Today?s steel industry is in a vibrant and resurgent mode. This transformation has been in the making for some time now. Over the last few decades, the industry was steadily transforming itself into becoming a high tech industry. New technology was adopted, efficiencies were enhanced, lean manufacturing concepts were brought in and a strong customer focus was developed. Today?s mills employ sophisticated instrumentation, computerized monitoring, on-line smart systems etc. driving processes that are producing at rates of many tons/minute. All this is not possible without judiciously using the latest available technologies in various fields and developing a more sophisticated work force. Prof. Sohn has been a pioneer in driving the concept of process engineering in process metallurgy. In this paper the focus is on some aspects of process engineering ? primarily process modeling - as applied to iron and steelmaking processes. Examples are shown to demonstrate how problems have been addressed. Some thoughts on future directions are presented.

Facilities at Amax Gold's Sleeper Mine process some 330 kt of high grade ore and 4100 kt of low grade ore annually to produce 6.8 t of gold and 7.8 t of silver. High grade ore is processed in a conventional milling facility employing gravity concentration, CIC and CIP unit operations for gold and silver recovery. Low grade ore is processed using heap leaching and carbon adsorption methods.. Presented are the evolution and descriptions of the Sleeper processing facilities and discussions of selected' operating results.

Several foaming aluminum samples of different density were prepared in a semi?industrial scale experimental system, Their properties such as the energy absorption characteristics, mechanical properties, heat conductivity and acoustical properties were measured. The results showed that the foaming aluminum with a density of 0.5 to 0.6 g/em3J has the best energy absorption and this makes it suitable as the ensuring bar of the automobiles and also as a cushion material for the engine. The foaming aluminum with a density of 0.25 to 0.4 g/em3 has the best acoustical properties and heat conductivity resistance, which is suitable for the door filling material, the ceiling and the partition or the car engine.

The recent developments on the concentration and recovery of gold from leached gold thiosulfate solutions by solvent extraction, reduction-precipitation, and electrochemical deposition are reviewed in this paper. Alkyl phosphorus esters have been found to extract gold only in alkaline thiosulfate solutions, The recovery of gold increases with thiosulfate concentration in the aqueous phase and with alkyl phosphorus esters concentration in the organic phase with aliphatic hydrocarbon diluents. The addition of ammonia improves the extraction. The extraction of gold with amines in either aliphatic or aromatic diluent decreased in the following order: primary>secondary>tertiary amines. Increase in the extractant concentration at high pH increased the extraction of gold. At pH < 9, the primary amine, RR&apos;CHNH2 with 1&apos;9-23 carbon atoms is the main extractant with TBP as the synergistic reagent and at pH >9, the primary amine shows a synergistic effect on the extraction of gold&apos; with TBP. TheAu(I) ions in thiosulfate solution are reduced by sodium borohydride (SBH) to metallic gold, with particles in the sub micron range, At an SBH/ Au ratio of 6.25, pH = 6, and at room temperature, the I e ppm Au(I) in a solution of ] 0 gil thiosulfate was completely reduced to metallic gold in about 60 minutes.

The lijima Zinc Refinery started operation in 1972, and has today an annual capacity of 200, 000+-Zn. The hematite process was employed for the first time and the ideal of waste-free refinery has been pursued for 30 years. In recent years, however, only half of the hematite produced would be sold to the cement industry and hence a reduction of arsenic level has been necessary in order to sell the entire amount produced, The arsenic cementation process with zinc powder, developed through a long time laboratory research was found among some options as the best for the hematite process. The construction work started in 2000 and the facility was put into operation in 200 I. As a result in the same year all hematite were sold to the cement industry. The outline of this project, present operations and technical issue are reported in this paper.

As aluminum alloy usage in automobiles grows, there are increasing demands on recycling processes and facilities to deal with mixed alloy automotive aluminum scrap. These processes and facilities strive to produce near virgin aluminum stock, which can be relatively costly and difficult. One alternative is to use physical processing methods to upgrade the scrap properties instead of chemically refining the scrap. The Impulse Atomization Process (LAP, patent pending) is a new process for making metallic and ceramic powders. It can produce fine homogeneous microstructures in scrap aluminum alloys due to high undercooling and rapid solidification. The particles have a very narrow size distribution and are in a convenient form for consolidation. This paper compares and contrasts the microstructural features of Impulse Atomized. and quenched Impulse Atomized powders,&apos; for both AL6061 and a scrap aluminum alloy composition.

"High material prices and price uncertainty can be harmful to manufacturing firms. Increased use of recycled materials, industry-wide, can lower both material prices and price variability; moreover, increased recycling decreases the use of primary material, which mitigates price increases due to scarcity effects. These stabilizing and price lowering effects are explored using an Aluminum industry model. We show that (a) increased recycling leads to smaller price fluctuations in the presence of a primary metal supply perturbation, and (b) that the more substitutable the secondary metal is for the primary metal, the lower the overall material price is.IntroductionThe price of an industrial metal is expected to be a function of both the marginal cost of extraction and its scarcity[l-2]: where scarcity can be defined as the degree to which anticipated demand exceeds the known supply. Recycling end-of-life metal increases the apparent supply of the metal, or-in a functionally equivalent, but alternative conception-lowers the demand for primary metal; this lowers primary metal scarcity and should, theoretically, reduce its price. To the extent that this theoretical prediction holds true, recycling can provide benefits to consumers of industrial metals in the form of lower prices.Using a platinum industry model, prior work by Alonso[3] has shown that increased industrywide recycling can reduce metal price volatility because the secondary metal production (a) offsets virgin metal depletion, and (b) responds to supply-demand balance fluctuations more rapidly than the primary market. However, Platinum is not a typical industrial metal in the sense that secondary metal is perfectly substitutable for primary metal: Both primary and secondary platinum metal are functionally equivalent and have a common price. Other metals, such as secondary aluminum which is used as an example case in this study, contain varying degrees of other elements that were either intentionally added, or were inadvertently mixed in with the metal during the scrap recovery process. Consequently, different grades of scrap exist that have different profiles of elements in their composition. Depending on their particular profile of elements, more or less of a given grade can be used as a mass fraction of the final alloy-the secondary metal is not perfectly substitutable for the primary metal. For the purposes of this paper, the aluminum mass fraction of the final alloy that can be made up of secondary aluminum is termed the secondary substitutability of that grade in that alloy."

Anion exchange in HCl media is considered an efficient alternative to the combination of the conventional purification methods. Anion-exchange distribution functions have been determined for cobalt and the main impurity elements by the technique of batch equilibration. Results were confirmed by spectrophotometric investigations and elution tests. Based on the new and the available distribution functions, combined with the assessment of thermodynamic stability, a procedure of anion exchange separation has been devised to eliminate virtually all the impurities from the cobalt-chloride solution. Separation of copper has been enhanced by the introduction of a preliminary step under reduced conditions. The rest of the impurities are eliminated in a second anion-exchange step applying rinsing and elution stages under oxidized conditions. The optimum parameters of the procedure have been determined according to performance characteristics (purification ratios, yields and volume efficiencies) derived from the analysis of elution curves obtained with laboratory scale ion-exchange columns. Special computer programs have been developed to facilitate thermodynamic simulation, analytical correction and data processing.

"Ferrous and Non-ferrous industry in India is undergoing a transition to meet the growing demand and a new thrust to Research & Development (R&D) is mounting. On one hand, to meet the target laid by the policy in the Iron and Steel sector of 110 million tones production by 2020; on the other, innovations taking place in light metal production technology; both have necessitated greater attention to development of industrial ecological framework. Industrial ecology provides a number of new challenges as well as opportunities for the industry. The development and growth in a particular industry should have a trend towards reduced energy consumption, reduced resource consumption, thereby reducing the cost of production. Technology management strategies will have a key role in achievement of these targets. The paper describes recent developments in technology management, importance of R&D and case studies on adoption of energy efficient & CO2 reduction technologies in metal industry in India. In the end suggestions for future are made.IntroductionInternational Energy Agency [1] has assessed that nearly one third of the World’s energy consumption and 36% of CO2 emissions are attributed to manufacturing industries. In case of ferrous and non-ferrous metals, the resource equality and product quality finally determine the energy share across the countries. In the overall, Iron & Steel industry accounts for about 19% of total industrial energy used. The saving potential for non-ferrous metals is estimated to be anywhere between 13 to 25 % of the energy consumed depending on the level of resource quality. The projections are that energy consumption worldwide in Industry sector would increase 1.8% per annum up to 2030 on average, and up to 2.5% in developing countries."

Some ferro-silicon furnaces have heat-recovery equipment. Here, the recovery of electric energy from the off-gases can be increased by increasing the off-gas temperature. This is easily done by reducing the amount of air which usually is mixed into the?off?gas to cool the gas mixture. If the off-gas becomes too hot problems with severe fouling or clogging of the gas channels close to the furnace is observed. The result is irregular stops to clean the off-gas channels. The paper focuses on the nature of the clogging phenomena and some of the ways to avoid clogging. A detailed experimental study was carried out at the Elkem Thamshavn Plant. Theoretical studies were performed to understand the particle deposition, turbulent multiphase fluid flow and off gas combustion in the off-gas channels. The study has resulted in reduced clogging.

For the purpose of extending the service life of MgO-C bricks used as linings of vanadium-extraction converters, the effect of Fe addition on properties of MgO-C bricks was investigated. The results showed the addition of Fe could effectively improve the sinterability of the oxidized layer of the MgO-C refractory at 1400°C due to the effect of FeO (formed by oxidation of Fe) on formation of MgO-FeOss and modification of the microstructure, and excellent corrosion resistance against vanadium containing slag was also obtained due to the increase of compactness of the oxidized layer and concentration of FeO in the oxidized layer. Consequently, it is considered that MgO-C brick by introducing the new phase of Fe is a favorable substitute of MgO-C refractory to be used as linings of vanadium-extraction converters.

We will briefly review the nickel market in 2003 and look forward to the supply demand balance for the next few years focusing in on the key factors influencing future price dynamics. On the supply side we will examine slated brownfield and greenfield expansions including the Norilsk factor and the small to mid-range &apos;supply creep&apos;. We will also review the cost side of the industry and what to expect going forward. On the demand side, we will discuss the stainless steel and non-stainless demand, the China factor and the stainless steel scrap supply cycle. We will conclude by pinpinting where the market is on the current price cycle, and where we believe the mid-term direction is headed.

In the present research, commercially pure Sn and Zn, and Sn-Zn alloys (Sn-1wt.%Zn, Sn- 2wt.%Zn, Sn-4wt.%Zn, Sn-8wt.%Zn and Sn-8.9wt.%Zn, weight percent) were obtained by a horizontal directional solidification process with two opposite senses and heat extraction. The solidification process was realized using a horizontal furnace with two heat extraction systems at both ends. The temperature was measured using eight K-type thermocouples and an electronic recorder of temperature data. The resulting structures were analyzed using optical microscopy. From the solidification process the thermal and metallographic parameters were determined in all samples. The presence of defects in the solidified pieces was observed. Internal defects pretended to be dependent not only on the composition of the alloys under consideration but also on the size of the structures formed, also, on the velocities and accelerations of interphases, and on the variation of thermal gradients. A model of the phenomenon from the first principles is presented.

"Electrodeposition behavior of Zn-Cr alloys from the methanol baths was investigated. In the methanol baths of low Cr3+ concentration, Cr (III) compound was incorporated in the deposits and no lusfrous Zn-Cr alloys was deposited. However, Cr was existed as metallic state in the deposits obtained from the baths of higher Cr3+ concentration. With an increase in water content in the baths, the chemical state of Cr in the deposits changed from metallic to trivalent state. Under the condition that metallic Cr can be electrodeposited, Zn deposition was significantly polarized to the potential of Cr deposition.INTRODUCTIONAn attention has been paid to Zn-Cr alloy plated steel sheet because of its excellent properties for body panels of automobile and electrical appliances [1]-[4]. This plating process can be operated using the sulfate solutions containing Cr3+ ion [1] - [6].In decorative single Cr plating, on the other hand, many attempts have been made to electroplate Cr from trivalent electrolytes, which is motived by environmental deficiencies of the presently used hexavalent process [7]. [8]. However, it has been reported that in the aqueous solutions the behavior of the electroreduction of 0 3+ is atypical due to the complicated nature of the chemistry and electrochemistry of cr3+ species [9]-[11]. Even in Zn-Cr alloy plating, it is difficult to codeposit metallic Cr with Zn in simple sulfate electrolytes [l]-[4], [12]. Therefore, it can be expected that the electrodeposition behaviors of Zn-Cr alloys as well as Cr are significantly changed when the electrodeposition is conducted in non-aqueous plating solutions.In this study, the electrodeposition of Zn-Cr alloy was conducted from methanol solutions to clarify the electroreduction mechanism of Cr3·-Cr0 in the alloy deposition process."

Pyrometallmurgical reactors constitute a key processing component in the total primary and secondary resource cycle, being involved both in primary smelting, converting and extraction, as well as the reprocessing of scrap, from aluminum cans to end-of-life automobiles. To effectively control the overall resource cycle, one needs to take a systems modeling approach of the whole cycle, seeking to also understand the dynamic process behavior of the individual components of the cycle, and then especially the part that contributes most to the chemical conversion, namely the pyrometallurgical reactor. This paper highlights the role of pyrometallurgical thermodynamics, in the whole resource cycle and specifically places equilibrium thermochemistry in the context of process dynamics where large variable inventories are recycled or maintained within the system. This paper will therefore review the semi-empirical dynamic modeling tools, which are used to model complex systems with the specific goal of developing dynamic predictive models, which also include slag-alloy chemistry, towards controlling the recycling in a feed forward manner. To illustrate the primary processing side, high carbon ferrochrome will be presented as a brief case study. It also will show how the distributed nature of the chemistry of melts in the case of primary extraction, and secondary materials such as recycled end-of-life vehicles, have a significant impact on the process outcomes and model predictions. It is therefore argued that the fundamental thermodynamics and kinetics in metallurgical reactors playa final crucial role in modeling the closed material cycle, but only when it is used in conjunction with process systems theory based on reconciled data for parameter estimation and model calibration.

Sulfur and oxygen dissolved in nickel and cupronickel melts can be removed as gaseous oxides of sulfur by a vacuum treatment. Presented in this paper is a new matched thermochemical diagram that permits direct evaluation of the equilibrium partial pressure of SO, as a function of temperature over an alloy of specified composition. The matched thermochemical diagram consists of a central plot which shows the integral Gibbs&apos; energy of mixing for the binary system S-O2, at different temperatures. The central plot is flanked on either side by terminal plots of the chemical potentials of oxygen and sulfur, as functions of temperature, for different alloy compositions. By projecting the chemical potentials of oxygen and sulfur from the terminal plots on to the central diagram, the equilibrium pressure of SO2,can be directly read on the nomograms on the central plot at different temperatures. The matched thermochemical diaerams are - useful in assuring the efficiency of vacuum refining.

Technical & Procurement Services Limited (TECHPRO) in Ashford, Kent, UK, have been appointed as Project Managers for the major rehabilitation of the Copper Smelting complex of Nkana Division, Zambia Consolidated Copper Mines Limited, (ZCCM) Zambia. In outline, the overall scope covers three main areas: a) Transfer and implementation of new technology into Zambia for the production of primary copper. b) Replacement of gas collection and gas treatment circuits to guarantee high quality feed to the acid plants. c) Completion of a number of minor projects in the copper smelter and associated utility plants to complement changes in the primary smelting technique. This paper describes the Project Management methodology and style used by TECHPRO to tackle typical problems that arise in retrofit projects of this type. Reference is made specific aspects of the smelter projects to illustrate solutions to the problems. The subjects. addressed highlight the complexities not only of having a -Client 5,000 miles from the Project Office, but also the difficulty of co-ordinating and controlling the performance of min sub-contractors who are also geographically distant.

This paper describes a one-step thennal-treatment process, developed at Argonne National Laboratory, to remove all organic contaminants from the glass-fiber waste that is generated during the glass-fonning process. The recovcred glass fibers can then be recycled into new glass fibers or new glass products without adversely impacting the operations of the glass industry or the quality of its products. Our process involves shredding the waste to a manageable size and then processing it at temperatures below its melting point to remove the polymeric-coating layer. The glass industry generates more than 60,000 tons of glass-manufacturing waste annually in the glass-forming process alone. Recycling of this waste stream can keep this non-biodegradable waste out of the landfills. In addition, use of recycled glass lowers energy costs, by an average of about $5 per ton as compared to using virgin raw materials to make virgin glass fibers. This process will also reduce the emission of C02 by 17,400 tons a year and it will also reduce the emission of nitrogen oxides. Economic analysis of our process shows a potential payback of less than 2 years.

Land-based nickel resources include nickel sulfide and nickel laterite. With the consumption of high grade nickel sulfide, use of nickel laterite has received more and more attention. The mineralogy and sintering behavior of limonitic nickel laterite with high iron and low nickel and silica was studied to offer technical support for producing ferronickel through sintering–blast furnace route. The mineralogy results showed that the main phases in this kind of nickel laterite are goethite (FeO(OH)), gibbsite (Al(OH)3) and NiFe2O4. The TGA (Thermogravimetric Analysis) and DSC (Differential Scanning Calorimetry) revealed hydroxide minerals in addition to absorbed water. After the sintering experiments the chemical composition, phases present (XRD analysis) and physical properties of the sinter were studied. The content of FeO in the sinter increased with increasing basicity up to 1.3, and then decreased with further increase in basicity. The yield of sinter increased (from 73% to 80%) with increase in the basicity from 1.1 to 1.7, and then the yield decreased with the further increase in basicity. Mg(Ni)(Fe,Al)2O4 is the main phase in the sinter while MgCaSiO4 and Fe2SiO4 is the main binder phase when the basicity is 1.1~1.5, and MgCaSiO4, Fe2SiO4 and SFCA is the main binder phase when the basicity is 1.7~2.1.
