As ore grades decline, ore deposits get harder and mineralogical complexity increases, metallurgical skills are more important than ever to ensure that today?s mining operations are operating efficiently and profitably. Yet specialist undergraduate degree programs have all but disappeared and metallurgical skills training for graduate engineers in the workspace if often haphazard. In response to this situation, specialists at the JK Centre in Queensland, Australia, have put together a professional development program designed to fast-track skills development for early career metallurgical professionals. The program, called ?MetSkill ® ?, is offered as a group training package for young metallurgists in the workplace. It is centred on a meaningful technical investigation negotiated between the JK Centre delivery team and the client company. As well as learning about project management and data collection and analysis, the participants study specialist topics such as comminution, flotation and mineralogy under the tutelage of senior research and consulting professionals. The technical investigation provides an opportunity for immediate practice of these new skills and JK Centre specialists are on hand to provide feedback and support throughout the program. The participants are employed across different operations in Australia and the Asia-Pacific, and although they occasionally come together for group training activities they are often separated by considerable distance. Specialist educational professionals from The University of Queensland have provided an innovative web platform to support collaboration and communication between all participants. This paper will describe the MetSkill ® program in detail, as well as providing a report on its initial roll-out to 2 groups of Australian graduate metallurgists in 2012

"The pressures on mining and minerals education at the tertiary level are well known. Within Australia, for example, the number of undergraduate mining engineering courses with 30 or more students in each year has reduced to three (University of Queensland, University of New South Wales and Curtin University). Similar declines in both student numbers and participating institutions are evident in many other parts of the world, and notably in USA and most countries in Europe.An in depth study of the Australian sector was conducted in 1997/1998, resulting in the Back from the Brink report (Carter 1998). The Australian situation was summarised as follows.Australia’s minerals education system, in its current form, is fragile and is in no position to seize the opportunity (i.e. world leadership in minerals education) and is more likely to succumb to the threat.Current trends include:- an acute shortage of talented academic staff, as a result of University remuneration packages having become hopelessly uncompetitive with those in the minerals industry;- small student populations and high relative costs, making mineral specific courses vulnerable to closures, when Universities are under extreme cost pressures; this situation will be exacerbated if enrolments drop in response to, say, a cyclical down turn in the industry; and- under-resourcing of minerals departments because of their comparatively small size, making these departments incapable of delivering top class teaching in all aspects of their courses, despite being excellent in some areas.Most of the Australian issues identified above have direct parallels in other countries.The most common response of institutions to the threats is to seek strength, and in some cases survival, through various forms of linkages and networks. A number of these associations, which are frequently defensive in nature, are outlined in the paper."

"This paper argues that, although specialist mineral engineering expertise is essential for the efficient design and operation of mineral processing plants, the environment in which these skills are supplied to the industry has changed forever, and not for the better. Most of the mineral engineering programmes in western universities have died or are dying. The long-service mine site mentors have gone, operations are run on a staffing shoestring so that there is no longer the time (or inclination) for considered decision-making, and the FIFO model has discouraged continuity of optimisation projects and communication between professionals. At the same time the technical challenges of designing and operating effective process plants are increasing. These trends are not going to be reversed any time soon, if ever. The ability to run efficient mineral processing operations has been materially compromised as a consequence. We propose that well-designed professional development can help to recover this situation, and it can be done easily and cheaply. The workplace is the best environment for such skills development. Professional development training should be integrated with normal duties throughout the early years of a graduate’s service (and probably beyond), and the cost should be regarded as non-discretionary expenditure for the business. If such programmes are properly resourced and managed and extended over longer time periods, there will be a measureable rise in the level of technical understanding and competence within companies and a resulting beneficial impact on resource utilisation and thus shareholder value. The paper outlines some of the approaches that we believe will work, and the benefits that we expect will accrue."

As the high-grade copper deposits in the world become depleted, there is an increasing focus on developing lower-grade ores which contain problematic impurities such as arsenic. Indeed, many high-arsenic ore bodies remain undeveloped because of their high arsenic levels. Separation of arsenic from copper at the beneficiation stage is difficult using the current processing techniques and invariably copper concentrates produced from these ores contain high arsenic levels, sometimes so high as to make them unacceptable to copper smelters. New, sustainable approaches are needed to allow development of high-arsenic copper ores while at the same time minimizing arsenic dispersion into the biosphere. The most promising route for separating arsenic from copper at the flotation stage centers on the use of pulp potential control. In recent years CSIRO has demonstrated at laboratory scale, for a number of high-arsenic copper ores, that crude flotation separation between arsenic-bearing minerals and copper-bearing minerals can be made. The differences in specific minerals responses to changes in pulp potential and pulp pH are exploited for this separation. Such separations nominally produce a low-arsenic high-copper concentrate and a low-copper high-arsenic concentrate. The former can be smelted without penalty, while the latter requires further treatment to capture and stabilize the arsenic and to recover the residual copper. Consideration has now been given to treatment options for the high-arsenic low-copper product. A pyrometallurgical option, involving a low temperature roast to selectively fume off the arsenic and leave a high-copper calcine, coupled with an arsenic stabilization step, has been demonstrated in the laboratory, and a preliminary techno-economic evaluation shows the process to be economically favorable. These results were recently published. CSIRO has now investigated an alternate hydrometallurgical option, involving atmospheric alkaline sulphide leaching of the high-arsenic product, where the arsenic is selectively dissolved leaving a copper-rich leach residue. The leaching testwork was carried at on the same high-arsenic low-copper material used in the roasting studies, enabling a techno-economic comparison of the alternate roasting and leaching treatment options to be made. The alkaline leaching work is briefly described and the results of the process option comparison presented and discussed. "After almost 100 years, since the first commercial application began in Australia, flotation has shown an extraordinary growth and nearly 2 billion tons of ore per year are presently treated by flotation processes. During this time flotation has promoted a wide scope of research activities ranging from fundamental chemistry and hydrodynamic studies to studies of industrial operations. In general, fundamental studies have been mainly related to ideal situations. In recent years, however, large efforts have been focusing on achieving a better insight into the actual sub-processes provided by the development of new and more sophisticated instrumentation. Since the massive incorporation of flotation columns, around 15 years ago, a renewed interest in flotation fundamental studies, process modelling and new cell designs have been observed worldwide. The key role of the froth has been recognized as an independent and sometimes rate limiting process step. Thus, separation of pulp and froth process stages seems the most appropriate in terms of process modelling, diagnostic, design and scale-up purposes.In relation to flotation equipment development, until the middle of the 1970’s, only the sub-aeration mechanical cells were dominant. Since the 1980’s, the use of pneumatic cells and forced air mechanical cells has emerged strongly. Also, in the last decade, flotation equipment has shown a dramatic increase in size, reaching values of 200m3 in unitary mechanical cells and more than 300m3 in columns. The general feeling, however, is that, despite the great advance observed in terms of process knowledge, the mechanisms and principles of industrial flotation cells design and scale-up are still not fully understood.Advances in process instrumentation and control now in use allow for more efficient operations, both in metallurgical performance and savings in operating costs."

Froth flotation started in Australia at the beginning of the 20th century and since then flotation technology has made significant advances. Flotation was firstly applied to sulfide ores. The largest tonnages treated by flotation are copper and copper/molybdenum ores, handling about 50% of the total ore processed. Also significant are phosphate, iron ore and coal treatments. At present, Chile is the foremost copper producer in the world with around 35% of the world?s production. Figure 1(a) shows the evolution of copper production in Chile over the last decade. The total amount of fine copper produced in year 2001 was 4.7 million tons, from which 3.2 million tons was processed by flotation while 1.5 million tons went through LIX-SX-EW processes, which also showed significant development during the same period (Anon, 2001). The total flotation treatment of copper ores in Chile is about 325 million tons per year (Anon, 2002), so the world treatment of copper ore by flotation can be estimated at about 1 billion tons per year. Consequently a total of nearly 2 billion tons of ore per year is presently processed worldwide by flotation (Fuerstenau, 2001). In order to handle the higher tonnage of low-grade ore, a worldwide trend towards the development and use of larger flotation machines began in the 1960?s. Figure 1(b) shows that the trend became extremely marked from the beginning of the 1990?s, which is consistent with the strong increase in copper production during the same period."

Declining gold grades, mineralogical complexity of ore bodies, increasing input costs, more stringent conditions in the licenses to operate, and uncertain gold price dynamics combine to exert significant ongoing pressure on margins of gold producers. Innovative approaches of extracting the metal from its ores are required to realize value from existing and future assets. In a conventional gold processing plant, size reduction of mined ore to produce floatable or leachable product is a significant cost contributor. A step change in cost reduction will be attained if radically energy efficient grinding approaches can be developed, replacing tumbling mills. In the path towards that goal, some quick wins are possible through waste rejection before grinding, and pre-treatment of mill feed to reduce grinding energy demands. Gold locked in complex mineralizations puts pressure on margins by increasing cost per oz (typically high $/t and low metal recoveries) in the hydrometallurgical steps. Gold miners are primarily price takers. The current narrow range of gold uses (predominantly investment and jewellery) is not an entirely desirable state. Some diversification into commercial uses would potentially be a price stabilizer. In this paper, promising research directions, some not always fully explored in the gold metallurgy research space, are highlighted to stimulate radical innovation for substantial value enhancements. The author strongly believes a shift from a traditionally conservative and incremental innovation approach to a more aggressive one, across all aspects of the gold metallurgy value stream (processes to products), is what the industry needs. This paper describes the inseparable relation between product design, liberation, and metallurgical recovery in the optimisation of the recycling of passenger vehicles. This is illustrated by the use of an optimisation model that uses among others a material combination matrix based on metallurgical process data, which depicts the consequences of the quality of intermediate recycling products on the metallurgical material recovery and final alloy metal quality. Various simulations will illustrate the effect of changes in product design and hence liberation on the recycling of end-of-life vehicles. Although this paper focuses on cars, the discussion is equally valid for any end-of-life product. Calibration of the model will be discussed with reference to experiments carried out in order to study the optimal recovery of aluminium applications used in passenger vehicles.

"South Africa is the world?s second largest producer of titanium bearing minerals, but apart from producing titanium mineral concentrate to form TiO2 slag, little further value is added in South Africa to mined minerals. Various studies were undertaken by both government and the private sector in an un-coordinated manner until 2007 when the South African Department of Science and Technology (DST) planned and adopted a national strategy to establish a local titanium metal industry through the research and development of key technologies that would provide a competitive advantage to such a local industry. The strategy entailed a two-pronged approach in the development of this capability, viz. simultaneous investments in the development of high-level human capital and technology in the fields of titanium metal powder production and downstream titanium metal powder processing technologies. To date significant progress has been made to establish research and/or pilot scale facilities in the following technical areas: TiCl4 production technology, titanium powder production technology, high energy milling of titanium powder, metal injection moulding facilities, rapid production of large components using laser additive manufacturing technology, investment casting of titanium, resource efficient machining of titanium and friction stir welding of titanium. Supporting technologies are also at an advanced stage through investments in titanium powder spheroidization and direct rolling of titanium powder. The intent with investment in some of these areas is not to develop new technology per se, but rather to establish local capability that will position South Africa to collaborate with other organisations in the world so that technologies can be acquired and transferred when needed in the future."

In this investigation, different mixtures of realgar and orpiment particles were floated in a laboratory batch flotation cell and multivariate image analysis was used to estimate the arsenic content in the froths. The analysis was based on the froth colour, as well as extraction of three groups of textural features, namely those based on grey level co-occurrence matrices (GLCMs), wavelets and local binary patterns (LBPs). Collectively, these features provided better information on the arsenic content of the froths than any one of the individual groups of features. Partial least squares models could explain approximately 78% of the variance in the arsenic by using all the features combined. The colour content, particularly the green component in the red-green-blue (RGB) features, provided almost as much information as each of the three sets of texture-base features individually.

"Innovation in the minerals industry has been lagging behind comparable industries like oil and gas. An incremental innovation culture that tolerates long lead times between invention and adoption has been exacerbated by a research grant structure that inhibits radical idea generation. Entrepreneurs who can make the link between ore source, technology and finance will cause a shift in innovation culture and open up substantial opportunities in the minerals industry of the future. By extrapolating existing trends in technology within and outside mineral processing, a crystal ball vision of future innovation is shaped with the aim to lower energy and water demand, reduce CO2 emissions, decrease operating and capital costs, reduce environmental impact, and secure a social licence to operate. Advances in nanotechnology, advanced materials and biotechnology will impact mineral processing, but the initiative for technology transfer must come from mineral processors. Laminates of graphene oxide can offer efficient filtration and separation media, while microfluidic devices will be used for desalination, solvent extraction and analysis. Substantial progress is expected on benign lixiviants and separation agents, such as nanoscale supramolecular hosts that can serve as high-capacity, selective and recyclable ligands and sorbents, and solid aminobiphosphonate-based adsorbents. Radical ideas for the recovery of precious metals from non-assayable ores and the generation of energy above unity will be adopted in selected minerals projects. In-situ mining in which microbes generate lixiviants at mineral surfaces will simplify processing circuits. Specific ores will be subjected to microwave processing and electropulse liberation to enhance recovery. Ultrafine grinding using devices of low energy consumption will be done mainly dry, followed by dry separation. New flotation cells will remove efficiently either coarse particles or ultra-fine particles, with mineral surfaces being modified not just by new reagents but also by selective microbes. Innovation in mineral processing indeed has a bright future."

Optimising flotation designs and innovations is a complex process involving many parameters, one of which is ensuring sufficient testwork is carried out at plant level before these innovations are launched in the marketplace. This paper will describe how modern design tools are utilized, what are testwork phases at various plants and how results and observations have helped to validate and optimise flotation design innovations. Scale-up of equipment has long been the prevalent trend, but how long can it continue? Are there other means for pushing the boundaries of present technology? Some present challenges and future directions are given in the light of theoretical criteria for scale-up and how it has been applied in practice. Very large flotation cells of 300 m3 size have been installed in New Zealand, and relevant results from the metallurgical and mechanical aspects are presented and discussed. Utilization of the cell volume is also important. New innovations in the hydrodynamic domain are presented and discussed. Means to enhance flotation of coarse and fine particles are shown with results from plant testwork. Accurate control of large flotation cells is vital to optimize yields and grades. Froth image analysis and intelligent level control are presented ? again - with relevant plant results.

"Three primary drivers are setting the trend for base and precious metal processing . they are: continued low real base metal prices, environmental concerns, and continued high prices for PGM.s. Low base metal prices are increasing the search for economies of scale and company consolidation as well as the development of some hydrometallurgical technologies. Environmental concerns are pushing for continued reductions in SO2 emissions and hydrometallurgical technologies. The high prices for PGM.s are driving major expansions and a focus on minerals processing recoveries and, to a lesser extent, reductions in the refining metal lockup.In nickel, HPAL operations on laterites have failed economically but Inco is still pursuing some alternatives. BHP-Billiton and others are developing bioleaching alternatives for nickel laterites and sulphides.Copper continues to be dominated by the hydrometallurgical and pyrometallurgical debate; new hydrometallurgical developments are being tested at several sites whilst the pyrometallurgists continue to make competitive cost and environmental improvements.Gold processing developments are dominated by the use of improved gravity recovery equipment and by the development of thiosulphate as a more environmentally acceptable lixiviant.PGM processing trends are the use of fine grinding technologies, higher power input flotation cells, and new pyrometallurgical technologies. Hydrometallurgical options for some applications are being sought.OVERVIEW The metals industry has remained under price pressure for some time; low and decreasing real prices for most metals have become an expected scenario. Occasional price spikes give some relief but invariably bring expansions and new entrants into an already oversupplied commodity market, thus leading to the continued price pressure. Technical innovation, economies of scale, and improved work systems are continually sought, so as to improve the competitive position of each individual company in such a climate; however, these developments add to the downward price pressure. In such a situation the application of scarce funds to research and development is a difficult task. Excess funding is not available in tight economic times and yet the main route to higher profits is clearly the application of technical developments to lower the cost of producing a metal commodity. Many technical centers have closed as a cost saving exercise and some have coalesced to obtain economies of scale. The Australian based AMIRA research organisation has grown to serve the R&D part of the market well in Australia and in South Africa by acting as the catalyst to form research partnerships between a number of industry players and as an administrator to direct the funding of research projects towards the various applicable research institutions. AMIRA has developed closer ties to Camiro (Canadian Mining Research Organisation) through the appointment of Camiro.s metallurgical processing research director as AMIRA.s North American based director. AMIRA is continuing discussions with MIRO (Minerals Industry Research Organisation) in regard to a merger, with a report outlining the merger proposal expected in March of 2003. Company focused research centers continue to be effective at Anglo American Research Labs, Teck-Cominco Research, Falconbridge Research center, Inco Research and some others."

"Process mineralogy’ is a form of applied mineralogy which focuses on addressing problems associated with the processing of ores. ‘Mineralogy’ is the scientific study of minerals and ‘mineral processing’ is the production of concentrates from ores. ‘Process mineralogy,’ however can be defined as the practical study of minerals associated with the processing of ores, concentrates and smelter products for the development and optimisation of metallurgical flowsheets, including the waste and environmental management considerations. This hybrid discipline consists of teams that include geologists, mineralogists, samplers, mineral processors and often others, working together. The degree of cross-training, communication and trust dictates the potential capacity of the team and where an appropriate work dynamic is fostered, in which relationships flourish as much as does the ethic of technical excellence, it is possible to develop technical capabilities that surpass those of conventional teams. The world’s demand for metals is ever increasing and ore deposits available for extraction and processing are lower grade and more complex, often containing deleterious elements that require tailored treatment. Generally, in the past, the technical challenges only needed to be overcome and assessed economically to make an ore deposit viable; increasingly and in the future, a more sustainable approach including environmental and societal considerations is needed. Process mineralogical assessment is increasingly providing the critical information that stands between failure or collapse and survival or success of some mining operations. In this paper, selected case studies are used to demonstrate the valuable role of the process mineralogy tools being used to provide the platform for innovative technology development. Their common attributes are discussed and distilled, thus providing some insights and potential guidance for addressing some of the likely future challenges of the mining industry."

This is a tutorial paper on industrially successful approaches for nonlinear process monitoring. Online process monitoring is essential to continuous operation of plants at high efficiency. The problem of process monitoring is one where an impending but undesirable process condition has to be identified and used to alert process engineers. This problem has traditionally been solved by practicing engineers using statistical techniques that detect a change in the underlying correlation structure of process variables. For linear correlation structures, algorithms such as principal components analysis, independent component analysis and partial least squares have been proposed. However, many industrial processes exhibit nonlinear correlation structure between the process variables. In this tutorial we describe various nonlinear monitoring techniques and elaborate on two recently developed methods, namely Support Vector Machine and Local Linear Embedding. The two methods are evaluated by application on two experimental case studies, a SAG mill and a polymer extruder.

"Particle size measurement is one of the most important factors in obtaining peak performance of the mineral processing plant in order to ensure efficient milling and flotation circuit operation. Off-line particle distribution analysis technologies only allow an infrequent check of the ore slurry size and hence do not allow for timely process monitoring or intervention. Most existing on-line particle size analysers suffer from a variety of disabilities such as poor statistics, non-representative sampling or mechanically complex setup. This paper will describe an Ultrasonic Extinction based method which overcomes many limitations of existing online analysers and has proven its performance for mineral applications over many years. Installation examples will be given. Since new technologies usually raise e questions about comparability and agreement to common particle size analytical methods e.g. sieving or laser diffraction analysis, extensive studies were performed comparing these different technologies to quantify the quality of results as well as its mathematical robustness."

South African is a repository of significant deposits of a variety of minerals. The Citigroup confirms this assertion with an estimate of in-situ valuation of US$2.5 Trillion. The mining sector plays an important role in the South African economy. In addition to the mineral resource base South Africa has other comparative advantages. Firstly, South Africa retains major mining companies that participate globally, including Anglo American, Goldfields and De Beers. Their global involvement offers much to the local mining sector and the broader economy. Secondly, government established research councils. The Council for Geoscience (CGS) was established to manage the Geological Survey of South Africa, including the reduction of geo-scientific investment risk. The Council for Scientific and Industrial Research (CSIR) promotes industrial development, including mining technology development. Mintek undertakes mineral research from mineral examination of ores, to extraction and refining technologies and manufacture of end products. Thirdly, South African universities teach and conduct research along the mineral value chain. They have increased their minerals graduates? capacity, thus advancing knowledge and skills. Knowledge and technical progress are behind productivity growth and emergence of competitive advantage. The research and development (R&D) capabilities of industry, science councils and universities, working in unison, will enhance the competitiveness of the South African mining industry. The National System of Innovation (NSI) requires multi-disciplinary, collaborative research. Key R&D elements, including skills and expertise, funding and facilities, must be available to implement a long-term national strategy or programme. Improved international collaboration and partnerships between government, academia and industry driven human resource development (HRD), ultimately develop the critical mass for inter-generational skills requirements. This trend requires an expansion of research collaboration programmes. Decisions involving investments and collaborative actions pertaining to R&D in the sector necessitate an analysis of the South African mineral value chain R&D capability. This paper analyses the evolution of R&D capability from exploration to refining, tertiary education, science councils and industry. The political economy of the evolution of this capability is analyzed in relation to the central role that the South African government plays in creating an appropriate supporting environment and related initiatives to enhance R&D and innovation. The traditional (popular) approach to reagent development and optimization, which has become entrenched in both research and practice for many decades, is highly reductionistic, incremental and costly, does not produce robust chemical solutions, and is not sustainable. There are also several other key drivers and changes in the mineral industry that clearly warrant a new approach. In response to these, an intense effort was made at Cytec over the past fifteen years to develop a meaningful, efficient, and sustainable approach to develop new reagents and robust chemical solutions in mineral separations. This effort culminated in three important outcomes: a) development of the holistic approach, called FLOTATION MATRIX 100? process, b) novel reagents, and c) enhanced application knowledge for reagents. In this paper, the efficiency, utility and power of the holistic approach will be demonstrated with examples using both existing and new reagents in the processing of Cu-Au, Au and Cu-Mo ores.

Most of the Indian coking coals are medium coking and of very high ash content. Beneficiation of these coals is a must for their utilisation in coke making. During washing while the ash content of the coal is reduced, the same is expected to affect the reactive-inert ratio and the proportion of various petrographic constituents in the clean coal. This will affect the coking behaviour, including the expansion characteristics, of such coal. An increase in expansion behaviour of coal increases the wall pressure and may damage the battery wall. Therefore, close monitoring of coking properties along with drop in ash is necessary for smooth use of the coal in coke ovens. An effort is, therefore, essential to understand the impact of washing on its coking properties. The studies were carried out with captive coals of Tata Steel, India. Three medium coking coal samples namely, VII A, VI A and XI SEB seam coals of West Bokaro Colliery were used for the study. The coal samples after washing to different ash levels were subjected to the following analysis: proximate, crucible swelling number (CSN), LT GK test, dilatometer and plastometer tests and petrography. The experimental data were then analysed to assess the relationship of various coking properties of the coal with its ash content. The studies clearly show that there is a strong impact of beneficiation of the coal on its coking behaviour. The impacts are more at lower level of ash in the clean coal. In general, the coking properties increase with a decrease in ash. This is primarily due to an enrichment of vitrinte materials in the clean coal and an increase in the reactive-inert ratio in the coals. However, the most important impact of the lowering ash is on the increase in the swelling nature of the coal. The coals with lower ash become highly expanding in nature. This may be very critical from operations of coke ovens point of view, especially stamp charged coke ovens. Necessary precaution should be taken in selecting the other coal blend constituents when these coals are beneficiated to a very low level of ash content.

The t10 relationship developed by Narayanan and Whiten has underpinned a number of the JKMRC models and the characterisation of ore competence through impact testing with the drop weight tester. This usefulness is based on a consistent relationship between the t10 value and the overall size distribution that was noted for brittle rocks. However, like all characterisation tests this should be used only when the controlling conditions apply, which in this case is single impact breakage between two metal platens and within the range of sizes in which fragment sizes are normalizable. For any other mode of breakage the relationship should be confirmed before being applied. Soft ores or bimodal ores with widely different competence between dominant components have non-typical breakage signatures. Breakage via single point impact abrasion, compressed-bed breakage, low-energy surface breakage and incremental breakage, to name some of the other breakage modes, do not obey the general t10 relationship, so their outcomes cannot be used to provide a direct comparison. Inappropriate use of the t10 parameter can result in misleading conclusions about efficiency of energy use. These issues and alternative comparison techniques are presented and discussed in terms of choosing appropriate measures of efficiency of breakage, ore competence and energy required for comminution.
