The Cadia Valley Operations currently hosts a large operational open pit, a large operational sublevel caving underground mine and two other underground projects at the study stage. This scenario creates an unusual situation for the evaluation and planning of a fifth major open pit project. The Cadia East Open Pit is a large gold-copper development located adjacent to the operational open pit and above one of the underground projects. A study team is conducting a comprehensive and robust analysis of the target orebody. Two key factors for this project include the existing and planned projects within the valley and the wide range of available mining methods. The aim for the study team is to present an optimal and practical case which suits the entire Cadia Valley Operation. A rigorous and robust analysis of the situation requires that each factor be properly evaluated. A modular system has been developed which allows the wide range of scenarios to be quickly and meaningfully considered. Sensitivities for each module drive the further development of that particular module. As each scenario progresses, an assessment is made evaluating its value, strategic value and practicality. In such a way, the number of scenarios is gradually reduced at each stage to produce a final short list of feasible cases. Each scenario on the shortlist is then assessed with regard to the existing operations and other projects. A qualitative and quantitative analysis is made. This ranking is used to provide the recommended case.

As a result of commissioning No.5 B F, 2670m3 inner volume, in March 1972, the largest B F in Australia; new expertise in maintenance, furnace operating practices and design have been obtained. This experience has also been extended to the other furnaces. A series of operating problems were con- fronted; all parts of the furnace, including the hearth side walls and bottom,were adversely affected. In December 1977, serious hearth wall wear was detected at No.5 B F, and a potential hearth breakout was averted. Hearth wear in No.4 B F was discovered in March 1979, and emer- gency underhearth cooling was installed to reverse an extremely advanced hearth bottom erosion. Hearth behaviour of No.5 B F oampaign 1972-1978 and`No.4 B F campaign commencing 1972, has been studied and discussions on the causes, effects and measures undertaken to protect the hearths are presented in this paper.

A lead-zinc flotation tailings sample containing silver from BHP Billiton’s Cannington Mine has been characterised to understand occurrences of silver in the tailings by conventional elemental, X-ray diffraction (XRD) and size analyses followed by mineralogical analysis with a scanning electron microscope (SEM) equipped with mineral liberation analysis (MLA) software and the use of an adapted diagnostic leach process originally developed for gold containing materials.The tailings sample contained 67 g/t Ag, 1.8 per cent Pb and 0.52 per cent Zn. The XRD analysis showed that the sample consisted of 74 per cent silicates, nine per cent sulfides, 11 per cent magnetite and small amounts of other minerals such as fluorite, fluorapatite and rutile. The p80 and p50 of the sample were determined to be 106 µm and 38 µm, respectively. The silver distribution was high in the small size fraction with 52.1 per cent of the silver being in the -8 µm fraction. The silver minerals freibergite, acanthite, jamesonite, pyrargyrite and native silver were observed in the mineralogical analysis of the sample by SEM/MLA. The associations of the minerals were intricate and the occurrences of silver were complex. There were finely disseminated silver minerals and also coarser grains of silver minerals in composites with the host minerals. It was estimated that almost 50 per cent of the silver was contained in pyrargyrite, around 14 per cent as native silver and contained in acanthite, 12.5 per cent in galena and around ten per cent in freibergite and jamesonite.These composite particles and the type of the silver minerals present were expected to limit leaching efficiencies of the silver in hydrometallurgical processing. The diagnostic leach tests showed that around 50 per cent of the silver could be recovered by direct cyanidation and higher extractions could be achieved by more aggressive acidic systems.Cyanidation tests were conducted to confirm the findings of the diagnostic leach studies. The investigated cyanidation parameters were time (up to 48 hours), solid to liquid ratio (1:1 and 1:2), cyanide concentration (0.025 M, 0.5 M and 0.1 M) and particle size (p80 of 106 µm, 63 µm and 7.5 µm). The effects of oxygen and lead nitrate were also studied. The tests were conducted at atmospheric temperatures. The maximum silver recovery obtained was about 50 per cent for all the parameter ranges trialled except particle size. The decrease in particle size from 106 µm to 7.5 µm by fine grinding resulted in an increase in silver recoveries from 50 per cent up to approximately 82 per cent indicating that the liberation of the silver grains/minerals is one of the factors affecting the cyanidation recovery of silver in addition to the presence of refractory silver minerals not amenable to cyanidation.Low head grades of silver in the tailings and relatively low cyanidation recoveries of silver (without fine grinding) necessitate a thorough cost analysis for the cyanidation of the Cannington lead and zinc tailings to assess if cyanidation would be a suitable process option for the extraction of silver. With the advent of Electronic Detonator Systems in the global mining industry, as well as the development of high precision pyrotechnic delays, the measurement and analysis of delay performance (usually measured in terms of dispersion about a batch mean û precision, and the deviation of that mean from the nominal detonation time û accuracy), has become an important issue. Through the non-conventional use of existing Velocity of Detonation (VoD) measurement technology, it has been shown to be feasible to measure the precision and accuracy of delay detonator series connected in the same manner as a typical open pit bench hook up. This paper describes the work undertaken to compare and contrast performance results obtained using a range of instrumentation including High Speed Video (HSV) filming, digital counter timing using a Hewlett Packard Universal Counter and a digital VoD measurement device. The results obtained demonstrated the practical feasibility of using the latter technology in order to obtain relatively large amounts of data in a time-efficient manner, with a precision of better than 0.5 microseconds, if required. The results also confirmed the close statistical agreement obtained between the three forms of performance measurement, therefore permitting the substitution of the VoD measurement technique for the more capital cost intensive HSV technique and the slow, sample-by-sample HP Universal Counter method. Preconcentration greatly reduces the ore mass input to the processing plant while upgrading the grade. One of the commonly used methods of preconcentration is optical sorting. These methods rely on optical sensors which classify the material stream into “accept-reject” streams. Currently, it is common to use near infrared (NIR) or colour cameras to classify streams based on reflectance or colour thresholds set by experts. The imaging is done through line-scan sensors where the material is scanned on a belt or a chute. Then, a separation apparatus like a diverter gate or air jet is controlled to separate the streams according to the classification made by the algorithm. Separation efficiency is dependent on the classification algorithm. Existing classification algorithms rely on low-level feature discrimination like observing individual pixel values for reflectance or colour hues. This limits discrimination between minerals with low contrast in colour. Human experts perform mineral segmentation using texture, colour distribution and shape, but it is difficult to translate these visual rules to mathematical thresholds. Deep learning methods like Convolutional Neural Networks (CNNs) provide high-level feature discrimination similar to a human expert. Instead of relying on pre-defined features, the CNNs learn complex features from the dataset. CNNs can construct a hierarchy of features based on pixel clusters to learn texture, shapes, and colour spectrums of the mineral grain surface to provide better separation. In this study, a state-of-the-art deep learning instance segmentation method is used to outline boundaries and classify grains from the background (mineral segmentation). The algorithm is trained on images collected from a flotation feed of a gold deposit, where the gold is mechanically locked inside pyrite. This method can process on-line video inputs at 5 frames per second to provide a live grade. The proposed method is inexpensive as it only uses a camera and a desktop computer.

In addition to volatile commodity prices influencing decision making, in recent years, social and environmental performance have become important decision drivers within the mining industry. There are increased demands from stakeholders, communities, and governments to ensure that raw materials are mined, processed and refined responsibly. The industry also faces the challenge of better managing its waste, which has led to severe consequences when not done properly. The high commodity prices of the late 90s and early 2000s encouraged larger economies of scale and drove mining companies to extract large volumes of rock for separation and concentration at the downstream processes. Over time, as ore grades dropped, the cost of mining escalated and tailings volumes grew. This arduous process also caused strains on recovery cost and performance. Scarcity of water and energy resources coupled with increased production demands and higher operating costs are putting pressure on companies to find innovative ways to increase mining intensities. Hatch’s value chain optimisation methodologies, specifically Grade Engineering® and early waste rejection of the mine, have been of interest to intensify operational performance and minimise waste generation. Enabling preconcentration of the plant throughput, the methodology has significant potential to improve overall metal production and reduce water and energy intensities, whilst minimising wet tailings. Using representative data from real world mines, this paper reports on a case study that evaluates the impact of preconcentration using sensor-based ore sorting on downstream process improvements as well as energy, water and tailings reduction. Financial and economic viability of this technique is presented for both brownfield and greenfield implementation cases. The results show that business case for preconcentration is best when: the distribution of metal in the run of mine ore is negatively skewed and left tailed; mining costs are low; energy, water and tailings management costs are high; and low cost methods of recovering pay metal from low grade material are available.

Titanium feedstocks are the building blocks of the titanium value chain. They can be mined directly, as is the case for ilmenite, leucoxene and rutile, or manufactured from ilmenite by extracting various quantities of non-TiO2 components from the ore by chemical and/or thermal processes.While feedstocks can be grouped into categories of materials with similar characteristics, they are essentially unique products from very different mining locations around the world. In fact, no two feedstocks are exactly the same. As such, the variations between the available feedstocks, in combination with the permutations in processing technologies to turn the feedstocks into titanium pigment or metal, mean that choices between feedstocks are specific to the location in which they are utilised.In this paper, the authors examine the key requirements of titanium feedstocks to the TiO2 pigment and metal sectors. Apart from the well known differences between feedstock choices for the sulfate and chloride process, the more opaque considerations in feedstock sourcing are examined.

Optimising pit slope stability and reducing strip ratio of a mining operation are two key tasks in geotechnical engineering. With a growing demand for minerals and an increasing cost associated with extraction, companies are constantly re-evaluating the viability of mineral deposits and challenging their geological understanding. Within Rio Tinto Iron Ore (RTIO), the Structural Geology (SG) team investigate and collect critical data, such as point based orientations, mapping and geological inferences from adjacent pits to remodel deposits where previous interpretations have failed to account for structurally controlled slope failures. This work outlines the key methods utilised by the Structural Geology team which form the foundations of informed orebody knowledge and subsequent geotechnical design recommendations. This publication utilises the results from a recent analysis to highlight the benefits of this methodology and how it has impacted the economics of an operation through optimisation of a pit wall ‘cutback’ and crest relocation.

Consideration of the questions: (i) is it feasible to study groups of processes in a generalised way? (ii) to what extent does purpose affect the form of a process model? (iii) are there any significant, novel investig- ations which can be made by computer simulation? (iv) what long-term developments are desirable in extractive metallurgy? has led to some new broad objectives for research in hydrometallurgical process engineering. Propositions for grouping processes, developing models for different specific purposes, using a systems engineering approach and developing high technology processes are discussed, and the role of computer simulation indicated by reference to particular projects.

An in-depth process model was developed for the pyrometallurgical, off-gas systems and water balance of the Kalgoorlie Nickel Smelter. This model was used to assess plant capacity with changing concentrate grades, increased throughput and tighter environmental emissions under a range of potential future operating conditions. Comparison of modelled results allowed for flow sheet optimisation across a range of metrics including sustainability, processing capacity and costs. Process modelling software, METSIM® (ver 2020.06 by METSIM International), was used to simulate the flash furnace, integrated electric slag cleaning furnace, Pierce-Smith converters, matte granulation, waste heat boiler, hot gas handling equipment, wet gas cleaning plant and acid plant. The METSIM® model was divided into three separate, yet interconnected models: metals, off-gas and water balancing. This allowed for improved modelling efficiency and traceability while minimising manual error. The METSIM® model was supported by inputs from other specialised software. Chemical thermodynamics software, FactSage™ (ver 8.2 by GTT Technologies), was used to establish relationships for the flash furnace fluxing strategy and determine the operating temperature. Arena® (ver 16.0 by Rockwell Automation), a discrete event modelling software, was used to simulate material movements within the aisle as well as Pierce-Smith converter operation, allowing for integration with upstream and downstream systems. A dynamic data exchange (DDE) was used to connect the results of each software package, interfacing through Excel® (version 4203 by Microsoft). The integration between models provided a streamlined approach to test capacity, bottlenecks, water consumption and emissions under a range of operating conditions, enabling a more robust process. Further downstream modelling techniques were used to assess mechanical equipment. METSIM® outputs provided key parameters for combustion assessments using computational fluid dynamics and finite element analysis for the furnace mechanical design.

The Hidden Valley process plant has recently undertaken a program to relieve process flow bottlenecks and improve process automation. An environment of cost reduction and restrained capital necessitated solutions that primarily utilised existing equipment and internal resources. Removing bottlenecks relieved pressure from a strained circuit that was unable to maintain consistent performance. Improved process automation firstly stabilised the process, then allowed the circuit to sustainably operate at the expanded capacity limits. These allowed implementation of an operating approach that focused process operators towards identifying and resolving process disturbances in advance. The future challenges in mining instrumentation, mainly on future intelligent mines, are to continue providing instruments with the highest level of reliability at the lowest possible cost, and also to take advantage of technology existing in other industries and to adapt it to the mining context. New wireless instruments (smart sensors, smart actuators, smart controllers) would also be very useful, as well as instruments fully adapted to the monitoring of large movements that are observed, in both underground and open pit mines. Mining instrumentation is found to various degrees in most mines, both open pit and underground. Smart mining instruments present a certain number of aspects specific to the environment in which the instruments are installed. Namely, the instruments can be installed either for short-term or long-term purposes. The mining industry is always looking for useful instruments that can provide relevant information on ground behaviour adjacent to mining stopes or permanent infrastructure. The instruments must meet the various criteria, and must also evolve with the new mining technologies that are continuously being implemented. A strong collaboration between the mining industry, research organisations, and instrument manufacturers is the key to meeting these objectives. This contribution describes the current trends on smart sensors and smart instrumentation with Wireless LAN support.

This presentation will cover: the importance of high-quality safety leadership; insights from a Safety Climate Survey that includes responses from 7903 employees working at 19 Australian mining organisations; the results of a critical control verification (CCV) coaching intervention; and recommendations for improving safety leadership in high-risk work settings. Safety climate is a representation of the deeper culture that exists in an organisation. Safety climate is predictive of behaviour, performance and reporting in organisations. Leaders play an important role in the establishment and maintenance of culture. Perceptions of safety climate were collected from 19 Australian mines (n = 7903 employees). These results indicate that the Australian mining sector is doing well in team support for safety and supervisor safety commitment. There were negative perceptions of willingness to report errors, employee involvement in safety initiatives, psychological safety and emergency readiness. Perceptions of safety leadership were in the fair range, with recognising behaviours perceived lowest, falling in the poor range. The underreporting rate was at 25 per cent indicating that 1 in 4 incidents are not being reported. Analyses exploring climate, leadership, safety behaviour and well-being will also be discussed. The integrity and success of critical risk management systems is often determined by the quality of safety leadership. Leaders need a mix of technical safety knowledge and interpersonal skills to be able to support the workforce to build critical control knowledge that invites open and collaborative discussions to find new or improved solutions. Forty leaders at a major mining operation completed training and 5-weeks of coaching focused on developing critical control verification competencies. The follow-up evaluation demonstrated significant improvements in relationship building, observation of controls and overall capability. Overall, insights from multi-organisation climate data and a prepost coaching intervention will be discussed and recommendations and practical guidance for leaders will be provided.

PX4 Software Pty Ltd is a Brisbane-based company, which specialises in providing tenement management software to mining and exploration teams operating in Australia and several international jurisdictions, including the United States, Africa, and Canada. Whilst the company is experiencing substantial growth due to a demand from both the minerals and mining technology sector, there is a crucial gap in the market for critical minerals, which will be required to achieve the net-zero emissions goal set by the Paris Agreement for 2050. To help understand and address the technology gap identified by the unprecedented demand, PX4 Software undertook the Annual Survey of Technological Transformation in the Exploration Industry. This survey involved interviews with 12 very distinguished subject matter experts in the fields of Geoscience and Geology from across the globe. From this survey, we have defined eight major categories of exploration technologies. Notably, the most transformative of these technologies over the past 65 years falls into the Geophysical Methodology category, specifically focusing on image and signal processing of both airborne and downhole data. Advances in computing power during this period have significantly improved data processing quality, enhancing orebody modelling, and targeting. This has had a profound impact on the industry. Moreover, the survey reveals that future transformative technologies are expected to centre on the automation of existing processes through AI and Machine Learning techniques. This is expected to help facilitate the identification of critical mineral systems and thus enable the exploration industry to make more informed decisions based on data analysis using Machine Learning and AI.

Glencore operates zinc concentrators at both Mount Isa and McArthur River. Both orebodies have a history of complexity and required the development of new technologies to maximise the value from these long-life assets. The Mount Isa orebodies were plagued since operations started in 1931 with complex mineral textures making separation challenging and many areas uneconomic. Examples are given in Figure 1 with different grain sizes from the same orebody in different areas. The McArthur River deposit, located in the Northern Territory, was discovered by Mount Isa Mines geologists in 1955 (Logan, Murray and Williams 1990). The extremely fine-grained nature of the ore was quickly recognised and the difficult separation of the minerals was soon obvious. The geographical, metallurgical and economic factors resulted in the orebody not being developed until the technologies for the mineral separation had been developed. The development of the IsaMill allowed for an economic mineral separation flowsheet to be developed and ore treatment commenced in May 1995 (Nihill, Stewart and Bowen 1998). Continuous improvement might be defined as seeking incremental improvement over time through improved equipment, processes, technology and the efforts of people. Most people working in ore processing facilities embrace the general principles of continuous improvement. However, given the industry-wide issues with skilled personnel and the constantly changing environment in ore processing facilities, it is often difficult to identify improvements in a facility over a given time period. The driver for these outcomes is the use of basic principles and technology to achieve best practice targets. The process involves four stages: develop standards of practice to define best practice in specific areas; write procedures to guide the organisation towards these best practices; implement the procedures and develop a review process to provide a method of measuring performance against best practice.By reviewing performance against best practice on a regular basis, the organisation measures progress towards the best practice targets and the incremental improvement between these regular reviews is a measure of continuous improvement.This paper provides the background for developing standards of practice for metal accounting, metallurgy and metallurgical management. The co-mixing of tailings and waste rock involves the intimate blending of tailings and waste rock to create a new material (Co-Mix) with superior physical and hydraulic properties. The new material has a low hydraulic conductivity, low compressibility, high water retaining capacity and high shear strength. Co-mixed tailings and waste rock restrict oxygen entry and water seepage to minimise acid generation and metal leaching. When compacted, Co-Mix materials have low volume change characteristics with respect to total stress and matric suction together with high shear strength. Co-mixed tailings and waste rock may be used to construct cover systems, internal barriers and seals, confinement structures or a full depth waste repository. The theoretical properties of Co-Mix blends are investigated. The results of a laboratory program to characterise the physical and hydraulic properties of co-mixed tailings and waste rock are presented. Various ratios of tailings were blended with different waste rock materials. Hydraulic conductivity tests were conducted at confining pressures ranging between 0 and 400 kPa. The saturated hydraulic conductivity for the Co-Mix materials was found to vary between 4 + 10-5 m/s and 5 + 10-9 m/s depending on blend ratio, waste rock type and confining pressure. These results together with other physical properties show excellent hydraulic and strength characteristics can be achieved for Co-Mix materials.

This report chronicles the historical development of longwall mining in the United States and speculates on future developments to the turn of the century. Five eras of technological development during the modern period are described and analyzed. These eras discuss the development of (1) mechanized extraction, (2) self advancing roof supports, (3) high capacity roof supports, (4) shield supports, and (5) system automation. Current trends are analyzed in terms of: longwall utilization, production capability, support capacity, face widths, and new technological developments. From these analyses, the future of longwall mining to the year 2000 is speculated. It is concluded that longwall mining will continue to grow in importance during the next decade and that the next major technological milestone will be the realization of a fully automated longwall mining system.

AngloGold Ashanti Australia’s (AGAA) Tropicana gold mine (TGM) geology department seized the rare opportunity of building a new geology department for a new operation: the philosophy, the people and the processes. Not satisfied with the status quo, or simply repeating what was familiar and already known, the vision was for an innovative, agile, multidiscipline, high performance team, capable of delivering on expectations.To achieve this, the geology department has operationalised key components of human resource management (HRM).This paper describes the operational design and implementation of key HRM components: job analysis, organisational design and organisational development. The benefits of this approach are presented in terms of engagement and autonomy in roles, opportunity for role variety and flexibility of the organisational structure. The result is a geology department that provides the functions of mine geology, resource development, regional exploration, survey, data management, geographic information systems (GIS), resource modelling, scheduling, sample preparation, resource coordination and hydrogeology, and even geotechnical engineering for a year!Considerations for application in other geology departments are presented in terms of fundamental requirements and lessons learnt. Fundamental requirements for success have been the sustained support of the general manager, valuing the scrutiny that comes with continuous improvement, high quality HRM systems and tools within the organisation, and a committed leadership group within the department.
