Spiral concentrators are used globally in the fine coal processing industry to segregate particles, by gravitation, on the basis of density and size. Consisting of an open trough that twists vertically downwards about a central axis, a slurry mix of particles and water is fed to the top of the concentrator. Particles are then separated radially as they gravitate downward. Since their introduction to Australia in the 1940's, the generic design has evolved largely by laboratory trial-and-error investigations of different prototypes. However, this approach has proven expensive and optimal designs have not been necessarily developed. Accordingly, Computational Fluid Dynamics (CFD) analysis has been used recently as an alternative method of investigation, to assume as is envisaged, a role in the design process. To date, CFD models have progressed to simulations of turbulent fluid flow on current production spiral designs, and are continuing to be adapted for inclusion of particles at realistic feed concentrations. To be able to use the models confidently however, laboratory experiments must also be performed to validate the predictions during the development stage. This paper reports the current findings of an ongoing CFD and experimental program applied to one spiral unit. Satisfactory quantitative agreement has been achieved for the fluid and particulate flow characteristics, and although further validations are appropriate, the model already possesses significant potential for use as a reliable predictive design tool.

The extraction of gold and silver from chalcopyrite concentrates has been investigated. In view of the recent interest in non-cyanide leachants for gold and silver, one such alternative reagent, namely thiourea, has been employed in the present work. Precious metal leaching was attempted from received copper concentrates as well as pre-oxidised concentrates. Pre-oxidation of the concentrates was carried out by three different methods, namely roasting, pressure oxidation and biological oxidation. After pre-oxidation and leaching of the base metals, the leach residues were subjected to further leaching for precious metal extraction. The results obtained on the extraction of gold and silver from received concentrates as well as pre-oxidised concentrates are presented and the effectiveness of the three pre-oxidation routes employed is compared.

In South Africa, as in many other countries, the young engineering graduate is promoted quite soon to a management position where he uses less technical skills and more people-oriented skills. In the standard undergraduate curriculum for engineering, little attention is paid to the non-technical issues of the profession. An undergraduate course in management techniques cannot be a substitute for a MBA or Masters degree in engineering management, but can at least create an awareness of the practical problems facing the engineering manager. The aim of this paper is to provide an outline of such a course structure at the University of Stellenbosch. A survey is also presented on management training in the South African and Australian mineral industries. Feedback from students and graduates indicates that the fresh graduate does not fully appreciate the value of such a course until he/she achieves a position of responsibility after two or three years. Nevertheless, the management course appears to be successful in widening the perspectives of the engineer. As explained frequently in management journals, the technically oriented person (the engineer) has a convergent thought pattern, which could be in conflict with the more divergent thought pattern of the top, personnel or marketing manager. It becomes increasingly imperative for the young minerals engineer to be externally oriented instead of the traditional internal focus of engineering. The engineer should not only be aware of environmental issues in the technical design and operation of plants, but should also understand the inter-relationship between public relations, political pressures and environmental perceptions vis-d-vis technical facts.

VV Mineral (VVM) group of companies is the largest and the first private producer and exporter of beach sand mineral products in India. During 2010, the company produced and marketed around 750 000 tons of saleable products. Their operations are mainly in the state of Tamil Nadu and Andhra Pradesh, India. Almost all the wet pre-concentration plants use sea water as the concentration medium, since there is no fresh water source available near the deposits. The mines are located along the south-east coast of India in the states of Tamilnadu and Andhra Pradesh. The orebody varies in terms of mineral assemblage, slime content, grain size, and surface coating resulting in different behaviour of the minerals. Three different deposits containing ilmenite of different TiO2 content were studied. The study shows that there is no significant impact of using sea water for wet concentration prior to high tension separation of ilmenite. There is no significant variation in recovery and purity of ilmenite produced from these deposits when wet concentration of the deposits were carried out with sea water as the concentration medium and whether the concentrates were washed with fresh water or not before dry separation using High Tension Roll Separators (HTRS).

On the southern flank of Lihir Island, a group of three volcanic cones were discovered at water depths from 1000-1500 m. The volcanoes are located in a narrow zone of recent seismic activity and elevated heat flow (up to 100 mW/m2). The recovered rocks consist of fresh alkali-olivine basalts, clinopyroxene-rich basalts, and porphyritic phlogopite basalts. One of the volcanoes has a recently erupted ejecta blanket (recovery of warm ash!), containing a suite of abundant mafic to ultramafic xenoliths. These xenoliths appear to represent a unique cross-section of subduction- modified mantle material sampled by volatile-rich primary fore-arc magma during its ascent to the seafloor. The most spectacular finding was the discovery of an active hydrothermal system with associated vent fauna and mineralization at Edison Seamount, and the recovery of unusually gold-rich (up to 43 ppm Au) hydrothermal precipitates in 1050 m water depth at the top of Conical Seamount, only 25 km south of the world-class epithermal Ladolam gold deposit on Lihir. The discovery of submarine hydrothermal vents associated with highly alkaline, quartz-undersaturated fore-arc volcanics represents a significant departure from similar hydrothermal systems on the mid-ocean ridges and in back-arc basins. The high gold grades in hydrothermal precipitates at Conical Seamount may indicate the first documented example of a shallow-marine epithermal system analogous to those known on land, and has important implications for the gold potential of submarine arc environments.

Pre-splitting for smooth highwall formation is conducted in around 75 per cent of surface coal operations within Australia. The CMTE (Centre for Mining Technology and Equipment) in conjunction with BHPAC (BHP Australia Coal) initiated a project to look at pre-splitting and to investigate the notching of blastholes for fracture plane control. The notching was specifically for pre-split initiation and also for discing of the toe of the production holes to minimise coal loss from the top of the coal seam. There are currently a number of factors which are driving the introduction of new pre-splitting technologies and products. The first is the ever increasing bench height being employed in strip mines which require a higher quality wall with less blast damage to maintain stability. Currently depths of 55 metres are common place with depths of 70 - 80 metres fast approaching. The second factor is the introduction of new technologies or methods which require a high quality highwall produced, eg highwall mining. This paper discusses the current state-of-the-art in pre-splitting and the main issues facing successful pre-splitting in the future. The use of a blasthole notching technology to promote fracturing along the pre-split line is also analysed. The review indicates that most pre-splitting challenges in the future can be addressed through better use and developments of current drill and blast technology. It is also concluded that a blasthole notching technique may find niche applications in improving final walls within a surface coal mine, especially where a high quality wall is required. The notched blasthole method may also allow pre-splitting in ground conditions and adverse rock structure which currently cannot be pre-split by existing technology.

The mining industry is currently focusing to develop and adopt sustainable collector chemistry that can efficiently recover valuable minerals from their natural state. However, a limited number of research can be seen on the design and synthesis of polymeric flotation collectors. The focal objective of this research is to synthesise a more effective polymeric collector with advanced architecture to utilise in the mineral processing industry. Reversible Addition-Fragmentation Chain Transfer (RAFT) co-polymers with cardanol derivatives have the potential to selectively trap valuable metals in the flotation process in a more efficient way. Cardanol exhibits amenability to chemical modification for making tailor-made monomers that can further produce polymers with high value. The synthesis of a series of fit for purpose copolymers in this study was accomplished by RAFT polymerisation. The ability to design complex architecture is a significant advantage in engineering polymeric collectors by RAFT polymerisation. Initially, commercially available cardanol was converted to a cardanol based monomer and copolymerised with commercially available monomers to synthesise a series of novel cardanol based copolymers with predetermined molecular weights. The side groups of the copolymer were chemically modified to incorporate functionality that can be selectively adsorbed on the chalcopyrite surface.

This paper reports on the implementation of the critical control concept to manage material risks in the mining and metals industries. The critical control management (CCM) approach assumes it is better to identify weaknesses in risk controls before an incident happens as opposed to discovering weaknesses from an investigation after an incident occurs. The first is sometimes referred to as active monitoring and the second as reactive monitoring (Health and Safety Executive and Chemical Industries Association, 2006). Both are needed. However, whilst methods for both active and reactive monitoring of risk controls are well established in many high hazard industries, such as oil and gas, petroleum and chemical industries, until the publication in 2015 of the International Council on Mining and Metals (ICMM) guides, (Good Practice Guide and the subsequent Implementation Guide) (ICMM, 2015), there was no specific mining and metals industry guidance on critical control management. This paper reports on progress in implementing the ICMM guidance drawing on two main sources. First, a benchmarking survey of a representative sample of coal and metalliferous mines, both underground and open cut/pit), sponsored jointly by the Queensland Resources Council and the Queensland Commissioner for Resources Safety and Health in the context of a recommendation that the Queensland mining industry adopts high reliability organisation (HRO) principals (Queensland Resources Council and Commissioner for Resources Safety and Health, 2022). Second, it draws on Noetic’s experience of implementing critical control management in mining and other high hazard industries in Australia, Africa, China and North America (Wilkinson, 2018). The paper describes good practices found and where significant improvements can be made, providing specific and actionable examples of both. From this it also identifies how future guidance on this topic could be improved.

The largest surface coal mine in North America requires complex materials handling infrastructure to fulfil the highly variable quality specifications of its contracts. These diverse demands, reflected in the arrival of numerous customer trains every day, necessitate the integration of information in every stage of production. To meet this goal, quality measurement, train line-up and mine planning processes are being integrated into local and remote control rooms. The effectiveness of such a system can only be measured by comparing decisions that are made with, and without, each of the individual integrated control systems. Traditionally, mine controllers use their experience, intuition or a variety of trial-and-error spreadsheets to determine the ideal materials handling flows needed to achieve the correct quality. These balanced decisions are complex since many factors must be considered such as the mine plan, fleet costs, quality variability and others; consequently mine controllers usually have widely varying success between crews.An evaluation model was developed to assess the impact of a decision support system (DSS) integrated in a control room for controlling the coal blending process. To this end, an ARENA-based simulator representing the whole production process can be used to pull performance and current materials handling settings directly either from the real-time systems in the mine, or from historical data. In this way, the same shift (breakdowns, cycle rates, etc) can be simulated and performance compared. Different settings of the DSS, in terms of what information is displayed and the methods for doing so, can be tested for effectiveness. The historical data are extracted directly from a corporate data warehouse, without altering the everyday working databases. At the same time, the simulator writes its results back into the same data warehouse structure, allowing the same KPI reports to be used to measure simulated shifts.

A ‘Variable Blend and Rates’ model is developed for SAG mills which extends upon the JKSimMet® Variable Rates Model. Similarly, a ‘Variable Blend Residence Constrained Perfect Mixing’ Ball Mill model is also introduced, also extending upon the existing JKSimMet® model. These models are used in conjunction with JKSimMet® while employing external technical programs. The technical model is then used to inform an economic model described elsewhere in Hanhiniemi and Powell (2022), which calculate operating and unit costs based on operating conditions, design, and ore characterisation. The SAG and ball mill models include constraints beyond those in the JKSimMet® models. The SAG model constraints include Size Specific Energy (SSE) verification, charge weight limit, and assessment of the impact of media to ore composition in the charge using the SAG Charge SSE Model developed in this paper. The ball mill model includes residence time, volumetric capacity, and SSE verification constraints. These models are applied to Cortez Gold Mine in the processing of two very different ore types and their blends; ‘Horse Canyon’ which is softer in coarser sizes and competent is fine sizes, and ‘Wenban’ which is competent at coarser sizes but softer in fine sizes than Horse Canyon. Horse Canyon also has a finer run-of-mine size distribution then Wenban. The application of the model at this site included undertaking five surveys at varying blends. The behaviours of the blends and individual components is then studied in the SABC circuit. A nonlinearity is observed with throughputs increasing with blending. The newly developed modelling approach captures these responses. Controlled blending based on ore competence-by-size and size distribution was implemented by the site, which then realised significant improvements in throughput without any capital cost (Ntiamoah et al, 2020). The modelling developed in this paper is then compared to existing practice, and the new method was found to provide improved fidelity and utility. A three-dimensional surface is then developed using the model describing the SAG mill throughput capacity at varying conditions (speed-filling) versus varying blend. The change in throughput as a function of only the changing charge composition is presented. The result is nonlinear, and explanations are provided to describe this behaviour.

The introduction of digital technologies into the underground mining industry, in both coal and hard rock mining, has enabled many high bandwidth applications to be adopted by mines.Digital networks based on 802.11 b/g/n open Wi-Fi standards allow for many applications to be run over a single communication backbone. One important application has been tracking personnel and equipment via RFID tags. This tracking application has in turn formed the basis of a Proximity Detection System (PDS) or Collision Avoidance Systems (CAS). The paper discusses the growth in digital technology as the communication backbone in underground mines which has allowed the ‘convergence of technologies’ that has been occurring in the general business world to be available to underground mine operators. Then the paper will focus on the use of the technology in the increasingly important are of risk control around mobile plant underground. The specific use of digital devices for proximity detection, in both hard rock and coal mines, to provide a system that can deliver an additional level of control to the risks associated with people-vehicle interactions underground is discussed. The initial implementation of PDS in the hard rock mining environment is based on two zones of detection, required for large and relatively high speed vehicles. Information will include:•the principles of the underlying technology,•installation learnings and effectiveness, and•change management methodology and issues.The most recent development to integrate Mine Site Technologies (MST) PDS with Frederick Mining Controls’ HazardAvert® System to extend the overall Proximity System’s functionality in hard rock mines and for use in coal mines is overviewed.

In 1991 the uranium spot market price dropped to approximately US$7/Ib U308, a historical low in real terms and the short-term outlook for the industry in the next five years was grim. At this time the Ranger operation was producing uranium concentrate at its design capacity of approximately 3 000 tonnes/year. The loss of two major long-term contracts owing to price and reduced power utility demand due to excess inventories meant that the company could not match production to sales. Continuance at this production level would have resulted in a rapid buildup of product inventory and the tie-up of significant cash reserves. After analysing various options, an innovative operating strategy was devised such that production and sales were approximately balanced without a significant impact on the unit production cost or a long term effect on the plant or operation. A campaign mining/milling operation commenced and approximately 40 per cent of the workforce were retrenched. Multi-skilling of all employees was a critical aspect of ensuring a successful outcome. This paper examines the strategy and reports on the success of the operation two years after the restructuring exercise was effected in November 1991.

Fine grinding in an air-swept ball mill working in closed circuit with a forced vortex air classifier has been investigated first in continuous laboratory and then in industrial scale. Results from the laboratory circuit have shown significant influence of mill load (powder filling) on the capacity of the circuit. In laboratory scale the mill load was measured and controlled by a weighing platform placed under the complete mill set-up. The mill load of the industrial air-swept ball mill has till now been controlled by measuring the power consumption of the mill motor. Thus, it was necessary to operate far from the range of optimal mill filling. To improve the circuit performance, alternative ways of mill load measurement were investigated. An important factor was investment cost, as many fine grinding mills operate in relatively small circuits that do not wan-ant large investment. In this case the task was accomplished by using a piezoelectric strain transducer, which detected strain changes in the mill shell. It was installed in the midpoint of the shell, where the highest deformation was obtained. As the transducer was on the top position, it indicated compression, and on the bottom position it measured tension. By taking the difference between the readings, it was possible to calculate total strain variations, directly proportional to the mill load. The signal from the transducer was sent to a control room via a cordless infrared communication system, employing a microprocessor control card, which could further regulate other operating parameters of the circuit according to the software model. The installation required very low investment cost and provided simplicity of application as well as stability and reliability of characteristics under severe industrial condition. The measurement system made it possible to optimise the mill load and thus increase the production from 3.2 to 3.7 dh (15 per cent), and stabilise the circuit operation.

A recent survey of mineral processors undertaken as part of the International Mineral Processing Council (IMPC) Education Commission identified mineralogy as one of the key skills required for mineral processors (the other key areas being comminution, flotation, physical separation, sampling and extractive metallurgy). Past experience in a number of operations has shown what can be achieved when the data outputs from mineralogical tools are coupled with people with the right skills who can transform the data into actionable information. This paper reviews what has been done successfully in plant operations over a period of more than four decades and gives examples of a range of applications with both long and short-term objectives. The examples demonstrate the usefulness of mineralogical data – both basic and complex – in optimising mineral processing operations, whether the data are applied in a simple analysis or in more complex modelling. Similarly, the examples show the range of options available for operations to access the mineralogy information they need – through in-house experts and equipment based in centralised technology centres, through on-site equipment and experts or through external laboratories and consultants.The examples from industry highlight the huge potential benefit of including mineralogy as an integral part of operational best practice and raise the question of why more operations do not utilise what should be readily available data. Successful application of mineralogical data requires skilled people to generate relevant data of the required quality, together with skilled people to interpret the data (this may be the same person). And, as in any project, corporate recognition of the value of this approach to best practice is required to ensure continuing support. With fewer university courses providing courses in process mineralogy to undergraduate mineral processing engineers and chemical engineers, there is an increasing lack of knowledge about what mineralogical information is needed, how to get the required data and, equally importantly, how to turn the data into useful information.CITATION:Evans, C L and Wightman, E M, 2018. Yellow phosphorus (YP) has been commercially produced since the 1920s. First in the USA by the Tennessee Valley Authority (TVA), next in Russian (Kazakhstan) in the 1950s, and finally in China in the late 1970s and early 1980s. There are operations in Vietnam and Sarawak on a smaller scale. YP has become very in vogue due to its use in the production of lithium iron phosphate battery cathode precursor materials by the Chinese and other western battery manufacturers. The YP is also used to produce purified phosphoric acid and higher grades of acid using a thermal oxidation process after smelting. This paper will look at the basics of the smelting including slag chemistry, alloy chemistry and offgas chemistry. The paper will look at the design of the furnaces used in the YP production process as well as the downstream recovery of phosphorus from the smelter off-gas stream to YP. The next part of the discussion will focus on the operations of a YP smelter with regards to control of the furnace to optimise phosphorus recovery to YP. Will discuss tapping cycles for alloy and slag with a view to optimal phosphorus recovery. The discussion will close out with a review of operational challenges in the smelter and a brief description of the downstream conversion of YP to high purity phosphoric acid.

A cut-off grade is used to distinguish an economically viable block of ore from non-economical ones in mining operations. In order to obtain a high Net Present Value (NPV), a strategic and precise determination of cut-off grades (mill feed/marginal, marginal/waste) is required. In recent years, the significant depletion of feed grades and increasing mining operating costs have affected the viability of new and existing mining operations. Hence, the introduction of a pre-concentration system to process ore before sending it the main processing plant has gained increasing attention for its potential improvements in resource exploitation processes, mineral processing, energy consumption and environmental impacts. The primary potential advantage of implementing a pre-concentration system is the improvement of resource utilisation and increased reserves as a result of a reduction in cut-off grade. The objective of this paper is to present a new cut-off grade method, which can be used in the presence of a pre-concentration system for underground metalliferous mining operations. The results of this study illustrate the potential economic benefits of using a pre-concertation system prior to a mineral processing operation as a result of the reduced cut-off grade and increased NPV.

Process mineralogy provides the mineralogical information required by geometallurgists to address the inherent variation of geological data. The successful beneficiation of ores mostly depends on the ability of mineral processing to be efficiently adapted to the ore characteristics, liberation being one of the most relevant mineralogical parameters. The liberation characteristics of ores are intimately related to mineral texture. Therefore, the characterisation of liberation necessarily requires the identification and quantification of those textural features with a major bearing on mineral liberation. From this point of view, grain size, bonding between mineral grains and intergrowth types are considered the most influential textural attributes. While the quantification of grain size is a usual output of automated current technologies, information about grain boundaries and intergrowth types is usually descriptive and difficult to quantify to be included in the geometallurgical model.Aiming at the systematic and quantitative analysis of the intergrowth type within mineral particles, a new methodology based on digital image analysis has been developed. In this work, the ability of this methodology to achieve a more complete characterisation of liberation is explored by the analysis of chalcopyrite in the rougher concentrate of the Kansanshi copper-gold mine (Zambia). Results obtained show that the method provides valuable textural information to achieve a better understanding of mineral behaviour during concentration processes. The potential of this method is enhanced by the fact that it provides data unavailable using current technologies. Telfer Gold Mine is a gold-copper mine in the eastern Pilbara of Western Australia, owned and operated by Newcrest Mining Limited. TelferÆs ores are processed by a dual train, 21 Mt/a, concentrator where gold is primarily recovered by gravity concentration and the flotation of a gold-bearing copper concentrate. A minor portion of TelferÆs gold is also recovered to a pyrite concentrate that undergoes treatment via carbon-in-leach (CIL) cyanidation. The gold recovery of the CIL circuit is below the industry standard and operates with a high reagent consumption rate.With a new fine-grinding facility, the Telfer process plant will have the ability to liberate copper and gold from the pyrite concentrate and recover these by flotation prior to the existing leaching circuit. This process will improve overall gold and copper extraction, while reducing reagent consumption in the CIL circuit.This article is an overview of the development of this methodology. Size-by-size analysis and mineralogical studies of monthly composites identified factors limiting the CIL gold recovery and the causes of high reagent consumption. Laboratory studies confirmed a relationship between the regrind product size and gold leach recovery. The addition of an intermediate flotation stage ensured that the regrind circuit will improve overall recovery while at the same time reducing operating costs. Without the addition of a flotation stage, the additional reagent consumption from regrinding alone would be prohibitive towards increasing recovery. Pilot scale studies confirmed the conditions required to selectively recover gold and copper from the pyrite concentrate as well as establishing the full scale regrinding energy requirements. Developments in furnace construction and design have been very rapid in recent years. Larger furnaces operating at high top pressures with much improved burdens are giving extremely high production rates. Modern scientific techniques and the use of computer control are contributing to these Rates.
