AngloGold Ashanti has been proactive in the field of energy management for many years. AngloGold Ashanti is a signatory to South Africa?s National Energy Accord of 2005 calling for a15% reduction in energy consumption by 2015 for the mining sector. This target also supported our internal targets that were already set. AngloGold Ashanti?s seven South African mines consume on average 440 MW. Due to the dynamics of gold mines, and the large numbers of relatively small energy efficiency initiatives and awareness campaigns made measurement and verification of energy efficiency very difficult at a macro level since some initiatives could get lost in the fluctuating load profile. This paper will discuss the methodology and process followed to quantify the impacts of the combined energy efficiency initiatives at macro level. It will quantify the energy efficiency impacts in megawatt-hours (MWh), financial, and equivalent carbon emissions (CO2e) reduction with reference to our baseline year, 2004, for the Vaal River and West Wits mine clusters.

A project was funded by the Australian coal industry to investigate the mechanisms that might lead to sample bias when using cross-belt cutters, in order to help coal industry personnel to make better decisions about the purchase, maintenance and operation. It concentrated on DEM modelling of skew cutters. These are set at an angle to the belt with the intention of minimizing disturbance to the non-sampled material. Two bias mechanisms are likely to cause bias for cross-belt cutters. Waves of material are bulldozed off the belt by the upstream side of the body of square cutters and material is thrown by the leading edges of cutter blades for all types of cross-belt cutters. These mechanisms cause some parts of the load of material on a belt to be over-represented. The effects of these mechanisms cannot be made to be negligible, so cross-belt samplers cannot be trusted to produce unbiased samples, especially for segregated streams of material. However, it is possible to give a bound on the maximum likely bias. The grades of two portions of the stream can be estimated by stopping the belt and shovelling off 1/3 of the cross-section of the load on the belt into a container, concentrating on the final side of the belt and the top of the load. The remaining material should be put into another container and the difference in grade determined. The maximum likely bias is typically about 10% of this difference. For a cross-belt cutter, having an extraction ratio near to 100% is not a reliable indication that the cutter has little or no bias. Some bias mechanisms affecting cross-belt sample cutters make sample mass too high and some make it too low, so an extraction ratio near 100% can occur if two bias mechanisms are both active. Advanced process and equipment analytics have been around for a while. However, with accessible IT infrastructure and site maturity, it is possible to analyse, monitor, and control processing plants and equipment easily. These various disparate systems provide different reports requiring the involvement of various personnel and attention to different reporting platforms. For efficient harnessing of the systems? capabilities, as well as effective improvement and monitoring of process and equipment, a single point of entry is required. A process and equipment optimization solution was required at a concentrator in South Africa, focussing on the product stream of platinum group metal (PGM) concentrate from the UG2 Reef. The investigation of data to identify strategies for optimization was required to allow visibility into plant operations to guide operators, an easier method to identify process loop problems, identification of imminent equipment failures, and advanced process control to optimize throughput and stability. A collaborative effort between the client and General Electric Intelligent Platforms (GEIP) investigated data-driven solutions to each of the problems. With the focus on process optimization and asset monitoring, as well as equipment monitoring, a combination of approaches was utilized to address the various problem areas that were identified. Each was implemented separately in the control layer of the plant IT infrastructure. The integration was done in a centralized web-based reporting tool that integrated the detailed results from the various solutions. On the process control side, monitoring of control loops was included by calculating performance statistics that were reported daily to identify sub-optimally performing control loops and indicating potential problems. The advanced process control solution for this site includes a surge tank controller, stabilizing flow through the flotation banks, and preventing the surge tank from overflowing or running empty. Equipment monitoring was investigated, for preventative maintenance, by making use of statistical data models to indicate imminent equipment failure. These predicted alarm events included the cause for failure, drilling down, and allowing focus on a specific variable for preventative action. The results included a more stable flow through the mill, with fewer stoppages due to surge tank overflows or running empty. The causes for process drift could be identified and operators could react early. Alarms warning of equipment failure 2½ and 4 months in advance were identified in an offline analysis.

A powerful, interactive metallurgical process simulator for use on micro- computers has been developed in the Department of Metallurgy and Materials Engineering at the University of the Witwatersrand. MICROSIM presently allows simulation of all ore-dressing flowsheets and a selection of hydrometallurgical unit operations, and is extendable to all such processes. MICROSIM is written in Pascal. This modern language provides very versatile data structures which can be effectively used to solve the major problem in generalised simulation programs, namely storage and transmission of data relating to liquid and solid phases. Dynamic memory allocation allows optimal utilisation of computer storage space. The simulator utilises very efficient precalculation algorithms that determine the tear streams for optimal sequential modulator calculation convergence. Microcomputer graphics simplifies flowsheet specification, and form-filling data capture with supplied default values eliminate most common input errors.

A principal requirement in the design of a backfill transportation pipeline is the accurate prediction of the values of key slurry flow parameters. Input variables, such as particle size and solids concentration, are usually determined by the load-bearing requirements of the placed fill. It is therefore necessary to identify the optimum conditions of transport for a particular combination of input variables. This paper critically reviews the methods available to predict the values of flow parameters in slurry pipeline systems in the light of experimental data generated at a test facility. Particular reference is made to rod milled waste and deslimed tailings transport systems and, in the case of the former, it is shown that both pumping and load-bearing requirements can be optimized.

It is well known that the ability to influence project value reduces significantly as planning progresses and decisions regarding project parameters are made. However, at the prefeasibility stage in particular, where one of the main aims should be to evaluate a wide range of options in order to select the best for more detailed further study, there is often a reluctance to spend the time and money needed to do this rigorously. This paper demonstrates, by a number of case study examples, how significant increases in value may be obtained by fully evaluating the combinations of alternatives for various project design parameters, including (though not limited to) mining methods, haulage methods, mining rates, processing methods and rates, sequencing of mining, and cut-off grades, with changes and upgrades over time where applicable. The additional value unlocked is typically orders of magnitude greater than the additional cost of the more comprehensive study. The dangers of misuse of simplistic sensitivity analyses and failure to identify how strategies might change in response to changes in external factors are also illustrated, and the importance of selecting the best `grade descriptor' is discussed.

This paper presents recent advancements in the MillMapper software technology, developed and used for thickness gauging of liners of cylindrical grinding mills used for mineral comminution. MillMapper uses calibrated laser scanner data captured inside a mill to determine thickness at several million points on all liner surfaces with millimetre accuracy. The paper is structured as follows. First, a review of the technology and its numerous advantages over existing techniques and the value it adds to operations are presented. These are followed by discussion of recently-implemented innovations, including improved visualisation and inspection tools, automatic ball charge volume measurement and automatic mill liner volume/weight measurement. Results from its application at several sites in Australia are presented throughout.

A method is proposed to estimate the gold content of the ore in the size intervals during size reduction. The method uses the population balance model to trace the gold deportment through the size fractions and monitor the generation of liberated gold grains during the size reduction. The model is calibrated using batch grinding test results of a gold ore. Mineral processing efficiency depends on various factors and among them includes head grade fluctuations feeding the processing plant. Head grades can fluctuate beyond an admissible range, implying in recovery decrease for the mineral of interest. Grades feeding the processing plant depend on the geological domain which is being mined and on the mining schedule. Therefore, it is necessary to keep grade variability controlled. Blending piles are an efficient alternative to reduce grade fluctuations. The main factors influencing blending efficiency are the pile size or its mass and the number of layers used to pile up. Large piles are more efficient to reduce variability, however, there are economical and operational limits associated with them. This study investigates a methodology to analyse the ideal pile size to reach an acceptable variability given the in situ grade fluctuations. Geostatistical simulations provide the means to assess grade variability using an optimized mining schedule. These block grades are used to simulate any given pile throughout the mine`s life. The methodology was illustrated using a case study to control coal ash content at a mine supplying ROM coal to a power plant. Keywords: homogenization, piles, geostatistical simulation.

Mines of Southern Kuzbass working out, basically, coal formations of flat seams. Seams, as a rule, are inclined to self-ignition. Detection at early stages of the centers of endogenous underground fires has great value for safe conducting mountain works. One of methods of detection of an early stage of underground fires in the worked out space is the method of superficial radon survey. In the report the method is de-scribed and examples of superficial radon survey on concrete layers are given.

The Bafokeng Rasimone Platinum Mine (BRPM) is a joint venture between Rustenburg Platinum Mines Limited and Royal Bafokeng Resources (Pty) Ltd (Bafokeng). The mining lease has been granted over Boschkoppie 104JQ and is located approximately 10km south of the Pilanesberg Alkaline Complex. The Merensky Reef, which constitutes the principal ore body, is geologically complex. A relationship between its geological variability and the associated mineralisation has been established by defining a number of facies types. The Merensky Reef has been sub-divided into seven distinct facies types: the pegmatoidal facies, contact facies, FW1 pothole facies, FW3pothole facies, FW6 pothole facies, and FW7 pothole facies. The Merensky Reef, which does not form part of the potholed reef, has a large component of footwall mineralisation. The pothole facies, in contrast, has mineralisation located in the hangingwall. Statistical analysis of the facies types indicates that they are unique populations and hence need to be evaluated independently. The mining lease has distinct structural domains that have added additional complications to evaluation of the Merensky Reef. The Merensky facies on BRPM exhibit unique geological and statistical characteristics within well-defined structural blocks. Due to the extreme variability of the Merensky Reef on BRPM a unique approach has been developed, within Anglo Platinum, to evaluate the deposit. Mining cuts are defined and composited for the individual facies types, and then modelled individually by applying known geological controls. The resultant grade models are weighted based on statistical and local geological knowledge. The object of weighting the facies is to replicate the variability observed in the ore body. The introduction of stringent geological controls to the evaluation process has resulted in increased confidence in the in situgrades estimated as an input to the mine planning process

Harris Womanpower In 1981 the Publicity Committee of the Federation of Societies of Professional Engineers (FSPE) decided that one way in which the engineering manpower pool could be increased would be by the introduction of womanpower to the profession. Since then, Std 9 and 10 girls have been invited to attend the engineering winterschools held annually at the various universities under the auspices of SAFUES. Coal-mining wastes The 2nd International Symposium on the Reclamation, Treatment and Utilization of Coal Mining Wastes will be held in Nottingham (England) from 7th to 11th September, 1987.

In 2002 the commissioning of an ilmenite smelter on the North Coast of South Africa was extended by three months due to the failure and subsequent replacement of the magnesia-based refractory lining. The lining failed due to the hydration of magnesia caused by an unexpected source of water. The incident resulted in significant financial losses and a prolonged insurance claim which was settled in 2009. As magnesia-based refractories are used extensively in both ferrous and non-ferrous applications, the authors of the paper want to share the experience gained from this incident with others. The paper reviews the literature available on furnace start-up practices and explains the hydration of magnesia using available sources. The incident is studied in more detail, both technically and economically, and the costs incurred are quantified in terms of the cost of the original lining. The paper concludes with lessons learned and recommendations made for future work. The intention of the paper is to stimulate open debate regarding best practices in preheating of furnaces lined primarily with magnesia. Keywords Commissioning, hydration, start-up, magnesia.

Underground observations in a coal mine have indicated failure oft he immediate roof above the bords. Careful observations and photographic recording of occurrences of these roof failures, termed ?roof guttering?, have been made. The occurrence of guttering results directly in roof instability, and indirectly, due to the interaction of the guttering with natural planes of weaknesses in the immediate roof rock. In this paper, relevant observations of roof guttering, possible mechanisms of formation of roof gutters, laboratory testing for determination of material strength and deformation properties, and numerical analyses to explain underground observations are described. Mapping of roof failures showed that these took place mainly towards the centre of the roadways. Roof guttering was observed often to occur violently and with little warning. Occurrence of roof guttering has a negative impact on production?some panels are abandoned, production times are increased and safety of workers is compromised. The numerical stress analyses showed that, although none of the constitutive behaviour criteria used predicted the observed underground failures correctly, the extension strain criterion gave the best agreement.

During the period October 2003 to June 2004, a containerized optical sorting pilot plant was operated at Kloof Gold Mine on a waste rock dump. In this paper, we describe the test work and its results leading to the decision to operate this pilot plant. This paper presents the operational data and financial figures achieved during this project, in particular, for the month of June 2004 when the plant was run at full capacity on three shifts, 24 hour operation. These results are also extrapolated and presented to show the profitability of such an operation at today?s gold price levels and cost structure.

Several aspects of the behaviour and properties of backfills consisting of cemented cyclone underflow tailings are illustrated by means of examples, and guidelines are given on the optimization of the performance of cemented fills. The stretch characteristics of the geofabric used to contain freshly placed backfill are described, as well as the relationship between these characteristics and the forces acting on retaining barricades. The properties required to achieve a self-supporting, stable free face in cemented backfill are explored, and a graphic relationship between stable height and shear strength is presented and compared with that for uncemented (classified) tailings. After a description of the characteristics of Witwatersrand quartzite gold-tailings backfill and commonly used cements, the process of drainage and air entry into backfill is outlined. Following this, the early-age gain in strength and the shear-strength characteristics, as well as the compressibility characteristics of cemented backfill, are described. Two phenomena that are potentially damaging to cemented backfill are seismic effects (or blasting acceleration) and the closure that takes place during the curing of cement. Investigations show that neither of these phenomena is actually significantly deleterious to gold-tailings backfill: liquefaction does not Occur as a result of seismicity, and hydration of cemented fill is not significantly impeded by closure.

The gold dissolution in sulfuric acid media during industrial oxidative leaching test of sulfide gold-copper flotation concentrates has been achieved. The reason for this was using technological water containing thiocyanates and cyanides, which can dissolve gold under these conditions. The carbon in column (CIC) process for gold recovery from these solutions was proposed. However, significant amounts of copper and iron were adsorbed onto the carbon during CIC technology industrial tests. This resulted in a decrease of the gold content in the loaded carbon up to 0.5 kg/t. Further development of the technology was conducted by optimisation of gold and impurities stripping and implementation of carbon reactivation. It was shown, that the copper extraction from the loaded carbon during cyanide treatment was about 95%. The copper content in the stripped carbon after cyanide treatment was 1.76 kg/t. The gold recovery during high-pressure elution by caustic solution was 98%. The hydrochloric acidic treatment with thermal pre-treatment (reactivation) for removing iron and calcium from gold-free carbon was proposed. In this case, the iron and calcium extractions from carbon were 40-45 and 50-55% respectively. These tests showed that for carbon recycling the sequence operations of ‘cyanide treatment, gold elution, thermal pre-treatment, hydrochloric acidic treatment’ can be used. The aim of this study was to examine the effect of grain size distribution control of the raw material mixture on the permeability of the green sinter bed and the properties of the produced sinter. This was achieved by evaluating the granulation characteristics of the sinter mixture (moisture content, granulation time and mean granule diameter) in terms of its green bed permeability, and evaluating the productivity of the sinter bed, the coke rate, tumble index (TI), abrasion index (AI), reduction disintegration index(RDI) and reducibility (RI) of the produced sinter. The raw sinter mixtures contained combinations of Thabazimbi iron ore, Sishen iron ore, coke, lime and return fines. The grain size distributions were controlled by removing the ?0.5 mm size fractions of the return fines and coke, and the ?1 mm size fraction of lime. Of the examined mixtures, a mixture of 20 mass% Thabazimbi iron ore, 80 mass% Sishen iron ore and fluxes where the coke, lime and return fines were all sized had the highest granulation effectiveness and permeability. The sintering properties of the mixtures in which the grain size distributions were controlled, were very similar for all the mixtures, but superior to the base case mixture in which the grain size distribution was not controlled. Since the first application of solvent extraction as part of the hydrometallurgical processing of copper, several studies have been carried out to optimize extractant formulations. In 2006, Solvay developed the ACORGA® OPT series of solvent-extraction reagents to optimize copper transfer by use of a blended formulation containing both aldoxime and ketoxime as well as selected modifiers. The incorporation of selected modifiers in these blended reagents resulted in increased copper transfer, due to the interaction between the modifier and oximes within the blend. By changing the ketoxime concentration and ratio of modifier to aldoxime, the strength of the formulation was optimized to enhance copper transfer and improve Cu:Fe selectivity. This formulation is well known in the African region under the ACORGA® OPT5540 name and provides the best performance at the conditions of agitated leach plants with pregnant leach solutions that fluctuate in Cu grade and pH. This paper discusses system integration and installation of High-Tec systems in underground mines. ABB has the capability to be a System Integrator and co-operates with partners in different areas of technology. Today it is difficult to find one Company that is responsible for the complete Automation System. The design of the system is also dependent on the caving procedure that is currently being used in mines. Most of the engineering must be done during the feasibility study and the design phase. Any mistakes made during these phases will be costly to rectify in the commissioning phase. The paper will also include a presentation of the benefit of using Automation in an Underground Mine, and the importance of integration with the people component. Most of the experience and discussions in this paper are from different technologies that have been developed in Scandinavia and adopted from LKAB in Kiruna. The author of this paper was responsible for the Automation projects in Kiruna Mine during1994 - 1999. These projects include: • Broadband communication of data, audio and compressed video in one data stream. • Control System for Haulage -1045m • Automation of Load Haulage and Dumping machines (LHD) • Control of Production Drilling Rigs from a Central Control Room.
