The precipitation of a selection of metals from both a synthetic and an actual metal-rich effluent was investigated. The experimental aspects of this study were carried out in a two-stage process consisting of a pre-treatment clarifier and a fluidised bed (pellet) reactor. Each unit operation in the two-stage process was investigated separately. The pre-treatment clarification stage at pH ˜ 5 resulted in a 99.9% removal of iron and 97.3% removal of aluminium. The pellet reactor was used to precipitate nickel as nickel carbonate from a pure stream and a removal efficiency of 99.6% was achieved. The high local supersaturation at the reagent inlet points caused the formation of a large amount of fines, but these agglomerated onto the pellets up the length of the bed. For copper precipitated as copper sulphide from a pure stream, a maximum removal efficiency of 92% was achieved. The high local supersaturation at the reagent inlets also caused the formation of a large amount of fines, but the extremely sparingly soluble nature of copper sulphide meant that the fines were not agglomerated up the length of the bed. For removal of cobalt as cobalt carbonate from an actual stream, a stable cobalt removal of only 60% was achieved. This was found to be due to the presence of magnesium, which reduced the cobalt precipitation efficiency through the formation of the magnesium bicarbonate ion.

Large-scale separation or flotation cells, used in the primary extraction in the oil sands industry, are integral parts of the overall process of bitumen extraction. Good regulation of the interface level between the bitumen froth and the middlings in these cells can result in a significant improvement in bitumen recovery and throughput, and heavily influence process economics. Automatic control of such industrial processes presents challenges such as multi-phase flow dynamics, variable process gain and time delays, poor quality of measurements and significant disturbances. This paper details a case study application of development of multiple models of the dynamics of the interface level and the design of model predictive controllers (MPC) for a separation cell process. A Model predictive controller (MPC) using linear models is designed and implemented in real time on an industrial separation cell. The industrial implementation results show that the MPC scheme provides significant benefits over the current operations which use a PID controller. The benefits include significant reduction in the variance of the interface level resulting in higher bitumen recovery and smoother downstream operation plus energy savings due to reduced underflow pump speed.

The Chelopech Mine, located in Central Bulgaria, is one of Europe?s largest underground copper- gold mines, currently mines and processes approximately one million tonnes of ore per year. Copper concentrates containing gold and silver with significant arsenic content are produced and sold on the world markets. The operation was acquired by Dundee Precious Metals in 2003. A modernization program for the Mine and Plant has since been in progress to increase both production and mechanical reliability, and also to optimize metallurgical recoveries. Since then, mine output and plant throughput have doubled, plant availabilities and utilization have increased significantly, and overall metallurgical performance for copper and gold improved. The paper presents the systematic approach for obtaining and analyzing data, communicating it, and making suggestions for changes to the technological parameters and flowsheet in order to maximize metal recoveries. These studies have correlated the ore characteristics (particle size distributions, metal assays, and Cu and Au mineralogical and phase analyses) with the actual plant performance (kinetics, recoveries, and throughput). Cu recovery by size has been calculated from the mineralogical analyses of feed, concentrate and tails, with the most significant losses being identified in terms of fraction and phase recoveries. This has provided the recommendations (some of them tested in plant) for changes in the grinding and flotation circuits.

Compressive crushing is applied in crushing plants used in mineral, mining, and aggregate in-dustry for fragmentation of rock materials. From a global perspective, the total volume of crushed rock is massive and corresponds to several billion tons. All societies have to fulfil a daily need of rock material products and its derivatives such as metals and minerals. The business for metals and minerals is global while the aggregates production is mainly a local industry. This paper presents a broader overview of optimisation with respect to product yield, use of natural resources and energy consumption. High level plant optimisation of compressive crushing plants is covered as well as real-time optimisation and optimisation of single production units. Each of three optimisation areas are presented and a discussion around how these three areas will be able to communicate with each other is given. Several models, e.g. process performance behav-iour with respect to wear, as well as fitness functions can be common for all three areas. Well-defined and representative fitness functions are of the utmost importance in order to assure that the optimisation results reflect the production targets. It is concluded that great benefits can be achieved by linking together different areas of optimisa-tion. The future for compressing crushing lies, without a doubt, in tailored processes both with re-spect to machines optimised for each customer, plant parameters and operation routines as well as an on-line adjustment, which takes into account current information and control possibilities.

"A limited series of laboratory batch flotation tests was conducted on a suite of calcium-ferrite-based slags made in laboratory smelting trials. The smelting tests were conducted as part of a wider CSIRO Minerals’ research project aimed at developing a single-stage continuous copper-making process. The objective of the flotation work was to maximise copper recovery and iron rejection from slags made in the process.The slags treated included a reduced low copper slag, an oxidised high copper slag composite, and a very reduced low copper self-pulverising slag. The copper content of the slags varied from 2.9% to 14% Cu. The copper was present as metallic copper, oxide copper and copper-calcium ferrite phases with the phase mix related to smelting conditions. The slags were crushed, ground, wet-screened at 355 or 210 µm to remove coarse metallic particles of copper, and floated at natural pH (about pH 11) using reagents and conditions appropriate for the selective recovery of the copper phases.In rougher/scavenger tests on the reduced low copper and self-pulverising slags copper recoveries above 92% were obtained with copper enrichment ratios varying between 2.3 and 2.9. For the oxidised high copper slag copper recoveries were poorer - only 47% of the copper was recovered with an enrichment ratio of 3.3. The presence of the slow floating copper-ferrite phases in the slags limited further (selective) copper recovery. Ageing of the high copper slag, that is, a significant delay between grinding and flotation, resulted in a deterioration of the copper flotation response.The critical parameter affecting the flotation of copper from direct converting slags was found to be the form of the copper in the slag. Slags containing a higher proportion of the more desirable form of copper for flotation will provide the best opportunity for high copper recoveries to be consistently obtained, allowing improvements in the economics of the overall copper-making process."

The sedimentary phosphate deposit of Bayovar is located in a very dry area of Peru (desert of Sechura) which is close to the Pacific coast. It consists of seven superposed layers (beds) which call for different strategy of concentration. The ore is composed predominantly by apatite (84% in weight basis) plus silicates (16%). In order to treat the ore from beds 1-5, a suitable standard mineral processing circuit (composed of scrubbing, screening, attrition and desliming) started its operation in 2010, yielding 3.9 Mt/y of concentrate assaying 30% of P2O5. To concentrate phosphate from beds 6-7, however, it is necessary to carry out further cationic reverse flotation of silicates, at neutral pH, to yield a concentrate, which meets market specification. The new process was developed in laboratory scale by a collaborative program conducted between Vale S.A. and the University of Sao Paulo-Brazil. A pilot plant has currently been running in order to confirm the very good results yielded in laboratory scale. The successful accomplishment of flotation in the current beneficiation flow sheet will enable a capacity expansion of 1.9 Mt/y of concentrate assaying 30% of P2O5. As water resources are very limited at Bayovar region, all the steps of concentration, including flotation, must be performed with seawater, which must be continuously recycled. This work addresses some relevant topics related to the use of seawater in the reverse cationic flotation of silicates: influence of temperature, water quality (ageing and chemical composition) and collector type (ether amine versus condensate). The results indicate that condensate amine works better than ether amine. If flotation is conducted with the former collector, the separation process is able to tolerate changes in temperature (25-40oC) and water quality caused by either evaporation or ageing. "In this paper, an alternative beneficiation process was developed to recover nickel minerals from low-grade weathered ores. The studied sample, 0.3% Ni grade, is essentially composed of nickel sulfides (pyrrhotite and pentlandite); magnetite and silicates (mostly talc and amphibolites) are the primary gangue minerals. The particle size distribution was controlled using a grinding operation to avoid producing an excess of fine particles by overgrinding. The sample underwent a grinding step for the fine degree of liberation. The slimes (-20 ?m) were removed via two desliming stages in hydrocyclones (diameters of 1.5" and 2"); the ground material, which was classified in a range of (-150+20) ?m, was processed by column flotation in three different stages: rougher flotation for magnesium silicates, rougher flotation for sulfides, and cleaner flotation for sulfides, using pilot flotation columns (2" and 6" in diameter and 20 ft high). The goal of using the preliminary magnesium silicate flotation step was to remove hydrophobic minerals (mostly talc) that would float naturally with the sulfides, which would decrease the Ni grade in the concentrate, as well as to reduce the MgO content because this compound is considered harmful in metallurgical processes when a grade greater than 9% is used. The final concentrate obtained in the cleaner flotation step reached up to 2% Ni and 7.0% MgO. The global and flotation recoveries in the process were approximately 30% and 60%, respectively, due to the losses of Ni during the desliming process. Despite this low global recovery, the adopted beneficiation process can be considered an interesting alternative to produce nickel concentrate from tailings or waste materials."

The structure-activity relationships for four thionocarbamate collectors are discussed in this pa-per. These collector classes are alkyl alkyl thionocarbamates, allyl alkyl thionocarbamates, acyl al-kyl thionocarbamates and alkoxylcarbonyl alkyl thionocarbamates. The main emphasis will be to highlight the differences between collectors and their affinities for copper and iron sulfide minerals on the basis of data on electronic-structure properties obtained by vacuum and solution density functional calculations, flotation experiments and analysis measurements. The mechanism of interaction of these collectors with sulfide minerals is also discussed with perturbation theory. The theoretical study results indicate that acyl alkyl thionocarbamates and alkoxylcarbonyl alkyl thionocarbamates have best performance in these agents as flotation collectors with improved collecting power for copper sulfide minerals and excellent selectivity against iron sulfide minerals, which are consistent with the experimental data reported in the literature.

Hydrofluoric acid (HF) is traditionally used in plant operation to separate feldspars from quartz. It acts during the conditioning step as a pH regulator and an activating agent providing an excellent selectivity. However, a corrosive chemical environment and the ecological impacts from the potential fluoride ion contamination are limiting factors to use this chemical agent at an industrial scale. Investigations of the amine-feldspar interactions in the absence and presence of non-linear long-chain alcohols were carried out on two ore samples. The presence of alcohol molecules led to form a closed packed layer only on the surface of feldspars. The highest order and packing at the feldspar surface were observed with a particular alkyl chain structure as Guerbert alcohols. A new flotation process was developed and tested at both lab and pilot scales on different feldspar ores. The Guerbert alcohols allow to perform a feldspar concentrate with very low content in quartz (2.3-3.5 %) and feldspars recovery from 78 to 81 % while the aliphatic isoalcohols show a more higher recovery level (88-89 %). New HF-free process is strongly dependent on the pH range (1.7-2.5) and sulphuric acid consumption during conditioning steps. Optimal amine/alcohol weight ratio is ranged between 0.8 and 1.0. The values below 0.8 decrease strongly the flotation selectivity and the quartz recovery within the feldspar concentrates is higher than that occurs with HF.

It has been fairly well established by many experiments that Thiobacillus ferrooxidans (T. ferrooxidans), also named Acidithiobacillus ferrooxidans(Kelly and Wood, 2000),can depress the floatability of pyrite. However, the mechanisms governing the process have not been known completely. In the present investigation, wettability and electrokinetic studies were carried out to examine the surface chemical changes on pyrite before and after interaction with T. ferrooxidans or its secretions. Attachment of T. ferrooxidans to pyrite was observed using a scanning electron microscope. The results of experiments showed that, under certain conditions, T. ferrooxidans and its secretions would obviously change the surface electricity of pyrite and result in the iso-electric point of pyrite shifting notably. However, the surface wettability of pyrite hardly changed and its hydrophobicity increased little after interaction with T. ferrooxidans and its secretions. Based on the results of the present investigation it can be reasoned that the depression of floatability of pyrite is due to the reduction of surface free energy, rather than the increase of surface hydrophilicity of pyrite. The decrease of surface free energy weakens the attachment of collector to pyrite; during the process bacterial protein plays the most important role and the bacterial chemotaxis strengthens the effect.

The flow in a hydrocyclone classifier is highly turbulent complex nature of multi-phase structure, which has led designers to rely on empirical mathematical models for predicting the performance. A number of classifying cyclone models have been developed and successfully used in mineral comminution circuit simulators over the past four decades (Plitt, 1976 and Nageswararao, 1978). However, most of the mathematical models currently available to describe hydrocyclone classifier performance are based on single average mineral density component behavior. In industrial comminution circuits, the feed to the cyclone composed of a mixture of particles of varying degrees of liberation and sizes. The behavior of multi-component particles in a hydrocyclone is poorly understood and unaccounted for in most of the mathematical model equations available in the literature. There is evidence from a number of experimental data sets indicating the significant influence of the multi-component particles on measured cyclone performance. A concept for modeling the performance of hydrocyclones based on multi-component behavior is proposed in this paper. A set of semi-empirical model equations for cut-size, sharpness of separation are presented and the corresponding model parameters evaluated from the measured data are given.

This paper is a continuation and extention of the previous paper on energy-efficient placer mining methods which was presented in 2007 at the World Gold Conference in Cairns, Australia (Nere-tin, 2007a). The paper reports the results only on gravel processing as they were not fully discussed in the previous paper. It is common knowledge that placer gold mining requires processing of large tonnages of gold-bearing gravels by wash plants of different types. In Russia, gold-bearing gravels are mostly disintegrated and screened by the following types of wash plants: a water canon, a derocker or a scrubber trommel. Gold-bearing gravel processing is regarded as highly energy-intensive due to high energy consumption for transportation of large tonnage of material and high pressure water flow rate. The industries requiring a significant expenditure of energy normally estimate the process efficiency by energy consumption per product unit. In order to obtain quantitative data on energy consumption for gravel processing and to estimate placer mining costs, in 2003~2006 four placer gold mines located in the Irkutsk Region were thoroughly investigated through time and motion studies. At all these placer mines gravels were processed by a water canon, a derocker or a scrubber trommel. The objective of the study was to investigate the following parameters: ? wash plant throughput rate per hour; ? hourly diesel fuel and power consumption per cubic meter of gravel processed; ? volume per cent and shape of oversize material; ? different combinations of gravel processing methods. The results from this study were as follows: ? specific energy consumption per cubic metre of gravel processed for different combinations of gravel processing methods was estimated; ? a correlation between energy consumption and unit cost of gravel processing was determined; ? effect of yield and shape of oversize material on wash plant throughput rate per hour was de-fined; ? energy-efficient gravel processing methods were developed. Based on these results, an improved method of gold-bearing gravel processing was proposed. Implementation of this method at a placer mine saved US$ 123 000 in operating expenses only during a short-time Siberian placer mining season. At the same time, this method improved gravel disintegration, screening and processing operations used at the mine. Another advantage of the pro-posed method was higher gold recovery due to reduced yield of undersize material. In order to improve efficiency of gravel processing, a wash system including a derocker for primary gravel processing and a lightweight scrubber trommel was developed. There are two economic benefits of replacing water cannons with the proposed wash system. The first benefit includes lower operating costs for gravel processing due to lower specific energy consumption, while the second benefit is lower gold losses during slurrifying (disintegration and screening) and sluicing of the undersize material.

Utilisation of Low-Grade Iron Ore Fines after concentration not only helps in conservation of the mineral wealth, but also substantialsly improves the economics of iron ore mining. There has been need to develop suitable beneficiation process for upgradation of low-grade iron ores towards their rational utilisation. Presently the circuit adopted for processing iron ores has limitations in reduction of alumina. The depletion of high-grade reserves, utilisation of low-grade reserves coupled with in-creasing market pressure for improved product quality necessitates re-examination of the process flow sheets and evaluate alternative or supplemental processing routes. The main objective of the Process amenability studies for utilisation of Low-Grade Iron Ore Fines (-10mm) is to get Pellet grade concentrate with +65% Fe (min), SiO2 1.8% (max), Al2O3 1.8% (max) and other proportionate constituents by adopting suitable beneficiation techniques and to collect the relevant data (Quality and Quantity of the Products) for the process development. In an effort to formulate a conceptual process flow sheet, the Process amenability studies for utilisation of Low-Grade Iron Ore Fines (-10mm), which is lying at a mine site in India, samples were collected and taken up for the study. The efforts of R & D of NMDC are discussed in this paper. Low-Grade Iron Ore Fines (-10mm) sample assayed 60.10% Fe with 3.48% SiO2 Aland 4.48% 2O3from 40 microns to 300 microns. The sample consists of hematite as the chief ore mineral followed by minor amounts of maghemite. The gangue minerals include quartz and ferruginous clay in which quartz occurs as medium grained where as ferruginous clay occurs as fine to sub microscopic size mineral. The economical processing route evolved out of the studies finally could yield a final concentrate constituting 58.63% by weight along with Iron unit?s recovery of 63.51% assaying 65.10% Fe with 1.48% SiO2 and 1.85% Al2O3route that adopted comprises the following operations. Making slurry in a sump pump followed by grinding in close circuit with 48mesh size Screen. The -48 mesh size product was subjected o the Cycloning to remove slimes. The Cyclone Underflow product was subjected to Floatex Density Separation (FDS) to separate fine heavy minerals from the gangue minerals. The FDS Underflow was collected as concentrate. The FDS Overflow product was further subjected with Wet High Intensity Magnetic Separation (WHIMS) to recover more Iron units as magnetics. A conceptual process flow sheet was evolved, which may become the prelude to the subsequent finalisation of the process flow sheet for commercialisation.

Beneficiation and dephosphorization of refractory oolitic hematite ore are investigated in this paper. It is shown that single magnetic separation, gravity separation or flotation is unable to recover iron effectively from the ore due to the complex mineralogy. The joint separation by spiral chute-shaking table shows a prospect for the treatment of the ore. An iron concentrate with 58.67% iron grade and 51.93% recovery is obtained by the joint separation of spiral chute and shaking table under the fineness of ?0.074mm 90% and dispersant dosage of 2kg/t for a sample ore of 37.51% Fe and 0.88% P. However, P content in the concentrate is still up to 0.52%. Dephosphorization from the concentrate is hence carried out. The final iron concentrate assaying 59.26% Fe and 0.056% P is obtained when the concentrate obtained by joint separation is leached by sulfuric acid of 1% (mass fraction) with solid percentage 10% at room temperature for 10min.

A fast, reliable, and low cost characterization of ore minerals products, as they result from different processing actions, represents one of the most challenging targets in the mineral processing sector. Today different techniques are available according to different sampling strategies and analytical principles. In this paper, the possibilities offered by the adoption of hyperspectral imaging based sensing units working both at micro- and macro-scale are presented and discussed. According to the different phases and stages of ore minerals and products characterization, and starting from the analyses of the detected hyperspectral firms, it is thus possible to derive useful information about mineral flow stream properties and their physical-chemical attributes. This last aspect can be utilized to define innovative process mineralogy strategies and to implement on-line procedures at processing level. The present study discusses the effects related to the adoption of different hardware configurations, the utilization of different logics to perform the analysis and the selection of different algorithms according to the different characterization, inspection, and quality control actions to apply. The demand for high-grade iron ore has increased the importance of beneficiation of low-grade iron ores. The captive mines of Tata Steel Limited, India has reserves of Banded Haematite Jasper (BHJ) ore assayed 40% Fe, 40% SiO2 and <1% Al2O3. QEMSCAN study has revealed haematite and quartz as a major iron bearing and gangue mineral phases respectively. Liberation characteristics have showed 80% liberation can be obtained at particle size below 10µm. In the present study, reverse cationic froth flotation of BHJ using ether diamines is explored in Denver-D12 flotation cell. Polynomial response surface regression equation coupled with six-factor Box-Behnken design of experiments is used to generate the correlation between process separation efficiency and flotation parameters. Flotation studies of BHJ indicated that concentrate of 62% Fe can be achieved with 62% Fe recovery from Jig concentrate at optimum conditions. Domestic production of pyrite cinder reached 15.95 million tons in 2006. The pyrite cinder used in cement industry accounts for about 30% production. The remaining 70%, 11.17 million tons, was thrown away as waste, which brought serious environmental and resource problems. A new technology of composite pellet reduction-roasting and magnetic-separation (CPRM) has been developed to utilize pyrite cinder. Pyrite cinder sample, containing 45.56% Fe, 0.19% Cu and 1.45% S, was pelletized with addition of 5% composite agent in balling disc. Green balls after drying were reduced at 700~800 ? for 20min with 300kg/t pulverized coal injection in rotary kiln. After two stages of ball-grinding and four stages of magnetic separation, high grade magnetite concentrate with 66.23% Fe was produced, meanwhile impurities Cu and S was decreased to 0.048% and 0.053%, respectively. And iron recovery of 73.32%, desulphurization of 96.34% and decoppering degree of 74.73% were achieved. Key technique is that composite agent can accelerate reduction of Fe2O3 and transfer copper and sulphur into water-soluble inorganic salts, which can be removed during wet magnetic concentration. This new technology can be used to fully utilize pyrite cinder and produce high quality magnetite concentrates as feed for steel industry, which will help tackle the pollution problem of pyrite cinder and extend iron-bearing raw material sourcing for Chinese steel industry.

The possibility to develop an efficient recovery and reuse of concrete materials from Demolition Waste (DW) represents one of the main targets applied to end-of-life constructions dismantling/recycling. The need to recycle end-of life concrete materials is strongly increasing in these last years for several reasons: i) the decrease of steady supplies of good quality natural aggregates, ii) the need to secure ample supplies of concrete aggregates to the construction industry and, finally, iii) the environmental constraints limiting the DW wastes disposal. The fulfilment of these goals produces several benefits, that is: i) a reduction of new resources consumption, ii) a strong reduction of the costs linked to transport and energy production, iii) the possibility to utilize materials, otherwise lost (e.g. land filled), iv) land preservation and, finally, v) the reduction of the environmental impact of new exploitation activities. A lot of efforts have been addressed to develop, set-up and apply innovative technologies to maximize DW conversion into useful secondary raw materials. The possibility to utilize efficient, reliable and low cost analytical tools to perform detection/control actions: i) to assess concrete characteristics, before demolition, and ii) to detect the presence of contaminants in coarse aggregates (e.g. bricks, gypsum, steel, glass, plastics, wood, etc.) represent the key issues to fulfil in order to develop innovative process/control actions/procedures inside the DW sector. In this paper a new technology, based on HyperSpectral Imaging (HSI) sensors is investigated to develop suitable and low cost strategies finalised to define and implement innovative smart detection engines for sorting and/or DW flow stream quality control, addressed to perform recovered materials and/or products certification. The proposed sensing architecture is fast, accurate, affordable and it can strongly contribute to bring down the economic threshold above which recycling is cost efficient.

"The mining industry faces growing challenges from more complex and lower grade deposits, rising costs, limited energy and water availability, and increasing societal pressure to operate more sustainably. Mining operations need to be more efficient, not just to reduce environmental impact, but also to remain economically viable.To maximize profitability and sustainability, existing operations and new projects must consider integration and optimization of all stages of production. A mining operation is essentially a series of inter-connected processes, with the performance and outputs of each stage affecting the subsequent ones. Optimizing stages in isolation can result in sub-optimal overall performance.The industry has long recognized the benefits of holistic optimization using the Mine-to-Mill concept, and there are many well documented successes. However, it is increasingly common to observe operations simply increasing explosive consumption in the mine and expecting optimization of the entire value chain (mining and processing). For true holistic optimization, blast intensity is not necessarily increased, but rather adjusted to best suit the requirements of the different types of ores treated, the circuit configuration and equipment, installed comminution power and the downstream beneficiation processes. It is a fully integrated effort with optimization of many aspects in the mine, comminution and separation processes.To be successful, optimization of the production chain from mine to process requires a site-specific, structured methodology supported by extensive ore characterization, auditing, surveys, data analysis, mathematical modelling simulations and a cost / benefit analysis. Following this methodology, optimization strategies are rapidly identified and implemented considering mine and plant constraints. Management needs to set up appropriate KPIs and site personnel need to be trained for the new operating strategies to be successfully incorporated into site practices and procedures in the production environment. This will ensure the benefits are achieved and maintained. This paper describes the methodology employed by Hatch to improve overall efficiency and profitability from mine to process. Two case study examples at Russian gold operations and benefits achieved are presented."
