Process control optimisation depends a lot on the availability of timely data from production to give operators a chance to make adjustments before potential process upsets or disruptions happen. A lot of data is already available with newer and updated machine technologies, but what about the process upsets coming from the raw materials that we use? They are natural products and therefore they are not of a stable composition or mineralogy. The production process depends on a certain chemical or mineralogical stability of the raw materials when they come to a roaster, kiln or sintering stage. Only then can the proposed reactions take place and the equipment be operated at stable temperatures. Laboratory analytical technologies have the limitation that they depend on representative samples and have a long time delay. Therefore online (real time) analysers are used nowadays in mining applications to obtain an early indication of the actual mined or to-be-processed ore. Most available technologies can only analyse inorganic content on an oxide or elemental level. Near infrared (NIR)- based online analysers can overcome that limitation and give a real time analysis of organic as well as inorganic composition, if required on a mineral level. The paper will present two case studies where the NIR online technology was successfully adapted.: a) Optimising refractory gold ore processing at the Goldstrike roaster operation b) Optimising the sinter process at a Japanese manufacturer. Grade Engineering® is a term trademarked by the Cooperative Research Centre for Optimising Resource Extraction (CRC ORE) and includes five key levers for upgrading ores and rejecting waste prior to expensive downstream comminution and mineral processing. These five levers include natural deportment, induced deportment, bulk sorting, particle sorting and gravity separation. Over the past ten years, CRC ORE has progressed a range of technologies that exploit these levers from laboratory proof of concept through to large scale demonstration and validation. This paper details the work carried out by CRC ORE and Curtin University for assessing the amenability of an ore for its natural deportment and particle sorting attributes in an Integrated Screening and Particle Sorting (ISPS) Grade Engineering® process. ISPS is seen as a preferred method for Grade Engineering® as compared to individually operated unit operations as the benefits of each can be complementary. Furthermore, it is suggested that integrating the two levers has two important impacts: 1. Firstly, there is a risk that isolated particle sorting test results will be misinterpreted as being representative of the full sample without considering the mass balance impact of high-grade material that might have been lost in the fines fraction. This fine fraction will not be detected through the particle sorter. 2. Secondly, and potentially of more valuable impact, is that the opportunity may exist to upgrade the feed first through determining if there is a concentration of high grade to the fine (or coarse) fraction which can be separated through screening. Undertaking screening in the preparation stage of the particle sorting process will enable analysis and separation of the fine or coarse fractions of a rock mass. The result of this study provides the mining industry with an independent framework for undertaking an Order of Magnitude (ISPS) Grade Engineering® assessment on a range of constituent ore types. "In platinum group metals (PGMs) smelting, the slag-to-matte ratios are very high (approximately 4:1 to 9:1). The slag temperature therefore has a strong influence on matte temperature, which is a continual concern due to the low matte melting temperature and its resultant high superheat. Maintaining a stable slag temperature is therefore a critical safety and operational issue. This project aims to improve the understanding of the slag bath temperature drivers so that a more effective slag bath temperature control strategy can be implemented.With the aim of developing a multiphysics model of the furnace, extensive data analysis was performed to develop an in-depth understanding of the process before the start of modelling work. In this work, the effect of fluctuating furnace feed composition on slag temperature was examined. The results are based on equilibrium calculations using FactSage, implemented with ChemApp.A method was developed, using an equilibrium calculation at 25°C, to convert the available chemical assays to approximate mineralogical assays in order to determine the feed enthalpies. Actual 2013 furnace feed data was used and the average specific energy requirement to produce slag and matte at 1600°C was calculated to be 671 kWh/t concentrate. The furnace energy input was then kept constant, and it was found that the slag temperature varies significantly as a function of the feed composition. These results were compared to actual slag temperatures measured on site. It was found that close management of the furnace energy balance is important for maintaining a stable slag temperature."

"Run-of-mine coal contains particles of different sizes with different specific gravities, and when this coal is crushed, the amount of material present in a particular density class changes. This alters the washability characteristics of the coal, which affects the quantity, quality, and separation efficiency of the gravity-based coal washing process. The degree of difficulty in washing a typical coal at a particular specific gravity depends mostly on the amount of material occurring within ±0.1 specific gravity range, which is known as ‘near-gravity material’ at that particular specific gravity of separation. In this paper, two numerical indices, namely ‘near-gravity material index’ and ‘index of washability’, are used to quantify the distribution of near-gravity material in different density classes and to evaluate the degree of difficulty involved in the washing process. The results of this preliminary investigation indicate the uniform distribution of near-gravity material in all density classes for finer size fractions, whereas for coarser size fractions more near-gravity material is present in the lower density classes, making the washing process more difficult at a lower specific gravity of separation. IntroductionThe prime objective of coal beneficiation is to remove physical impurities as effectively and economically as possible. The beneficiation process includes various operations on the asmined coal to make it more suitable for enduse application without destroying the physical identity of the coal. There are several coal beneficiation processes, but gravity-based separators remain the most efficient unit operation for removing the undesirable gangue material from run-of-mine coal. These separators exploit the difference in density between coal particles and gangue particles to effect a separation. The feed is introduced into an aqueous suspension of ultrafine magnetite with a particular density. The feed particles with a relative density less than that of the suspension (clean coal) float to the top surface of the suspension, whereas particles denser than the suspension density (gangue material) sink to the bottom. When the difference in density between the particle and the aqueous suspension is large, the separation is easy, but when this difference is less the separation becomes much more difficult since the settling velocity of the particles is very low. This lower settling velocity increases the probability that particles that should report to floats report to sinks, and vice versa, hence increasing the amount of misplaced material. Therefore, the degree of difficulty in beneficiating a typical coal at a particular specific gravity depends on the amount of material occurring within ±0.1 specific gravity range. This is known as ‘neargravity’ material, also termed ‘near-dense’ material, at that particular specific gravity of separation."

"Understanding rock properties is of vital importance in mining and civil engineering. Rock properties are generally determined through laboratory tests, which require a large number of uniformly shaped samples and technicians who use indirect methods to determine rock properties. The texture coefficient (TC), which represents various textural parameters including the size, shape, orientation, and relative proportions of grains and the matrix, is an efficient means for indirectly evaluating the mechanical behaviour of rocks. In this study, 12 different rocks (ten granites, one diorite, and one gabbro) were collected and their engineering properties. including specific gravity, porosity, P- and S-wave velocities, Schmidt rebound hardness, uniaxial compressive strength, and elasticity modulus, were investigated. Relationships between TC and these measured properties were assessed. Statistically significant (at the 95% confidence level) correlations were found between the TC and compressive strength, elasticity modulus, sound velocity (both compression and shear waves for dry and saturated samples), but no significant correlation was found with Schmidt rebound hardness. The results suggest that it is possible to use the relationships between TC and the mechanical properties of rocks in rock classification. IntroductionIn every aspect of rock engineering, knowing rock properties is essential for determining and predicting the behaviour of rocks and rock masses. Mechanical properties of rocks are important parameters in mining, geology, and engineering, and they are affected by textural characteristics such as grain size, grain shape, cement type, degree of cementation, mineral content, and the ratio of the grain area to the matrix area. The effects of textural properties on the physical and mechanical properties of rocks have been investigated for a long time, and previous studies revealed close relationships between single parameters related to rock texture and mechanical properties of rocks (Akesson et al. 2001; Gunsallus and Kulhawy 1984; Merriam, Rieke, and Kim, 1970: Onodera and Kumara 1980; Prikryl 2006; Ulusay, Tureli, and Bider, 1994; Tugrul and Zarif 1998). Rock properties are usually determined using mechanical tests, which require uniformly shaped and relatively large samples. However, it is not always possible to obtain such samples. Furthermore, rocks with similar textural and structural properties may exhibit different mechanical behaviour. Howarth and Rowlands (1987) developed a texture coefficient (TC) that expresses all the main textural parameters of a rock in a single dimensionless quantity based primarily on statistical assessment. The TC makes it possible to understand the effects of a rock’s textural properties on its mechanical properties using thin sections instead of large, uniform samples. Ersoy and Waller (1995) investigated the relationship between strength and TC for limestone, sandstone, and siltstone; they also examined the effect of rock properties and TC on drilling performance. Ozturk, Nasuf, and Bilgin (2004) explored the relationship between rock quality and TC by evaluating the uniaxial compressive strength (UCS) values of limestone, basaltic andesite, and tuff. Gupta and Sharma (2012) evaluated TCs as well as the petrophysical and mechanical properties of quartzite from the lower and higher Himalayas and found a strong relationship between TC and UCS. Similarly, Ozcelik, Bayram, and Yasitli (2013) investigated the relationship between TC and various parameters in marble by applying the statistical analyses developed by Ozturk, Nasuf, and Kahraman (2014)."

Coal is a complex mixture of organic and mineral constituents and is the most abundant resource of fossil energy in the world. In recent years, significant research into dry coal beneficiation has gained much attention, primarily due to the need to improve grades and reduce the environmental contaminants in coal without the use of water, and to achieve this in as cost-effective manner as possible, relative to wet beneficiation processes. This paper seeks to review the application of various electrostatic separators with their process principles, to draw comparisons between different dry beneficiation techniques with specific emphasis on the tribo-electrostatic separation method, and finally to report the results of tribo electrostatic separation conducted on various South African coals. Previous research conducted on Indian, European and American coals has indicated that this technique is likely to lead to significant economic benefit through the reduction of ash content, NOx and more specifically Sox by separating out the liberated Fe-S-bearing minerals prior to utilization. The removal of the latter suite of minerals is also likely to significantly reduce or eliminate the emissions of associated trace elements, including mercury and arsenic. The research results reported in this paper indicate that the rotary tribo-electrostatic process has the potential for significant upgrading of high ash pulverized South African coal. The impact of various operational parameters was investigated and key factors established for the optimum recovery of low ash and low sulphur fine coal.

"SynopsisThe densities of selected CaO-Al2O3-MgO slag systems were measured at 1823K by the Archimedean method. Thirteen different slag compositions were chosen based on different levels of the MgO content and the mass ratio of CaO/Al2O3. The results indicated that the density of the slag decreases with increasing MgO content (from 0–3.78 mass%), but increases with further increases in MgO content up to 11.33 mass%. At a fixed MgO content of 5.5%, the trend of density change with CaO/Al2O3 in the slag is similar to that for changes in MgO content. On the basis of the regular solution approximation rules of excess molar quantities, an attempt was made to estimate the molar volume of the slags investigated. The application of the molar volume model confirmed that the present expanded approximation rules are applicable to predict the molar volumes of the melts discussed.IntroductionDensity is one of the most important fundamental properties of slags, which influences metallurgicaly phenomena in many ways. Density is sensitive to the nature of the chemical bonds and the species in the melt, and is of great importance not only for theoretical research on the structural properties of molten slags, but also for industrial applications. Density is also required to estimate other key properties used to assess the behaviour of high-temperature molten oxides, e.g. viscosity, surface tension, and thermal conductivity.Liquid calcium aluminate slags that contain magnesia are the basis of most ladle slags for secondary refining processes. The CaO-Al2O3 binary phase diagram (Hallstedt , 1990) shows the eutectic composition (50 wt% CaO and wt% Al2O3) has the lowest melting temperature. The main emphasis of this study is on the 12CaO·7Al2O3 refining slag with MgO additions. The CaO-Al2O3-MgO ternary system is of considerable importance in industrial metallurgical processes, and is fundamental to the understanding of metallurgical slags, ceramic materials, and geological phenomena."

High Voltage Pulse (HVP) technology has the potential to transform traditional mineral processing practice in the mining industry. HVP pre-treatment has been shown to enable ore preconcentration, achieve ore pre-weakening and improve mineral liberation. In order to improve the efficiencies of these novel HVP applications, it is essential to understand how HVP operational factors affect ore breakage in HVP pre-treatment. A two-level fractional factorial experiment using two rock samples, a gold-copper ore and a basalt sample, was performed to determine which factors have statistically significant influences on breakage probability, size reduction, and energy efficiency, and which factors have insignificant influences. Operational factors investigated include applied voltage, electrode gap, number of pulse discharges, the number of rocks being processed per batch, and rock size. In total, 1920 batch tests were conducted. For ore breakage characterised in terms of breakage probability and the degree of size reduction during HVP pre-treatment, the dominant factors were identified to be the number of pulse discharges, voltage, and the number of particles present in the processing zone. As all these three factors are related to the specific energy, it is concluded that the specific energy is the most important factor controlling ore breakage in HVP treatment. In terms of the efficiency by which spark energy is transferred from the generator energy, the factors found to have the most dominating influence were the particle size, the number of rock particles present in the processing zone and the voltage. Increasing the values of these factors reduced the loss of HVP energy during the energy transfer process. The factorial experiment using the two ore samples with vastly different mineralisation produced similar results. In view of this the Chairman proposed that the paper on flash smelting be introduced and discussed first, after which the remaining three papers would be introduced followed by discussion on all three.Dr Cocquerel, who presented the first paper, used some typical flow diagrams to illustrate the process and stated that the program considered only steady-state operations and did not take into account the dynamical changes. Subjective judgment was necessary for the preparation of input data and some degree of user appreciation was required.Dr Cocquerel said that no work bad yet been done on an optimization program, but that this was being considered. Such a program would require a large amount of physical and chemical data which were not yet available. The variables to be optimized were the energy and material consumptions and the loss of metal in the slag.The Chairman opened the discussion by asking Dr Cocquerel if he could give a brief description of the flash smelting process for the benefit of those not familiar with the subject. Dr Coquerel replied that in the Outokumpu process con¬centrates were injected directly into the furnace, and that the process was somewhat analogous to flash distillation or evaporation processes, but was perhaps closer to the burning of pulverized fuel.The process had two distinct advantages. First, the heat evolved in the smelting reaction was used to heat the furnace, which resulted in less fuel consumption, and, second, the effluent gases were cheaper to treat than the effluent gases from other pyrometallurgical processes. This was important particularly in view of the current interest in pollution problems.Mr P. Marais thought that the authors had done themselves an injustice by not including details of the very complex processes taking place in the furnace."

The two methods for calibrating the parameters K and (alpha) for use in Gy’s equation for the Fundamental Sampling Error (FSE)–, Duplicate Sampling Analysis (DSA) and Segregation Free Analysis (SFA)–, are described in detail. A case study using identical broken reef material from a Witwatersrand-type orebody was calibrated using the DSA and SFA methods and the results compared. Classically, the form of Gy’s equation for the FSE raises the nominal size of fragments given by dN to the power of 3. A later modification of Gy’s formula raises dN to the power (alpha), the latter term being calibrated with the coefficient K in the DSA and SFA methods. The preferred value of for low-grade gold ores used by sampling practitioners in the mining industry is 1.5. A review of calibration experiments for low-grade gold ores using the DSA and SFA methods has produced values of K that vary between 70 and 170 and values of in the range 0.97 to 1.30. The average value for is shown to be 1, rather than 3 as originally proposed in the classic form of Gy’s equation or the industry-preferred 1.5. It is suggested that for low-grade gold-bearing ores the equation for the FSE should raise dN to a power of 1. Such an equation for the variance of the FSE greatly simplifies the characterization of gold ores, now requiring only the calibration of K for a given mass and established fragment size. The implications of the simplified equation for the heterogeneity test are that, provided the fragments have been screened to within a narrow size range, any particular size will return a value for K that is acceptable for use in the sampling nomogram.

Geotechnical monitoring plays an important role in the detection of operational safety issues in the slopes of open pits. Currently, monitoring companies offer several solutions involving robust technologies that boast highly reliable data and the ability to control risky conditions. The monitoring data must be processed and analysed so as to allow the results to be used for several purposes, thereby providing information that can be used to manage operational actions and optimize mining plans or engineering projects. In this work we analysed monitoring data (pore pressure and displacement) and its correlation with the tension and displacement of the mass of an established failure slope calculated using the finite element method. To optimize the back-analysis, a Python language routine was developed using input data (point coordinates, parameter matrix, and critical section) to use software with the rock mass parameters (cohesion, friction angle, Young’s modulus, and Poisson’s ratio). For the back-analysis, the Mohr-Coulomb criterion was applied with the shear strength reduction technique to obtain the strength reduction factor. The results were consistent with both the measured displacements and the maximum deformation contours, revealing the possible failure mechanism, allowing the strength parameters to be calibrated according to the slope failure conditions, and providing information about the contribution of each variable (parameter) to the slope failure in the study area.

Spontaneous combustion during coal mining operations is a major problem that affects the health and safety of workers and causes environmental problems. The phenomenon is associated with the presence of coal, coal shale, and pyrite. In 2020, a premature detonation incident occurred at an iron ore mine where the waste material contains black carbonaceous shale units known to be associated with pyrite. The spontaneous combustion propensity and properties of samples of the black carbonaceous shales from the mine were examined and compared with samples from the Witbank Coalfield. The spontaneous combustion liability indexes of these samples were correlated with X-ray fluorescence (XRF) and proximate and ultimate analyses using linear regression. The Wits-Ehac Index classification results show that the samples were between medium and high risk. The linear regression analysis showed very poor correlations between the Wits-Ehac Index results and the XRF and proximate and ultimate results. The most valuable relationship found is between the presence of relatively high sulphur (greater than 3%) and ground reactivity with nitrate-bearing explosive emulsion.

Automated mineralogical analysis of platinum group minerals (PGM), using the mineral liberation analyser, provides information used to understand flotation efficiency, primarily from a PGM liberation and association standpoint. To date, however, there is no consistent understanding regarding PGM speciation and its impact on floatability. Previous studies of PGM from UG2 ores concluded that a larger dataset is needed from which the various parameters can be modelled. Parameters on telluride, arsenide, sulfurarsenide and alloy species need to be integrated to fully understand the impact of PGM speciation on flotation, and for this, ores other than PGE-sulfide-rich UG2 must be assessed. Flotation rougher rate tests were performed on feed samples from two Platreef ores to determine the flotation response of individual liberated PGM species. This was achieved through automated mineralogical analysis of feed, rougher concentrates and tails. Based on 1529 liberated PGM grains assessed over the circuit for two Platreef ores, preliminary results show that PGM speciation, species grain size and competition from gangue appear to influence floatability in an ‘optimised’ laboratory environment. The need to move towards faster and safer mine development is a key priority in mining houses globally. In addition to this, South Africa faces an array of challenges introduced by labour-intensive operations; hence a study was conducted to look into improving development rates and labour productivity, specifically in the areas where trackbound flat-end development is required. The aim of the study was to propose a method to deliver fit-for-purpose tracked tunnels that advanced at a rate of one blast per end every single working day. A major part of the study was to optimize the selection of an appropriate trackless fleet and mitigate any constraints introduced with the mechanization. This was done by creating scenarios, based on a typical case study, looking into the aspects around safety, mine design, mine activity cycling, men and machine requirements, service installations, and trackless-trackbound interfaces. The case study was based on a deep-level gold mine developing twin headings with connectings; however, with the move to extend and deepen platinum operations it is foreseen that twin end development will become more prevalent due to ventilation, logistical, and other requirements. With the introduction of the trackless mechanized system suggested, development rates of 56 m of system advance are expected (189 m total development), with on an average of three headings and fixed blast times. Scenarios run with multi-blast conditions yield expectations of 75 m/month advance of the system, significantly higher than the conventional performance seen today.

Dense Medium Separation (DMS) technologies are used for light (coal, lithium) or heavy (chromite, iron ore, diamonds) minerals concentration, but also for ore pre-concentration (Pb/Zn) or waste (plastics). Dense media are mainly formed from a suspension of magnetite or ferrosilicon in water. Such DMS circuit design or optimisation requires a full and detailed material balance which can be obtained by the aid of modelling and simulation tools. This balance is not limited to ore and its valuable minerals, but also the recovery of the dense medium itself. If the density is the main property used for separation, the particle size plays a non-negligible role, and, more precisely, the liberation classes which can be associated to the washability curve. The paper presents how the modelling and simulation platform USIM PAC can answer this challenge with the set of models for DMS operating units such as drums or cyclones, and their associated screens (drainage, rinsing) and magnetic separators for medium recovery. Iron ore pellets experience degradation during handling due low energy impacts and stresses. These impacts lead to volume or surface breakage of the pellets, creating fine particles that accumulate along the process. Some of the particles are in contact with the air and are dragged as dust into the workplace or into the atmosphere. The aerodynamic size of the particles allows them to be potentially inhaled by the workers or to be carried to nearby communities. Dust emission becomes critical at specific locations, such as transfer chutes and stockpiles. This work models the dust generation that occurs in an iron ore pellet stockyard using a methodology that combines experiments to quantify the degradation of the pellets to mathematical modelling of the dust emission mechanisms in the stockyard. First, laboratory tests were used to characterise the amount of mass and the particle size distribution of the dust generated by degradation under controlled conditions. Second, the flow over a stockpile of an iron ore pellet company was simulated with the aid of computational fluid dynamics (CFD) simulations. Third, semiempirical equations linked the data generated by simulations and laboratory tests to estimate the dust emission in the stockyard. Finally, results were validated with measured field data, obtained with a novel online measurement tool. Results suggest that the approach is able to predict dust emission with sufficient accuracy and can be used for further implementation in the management of operations and decision making in order to reduce the environmental impact of the process. In recent years the requirements for a barrier system between the waste body of tailings storage facilities (TSFs) and the natural ground (NG) has necessitated the use of HDPE-lined TSFs in South Africa and other countries. The addition of an HDPE liner creates an interface between, inter alia, the tailings and surrounding soils on the footprint of the TSF. It is known that low-strength materials beneath slopes can cause slope instability. One method which can theoretically mitigate this instability of a lined TSF is the addition of stability bunds along the footprint of the TSF. Altering the profile of the footprint to include slope changes which oppose the direction of the failure creates passive slices in a limit equilibrium analysis. The passive slices actively oppose the movement of active slices, resisting the mobilization of tailings, thus greater active slice forces are required to develop a failure surface running along the liner interface. Two scenarios are presented and compared. The first scenario retains the ground profile unaltered and the second scenario includes stability bunds along the ground profile. An in-depth assessment is made of the interslice forces and the interface shear stresses for each scenario. The theoretical background is discussed in greater detail to determine the mechanisms of reinforcement provided by the bunds.
