Rock breakage is a major component of all mining and mineral processing operations with the particle size distribution linked to productivity through the comminution chain. Optimisation and automatic control of comminution, material handling, and agglomeration processes is a complex task with large potential for gains in productivity, and energy efficiency. A key factor in realising these gains is the requirement for fully-automated online particle size distribution measurement to provide the necessary feedback and input for control. Moreover, to enable automatic control system it is necessary to provide a consistent, reliable size distribution measurement that avoids the significant errors resulting from under-sizing overlapped particles and over-sizing clusters of fine particles. Published literature and observation of commercial systems indicate a body of predominantly 2D photographic based particle size measurement systems that suffer from a number of significant errors except in the simplest case of a monolayer of particles under good illumination with limited colour variation in the material. In order to overcome these limitations a university and industry collaboration developed three-dimensional particle measurement (3DPM) between 2006 and 2012, based on 3D surface profile measurement of the visible material on conveyor. 3DPM avoids particle delineation errors due to variation in material colour and shadows, detects overlapping versus non-overlapping particles, and identifies areas of fine particles as fines and not large rocks. 3DPM measures: the visible material and calculates its particle size distribution, bulk volume, detects boulders, and conveyor belt fill factor in an automated consistent manner. Furthermore, 3DPM’s advanced algorithms allow observation of particle variation that would otherwise be undetected without the capacity to identify visible areas-of-fines and overlapped particles. Boliden Mines has installed 3DPM at three operations for measurement between the stockpile silo and grinding mill, and measurement after the primary crusher. Fragmentation measurements across multiple years of measurement are presented with some observations of plant behaviour. In the future 3DPM results will be incorporated into automatic control strategies for plant optimisation. 3DPM is used across a wide range of material types and applications that also includes; limestone aggregate for quality control in manufacturing, agglomerates for closed-loop automatic control in chemical production, and measurement of coke for size-based blending feed control to the blast furnace in steel production. In focusing on open pit mine scheduling, one of the biggest areas that a mining engineer can add value is in the area of cut-off grade optimisation. It is not atypical to add up to an extra 20 per cent in value by bringing forward higher-grade ore and deferring costs into the future.There are many techniques available to maximise net present value (NPV) when applied to open pit mine scheduling. That in itself raises the question of why so many of these techniques exist. The short answer is that none of these techniques are robust. Every time the problem changes, the algorithms also have to change.Instead of trying to make a problem fit the constraints of an existing technique, there is much to be said for usefully hybridising different approaches. This paper describes an innovative approach where evolutionary algorithms are combined with both local search and linear programming. The goal is maximising NPV through optimisation of cut-off grade policy and extraction sequence for an open pit mine. Static liquefaction is a geotechnical hazard in mine tailings facilities. Soils that are contractive in shear are susceptible to static liquefaction. Tailings facilities are dynamic structures, typically growing in height each year. Dilative tailings may become contractive under increased effective stress. In this paper we show that Cone Penetration Test (CPT) data can be used to estimate the future state of in-place tailings under changes in effective stress. Susceptibility to static liquefaction is typically evaluated with the CPT by using a clean-sand equivalent normalized cone tip resistance (Qtn,cs) or by estimating the state parameter (?). An alternative approach is to evaluate the soil-state using the yield-stress-ratio (YSR = ?’y/?’v0). If the YSR equals one it is on the normal consolidation line and the soil-state is contractive. YSR values greater than three are typically dense of the critical state line (CSL) and the soil-state is dilative. In this paper we review how to calculate Qtn,cs, ?, and ?’y; and how the YSR can be used to screen for contractive soil behaviour. Unlike Qtn,cs and ?, it is very simple to estimate how the YSR will change due to an increase in overburden stress. This YSR approach was evaluated at three locations that saw increases in overburden of 10 m, 20 m, and 25 m. We show that the ?’y calculations are consistent and the increase in effective stress moves the soil state towards looser soil states. This paper covers the key issues such as orebody geometry and grade, geotechnical data and metallurgical response. These must be considered in selecting a mining system for a new orebody. It then focusses on the advantages of open pit mining over underground mining particularly in the areas of costs, speed of development and safety. Environmental issues with waste storage is the only negative which emerges. Consequently, the majority of new large mine developments continue to be open pits. It is also demonstrated that underground mining continues to play an important role, particulary for high-grade deposits at depth. The impact on ore recoveries of recent developments in stabilised fill technology in underground mining is also highlighted. The importance of economics to the decision on mining method is continually emphasised as maximising orebody value should be the prime objective of this Work.

The loss of 11 miners in the 7 August 1994 Moura No.2 Underground Mine Disaster was the catalyst for major change in the way safety was managed in the Australian Mining Industry. The impact was felt across all sectors not just underground coal. It was the catalyst for the overhaul of the regulatory frameworks, moving away from prescription to management systems and risk management. This had a substantial impact on the way not only the industry operated but also on how the regulator functioned. It heralded the introduction of competency-based training across all levels of the mining workforce. Since that time major improvements in safety performance have occurred. However, hiding within the statistics are some disturbing trends. This paper aims to analyse the progress made in the past 30 years and identify the current and emerging issues. Automation is bringing major production and safety benefits, but at the same time other factors such as the reduction in workforce numbers and ever-increasing production pressures are leading to high turnover rates. This in turn causes to a loss of experience and expertise. In addition, and of particular importance, is the recognition of psychosocial wellness on workforce safety. Many of these factors are not unique to the mining industry however they may be exacerbated by the scale of mining, the remoteness of the mines and family unfriendly mining rosters.

Western Metals Mt Gordon Operation is a copper mine and processing plant situated 120 kilometres north of Mt Isa. The unique Mt Gordon copper process utilises a whole of ore acid/ferric pressure leach to produce copper cathode from the Esperanza massive sulfide copper orebody. Esperanza ore contains chalcocite, covellite and minor chalcopyrite hosted in a massive pyrite matrix. These ore stocks will be depleted in late 2003. Recently the process circuit has been upgraded to allow the treatment of lower grade Mammoth ores. These include the installation of a ball mill to complement the existing SAG mill, a single stage rougher flotation circuit and a tailings thickener. The leach bleed neutralisation plant was also upgraded at this time. Commissioning of these new circuits occurred in March 2003 and involved all the challenges of ensuring current production levels were successfully maintained while new process steps were incorporated into the whole circuit. This paper explains the background flow sheet of the patented Mt Gordon process and the reasoning behind the enhancements required for an already successful copper leaching circuit. Included are discussion of the influences of the new ores on individual process components such as comminution, leach chemistry and solid/liquid separation. Longer term ore processing options are also discussed.

Pre-concentration of low grade ores via the rejection of low/no value materials based on fragment size is the subject of many published papers and studies over the past decade. However, the possibility of upgrading should not limited to low grade ores given the high cost of capital, energy, water, reagents, and ultimately tailings storage across the mining industry. Mining and processing facilities at Olympic Dam consist of an: 1) underground mine where ore is extracted via sublevel open stoping and 2) integrated processing plant located on the surface which produces Cu-cathode, Au-Ag bullion and uranium oxide concentrate. Blasted ore is trucked/trained to underground crushers which produce an ore feed with a product size P80 = -145 mm. Crushed ore is then hoisted to the surface and delivered to the ROM pads via an overland conveyor. The typical copper grade of mill feed is approximately 2 wt%. A rapid assessment of the potential to upgrade Olympic Dam mill feed prior to the ROM pads via rejection of low value materials based on fragment size was completed using existing data. Three separate datasets were utilised to assess the deportment of Cu, U, Au across size ranges of 200 mm down to sub-8 m. Cumulative grade vs cumulative mass distribution graphs for each element were produced. This data clearly demonstrates that Cu, U, Au grades remain constant down to ~212 m, which happens to be the liberation size of the sulfides. Hence, no potential to upgrade the ore stream via rejection of +200 mm - to ~212 m sized materials prior to milling. Mineralisation within the Olympic Dam Fe-oxide Cu-U-Au-Ag deposit (IOCG) occurs as disseminated sulfide grains within granite- to hematite-rich breccias. The typical sulfide grain size is sub-200 m that supports the outcomes of the grade deportment by fragment size study.

Standards in the public reporting of resources and reserves in Australia have dramatically improved since the implementation of the Australasian Code for Reporting of Mineral Resources and Ore Reserves (The JORC Code) in 1989. Whilst the JORC Code states clearly that Mineral Resources and Ore Reserves are imprecise calculations and should be treated as estimates, there is strong evidence that many people regard them as fact, including some accountants, directors, auditors and investors. Mineral Resources and Ore Reserves are key inputs in the valuation of a mining company and the determination of financial performance. Geological knowledge is the foundation upon which Mineral Resources, Ore Reserves and investment decisions are made, however this information carries with it substantial uncertainty. Case studies and company reports have established that errors derived from inadequate geological inputs have led to reduced profitability in operating mines and in extreme cases the premature closure of mine operations. Whilst there are many causes of mine closure and reduced profitability, including commodity prices and exchange rates, the cumulative effect of all geological uncertainty contributes significantly to the erosion of the credibility of mining within the investment community. There are a number of methods used to characterise and model uncertainty in Mineral Resource and Ore Reserve estimation. Empirical mining indexes, sensitivity analyses, Monte Carlo simulations and Conditional simulations are used to identify and estimate geological uncertainty, notably the quantification of uncertainty in grade and tonnage estimates. These techniques have not generally been applied to estimating geological uncertainty associated with key Ore Reserve inputs such as appropriate mining technique, equipment selection, production rate, mining dilution, stability requirements, materials handling, metallurgical processing, product quality and waste storage. New software tools are needed to model the entire mining process with all its geological and other interdependencies, enabling all uncertainties to be separately identified and estimated. By its very nature, mining involves the assumption of significant technical, financial, political, environmental and social risk. Success comes by understanding and managing these risks and consequently the mining industry will never choose to reduce the level of geological uncertainty to nil. The ultimate aim of improved identification and estimation of geological uncertainty is to quantify inputs into the Ore Reserve process, allowing a company to assess the risks and manage these accordingly. This approach is relevant to feasibility studies for new projects as well as life-of-mine planning through to the weekly schedule at existing mines.

IGO Ltd’s (IGO’s) Nova Operation (Nova), which is 160 km east-north-east of the town of Norseman in Western Australia (WA), mines and processes nickel-copper-cobalt (Ni-Cu-Co) sulfide ore from the magmatic Nova-Bollinger Deposit (Nova-Bollinger), which is hosted by the Mesoproterozoic age high-grade metamorphic rocks of the Albany Fraser Orogen. Over its 56-month life-of-mine (LOM) operations to 31 December 2020, Nova has processed 5.63 Mt of ore grading 2.04 per cent Ni, 0.86 per cent Cu and 0.07 per cent Co from its underground mine. At the end of 2020, both the Nova-Bollinger JORC Code reportable Mineral Resource estimate (MRE) and Ore Reserve estimate (ORE) were >90 per cent classified in the highest JORC Code confidence categories of Measured Mineral Resource and Proved Ore Reserve respectively. The high JORC Code classification confidences assigned to the Nova-Bollinger MRE and ORE results from the 386 km of surface and underground diamond drill testing of the deposit to a nominal 12.5 by 12.5 m pierce point spacing in mineralisation. The close spaced high-quality drilling and bulk mining method employed at Nova has effectively removed the need for any grade control modelling outside of the MRE process. Importantly, having only the one fully drilled out deposit being mined and only the one process plant, Nova’s reconciliation process is in the fortunate situation of not being confounded by issues such as external ore sources and constant updates as new grade control information becomes available. IGO’s Nova reconciliation processes are focused on reconciliation ratios that quantify operational period differences between the MRE and ORE head grade and tonnage forecasts and the process plant head actuals. These metrics have been used to identify key reconciliation issues and have initiated several studies into the causes for specific reconciliation results, which are discussed in the paper. In late 2020, a period of sustained poor reconciliation results led to the recognition that increasing the understanding of risk between the MRE and ORE should be investigated. To assist with modelling stope level risk within the mine plan and subsequent reconciliation, an attempt was made to develop a formula to quantify ‘stope risk’ from MRE metrics such as sample spacing, kriging efficiency and so on

It has been observed in several Jameson cell installations where the source for flotation feed is deslime screens, that the recovery of coal particles greater than 0.5 m is not as great as that of finer material. Consequently, a research project was undertaken at a CHPP in the Bowen Basin, Queensland, to assess the possibility of increasing the recovery of coarser particles (+0.5 mm) within the downcomer of the Jameson Cell. The effect of decreasing turbulence and agitation in a commercial-scale downcomer was investigated to assess the effect on the recovery of both coarse and fine coal particles. This paper details the findings of the testwork, summarising the results relating to differences in the operating parameters within the downcomer.

The Caval Ridge Mine is an open cut coalmine and located within the Bowen Basin region in Central Queensland, and commenced mining and processing operations in 2014. A number of geotechnical challenges for managing dragline bench and lowwall stabilities have been encountered in both southern and northern pits over the years. Southern Pits contain steep seam dips of up to 15° (27 per cent) whilst the northern pits also have shears below pit floors. Geotechnical guidelines to manage the risk of dragline bench failure and lowwall instability have been developed and improved since these geotechnical challenges were identified. The dragline guidelines include dragline tub offset distances from the 60° Line (SDL) or buttressing thickness for different seam dips greater than or equal to 8°. The low wall stabilisation guideline established floor disruption widths and depths depending on seam dips and presence of floor shears to known depths of up to 3 m. As mining operations advance, lowwalls have remained stable until floor disruptions were fired, then returned to stable soon after the shot. The maximum distance of lowwall cracking with blasting has been as far back as the second spoil peak (the prestrip truck dumps construction limit). These failures need to be eliminated to allow the operational flexibility and haulage benefit of constructing the prestrip truck dumps behind the first spoil peak, while maintaining no risk to personnel or equipment. The floor shear depth was verified by collaborating with the exploration teams and taking advantage of the already planned 8-inch coal quality core holes, drilling them an extra 5–10 m past the coal seam floor and locating the shear presence. With this continuous improvement effort, no lowwall failures have occurred during floor disruption firing from the second strip after the new floor disruption depth guidance have been applied. This paper documents the processes for developing these geotechnical guidelines, operational implementation, and outcomes. Operational applications over the years confirmed that these guidelines have effectively managed the dragline bench and lowwall failure risks related with the steep seam dips and floor shears in this open cut coalmine.

This paper discusses the use of a mechanised shaft sinking machine Herrenknecht Vertical Shaft Sinking Machine (VSM) – to conduct the 93 m presink for the Wira Hoisting Shaft at the Prominent Hill Mine in South Australia. This technology has been widely used in the global construction industry, however, this was the first time it had been used in Australia and the second time in a mining application. The non-entry shaft sinking system eliminates risks associated with a traditional manual method and allows all shaft construction operation to take place from surface. The geology in the upper 100 m at the Prominent Hill mine is conducive to mechanical excavation, with expected rock strengths below 130 MPa. This enabled an alternative shaft construction methodology to be considered. The Herrenknecht VSM system was selected due to its extensive work history and demonstrated performance in similar ground conditions. In collaboration with the operations and design team, the shaft collar and surface configuration were modified to suit the requirements of the VSM, additional equipment, and loading jacks that support the pre-cast lining. Dedicated concrete moulds were designed in Germany and built in Italy. The concrete segments were cast in Adelaide and road freighted to site. This paper outlines each stage of the presink – refurbishment, transportation, logistics, establishment, operation and demobilisation. Selecting this shaft presink excavation methodology, delivered through positive collaboration and communication despite some challenges, shows the benefit to the mining industry of applying new technology and innovation to improve safety and productivity.

Large areas of ground are permanently supported on coal pillars, both in extensive old workings and current drivages in active mining operations. Continued growth of civil infrastructure is resulting in more surface development above old bord and pillar mines and an increased need for mine development beneath existing surface structures and features. The result is a greater likelihood of conflict between miners, developers and regulatory bodies. However, over the last 40 years there has also been significant improvement in the general level of understanding of pillar behaviour and stability, both in Australia and overseas. This paper examines some of the issues to be considered when undermining surface structures or undertaking surface development above old workings. The Factor of Safety (FoS) methodology widely employed for the assessment of pillar stability is reviewed, including the key geometrical, geological and statistical concepts associated with the probability of pillar failure; local and international experiences are examined and significant parameters isolated. Common concerns are addressed in the context of actual practical experience, utilising a risk management approach. Recent advances in methods for the assessment of pillar stability are put forward, along with criteria for arriving at rational design outcomes.

As the global demand for metal values expands, it becomes increasingly important to create more sustainable mining operations. Consequently, considerable research and technology development is required to produce processes which are both more energy efficient and have a minimal environmental impact. One potential technology is the utilisation of microwave pre-treatment to reduce the energy requirements in comminution. Microwaves can preferentially heat the valuable mineral phases in an ore and the resulting differential thermal expansion leads to the formation of microfractures along the grain boundaries. As a result of the preferential heating, ore competency is reduced, mineral liberation is enhanced, a coarser grind size can be employed, and plant throughput can be increased. Furthermore, microwave pre-treatment can be combined with advanced ore sorting, to decrease the quantity of gangue material processed downstream and hence reduce tailings production. Previous studies on the microwave treatment of ores over the last 30 years have mainly been limited to low power bench-scale studies and there is a paucity of information on pilot and/or commercial scale studies. In the present research, the microwave heating behaviours of over 40 ores have been studied at the bench-scale. These results were used to generate a database, from which a unique classification system was developed. This system was used to rank the amenability of any given ore for microwave pre-treatment. This knowledge can be employed to predict the performance of the ores in the high-power pilot scale tests and thus can be used as a pre-screening tool. The effects of high-power microwave pre-treatment on grindability and liberation were reported. Additionally, the ore sorting potential was evaluated using a combination of X-ray transmission (XRT) and microwave infrared (MW/IR).

Ventilation on demand (VOD) has been demonstrated to significantly reduce operating costs for ventilation fans, by reducing fan output to meet demand. The most effective method for reducing operating costs is to use variable speed drives to adjust the speed of ventilation fans as required – this achieves significantly larger power savings that damper or vane control alone.However, this mode of control will significantly increase the number of speed cycles the ventilation fans will experience. Fabricated impellers have a limited number of start stop cycles based on the materials and method of construction, and the operating stresses due to centrifugal forces. This means that fans experiencing constant or regular speed changes will experience a reduced fatiguelife compared with fans that are run at constant speed.The fatigue life of fans operated under various speeds using VOD is difficult to predict, as it is dependent on the magnitude of speed changes, and the frequency, which will be varied to meet demand. It is important to be able to estimate remaining fatigue life to assist in maintenance planning and avoid unplanned maintenance activities.This paper will review extensive VOD data on fan operating conditions from two primary mine ventilation fans. This paper will demonstrate how this data can be used to calculate accumulated fatigue and predict the remaining fatigue life, and how this compares with fixed speed or non-VOD controlled fans.The increased maintenance costs for the impellers will also be estimated, and compared to the operating cost savings using VOD, to determine if the savings outweigh the additional maintenance costs.

Globalisation and consolidation is resulting in the mining industry coming to be dominated by a small number of very large companies seeking to lever assets and knowledge to create wealth. As an important service provider to the mining industry, the minerals tertiary education sector needs to understand these global drivers and respond to them. However, it is under-resourced and its sustainability is under challenge in all Western countries. Through the establishment and funding of the Minerals Tertiary Education Council (MTEC), the Minerals Council of Australia (MCA) has provided a unique opportunity to build a national, world-class minerals tertiary education environment in Australia that can be sustained in the long-term. This paper reviews how the global changes occurring in the mining industry provide the model for what needs to occur in the minerals education sector and how MTEC is the logical vehicle to facilitate these changes. It concludes by suggesting that the time has come to integrate the minerals tertiary education providers into one business. Furthermore, the vision should be for a global mining education academy based around a virtual university capable of servicing the cultural diversity and continuing education needs of the global minerals industry.

Northparkes Mines commenced production in 1994 and the mine has significant reserves to allow operation into the future. There are a number of potential future concentrator feed sources with variable sulfide mineralogy and grades.In February 2012 a comprehensive flotation survey was conducted to allow mass balancing and evaluate the operation of the flotation circuit. A rudimentary, copper element only, unsized flotation simulator was developed to evaluate high level potential for optimisation and improvement. In 2013 this flotation model was expanded to produce a mineral based, floatability component model to estimate the effect of future concentrator feed source on metallurgical performance. This revised model allows various circuit configurations to be simulated to provide a high level blueprint for the long-term planning to maximise performance.This paper provides a review of the process followed to develop the model, including an analysis into the mineral floatability component model and its calibration against plant operations. Large metallurgical complexes are substantial users of energy, water and assets. To improve the effectiveness of energy and assets the quality of the data and events become paramount for real-time operational management. A lack of resources at the local operations and at the enterprise makes it impossible to process the sea of information and many projects have failed. As such, a novel approach for implementation of continuous improvements at the local level and innovations at the strategic level was implemented at all operating plants at Anglo American Platinum. Sixteen concentrators, three smelters and two refinery process systems were integrated to scale the information for manufacturing services at the local and enterprise level. The new capability of an enterprise real-time monitoring and diagnosis software infrastructure was available to implement many business strategies in tandem. Mineral and metallurgical processing knowledge is used to simplify the implementation of the data model. As such, asset monitoring, energy, production and process control management were implemented in an integrated approach reusing the same data but with different context and time horizons to have a standard methodology for local root cause analysis. This paper will highlight a sustainability management approach to change and empower the local and strategic team to collaborate using a new approach for adaptive reporting and condition-based event management and notifications. The results based on the integrated and collaborative team efforts will be presented.
