This is a tutorial paper on industrially successful approaches for nonlinear process monitoring. Online process monitoring is essential to continuous operation of plants at high efficiency. The problem of process monitoring is one where an impending but undesirable process condition has to be identified and used to alert process engineers. This problem has traditionally been solved by practicing engineers using statistical techniques that detect a change in the underlying correlation structure of process variables. For linear correlation structures, algorithms such as principal components analysis, independent component analysis and partial least squares have been proposed. However, many industrial processes exhibit nonlinear correlation structure between the process variables. In this tutorial we describe various nonlinear monitoring techniques and elaborate on two recently developed methods, namely Support Vector Machine and Local Linear Embedding. The two methods are evaluated by application on two experimental case studies, a SAG mill and a polymer extruder.

As an air bubble approaches a mineral surface, a thin liquid film (TLF) is formed in between. The excess pressure (p) in the film determines the kinetics of drainage, which is of critical importance in flotation. We have developed a new method of monitoring the kinetics for both stable and unstable wetting films and analyzed the results using the Reynolds lubrication theory. It has been found that initially a TLF is thinned by the Laplace pressure (pcur) due to changes in bubble curvature and subsequently by the disjoining pressure (?) created by the surface forces present in a wetting film. In the present work, we have derived an analytical expression for determining ? from the temporal and spatial profiles of TLFs on mineral surfaces. The results show that ? > 0 in a film formed on a hydrophilic surface and ? < 0 in a film formed on a surface hydrophobized by collector. Thus, the role of collector in flotation is to create a hydrophobic force and hence a negative disjoining present in wetting films. It is also found that smaller bubbles can create higher Laplace pressure, which helps the TLF drain faster.

Today there is a consensus that xanthate adsorption on sulfide minerals is primarily controlled by redox reactions occurring at specific potentials on these semi-conductive minerals. Consequently, it is possible to control xanthate adsorption by controlling electrochemical conditions in the system by using oxidizing and reducing agents. The scope of this study was to investigate the possibilities to increase the selectivity of Cu-Fe-Zn ore flotation by applying electrochemical control in the conditioning of the flotation feed. In this work, mild steel grinding in a nitrogen atmosphere was used as the basis to provide a negative starting potential and minimize the amount of oxidation products on sulfide mineral surfaces. To study how different potential levels affect flotation results, a controlled conditioning procedure was utilized maintaining potential at a desired level by titrating the pulp with air. Xanthate adsorption kinetics during conditioning was examined by taking pulp samples for spectrophotometric analysis and laboratory flotation tests were conducted for samples that underwent the controlled conditioning procedure in the potential range of -200mV to +200mV vs. SHE. A clear correlation was detected between chalcopyrite recovery and the potential during controlled conditioning indicating that there was a constant increase in chalcopyrite recovery when the potential was shifted to more anodic values. It is possible that utilizing potential control in the conditioning stage, a smelter grade copper concentrate can be achieved directly in rougher flotation without cleaning stages. Conditioning in favorable conditions had significant positive effects on flotation selectivity of chalcopyrite. The improvement in copper concentrate grade being predominantly caused by the depression of pyrite. By applying the controlled conditioning procedure pyrite recovery in rougher flotation was reduced even low as under 1%, while in the tests without controlled conditioning, pyrite recovery varied between 7.5 – 65.7%. The result of this work indicate that affecting collector adsorption by electrochemical control in the conditioning stage can provide significant improvement in sulfide mineral flotation and industrial applications could lead to decreased chemical consumption, reduced equipment and maintenance costs.

"The particle size distribution characteristics of ground product can influence the quality of the classification overflow and the next beneficiation indexes in an ore concentrator. Usually, the size distribution of ground product is considered to be determined by that of new ball mill feed. However, based on large amounts of data from industrial grinding circuit surveys, this paper has clearly shown that the size distribution of ground product should be determined by the size characteristics from classification underflow unless the circulating load was small, because the new feed is an important component and occupy a dominant position of mixed ore from belt feed and classification underflow. On the other hand, the correlation coefficient of the size distribution between ground product and classification underflow can be more than 0.99 when the relevance principle and its method are used. Meanwhile, their P80 value also keeps a synchronous correlation. The greater the capacity of classification underflow is, the higher the correlation of size distribution between the ground product and the mixed feed is. Furthermore, the correlation coefficient of the size distribution between ground product and classification overflow which is from primary or secondary can be 0.96. It is another discovery that the correlation coefficient is related to the type of classifier. The coefficient of size distribution of overflow and underflow from hydrocyclone is superior to that of spiral classifier, which can explain the reason why the hydrocyclone is widely used to replace the spiral classifier in concentrator.INTRODUCTION It is well knows that ball mill circuits closed with cyclones or spiral classifier such as a primary grinding circuit, a secondary grinding circuit and SAB mill have become an industry standard. Which grinding process employed will be determined by the P80 value of ground products. When the primary closed circuit ball mill or SAB that it is different throughout between the two processes was employed, a grinding fineness with -200mesh under 68% will be available. However, the secondary grinding circuit with the fineness of -200mesh above 80% can be conducted. Of course, the grinding fineness is determined by the grain size characteristics of the mineral."

The Minerals Tertiary Education Council (MTEC), over the past decade, has worked closely with Australian higher education partners in metallurgical education to build capacity in this discipline to deliver high quality graduates for the Australian minerals-industry. This paper explores the benefits of industry engagement through a national innovative collaboration, the Metallurgical Education Partnership (MEP), and specifically the final year Process Design Project (PDP), over the four year period from 2008-2011. Some of the benefits discussed in this paper include outcomes of the student experience during an industry-intensive workshop, collaboration between higher education providers and aligning graduate attributes to meet industry requirements.

Reverse flotation process tests were conducted for marine sedimentary silicon-calcium phosphate ore in this research. The research findings showed that by adding antifoamer, a concentrate with P2O5 32.36%, SiO2 10.69%, MgO 0.67% was obtained, with recovery of P2O5 being 88.12%. Such is a satisfying result, when compared with the original mineralogical component of P2O5 26.64%, SiO2 11.51% and MgO 3.36%. When using antifoamer, the SiO2 grade of the concentrate increased 0.55%, the MgO grade decreased 0.64%, while P2O5 recovery increased 2.69% compared by adding no antifoamer. Adding antifoamer is favorable to increase the grade and recovery of P2O5. Therefore, antifoamer is necessary. Tests of synergistic reaction of antifomer indicate that the appropriate consumption of the antifoamer is 275g/t CY and 1Kg/t TWF. The coking coal or clean coal from raw material division, Tata Steel Ltd. is a prime source of energy for inhouse steel making. Coal reserves of semi soft coking coal at West Bokaro is beneficiated by dense media cyclone and froth flotation processes to produce clean coal. In dense media cyclone process two byproducts-middling and rejects are also produced along with clean coal. With the growing demand for clean coal, it becomes imperative to maximize the recovery of clean coal in beneficiation processes. This will help, not only in reduction in cost of production, but also in raw resource conservation, and proper utilization. In this context, a case study was conducted at West Bokaro to identify opportunities for clean coal recovery from by-products. This paper mainly discusses the process for recovery of clean coal from byproducts and study of further liberation of clean coal from byproducts for economic consideration.

Oxiana Sepon?s mineral processing facility in south central Laos produces copper cathode using leach-autoclave-SX/EW flotation technology. Pyrite recovery in the flotation circuit is critical to the operation, as it is used to generate acid for the leach circuit. However, low pyrite recovery has been an ongoing challenge in the flotation circuit. Tailings characterization work done by Ian Wark Research Institute showed that the pyrite losses to the tail are made up of a combination of coarse liberated particles and finer particles that have been coated by clay fines. In December of 2005, a joint Cytec-Oxiana technical program was initiated to address the pyrite recovery issue. A series of diagnostic tests were performed in the Cytec Stamford Research Facility using synthetic plant water showing that the collector was precipitating as a metal salt, and was un-available for mineral attachment. The tests also identified several collector chemistries that would likely be robust in the Sepon low pH, high dissolved metal ion environment, and will not complex with ferric, ferrous, or copper in solution. With the support of the Sepon on-site engineers, an extensive, successful laboratory program was completed, which then was followed by on plant testing that showed a step wise improvement in pyrite recovery.

It is customary to use more than one stage of flotation to obtain an acceptable level of separation of valuables. Flotation circuit design is usually accomplished by applying empirical rules which usually results in operations not working at their optimum conditions. Given the capabilities of genetic algorithms (GA) in finding an optimum solution in a very disturbed search spaces, they can be used to obtain the desired flotation circuit configuration. In flotation circuit configuration and optimization problem, a combination of metallurgical parameters such as yield and concentrate ash content could be used as the fitness function for the genetic algorithm. The multi-objective nature of the problem justified to use Pareto method to arrive at a set of solutions. The appropriate configuration based on technical or economical considerations could then be chosen. To obtain the fitness function for any given configuration, it is necessary to model every flotation stage. The proposed method was used to find the optimum circuit configuration for a coal washing plant. The objective was to arrive at the highest yield while producing a concentrate with a certain ash content (< 11%). The feed to the flotation circuit was characterized based on the size fractions and their flotation rate constants. Results showed that with a 95% confidence, the absolute difference between the modeled and measured values were 2.9-5.5% for yield and 0.4-1.1% for concentrate ash content. When the proposed GA-based circuit configuration was implemented in the plant, the yield increased from the original value of 57.6% to 65.7% while producing concentrate ash content (10.9%) within acceptable limits. By adding one stage to the current three-stage circuit, it was predicted that the yield could further increase by 3.8% while keeping the quality of the concentrate within the appropriate level. "Lead is the most important material able to meet the current demand for energy storage. The lead acid battery is reliable, efficient and inexpensive. Continuous developments in battery construction are providing improvements in all aspects of the batteries’ performance. The lead acid battery is both the main lead product and the main raw material for lead production. More than half of the lead produced is from secondary smelters where batteries are the most important feed material. The environmental pressure on lead production has been increasing for many years, and continues to become stronger and stronger. The lead production processes and technologies themselves will require updating to meet the new regulations. Although they are very strict now, they will become even more so and current technologies may not be sufficient. Because recyclability is a strong point for the lead acid battery, the secondary smelters need to reduce the environmental impact as much as possible. In recent years, the secondary smelters underwent impressive changes in this direction, but some more improvements are possible. Electrochemistry can offer a step change improvement in making secondary lead production more environmentally friendly. Engitec has developed an electrochemical process base on a very high current density (high productivity) cell using an inexpensive electrolyte and at a relatively low cost. In this paper, the latest update on the technology is provided. INTRODUCTION The lead acid battery is considered the “walking dead” by some new technologies trying to replace it. It has played and will continue to play a very important role in our lives because it is inexpensive, fully recyclable and the existing lead and the mine reserves guaranty enough material for the extended future. According to the life cycle, the lead acid battery is the cheapest and the most effective system to store energy. Lead is practically a close loop where lead battery production consumes more than 80 % of the produced lead but contemporarily it is the most important raw material for the production of metallic lead. In fact, nowadays, the secondary production has overcome primary production and this trend is expected to continue. Primary lead is the make-up material for the existing battery production and the source of lead for the construction of the new ones."

As a kind of complex physicochemical process, grinding would affect the subsequent mineral processing such as flotation considerably. In this study, the effect of wet grinding on malachite and calcite flotation using sodium oleate as collector was studied. And the mechanism of the effect of grinding was investigated. Laboratory scale grinding and flotation testing of malachite and calcite samples were performed. Different grinding media were used, including steel balls and zirconia balls. It was the aim of this work to study the effect of grinding on the pulp chemistry paying particular attention to flotation recovery. The effect of grinding media and different addition location of sodium oleate on malachite and calcite flotation was studied. The methodology used in this project involved grinding the ore with and without the addition of sodium oleate in mill, measuring the pH and metal ions produced by minerals after grinding, adding various quantities of sodium oleate and determining the copper recovery. The presence of species of products on the minerals after grinding was probed using X-ray photoelectron spectroscopy (XPS), and the metal ions produced by minerals after grinding were measured by atomic absorption spectrometry (AAS). It is showed that the mil-ling environments evaluated significantly affected the flotation of malachite and calcite. This study also discusses the effecting mechanism of grinding environment on floatability of malachite and calcite.

Acid leach liquors from spent lithium-ion batteries employing lithium cobalt dioxide (LiCoO2) as a cathode active material contain valuable metals such as cobalt and lithium, as well as common metals such as aluminum and copper. The objective of this study was to develop a hydrometallurgical process providing a high selectively between aluminum, cobalt, copper, and lithium from hydrochloric acid solutions. Batch experiment results showed that selective hydroxide precipitation approach was not suitable because a significant amount of cobalt and lithium was co-precipitated with aluminum and copper hydroxides. In contrast, batch experiments and the subsequent data analysis indicated that the sequence of solvent extraction circuits using PC-88A, Acorga M5640, and tri-n-octylamine (TOA) extractants effectively separates four metals of interest. In the first circuit of the proposed process, copper was selectively extracted by Acorga M5640 at the pH 1.0-2.0. Aluminum, cobalt, and lithium remain in the aqueous phase. In the second circuit, aluminium is selectively extracted by PC-88A at pH 2.0-2.5. For the separation of remaining cobalt and lithium, Acorga M5640 provided higher separation efficiency compared to PC-88A single extractant and PC-88A/TOA mixed extractant. However, the stripping efficiency of cobalt from the Acorga M5640 organic phase was found to be low (less than 10 %). Therefore, PC-88A/TOA mixed extractant rather than Acorga M5640 is an advisable choice for the separation of cobalt and lithium. Despite the fact that nickel (Ni) laterites accounts for about 60 % of the world?s nickel mineralization, commercial processing of complex, low grade Ni laterite ores by conventional beneficiation (e.g. magnetic, electrostatic and flotation separation) still presents intractable challenges, particularly in heap leaching. Invariably, low grade laterite ores require aggressive hydrometallurgical techniques (e.g., highly acidic lixiviant leaching at ambient or elevated temperatures) for Ni and cobalt (Co) extraction. As a precursor to heap leaching, agglomeration of the multi-mineral phase feed particles into robust and porous granules of 4-10 m permeable bed, is essential. In the present work, several basic and applied studies of the agglomeration behavior of real Ni laterite ores and selected oxides and clay minerals (hematite, quartz smectite and kaolinite) which constitute the predominant host gangue phases of typical laterite ores are performed. Isothermal, batch agglomeration tests involving sulphuric acid solution as a binder were carried out to produce coarse, narrow-sized (5 ? 40 mm) granules which were well characterized. The influential role of feed ore characteristics (e.g., mineralogy/chemistry and primary particle size distribution) and binder composition (30 vs. 44% w/w H2SO4) and dosage (15-25 wt.%) in agglomeration behavior and granule properties were examined through several characterization techniques including granule size, compressive strength, bed percolation and re-wetting stability and 3-dimensional micro-structure analyses. Links between feed mineralogy/chemistry and size, binder formulation, agglomeration behavior, curing conditions and final granule properties and structural characteristics are established. The implications of the findings to Ni laterite plant agglomeration for enhanced heap leaching are discussed. This investigation was undertaken to assess the possibility of ash and sulfur removal by microbial action of high sulfur-content coal. Thiobacillus ferrooxidans and Thiobacillus thiooxidans have been used for biodesulfurization of coal. Feed samples were provided from Tabas coal mine located in Yazd province, Iran. The sample contained 28.80% ash and 2.30% sulfur. Flotation tests were implemented to optimize the effective parameters in these cells which were constant during bio-flotation tests. According to the results, obtained from various tests using Taguchi orthogonal array design (L27), the values of optimized parameters were pH at 7, 1000 g/t gas oil as a collector, 10% solid content, 15 min conditioning time, 100 g/t MIBC as a frother and 800 rev/min rotor speed. Bio-flotation tests are carried out by means of laboratory double discharge cell and mesophilic bacteria as depressant reagent using above mentioned optimized parameters. The bio-flotation experiments were conducted based on a Taguchi orthogonal array design (L9) with four variables (bacteria type, bacteria count, rotor speed of mixer and bio-conditioning time). The collected data was analyzed by using DX7.0, Minitab14.0 and WinRobust1.02 softwares for evaluation the effect of each parameter on the optimization criteria. Considering the highest combustible recovery and the lowest ash and sulfur content, the value of optimized bacteria type, bacteria count, rotor speed of mixer and bio-conditioning time were Thiobacillus ferrooxidans, 5×107 cells/g(coal), 100 rev/min and 20 min respectively. Under this condition, ash and sulfur content and combustible recovery were predicted 12.39%, 2.08% and 82.03% respectively.

"At the regrind or secondary grinding stages of metal ores, usually the concern about the energy efficiency is extremely important. In general, the specific energy consumption at this stage is higher than in the primary stages of grinding. In addition, it has been observed a tendency of finer grinding in the new projects of metallic ores, due to the finer mineral liberation, which leads to an increasing capital and operational costs. In Brazil, during the last 10 years, regrind P80 sizes of approximately 40 to 20 ?m have been necessary in all new iron and copper plants. The use of conventional ball mills, adequate for primary grinding, can result in low energy efficiency with products below a P80 of 50 ?m. This paper presents an overview of the regrind circuits in Brazil that operate with vertical mills and the results of industrial surveys at selected vertical mill circuits. Where possible, comparison is made between the plant results and the design criteria and laboratory regrind tests used for the mill sizing."

The slag produced in metallurgical smelting processes contains considerable amount of valuable metals. The present work focuses on recovery of copper value by froth flotation from the copper smelter slag. The slag samples are subjected to detailed characterization including automated quantitative mineralogy using Mineral Liberation Analyzer (MLA). The MLA results indicate that a part of copper is present in sulphide form in fayalite (iron-silicate) matrix and very poorly liberated. SEM-EDX analyses also reveal that a certain part of the copper is present within the fayalite (Fe-Ca-Si) matrix, perhaps either as lattice impurity or very fine grain. The copper smelter slag is ground in wet mode in a ball mill, to particle size distribution suitable for flotation. Subsequently, the slurry undergoes froth-flotation in lab-scale Denver-type flotation cell. Various combinations of sodium iso-propyl xanthate (SIPX) and alkyl hydroxamate collectors are used along with pine oil as frother. A multiple collector dosage is required for effective flotation of non-sulphide copper phases associated fayalite and alkyl hydroxamate is identified as one of the effective collector for non-sulphide minerals. The copper recovery can be enhanced by 7-10% with a combination of collectors as compared to conventional sulphide flotation using only xanthate type collectors. The ?yield plastic? rheological model describes the flow behaviour of a variety of non-settling suspensions, including many types of mineral slurry. The current paper presents the laminar flow relationship (pressure gradient vs. flow rate) for a yield plastic fluid flowing through a pipe or cylinder. Simplified algebraic equations, suitable for engineering purposes, are presented for yield plastic fluids with values of the scaling factor in the range that includes most industrially important slurries. The laminar pipe flow relationship is one of the most important fluids engineering calculations. It may be used to determine the rheological parameters of a material in a capillary rheometer or flow loop. If the rheology is known, these relationships may be used to determine the laminar flow pressure gradient in pipelines of various sizes.

An attempt has been made to carry out qualitative assessment of mine water discharges from the different mines of West Bokaro Coalfields of Hazaribag district of Jharkhand, India. A total of 33 mine water samples were analyzed for pH, electrical conductivity (EC), major cations (Ca, Mg, Na, K), major anions (HCO3, SO4, Cl, NO3), and heavy metals (Fe, Mn, Cu, Zn, Pb, Cr, Ni, Co, As). The hydrochemical data has been evaluated in terms of major ion chemistry, solute acquisition processes and suitability of mine water for domestic, industrial and irrigation uses. The pH of the analyzed mine waters varies from 5.27?8.43 indicating acidic to alkaline nature of the water. The electrical conductivity (EC) values varied from 276 µScm-1 to 1598 µScm-1 for measured samples and spatial differences between the EC values reflects the wide variation in lithology, surface activities and hydrological regime prevailing in the region. The anion chemistry of the analyzed water samples shows the dominance of SO4 and HCO3 with a minor contribution from Cl, NO3 and F. The observed high values of sulphate in the mine water of the area may be attributed to the oxidative weathering of pyrites. On average chloride is contributing 5% of the total anionic balance (TZ-). Fluoride and nitrate have low concentrations and on average contributing <2% the total anions. The cation chemistry indicates that 79% of the samples are Ca>Mg>Na>K, while the 6% belong to Ca>Na>Mg>K and 1% of Ca>Mg>K>Na. Weathering of rock forming minerals and cation exchange processes normally control the levels of these cations. Concentrations of some heavy metals (Fe, Mn, Ni, Cr) are found to be well above the prescribed permissible levels recommended for the drinking water. The water quality assessment for drinking purposes indicates that most of the mine water having high TDS, total hardness (TH) and sulphate concentrations. This suggests that mine water of the study area is not suitable for direct use in drinking and domestic purposes and needs a proper treatment before its utilization. The assessment of water for irrigation uses show that the water is good to permissible quality and can be used for irrigation uses. However, high values of salinity, %Na, SAR, RSC and Mg-hazard at certain sites restrict its suitability for agriculture uses. Blue dust is a high grade soft haematite material containing 96.14% Fe2O3 transformed into magnetite (Fe3O4), when it is subjected to planetary ball milling in the presence of iron powder as reducing reagent. X-ray diffraction (XRD), Field emission scanning electron microscope (FESEM) and Laser particle size analyser have been employed to characterize various samples collected at various milling times to know the phase evolution, particle size distribution and morphology of particles. X-ray diffraction studies reveal the formation of magnetite phase at the optimum milling time of 40 hours. Vibrating sample magnetometry (VSM) study demonstrates, that sample obtained at 40 hours of milling time exhibits saturation magnetisation of 14.757 emu/g whereas the starting material used in this study shows only 1.0425 emu/g.
