Mixed integer programming (MIP) has been used for optimizing production schedules of mines since the 1960s. The major problem in the long-term production scheduling for an entire orebody is that the number of integer variables needed to formulate an MIP model is too large to solve the formulation. This number may reach well over one hundred thousand. To overcome this difficulty, this paper presents two new algorithms to reduce the size of the problem. These algorithms assign an earliest and latest possible start date for each machine placement, eliminating the integer variables that correspond to machine placement before its early start date and after its late start date. A case study based on Kiruna Mine, the second largest underground mine in the world, is summarized in the paper. It shows substantial improvement in the solution time required using the new algorithms. This increased efficiency in the solution time of the MIP model allows it to be applied to Kiruna Mine, with the potential to increase substantially the net present value (NPV) of the project.

Determination of the optimum production schedules over the life of a mine is a critical mechanism in open pit mine planning procedures. Long-term production scheduling is used to maximize the net present value of the project under technical, financial, and environmental constraints. Mathematical programming models are well suited for optimizing long-term production schedules of open pit mines. There are two approaches to solving long-term production problems: deterministic- and uncertainty- based approaches. Deterministic-based models are unable to deal with grade and geological uncertainties, which are two important sources of risk in mining industries. This may lead to discrepancies between actual production obtained by these algorithms and planning expectations. In this paper, a new binary integer programming model was developed for long-term production scheduling that incorporates geological uncertainty within the orebody. Then, traditional and uncertainty-based models are applied to an iron ore deposit. Results showed that the uncertainty-based approach yields more practical schedules than traditional approaches in terms of production targets.

Industrial production of titanium occurs via the batch-wise reduction of titanium tetrachloride (TiCl4) with a reducing metal, being magnesium in the Kroll process, or sodium in the Hunter process. In the search for low cost titanium, the CSIR is developing a continuous process to produce titanium powder directly via metallothermic reduction of TiCl4 in molten salt, dubbed the CSIR-Ti process. The move to a continuous process has been attempted by a number of organizations, but was until now always met with failure, due in no small part to challenges inherent in the process chemistry. The reaction between TiCl4 and the reducing metal can occur directly, when TiCl4 or any titanium sub-chlorides present, comes into contact with suspended or dissolved reducing metal. The reaction can also occur indirectly, without any physical contact between the reacting species, via an electronically mediated mechanism. The reaction mechanism via electronic mediation can cause TiCl4 to react at the outlet of the feed port, rapidly causing blockages of the TiCl4 feed line. The electrical conductivity of the metal reactor can also cause the electronically mediated reaction to favour the formation of titanium sponge on the reactor walls and internals, rather than titanium powder. Various methods were investigated to overcome the problem of blockages in the TiCl4 feed line, e.g. mechanical removal, sonic velocities, dilution of the TiCl4 and the use of ceramic feed lines. This article discusses problems experienced with the continuous feeding of reagents, and various methods attempted are shown and discussed. Information is also given on the morphology, chemical composition and suitability of the final titanium powder for powder metallurgical application as presently produced by the CSIR-Ti process. In this investigation, the effects of different coal chemical properties were studied to estimate the coal Hardgrove Grindability Index (HGI) values index. An artificial neural network (ANN) method for 300 data-sets was used for evaluating the HGI values. Ten input parameters were used, and the outputs of the models were compared in order to select the best model for this study. A threelayer ANN was found to be optimum with architecture of five neurons in each of the first and second hidden layers, and one neuron in the output layer. The correlation coefficients (R2) for the training and test data were 0.962 and 0.82 respectively. Sensitivity analysis showed that volatile material, carbon, hydrogen, Btu, nitrogen, and fixed carbon (all on a dry basis) have the greatest effect on HGI, and moisture, oxygen (dry), ash (dry), and total sulphur (dry) the least effect. The paper describes work undertaken to identify the influence of the matrix structure on the metal dusting rate of stainless steel alloys. Specifically, the difference in metal dusting rate between austenitic and ferritic stainless steels of similar chromium contents was investigated. The alloys were exposed to metal dusting conditions and their performance compared by weight loss, optical microscopy, scanning electron microscopy, transmission electron microscopy, X-ray diffraction, and Raman spectroscopy. The specific gas mixture used for all the tests were 18.9% CO-79.1% H2-2% H2O at 650°C. For austenitic stainless steels, Types 304, 321, 316, and 316Ti were compared to two ferritic grades, namely Types 430 and 441. The resistance of the ferritic grades was found to be significantly better than that of the austenitic grades. This was attributed to greater permeability of chromium through the matrix structure to maintain the protective oxide scale. The results will be used in the development of novel alloys to combat metal dusting.

Potgietersrust Platinums Ltd is Anglo Platinum?s only open pit operation and annually extracts 57 million tonnes of rock from 2 open pits. Over the past 3 years ~220 km of exploration drilling has been done, ~1000 km of rock face have been exposed for face mapping and over 7000 laboratory and field tests have been conducted. This has produced large amounts of geotechnical data to be utilised for feasibility studies, initial slope design and ongoing slope optimisation. It was necessary therefore to develop geotechnical databases to manage the vast amounts of data collected. SABLE and MineMapper 3D databases were created for logging and mapping respectively, with rock testing data incorporated into both. A pit inspections database was developed in MS Access and the existing groundwater and slope monitoring database was improved. The databases were linked to AutoCAD and Datamine to ensure that the latest geotechnical data is used for planning, draughting and modelling. The use of geotechnical databases ensures that no data is lost, standards are maintained and analysis can be easily performed. This increases the confidence of the analysis and allows the geotechnical engineers to optimise slope designs and blast designs on a regular basis. This reduces the risk of slope failure thus making the open pits more economical and safe.

The pump is the heart of most industrial and mining plants, providing the energy to separate valuable minerals from process feed. The actual effect of the pump, both in terms of production costs and overall process efficiency, is often assumed or misunderstood by engineers due to insufficient pump performance data. Pump performance can be understood and corrected, where required, through continuous performance monitoring, leading to dramatic improvements in both pump life cycle costs and system efficiencies. The performance of every pumping application is subject to variation and the main contributing factors are as follows: ?Unavoidable deviations from pump supplier curves ?Pump wear ?Pump curve derating factors for slurry pumping ?System curve variation ?Deviation from basic principles of centrifugal pump operation. These are discussed in detail through case studies and the author?s personal experiences. This paper shows ways to minimize the effect of these variations, thereby reducing performance loss and preventing damage to the pump. The paper discusses the benefits of efficient pump operation, the requirements of pump performance monitoring, and its practical application to pump operation in the slurry and water environments. The cost of remedial actions is explored and compared against the savings in both power and plant reliability, resulting in a reduced life cycle cost of the pump.

The aim of this study was to develop an in-house tensile testing procedure that would yield accurate and reproducible parameters as input material properties into computational models for numerical simulations of the mechanical behaviour of TM380 mild steel. To achieve this objective, we reviewed the ISO 6892:2009 tensile testing standard along with reported good practice guidelines. Tensile tests were conducted on a dog-bone shaped TM380 mild steel specimen with strain gauges attached on either side, to monitor alignment and measure strain, using three different types of tensile testing machines. Parameters quantified included yield stress, ultimate tensile strength, and modulus of elasticity. The values of these parameters were found to be in agreement with the values supplied by the manufacturer's specification and showed minimal variations between laboratories. Thus it can be concluded that the tensile test procedure used resulted in accurate and reproducible results. The strain values calculated as per standard were in disagreement with those determined from extensometer and strain gauges and resulted in lower elastic modulus values. This confirms that the current testing procedures require the use of long-range strain gauges or extensometer to determine the strain. A chemical analysis was conducted to verify the specification by the manufacturer. The specimen was found to be fairly homogeneous with minor sulphide inclusions. The micrographs reveal a pearlite and ferrite structure typical of mild steel, and the fractographs show a dimpled surface typical of ductile fracture, which is an attribute of mild steel.

One of the main tasks in exploitation of mines is to select a method suitable for the deposits, specific features including geometric, geo-mechanical and geological features. The purpose of selecting a mining method at this stage is to choose one or more method(s) having the most coordination with the deposit?s conditions and external factors, including the allocated budget and local technology for detailed feasibility studies. Several methods have been developed in the past to evaluate suitable mining methods for an ore deposit, based on its physical characteristics. These approaches can be classified into three groups: (1) profile and checklist methods, (2) numerical ranking (scoring) methods, and (3) decision-making models. Most of these methods have shortcomings. Considering the fact that most of the specifications of mineral deposits, such as dip and depth, are linguistic variables, absoluteness of the explaining parameters by previous methods can be mentioned as the most important disadvantage of these methods. This paper discusses the Fuzzy technique for order performance by similarity to ideal solution (Fuzzy TOPSIS) to determine the mining method. The fuzzy decision making (FDM) software tool is employed to develop a Fuzzy TOPSIS based model. Application of this model with various values (crisp, linguistic and fuzzy) of the deposit eliminated the existing disadvantages of other methods. Two empirical illustrations demonstrate the effectiveness and feasibility of the evaluation procedure. These show that the proposed model performs better than its alternatives. Mill relining is a major contributor to overall plant downtime. Reducing the number of mill liner pieces removed from and replaced in the mill has a direct impact on the overall reline time and in turn, mill availability. To improve the mill availability of Ridgeway Operations' 32 foot SAG mill, a number of initiatives were implemented in terms of liner design. These included the conversion of the shell from 40 to 30 rows, reducing the number of pieces from 80 to 60 each shell reline and reducing the number of pieces from 48 to 32 per feed end reline. In addition, modifications were made to the discharge end of the mill to extend the life of the outer pulp lifter and discharge cone, thereby reducing the frequency of change out. The standard radial outer pulp lifter was converted to an angled design. The discharge cone was converted to the BullnoseTM design supplied by Bradken. This paper discusses the design changes made and the expected benefits to the Ridgeway Operations in terms of mill availability improvements.

"I have been involved in the refractory industry for many years and at some time or another I have designed materials, tested materials, manufactured materials, installed materials, in fact I have done everything except actually chemically analyzed a refractory material.So I would not even begin to tell you how to analyse a refractory material. I'm sure everyone here knows more about chemical analysis than I do.However you could regard me as a customer with and perhaps the insights I have developed may help in putting the role of chemical analysis in the Refractories into perspective.For a start, let's take a step back and ask why we test refractories. The refractories handbook of the American Foundry Association gives four reasons:1. To determine appropriate specification.2. For quality control, to ensure conformance to specifications.3. To provide special property information not available elsewhere.4. For postmortem analysis to determine property changes in service and provideinformation that can point the way to better service.I want to discuss these points with regard to the role of chemical analysis and in particular the abuse of in house chemical analysis facilities. The present study investigates the feasibility of using some materials as start-up slags for the extraction of magnesium metal from Egyptian dolomite ores by the Magnethermic technique. The reduction of roasted dolomite (dolime) takes place in a closed evacuated electric arc furnace (small Magnetherm reactor) using ferrosilicon as a reducing agent and liquid start-up slag as a reduction bath under an inert atmosphere. The operational parameters affecting the stabilization of the start-up slag composition and the extraction of magnesium such as reducing agent stoichiometry, reduction temperature, and time were investigated. The dolomitic charge was in the form of sintered briquettes. The charge was reduced under an argon atmosphere in the Magnetherm reactor for constant period and constant temperature. The results showed that the clinker can be used as a start-up slag for the magnethermic process. Also, the optimum conditions for the extraction process were found at 2XSi stoichiometry to give maximum reduction of 80% after 15 minutes reduction time at a temperature of 1550°C. XRD and XRF measurements were used to determine the phases present and the extent of reduction of magnesium, respectively. In China, thin coal seams are rich in resources but are technically challenging. The mineable reserves in these seams account for 20.4% of the total coal resources, while the current production accounts for only 10.4% of the total annual production. Characteristics such as narrow mining space, low level of mechanization, poor working environment, and high cost of mining, restrict the development of mining safety and efficiency. Recently, fully mechanized mining technology has developed rapidly for thin coal seams, the level of yield and efficiency has reached or exceeded the international standard, and some state-owned key coal mines are considering automation of their mining process. In thin coal seams with hard stone bands that contain concentrations of pyrite, a specialized software, LS-DYNA, is used to calculate the rational blasting parameters that are used in the deep-hole pre-splitting blasting. Using this method the hard stone bands are fractured effectively, and hence increasing the coal productivity. In addition, mining advance rate were increased by enhancing the level of fully mechanized equipment and safety improved by increasing gas drainage from the gas outburst prone seam located some 7 m below the coal horizon. At present, thin coal seam mining technology faces many challenges, including the low level of equipment automation, the low advance rate in mixed coal-rock ground, and the large number of the mine personnel underground. By lowering the labour intensity and improving efficiency through automation and other measures, more efficient working faces can be implemented in thin coal seams.

How this simple plant generates a large revenue stream. The concept behind the Tailings Scavenging Plant (TSP) is simple: it is a non-complicated modular plant which is designed to be more stable than upstream plants. This, plus the use of ?high energy?, enables the plant to recover any metal missed by the upstream operation. Impala Platinum?Mineral process started pilot plant exercises in June 2003. The pilot plant ran for one year before the capital for the full-scale plant was approved. This year was used to motivate, design and cost a full-scale plant. The metal produced during the pilot and feasibility study enabled this part of the project to run at a small profit. The scale-up to full-scale was relatively simple as the pilot plant had a capacity of 180 m3/hrand the full-scale plant was designed for a capacity of 550 m3/h. The design for the full scale plant was completed in May 2003, with ground breaking taking place on 19 May 2003. The construction phase of the project went well with the commissioning of the first two modules taking place on 22 October 2003. The remaining two modules were commissioned two weeks later. The plant was at full capacity by the 20 November 2003. A review of the plants performance for the first 5 production months is as follows: the plant has required only a few minor modifications and additions, it has run well in excess of 95%availability with no major wear apparent. In addition to this, the plant has produced 3 times the metal forecast.

The wear in mild steel pipelines used to convey rod-milled waste backfill was determined and then compared with that obtained using a laboratory rig designed to simulate the wear condition in slurry pipelines. The relative importance of corrosion and abrasion was investigated under various conditions of water quality and particle size distribution. The laboratory rig was then used to evaluate other possible materials of construction for backfill pipelines. A preliminary assessment of the economic viability of pipelines made of alternative materials is included.

The effect of using conventional crushing and HPGR in combination with dry or wet milling was investigated using a base metal sulphide (sphalerite), and a PGM (platinum group minerals) ore in order to determine how these different processes affect the flotation performance. In the case of sphalerite, irrespective of the crushing procedure (HPGR or conventional), dry milling resulted in the highest grades and recoveries of zinc. Conversely, in the case of PGMs, a similar treatment produced the poorest results. The results were investigated further by comparing the relative effects of factors such as percentage liberation, particle size, and surface properties of the samples produced by the different milling procedures as well as the concentrates and tailings obtained from the flotation tests.

The mining industry in South Africa faces real challenges with regard to the reduction of safety-related incidents. The purpose of this paper is to highlight the need for alternative interventions in addition to other safety improvement strategies already employed on mines. It furthermore supports an existing paradigm: incident investigations. An investigation into fatalities in the South African mining industry shows that although great progress has been achieved through the reduction in fatalities in all sectors of the industry over the last few years, more can and should be done to achieve status of ?zero harm?. Fatalities and lost time injuries on mines result not only in large financial losses, but also in disruptions of mining operations in general through Section 54 stoppages to resolve the situation. The approach of the paper is therefore not to try and prove whether there is high fatality rate and/or lost time injuries, but in what way incident reconstruction simulations (IRS) can have an impact in the future prevention of such incidents. The challenge therefore lies in the utilization of pro-active systems that would show employees the possible outcomes of being exposed to certain hazards. In real life, these incidents cannot be re-enacted and in most cases we can only learn through the previous mistakes of others. A virtual reality (VR) education and training system will enable employees to be ?exposed? to different hazards in a safe environment, and simulation, in a ?forgiving? environment, of the possible consequences of unsafe acts. According to the Occupational Safety and Health Act (OSHA), unsafe acts and unsafe conditions are indirect causes of safety-related incidents, but there are also direct causes; for example, unplanned release of energy and/or hazardous material, and basic causes, for example, management safety policies, personal factors, and environmental factors. The administrative workload associated with any incident investigation places a large burden on the investigation team, and in most cases other employees are informed through vague administrative processes what the ?real cause? for the incident/accident was. New preventative strategies are often put in place without showing the employees what the real causes of the incident/accident were. This can be mitigated through the use of interactive VR simulations/animations of the hazards that they are exposed to and how to deal with them. If VR interventions are not used as proposed by this paper, the real causes and consequences of almost all fatalities and lost time injuries may never be fully understood. This paper also emphasizes what potential impact IRS could have on the prevention of future mine incidents as part and parcel of a pro-active risk prevention strategy. The intention is therefore not to replace any other risk prevention strategies, but to visually enhance the reality of the incident. Prediction of pothole characteristics is a challenging task, confronting production geologists at the platinum mines of the Bushveld Complex. The frequency, distribution, size, shape, severity and relationship (FDS3R) of potholes has a huge impact on mine planning and scheduling, and consequently cost. It is with this in mind that this study was initiated. Quantitative analysis of potholes indicates that pothole size (area covered) can be described by two partly overlapping lognormal distributions. These are referred to as Populations A (smaller) and B (larger). The range of observed pothole sizes conforms to a simple double exponential growth model based on Newton's Cooling Curve. A third size range of very large potholes (Population C) that could not be modelled properly within the proposed growth model is interpreted as to represent a very early phase of aggressive regional thermo-chemical erosion and potholing. In general, potholes are dominantly quasi circular with only a subordinate tendency of elongation. In the UG2, potholes with elongated forms are more prevalent in the size range between 20 and 500 m diameter. In the Merensky Reef elongated potholes are more common in the size range above 50 m in diameter. Although not distinctly visible, elongation of potholes in both the UG2 and the Merensky Reef show a net north/south orientation. Using shapes of pothole rims and floor areas, documented for the UG2 in the Waterval Shaft area, it is demonstrated that the northern, down-dip edges of potholes have steeper dips than the southern, up-dip edges. Spatial distribution studies using a uniform quadrant method suggest that in both the UG2 and the Merensky Reef, the potholes are randomly distributed, with a tendency towards clustering. Clustering appears to be more prevalent in the smaller Population A potholes. Bearing all findings in mind, it is found that the model of thermo-chemical erosion of the cumulus floor by new influxes of superheated magma best explains the observed data. Partial to complete melting of the cumulate floor occurred in three phases. The first represents the emplacement of hot magma. This magma, due to turbulent flow and high chemical and physical potential, aggressively attacks the existing floor (crystal mush on the magma/floor interface). Regional erosion is manifested by large, often coalescing potholes. During the second phase, when the magma emplacement process ceased and cooling in situ started, two distinct periods of pothole formation ensued. The first is related to rapid cooling along the relatively steep part of the Newton Cooling Curve, when Population B potholes nucleated randomly and grew rapidly with concurrent convective overturn and largely laminar flow condition. The second period of cooling occurred on the shallow-dipping part of the Newton Cooling Curve. Population A pothole growth became more subdued and nucleation appears to have been, at least locally, clustered. The final phase of this proposed 'super magma cycle' was introduced when chromitite crystallization and precipitation terminated pothole formation. This was followed sequentially by pyroxene and plagioclase crystallization to form the typical cyclic units of the Critical Zone. No suitable proxy could be found for the prediction of pothole density of potholes associated with the UG2 (likely due to limited spatial data coverage), and these are best predicted by extrapolation. The Merensky Reef slope index, in contrast, provides a proxy for pothole density, enabling prediction with reasonable confidence. This predictive model has been verified using underground information. The findings made during the course of this investigation have, when implemented, significant impact. Successful implementation will not only allow enhanced resource and reserve definition, but also better mine planning and scheduling.
