Deformation of gob-side entries has always been a critical concern for ensuring stability in longwall coal mines. This paper addresses the significant deformation and support challenges that arise in thick and hard roof longwall faces (THRLF) due to dynamic pressure. The study aims to elucidate the characteristics and mechanisms of deformation during the retreat of the longwall face. The research findings indicated that the primary cause of deformation was the combination of advanced abutment stress resulting from longwall face mining and the movement of the lateral roof over the chain pillar. To mitigate this issue, we propose a deformation control method known as cutting off the lateral roof (COLR) over the chain pillar. Simulation results demonstrate a significant reduction in roof stress and deformation of the gob-side entry after implementing the lateral roof-cutting technique. These findings provide valuable guidance for effectively managing deformation in gob-side entries, particularly when dealing with thick and hard roof strata.

Water-cooled copper tap-hole blocks provide an effective means of extending the life of tap-hole refractories, as the lower temperature of the refractory material inhibits wear and other damage and promotes the formation of a protective frozen slag layer. This is particularly beneficial during prolonged tapping cycles. The copper block forms an integral part of the lining, and provides mechanical support to the refractory, facilitating rapid replacement of tapping channel bricks without disturbing the surrounding lining. Safety considerations are an important design factor, and the positioning of the water channels is optimized to prevent leaks although the copper is not in direct contact with the molten fluids during normal operation. Water-cooled copper blocks designed by Tenova Pyromet have successfully been utilized on metal, matte, and slag tap-holes for a number of processes, including nickel, platinum group metals, and mineral wool.

During the processing of iron ores, a large quantity of low-grade tailings containing abundant iron values in fine particle size range is produced. Due to the increasing demand in the high-grade ores for metallurgical operations and the stringent environmental conditions imposed on mining activity, it is essential to utilise the waste tailing pond slimes. Recovery of iron values from these tailing ponds not only enhances the life of the existing operating mines, but also enables achievement of a sustainable process. Iron ore tailing/slime (-150 μm) is produced after scrubbing and wet screening of a low-grade iron ore. Tailing beneficiation of iron ore has been addressed either by flotation or wet high intensity high gradient separation. The present paper aims to recover iron values from discarded slime containing assay ~56% Fe, ~6.5% SiO2, and ~7.0% Al2O3 from the Noamundi processing plant by using a high gradient magnetic separator (HGMS). In this process, tailings are effectively processed with a vertical pulsating high gradient magnetic separator to produce a relatively high-grade iron concentrate. The results of investigation indicate that this novel process is capable of producing an iron concentrate assaying ~ 60% Fe and ~3.25% alumina with a yield of ~55 % on weight basis and recover > 65 % iron bearing particles from the tailings. More importantly, the corresponding tailing contained ~45% Fe. It was concluded that this novel process may be effectively used to recover iron values from low-grade hematite tailings. The large scale of cave mines leads to many challenges, including operational logistics and geomechanics design. In current practice, pillar stability assessment relies almost exclusively on stress analysis. However, stability is also affected by other factors including those related to operational aspects of the mining method, the effects of which are difficult to account for during the design stages. In this paper we present a case study of the application of a machine learning approach to evaluate the influence of these operational factors on pillar stability at the Chuquicamata underground cave mine in northern Chile. Due to the likely multi-factorial damage process leading to collapses and considering the different pillar conditions, a tree-based machine learning method was used and analysed to improve the understanding of the relative importance of the various contributing factors. Unlike stress analysis methods, it does not require any a priori knowledge of failure mechanisms, nor the calibration of associated controlling parameters. The proposed random forest model predicted pillar collapses with 80% accuracy despite limited samples to model from. The main contributing factors to collapses were found to be related to available pillar volume, cave front geometry, and time under abutment stress conditions. The effects and interactions of such factors were also studied, showing that careful and improved control over operational conditions can significantly reduce the likelihood of pillar collapses. These conclusions could not have been obtained from stress analysis alone, illustrating the complementary nature of conventional stress analysis and machine learning approaches.

The separation and beneficiation of low grade collophanite has long been a technical challenge in phosphorous production. It requires the joint efforts of process design, reagents optimisation and operational control. In this study, the statistical response surface method was applied for determining the optimum reagent dosing in the flocculate flotation of a low grade (18.59%) collophanite ore. The dosage of three reagents, including a pH regulator (Na2CO3), depressant (Na2SiO3) and flocculant (modified starch), were input parameters of the modelling design. Two quadratic mathematical models were derived for prediction of grade and recovery based on the statistical design. Statistical analysis of the experimental results validates the reliability of the models. Through further calculation, the optimum dosage of the three reagents were found to be 3,020g/t Na2CO3, 1,990g/t Na2SiO3 and 880g/t modified starch, with which a maximum recovery of 75.81% and P2O5 grade of 30.08% was obtained from flocculate flotation test. Carman: The results achieved at Buffelsfontein Gold Mining Company Limited are very encouraging and it seems certain that as far as the conventional uranium recovery process is concerned solvent extraction must entirely supplant the old resin ion exchange process. The operational costs given by Mr Meyburgh indicate that the chief cost items in solvent extraction are reagents. In other words 38.4 per cent of the operational cost at Buffelsfontein is due to the replacement of the organics lost from the plant. It is reported from a wide field of experience that loss, particularly of amine, is a direct function both of the quantity and nature of finely divided suspended solids in the pregnant solution and the extent to which the design of the mixers causes the formation of secondary dispersions which do not easily separate in the settler. There is in addition the unavoidable loss of amine due to its solubility in the aqueous solution which is thought to be about 4 p.p.m. In order to minimise solvent losses therefore, efficient clarification at the head of the solvent extraction plant would appear to be a most important requirement. For this reason the newly erected plant at West Driefontein Gold Mining Company Limited has two Funda Pressure Filters each with a filtering area of 540 sq. ft. which are together designed to handle up to 440 g.p.m. of filtrate. This plant has not yet been commissioned but preliminary testing indicates that suspended solids in the sub micron size range which do not settle even on protracted standing of the solution, will rapidly blind the clarifiers. This should not affect solution clarity but frequent backwashing adds to the cost of precoating. The difficulty was countered in the laboratory with continuous additions of filter aid in addition to the precoat but, as Table 11shows, cost of filter aid is high and its use will have to be optimized against organic losses due to less efficient clarification. This will need much careful observation over a relatively long period of time. Costs shown in Table 11 are based on Mr Meyburgh's figures adjusted to probable conditions at West Driefontein Gold Mining Company Limited. The assumption based on small scale testing is that it will cost 5.2c/ton in filter aid to clarify filtrate to a level of about 5 p.p.m. of suspended solids, in order to restrict the amine loss to 10 p.p.m. which is likely to be equivalent to an entrained organic loss worth approximately only 2.6 cents per ton. Of course poor clarification as mentioned earlier is only one of two or even more causes of organic losses and it seems obvious on the above basis that the operation and economics of pressure clarification will need close investigation. A second important consideration at West Driefontein has been the design of the pump-mixers which must perform the dual function of phase mixing and providing the necessary hydraulic gradient for counter current flow of the two phases. The global liquified natural gas (LNG) storage market size is projected to reach USD17.5 billion by 2025. Currently, owed to its high toughness, tensile strength, and excellent weldability, the 9% nickel steel is the most used in building infrastructure for cryogenic applications such as the construction of tanks and pipes for storage and transportation of LNG. However, this alloy is not readily available because of its complex production process and high cost. This provides an opportunity for suitable alternative materials to build infrastructure for cryogenic applications. Among strong contenders is the Fe-Mn based alloys, which have sparked global interest due to their desirable properties such as relatively lower density, low cost, high toughness and strength, due to a high manganese (Mn) content. These attractive properties render Fe-Mn based alloys preferred candidates to replace traditional steels in engineering applications in which strengthweight ratio is critical. In response, as a build-up to designing and developing austenitic Fe- Mn alloys, the present study employed density functional theory (DFT) based first-principles computational materials modelling technique to investigate the structural, thermodynamic, and magnetic properties of binary Fe-Mn alloy composition in competing FCC, HCP, and BCC crystal structures. Using this approach, it was possible to unravel the key underlying elastic properties that are directly correlated to experimental tensile strength and high toughness in binary Fe-Mn alloys. Besides successfully validating the existing experimental data, the current predicted properties and the deployed approach will serve as a benchmark from which further alloying required to improve other properties will be conducted.

Given the inherent risks and disruptions in underground coal mining operations, strengthening the resilience of critical infrastructure has become a vital priority. This paper aims to evaluate the resilience of the underground coal mining environment using historical data and expert judgment. The study serves as a framework for optimising the utilisation of critical infrastructure to minimise operational disturbances. To achieve this, a practical methodology has been developed, incorporating nearly two and a half years of collected operational data, a hierarchical structure, and a systematic approach. Furthermore, a case study is conducted to demonstrate the real-world applicability of the proposed method. Finally, the resilience index isintroduced as a straightforward summation of ranked impact factors, providing a clear metric for resilience assessment.

Shaft sinking survey practices in Southern African mining operations have been refined over many decades to meet the stringent accuracy, safety, and productivity demands of deep vertical excavation. However, much of this specialised knowledge remains poorly documented, and the decline in new shaft sinking projects presents a risk that these proven practices may be lost to future generations of mine surveyors. This paper reviews and synthesises current survey control methodologies employed during shaft sinking operations, with particular emphasis on the establishment and maintenance of surface and underground control networks, shaft verticality control, and elevation transfer. Traditional techniques, such as plumb-wire plumbing systems, steady brackets, and calibrated steel shaft tapes, are discussed in detail, alongside quality control principles and common sources of error affecting coordinate transfer. The paper further examines the integration of modern technologies, including total station resections and LiDARbased laser scanning, highlighting their benefits, limitations, and practical constraints in active shaft environments. By documenting both established and emerging practices, this review aimsto preserve critical institutional knowledge, support consistent survey standards, and provide guidance for accurate spatial control throughout the shaft sinking lifecycle.

Underground coal gasification (UCG) is becoming more popular as the reserves of good quality, mineable coal are starting to diminish, and yet the global energy demand from coal is still increasing. The purpose of this research project was to investigate cavity formation within a coal block due to the combustion reactions in the context of UCG. The cavity plays a pivotal role in the UCG process, as it is essentially the gasification reactor. Cavity formation in an in situ gasification process using the forward combustion linking method (FCL) had been investigated, and a laboratory model was created to simulate the process. The experiment was performed by drilling a U-shaped tunnel into a coal block, which was then combusted internally with air that was fed through an injection hole. A heating element (at approximately 500°C) was used to supply the required heat for combustion at the base of the injection well. The coal blocks were analysed using micro-focus X-ray tomography. The tomography results showed that the coal tended to crack along the bedding plane after a short duration of combustion, due to either the formation of clinker or the expansion of swelling vitrinite along the horizontal tunnel. The deposit was thicker at the base of the injection well compared to the base of the production well; this may have been caused by the turbulence of the air flow and the relatively high oxygen concentration at the base of the injection well. A comparison of the results with work by Daggupati et al. (2010) showed the same trend, despite the slightly different methodology applied.

Waste dumps are widely used to discharge stripped mine wastes in open pit mining methods. As mining progresses, the height of the waste dumps will increase gradually, which may induce sliding failure once the height exceeds a critical value. Therefore, estimation of the maximum dumping height is crucial to the life-cycle use of a waste dump. However, published information about the maximum height of mine waste dumps are extremely rare. In this study, the maximum dumping height is estimated based on the strength-reduction technique by numerical simulations. The influences of dump geometry and properties on the maximum height are investigated. The results show that the maximum dump height decreases as the dump slope inclination angle α or the unit weight of dump materials γ increases, but decreases when the shear parameters of dump materials (cohesion c and internal friction angle ϕ) increase. The maximum height starts to increase with the ground inclination β when shear failure occurs at the interface between the dump and the base. Furthermore the effects of the dump width B, Young’s modulus E, and Poisson’s ratio μ of dump materials on the maximum height are almost insignificant. Good agreement was found between numerical results available in the literature and those obtained in this study.

In this study, the detachment behaviour of 314 μm diameter silica particles from a single 3 mm diameter bubble rotating in a confined cavity connected to a cross-flowing water channel was investigated. The liquid cross-flow generated a rotating flow inside the confined cavity, which was quantified using 2D particle image velocimetry (PIV) measurements. The fluctuating (x-y) velocity components inside the cavity for each cross-flow velocity, U, were then used to estimate the corresponding time/volume average turbulence intensity values, Ti. Turbulence intensity ranged from 9.3-16.2%. In the absence of a bubble, the rotating vortex within the cavity created a pressure field which decreased towards the centre of the vortex; wherein the lowest pressure zone was located at the centre of the cavity. The vorticity into the cavity was found to increase with increasing the turbulence intensity. A bubble, both without and with particles attached, was introduced into the cavity under different flow conditions and its motion was tracked using the shadowgraphy technique. Experimentally, it was found that the bubble-particle aggregate was trapped at the centre of the cavity (low-pressure region) following a spiral trajectory. An interface resolved 3D computational fluid dynamics (CFD) model was developed to predict the particle detachment conditions within the confined cavity. CFDpredicted vorticity in the absence of a bubble agreed well with experimental observation. The CFD analysis indicated that the vorticity inside the cavity was not significantly changed when a single bubble was introduced. On this basis, the computed vorticity was utilised in describing the force balance applied to the attached particle. Computationally, it was found that the critical turbulence intensity, beyond which the particle was detached from the bubble, was 14%. This value was consistent with the experimental observation of detachment at Ti at 15.7%, and above, but not at lower values. South African coal discards derived from feed coal for thermoprocesses pose human health and environmental problems and incur high disposal costs. These issues need to be resolved. Coal fines and a coal fines/ K2CO3 blend were combusted at 700°C in a laboratory rotary kiln to produce ashes containing metakaolinite (Al2O3.2SiO2) and illite/muscovite/orthoclase amorphous materials. The blend ash and coal fines ash, containing 18% K2O and <1% K2O respectively, were leached with water and with 1 M and 8 M NaOH at 80°C for 4 hours using a solid to liquid ratio of 1:5. The 8 M NaOH leach yielded 17% sodalite (Na8Si6Al6O24(OH)2) formation through SiO32-, Al(OH)4-, and Na+ precipitation in the leached ashes. The 1 M NaOH leach yielded no sodalite. X-ray fluorescence analysis of the original ashes and leached ashes showed low Al and Si dissolution efficiencies due to the sodalite formation. Sequential NaOH leaching resulted in the highest potassium dissolution efficiency of 89% for the ashes of fines/K2CO3 blend and 59% for the fines. It may be possible to increase the ash-derived zeolite concentration by using even higher NaOH concentrations (12–20 M NaOH) during leaching. Sodalite derived from coal ash could possibly be utilized for water purification in industrial applications, or as molecule separators. The potassium-containing liquid could be used in fertilizer manufacture.

Energy efficiency is a cost-effective way of both bolstering energy security and limiting the harmful effects of energy use on the environment. Mining is an inherently energy-intensive activity, and the 2008 revision of South Africa’s National Energy Efficiency Strategy (NEES) set a target of a 10% reduction in energy consumption by 2015 for the mining sector. In this study, we investigate the effectiveness of the NEES in improving energy efficiency in the South African coal mining sector by surveying energy intensity at a number of operations, and analysing energy efficiency trends and energy use by process and energy carrier at an underground coal mine in Mpumalanga. Most mines surveyed exhibit an increase in energy intensity over time. At the case study mine, the increase was primarily due to increased energy use in the beneficiation and discard reclaiming processes. Trends in energy consumption are a poor reflection of trends in energy intensity, as a decline in energy consumption is most easily achieved by reducing production. A more appropriate metric for energy efficiency at coal mines is energy intensity, defined as energy use per unit of saleable product, relative to a multi-year baseline. The evidence suggests that the NEES has been ineffective in promoting energy efficiency in South African coal mines. We propose that greater success could be achieved by monitoring and reporting on energy intensity at the process level, and by incentivizing energy efficiency gains.

The risks associated with operating water reservoirs and tailings storage facilities (TSFs) are different because of their different purposes, methods of construction and operation, and characteristics of the materials impounded and their flow behaviour. Regardless of the differences, these two types of structures are often put in the same category when it comes to risk assessment and the application of relevant methodologies, which may result in unrealistic outcomes. In this paper we investigate whether it is possible to apply the risk ranking methodology designed for water reservoirs to TDFs and overview the key differences between these two types of structures. We also provide a comparative analysis of the results obtained by conducting a risk assessment of the operation of a TSF, applying the method recommended by the International Commission on Large Dams (ICOLD), and analyse the results using the failure mode and effects analysis (FMEA) technique. It is concluded that a more realistic evaluation of risk levels can be obtained by adopting a systematic approach to risk assessment in accordance with the traditional risk definition on which the FMEA technique is based.

Challenges due to the formation of stable froth in acid leach systems is common at many copper and Ccbalt producers. Stable froth affects downstream process, critical equipment, and operational parameters. In severe cases the froth present safety and environmental risks and increased operational costs. Solids reports in the pregnant leach solution, accumulates, and clogs launders resulting in a potential costly safety and environmental risk. Solvent extraction is operationally affected by crud formation, organic solvent and extractant losses, reduced mass transfer due to the solids carried downstream. This article reviews the generally inadequate mechanical and hydraulic solutions of froth elimination employed over the years. The recent introduction of a chemically based solution able to eliminate froth problems that can potentially turn around the situation for those who adopt the technology.

"The purpose of this study was to establish the impact of discount rates on cut-off grades for narrow tabular gold deposits as characterized by the goldfields of the Witwatersrand Basin in South Africa. There are various methods available for determining the cut-off grade, from simple breakeven calculations to sophisticated software packages that consider a variety of inputs to optimize the cut-off grade. For this study a simple financial model was created in Microsoft Excel® that links the ore flow, block listing, and the cash flow. This allows the cut-off grade to be optimized considering how the cost of capital and chosen discount rate affect the cash flow.The discounted cash flow (DCF) and resultant net present value (NPV) are a widely used valuation method for production properties according to the South African Code for the Reporting of Mineral Asset Valuation (SAMVAL Code). The financial model in this study utilizes the Solver function, as well as simple Microsoft Excel spreadsheet formulae to optimize the NPV. Solver was chosen as it is a standard feature in Excel and thus no additional software costs are incurred beyond the basic Microsoft Office suite. For the purpose of this study, just narrow tabular gold deposits of the Witwatersrand Basin were considered. An example of a typical ore block listing, as well as the costing figures, was obtained from an operating gold mine. The results obtained from the study financial model were compared to the current cut-off grades obtained from the mine using their proprietary optimizer program, and were found to be comparable. The methodology utilized for this study thus appears valid.The cut-off grade was optimized considering the cash flow, which includes the variable mineral resource royalty tax, the variable gold income tax, as well as the discount rate. By comparing the resultant NPVs using discount rates of zero, 9%, and 12%, the impact of the discount rate on cut-off grades, resultant life of mine, and average mining grades (AMG) could be compared for the example ore block listing. The South African Code for Reporting of Exploration Results, Mineral Resources and Mineral Reserves (SAMREC Code) does not require operations to state if a discount rate was considered in determining mineable reserves. Mining companies approach the question of applying discount rates in determining their cut-off grades, and thus mine planning strategy, in different ways. Due to the negative impact that optimizing purely on NPV has on the life of mine, some choose to optimize only on profit. Other companies have reverted to utilizing pay limits as their primary grade planning strategy. The calculated cut-off grade is then considered to be another planning indicator rather than a hard determination of mineable reserves."

Toll and custom treatment of base metal concentrates have been performed for decades as mines and concentrators are developed distant from capital and, energy-intensive smelting and refining facilities. Commercial treatment terms have been developed and refined for over a century, and are negotiated taking into account a complex array of quality and economic factors. Treatment of third-party concentrates in the South African platinum industry is a comparatively recent development, brought about by the opening up of mineral rights and operations being developed that are smaller than the critical size required to sustain capitalization of smelting or refining plant. Published commercial terms have not been demonstrated to reflect the complexities and subtleties of base metal concentrate markets. This paper outlines some key elements and parameter ranges of base metal concentrate treatment contracts, and applies similar principles to typical Merensky and UG2 platinum group element (PGE) concentrates to determine potential value distribution between the mining and treatment parties in tolling arrangements.

Dual energy X-ray transmission (DE-XRT) sorting is a recent development in the range of sensor-based sorting technologies available today. DE-XRT is particularly suitable for dry coarse coal beneficiation in the size range -120 mm +12 mm. In this paper, we describe the technology and show the results of a number of test runs conducted on different types of coal from the USA and South Africa. The results have shown that DE-XRT is an effective technology not only for deshaling of coal and removing pyritic sulphur but also for separating coal and torbanite. The use of dry deshaling methods will be more important as water availability becomes a greater concern. DE-XRT is one such technology which will be incorporated in future dry coal processing plants.
