In the chloride process for Ti02 pigment production, various titania feedstocks (i.e. rutile, synthetic rutile, slag, and upgraded titania slag (UGS)) are chlorinated in a fluidized bed reactor with petroleum coke at temperatures between 1000°C and 1100°C to yield gaseous metal chlorides. Although feedstock preference is largely based on Ti02 content, feedstock physical properties (i.e. density, sphericity, size distribution, and porosity) differ; these differences will affect fluidization behaviour and can inadvertently affect conversion efficiency. For example, a high carryover from the reactor reduces particle residence time and decreases conversion rates. Owing to dwindling rutile reserves in the world, most chloride producers are forced to feed blends of feedstocks to their chlori¬nators; and so it becomes important to understand whether blends have an effect on the hydrodynamic properties of the bed. This paper describes the physical characterization of different feeds and the determination of the elutriation constants for slag, rutile, synthetic rutile, and a blend (i.e. 50 wt% rutile, 50 wt% slag). A common feature of the tests was that particles finer than 75 Km tended more than any other size to be elutriated. The tested rutile, classified as a Geldart Group B material, had the lowest carryover, whereas the slags had the highest. Interestingly, the elutriation constant (ki) of the blend is lower than those of either of its individual components.

Seismic risk in the deep gold mines of South Africa has been studied for many decades. A clear understanding of the effect of geotechnical conditions on the seismic hazard nevertheless remains elusive. Certain reef types seem to be associated with a higher risk of rockbursts. The stability and deformation behaviour of excavations on the different reef horizons are affected by the rock types and the varying strength properties. The seismic response to mining is therefore also expected to differ according to the geotechnical conditions. As a case study of this behaviour, the seismicity at Mponeng mine was investigated. On the VCR (Ventersdorp Contact Reef) horizon, two areas can be delineated. On the eastern side of the mine, the footwall is shale, and on the western side it is a strong brittle quartzite. More large-magnitude events occur in the area with the shale footwall than the area with the quartzite footwall. Moment tensor analyses indicated that the majority of the large-magnitude events are not related to geological structures, but are face-related, implying that shear failure of intact rock is occurring ahead of the mining front. Preliminary modelling indicated that the closure volume for the shale footwall may be higher than that for the quartzite footwall, providing a possible explanation for the observed difference in seismic response.

The practice of ilmenite smelting in electric arc furnaces has been researched and published over the last few decades. An issue that has not been addressed is the understanding of the properties of ilmenite smelting reductants, and linking these properties to the subsequent smelting behaviour in the furnace. The reduction mechanism of ilmenite smelting is not fully understood, but it is believed that the Boudouard reaction plays a role. The Impala Platinum Limited Base Metals Refinery in Springs, South Africa, refines convertor matte containing base metals and PGM?s (platinum group metals) using a hydrometallurgical process. In addition to a PGM-rich concentrate that is further refined, the Base Metals Refinery produces nickel (in powder or briquette form), copper cathodes and cobalt powder. Five leaching stages are utilized to remove the base metals and impurities from the PGM concentrate. The project described in this paper involves a radical redesign of the second stage leach autoclave with the aim of reducing maintenance costs and downtime, increasing throughput and ensuring a safer working environment. The second stage leach process at the Base Metals Refinery, produces a PGM-rich residue through the extraction of copper and any remaining base metals from the first stage leach solid residue material. Leaching is performed in an autoclave operating at a pressure of 600 kPaG and a temperature of 140°C to 150°C. Concentrated H2SO4 is added to the feed to produce a solution with a free acid content between 10 and 30 g/L and a pH of less than 2. Oxygen is passed into the 1st and 2nd compartments of the autoclave. As a result of the aggressive, highly oxidizing conditions within the autoclave, the original design utilized a heavy wall carbon steel shell with lead lining and two layers of acid bricks. The bricks acted as a wear resistant material and ensured a low surface temperature at the skin of the lead lining, whereas the lead lining acted as a corrosion barrier to protect the steel shell. These brick lined autoclaves were heavy, maintenance intensive and prone to catastrophic failure. A radical autoclave redesign was needed to reduce the high costs of manufacturing, installation and operation. Finite element modelling was used to optimize the design and various high alloy materials were investigated for the application. Based on extensive test work, the carbon steel shell was replaced with duplex SAF 2205 stainless steel in the new design. The use of this highly corrosion resistant material, eliminates the need for the lead and brick linings and reduces the wall thickness requirements substantially, resulting in an increase in the available volume for the same external shell dimensions. The vessel is welded in circular sections to form an elongated, impermeable, cylindrical body, with several agitator nozzles and compartments. The first new duplex stainless steel unit has been in continuous operation for more than 24 months and its performance has exceeded the highest expectations. The design was so successful that a patent has been registered. The major benefits of the new stainless steel design include increased throughput, improved performance, less downtime and a safer working environment. Lead has been eliminated and replaced with a more environmentally safe material, and the total lifespan of the vessel has been extended. In addition, the autoclave project has made significant developments in advancing the field of welding and optimizing the integrity of welding quality standards in South Africa.

The paper aims to find a sustainable sintering process through cleaner means, in order to achieve the desired outputs with zero environmental impact. At present, sintering has no control over its environmental impacts. These impacts occur when fossil fuels such as coal and coke are used in metallurgical sintering. These fossil fuels are undoubtedly effective in their assigned reducing task, but simultaneously emit about 220 kg of GHGs (greenhouse gases) per tonne of sinter produced. The current attempt has focused on reducing these emission levels by switching from coke to a renewable fuel source such as biomass. Biomass is a cleaner fuel source with a significantly lower emission footprint compared to coke. In the experimental campaign, sawdust and wood-charcoal were used in substitution for coke. Experiments were designed in a progressing substitution to obtain the maximum substitution ability without compromising the sinter properties. Sawdust as raw biomass source optimally substituted 10% of coke. The substitution levels were remarkably higher (30%) for wood charcoal due to its low moisture and high calorific values. A fuel blend with 30% biomass and remaining coke succeeded in producing a sinter with acceptable quality indices. Sinters prepared with or without biomass contribution shared an identical phase transformation and microstructures. In order to to maintain consistency in the process, every effort was made to maintain all operational and process parameters identically, except for the fuelling framework. The South African democratically-elected government instituted policies and legislation that are intended to bring about change and transformation in the country and have drastically affected different industries, among others, the mining industry. The Mineral and Petroleum Resources Development Act 28 of 2002 (MPRDA) and the Broad-based Socio-economic Empowerment Charter (Mining Charter) were introduced in order to redress previous inequalities and to promote women?s employment in the mining industry. This research evaluates the practical implementation of the MPRDA and the Mining Charter with specific reference to women in underground mining. A quantitative research paradigm was used. Data were collected through a process of a face-to-face interview surveys utilizing a structured questionnaire. The research setting was limited to the platinum-mining industry in the area of Rustenburg in the North West Province. The study population consisted of 195 available women working undergound at the mine. It is clear from the findings that mining companies are facing major challenges in their attempt to incorporate women in underground mining activities. Company policies regarding these issues must be firmly in place; however, the challenge lies in the translation of these policies into practice. In this regard, managers will have to play a leading role in the successful phasing in of women into the underground mining arena.

Copper remains one of the most sought-after metals in the industry. Tennantite (Cu12As4S13) and tetrahedrite (Cu12Sb4S13) that occur in pyrite copper, copper-zinc and polymetallic ores are an additional reserve for increasing technological parameters of flotation. Pyrite mass (85% and more) has similar flotation properties to other sulfide minerals, and imperfection of reagent regime is a common problem that occurs during quality copper concentrate processing. Due to tennantite's and chalcopyrite's differences in flotation properties with butyl xanthate at pH > 10, tennantite often reports to the flotation tails. Hight alkalinity of the medium increases the oxidation level of sulfide minerals, thus increasing the concentration of S2O3 2-, SO3 2- SO4 2-. At processing facilities in the Russian Federation, the concentration of thiosulfate ions in pulp is in the range of 0.5 to 1.5 g/l and higher, which leads to a decrease in flotation activity of the tennantite. The effect of butyl xanthate (as standard), thionocarbamate, dithiophosphate and M-TF (a mixture of dithiophosphate and thionocarbamate) on monomineral (tennantite and pyrite) flotation in the presence of sodium thiosulfate was studied. The variable parameters of the "thiosulfate-collector" flotation complex were thiosulfate concentration (100-900); pH (8-12,5). The scientific methods included contact angle for hydration assessment; TEM for surface studies; UV spectroscopy and iodometric titration for solubility control. Comprehensive studies have established a connection between the concentration of thiosulfate ions and tennantite flotation selectivity. Flotation activity of tennantite is higher at pH 8 with a thiosulfate concentration under 300 mg/l. Pyrite remains active with butyl xanthate under the same conditions. TEM images of the surface films of the collectors on pyrite were acquired at pH 8. The MTF provides the biggest difference in adsorption, wettability and flotation activity between tennantite and pyrite at pH 8 and thiosulfate concentration under 300 mg/l, in comparison with butyl xanthate. The results of the research will be applied to improve selective reagent regimes of tennantite minerals flotation. "A new approach is proposed to perform relativistic comparisons between alternative operational risk management solutions by taking into account the impact of each operational activity on overall system performance. A specific case study, to which this new approach is applied, involves the deployment of safety systems in underground mining operations. Conflicting objectives to be satisfied are the minimization of risk to human lives and the minimization of production losses. As the focus in this case is primarily on the mitigation of risk, the approach that was applied is referred to as activity-based risk (ABR) analysis. Existing development process and risk management methods used in the South African mining environment were analysed by means of observations, a case study, technical documentation, and literature review. It was evident from this analysis that a discontinuity existed between the acquisition and operational phases in terms of the management of safety risk in the acquisition of electronic safety equipment when viewed from a full lifecycle perspective. This discontinuity could be addressed by defining a risk perspective in the system development phase by employing ABR in the preliminary design phase of a system’s engineering life-cycle. The focus of the ABR system development process is to find the functional definition and configuration of safety equipment that addresses both safety and productivity when taking into account human performance variability. In doing so, a balance between productivity and safety is found in a relativistic sense. IntroductionIn any system life-cycle, two major phases exist, namely system acquisition and operation (including maintenance). A distinction is made between acquisition and procurement, where acquisition includes system development and integration as specific engineering activities. In the development phase of a new system, conceptual design, preliminary design, and detail design phases follow in this order to define a complete system, after which the system is put into production and implemented in an operational environment—these activities chronologically define system acquisition in the context of this paper. It is not uncommon that differences exist between the risk management perspective during acquisition of a system and risk management perspective during operation, where nontechnical aspects are often ignored during acquisition, but are then encountered and found to be problematic during operation (Leveson, 2012). These differences also exist in the mining industry."

The research presented in this paper investigated the practical aspects of the recovery of platinum group metals (PGMs) from a dilute cyanide leach solution containing base metals, in a manner similar to that used for gold extraction in a typical CIP process, and focuses on both the adsorption and elution stages. The carrier-phase extraction of precious metals using activated carbon offers significant advantages over other processes in terms of simplicity, the high pre-concentration factor, rapid phase separation, and relatively low capital and operating costs. As a sorbent, activated carbon is still by far the most important material because of its large surface area, high adsorption capacity, porous structure, negligible environmental toxicity, low cost, and high purity standards. Adsorption tests were conducted on a pregnant alkaline leach solution (0.15 ppm Pt, 0.38 ppm Pd, 0.1 ppm Au) resulting from cyanide extraction performed in column leach tests. The initial adsorption rates of Pt, Pd, and Au were very fast and recoveries of these three metals were approximately 90 per cent after 2 hours, and 100 per cent for Pt, 97.4 per cent for Pd, and 99.9 per cent for Au after 72 hours. The parameters that influence the extraction of PGMs and Au were examined to assess their relative importance during the adsorption process in order to provide the basis for process optimization. The concentration of thiocyanate was not identified as significant factor for PGMs adsorption, while Ni concentration was the most significant extraction process parameter. Base metal cyanide complexes adsorb and compete with the PGM complexes for sites on activated carbon, and while copper adsorption can be minimized by adjusting the residence time, Ni adsorbs at approximately the same rate as the PGMs, influencing the loading capacity and adsorption kinetics of the PGMs. The feasibility of eluting platinum and palladium cyanide complexes from activated carbon using an analogue of the AARL process was investigated. Platinum and palladium elute from activated carbon almost to completion in 4 to 5 bed volumes at 80°C, while the elution of gold at this temperature is slow, with a significant amount of gold still to be eluted after 16 bed volumes. The equilibrium loading of gold is exothermic in nature (Fleming and Nicol, 1984) which will result in an increase in gold elution kinetics with an increase in temperature at similar pre-treatment conditions. A similar result was found for the elution of Pt and Pd. Cyanide pre-treatment was found to have a significant influence on PGM elution. Higher cyanide concentration in the pre-treatment step results in more efficient elution up to a point, and results suggest the possibility of an optimum cyanide concentration, beyond which elution efficiency starts decreasing due to increased ionic strength.

The fracturing and movement of rock that occurs in the vicinity of a stemmed borehole charge in open pit mining operations are described by examining the effects of the emitted stress waves – shock and elastic – and the expansion of high-pressure detonation product gases. Three principal modes of momentum transfer to fractured rock are identified, all linked to gas expansion work. This work can be delivered radially (burden), axially (stemming), and in the collar zone (cratering). Flyrock is generated under unusual combinations of blast parameters and rock properties. Although infrequent and seldom predictable, the generation of flyrock can nonetheless be interpreted and modelled in terms of the principal mechanisms of rock projection described in this study. The physical processes underlying these principal mechanisms are identified and will permit the development of predictive models for flyrock velocities.

Hillendale Mine is operated by Exxaro KZN Sands, and is situated on the north coast of KwaZulu-Natal in South Africa near the towns of Empangeni and Richards Bay, some 200 km north of Durban. During the mining operation the heavy minerals rutile, ilmenite, zircon and leucoxene are extracted for further beneficiation at a processing complex near the town of Empangeni. The deposit contains approximately 25% slimes (defined as the sub-45 micron fraction), and is mined using hydraulic monitoring. Run of mine is gravity fed down launders to pump stations, which deliver the material to a primary wet plant. Slimes is separated from the run of mine prior to the heavy minerals being separated from the sand. Sand tails containing approximately 2-5% slimes is pumped to the mining void. The slimes is thickened to a density of approximately 1.2, and most of the resultant material is pumped to a sub-aerial deposition site (residue dam). The area is characterized by an annual rainfall of approximately 1300 mm, which is relatively high by South African standards. From an agricultural perspective the soils are deep and well weathered. Dryland agriculture has been practised on an extensive scale in the area for the past 70 years. Sugar cane in particular is cultivated on and around the mine area. In terms of environmental approvals, the post-mining land use and objectives are defined as economically viable and sustainable sugar cane cultivation in the mined areas. During mining the soil profile is destroyed. In this paper the establishment of a reconstituted soil profile is discussed, with specific reference to the methodology that is being followed to achieve the homogeneous blending of sand and slimes. Defining the rehabilitation strategy and soil specification Strategically Exxaro KZN Sands divided rehabilitation into four aspects, comprising physical rehabilitation (restoration of soil structure), vegetative rehabilitation (restoration of vegetative cover), ecological rehabilitation (restoration of sustainable ecological communities), and sustainability (sustainable man/environment interface) (Hattingh and Viljoen, 2006). It is believed that the key to successful rehabilitation lies in achieving a substrate (soil) suitable for the establishment of the target vegetation. During the development of the rehabilitation strategy the key factor in the establishment of a suitable soil profile was shown to be the soil water retention of this material. Since dryland agriculture is practised, this aspect becomes critically important in ensuring that the post-mining land use is sustainable (Hattingh et al., in prep.). From a financial perspective, a closure certificate being issued implies that the state takes over financial liability for the rehabilitated land. This has significant implications for the state-the default position will be that all possible latent and residual impacts must be identified and known prior to a closure certificate being issued. From the mine's perspective this precautionary approach by the state implies that post-operational costs cannot be quantified exactly, and our approach is therefore to mitigate the risk of a long post-closure care and maintenance phase by means of addressing all potential latent defects during the operational rehabilitation phase. The financial viability of the soil reconstitution process itself is therefore not measured against other rehabilitation methods, but against the risk of not achieving closure. During a series of technical workshops comprising experts in the various disciplines in the rehabilitation of the soil profile were identified. These aspects include the re-establishment of a functional soil profile, soil physical characteristics, soil chemistry, soil biota, salinization potential, erodibility and soil weathering. The natural soils in the Hillendale area have been classified in terms of the South African soil classification system (MacVicar and co-workers, 1991) and consist of Hutton (orthic topsoils on red apedal subsoils) and Clovelly (orthic top soils on yellow apedal subsoils) soil forms. The topsoils consistently comprise medium to fine grained sand overlying heavier textured sandy clay loam to clayey subsoils. The topsoil structure consists of a single grain structure, whereas subsoils are apedal. These soils are typically deeply weathered and do not show secondary structures. During the mining process a layer of topsoil (300 mm) is stripped off, and the balance of the material down to the footwall is processed. Sand with 2-5% slimes (defined as the sub-45 micron fraction) is returned as backfill in order to re-establish the dune to approximate the previous landform. From an agricultural perspective this material is not suitable for the dryland cultivation of sugar cane. A capping of more suitable material therefore has to be provided. The most significant difference between the premining soil form and the backfill material is the percentage slimes, consequently a mixture of the sand and slimes is required as a capping over the backfilled sand. The required thickness of the cap is a function of specifically plant growth requirements, erodibility, weathering and runoff (Hattingh, et al.; in prep.). The percentage slimes required in the cap is a function of mainly soil water requirements (Hattingh and Viljoen, 2006). The conservative indications to date show that the reconstituted soil profile should consist of a homogeneously blended mixture of 70%-80% sand and 30%-20% slimes up to a maximum of 2 metres thick. This will be sufficient to ensure growth during dry periods.

The management of risks associated with slope instability is an essential process in the safe and economic operation of open cut mines. The ?slope stability radar? (SSR) has been developed to better manage those risks. The SSR remotely scans rock slopes to continuously measure any surface movement and can be used to detect and alert users of wall movements with sub-millimetre precision. The high level of movement precision and broad area coverage of the rock face can allow for a better understanding of the geomechanics of slope deformation, including magnitude of potential failures and additional warning time of impending instability. Additionally, radar waves adequately penetrate through rain, dust and smoke to give reliable measurements, 24 hours a day. SSR systems have been deployed in many mines in Australia, Indonesia, South Africa, Zambia, Chile and the United States. Greater than 70 rock falls and waste dump failures (from several to millions of tonnes) have been monitored, and on every occasion precursor ?warning? movements were recorded by the SSR. This technology enables a radical change in the management of risks in open cut mining. This paper will present recent case studies of the SSR operation in coal and metalliferous mines.

Leinster Nickel Operations, located in Western Australia, consists of an underground and three open pit mines in relatively adverse ground conditions. This paper reviews our ground control practices in the open pits, covering aspects of ground support, wall control and monitoring. These methods have been effective in allowing mining operations to continue beneath unstable slopes. In particular, the use of Groundprobe?s Slope Stability Radar has enabled the Harmony Open Pit to safely operate for months following indication of failure from traditional methods. This case study highlights the benefits of investing in appropriate slope stability monitoring systems.

Since the dawn of mining, pillars have been used as primary support to ensure stable workings. Early designs were based on trial and error, after which more scientific means developed over time. A vast amount of progress has been made, especially in soft-rock room-and-pillar design methodologies, from which hard-rock design theories developed with minor changes to constant parameter values. The commonly used Hedley and Grant method for hard rock and Salamon and Munro methodology for soft rock draw on the tributary area associated with the pillar, the width-toheight ratio of the pillar, and a back-analysed strength reduction factor. In these methods, only the vertical stress, or stress normal to the pillar influences the load applied to the pillar. This investigation considers the possible influence of shear stresses on pillars in a room-and-pillar layout in single reef planes and multi-reef environments, based on elastic numerical modelling methods. The possible shear stress poses a safety and financial risk to the design process, whereby an undersized pillar would lead to unstable working conditions, whereas oversized pillars could lead to an under-utilized ore resource.

The paper addresses pipe flows of aqueous medium-sand slurries at velocities lower than the deposition-limit velocity. Laboratory test results including measurements of particle concentration distributions are used in order to describe a flow with a (pseudo-) linear concentration gradient above a stationary bed. Particle dispersion within the flow is evaluated and a stratification-ratio equation is formulated, estimating a portion of contact load in the flow. The formula is incorporated in the proposed predictive model for the hydraulic gradient for a medium-sand flow above a stationary bed.

It is desirable to have a model, or method, for major project development, which will enable flexible modelling of separation circuits. This ability improves the understanding of circuits and how they should be operated, especially in a design phase, where various options are evaluated and decisions are made on the required number of stages and configuration. This paper describes existing gravity separation circuit modelling theory and concepts, as defined by Holland-Batt1 (separation window, separation efficiency and proportionality of efficiency). The crux of the paperis the application of numerical analysis to fit raw separation data by means of a modified Bézier-Spline. The paper proposes an alternative to the theory developed by Holland-Batt that provides more flexibility in the modelling of separation stages and curves, which include S-shaped curves. The paper proposes a solution to the challenge of continuously extrapolating data, and the first difficulty normally encountered, which is the fitting of an appropriate empirical formula to raw data.

When designing coal mine roof support, it is necessary to account for the uncertainties and variability that inherently exist within the rock mass and support elements. The performance of a support system is affected by these uncertainties, which are not taken into account in the current deterministic design methodologies used in South Africa. The key to the design of a roof support system is a better understanding of roof behaviour and uncertainties that can been countered during extraction. This paper sets out to develop a method that takes all uncertainties that exist within the rock mass and the mining process into account and provides a quantitative risk-based design methodology.

The South African platinum mining industry is using a number of different mining methods, including variations of the same method, to extract the narrow reef tabular platinum deposits of the Bushveld Complex. These mining methods fall into three broad categories, namely conventional, mechanised and hybrid mining. A question sometimes asked in the industry is whether mechanized mining methods are more efficient than conventional mining methods. An objective answer requires the methods to be evaluated against multiple criteria simultaneously, whereby each criterion has a relative degree of importance in the overall decision. The most efficient method is the one that scores highest on each criterion. However, some of the criteria can be conflicting, such as by increasing dilution the shaft head grade decreases. The analytic hierarchy process (AHP) methodology was selected for the study because it is used to solve problems of this nature. A survey was carried out to determine the relative importance of each efficiency criterion by drawing on the knowledge and experience of mine technical services and project management practitioners in the industry. Efficiency data for four different mining methods drawn from the Egerton (2004) study were used as a case study. The conventional mining method ranked as the most efficient mining method from the four methods considered. The exercise indicates potential for the AHP to be used in the South African platinum mining industry as a tool for selecting optimal layout designs, conduct regular evaluation of the performance of production shafts, or objectively evaluate line managers for promotion. The work described in this paper is part of the methodology used in a current PhD research study at the University of the Witwatersrand.
