"The mining industry worldwide is currently facing a significant restructuring process. In most underground mines, widespread mechanization of the mining processes increases production while reducing staff numbers. At the same time, mining depths as well as the lateral spread of the mine workings are increasing. This ever-changing mining environment requires sophisticated solutions for the design and operation of underground mines. In fact, a reduced number of mining engineers is taking responsibility for everincreasing mine operations. This applies not only to the excavation of the minerals, but also to all other aspects of the mining operation, including health and safety, disaster management, and mine rescue organization.Most mining engineering graduates entering the industry lack experience in mine emergency management. Young engineer trainees must learn mine emergency management and rescue work in addition to their normal training experience on the job. Often, and unfortunately, emergency and rescue training at different mining companies is not carried out to the highest level and standard and with the best possible training outcomes. The tasks and challenges a young engineer faces while being trained in a new position do not leave much room for additional training in mine rescue and emergency management. At the same time, experienced, ’old hands’ are retiring and cannot easily be replaced due to limited graduation numbers.Strategies are being developed at mining universities worldwide to train mining engineering students in handling mine emergency situations and to provide hands-on experience for managing potential accident and disaster scenarios underground. Two of these strategies, from the USA and from Central Europe, are presented in this paper. These specific strategies have to be seen under special consideration of the local and regional boundary conditions, but might serve as case studies for mining schools and universities in other countries."

This paper examines the occupational health and safety performance (OHS) of the South African mining sector against the backdrop of changes in the composition of the sector, international trends in OHS performance, and the agreement on OHS milestones and targets by mining stakeholders at the Mine Health and Safety Summit of 2003. Although OHS performance has improved, progress is slow and there is need for significant rather than incremental change if the targets are to be realized. Since 2003, fatalities and injuries are 20?25% short of annual milestones and not all commodities show consistent improvement. Statistics on occupational health impacts are unavailable, but noise and respirable dust levels are known to be high in mines, with much work lying ahead to address exposures at source. Trends in regulating and addressing OHS hazards are discussed with reference to the notion of ?systems-thinking? and the targets. Efforts to improve OHS and to respond to changes in the sector are constrained by a lack of training and consistency in risk management, guidance for junior, small and artisanal miners, and holistic approaches to risk. For example, treating risk holistically would involve taking proper account of contractors and women in the workplace, and attending to human factors and ergonomics.

"Over the last six years, the Kansanshi copper/gold mine has continued to process significant quantities of complex transitional mixed ores. The effect of the complex mineralogy on the flotation performance is depicted. Initially, ore treated came predominantly from accumulated stockpiles. In the ensuing years, ore treated shifted to primarily freshly mined ore that generally showed less tarnish with better float kinetics but with the downside of producing lower concentrate grades. A number of changes were made to improve the efficiency of the roughing circuit and quality of concentrate produced. These changes were as a result of initial mineralogical studies and laboratory float test work done and discussed at length in a previous paper. Salient among the adopted recommendations from previous work were increasing circuit capacity and modifying configuration to increase the residence time and the number of sulphidisation stages. These modifications were completed and commissioned in 2011. This, however, resulted in significantly low rougher concentrate grades and subsequently below-specification final concentrate product. This was primarily due to higher mass pulls resulting from the extended rougher bank with multiple concentrate discharge streams. This necessitated the need for an enlarged cleaning capability to offset this. The extra cleaning capacity came on-stream in 2014. Of note was the development of a recovery model, based on the strong correlation between the total copper and acid-soluble copper ratio, as a tool for monitoring plant performance. INTRODUCTION The Kansanshi mine, the largest copper mine in Africa, is 80% owned by Kansanshi Mining PLC, a First Quantum subsidiary. The remaining 20% is owned by the state through the parastatal ZCCM. The mine is located approximately 10 km north of the town of Solwezi and 180 km to the northwest of the Copperbelt town of Chingola. The mine has been in commercial operation since 2005. Prior to June 2009, Kansanshi mine treated only two ore types: oxide and sulphide. All transitional ores mined during the period leading up to 2009 were stockpiled. The treatment of the minerologically complex, transitional ores through a third train commenced in June 2009 but with numerous metallurgical challenges. This transitional ore (called mixed ores) could not be previously treated economically due to high gangue acid consumption (GAC) minerals association (making it unsuitable for the oxide float–leach circuit) and poor flotation response ruling out the conventional sulphide float circuit. The new novel circuit involved a conventional sulphide pre-float followed by flotation involving staged controlled potential sulphidisation (CPS)."

The hydrodynamics of a hydrocyclone present a complex internal flow structure, the numerical simulation of which remains a non-trivial task. We report on three-dimensional water-only computational fluid dynamics (CFD) hydrocyclone flow field predictions and highlight some of the issues concerned with the development of a CFD model incorporating an air core. The potential for the application of CFD as a hydrocyclone design tool is also discussed. Physically realistic velocity profile predictions were obtained, which challenge the classical account of the hydrocyclone radial particle classification mechanism. A physical modelling study has been carried out to simulate the slag-metal dispersion induced by a high-strength bottom gas injection. Water and kerosene were utilized to simulate metal and slag respectively. A water model of CLU (Creusot-Loire Uddeholm)vessel was used with three different nozzle orientations, namely, off-centre, triangular off-centre and centre. The gas flow rates changed from 0.00599 m3/s to 0.01081 m3/s. Height of heavy and light phases was kept fixed at 0.23 m and 0.02 m respectively. The dispersed phase hold-up was determined at various axial and radial distances, gas flow rates, and tuyere configurations. The observations revealed that at a fixed gas injection rate, as the vertical distance increased in the centerline, straight off-centre orientation resulted in greater dispersed phase hold-up values than those of the centre configuration and the triangular off-centre orientation. The dispersed phase hold-up was found to increase with gas injection rate and decreased with axial distance. The variation of the dispersed phase hold-up with the dimensionless axial distance and the gas injection rate was correlated by using the modified Froude number. The experimental values of the dispersed phase hold-up were found to be in reasonable agreement with the correlated values obtained from the modelling equations. The findings of the present study may be utilized in the ferroalloy refining vessels in terms of designing tuyere locations for optimum processing conditions.

Mintek has been involved in the development of bioleach technology for many years, initially for refractory gold extraction, and more recently also for base metals extraction. Mintek, in collaboration with its Australian technology partner (BacTech), is the technology provider for the Beaconsfield refractory gold bioleach plant. At present Mintek, BacTech and Peñoles are constructing a demonstration bioleach plant for copper-zinc concentrate treatment. Bioleach liquors produced in all applications have to be neutralized. In the copper-zinc case, neutralization is required for bleeding iron from the circuit and for adjusting the pH value ahead of solvent extraction. In the refractory gold bioleach circuit, neutralization is required for producing a stable iron-arsenic residue. Some of the challenges encountered in each of these neutralization applications are discussed, and examples of results obtained are presented.

The objective of ergonomics is to enhance the effectiveness and efficiency with which human tasks are carried out. Furthermore, the objective is to improve desirable human values. This can be achieved by enhancing safety, reducing fatigue and stress, increasing comfort, increasing job satisfaction, having greater user acceptance and thereby improving the quality of life. Mechanization has influenced the prevalence of injury, mainly due to the application of human physical effort as the power source. With mechanization, the operator?s function is now essentially one of control rather than being an energy source, however, the risk of injury has not diminished. Mechanization in itself has introduced inefficiencies, health risks and physiological stress. The major objectives of ergonomics are discussed through examples of acceptable and less successful implementation of ergonomics within mechanized mining. The influence of the machine system on the human is addressed and practical solutions to improve and optimize the interaction of the human and the machine are outlined. Furthermore, practical examples of control and display integration, anthropometric and biomechanic influences on design, orientation, posture and stereotypes are used to accentuate the advantages of the application of sound ergonomics principles to the specialized area of mechanized mining.

Soundless chemical demolition agents (SCDAs) are proving to be the future of sustainable and environmental-friendly mining. These expansive chemicals become critical when there is a need to break rock close to communities, environmentally sensitive areas, and critical structures and infrastructure. Unlike explosives, the SCDAs do not generate air-blast, ground vibrations, flyrock, noise, dust, and noxious fumes, which can negatively affect the environment, surrounding communities, sensitive areas, and critical structures and infrastructure. Over the years, several types of SCDA products have been used successfully in the civil and construction industries for the demolition of old and dilapidated buildings near vibrations and environmentally sensitive areas. They have also been used to fragment boulders in the mining and construction industries. However, to date, no study has investigated the applications of soundless chemical demolition on a large-scale in opencast mines. Therefore, this study evaluated whether soundless chemical demolition can break large volumes of in situ rock. This was done by conducting five trials using Nex-Pand soundless chemical demolition agents in four different surface mining sites. Trial 1 was unsuccessful as it was unable to break the rock due to the large confinement between the drilled holes and the use of a hole diameter that was 182% larger than recommended. Trial 2 was a success as it was able to fracture the rock with a crack width that reached 110 mm after 72 hours. Trial 3 generated cracks at the biggest hole diameter of 102 mm. The cracks developed and ceased to increase after 96 hours at a crack width of 100 mm. Trial 4 achieved the smallest crack width due to a very competent rock compared to the other sites. Trial 5 generated cracks at a slower rate than other trials because of the use of Nex-Pand powder at lower ambient temperatures than recommended. These trials proved that soundless chemical demolition agents can replace explosives in areas closer to sensitive infrastructure and communities. This will ultimately enable mines to unlock value and access deposits in these areas.

In the past ten to fifteen years, many organizations have applied business process re-engineering (BPR) to significantly improve their business competitiveness or stave off closures. The mining industry in Southern Africa is no exception and documented examples can be drawn from South Africa. Although the concept is superficially simple, its application has been marked by a high failure rate of about 70 per cent because it has been generally misunderstood. Shabanie mine, a chrysotile asbestos fibre producer in Zimbabwe took cognisance of this fact by cautiously embarking on a modular BPR programme in October of 2002. A year was used as a complete cycle or module for re-evaluation of the programme. Shabanie mine adopted BPR as part of management efforts to remain competitive amid serious threats to operational viability. These threats included hyper-inflation driven rising production costs, a declining world asbestos market and a possibility that Russia could take over the shrinking world asbestos market by dumping low-priced asbestos fibre. The only competitive advantage that the mine had was the high quality of its long-fibre chrysotile asbestos. The major BPR thrust was therefore to redesign processes for improved productivity and ultimately achieve a lower cost per ton of final asbestos fibre product. In addition, corporate culture change and cost-saving were also factored into the programme. This paper discusses the implementation experience of the BPR programme at the mine. The main BPR beneficial highlights are improved productivity, sizeable cost-savings, positive corporate culture change and identification of secondary projects. One of the lessons learnt from this programme is that mining companies will have to deal with the HIV/AIDS pandemic if they are to sustain high levels of productivity into the future.

Following study of historical South African practice and a review of recent experience gained during the design, construction and testing of the high pressure plugs at the South Deep Water Barrier Project, this paper makes recommendations to improve practice. Initially, site investigation requirements are described with reference to geological, hydrogeological and seismic considerations, including site preparation and pre-grouting of the surrounding rock mass, if permeable. Structural and hydraulic aspects of plug design address topics such as residual permeability, aggressive mine water, plug materials, mortar strength and bleed. In situ thermocouples and piezometers are recommended to optimize the timing of plug tightening and monitor plug performance during service. Plug construction covers aggregate preparation, mortar quality control, plug tightening grouts, injection pressures, records and the overriding need for a method statement specification to control all aspects of plug construction. On completion of the plug, tests to establish surrounding rock stress regime, plug strength, and residual permeability are described to enable a comparison with original design assumptions. Monitoring and maintenance procedures are proposed to ensure satisfactory long-term performance of the plugs.

Tech (Mining Engineering) degree A number of high wall mining methods were developed over the years to mine coal reserves exposed on the high walls created during surface mining. The auger mining system was initially developed in the early 1940s in the United States of America. High wall mining is a method of recovering coal from seam exposed either by mechanical excavation methods or natural erosions. This is usually associated with strip-mining (opencast) where the stripping ratio is high and uneconomical to mine using the opencast mining method. This paper discusses the surface auger mining as deployed at Rietspruit Mine Services Proprietary Limited.

The results of a series of physical model studies of the stability of jointed rock slopes carried out some years ago are described. These models were tested under centrifugal loading. Four ?geological? structures were tested; all had the same joint orientations and strengths, but the relative spacing of the joints was different. The results showed that the mechanisms of failure of the slopes varied for the different models, and the gravitational loads at which failure developed also varied. The following conclusions are drawn from the results of the physical model tests: ?the mechanism of slope failure is by progressive deformations throughout the slope ?the ratio of the spacings between the different sets of discontinuities exerts considerable influence on the slope failure ?in the models tested, the intact material strength had no noticeable influence on the stability of the jointed rock slopes(note that for hard rock, similitude conditions indicate a prototype slope height of 300 to 400 m, and therefore intact rock failure might not be expected under simple gravity conditions, i.e. no tectonic stresses) ?rock slope failures are three-dimensional and in general are not amenable to two-dimensional simplification ?knowledge of the orientations of discontinuities in the slopes does not allow prediction of a unique failure surface, nor of a volume of failure. The volume of failure is determined to a large extent by the plan configuration of the slope.

During an intense and accurate study of initiation systems used on an AngloGold mine, Mine A, poor drilling practices were revealed. Graphic results of all actual measurements taken are shown below. [ ] Accurate drilling of shot holes will determine whether a mining operation is payable or not and at what pay limit mining can take place. Losing 30 cm of a potential 120 cm-hole length will result in a number of consequences, i.e.: ?Higher stoping costs ?Drilling of one shot hole twice in every five shifts ?Increased explosive cost as a result ?Excess stress on hangingwall and footwall due to bad face shape ?Excessive blast damage before the area is worked out. No wonder we have such a high-risk operation. Drilling accuracy is crucial to the profitability on any mine as profits are directly related to the quality and utilization of the drilled shot holes.

The zinc recycling is assuming more and more importance. A lot of zinc secondaries and wastes are ready to be collected and converted to zinc metal. The impurities present in these materials and the technical and economical problems that some traditional ways of treating these materials are facing, call for new technologies. The EZINEX Process, a fully hydrometallurgical process industrially proven to convert oxidised zinc bearing materials directly to zinc cathodes, is an innovative process that can deal with any kind of zinc waste/secondaries in a very powerful way. In this paper the highlights of this process will be shown and discussed to demonstrate the robustness of the process and its economic viability.

The Chambishi Metals Cobalt Plant in Zambia has recently installed a novel oxidation/precipitation pressure leach process as part of the COSAC (CObalt from Slag And Copper as by-product) Project. Aniron-cobalt-copper alloy, produced by the carbothermic reduction of slag, is atomized and pumped to the COSAC Leach Plant, where cobalt and copper are recovered as dissolved sulphate salts, andiron is rejected primarily as hematite. Cobalt and copper are subsequently recovered as cathode metal in the existing Chambish ioperation by conventional electrowinning. This paper examines the challenges faced during the design and subsequent successful commissioning of the COSAC Leach Plant. The challenges discussed include alloy handling, autoclave design, autoclave cooler design, residue liquor recovery and the water balance design. Primary lead production using the lead blast furnace in conventional practice is carried out using sinter feed. At YMG, China, the sinter plant has been replaced with a lead ISASMELT furnace. The ISASMELT furnace produces lead bullion plus a high-lead slag, which is cast into lumps to provide a suitable feed for the blast furnace. In the present study the relative microstructures and reduction characteristics of industrial lead sinters and synthetic ISASMELT slag in CO/CO2 gas mixtures have been measured and compared. The microstructure and property changes, and the mechanisms of reduction in each case are examined and discussed. The results of the study are used to explain the successful implementation of cast slag feed in commercial ISASMELT- lead blast furnace practice. Impala Platinum, the second largest platinum producer in the world, is embarking on a major expansion strategy to increase its platinum output from 1.95 moz to 2.8 moz by the year 2008. The smelter complex, situated in Rustenburg, will undergo substantial modifications, and will require a solution to the capture and treatment of the smelter off-gases and dust produced during smelting and converting operations. One of the solutions explored was an integrated approach, where all the off-gases from both the primary smelting electric furnaces and the converter operations are routed to a large central gas cleaning and double catalysis, double absorption acid plant. In-line sulphur burning, utilizing a highly flexible LURO1spin cup burner with a turn down ratio of 50%, ensures that the acid plant operates independently of operating conditions at the smelter complex.

Energy consumption and wear of grinding media and liners are the major cost factors in milling plants. Since the beginning of the last century, much effort has been directed at the prediction of the power draw as affected by the mill operating conditions. This paper explores the prediction of the liner wear using the discrete element method (DEM). A mathematical model taking into account adhesion, abrasion and impact wear which occur in dry mills is derived in order to predict the loss of material on liners. The mathematical model is implemented in the DEM code using an objective function in order to produce realistic simulated profiles.
