, and regardless of where in the environment they appear. (It is convenient to lump all mining environmental problems, including hank fires and subsidence, together under the term "waste management," for in effect that is what they are.) As a result of these changes, the mining engineer must consider that lie is dealing with two productive resources the minerals and the remainder of the environment-and he must expect that lie will be judged not only on his efficiency in recovering the one but also on his effectiveness in protecting the other. Further, in seeking to protect the environment, the modern mining-environmental engineer has a dual role. First, there is the obvious task of finding better ways for industry to cope with waste-management problems in actual operations. Second, there is the less obvious but equally important task of helping formulate appropriate public policy objectives for the environment. Throughout; the section it is assumed that mining is an acceptable land use for the tracts under consideration. The question of whether mining will be permitted at all on these tracts is a further public-policy issue, ultimately to be resolved politically and thus, since it is beyond the scope of engineering, is not a subject that can be usefully discussed in a mining handbook. Finally, none of the statements in the section are predicated on the assumption that required waste-management measures will be privately profitable in the conventional sense. Indeed, the reverse is more likely to be the case-at least if accounts are kept so as to include all appreciable costs and a normal rate of return on investment in waste-disposal and reclamation equipment.',',' However, it is clear that improved waste management will be required of mining firms and that, to a considerable although undetermined degree, this expenditure is in the best long-run interest of both public and industry. The several studies that have attempted to quantify the impact of mining on the environment are admittedly rough but still provide enough information to indicate that there is a big job to be done. The MIDREX® Direct Reduction Process was developed during the 1960s by the Midland-Ross Corporation, which had pioneered shaft furnace technology and stoichiometric gas reforming for use in processing minerals. In 1969, the first MIDREX® Direct Reduction Plant was built in Portland, OR. Since then, 49 additional modules have been sold in 18 countries. For the last ten years, over 60 percent of the world's direct reduced iron has been produced in MIDREX Plants. During the quarter century since commercialization, many technical improvements have been made, including larger shaft furnaces, in-situ reforming, greater heat recovery, improved catalysts, and hot briquetting. Midrex continues to enhance the technology in the areas of economy-of-scale, energy efficiency, alternate fuels, and raw material flexibility.

Materials demands by the advancing process technologies, desire for higher performance and durability, and improved efficiency in combustion processes, such as applications in heat engines, heat exchanges, and batteries have added to the driving force fueling R&D efforts for the development of components with the combined characteristics of metals and non-metals. These new materials involve refined and specialized microstructures that can lead to improvements in the performance characteristics and durability new technological applications require. Fabrication and sintering methods, once believed to be sufficient, alone, have been found to be inadequate in the manufacture of such advanced components. Realization of the importance of the starting powders has led to efforts to produce materials of ultrahigh purity and ultrafine particle size with very narrow particle size distributions. Such powder characteristics are essential for the fabrication of components with high density and with the desired mechanical, electrical, or magnetic properties called for by the specific application. Novel ultrafine and ultrapure powder preparation techniques are discussed and effects of impurities on the powder characteristics, particle size and morphology, sintering behavior and properties of the finished product are elucidated.

The fluidized solids technique for the calcination of phosphate rock has been well established for over 10 years. This paper is intended to review the recent performance of many of the Dorr-Oliver FluoSolids* calciners. In addition, design features of these three compartment refrac¬tory construction reactors will be described and a comparison made with fuel requirements for single compartment calcination. Also presented will be certain, aspects of the use of the rock including a discussion of non sulfate sulfur in the rock. A system is described for producing a blended mixture of calcined and uncalcined rock.

PT Freeport Indonesia’s Deep Mill Level Zone (DMLZ) is one of three operating cave mines at the Grasberg mine complex. The DMLZ is situated in the East Ertsberg Skarn System (EESS). It is set 500 m below the operating DOZ mine and located approximately 1,500 m below the surface, making it one of the world’s deepest panel caving operations. Initial undercutting of the DMLZ commenced in the second half of 2015 and has expanded to more than 120,000 m2. High pre-mining stresses and the changes associated with caving, combined with a strong and brittle rock mass, led to significant seismicity and rock bursting. Stress and seismic management are the main challenges for the operation and have evolved significantly from initial undercutting to the present. Considerable amounts of empirical data associated with ground response have been collected, evaluated and combined with historical lessons learned from the Intermediate Ore Zone (IOZ) and Deep Ore Zone (DOZ) mines, which are located within the EESS. This has provided an improved understanding of how the various geological, geotechnical and mine design criteria relate to one another. Additionally, the information has allowed for the development and implementation of improved strategies for stress and seismic management in the DMLZ. This paper describes how these learnings have driven changes in mine geometry, layout, and support systems. Through comprehensive monitoring and detailed inspections, positive changes have been seen in the ground response, leading to an increase in footprint reliability and accelerated cave growth. The paper summarizes the key learnings at the DMLZ regarding stress and seismic management as well as the positive improvements towards sustained and safe caving operations in the DMLZ.

Flooded-bed dust scrubbers installed on continuous miners use fibrous type multi-layered filters to capture dust from the airstream. Prolonged operations of the scrubber could lead to filter clogging due to dust accumulation. This results in reduced flow through the scrubber and elevated dust levels in the mine environment. This paper compares the performance of a conventional fibrous screen filter and a novel impingement type dust filter. The impingement filter is a self-cleaning system and was designed to have a resistance similar to the fibrous filter. The cleaning efficiencies for these filters were computed using iso-kinetic sampling and optical counting of coal dust particles in a clean unclogged state. The cleaning efficiency of the impingement filter also increased with an increase in particle size and was comparable with the conventional fibrous filter. The cleaning efficiency of the fibrous filter improved significantly with an increase in water flow. The non-clogging nature of the impingement filter and minimal maintenance requirement makes it an attractive alternative to the conventional fibrous type filter in mining applications. The research also proposes a term called ‘filter performance factor’ to compare the performance of different filters under similar operating conditions.

The Vesta Mines of the Jones & Laughlin Steel Corporation operate in the Pittsburgh Seam in Washington County, Pennsylvania. This seam is overlain with a drawslate, 12" to 16" in thickness, which slimes readily when wet. Because of the need for a uniformly good quality metallurgical coal, the amount of reject, together with the top and particle sizes of the raw coal feed, is a serious problem at the Vesta Preparation Plant. The Preparation Plant operates two, seven and one-quarter hour shifts per day and processes 2,100 tons per hour of raw coal feed. The third shift is, used for planned maintenance of equipment. Since the water clarification equipment is so vital in insuring a uniform product, there is no alternative but that it be in operation at all times. To insure this continuous operation,. well-planned maintenance is a necessity. For years, Plant Management has kept performance records of the various units to determine the renewal dates of vital component parts, the length of wear, the various materials used in the manufacture of the equipment, and the labor cost for renewal. These records have been of inestimable help in planning an effective maintenance program to insure continuous operation of the various units.

Seismic events can be induced by mining due to unstable rock failures or slips along geologic structures leading to the sudden release of strain energy stored within the rock near underground openings. Depending on their intensity and proximity to the working area, seismic events may raise safety concerns, and thus the forecasting of the seismic potential in advance of mining can mitigate safety hazards. The integration of seismic data into geomechanical modeling can provide a tool for identifying areas with elevated potential for seismic activity. In previous works, a methodology was developed to forecast seismic potentials in a pseudo-2D geomechanical model. In this paper, seismic events, ranging in magnitude from about -1.0 ML to 3.7 ML, recorded in a deep longwall mine (> 450 m) in Virginia during mining of six adjacent panels, were evaluated to identify areas where larger magnitude events (> 1 ML) had occurred. A three-dimensional geomechanical model of the same area was constructed in the 3DEC software to calculate the state of energy in the system with the progress of mining along the entire length of each panel. The variation in the energy content of the model was monitored, and zones with potentially damaging slip-type events along bedding planes followed by compressive-type events in the sandstone roof are the mechanism for large seismic events in the studied mine. The locations of anomalous events corresponded to the regions where both compression-type SPI (C-SPI) and slip-type SPI (S-SPI) were elevated. The modeling results were compared with the recorded seismic events to evaluate the model performance in forecasting the seismic potentials. The model was able to forecast 100% of regions with elevated and moderate seismic potential and 89% of regions with low seismic potential. This shows the applicability of energy balance calculations for forecasting the approximate location and timing of destructive seismic events in advance of mining.

The evaluation and development of the Eastern North Carolina phosphate deposit resulted in one of the world's largest and most modern phosphate mines and fertilizer complexes at an investment in excess of $90,000,000. The resulting ore beneficiation process showed excellent correlation with pilot plant data. A number of variations from current industrial practices were introduced and projected from bench scale tests through pilot plant to production. Principal among these variations were the following: 1) removal of magnesium by classification, 2) simultaneous flotation of coarse and fine phosphate, 3) the use of saponified fatty acid, 4) utilization of filter wash water for deoiling, 5) utilization of a rougher concentrate for acidulation, 6) calcination of flotation concentrates, and 7) elimination of grinding prior to the manufacture of phosphoric acid.

In recent, years the demand and consumption of finely ground industrial minerals has substantially increased for such uses as fillers and chemically reactive components. The size, specifications for these types of industrial mineral materials vary to a great extent and depend on the particular end purpose' and on the physical properties of the mineral itself. Size reduction of industrial minerals usually is obtained by conventional crushing and grinding methods. However, some specialized milling techniques have been developed for producing these minerals in extremely fine particle size ranges. During recent years the Bureau of Mines has been investigating an attrition grinding method to produce ultrafine subsieve-size mineral particles. The Bureau developed process, which has been patented,2 comprises the intense agitation of a slurry composed of the material to be ground, a relatively fine granular grinding medium, and a suspending fluid. The process has been shown to be effective for the comminution of kaolin in the particle size range of 2 microns and finer on a batch3 and continuous basis.4,5 This report presents the results of batch tests made to determine the effectiveness of the attrition grinding process for comminuting commercial products of (1) mica, a tough lamellar material, (2) fluorite, a brittle intermediately hard material, and (3) barite, a relatively soft, massive material.

Early identification of adverse geologic conditions and high stress concentrations during the high-speed extraction of coal using modern mechanized long wall systems is a major challenge facing the mining industry. Often, unexpected geologic anomalies that affect rock mass quality are encountered more rapidly, leaving the mine operator with insufficient time or information to deal with the changing ground conditions. The RockVision3DTM seismic tomographic system, developed by NSA Engineering, Inc., offers substantial benefits over conventional geologic/stress-detection methods and has been used successfully in coal mines worldwide. Tomographic images, produced economically and in near-real time, are easy to interpret, allowing mine operators to deal with potential hazards on a day-to-day basis. This paper focuses on the application of RockVision3DTM technology for delineating hazards caused by stress and geologic anomalies. Case studies for two bump-prone coal mines will be discussed. For example, (1) in a German deep (>1,130 m) mine, the drilling-yield method was used to verify the effectiveness of this technology in detecting stress anomalies ahead of longwalling; (2) in a Polish mine (-500 m deep), two longwall panels 4 km apart were monitored to assess structural and stress-related factors contributing to differences in mining conditions and magnitude of structural failures.

The Australian coal industry over recent years has experienced the situation whereby exploration and mine development are moving into geographical areas where the coal seams have never been mined to any extent in the past, if at all, and particularly where there is no history of experience in preparation of these seams. Additionally, the demands have been such that the development of a mine up to production stage should proceed with minimum delay. This is a situation which is of some importance and concern, in view of the coal quality requirements now experienced within world markets which can only be met, in most cases, by careful preparation. Costs are such that the preparation plant should operate as required by the situation and with maximum efficiency, which means that laboratoty information of breakage and washability characteristics which are required for preparation plant design should be accurate and available as soon as possible, even to a certain extent during the progress of the exploration.

Jackling Award Introduction It is always difficult to decide on the most appropriate title to give to a paper or talk. It is a particularly difficult decision in the case of the Jackling Lecture, because the title becomes part of the award citation. I hope that the significance of this unusual title will become crystal clear as you read the pages that follow. However, to assist you in this journey, I will provide the following few words of guidance. In making a cake, you need the proper ingredients. If one or more of them are missing, it will not be a cake. In addition, the quality of the cake depends on the quality of the ingredients. In my lecture, the "cake" is the U.S. mining industry of the future. A national perspective President George W. Bush in his State of the Union Address (Bush, 2002) delivered on January 29, 2002, defined three national objectives: •win the war on terrorism, •protect the homeland and •revitalize the economy. Under the heading "revitalize the economy," he indicated the importance of "good jobs" and "energy production" by saying: "Good jobs begin with good schools. Good jobs also depend on reliable and affordable energy. This Congress must act to encourage conservation, promote technology, build infrastructure and it must act to increase energy production at home so America is less dependent on foreign oil." I wish that he would have broadened his focus and stated instead that: "This Congress must act to encourage conservation, promote technology, build infrastructure, and it must act to increase materials production at home so America is less dependent on foreign sources." With regard to jobs, all jobs are not equal. To paraphrase John Reeves of MidContinent Resources (Reeves, 2002): "If our nation is to prosper, we all cannot make a living by doing each other's wash. Some of us, at least, must be actively engaged in the primary production of raw materials from the riches of the earth and other Americans must turn those materials into consumer products." The unfortunate trend in our country has been to neglect the primary production of basic materials, even those coming next in line. We have left those responsibilities to others while we concentrate instead on performing various services, i.e., doing each other's wash and flipping burgers. This cannot continue. It must be remembered, especially by those in leadership positions, that all "jobs" are not created equal. Some jobs are much more essential to the security and wellbeing of our country than others. We must be sure that the important ones are in place. We cannot produce the basic materials that our nation requires without access to those materials. This leads to my Proposition 1: You cannot have a viable mining industry without a clearly enunciated, positive U.S. materials policy. Background regarding U.S. materials policy Resources for freedom. In January 1951, President Truman created the President's Materials Policy Commission, with William S. Paley as chairman. As expressed in the invitation letter from the president to Paley: This commission, within the executive office of the president, is to study the broader and longer-range aspects of the nation's materials problems as distinct from the immediate defense needs. The task of the commission is to make an objective inquiry into all major aspects of the problem of assuring an adequate supply of production materials for our long-range needs and to make recommendations that will assist me in formulating a comprehensive policy on such materials. The commission should study, together with any other aspects deemed by it to be pertinent, such questions relating to production materials as: - the long-range requirements outlook; - the long-range supply outlook; - the prospect and estimated extent of shortages; - the consistency and adequacy of existing government policies, plans and programs; and - the consistency and adequacy of private industry practices.
