Energy efficiency is a cost-effective way of both bolstering energy security and limiting the harmful effects of energy use on the environment. Mining is an inherently energy-intensive activity, and the 2008 revision of South Africa’s National Energy Efficiency Strategy (NEES) set a target of a 10% reduction in energy consumption by 2015 for the mining sector. In this study, we investigate the effectiveness of the NEES in improving energy efficiency in the South African coal mining sector by surveying energy intensity at a number of operations, and analysing energy efficiency trends and energy use by process and energy carrier at an underground coal mine in Mpumalanga. Most mines surveyed exhibit an increase in energy intensity over time. At the case study mine, the increase was primarily due to increased energy use in the beneficiation and discard reclaiming processes. Trends in energy consumption are a poor reflection of trends in energy intensity, as a decline in energy consumption is most easily achieved by reducing production. A more appropriate metric for energy efficiency at coal mines is energy intensity, defined as energy use per unit of saleable product, relative to a multi-year baseline. The evidence suggests that the NEES has been ineffective in promoting energy efficiency in South African coal mines. We propose that greater success could be achieved by monitoring and reporting on energy intensity at the process level, and by incentivizing energy efficiency gains.

Given the inherent risks and disruptions in underground coal mining operations, strengthening the resilience of critical infrastructure has become a vital priority. This paper aims to evaluate the resilience of the underground coal mining environment using historical data and expert judgment. The study serves as a framework for optimising the utilisation of critical infrastructure to minimise operational disturbances. To achieve this, a practical methodology has been developed, incorporating nearly two and a half years of collected operational data, a hierarchical structure, and a systematic approach. Furthermore, a case study is conducted to demonstrate the real-world applicability of the proposed method. Finally, the resilience index isintroduced as a straightforward summation of ranked impact factors, providing a clear metric for resilience assessment.

Conventional PGM matte smelting requires the presence of a certain quantity of base metal sulphides in order to collect the platinum group metals in a molten sulphidic matte phase in the furnace. Furthermore, the quantity of chromium oxide in the feed materials is controlled in order to avoid the build-up of high-melting chromite spinels in the furnace. Mintek has developed a process for smelting difficult PGM-containing feed materials that contain low amounts of sulphur and/or high amounts of chromium oxide. A DC arc furnace is used to provide the appropriate conditions to generate an iron alloy that collects PGMs very effectively, leaving extremely low residual quantities of PGMs in the slag. Various feed materials have been treated successfully in furnace campaigns running at power levels up to 1.5 MW. The longest of these campaigns was run continuously for more than four months, treating more than two thousand tons of materials such as low-grade concentrates, revert tailings, and converter slag. The campaigns demonstrated the robustness and versatility of the process, and proved that it is possible to sustainably produce a PGM-containing alloy and discardable slags containing an average of less than 1.4 g/t of PGMs over the entire campaign. During the processing of iron ores, a large quantity of low-grade tailings containing abundant iron values in fine particle size range is produced. Due to the increasing demand in the high-grade ores for metallurgical operations and the stringent environmental conditions imposed on mining activity, it is essential to utilise the waste tailing pond slimes. Recovery of iron values from these tailing ponds not only enhances the life of the existing operating mines, but also enables achievement of a sustainable process. Iron ore tailing/slime (-150 μm) is produced after scrubbing and wet screening of a low-grade iron ore. Tailing beneficiation of iron ore has been addressed either by flotation or wet high intensity high gradient separation. The present paper aims to recover iron values from discarded slime containing assay ~56% Fe, ~6.5% SiO2, and ~7.0% Al2O3 from the Noamundi processing plant by using a high gradient magnetic separator (HGMS). In this process, tailings are effectively processed with a vertical pulsating high gradient magnetic separator to produce a relatively high-grade iron concentrate. The results of investigation indicate that this novel process is capable of producing an iron concentrate assaying ~ 60% Fe and ~3.25% alumina with a yield of ~55 % on weight basis and recover > 65 % iron bearing particles from the tailings. More importantly, the corresponding tailing contained ~45% Fe. It was concluded that this novel process may be effectively used to recover iron values from low-grade hematite tailings. "The localized uniform conditioning (LUC) technique was proposed by Marat Abzalov in 2006. The technique converts conventional uniform conditioning (UC) grade-tonnage curves into single grade values attached to each smallest mining unit (SMU). This is achieved by ranking the SMUs within a panel in increasing order of their grade (based on the direct kriging of SMUs). This ranking is then used to localize the conventional UC grade-tonnage curves for each panel by dividing them into classes and computing their mean grades, which are assigned to the SMUs. The quality of this localization process will depend heavily on the validity of the grade patterns predicted by the direct kriging of the SMUs. Abzalov noted that where the distribution of data available for the direct kriging of the SMU is characterized by strong short-range variability, the advantages of using the LUC approach may be more limited. Consequently, a study was undertaken to determine how valid the predicted grade patterns of a typical Birimian-style gold deposit (with high nugget effect and strong short-range variability) might be expected to be. This was determined by comparing the direct SMU kriging ranking (based on sparse data) with the grade control model ranking (based on close-spaced data and the best available estimate of the deposit). The results showed a satisfactory correlation between these rankings and it was concluded that, although the grade patterns predicted by the direct kriging of the SMUs may be less meaningful for deposits exhibiting strong short-range continuity, there is nevertheless a convincing relationship with the actual (or best available) rankings. Therefore, the LUC technique is still considered to be useful for this style of deposit. Generally, filter media used in filter presses have a limited operational life. Besides mechanical damage, there is a growing deposition of fine particles with increasing filtration cycles, the so-called blinding, inside the filter cloth. The resulting decreasing pore diameters not only affect the efficiency of the filtration process itself by increasing the filter medium resistance, but also make it more difficult to regenerate the filter press between the individual cycles, e.g. leading to an insufficient cake discharge. Since tailings filtration requires handling of large process flows containing a significant fraction of particles in the lower micrometer range, an investigation into media rejuvenation is of interest. South Africa has two main platinum reef deposits, namely the Merensky reef and the UG2 reef. These reefs are currently mined using traditional drilling and blasting methods. Mechanized cutting could potentially enable continuous mining, which would offer significant advantages. This would require thorough understanding of the cutability of the rock. To explore this, a linear cutting machine was developed to conduct laboratory scale cutting tests. This work describes the development and commissioning of the cutting machine using sandstone, as well as subsequent characterization tests on UG2 reef samples. UG2 reef has large variability in strength on a millimeter scale. This introduces uncertainty in the test results due to added variance from one cut to the next for the same UG2 reef sample. Another problem is the variability in rock properties of the UG2 reef, when testing samples from different mines. The cutting tests led to fine fragmentation, which is known to be a significant problem for cleaning operations in underground stopes and warrants further research. A finite element method simulation of the rock cutting was conducted using ANSYS LS-DYNA and the continuous surface cap model to simulate rock cutting in the UG2 reef. It was found that it is possible to use LS-DYNA with the continuous surface cap model to model rock cutting of UG2 reef and get acceptable results, but the user must calibrate the model parameters using the experimental results. Therefore, the model is only fit for one set of cutting parameters and further work is required to generalize results.

The risks associated with operating water reservoirs and tailings storage facilities (TSFs) are different because of their different purposes, methods of construction and operation, and characteristics of the materials impounded and their flow behaviour. Regardless of the differences, these two types of structures are often put in the same category when it comes to risk assessment and the application of relevant methodologies, which may result in unrealistic outcomes. In this paper we investigate whether it is possible to apply the risk ranking methodology designed for water reservoirs to TDFs and overview the key differences between these two types of structures. We also provide a comparative analysis of the results obtained by conducting a risk assessment of the operation of a TSF, applying the method recommended by the International Commission on Large Dams (ICOLD), and analyse the results using the failure mode and effects analysis (FMEA) technique. It is concluded that a more realistic evaluation of risk levels can be obtained by adopting a systematic approach to risk assessment in accordance with the traditional risk definition on which the FMEA technique is based.

"Matheron's geoslalislical method for the estimation of ore reserves has been developed to the point at which real-life problem may be handled effectively. The steps involved in the method are:(i) obtalning the variogram,(ii) fitting a model, and(iii) producing block estimates.All three steps may cause difficulty, and would-be users need a deep understanding of the theory if failure is to be avoided.To illustrate these points, specific cause are considered:(i) two almost equidimensional porpbyry deposits, one drilled randomly and the other regularly; and(ii) two iron formation, one drilled extensively and being mined, while the other is still at the stage of early estimation."

Water-cooled copper tap-hole blocks provide an effective means of extending the life of tap-hole refractories, as the lower temperature of the refractory material inhibits wear and other damage and promotes the formation of a protective frozen slag layer. This is particularly beneficial during prolonged tapping cycles. The copper block forms an integral part of the lining, and provides mechanical support to the refractory, facilitating rapid replacement of tapping channel bricks without disturbing the surrounding lining. Safety considerations are an important design factor, and the positioning of the water channels is optimized to prevent leaks although the copper is not in direct contact with the molten fluids during normal operation. Water-cooled copper blocks designed by Tenova Pyromet have successfully been utilized on metal, matte, and slag tap-holes for a number of processes, including nickel, platinum group metals, and mineral wool.

Spiral concentrators are widely used in the coal industry treating fine (-1mm) coal. Their application was a limitation to the product quality until the introduction of low-cut spirals which allow a lower quality ash product to be produced, thus expanding the market. The Exxaro Grootegeluk 1 (GG1) plant has a two-stage traditional rougher-cleaner spiral circuit using conventional SX4 spirals to produce semi-soft coking coal product at 12.5% ash by mass. The overall plant product is 10.3% ash meaning that the coarser sized coal dense medium separation circuits must compensate. A low density cut-point spiral targetting 10.3% ash would thus be beneficial to the overall complex. The spirals were tested in the two-stage plant environment and in a pilot plant. This paper discusses the findings and compares a two stage four-turn low density cut and conventional spiral. The two spiral technologies were unable to sustain a 10.3% ash product. Pilot test work was also conducted on GG1 coal, demonstrating that an eight-turn low density cut-point spiral achieves the targetted 10.3% ash under controlled conditions. The catalytic converter industry is composed largely of global multinational manufacturers who supply to vehicle manufacturers (original equipment manufacturers ? OEMs) from facilities strategically located internationally, including plants in South Africa. The South African catalytic converter production facilities were established at the request of the OEMs and commenced manufacture in the early 1990s. This near 100 per cent export focused industry exists in South Africa because of the incentives offered by the Motor Industry Development Programme (MIDP), which ultimately provide the OEM with import duty rebates. The South African catalytic converter industry is a complex vertically-integrated supply chain with a local content in excess of 85 per cent, substantially more than any other exported automotive component. The industry remains one of the very few downstream manufacturing industries where South Africa has a significant global footprint. This is even more important when it is considered that this industry is the key end-user for two of South Africa?s most important mineral resources, namely platinum group metals (PGMs) and chromium, and is in an industry which will see massive global growth as the developing nations of the BRICs grow their auto industries. In over 15 years of existence in South Africa, the catalytic converter industry has achieved remarkable growth, averaging compound growth in the region of 14 per cent per annum. The industry is the highest contributor to automotive component export revenue. South Africa holds >8 per cent% of global PGM reserves. During 2011, South Africa supplied 59 per cent, 29 per cent, and 72 per cent of the global demand for platinum, palladium, and rhodium respectively, as well as over 50 per cent of the global chromium demand. Global autocatalyst production remains the largest consumer of PGMs, and South Africa alone beneficiated 15 per cent of locally mined PGMs in the production of catalytic converters ? all is converted from PGM sponge (powdered metal) into PGM solutions for coating onto catalysts. Beneficiation of PGMs also takes place via the production of jewellery and electronic goods; but compared to catalytic converters, this volume is negligible. The industry is also the largest consumer of locally produced stainless steel (>50 000 t/a), exceeding 38 per cent of local consumption. The industry is a substantial generator of highly skilled employment, with over 5 000 direct jobs (excluding OEMs and stainless steel manufacture) and an estimated more than 30 000 indirect jobs resulting from upstream and side-stream suppliers. The industry places a high focus on skills transfer and development, with all companies providing high-tech training and education both locally and overseas. The industry has invested in excess of R5 billion in plant, equipment, people development, and process development over the last 15 years to support transfer of production and new technologies to South Africa. This has resulted in significant skills development in the support industries as well as within the catalytic converter industry. The current projections for local PGM beneficiation via catalytic converters reflect a downward trend as a result of production being moved to other global locations due to uncertainty around changes to government incentive programmes. The industry is currently capacitated to support 23.7 million units per annum. During 2011 it utilized about 70 per cent of this capacity, but forecast projections suggest that this will be at 46 per cent of this level by 2016. At full capacity the industry would represent 19 per cent of global autocatalyst production compared with the current 13 per cent in 2011. The industry believes that there is potential to make South Africa the preferred location for catalytic converters worldwide, given suitable support from the mines and Government.

The global liquified natural gas (LNG) storage market size is projected to reach USD17.5 billion by 2025. Currently, owed to its high toughness, tensile strength, and excellent weldability, the 9% nickel steel is the most used in building infrastructure for cryogenic applications such as the construction of tanks and pipes for storage and transportation of LNG. However, this alloy is not readily available because of its complex production process and high cost. This provides an opportunity for suitable alternative materials to build infrastructure for cryogenic applications. Among strong contenders is the Fe-Mn based alloys, which have sparked global interest due to their desirable properties such as relatively lower density, low cost, high toughness and strength, due to a high manganese (Mn) content. These attractive properties render Fe-Mn based alloys preferred candidates to replace traditional steels in engineering applications in which strengthweight ratio is critical. In response, as a build-up to designing and developing austenitic Fe- Mn alloys, the present study employed density functional theory (DFT) based first-principles computational materials modelling technique to investigate the structural, thermodynamic, and magnetic properties of binary Fe-Mn alloy composition in competing FCC, HCP, and BCC crystal structures. Using this approach, it was possible to unravel the key underlying elastic properties that are directly correlated to experimental tensile strength and high toughness in binary Fe-Mn alloys. Besides successfully validating the existing experimental data, the current predicted properties and the deployed approach will serve as a benchmark from which further alloying required to improve other properties will be conducted.

"As part of the planning system at each division of Nchanga Consolidated Copper Mines, Limited, the Mine Planning Department is required to produce a detailed production schedule for each shaft.Because of the difficulties in producing a schedule which satisfies all the mining constraints, and because of the large clerical effort involved, the full range of possible schedules can never be considered.It has been found possible to produce a schedule using linear programming which satisfies the majority of the many varied mining constraints. Computer programs have been written to enable the mine planning department to use this mathematical system without assistance.The system has a large degree of flexibility to enable the planner to include conditions which cannot be incorporated readily in the linear program. This system permits the more efficient production and evaluation of schedules and reduces the amount of clerical effort."

Understanding the behaviour of plasma arcs is an important part of the design and operation of direct current electric arc furnace smelting processes, which are used in the industrial production of many metallurgical commodities. In recent years numerical and computational modelling techniques have begun to illuminate the complexity of arc behaviour and how it is deeply connected to the thermodynamic and physical properties of the arc plasma. Plasma properties may be estimated from first principles using statistical mechanics methods, but this requires as input some knowledge of the composition of the gas phase that occurs over the process during smelting. In this paper the authors describe a workflow using thermochemistry software to predict the expected gas phase composition through a given process, followed by plasma property calculations using an open-source software tool that has been in development for several years. This tool, 'minplascalc' has been in development for several years and is also described in detail here. The workflow is then applied to the calculation of plasma properties of interest for a variety of historical and current pyrometallurgical processes, and the results are compared. The plasma property data are published in an open-access database for general use.

A deposit to be mined by underground methods can be accessed by a number of methods: ? Adit ? Decline or ramp ? Inclined shaft ? Vertical shaft. Adits are an economical approach when the orebody is above the general floor elevation i.e. suitable in hilly or mountainous terrain. Incline shafts are limited to relatively shallow deposits, and because they are developed on an incline, development lengths for a given depth are the three to five times longer than for a vertical shaft. Vertical shafts are the preferred method for deposits deeper than 300 m but the development rate is slow and construction costs are very high. Declines or ramps offer early access to shallow deposits, which develops the ore body expediently, but are generally developed at a gradient of approximately 12 per cent. Decline haulages have become an attractive alternative to shaft hoisting, and over recent years the role of decline access has become more widespread throughout South Africa. Traditionally, South Africa has enjoyed the use of shaft systems, largely due to the large knowledge base of mining the Witwatersrand Basin, where vertical and inclined shafts were the norm. South Africa has also had the advantage of cheap electricity, giving shafts a definite economic advantage. However, in recent years the national power utility ESKOM has undergone an expansion programme that has led to tariff increases of nearly 100% over a three-year period. Based on the changes in electricity tariffs and technological improvements to underground haulage trucks, the economic inputs to access development have changed. This paper reviews mine access for shallow deposits as currently applied in South Africa. Based on current economic inputs, the paper investigates at what point a vertical shaft would be more economical than a decline system utilizing typical South African mining equipment.

Challenges due to the formation of stable froth in acid leach systems is common at many copper and Ccbalt producers. Stable froth affects downstream process, critical equipment, and operational parameters. In severe cases the froth present safety and environmental risks and increased operational costs. Solids reports in the pregnant leach solution, accumulates, and clogs launders resulting in a potential costly safety and environmental risk. Solvent extraction is operationally affected by crud formation, organic solvent and extractant losses, reduced mass transfer due to the solids carried downstream. This article reviews the generally inadequate mechanical and hydraulic solutions of froth elimination employed over the years. The recent introduction of a chemically based solution able to eliminate froth problems that can potentially turn around the situation for those who adopt the technology.
