"Ferrochrome (FeCr) is vital for the production of stainless and high-alloy ferritic steels, since it is the only source of new Cr units. FeCr production is an energy-intensive process. The pelletized chromite prereduction process is most likely the FeCr production process with the lowest specific electricity consumption (SEC), i.e. MWh/t, currently in operation. However, due to increases in costs, efficiency, and environmental pressures, FeCr producers are attempting to lower their overall energy consumption even further. Recently, it was proven that pre-oxidation of chromite ore prior to pelletization and prereduction significantly decreases both the SEC and lumpy carbonaceous reductants required for smelting. This paper presents the first attempt at conceptualizing the technoeconomic feasibility of integrating chromite pre-oxidation into the prereduction process. Financial modelling yielded a net present value (NPV) at a 10% discount rate of approximately R900 million and an internal rate of return (IRR) of approximatelyy 30.5% after tax, suggesting that the implementation of pre-oxidation prior to pellet prereduction may be financially viable. Sensitivity analysis indicated that the parameter with the greatest influence on project NPV and IRR is the level of prereduction. This indicates that the relationship between maintaining the optimum pre-oxidation temperature and the degree of prereduction is critical for maximium process efficiency. IntroductionStainless steel is a crucial alloy in modern society. Virgin chromium (Cr) units used in the manufacturing of stainless steel are obtained from ferrochrome (FeCr) – a relatively crude alloy consisting predominantly of Cr and iron (Fe) (Murthy, Tripathy, and Kumar, 2011; Beukes, van Zyl, and Ras, 2012). FeCr is produced mainly by the carbothermic reduction of chromite ore in submerged arc furnaces (SAFs) and direct current arc furnaces (DCFs) (Neizel et al., 2013; Beukes, Dawson, and van Zyl, 2010; Dwarapudi et al., 2013). The energy required to heat, smelt, and reduce the chromite ore to the metallized state is supplied by electricity (Pan, 2013). FeCr production is an energy-intensive process, with a specific electricity consumption (SEC) varying from 2.4 MWh/t to more than 4.0 MWh/t FeCr produced, depending on the process applied (Pan, 2013; Neizel et al., 2013). Daavittila, Honkaniemi, and Jokinen (2004) stated that the typical operational costs of FeCr smelters can be divided into four categories, i.e. chromite ore (30%), carbonaceous reductant (20%), electricity (30%), and other production costs (20%). This makes electricity consumption the joint largest factor that influences operational costs in FeCr production."

Located in the state of Pará, Brazil, the Sossego copper and gold mine consists of a heterogeneous geological deposit. Its complexity derives from the hydrothermal alteration, the ore-forming event, which modified the host rocks, such as granite, and metamorphosed volcanic rocks into several mineral assemblages. Different mineral assemblages have led to differences in abrasiveness. A few Bond abrasion tests conducted during the mine feasibility study did not provide a robust abrasiveness database, thus the variation of physical properties for some mineralisation host rocks was not possible. Although several test methods may be used to determine ore abrasiveness, the Bond method is the one most commonly used in the mining industry. Despite being simple to carry out, this test method has certain limitations as to particle size and the amount of ore sample required, which often makes it difficult or even impossible to apply in the early stages of a project and in geometallurgical studies. The Laboratoire Central des Ponts et Chaussées (LCPC) test may provide an alternative, as it requires a smaller amount of fine-grained material. This study aimed to provide data on wear properties of various ore types from Sossego mine using the LCPC method. It included validation for 40 different ore samples using the Bond test as a benchmark. The results showed good correlation, indicating it may be possible to use the LCPC test as an alternative to the Bond abrasion test. A high abrasiveness index was found for acid metavolcanic rock, confirming the results observed in Sossego mill’s operating database, pointing to a mineralogical drive to amorphous quartz. Kaolin is one of the most important ingredients in porcelain manufacturing. Its main phase is clay mineral containing aluminum hydrosilicate, namely kaolinite. Beside kaolinite it also contains quartz, illite and feldspars, which impair its applicability. Kaolin is a non-reactive material, but metakaolin can be produced by heat treatment (calcination) of kaolin, which is also used by the cement and concrete industry due to its latent hydraulic (pozzolanic) properties. Beside thermal activation, reactive materials can also be produced by mechanochemical activation in general. This paper deals with the mechanochemical activation of kaolin. The raw material was classified into various size fractions, then ground in a batch stirred media mill under varying circumstances (residence time, circumferential velocity). After grinding, the structural changes of the products were investigated by X-ray diffractometry (XRD) and Fourier Transform Infrared Spectroscopy (FTIR). In addition, the particle size distribution of the ground material was determined by laser scattering. As a result of the grinding experiments and analytical measurements of the products, it can be clearly seen that reactivity of kaolin can be improved significantly by mechanical activation in a stirred media mill, but due to its high energy density the circumstances were optimised carefully to avoid aggregation. Teck Metals Ltd operates an integrated zinc-lead complex at Trail, British Columbia, Canada. Since 1997, KIVCETTM flash smelting technology has been utilized for the treatment of zinc plant residues and lead concentrates. Trail Operations’ furnace uses four water-cooled jackets for bullion tapping. This paper provides an overview of KIVCET bullion tapping for the past 16 years, and discusses successes and challenges encountered with respect to operations, training, and monitoring.

In the copper electrorefining process, the dissolution of anodes is significantly reduced or even stopped when the passivation phenomenon occurs. The results of this phenomenon are increasing energy consumption, residual formatting, and voltage levels in the cell. In this study, the electrochemical behaviour of blister copper in the presence of sodium persulfate (PDS) was studied. The electrochemical methods of LPR, Tafel, and Electrochemical Impedance Spectroscopy (EIS) were used. The results showed that the addition of sodium persulfate activates the electrode surface and increases the open circuit potential. In the presence of PDS, the polarisation resistance of the electrode shows an increasing or decreasing tendency, based on the PDS concentration. This tendency is probably due to the formation of surface layers (such as slime layer or copper sulfate) and dissolution of this layer at various concentrations of PDS. The lowest polarisation resistance of 1.8 ohms and the highest corrosion current of 60.6×10-3 and 36.6×10-3 A/cm2 from LPR and Tafel techniques respectively were obtained at the concentration of 40 g/l PDS. Based on the results of potentiodynamic and electrochemical impedance spectroscopy tests, the addition of sodium persulfate to the solution reduces the corrosion resistance, therefore the passivation time of the blister copper anode increases. Hydrogen peroxide is often used as an oxidising agent in experimental waste electronic equipment (WEE) leaching work. However, the high cost of peroxide is a negative factor in its consideration in further process development. A few studies have reported on the efficient application of peroxide addition schedules to ensure optimum reagent consumption. Large quantities of unleached substrate material contained in WEE feed material result in a large dead volume of material in the leaching reactor. This factor necessitates fast reaction rates to enable the use of a high feed material throughput reactor to enhance overall project viability via hydrometallurgical processing. In this study the effects of hydrogen peroxide addition schedules on base metal leaching efficiency and solution temperatures were tested at laboratory scale. The results showed that overall peroxide consumption can be optimised to lower levels by matching peroxide additions to the particular feed material’s leaching behaviour. A simplified integrated model for peroxide decomposition is used to explain its effect on solution temperatures and leaching rates. The enhancement of shear flocculation of a galena suspension by ultrasound in the presence of sodium isopropyl xanthate and potassium ethyl xanthate was investigated by studying the effects of surfactant concentration on flocculation efficiency, contact angle, and zeta potential. Strong flocculation was obtained under alkaline conditions (pH > 9) and a high ultrasound power level (150 W). Although the ultrasonic treatment increased the negativity of the zeta potential of the galena particles, this did not decrease the flocculation efficiency, thereby showing that the hydrophobic interactions between the particle were stronger than the electrical double-layer repulsion resulting from xanthate adsorption. The findings indicate that the ultrasonic treatment promoted the adsorption of surfactants onto the mineral surfaces.

The Impala Platinum Limited Base Metals Refinery in Springs, South Africa, refines convertor matte containing base metals and PGM?s (platinum group metals) using a hydrometallurgical process. In addition to a PGM-rich concentrate that is further refined, the Base Metals Refinery produces nickel (in powder or briquette form), copper cathodes and cobalt powder. Five leaching stages are utilized to remove the base metals and impurities from the PGM concentrate. The project described in this paper involves a radical redesign of the second stage leach autoclave with the aim of reducing maintenance costs and downtime, increasing throughput and ensuring a safer working environment. The second stage leach process at the Base Metals Refinery, produces a PGM-rich residue through the extraction of copper and any remaining base metals from the first stage leach solid residue material. Leaching is performed in an autoclave operating at a pressure of 600 kPaG and a temperature of 140°C to 150°C. Concentrated H2SO4 is added to the feed to produce a solution with a free acid content between 10 and 30 g/L and a pH of less than 2. Oxygen is passed into the 1st and 2nd compartments of the autoclave. As a result of the aggressive, highly oxidizing conditions within the autoclave, the original design utilized a heavy wall carbon steel shell with lead lining and two layers of acid bricks. The bricks acted as a wear resistant material and ensured a low surface temperature at the skin of the lead lining, whereas the lead lining acted as a corrosion barrier to protect the steel shell. These brick lined autoclaves were heavy, maintenance intensive and prone to catastrophic failure. A radical autoclave redesign was needed to reduce the high costs of manufacturing, installation and operation. Finite element modelling was used to optimize the design and various high alloy materials were investigated for the application. Based on extensive test work, the carbon steel shell was replaced with duplex SAF 2205 stainless steel in the new design. The use of this highly corrosion resistant material, eliminates the need for the lead and brick linings and reduces the wall thickness requirements substantially, resulting in an increase in the available volume for the same external shell dimensions. The vessel is welded in circular sections to form an elongated, impermeable, cylindrical body, with several agitator nozzles and compartments. The first new duplex stainless steel unit has been in continuous operation for more than 24 months and its performance has exceeded the highest expectations. The design was so successful that a patent has been registered. The major benefits of the new stainless steel design include increased throughput, improved performance, less downtime and a safer working environment. Lead has been eliminated and replaced with a more environmentally safe material, and the total lifespan of the vessel has been extended. In addition, the autoclave project has made significant developments in advancing the field of welding and optimizing the integrity of welding quality standards in South Africa.

Dusting phenomena have been examined at the tailings storage facility of Apatit JSC Kirovsk, a mining operation located in the far north of the Russian Federation. The material composition of the tailings was identified. Existing dust suppression methods were examined. Field observations were undertaken and official data was obtained from the Murmansk Administration for Hydrometeorology and Environmental Monitoring, and analysed. A database was built for forecasting dusting according to critical scenarios in order to estimate the peak MPCs of suspended solids in the atmospheric air. Maximizing shareholder value has become a common aim for mining companies. This paper discusses the results of a number of studies developing strategic mine plans, covering a wide range of commodities, styles of mineralization, mining methods, and processing facilities, for single and multiple deposits. It has become evident that traditional methods and conventional wisdom often do not in fact achieve these goals. Operating policies at many mines ensure that shareholder value is not maximized. Changing the overall strategy can provide significant value gains. Typically, the new optimal plan involves a significant increase in the cutoff grade, at least in the earlier years. An increase in the underground development rate or open cut stripping rate is often associated with this, at least in the short term, to establish the new strategy. Cost minimization is found to be counter-productive. Counter-intuitive plans are often found to be optimal. For example, optimal cutoffs for different parts of an underground mine may be significantly different, even if mineralisation and cost structures are similar. Sub-optimal strategies are also frequently found to have a significantly greater financial risk than optimal plans, which have been found in many cases to be relatively insensitive to changes in major value drivers, such as metal prices. This paper shows how identifying and then operating within the framework of an optimal strategic plan can have substantial benefits over being continually driven by short-term tactical issues.

Every smelter has developed particular matte tapping practices and tap-hole repair strategies that are often based on the experience of the smelter personnel. As a result, very little information has been published on these critical topics. This paper aims at providing the information gathered from a survey conducted in the PGM and Ni industries on matte tapping practices and tap-hole maintenance strategies for different PGM-Ni matte smelting operations.

Modern industrial processes undergo frequent process state shifts due to changes in demand, feedstock or maintenance operations. Multimodal continuous process monitoring is therefore required for effective plant operation. Steady state analysis is a key component in effective multimodal monitoring. Various issues still remain in determining the starting and ending times of transition states. High dimensionality of process data is a characteristic that makes it difficult to select variables to consider when conducting steady state analysis. In order to address these problems, steady state detection on the principal component space is proposed. First, data undergoes principle component analysis to reduce dimensionality, then existing multivariate steady state detection algorithms are applied on the principle component scores. A novel algorithm, threshold PCA-SSD, is proposed and compared to an existing technique for steady state detection. Thickening is an essential process in the mining industry and currently one of the most costeffective technologies for recovering water from tailings streams. Improved performance of thickeners can lead to significant energy savings, and increased recovery of water close to the mill. Its performance is directly affected by the rheological properties of slurry at the raking zone. To further understand the dynamics of slurry inside thickeners, a multiphase particle-in-cell method (MP-PIC), is used to investigate its behaviour on a sliding channel. Parameters like particle-size distribution (PSD), rheological properties, and domain discretisation were benchmarked to study its influence on highly dense flows. The slurry concentration by weight of the samples ranged between 60 to 70% of solids by mass, under which conditions it is known to behave like a non-newtonian fluid. An experimental flume, 0.2 m wide and 2 m long, was used for validation under different angles and slurry composition. Visual analysis of the slurry height and shape, as well as velocity measurements, were compared with numerical data. The preliminary results show the ability of MP-PIC method to represent different types of highly dense flows, while still being computationally affordable and practical for industrial use. Biooxidation, a biohydrometallurgical process, utilizes a mixed microbial consortium to mediate the dissolution of refractory gold-bearing ores to enhance gold recovery during cyanidation. Recognition of water as a critical resource has prompted improved water management strategies within mining and minerals processing. Bioremediated wastewater from the cyanidation tailings provides a potential water source to supplement the water required for the biooxidation circuit, reducing freshwater extraction. Gold biomining operations have typically been reluctant to recycle this wastewater due to the potential inhibitory effects of cyanide and thiocyanate (SCN-) on the microbial population. Historical process upsets suggest that the microorganisms are sensitive to SCN- concentrations as low as 1 mg/L. However, effective bioremediation processes resulting in effluents with low or negligible SCN- concentrations may allow gold biomining plants the opportunity to recycle available water. Microbial activity as well as alteration in community structure were monitored as a function of increasing SCN- concentration over the range of 0 mg/L to 5 mg/L to investigate the response of the biooxidation community to potential SCN- spikes resulting from upsets in the remediation process. Appropriate microbial growth and ferrous iron oxidation activity with a nominal shift in community structure were observed at SCN- concentrations up to 1 mg/L. Thiocyanate concentrations above 1 mg/L resulted in the complete inhibition of ferrous iron oxidation activity. This was attributed to Leptospirillum ferriphilum’s sensitivity to SCN-. Exposure to a SCN- concentration of 5 mg/L resulted in a lower cell concentration and a significant increase in growth lag time, and the absence of L. ferriphilum from the microbial population. At. caldus and Ap. cupricumulans were still present at 5 mg/L SCN-, although Ap. cupricumulans was unable to oxidise ferrous iron at this SCN- concentration. It was concluded that recycling bioremediated cyanidation tailings wastewater within the biooxidation circuit is feasible; however, to retain process performance, SCN- concentrations should not exceed 1 mg/L. Conditional bias occurs when the expected value of the true grade conditional on the estimated grade is not equal to the estimated grade. It is a quantification of how the average of estimates differs from the true value. Conditional bias is present in all resource estimates due to the unavoidable properties of kriging, and indeed all linear estimation (regression) methods. In a mining resource estimation context, the degree of conditional bias is dependent on the spacing of the conditioning data; more data leads to the expectation of less conditional bias This paper discusses conditional bias from two perspectives: 1. 2. Estimates seeking to eliminate, as much as possible, conditional bias; and Estimates that accept a larger amount of conditional bias in resource models, in order to achieve a specific outcome. The problem of conditional bias in estimation can only be fully appreciated if the objective or purpose of a resource model is understood. There are instances where conditional bias should be avoided because it is not reasonable to make decisions using estimates that are known to be wrong in expected value; for example, when making a final decision in grade control with respect to the destination of the material. In most instances in the mining resource estimation context, however, the estimated values will not be “final estimates”, but “interim estimates”, meaning that in the future more data will be obtained, and the ”interim estimate” will then be updated. In this context, the most useful resource model is an interim model that is able to predict the final model estimates, despite not having all the data available that will be collected in the future. This is the objective, for example, of a recoverable “long-term” model developed prior to operating a mine, for example at the feasibility stage. It attempts to predict the ore that a processing plant will receive, well into the future. In such cases, it can be unequivocally demonstrated that conditional bias is not only unavoidable, it is a necessity.

In May of 1980, a mine operated by Belmoral Mines Ltd experienced a failed crown pillar, resulting in the death of eight miners and putting sixteen others in harm?s way. The Ferderber mine was located in the Val d?Or region of the province of Quebec in Canada, and had been under development for 19 months and production for 9 months, since the opening of the portal. The crown pillar separating the 1?7 level from overlying overburden ultimately failed, permitting an estimated 1.5 million cubic feet of liquefied sediment to gain entry into the mine. This paper back-analyses the cave-in by applying decision error theory, in an examination of the organizational culture and the collective decisions contributing to the cave-in disaster. A case will be made for a greater understanding of mining methodology, geomechanics and risk assessment when operating in such challenging geologic conditions. Boundary condition and decision (BCD) analysis will be introduced as an innovative new method for the analysis of mine accidents and incidents. It will also be shown that BCD analysis can be applied to any event in an enterprise for which standards, norms or legislation exists. A cognitive profile will be presented that provides insight into the safety ethos existing within the Ferderber mine organization at the time of the tragedy.

"Mogale Alloys operates two alternating current (AC) submerged arc furnaces (SAFs), and two direct current (DC) open bath furnaces. These furnaces are capable of producing two products, silicomanganese (SiMn) and ferrochrome (FeCr), with a total production capacity of 110 000 t/a. This paper focuses on the silicomanganese process specific to Mogale Alloys, with a two-furnace operation facility that produces 55 000 t of SiMn per annum.IntroductionMogale Alloys is situated in Krugersdorp in the West Rand District Municipality in South Africa’s Gauteng Province. The Krugersdorp facilities were initiated by Palmiet Chrome Corporation in February 1963 to produce charge chrome (Basson, Curr, and Gericke, 2007). Mogale Alloys bought the Palmiet Chrome facilities in 2005 from Samancor Chrome. The Afarak Group currently owns 90% of Mogale Alloys.SiMn is produced in two 20 MVA submerged arc furnaces (SAFs), which were originally built for chromite processing, and ferrochromium (FeCr) in two DC open bath furnaces rated at 40 MVA and 10 MVA. When this paper was compiled, the 10 MVA furnace was not operational due to the high cost of production, and one of the 20 MVA SAFs was recently converted to produce FeCr due to market constraints. Mogale Alloys has 290 permanent employees with four contracting companies on site. The paper presented here focuses on the production of SiMn at Mogale Alloys.The high-level process flow at Mogale Alloys is summarized in Figure 1, which details the raw material input and the products produced by the two 20 MVA furnaces. SiMn is produced by carbothermic reduction of manganese-bearing raw materials from four different sources, namely Wessels, Mamatwan, and UMK ores, and BHP sinter feed. The carbon sources are bituminous coal from Forzando and Msobo, local suppliers in Mpumalanga."

SYNOPSIS Certain disadvantages associated with the use of Anfex have been raised on previous occasions. This interim investigation shows that by loading at lower pressures the sensitivity to initiation of Anfex can be improved. Associated with this is a reduction in velocity of detonation and charge density which should lead to more desirable fragmentation. The effect of lower loading pressure on other factors is also considered. INTRODUCTION Discussion at the Symposium on the use of Anfex in Underground Mining, conducted by the South African Institute of Mining and Metallurgy during May 1968 showed that there was considerable uncertainty and diversity of opinion on the characteristics of Anfex and its method of application. Some of the disadvantages associated with the use of Anfex were: Inadequate sensitivity to initiation; Excessive fragmentation of the rock and damage to the hanging and footwalls; Wastage as a result of blow-back; Poor water resistance. As a result of this, further investigations on the properties of Anfex have been carried out and, although these have not reached finality, it is considered that a progress review may be of interest and assistance to the mining industry. EXPERIMENTAL TECHNIQUE The work was carried out on a laboratory-scale where, for test purposes, the explosive was loaded into 1 in. (nominal) internal diameter steel pipes unless otherwise stated. Charging was conducted with a 1 in. (nominal) Schutte-Koerting eductor having a 0.2 in. internal diameter venturi nozzle, the Anfex being fed into the eductor from a conical hopper fitted directly above it. A 5 ft long copper loading tube with outside and internal diameters of 3/4 in. and 5/8 in., respectively, was fitted to the discharge end of the eductor. The remote end of the loading tube was inserted into the test pipe so that it was about 6 to 8 in. from the closed end of the pipe. The loading apparatus was withdrawn as the pipe filled, maintaining approximately the same stand-off distance throughout the operation. REVIEW Sensitivity to initiation Sensitivity of Anfex to initiation was found to deteriorate when the dynamic pressure of the air to the eductor was increased. Long blast hole drilling has been successfully implemented since the 1950s in caving operations, steeply dipping wide reefs and boxhole/raise developments worldwide. However, when applying long hole drilling to narrow tabular reefs, the challenges of achieving high economic drilling rates, combined with acceptable accuracy and appropriate powder factors have yet to be overcome. The focus in this paper is the selection, application and optimization of long hole drilling equipment at mining operations shallower than 2 000 meters. The drilling, blasting and cleaning operations have to be optimized as a process if maximum production at minimum per unit cost is to be achieved. For this to be possible, it is essential that the mine design and layout match the mining process being implemented. The critical parameters affecting the sustainable implementation of long hole drilling in stoping applications for platinum mines are improved safety and higher production rates compared to conventional methods. In terms of drilling, both top hammer and down-the hole hammer configurations have been considered. For economic drilling, the benefits of monitoring and optimizing performance (i.e. drill bit rotation, thrust, and percussive power) for specific rock types are discussed. While the drive is for longer, more accurate, smaller diameter holes to reduce drilling costs, the design of appropriate blast hole patterns and the corresponding charging and initiation systems is crucial for success. The effect of hole diameter and pattern on the powder factor, when comparing small diameter, shorter holes versus large diameter, longer holes, is a major factor in achieving good blasting results. Once appropriate drilling and blasting have been implemented, the cleaning process becomes a potentially critical operation to ensure the production, cost and safety goals are met. Hence, the blast hole pattern and charge have to be integrated for optimal fragmentation to suit the cleaning cycle for maximum production output. Providing that long blast hole drilling is applied as a process in a planned, committed and well-managed manner, the benefits in safety, production and cost over conventional methods should be achievable. However, if the implementation process is not planned and supported by all parties concerned, it will not be possible to succeed in the new operation. Hence, an implementation or roll-out plan of new technology is crucial for success.
