The perception exists in many organizations that, once an energy management system is employed, there need not be any further adjustments to such a system. This is not true, as the field of energy management is a dynamic field, and constant feedback and adjustments are needed to enhance the efficiency of a system to the point that substantial pay-back can be obtained. It is stressed that for any energy management system to be successful, careful planning should permeate through the organization, from the top level decision-makers to the workplace. This paper describes a dynamic technique by which energy management strategies can be evaluated by viewing the effects of the strategies on the organization as a whole.

High Pressure Grinding Rolls (HPGR) are mostly used prior to pelletising processes to increase the specific surface area (SSA) of iron ore concentrate. For expressing SSA, the Blaine index is utilised as one of the most important dimensional properties of iron ore pellet feed. ISO 21283 is a standard test method that explains the manual of Blaine air-permeability apparatus for determination of this parameter. In this standard, the disaggregation method is based on passing the minus of 1 mm samples from the 0.150 mm sieve. The disaggregation process has an effective role on the results of Blaine airpermeability test especially for regrinding HPGR products. In this research, firstly the Blaine index of samples was measured without disaggregation. Following this, disaggregation was done by passing the minus of 1 mm samples through three sieves with different dimensions, 0.150, 0.090 and 0.045 mm, separately, and the Blaine index was calculated for each one. Finally, lab-mill with rubber balls, called Jar mill, was investigated as another option. Screen analysis and image analysis with SEM were performed to evaluate the effects of the sample's disaggregation on the size distribution and agglomeration of samples. The results showed that the disaggregation method with sieve size 0.150 mm, according to ISO 21283, was not applicable for HPGR products because the particles were still stuck together. In addition, the disaggregation method with the sieve size 0.045 mm or with Jar mill offered reasonable results. This paper describes an interactive personal computer program, ENVIRON, which simulates cooling and ventilating systems on gold mines. An example of the practical application of the program is given and proposed future developments are discussed. The program consists of two main modules, HEATFLOW and VENT- FLOW. HEATFLOW calculates the heat loads and the effect of air coolers, while VENTFLOW estimates the air flow distribution. As the calculation of the heat loads requires a knowledge of the air flow and vice versa, the two modules are run iteratively until the solution converges. The program is written in Pascal and runs on any IBM-compatible personal computer.

A physical modelling approach was adopted to simulate the process of cave mining propagation at various horizontal to vertical stress state ratios, and image data was captured and used to characterize the resulting failure mechanisms. Image processing was integrated into the study to determine minor principal strains in models to identify where critical extensional strains had been exceeded relative to crack propagation. The study exhibited a scale factor magnitude of 119 using a calculated critical extensional strain value of 0.014% for the modelling material used. It was perceived that cave propagation occurred through successive parallel extensional ‘fracture bands’ in all cases, as noticed in models of prior studies, deviating from that described by the Duplancic model. Cracks tended to bisect regions of minor principal strain equal to the critical extensional strain, which suggests ‘fracture banding’ is an acceptable failure mode for brittle, rock-like materials. Moreover, it was found that models with lower horizontal to vertical stress ratios (K ratios) showed a greater degree of vertical development of the caving mechanism (at similar vertical stresses), while the vertical extent of the cave was suppressed in models with higher K ratios. Models subjected to larger vertical stresses experienced slower cave formation in latter time-steps. These models exhibited larger two-dimensional caved perimeters and areas, respectively.

As the orebodies become more complex and lower grade, there is an increasing demand from crushing circuits for a finer product. When the product from a crushing circuit does not satisfy the requirements of the downstream processes, the cost of production increases. Thus, enhancing the performance of cone crushers through optimisation of their operating factors becomes important. One of the key factors affecting performance of cone crushers is the filling of the crushing chamber during the operation. The effect of varying the filling of the crushing chamber of a cone crusher was investigated. To assess the crusher performance, parameters such as crusher capacity, power utilisation, and reduction ratio were used. Extensive plant trials were conducted to obtain samples and operational data when the crusher chamber was 50% full (half-full) and 100% full, which is 300 mm above the top of the crusher chamber (super-choked condition). The results indicated a 62% difference in the crushing capacity when the crusher was operated in a super-choked condition compared to the half-full chamber level. In the super-choked condition, the size-specific energy at 12.7 mm was 20 % lower than that of the half-full condition. The Bond ball mill work index (BBWI) of crusher product indicated that the BBWI of the product of the super choked condition is 5.6% less than that of the product of half-full condition. This can be attributed to the generation of micro cracks in particles due to increase in the interparticle breakage when the crusher was operated in the super-choked mode. The safe and optimal installation of roof support remains one of the biggest challenges in underground mining today. Traditional hand-held, roofbolt installation in conventional mining has been replaced, in a lot of mining operations, by mechanized equipment. This was a first step to moving the operators out of the unsafe working environment and a start on the trend toward a changed support regime in mechanized mining. However, the challenge of handling of the drill steel itself, as well as inserting resin cartridges and bolts, remains a major hazard and the cause of many lost-time injuries. The paper describes and discusses developments in this area, of mechanized bolting and on-board automation, presenting solutions to known problems, achievements to date, and future developments. The solutions presented will identify with addressing customer needs while touching on possibilities for further technology changes, keeping focus on the safety aspect for operators and the need to bring the operators even further away from the unsafe working environment. The-state-of-the-art technology in mechanized bolting equipment is presented and a brief outlook on the past, current, and future developments is given.

By use of a functional model of capital expenditure developed earlier, a prototype cash-flow model is formulated as a basis for the investigation of the economic consequences when the production rate of a mine is manipulated as fundamental design variable. The optimum production capacities that maximize the common economic criteria of net present value, present-value ratio, and wealth growth rate are determined. It is shown that these choices depend certain key groupings of the economic parameters, and that they have a fixed interrelationship. The basic cash-flow model is extended further to include the effects of a constrained rate of production buildup and the imposition of State taxation on generated income. An approximation to the initial tax-free period of a new mining venture is developed, and, by use of these results, the optimum choice of production level is analysed when both the buildup rate is constrained and tax is imposed. This extended model permits a comparison between the performance of existing mines and the predicted theoretical production levels for these mines.

The optimal design of production phases and ultimate pit limit for an open pit mining operation may be generated using conventional or stochastic approaches. Unlike the conventional approach, the stochastic framework accounts for expected variability and uncertainty in metal content by considering a set of equally probable realizations (models) of the orebody. This paper evaluates the performance of a new stochastic network flow approach for the development of optimal phase design and ultimate pit limit using a gold deposit as the case study. The stochastic and conventional frameworks as considered here utilize the maximum flow and Lerchs-Grossman (LG) algorithms, respectively. The LG algorithm is restricted to considering an estimated (average-type) orebody model, while the stochastic maximum flow algorithm is developed to simultaneously use a set of simulated orebody realizations as an input. The case study demonstrates that, when compared to the conventional LG algorithm as used in the industry, the stochastic approach generates a 30 per cent increase in discounted cash flow, a21 per cent larger ultimate pit limit, and about 7 per cent more metal, while it maintains a consistency in phase size.

The Soutpansberg Coalfield hosts South Africa's hard coking coal reserves. However, coals in this region are understudied compared to other coalfields in the country. This study characterizes the properties of fine-float fraction samples extracted from a wide diameter borehole core in the Makhado Project, Tshipise sub-basin, Soutpansberg coalfield. Conventional analyses were used to determine the coal quality, petrographic composition, mineralogy, geochemistry (including trace element and rare earth element composition), and free swelling index of samples from six coal horizons and three partings from the economic No.6 Seam. The coal samples are classified as medium rank bituminous C coals (0.88 %RoVmr, 0.92 %Rmax) and are highly vitrinitic in composition (97 vol% mineral matter free (mmf)). The samples show strong caking potential (FSI of 9). The total rare earth concentrations range between 570 and 3193 ppm in the ash samples. Preliminary analysis show all but two samples are promising sources of rare earth elements as the total concentrations exceeded the 1000 ppm cut-off grade. Further research is required to confirm these preliminary findings.

Outotec?s direct leaching process is an atmospheric leaching process for sulphidic zinc concentrates. The direct leaching process, based on special leaching reactors developed by Outokumpu, is the most economical way to produce electrolytic zinc. The production scale applications of the process realized so far are in use at Boliden?s Kokkola and Odda zinc plants. A new full-scale application of Outotec?s direct leaching process will be started in 2008 in China. The process is integrated into the existing production plant, replacing part of the old production facilities by modern technology. Besides high zinc extraction the plant expansion and modernization offers also indium recovery, iron precipitation and solution purification processes. The process equipment includes tailor-made reactors designed on the basis of the work and experience of Outotec research centre. The failure of tailings storage facilities (TSFs) results in the discharge of significant quantities of hazardous waste material into the natural environment. Research studies relating to slope instability have identified physical mechanisms such as rainfall-induced erosion, liquefaction, and shear failure as the main triggers. The generation of transient pressure waves and the mobilization of pre-event water in the unsaturated zone have been found to trigger shallow landslides in natural hillslopes. In this paper we review these physical mechanisms, known as groundwater ridging (GWR) and the Lisse effect (LE), from other studies. Previous researchers have explained both these phenomena through field and laboratory observations, numerical modelling, as well as conceptual discussions. These case studies demonstrate the impact of rainfall characteristics on the generation of transient pressure waves that rapidly increase the phreatic surface and change pore water suction. Reference is also made to the influence and behaviour of physical porous medium characteristics on the establishment of a continuous water phase that facilitates the transmission of an induced pressure head. However, previous studies fail to recognize the possibility that the pressure increase in pre-event water through pore air propagation could cause slope instability in tailings dams. The authors suggest that the physical properties and hydraulic behaviour of unsaturated porous tailings media make it susceptible to GWR and the LE, resulting in the creation of a potential failure plane.

A large opencast gold mining company in Africa had just completed a feasibility study for the expansion of the operations. A traditional net present value project valuation methodology had been used that showed a very positive net present value (NPV). The project team had conducted a qualitative risk assessment that identified and logged all potential project risks and had subjectively incorporated ?risk? via the discount rate and other assumption contingencies around gold price expectations, operating parameters etc. Management requested that an independent quantitative risk modelling approach be adopted to obtain a better understanding of the impact of risk on the overall project valuation and confidence level in the final valuation. A detailed project valuation model was configured in the Carbon Modelling Technology and the stochastic modelling module used to perform the Monte Carlo simulations. Analysis of historical operational performance data relating to actual achievements versus planned and budget determined the historical variability of the underlying parameters as well as variance to budget. This was done at a detailed level for mining rates and costs, processing rate, costs and recovery, and other operational efficiency measures. External market assumptions relating to gold price, exchange rate, and inflation were modelled and the dependency between them modelled using a copula. This case study will demonstrate the approach taken to building and populating the quantitative risk model and the overall results of the Monte Carlo simulation. The final valuation demonstrated that the project had a 44 percent probability of an NPV less than zero i.e. 44 percent chance of project finance loss.

"The primary function of a tundish in the steelmaking industry is to serve as a buffer tank, accepting molten steel from the batch ladle process and allowing it to be cast continuously. However, modern steelmaking has more stringent demands for the quality of the steel product, requiring increased control over the properties of the molten steel before casting. For this reason tundishes have been developed as metallurgical reactors to serve as the final step in refining of the molten steel by removing non-metallic inclusions, preventing the formation of new inclusions, and promoting chemical and thermal homogeneity. In this study the flow behaviour in a four-strand tundish was investigated by means of a half-scale water model as well as numerical modelling. Both the numerical study and physical model were used to characterize residence time distribution (RTD) in the vessel and calculate properties pertaining to the tundish flow regime. Three different tundish configurations were investigated: a bare tundish with no flow control devices, a tundish with a turbulence inhibitor and a tundish with both a turbulence inhibitor and a dam.The physical and numerical models showed that a tundish without flow control devices was prone to significant short-circuiting. A tundish with a turbulence inhibitor was shown to be successful in preventing short-circuiting and provided surface-directed flow, which aids inclusion removal in the slag. Despite the benefits of the use of turbulence inhibitors, it was observed that the upward-directed flow increased the maximum turbulence kinetic energy near to the surface by approximately 120% compared with the bare tundish. Therefore the potential for slag entrainment should be considered during the design and operation of tundishes utilizing turbulence inhibitors."

The prediction of the mechanical behaviour of South African coal on the basis of current proximate and other chemical parameters gives rise to problems, and the use of ultimate analyses and inferred maceral and rank analyses, although it has improved the situation to some extent, is still not satisfactory. In an attempt to reach a new level of understanding, this paper gives an in-depth review of the fundamental petrographic characteristics of coal and compares these parameters with the main types of mechanical performance. A two-tiered system of primary and secondary parameters is proposed for the prediction of coal behaviour. The primary or inherent parameters include rank and organic composition. The secondary or extraneous factors include such parameters as mineral mater, cracks or cleats, degree of oxidation, and size. In addition, an explanation is offered of several anomalous behavioural conditions in some South African coals.

Reviewer: P.R. Janisch The progress of mining and metallurgy in Australia and their contribution to that nation's economy closely parallel those of South Africa. Australia's was the second of the three great gold rushes of the nineteenth century. It was centred on Bendigo and Ballarat in Victoria, and occurred in the 1850's, a few years after California's forty-niners. The California goldfield also gave birth to the now common term for a tabular gold bearing deposit-a 'reef'. Amongst the fortune-seekers were sailors who had jumped ship on hearing of the riches to be found on land. When the gold ran out, and with it the money, the sailors found themselves stuck on a reef'. But others, more canny, had accumulated the means to move on, and some came to the Transvaal on the news of the Barberton discoveries. One of them was George Harrison.

SYNOPSIS Experiments carried out under atmospheric pressure and temperature (25°C) and sterile conditions show that the dissolution rate of nickel and copper from a pyrrhotite-pentlandite-chalcopyrite ore in a lixiviant of sulphuric acid is greatly enhanced in the presence of pyrite. At a pH value of 1,8 and in the presence of pyrite of equal mass to that of the ore, the recoveries of nickel and copper improved dramatically (21 and 80 per cent respectively). At a pH value of 4,0 the recovery of nickel was enhanced, but the chalcopyrite was refractory. A galvanic mechanism is probable, but cannot be proved from these experiments. The economic implications of the results are discussed.

Fugitive dust from mineral extraction and processing activities can significantly influence air quality, the environment, and the health and quality of life of workers and surrounding communities. Poor engagement and communication between experts and lay persons, disciplinary silos and polarised viewpoints have made it difficult to develop a holistic understanding of the complex health issues associated with environmental emissions of mine dusts, and consequently to design meaningful and integrated approaches to address such issues. The collaborative Global Challenges Research Fund (GCRF) Mine Dust and Health Network, hosted by Minerals to Metals at the University of Cape Town, serves as a collaborative think-tank to inform research directions within and across disciplines, government policy and regulations, health monitoring programmes at public clinics, industry best practice, community healthcare and impact prevention programmes. It focuses initially on the southern African region, but with the intention to expand to mining-intensive developing countries within the rest of Africa, South America and Asia. This paper outlines the approach and activities of this global transdisciplinary and intersectoral network and presents some of the key outputs and achievements to date. Although online free cyanide analysers are widely available and used in gold leaching operations worldwide, reliable automated free cyanide concentration control is not consistently achieved in many of these operations. Effective cyanide concentration control is complex owing to amongst others, the long residence times and ore feed variations. Model Predictive Control (MPC) has been proven to provide superior cyanide concentration control over traditional proportional-integral-derivative (PID) control, leading to savings in operational costs and reduced leachable gold losses. In the first example reported in this paper, MPC has improved control of the free cyanide concentration by keeping it within the required range 73% of the time during testing, compared to the previous PID controller that only achieved this target 30% of the time. This represents a 143% improvement. Another example demonstrates a 22% reduction in cyanide usage as a result of using MPC. MPC functionality is rarely available on the programmable logic controllers (PLCs) and control systems installed at gold plants, hence it is implemented on a personal computer (PC) networked to the cyanide analyser and plant infrastructure. Mintek has developed an embedded MPC that installs into the Mintek Cynoprobe analyser, adding MPC functionality without the need for additional PC and network infrastructure, reducing installation costs. This allows plants to minimise their expenditure on additional infrastructure while gaining the benefits of superior MPC technology for multiple cyanide dosage points. This paper will present results showing that the embedded MPC performs as well as Mintek’s existing PC-based StarCS MPC controller, making it a viable alternative for infrastructure-constrained gold plants. Changing mining conditions, legislative issues, rising costs, and the constrained supply of skills and electricity in South Africa, have been some of the criteria forcing mine operators and engineers to review the traditional use of compressed air to power underground hand-held drilling operations in narrow-stope, hard-rock mines. In answering the question, 'What is the best way to power this mine?', they have resorted to trade-off studies with results of limited usefulness, because they are site-specific, and use only a few comparative parameters, based on a small data set. This paper aims to provide definitive, objective and quantitative decision-making approaches to evaluate alternative energy delivery systems for stoping in narrow-reef hard rock mines, based on primary and relevant criteria. These include quantifiable criteria such as capital expenditure, operating costs, resulting financial returns, energy and water usage, production performance, life-of-mine, etc. Other important criteria with qualitative aspects are integrated. These are safety, health and environmental concerns, legislative requirements, business risk, technology change, etc. The paper begins with a review of decision making processes available, and proposes the use of the analytical hierarchy process (AHP) method as a multiple-criteria decision making tool and the decision tree-based on milestone-driven uncertainties, to validate the selection of the energy delivery system. The results of a multiple-criteria questionnaire completed by a variety of industry experts and professionals, such as production and operation managers, consultants, suppliers and techno-financial analysts, are discussed. The evaluation indicates the potential for hydropower to be the best solution for narrow reef hard rock mines, based on current information, mine design layout and production.
