Unexpected equipment failures lead to financial losses due to production disruption. Time-based maintenance, based on checks over regular time periods, has been employed to minimise disruption. However, the improvements it can offer are limited as it may lead to unnecessary service of healthy equipment or missed failures occurring between service intervals. Condition-based maintenance (CBM) provides a further improvement to equipment reliability by detecting faults and predicting remaining useful life (RUL) based on equipment health monitoring. Its application in the mineral processing industry is hindered due to the high cost of health monitoring equipment. In this study, two stochastic process models, the adaptive auto-regressive model and the gamma process, are compared in their ability to forecast the degradation state and to provide RUL prediction. The gamma process model was found to be effective in both tasks. Due to its simplicity and minimum hyperparameters requirements, it is proposed to use the gamma process as a baseline for comparison with other models. Residual collectors and their byproducts (e.g., CS2) in flotation effluents can cause water contamination and even result in serious health hazards to humans and animals, Therefore, residual flotation reagents should be removed properly before discharge or recirculation into flotation circuits. In this work, four thiol collectors (potassium ethyl xanthate (EX), sodium diethyl dithiocarbamate (SN- 9), O-isopropyl-N-ethyl thionocarbamate (Z-200), dianilino dithiophoshoric acid (DDA)) were chosen as model pollutants. The collector removal, mineralisation and byproduct formation were compared by sole O3 and O3/UV185+254nm. The degradation rate constants of thiol collectors by O3/UV185+254nm were 2~6 times higher than those by sole O3. The mineralisation of collectors was also remarkably enhanced by O3/UV185+254nm. The degradation efficiency by O3/UV185+254nm had the order: EX>SN-9>>Z- 200>DDA. The Z-200 and DDA were refractory flotation reagents. The degradation of thiol collectors caused the reduction of solution pH and the increase of ORP and conductivity. However, the O3/UV185+254nm achieved more evident changes of these parameters than sole O3. During the degradation of thiol collectors, less than 4% of total sulfur in collectors was emitted into air as CS2 and H2S. Compared to sole O3, the O3/UV185+254nm had additionally included UV185+254nm photolysis and O3/UV254nm, resulting in higher efficiency in removing collectors. The O3/UV185+254nm was an effective process in treating mineral flotation wastewaters containing organic reagents. "The effect of two refining slags (A: 1.0–1.8 CaO/Al2O3 ratio, 11–20 wt% SiO2; and B: 1.0–1.2 CaO/SiO2 ratio, 25–35 wt% Al2O3) on the inclusion morphology of a carbon structural steel (Q235B) was studied by controlling the balance between the steel and the refining slag at 1600ºC in a Si–Mo resistance laboratory furnace. The results showed that most of the inclusions in the molten steel balanced with slag A were formed by a lowmelting CaO–MgO–Al2O3–SiO2 system with a total oxygen content (T[O]) being fixed at 6–13 ppm. The inclusions in liquid steel balanced with the slag B were mostly formed by the CaO–MnO–Al2O3–SiO2 system, with T[O] controlled to 19–26 ppm. The overall size of the inclusions under balance conditions was higher in the steel reacted with the slag B than that reacted with slag A, with the latter showing more inclusions smaller than 3 um. In order to generate a large number of spherical CaO–MgO–Al2O3–SiO2 inclusions smaller than 3 ??m while decreasing the T[O] in the resulting steel, the composition of slag A should be used. This composition allowed improving the cleanliness of the slab, and is also advantageous for the castability of the molten steel. IntroductionThe sample used in this study was a typical carbon steel manufactured by CQ Steel. The galvanized, tinned, and plastic composite steel plates made of the original plates are used extensively for decorative panels, general dust pipes, drums, instrument cases, switchboxes, and train cars, among other uses. The target control composition is shown in Table I. The S and P contents are usually fixed during production below 0.020 and 0.025 wt%, respectively, with the aim of reducing longitudinal cracks on the slab surface."

Resin bolting in South Africa has been developed and refined in underground coal mines (i.e., soft rock) since the late 1940s. The extension of resin bolting to hard rock mines started in 2003 and has required significant adaptations, challenging the status quo from both a supplier and applicator perspective. As far as resin bolting is concerned, the most affected aspect in coal mining and hard rock mining environments, is the rock drills or machinery used for installation. Hard rock mines mostly use hand-held airlegs with limited thrust, low torque, and rotation speed, relative to coal mine mechanised bolters. Resin bolt development for hard rock mines was, and still is today, predominantly focussed on compensating for the ‘shortfalls’ of using hand-held airlegs. At face value, hydro-powered rock drills, which are more powerful than traditional handheld equipment, provided hard rock mines with a means to attain more consistent and reliable resin bolt installations. This paper assesses the quality and performance of hydro-powered resin bolting at an intermediate to deep level platinum mine in South Africa and its potential contribution to rock-related instabilities when applied erroneously. The findings of this paper necessitate a revision of current quality control and quality assurance measures related to resin bolting for underground support.

"Despite the recognized influence of product fineness on line capacity and downstream process performance, few mineral concentrators today use particle size measurement of the final product in automatic control applications for particle size. ‘Near-line’ particle size instrumentation has existed for decades and is utilized in modern concentrators, but low availability and measurement frequency, due to problems with slurry sampling and transport systems, make these technologies unreliable for use in automatic control. An innovative technology for real-time particle size measurement on individual hydrocyclones, named CYCLONEtrac™ PST (particle size tracking), has been developed by CiDRA Minerals Processing, and proven in commercial installations, demonstrating near 100% availability with minimal maintenance requirements, thus overcoming the limitations of previous technologies. Potential stakeholders require convincing, reliable information regarding the economic value delivered by automatic grind control projects. In this paper we present a methodology for estimating such value with the CYCLONEtrac™ PST technology, and demonstrate unique opportunities to improve process stability and performance. Based on actual plant data accumulated over time, the evaluation approach assesses and highlights the significant potential process improvement that can be expected with the particle size tracking technology. As an extension of previous work, in this paper we present the key operating criteria for optimizing the production of valuable metals and increase mill throughput by identifying the optimal grind size. As this requires operating closer to the process boundaries, accurate real-time particle size measurements, such as those provided by the CYCLONEtrac™ PST system, become essential for achieving the maximum potential value from every operation. For further illustration, data from three different copper plants is compared.Introduction Owners and operators of mineral concentrators constantly search for the most economically attractive way to increase the output of valuable metal. A logical approach is to identify a key parameter that has the greatest impact on the performance of multiple stages of the process and then use a holistic analysis methodology to determine how this key parameter can be controlled to optimize the final output.Particle size is widely recognized as such a key parameter; however, very few concentrators today use real-time particle size measurements for automatic control of the final product size due, to a large extent, to the inherent limitations of existing technologies. ‘Near-line’ particle size measurement instrumentation, which has been used for decades, typically suffers from low availability because the fundamental measurement technologies were developed for other, less demanding industries and then adapted to the harsh environment of the typical mineral concentration process. An outline of the key differences among the available technologies used for particle size measurement in comminution circuits has been completed in previous work, and plant data has proven the benefits of measurements on individual cyclones – something that, until now, has not been possible (Cirulis, 2017)."

Zincor operates four Lurgi fluidized-bed roasters at its roast-leach-electrowin refinery in Springs, South Africa. In 2006, Zincor?s four roasters had reached ages ranging between 26 and 38 years, while the expected life of this type of roaster is generally 20 to 25 years. Roaster 3 was the first to be rebuilt in 2006 because its condition had deteriorated the most. Roaster 4 is being rebuilt in 2007 and the last two roasters will be rebuilt over the next few years as necessary. The main damage to Roaster 3 was caused by buckling of the roaster steel shell. This caused the freeboard and dome areas to shift, resulting in cracks in the dome brick lining and crumbling of the bricks lining the freeboard. The steel shell buckled owing to the combined effects of excessively high operating temperatures and corrosion. These were caused by the following two main factors: ?Thicker external insulation was installed during a previous maintenance shut, which resulted in an increased steel shell temperature and exacerbated the normal metal fatigue ?SO2/SO3 containing gas that had permeated the brick lining passed through its dew point during frequent planned and unplanned shuts over the life of the roaster. This caused acid formation between the refractory brick lining and steel shell, resulting in corrosion of the shell. The initial plan was to replace only the damaged areas of Roaster 3, but when it was dismantled more damage was found, and the roaster was rebuilding from the tuyeres upwards. During there building the opportunity was taken to modify the design of some of the brickwork to extend its life and make future repairs easier. This paper discusses the mode of failure of Roaster 3 and the lessons learnt during its dismantling and rebuilding.

Hulamin Rolled Products (Ltd) developed a high Mn and Si containing alloy, EN 4017 as a scrap consuming alloy from the waste generated in producing their range of clad products for brazing of inter alia automotive heat exchangers. The multifaceted composition of this alloy (Al -1.2 wt% Si -1.1 wt% Mn -0.2 wt% Mg-0.26 wt% Cu) suggested that it might display some degree of strengthening via precipitate formation of the Mg2 Si-types. The aging isotherms constructed showed that EN 4017 with 0.19% Mg reached a lower peak strength (YS~210 MPa and UTS~260 MPa)compared to the EN 4017 material with 0.43% Mg (YS~270 MPa and UTS~325 MPa). The higher Mg variant of EN 4017 was comparable with the age-hardenable reference alloy EN 6061. Selected area electron diffraction (SAED) studies proved that the microstructure of age hardened EN 4017 contained a combination of ß', ß" and U2 phase after being aged at 175ºC for 65 h. The general microstructure contained precipitate free zones as well as grain boundary Si films, although these did not lead to significant embrittlement. The role of Mn dispersoids in the fracture mechanism of 4017 is also discussed. The article will compare the behaviour of EN 4017 with that EN6061. Dry air classification is a well-known technique used for decades in the cement industry to separate material in the size range of 0.01-1.0 mm. Additionally, in corresponding dry grinding circuits with effective machines such as High Pressure Grinding Rolls (HPGR), the energy consumption can be reduced compared to wet applications. These dry systems are not state of the art in minerals processing plants, but first prototypes have been installed and an increasing number of projects are starting to evaluate this option. One challenge in this field is the mineral composition of ores, which have, by far, a higher variety in density and size than those of cement. High density particles such as iron- containing ones have higher settling rates than low density silica particles of the same size. The main question to answer in this paper is how to evaluate this effect, so a quantitative method using Mineral Liberation Analyses was developed to calculate two-dimensional partition curves. Additional statistical analyses allow for isolation and quantifying the interaction of density and size, enabling engineers to consider this effect for the sizing of process plants. Finsch Mine is a Kimberlite diamond mine located at Lime Acres in the Northern Cape of South Africa. The mine was founded in 1961 and started surface-mining in 1964. Underground production commenced in 1990 using a Modified Blast Hole Open Stoping method for the mining of Blocks 1,2 and 3. Block 4 is currently being mined as a Block Cave. The process of identifying and optimizing a mining method to mine the Block 5 ore body started in 1991 and in 2006 Inclined Caving was identified as being a technically feasible method. This report aims to document the process employed in developing this method by the Block 5 Pre-Feasibility Team as well as discussing the technical challenges encountered during this process.

The application of the Monte Carlo technique to production planning and everyday economic decisionmaking in mine production management is demonstrated. The logic is detailed using an example of underground production with continuous miners (CMs) and truck haulage. It is argued that availability of equipment and personnel are the predominant variables influencing mine output and productivity and that those availabilities may be well represented by binomial probability distributions. The probabilistic model is implemented in a standard Excel® spreadsheet with Palisade’s @Risk add-on to facilitate simulations. Starting from model calibration against data obtained from a mine’s annual reports, some general interdependencies of availability, utilization, productivity, and costs of production processes are outlined. Finally, several possible options and their consequences as regards production improvements are explored.

Large-scale variability in process plants and process control can be identified and controlled through disaggregating the overall variability in a process stream. Conventional statistics and Statistical Process Control (SPC) fail to address the concept of stream heterogeneity, therefore fail to identify and distinguish between the various sources of variability in a process stream. A modified set of 445 data from a process plant is used as an example to explain the benefits of variography in process control. Large-scale variability, usually in the form of product composition cycles and chemical cyclic variations may be manifest throughout a sampling system or a process plant, but this type of variability is most easily discernable in one-dimensional process streams. The Moving Average is a powerful tool for identifying large and small scale variability and cyclical behaviour in process streams, while the variogram is a custom built tool that allows the components of variability to be identified and resolved. The positions in the variogram at which the different variance can be read and the nomenclature of these types of variability is described. The transfer of variances converted to standard deviations to the Control Charts, allows an operator to appreciate the appropriateness of Upper and Lower control and specification limits. The overall contribution of the various sources of variability is represented in a pie diagram.

A siliceous low-grade copper ore from Mpanda Mineral Field (MMF), located in south west Tanzania consisting of SiO2 (58.3%), Fe (10.4 %) and Cu (0.9 %) was initially subjected to selective dispersion-flocculation using sodium trisilicate (STS) as a dispersant and xanthan gum (XG) as a flocculant. Subsequently, the selectively flocculated fraction was floated using a collector combination of potassium ethyl and amyl xanthate (1:1) in the presence of poly-ethylene oxide (PEO) as a silica depressant, to get a copper concentrate. The mineralogical investigations confirmed that the MMF ore was mainly composed of quartz, chalcopyrite and pyrite. Adsorption studies indicated that the adsorption density of XG on MMF ore decreased with an increase in pH, while that of PEO was independent of pH. The adsorption isotherms of XG and PEO on MMF ore exhibited Langmuirian behaviour. The zeta potential studies of MMF ore indicated that the iso-electric point (IEP) was located at pH 2.6, presumably due to its high silica content. In the combined presence of XG and STS, the zeta potential of MMF ore became more negative, with an increase in the concentration of STS. However, in the presence of PEO, the zeta potential of MMF ore became less negative with an increase in the concentration of PEO beyond the IEP, without shifting the IEP. Selective dispersion-flocculation of MMF ore improved the flocculated chalcopyrite grade to 19.8 %, yielding a degree of flocculation and a maximum separation efficiency of 12.1 % and 85.7 % respectively, after three desliming stages in the presence of 30 ppm of STS and 30 ppm of XG. A copper concentrate of 29 % grade and 90 % recovery containing silica of 0.9 % grade and 1.7 % recovery was achieved by flotation of the selectively flocculated component, using PEO as a depressant for quartz. Zincor uses O2 enrichment (up to 26% O2 in the fluidizing air) to increase the processing rate of zinc concentrates in the fluidized bed roasters. The aim of this study is to determine whether O2 enrichment can be reduced by introducing micro-pelletized concentrate into the feed blend, while maintaining current roaster feed rates and calcine quality. It was found that, with a load of 20% micro-pellets introduced into the feed blend, that O2 enrichment could be reduced by 60%. It was determined that entrained particles spend on average between 0.46 hour and 2.44 hour in the roaster, compared to particles remaining between 3.93 hour and 4.00 hour in the bed overflow. This compares well with a radioactive tracer test performed by Spira. The required reaction time for micro-pellets was found to be less than the residence time inside a Zincor roaster. The result achieved indicated that the average particle residence time inside the roaster was increased successfully in order to compensate for the longer reaction time required to roast micro-pellets at lower levels of O2 in the fluidizing air.

It has generally been accepted that the volatile mater in a coal is the factor that determines whether or not a specific coal dust is an explosion risk. This paper presents the results of an attempt to relate the explosibility index (Kex) of South African coals, as determined in a AD-litre explosion vessel, to the volatile mater content of the coal and the calorific value of the volatiles. A good relationship between the calorific value of the volatiles and the explosibility index was established, which makes it possible to calculate the violence of an explosion, as expressed by Kex, for South African coals. The Kex value is but one of a number of parameters that influence the explosion hazard in a specific colliery and cannot be used as the sole predictor of the propagation of an explosion underground. Other parameters include the ignitability of the coal, temperature, humidity, dispersibility of the dust, methane concentration, amount of incombustibles present, and ventilation.

The increased adoption of unmanned aerial vehicles (UAVs) may improve the productivity and costeffectiveness of remote sensing in the mining industry. This review’s objective is to enable stakeholders to identify possible application adoption, improvement, and innovation opportunities. The review merges a building block strategy and practical screening criteria to identify possible avenues of research to answer the review questions. After the screening process, 72 documents were included in the review. Papers were classified into four categories: exploration, development, exploitation, and reclamation. Fifteen applications were identified, the majority of which were in the exploration phase. The most often researched applications were topographic surveys, reclamation monitoring, and slope management. From the two UAV types identified, multi-rotor vehicles were the most favoured for all applications. From the eight remote sensing techniques identified, photogrammetry was the one most often used. Other techniques were limited because of complexity, cost, or the incompatibility of sensors and UAVs. The review was limited to published papers in academic journals. Future studies could aim to include empirical data on the latest UAV applications used in the mining industry.

Recent experience has shown that all underground workplaces in the Campine Coalfield in Belgium will require controlled cooling within three years. Considering the socio-economic and legal importance of the climatic problems underground, IREA has undertaken studies in forecasting the climate of future workplaces, planning the necessary cooling equipment and optimizing efficiency in the existing cooling equipment. These studies are being carried out using the climate forecasting program of Bergbau-Forschung. So far, the German model has been obliged to utilize manually measured data from a few workplaces in the Campine. As the model does not fit very well with these measurements, it has been thought necessary to' develop a system of continuous data acquisition and transmission. This system is being tested in the Beringen mine of the N.V. Kempense Steenkollenmijnen. In the first part of this paper the digital tranmission system is described; in the second the sensors used to collect the necessary climatic data are presented, and in the third some results are given.

The indirect estimation of intact rock properties is particularly useful for preliminary investigations in engineering projects. In this paper we examine the usability of electrical resistivity, a nondestructive measurement, for the prediction of physical and mechanical rock characteristics. Physico-mechanical tests (uniaxial compression, Brazilian tensile, density, and porosity tests) and electrical resistivity measurements were performed on specimens of 36 rock types. Before the resistivity tests, the specimens were completely saturated with saline solution. Evaluation of the test results showed that there are medium or strong correlations between resistivity and rock properties. There are also strong or stronger correlations between the two parameters for the rock classes. The regression equations developed were statistically tested, and their validity was confirmed. The results were also compared with previous studies. The conclusion is that electrical resistivity measurement can be used for reliably estimating physical and mechanical rock characteristics.
