The Tati Activox® Project will be the first full-scale implementation of the patented Activox® process (The Tati Activox® project was deferred in 2008. Please refer to the Norilsk Nickel press issue on the topic for more info). The process was developed by Norilsk Process Technology and has been tested on Tati mine sulphide concentrates in laboratory, pilot and demonstration plant scales and demonstrated its viability. There are inherent risks to the final scale-up of the process from the demo plant and one of them will be investigated in this paper. Compartment 1 is designed to leach approximately 77% of the total nickel leached. For this reason agitation requirements in the first compartment of the autoclave are reviewed. An attempt is made to minimize the process and mechanical risks associated in achieving oxygen mass transfer into the slurry solution. The agitator powers for oxygen mass transfer are calculated using empirical correlations and compared to demonstration plant testwork. The resulting gassed power per unit volume (P/V) is higher than most commercial autoclaves and raises uncertainty on the viability of using such high unit power inputs. Additionally, there is concern about the ability of the autoclave shell to withstand and support the higher loading of large agitators. An alternative solution to designing for the increased P/V is assessed in which the number of compartments within the autoclave is reduced from 5 to 4 by removing the compartment wall separating compartments 1 and 2. This results in an enlarged first compartment containing 3 agitators instead of 2. Therefore the compartment 1 oxygen demand is supplied through 3 agitators, which lowers the P/V per agitator. The reduction in the number of autoclave compartments raises the potential for short-circuiting the mean flow pattern by slurry particles. Short-circuiting and low velocity zones could result in a lower recovery of metal and localized hot spots, respectively. A computational fluid dynamic (CFD) analysis was conducted to quantify these concerns and also to evaluate further design considerations. The results indicate that the proposed design change to 4 compartments affects short-circuiting. The impact of increased short-circuiting on the overall autoclave recoveries is not quantified, however; it is expected to be negligible based on testwork done in the Tati Demonstration Plant and similar modifications made to another operating autoclave. The CFD analysis also suggests that there will be no low velocity zones within the compartment.

The quest for efficiency in comminution is an ongoing concern as comminution usually constitutes a major cost component in the metal production industry. Such improvements can be made by circuit optimization or development of more efficient equipment. A novel crusher, known as the rotary offset crusher (ROC), promises to deliver in this space. The ROC was invented in 2002 by Michael Hunt, Henry Simonsen, and Ian Sinclair, but failed to garner enough support to progress to production. The original design concept was recently rekindled, and a laboratory version of the crusher has been built and commissioned at the University of the Witwatersrand. The crusher is simple in design, with two cylindrical discs that are parallel to each other, and, as the name implies, there is an offset between the vertical axes of the discs. The top disc has a conical section on its lower face, and this creates a crushing zone between the opposite faces of the two spinning discs. Centrifugal motion transports particles through the crushing zone. Batch experiments have been conducted with quartz at various crusher settings (discs offset, rotational speed, and vertical exit gap) for various feed size distributions. The indications so far suggest that the disc speed is a key factor affecting the performance. Size reduction ratios as high as 11 were recorded from experiments with quartz at a speed of 830 r/min.

"Rio Tinto’s Western Australian expansion, combined with mining within structurally complex geology and increasingly below the water table, presents challenges in effective slope management to ensure safe and economic mining.The Geotechnical Management System (GMS) was developed by Rio Tinto Iron Ore (RTIO) to manage geotechnical risks identified during the design process and implementation, and to ensure feedback based on the ‘as-found’ conditions. The GMS utilizes a risk-based approach to geotechnical risk management and is centred on the geotechnical risk and hazard assessment management system (GRAHAMS). GRAHAMS is used to assess pre- and post-control risk for future potential risks (planned slopes), current risks (as-built slopes), and actual geotechnical hazards (realized risks) identified in the pit. This serves as a core operational risk management tool in identifying and prioritizing key risk sectors and management of critical controls. The system’s database reporting functionality supports effective communication of operational risks to operational personnel, as well as reporting the risk profile across operations to management.A rigorous engagement process between design engineers and sitebased engineers is implemented to ensure that key design assumptions, limitations, risks, and opportunities are understood by the site teams. This information, together with mine plan schedule details, is used to assess the design risk and develop appropriate controls. These controls typically include slope performance monitoring and slope reconciliation. The design feedback loop is closed through sharing of key slope performance and reconciliation data with the design teams.The GMS has been successfully implemented in RTIO pits and is fundamental to successful geotechnical slope management. Improved characterization of design assumptions has allowed for re-assessment of the pit design and improved hazard management in high-risk pits. The GMS, GRAHAMS, and other processes reduce the incidence of unexpected slope instability. Improved understanding of rock mass conditions has allowed for economic optimization through redesign of slopes, allowing for an improved understanding of risk and fewer unexpected conditions (surprises), hence an increased realized value."

This review was initially motivated by the author’s own experience in attempting to reconcile run-of mine production tons with the Coal Resource and Reserve estimation of mineable, in-situ tonnages. The primary scientific measurements and observations that are collected during exploration at the beginning of the value chain will have a profound effect on the future of the mining operation. Due diligence must be exercised during the planning of a new mine and during the life of an existing mine. The comments provided by the technical and economic assessment group of Venmyn Deloitte confirmed the need for this critical review. They found the reporting of Coal Resources in South Africa to be inconsistent. This was particularly problematic in the Waterberg Coalfield in Limpopo Province. In this coalfield there are two types of coal deposit present. The first is comprised of the thick intercalated, cyclic coal and shale/mudstone sequences of the Volksrust Formation. This overlies multiple coal seams within the Vryheid Formation, each of which is thick enough to be extracted as an individual raw coal unit. On the other hand, the interbedded coal and shale seams of the Volksrust Formation require beneficiation to separate the coal from the shale. The review examines practices and methods, investigates alternatives, provides checks and balances, and tests these against actual production reconciliations. In conclusion, the best estimates of the mineable, in-situ tonnage will be obtained from the air-dry raw material density. These estimates should be adjusted afterwards to allow for free moisture content. The adjustments are derived from reconciliation data. The greatest contributing factor to the over-estimation of Reserve tonnages is the moisture content of the raw material. This fluctuates significantly under varying conditions in situ, as well as upon exposure to the natural environment. The air-dried density of the raw material includes inherent (structurally bound) moisture within the matrix. It provides credible tonnage estimations of raw material available while also providing an indication of voids within the volume of material being assessed. The calculated solids percentage can be used to adjust the specific gravity, which is determined via the Archimedes principle. This will supply a representative estimate of the material to be mined.

The ferromanganese industry is under pressure to deal with the slag arising from the production of ferromanganese, which is discarded in landfills or slag heaps. This material poses an environmental and health risk to surrounding ecosystems and communities, and disposal costs are increasing. Ferromanganese slag contains an appreciable amount of residual manganese metal, which can be exploited. Previous work has shown that the slag can be leached fully, while rejecting the silica to a residue. The methods that were investigated to recover manganese from the leach solution included hydroxide precipitation to upgrade the leach solution followed by manganese carbonate precipitation to produce a pure manganese carbonate product or a manganese carbonate furnace feed material, which would be recycled to increase manganese recoveries in the production of ferromanganese. In addition, electrowinning of electrolytic manganese dioxide from the leach solution was studied. The methods were compared in terms of selectivity, costs, and product quality. Co-recovery of the leach residue, which is a potential cement additive, is discussed. Among the methods investigated to upgrade the pregnant leach solution, hydroxide precipitation utilizing ammonia to adjust the pH appears to be the most effective in removing major impurities such as iron, aluminium, and silica to less than 1 ppm. The manganese carbonate and impure manganese carbonate furnace feed products met quality specifications. However, although the production of these materials was technically viable, the large amounts of base reagent that were required to raise the pH, and the associated high operating costs, rendered the process uneconomic. An optimization study was therefore carried out with the primary objective to determine the ideal acid amount to be utilized in the waterstarved digestion stage, thereby decreasing acid and base consumption while optimizing the quality of the pregnant leach solution, and producing a leach residue that contained <1% Mn. The outcome was an economically viable process. Additional benefits included an increase in the manganese content of the impure manganese carbonate furnace feed material, and a substantial reduction in the dilution of the pregnant leach solution, thereby maintaining high manganese concentrations that rendered the solution viable for electrowinning of electrolytic manganese dioxide, the production of which yielded a current efficiency of 74%.

Finsch Mine is a Kimberlite diamond mine located at Lime Acres in the Northern Cape of South Africa. The mine was founded in 1961 and started surface-mining in 1964. Underground production commenced in 1990 using a Modified Blast Hole Open Stoping method for the mining of Blocks 1,2 and 3. Block 4 is currently being mined as a Block Cave. The process of identifying and optimizing a mining method to mine the Block 5 ore body started in 1991 and in 2006 Inclined Caving was identified as being a technically feasible method. This report aims to document the process employed in developing this method by the Block 5 Pre-Feasibility Team as well as discussing the technical challenges encountered during this process.

The present study investigates the feasibility of using some materials as start-up slags for the extraction of magnesium metal from Egyptian dolomite ores by the Magnethermic technique. The reduction of roasted dolomite (dolime) takes place in a closed evacuated electric arc furnace (small Magnetherm reactor) using ferrosilicon as a reducing agent and liquid start-up slag as a reduction bath under an inert atmosphere. The operational parameters affecting the stabilization of the start-up slag composition and the extraction of magnesium such as reducing agent stoichiometry, reduction temperature, and time were investigated. The dolomitic charge was in the form of sintered briquettes. The charge was reduced under an argon atmosphere in the Magnetherm reactor for constant period and constant temperature. The results showed that the clinker can be used as a start-up slag for the magnethermic process. Also, the optimum conditions for the extraction process were found at 2XSi stoichiometry to give maximum reduction of 80% after 15 minutes reduction time at a temperature of 1550°C. XRD and XRF measurements were used to determine the phases present and the extent of reduction of magnesium, respectively. In this paper the process of sampling and assaying as it relates in particular to the platinum group elements (PGEs) is presented. A discussion of the geology of PGE deposits is included to provide an understanding of the mineralization that is considered necessary prior to sampling, as this has a direct bearing on the mineral resource estimate and also the selection of an appropriate mining cut. The discussion includes the selection of the sampling technique (drilling or face sampling), the size of the sample relating to the requirements of the laboratory, the potential mining cut, as well as a reference to sampling theory. The selection of an assay technique that is appropriate and will yield the optimal result based on sample turnaround, precision, accuracy, and cost is then considered. Examples are drawn from work undertaken on the Bushveld Complex (Merensky Reef, UG2 Chromitite Layer, Platreef) and Great Dyke (Main Sulphide Zone). The KX36 kimberlite was discovered using a high-resolution gradient aeromagnetic survey, with follow-up detailed ground geophysics and deflation soil sampling used to assess and prioritize the geophysical anomalies identified from the initial aeromagnetic survey. Prospect drilling intersected kimberlite in the first hole drilled on the KX36 anomaly. Preliminary evaluation has shown that KX36 is diamondiferous, and a more detailed evaluation and sampling programme is currently underway. The area around KX36 has been prospected by numerous companies over the last few decades, with sporadic kimberlite indicator mineral (KIM) recoveries in regional deflation sampling indicating the possible presence of kimberlites, but without sufficient resolution to ?home in? on specific targets. Previous (lower resolution) aeromagnetic surveys and soil sampling campaigns also did not define anomalies with sufficient detail to guide prospect drilling effectively. The discovery of KX36 highlights the prospectivity of areas of Botswana under deep Kalahari cover that have been explored previously. Deep underground mines use refrigeration systems to provide a reasonably comfortable ambient environment to increase productivity and to maintain safety as a priority. Deep level gold mines maintain the environment at an acceptable temperature, i.e. 27°C. However, the increasing cost of doing so through refrigeration is becoming a significant factor in the economic viability of mines. This paper discusses of the important facet of energy losses in cooling reticulation systems, laying with the specific emphasis on the subject of chilled water transport pipe insulation and its thermo-dynamic relationships. Aspects relating to the deterioration of open cell-type insulation materials such as polyurethane/styrene foams and the use of Phenolic resins that have good fire retardation properties have been investigated. The thermal conductivities of these insulation media are good (meaning below 0.05 W/°C)However, they are known to be negatively influenced by water vapour ingress and vapour pressure differences that result in the ingress of water into the material by means of absorption, condensation, hygrospicity, permeability and capillary action, to name a few of many. The overall effect on mine cooling efficiency takes in the two forms: first by the loss of refrigeration or increased chill in the water temperature arriving in a given section and second, by a loss in transfer efficiency when the gap between the arriving water temperature and the actual air temperature decreases. Unexpected equipment failures lead to financial losses due to production disruption. Time-based maintenance, based on checks over regular time periods, has been employed to minimise disruption. However, the improvements it can offer are limited as it may lead to unnecessary service of healthy equipment or missed failures occurring between service intervals. Condition-based maintenance (CBM) provides a further improvement to equipment reliability by detecting faults and predicting remaining useful life (RUL) based on equipment health monitoring. Its application in the mineral processing industry is hindered due to the high cost of health monitoring equipment. In this study, two stochastic process models, the adaptive auto-regressive model and the gamma process, are compared in their ability to forecast the degradation state and to provide RUL prediction. The gamma process model was found to be effective in both tasks. Due to its simplicity and minimum hyperparameters requirements, it is proposed to use the gamma process as a baseline for comparison with other models. Successful management of mining operations depend on the accurate and reliable measurement of performance as a monitoring instrument in a feedback and control loop. However, when changes are being considered, the probable effect of the change on bottom line results requires different measuring techniques incorporating an in depth understanding which can identify hot spots in the operation which exhibit strong sensitivity to change. The CSIR&apos;s Division of Mining Technology has therefore been devoting a considerable effort to the establishment of techniques which enable changes to be analysed in terms of their impact on the two key parameters describing mine performance, i.e. profitability and safety. This paper describes these techniques, outlines their application to some example situations and discusses planned enhancements. The first section of the paper addresses the profitability model, and this is followed by a section considering the mine safety model.

A high volume of slimes which are separated out during the mining of heavy mineral sands has a high environmental impact and results in great capital as well as operational expenses. The presence of clay minerals drastically increases the slimes volume that needs to be catered for due to its low settling capability as well as swelling characteristics. By adding coagulants in the form of cations and organics, one can improve the settling rate of the minerals as well as the degree of solid bed compaction. The addition of flocculant, which is currently used in industry to improve settling rate, is detrimental to solid bed compaction. By combining the cations and flocculant one can dramatically improve the solid bed compaction. This combination is, however, detrimental to the settling rate of kaolinite-rich slimes but improves the settling rate of smectite-rich slimes. Organics can also be used to produce a clear supernatant and improve the settling rate.

In mineral processing plants ore extracted from mines is processed to obtain a concentrate with the highest possible concentration of this valuable product. It is a complicated multi-stage process. Usually, the first step is sieving the ore, which is typically done using vibrating mining screens. There is often only a limited number of these machines in the technological chain, which is why their continuous operation, and proper maintenance is crucial for the whole process. Predictive maintenance is the best strategy in this case because it allows for minimising the number and duration of unexpected stoppages. It consists of the prediction of future failures based on available real-time data, and predictive models built upon this data using, for example, machine learning techniques. In this paper we concentrate on feature generation for future predictive maintenance model development for a vibrating screen, based on an example of a KGHM ore processing facility in Polkowice-Sieroszowice. We focus on two types of measurements: bearings temperature and vibrational data. Based on the raw data, the process of more advanced feature engineering is described. By transforming the temperature data we calculate characteristics of bearing cooling and heating dynamics, while based on vibrational data, the aggregated characteristics of the vibrations are derived. Such features are calculated on a long-term basis, and then they are compared to the data related to vibrating screen maintenance to estimate their significance for the prediction of particular failures of the machine.

This paper focuses on developing a comprehensive and pragmatic information technology (IT) strategy for low-margin construction activities. This forms part of the realignment of the general business strategy, and refocusing the operational model. The main elements of the IT strategy formation are analysis of the current IT environment in terms of software and hardware, carrying out a gap analysis, and developing individual functional digitalisation strategies in construction execution based on Building Information Modelling (BIM), business administration processes, communication, business intelligence (BI) and reporting, and data security. Further, substantial emphasis is given to the sustainable strategy implementation in terms of hardware and software readjustments, their integration, user training, and defining the way forward.

This paper describes experimental investigations into the reductive decomposition of arsenopyrite/pyrite (FeAsS/FeS2), a gold and silver bearing iron/arsenic sulphide using metallic iron powder. The main objective was to establish and experimentally confirm the thermodynamic and kinetic feasibility of reductively decomposing the sulphide matrix for precious metals recovery. In this context, cyanidation leach tests were conducted on the reductive leach residues. The arsenopyrite/pyrite flotation concentrate, mainly studied in the hydrochloric acid medium, decomposed through the non?oxidative chemical dissolution reaction and the reductive decomposition reaction for the arsenopyrite and pyrite components, respectively. Desulphurization levels below 65% were achieved at pH values below 0.15 and iron to concentrate ratios above 1, and the system was characterized by overall very slow kinetics. The reaction system had a direct linear relationship with iron to concentrate ratio and an inverse relationship with pH. An analysis of the pyrite/iron galvanic system showed that pyrite forms a partially inert cathodic surface on which the anodic dissolution of iron occurs, supported by the hydrogen evolution reaction. This phenomenon explained the low desulphurization levels and the mineral decomposition seemed to be restricted to the non?oxidative chemical dissolution reaction for the arsenopyrite component. The cyanide leach of the reductive leach residues showed very little improvement in gold recovery. The reductive leach process for arsenopyrite/pyrite has considerable limitations in terms of both desulphurization and precious metals liberation. The comparison study on adsorption of potassium normal butyl xanthate (PNBX) and sodium (nbutyl) dithiocarbamate (SNBDTC) on sperrylite mineral forms a basis in understanding the floatability improvement and paves a way for the design of collectors that may impact on a wide range of arsenide minerals. This study used a computational density functional theory (DFT) and experimental microcalorimetry approach to determine the adsorption energies of PNBX and SNBDTC collectors onto a sperrylite mineral surface. From a computational aspect, we considered the most stable surface plane of (100) surface, which had been found to give the lowest surface energy, compared to the other surface planes. It was observed that the PNBX and SNBDTC preferred to bridge on the As and Pt atoms through the S atoms. These findings showed that the collector adsorbed on the surface through both Pt and As atoms and indicated that the As atoms were significantly active in the adsorptions. We found that the adsorption energies were in the order: SNBDTC (–278.38 kJ/mol) > PNBX (–270.92 kJ/mol), indicating that the dithiocarbamate had stronger exothermic adsorption than the xanthate. From the microcalorimetry test it was also found that the SNBDTC was more exothermic than the PNBX and the adsorption energies were: SNBDTC (–473.50 kJ/mol) > PNBX (–331.13 kJ/mol). These results showed that the nitrogen atom in the SNBDTC collector had a great influence on the adsorption strength of the collector on the mineral surface. This is due to the electron deposition behaviour of nitrogen atoms compared to the electron withdrawing character of oxygen and as such the SNBDTC showed better collecting ability than the PNBX. These results paved the way for the design of collectors for sperrylite and other arsenide minerals and suggested that nitrogen in a collector may significantly improve the ability of the collector for improved recovery. Metals make modern societies function, and increasingly, various high purity precious and special metals endow sustainability-driving technologies with specific functionalities. These metals become heavily intertwined within products, complicating end-of-life treatment. To counteract the resulting downcycling and potential depletion of scarce resources, maximising both the quantities and qualities of materials recovered during primary extraction and recycling, processes should be a priority in the pursuit of sustainable circular economy. Adopting a process simulation approach; a digital twin for the life cycle of cadmium-telluride solar photovoltaic (CdTe PV) modules was created. The system comprises an integrated metallurgical production system that produces, among others, cadmium, tellurium, selenium, zinc, copper, and lead, all of which are required to manufacture PV modules. System-wide resource efficiency and environmental impacts are assessed using exergy analysis and life cycle assessment, respectively. Simulation of this large and complex product life cycle at a high level of detail allows for the evaluation of potential system-wide effects of various production, recycling and residue exchange scenarios aimed at maximising the sustainability of the entire system. It diminishes the need to make arbitrary choices about allocation methods for the distribution of environmental impacts in multipleoutput production systems. Furthermore, it demonstrates the key importance of metallurgy in achieving circular economy.
